Light meter is an ArcelorMittal innovation that uses off-gas light intensity to predict bath carbon, which is akin to the visual cues that the operators employ to finish a blow. Light meter enables the prediction of end point that is independent of any operator’s judgment. The results have been in general consistent with the actual carbon content at BOF end point at Tubarão. Besides some outliers that occurred due to strange intensity curves, the system implemented in Tubarão BOF 3 reported a carbon prediction error statistic that is very similar to dissolved oxygen–carbon end point statistics. Preliminary trials using light meter without any filter improved carbon hit ratio significantly.

Reliable and accurate furnace bath level data during the melting process is invaluable for good decision making and furnace optimization, while obtaining such information rapidly and safely on a regular basis is of paramount importance. This paper shows how a melting process problem was identified as a concern, how a solution was sought and how a real-time measurement system was tested by simple modification to an existing temperature sampling manipulator. Also how, with furnace power on or off, taking reliable hot heel, fill and running levels could be used to assist melting control, aid decision making and improve safety.

Energy efficiency, equipment reliability and cost reduction are of the key factors in any efficient plant. Badische Stahlwerke (BSW) started using its own burner technology in 2001, this was developed by Badische Stahl-Engineering (BSE). Over the past 15 years, Badische improved all aspects of its Virtual Lance Burner (VLB), to perfectly fit all steelmaking requirements. This tiltable VLB was first tested at BSW’s electric arc furnace no. 2 in 2012. Promising results like reduction of refractory wear, energy efficiency, reliability, etc., were obtained. At the same time the existing VLB system was further improved with regards to the design of the water-cooled copper box. Today in 2016 both EAFs at BSW are equipped with the new patented tiltable system and the new copper box design. The paper will describe the results of the past years at Badische, but will also show the performance at other installations.

For the production of advanced high strength steel grades (AHSS) like API X80/X100, dual-phase, martensitic and complex-phase grades a number of hot strip mills need to extend their limits in terms of power and flexibility. Especially for cooling and coiling of these new materials, Primetals Technologies developed the “Power Cooling” and “Power Coiling” technologies. Power Cooling combines the advantages of conventional laminar cooling or “low pressure cooling” with the newly developed “high pressure cooling” with highest cooling rates for flexible operation. The Power Coiler which is needed to coil those high strength grades especially at thicker gauges ensures reliable strip-coiling for a most economical production. To enhance the reliable production of high-strength steel grades for a wide range of strip dimensions, the automation system with its advanced models is an integral part to the mechanical design. In this context the paper presents examples for the installation of power cooling and power coiling in new and modernized HSM.

Brazilian companies have adopted in recent years new management practices to remain competitive. Specialized consulting in asset management progressively creates or adapts new techniques in order to increase availability and reduce manufacturing costs, maximizing profits. New engineering concepts were acquired and implemented by executives in all business segments. Techniques, such as FMEA, RCM, LCC, Pas 55, Reliability studies by Monte Carlo simulations, among others, have become increasingly recognized as important tools to enhance managerial performance. Besides these techniques, this study suggests the importance of adequate structuring of a lubrication program, as a critical success factor for the reliability of any asset. Through a case study developed with a company in the mining sector, this work proposes the development of a master plan for lubrication based on three pillars: People, Equipment and Management system. Practices and care with lubricants, hydraulic fluids and coolant, until its point of application, shall be evaluated to ensure a correct contamination control and a high level of assets availability. This discussion sheds light onto other benefits of this process, including occupational health and safety; ergonomics; environment and sustainability.

