In today’s highly competitive market situation, it is of outmost importance for EAF steel makers to optimise their processes in order to reduce operating costs and to improve safety and reliability of the equipment. The laser based off-gas analysis technology, With laser units installed on the fix duct, downstream the combustion gap, uses the “Tuneable Diode Laser Absorption Spectroscopy” (TDLAS). The system performs real-time off-gas emissions measurements of CO, CO2, O2, H2O and temperature. A closed-loop operation is in place for dynamic control of the chemical energy package combustion/post-combustion of CO, H2 and CH4 gases into the EAF furnace shell. A statistical framework which builds on a data analysis engine, based on Danieli Automation Q3Intelligence technology, evaluates the “fingerprint” of the process represented by average and deviation trends of both gases and other process parameters. Process fingerprinting is conceived both for offline profile optimisation and on-line control of the refining process. This paper describes how the technology has been applied and the results achieved at ACCIAIERIE BERTOLI SAFAU (Italy) 100 t AC Electric Arc Furnace.

Essar Algoma Steel, Canada, awarded Danieli Transimissions a strategic order for the upgrade of the main drive spindles belonging to the most loaded stands of the Hot Strip Mill, F1-F2, F5 and F6. Featuring special heavy duty design and advanced torque monitoring system, these spindles replace existing competitors’ grease lubricated design with the efficient continuous oil lubricated solution to withstand the tough working conditions, increase life expectations and provide room for a product mix extension. The first couple of spindles have been installed in September 2017 by the expert Service team and are showing already good and reliable performance. Progressively all the others are being installed.

In this scenario, the need to improve asset operational performance, makes complex studies involving technical knowledge and asset life behavior, become important tools to support companies strategic accomplish. These studies allow consider performance, costs and operational risks relationship in the decision make process. The Asset Management approach support these studies in order to observe the whole asset life cycle, understand value chain through all company process and optimize the asset economic life. In this context, the present technical work has the purpose to support asset management decision making regarding ArcelorMittal Vega cold rolling drive motors, through the motors fail behavior modelling and estimated the risks involved in asset management decision. Through the Reliability, Availability and Mantenability (RAM) analysis, simulations were performed considering the failure, repair cost data and investments to build options to mitigate the operational risks.

The electric steel industry has reached a level of maturity in its relative participation in the world’s steel production. As the industry has grown and matured, EAF steel producers have participated in an ever more competitive market. This competition has led to a continuous search for lower cost alternatives for energy and input materials. Over the years, the Electric Steel Furnace community of operators has developed a variety of technological improvements geared to increasing EAF productivity. Operators have emphasized lowering operating costs and improving the quality of steels produced. Depending on market conditions, the EAF operators may run with different goals and priorities. In times of low demand, the goal may be to operate with an emphasis on cost and the goal of maximizing cost effective use of resources. When the market demand is high the goal may be to maximize EAF throughput. The objective of this work is to list some of the EAF operating best practices observed by our team in the electric arc furnace operations around the world. EAF operators can consider and possibly implement these practices depending on the specifics of each EAF operating reality.

We are at the beginning of an era of profound transformation and human progress — a new industrial revolution. This “Automation of Everything” era will be brought about by digital interfaces, data analysis and control of the physical world through networks employing the Nokia Bell Labs Future X1 architecture — networks to support the digitization and connection of everything and everyone with the goal of automating much of life. The interconnection of robots, machines, drones, sensors, processing platforms and people through Future X networks will provide transformative tools for the automation and optimization of factories and warehouses, ports, electric grids, transportation networks, food, healthcare, construction, logistics and supply chain, emergency response, mining, and other physical industries. To date, the level of automation has been modest at best. Automating these physical industries — industries that account for 70 percent of the US Gross Domestic Product, for example — has the potential to drive significant increases in the world’s economic productivity.2 Realizing the potential of this next industrial revolution will require billions of wirelessly connected endpoints for high fidelity physical-to-digital conversion, millisecond response times to tightly control and coordinate machines and robots, and intelligent analysis to optimize real-time decisions — tasks beyond the reach of current networks. Increased levels of automation are already being achieved through the use of 4G advanced wireless access technologies. The untethering of sensors and actuators in industrial environments through the low-latency, high-bandwidth, high-reliability, and massive scale provided by 5G wireless access will complete this evolution, providing an unprecedented ability to digitize, analyze, comprehend and manipulate the physical world at a scale never previously thought possible. These new capabilities will enable us to create digital models of the physical world with ever higher levels of fidelity, further enhancing our ability to improve operational efficiencies and increase productivity and worker safety. Doing this will require a dramatic evolution in network architecture toward massively distributed cloud control and baseband capacity to achieve the required ultra-low latency and ultra-high bandwidth for industrial and infrastructure automation services — the Future X architecture. In early 2019, Nokia Bell Labs will publish a sequel to “The Future X Network: A Bell Labs Perspective”. “Future X for Industries: A Nokia Bell Labs Perspective” will explore how the Future X architecture will automate many of the world’s physical industries, including chapters devoted to electric power, cities, rail, mining, public safety, manufacturing, ports, logistics and supply chain, and an overarching chapter devoted to securing this highly automated world. The present steel economy drastically increases the financial strain on blast furnace operators. As a consequence, the importance of reliable cast floor operations is increasing drastically, which has a direct influence on the required clay mass and tapping equipment performances. When using modern high performance clay masses, pneumatic taphole drilling machines quickly reach their performance limits, which has made fully hydraulic drill hammers a standard in modern cast house operation. Besides the well-established hydraulic TMT hammers with high impact energy, an alternative version with lower impact energy, but high impact frequency was developed by TMT in the past, in order to achieve improved taphole protection. TMT’s recent research has shown that the drilling requirements inflicted by the taphole condition change over the taphole length, which has triggered the development of a new hammer, capable of switching between a high impact frequency mode and a high impact energy mode.