Increased worldwide highly competition in steel market imposes innovative measure for the steelmaker targeting cost reduction and climate-friendly steelmaking process in order to have the ability to withstand the pressure of the market. At the same time the demand for high purity and highest quality steels continues to grow from year to year, especially in the sector automotive in transportation of oil and gas, in the construction Industry and in the manufacture of heavy plate. As they allow producers to be up to the requirements while allowing expanding their product mix, new secondary metallurgical treatments have become a must additionally to standard equipment elements of steel plants modern. Most of these treatments occurs in the steel ladle increasing the pressure to ensure a reliable and as possible neutral reactor. Intelligent solutions for refractory lining ladles should integrate better adaptation to the operational process parameters and the high reliability/availability at the best cost/performance. This challenge has conducted Refratechnik to develop new concepts to overcome the frontier between shaped and unshaped materials and that’s what will be covered in this paper.

The Brazilian steel industry is dealing an adverse scenario with direct competition from global emerging markets. In this scenario, the need to improve asset operational performance, makes complex studies involving technical knowledge and asset life behavior, become important tools to support companies strategic accomplish. These studies allow consider performance, costs and operational risks relationship in the decision make process. The Asset Management approach support these studies in order to observe the whole asset life cycle, understand value chain through all company process and optimize the asset economic life. In this context, the present technical work has the purpose to support asset management decision making regarding ArcelorMittal Vega cold rolling drive motors, through the motors fail behavior modelling and estimated the risks involved in asset management decision. Through the Reliability, Availability and Mantenability (RAM) analysis, simulations were performed considering the failure, repair cost data and investments to build options to mitigate the operational risks.

The steel melting process in an Electric Arc Furnace is a complex set of tasks, coping with highly dangerous hazards as fire, explosions, uncontrolled reactions, hot metal projections and gas or dust emissions. Melt shops are dangerous working areas for operators, recording statistics with a high frequency of injuries. In the past years, without dedicated safety equipment, there wasn't a real attitude to the risk prevention. The paper describes the available technological packages to eliminate the manned activities on the melting floor, with the aim to prevent accidents and keep furnace operators safe. The technological packages suite extends the automatic control of the EAF melting process to all the operations from charging phase to tapping. Plus, the integration of the most frequent operations by automated specialized tools effectively minimizes power-off times, enhancing reliability and improving the transformation costs.

Depending on the product or the material grade, conventional deburring machines, such as e.g. with rotating hammers, are in many cases not capable to reliably or completely remove burrs from the edges of a continuously cast product. Burr, however, is generated at the front and/or tail ends of a slab, bloom or billet as a result from torch cutting. Likewise, traversal grinding of the slab’s rolling surfaces can also cause burr at the long side edges of the slab whereby such burr can even be more difficult to remove. Based on their experience and know-how with abrasive machining processes (abrasive cutting, high-pressure grinding) over a period of more than 50 years up to now, BRAUN has developed a highly flexible deburring grinding machine for applications which are too difficult for conventional deburring techniques. BRAUN’s deburring grinding machines were successfully introduced to the steel industry and have proven their worth under normal production conditions already. The subject paper describes the key features and advantages of BRAUN’s machine design and the operational results from the first already completed projects.

Steel Dynamics Inc. (SDI) and Tenova Goodfellow Inc. (TGI) have successfully commissioned the first hybrid extractive/laser system for continuous and full spectrum analysis (CO, CO2, O2, H2 and H2O vapor) on two twin shell furnaces at Butler, Indiana. NextGen® technology using off-gas analysis as a main tool for EAF practice optimization is a proven effective method for improving plant productivity. Significant benefits attributed to the NextGen® system are operational cost reductions through the use of real-time dynamic control of chemical energy and improved environmental conditions through reduced GHG emissions. Additionally, the implementation of Tenova’s Water Leak Detection Technology® has shown results as an effective tool for operators to identify in real-time the presence of water during both reducing and oxidizing conditions. This paper will include project details, trials and results and will also outline the latest hardware developments and multipoint capabilities

We are at the beginning of an era of profound transformation and human progress — a new industrial revolution. This “Automation of Everything” era will be brought about by digital interfaces, data analysis and control of the physical world through networks employing the Nokia Bell Labs Future X1 architecture — networks to support the digitization and connection of everything and everyone with the goal of automating much of life. The interconnection of robots, machines, drones, sensors, processing platforms and people through Future X networks will provide transformative tools for the automation and optimization of factories and warehouses, ports, electric grids, transportation networks, food, healthcare, construction, logistics and supply chain, emergency response, mining, and other physical industries. To date, the level of automation has been modest at best. Automating these physical industries — industries that account for 70 percent of the US Gross Domestic Product, for example — has the potential to drive significant increases in the world’s economic productivity.2 Realizing the potential of this next industrial revolution will require billions of wirelessly connected endpoints for high fidelity physical-to-digital conversion, millisecond response times to tightly control and coordinate machines and robots, and intelligent analysis to optimize real-time decisions — tasks beyond the reach of current networks. Increased levels of automation are already being achieved through the use of 4G advanced wireless access technologies. The untethering of sensors and actuators in industrial environments through the low-latency, high-bandwidth, high-reliability, and massive scale provided by 5G wireless access will complete this evolution, providing an unprecedented ability to digitize, analyze, comprehend and manipulate the physical world at a scale never previously thought possible. These new capabilities will enable us to create digital models of the physical world with ever higher levels of fidelity, further enhancing our ability to improve operational efficiencies and increase productivity and worker safety. Doing this will require a dramatic evolution in network architecture toward massively distributed cloud control and baseband capacity to achieve the required ultra-low latency and ultra-high bandwidth for industrial and infrastructure automation services — the Future X architecture. In early 2019, Nokia Bell Labs will publish a sequel to “The Future X Network: A Bell Labs Perspective”. “Future X for Industries: A Nokia Bell Labs Perspective” will explore how the Future X architecture will automate many of the world’s physical industries, including chapters devoted to electric power, cities, rail, mining, public safety, manufacturing, ports, logistics and supply chain, and an overarching chapter devoted to securing this highly automated world. In many cases, very cost effective improvements can be made to existing equipment in order to maximize the efficiency and production of an older designed continuous caster, a classic caster. SMS Group and its predecessor companies have been maintaining continuous casting molds for over forty years. This experience has allowed SMS Group to intimately understand the advantages and disadvantages of each design. The most vital component of the continuous caster is the mold copper design, as it has the most influence over the ability to cast a quality product. Updating to a modern copper design is less complicated than most steel producers think and the benefits are significant. Premium mold coatings such as UniGuard® and NanoGuard® allow casters to guard against exposed copper and wear while producing quality products for record campaign lengths.

This article introduces the Danieli Total Asset Management System, which involves 360 degrees service methods and equipment. Danieli Condition Monitoring System and Danieli Torque Monitoring System are fundamental to evaluate the conditions of the working components in heavy duty transmissions. The first one monitors the vibrations and the lubrication fluid conditions with the purpose to identify the presence of malfunctions, by detecting any variation of the signals from the standard values. The second one monitors the transmitted torque for each spindle and gearbox, with the aim of detecting any anomaly in torque distribution and magnitude, and evaluating the residual life of the mechanical parts, on the base of a dedicated fatigue damage algorithm. All these features are useful in avoiding serious damages to machines, facilities and people, but allow also planning the maintenance and overhaul activities with efficiency, in order to achieve the best plant availability and reliability. The data analysis is made by the IntelliCMS software, which interfaces with plant and Danieli operators and includes the possibility to cooperate by remote connections, simplifying service activities and support. All these features allow providing new full service programs, where the client is totally supported in maintenance, overhauls and substitutions. This is the best way to ensure the most efficient, high quality and reliable after sales assistance.