The copper stave was a development of the Blast Furnace cooling system intended to utilise the high heat transfer properties of copper within a fully covered shell cooling solution. They were originally conceived as being able to provide a permanent cooling lining for use primarily in the higher heat zones of the Blast Furnace. Despite a large number of campaign successes around the world the everlasting concept has not proven universal, with some plants having suffered issues in two particular areas: stave bending (leading to water leaks at back of the stave) and stave wear (erosion on the hot face). Primetals Technologies have in the past been approached to provide assistance to a number of Blast Furnace operators who were experiencing operational issues with the copper stave furnace cooling systems of others. Through knowledge gained resolving these issues, and with the positive experiences of their own copper stave designs, Primetals Technologies have worked towards developing a new concept in copper stave design capable of providing a more robust solution to cope with the greater productivities of modern ironmaking. This paper will provide an outline to the concepts that have driven the design of this new technology.

Hot Blast Stove Systems are an important equipment of a Blast Furnace plant. During the last years, performance requirements and operation practice for the Hot Blast Systems have changed and have a big influence on the Blast Furnace operation. Therefore it is necessary to keep the Hot Blast System in proper condition in order to maintain the production capacity of the Blast Furnace. It is important for operators to know the condition and relevant constrains of a Hot Blast Stove Plant. Assessing its condition on a regular basis, especially in advance of a Blast Furnace relining is therefore advisable. Considering the individual condition of the Hot Blast Stove Plant, improvements in operation, but also specific and dedicated repairs might be implemented. Design improvements can be implemented as well during such repairs. This paper will describe some of these design improvements, will illustrate their implementation in new hot blast stoves but will also describe repair methods for existing stoves. In addition new developments became popular during the last decade, like the so called Dome Combustion Stoves, which was invented already 30 years ago in Western Europe. Paul Wurth’s development in this regard will be discussed in this paper as well.

In order to increase the production of Advanced High Strength Steel (AHSS) as well as to fulfill the growing expectations of various industries served, steelmakers must have wide- ranging know-how in terms of plant technology, operation, processes, quality control and, last but not least, know-how for AHSS including certification procedures. MET/Con is highly focused on the production of coated AHSS with tensile strengths higher than 600 MPa. Common heating and cooling technologies are unable to handle high alloyed steel grades – pre-oxidation and rapid cooling technologies have been developed to face these new challenges. MET/CON and Drever International have the knowledge to produce newest steel grades with these technologies.

The paper presents the results obtained by the AC EAF supplied by Danieli at Kroman Çelik (Gebze-Turkey) after the planned upgrade to 150 ton. The EAF – 7,4 m diameter, based on the full platform standard design - is able to handle a maximum power of 114 MW and is equipped with the most advanced and reliable technology, including module injection system and the Hireg electrodes regulation system. Excellent results were already obtained with 120 heat size in terms of fast start-up and excellent performance figures. After the upgrade, productivity was increased up to 212 t/h, maintaining high process efficiency (365 kWh/t with 32,1 Nm3/t O2).

In many cases, very cost effective improvements can be made to existing equipment in order to maximize the efficiency and production of an older designed continuous caster, a classic caster. SMS Group and its predecessor companies have been maintaining continuous casting molds for over forty years. This experience has allowed SMS Group to intimately understand the advantages and disadvantages of each design. The most vital component of the continuous caster is the mold copper design, as it has the most influence over the ability to cast a quality product. Updating to a modern copper design is less complicated than most steel producers think and the benefits are significant. Premium mold coatings such as UniGuard® and NanoGuard® allow casters to guard against exposed copper and wear while producing quality products for record campaign lengths.