As empresas de classe mundial, para atingir a excelência, buscam inovações para maximizar a utilização dos seus ativos. Para estas empresas, os departamentos de manutenção assumem uma função estratégica e a utilização de metodologias como a Manutenção Centrada em Confiabilidade (MCC) tem contribuído muito para a obtenção de um desempenho positivo em seu sistema produtivo. Apesar das inúmeras vantagens da aplicação da MCC, identificou-se uma oportunidade de melhoria nesta metodologia, na etapa de aplicação do diagrama de decisão para escolha das tarefas de manutenção. Pois é dentro deste contexto que se insere o presente trabalho, que busca consolidar o processo de implementação da MCC, com a introdução de melhorias na etapa mencionada, voltadas principalmente para a sua utilização na indústria siderúrgica. Inicialmente, apresenta-se uma abordagem sobre os conceitos e métodos empregados na MCC tradicional. Em seguida, as melhorias propostas foram detalhadas junto com um estudo de caso, onde a MCC, já contendo os métodos elaborados neste trabalho, foi aplicada em uma empresa siderúrgica, sendo que os resultados obtidos demonstraram a adequação desta proposta às necessidades deste ramo industrial.

Reliable high end automation and process optimization systems are main factors for excellent product quality, safe operation and maximized plant performance in the steel industry and its designated environmental plants. Primetals Technologies introduces new automation packages for consequent safe and cost efficient production. Many areas within the steelplant interested to be monitored and measured automatically are not implemented in the automation system due to limited access or technical reasons. A wireless, self-organizing network facilitates wide ranging data transmission in previously inaccessible areas and opens up a wide range of new opportunities. With Fluid Guard a system to detect leakages with highest accuracy and reacts properly for all kind of water cooled circuits is available, improving the safety in steelmaking process. Lance Guard can be utilized for all fully automatic and semi-automatic lance appliances, but is especially suitable for the products of Primetals Sublance Standard/2.0 and LiquiRob applications, since these systems make seamless integration particularly simple. Manual lance appliances may also be tested and diagnosed. Environmental plants have become a main part in steelmaking plants. When water enters the EAF, some chemically dissociates to H2 while some remains as H2O vapor. Depending on operating conditions the levels of combustible gases (CO and H2) and H2O are continually changing throughout the course of any individual heat and on a heat-toheat basis. The EFSOP® system has been implemented in more than 80 installations as a powerful tool to reduce furnace operation costs but with water detection technology the off gas technology is a valuable solution to improve safety. This paper describes the latest results when using Tenova Goodfellow’s new standalone water detection technology that for the first time provides real-time analysis of both H2O vapor and H2 from start-to-end of a heat. It involves a newly designed water cooled probe and heated line that eliminates condensation during off-gas sampling and an analyzer equipped with a proprietary system for analyzing both H2O vapor and H2.

Electric Arc Furnaces keep evolving into highly powerful melting units, shrinking taptotap times by increasing the effectiveness of the energy sources and the material fluxes used in the process. Steelmakers are targeting to increase the efficiency of their injection package in order to reduce the overall conversion costs, seeking for technologies specifically designed to promote the metallurgical reactions in a predictable and reproducible process automatically controlled at the correct timing. Many technological enhancements have focused in the gas management, improving the burner design and the penetration capacity of oxygen injectors, dedicated to decarburization and the other exothermic reactions. Instead, lower evolution efforts have been addressed to engineered solutions for managing the addition of solid materials required in slag forming, although they are playing a key role in EAF process optimization, as well. The paper describes the latest solutions designed to manage efficiently the injection of fuel, oxygen and powdered materials in several EAFs and presents the operational results achieved. Accurate control of reliable additions of coal, lime and magnesia proved crucial for the control of the slag FeO and viscosity, generating stable foamy slag and producing cleaner steel.

Gontermann-Peipers GmbH (GP) Germany developed a new, high alloyed steel grade for the manufacturing of back-up rolls. The advanced GP double pour casting processes provide highest flexibility in being quite open in rolls work layer chemistry and hence microstructure with no influence on core respectively neck properties. GP took the process advantage to provide a brand new back-up roll grade with remarkably reduced roll wear while operating with textured work rolls. In the meantime several successful trials have been made with this new roll grade on different Skin Pass Mills. As a result the performance of back-up roll and thus availability of mill will be improved while specific costs for mill will drop. This quite new back-up roll grade has recently been launched. As next step increasing the field of applications is under progress.