Competitiveness in Electric Arc Furnace production is pushing steelmakers to increase the throughput at the lowest expenditure. The technological challenge is therefore to operate the existing facilities at their top capabilities and to exploit materials and energy sources at the upmost yield and efficiency. Moreover, seizing the opportunity offered from the price variability of metallic feedstock calls for flexible practices, versatile equipment and tools to rapidly tune the melting profiles without hindering steel quality and equipment lifetime. The innovative Danieli Q-MELT Automatic EAF system addresses these aspects implementing a centralized control system which interacts with multiple technological packages. Each of these cutting-edge technologies focuses on one aspect of the EAF cycle, increasing machine availability and resource efficiency, by means of electrode regulation and foamy slag control, charging optimization, off-gas analysis and closed loop injectors control. Moreover, these modules provide the process supervisor application (Melt Model) with important information regarding the process status, thus allowing the adoption of a unified control strategy. The supervisor implements a robust statistical approach to identify process deviations in real time. The first results and technology perspectives inferred from the field immediately after the start-up are described in this paper.

The Steel Plant Model (SPM) is an advanced logistic simulation model for steel plants. With the SPM, bottlenecks can be solved and logistics can be optimized. Both existing plants and greenfield designs can be simulated. All movements and actions simulated, from hot metal to cast products. Not only all major equipment and their relevant components (like a sublance) are simulated, but also ladles, scrap boxes, transfer cars and cranes. The whole plant is simulated in 3D and actual distances and speeds determine transport times. The SPM includes process time deviations and equipment downtimes for maintenance or unexpected breakdowns. This ensures more realistic and reliable results. Logistic optimization is based on comparison of different scenarios. For a new scenario, equipment and practices, etc. can easily be modified, added or removed. At the same time the SPM produces all relevant data for every new scenario, which can be presented conveniently. This makes the SPM the ultimate tool to find bottlenecks or optimize plant logistics. The SPM is validated for several plants world-wide, with different characteristics and layouts. The SPM not only realistically simulates existing plants with all utilizations, crane movements and waiting times, but also to accurately predicts the influence of plant modifications or unexpected events like breakdowns. Given the flexibility of the SPM, any (new) steel plant can be simulated quickly when a layout and the requested data are provided.

Increased worldwide highly competition in steel market imposes innovative measure for the steelmaker targeting cost reduction and climate-friendly steelmaking process in order to have the ability to withstand the pressure of the market. At the same time the demand for high purity and highest quality steels continues to grow from year to year, especially in the sector automotive in transportation of oil and gas, in the construction Industry and in the manufacture of heavy plate. As they allow producers to be up to the requirements while allowing expanding their product mix, new secondary metallurgical treatments have become a must additionally to standard equipment elements of steel plants modern. Most of these treatments occurs in the steel ladle increasing the pressure to ensure a reliable and as possible neutral reactor. Intelligent solutions for refractory lining ladles should integrate better adaptation to the operational process parameters and the high reliability/availability at the best cost/performance. This challenge has conducted Refratechnik to develop new concepts to overcome the frontier between shaped and unshaped materials and that’s what will be covered in this paper.

The definition of geological/geostatistical domains is the first step in building a mineral resource model. A suitable division for these domains requires some prior knowledge about the deposit geology and can be supported by a careful statistical analysis. It is crucial that data with similar characteristics are grouped together, to avoid the mixing of statistical populations, defining the so-called stationary domains. In order to assist in this definition, two unsupervised clustering algorithms were applied: Otsu and K-means. The first one is widely used in image segmentation and it is based on the exhaustive search of the data to determine the best threshold for separating them. K-means is one of the most used techniques in machine learning, and it is based on the iterative analysis of the statistical distribution. Clustering algorithms may present some shortcomings when applied to geological data, since they are based on pure statistical analysis, not considering spatial distribution or data location. Choosing the most appropriate number of domains can also be challenging. Some methods for defining the best number of groups are presented, based on the analysis of variances between/inside groups, supported by indicators variography in order to verify this definition.

ArcSaveTM is a new generation of electromagnetic stirrer (EMS) from ABB for electric arc furnace (EAF) operation. Its goal is to improve the safety, increase the productivity and reduce costs. Electromagnetic stirring in the melt bath during arc furnace operation will affect the scrap smelting, bath temperature distribution, refining reactions, and also the tapping practice. This paper has summarized the investigation results obtained from the first ArcSaveTM system installed in a 90 ton EBT arc furnace in USA. The hot test results show that ArcSaveTM has enhanced the heat and mass transfer in the arc furnace process. This results in a faster scrap melting rate, lower slag superheat during arcing, more homogenous melt bath, higher decarburization rate and higher EBT free opening frequency. ArcSaveTM has also reduced the tapping temperature and tapping oxygen in the steel. This brings a higher scrap yield and saves ferroalloy consumption in the downstream ladle furnace operation. The lower energy consumption, short tap-to-tap time, and consistent furnace operation bring increased productivity and safety.
