In today’s highly competitive market situation, it is of outmost importance for EAF steel makers to optimise their processes in order to reduce operating costs and to improve safety and reliability of the equipment. The laser based off-gas analysis technology, With laser units installed on the fix duct, downstream the combustion gap, uses the “Tuneable Diode Laser Absorption Spectroscopy” (TDLAS). The system performs real-time off-gas emissions measurements of CO, CO2, O2, H2O and temperature. A closed-loop operation is in place for dynamic control of the chemical energy package combustion/post-combustion of CO, H2 and CH4 gases into the EAF furnace shell. A statistical framework which builds on a data analysis engine, based on Danieli Automation Q3Intelligence technology, evaluates the “fingerprint” of the process represented by average and deviation trends of both gases and other process parameters. Process fingerprinting is conceived both for offline profile optimisation and on-line control of the refining process. This paper describes how the technology has been applied and the results achieved at ACCIAIERIE BERTOLI SAFAU (Italy) 100 t AC Electric Arc Furnace.

Electric Arc Furnaces keep evolving into highly powerful melting units, shrinking taptotap times by increasing the effectiveness of the energy sources and the material fluxes used in the process. Steelmakers are targeting to increase the efficiency of their injection package in order to reduce the overall conversion costs, seeking for technologies specifically designed to promote the metallurgical reactions in a predictable and reproducible process automatically controlled at the correct timing. Many technological enhancements have focused in the gas management, improving the burner design and the penetration capacity of oxygen injectors, dedicated to decarburization and the other exothermic reactions. Instead, lower evolution efforts have been addressed to engineered solutions for managing the addition of solid materials required in slag forming, although they are playing a key role in EAF process optimization, as well. The paper describes the latest solutions designed to manage efficiently the injection of fuel, oxygen and powdered materials in several EAFs and presents the operational results achieved. Accurate control of reliable additions of coal, lime and magnesia proved crucial for the control of the slag FeO and viscosity, generating stable foamy slag and producing cleaner steel.

In many cases, very cost effective improvements can be made to existing equipment in order to maximize the efficiency and production of an older designed continuous caster, a classic caster. SMS Group and its predecessor companies have been maintaining continuous casting molds for over forty years. This experience has allowed SMS Group to intimately understand the advantages and disadvantages of each design. The most vital component of the continuous caster is the mold copper design, as it has the most influence over the ability to cast a quality product. Updating to a modern copper design is less complicated than most steel producers think and the benefits are significant. Premium mold coatings such as UniGuard® and NanoGuard® allow casters to guard against exposed copper and wear while producing quality products for record campaign lengths.

Light meter is an ArcelorMittal innovation that uses off-gas light intensity to predict bath carbon, which is akin to the visual cues that the operators employ to finish a blow. Light meter enables the prediction of end point that is independent of any operator’s judgment. The results have been in general consistent with the actual carbon content at BOF end point at Tubarão. Besides some outliers that occurred due to strange intensity curves, the system implemented in Tubarão BOF 3 reported a carbon prediction error statistic that is very similar to dissolved oxygen–carbon end point statistics. Preliminary trials using light meter without any filter improved carbon hit ratio significantly.

Safety was always in the focus of Badische Stahlwerke, however at the same time productivity has to increase as well in order to compete in a tough world market. In 2015 BSW produced over 2.2 Mio tons with two EAFs, leading to tap-to-tap times in average of under 40 minutes. Our philosophy has always been, that our most important success factor are the people: therefore we have to improve the working conditions as much as we can. Starting in 2012 Badische developed a robot that can support this goal. The first step was to use it for temp/sample taking, but the unit had to become a multi-tasker. Only 2 years later the first automated cartridge changer was installed at a customer site in Scandinavia, in late 2015 then the next tool was implement: tool changer allows now to use also a camera to check the condition inside of the heat after tapping. More tools are designed currently and will be implemented shortly. This paper describes the current installations and experiences as future applications.

ArcSaveTM is a new generation of electromagnetic stirrer (EMS) from ABB for electric arc furnace (EAF) operation. Its goal is to improve the safety, increase the productivity and reduce costs. Electromagnetic stirring in the melt bath during arc furnace operation will affect the scrap smelting, bath temperature distribution, refining reactions, and also the tapping practice. This paper has summarized the investigation results obtained from the first ArcSaveTM system installed in a 90 ton EBT arc furnace in USA. The hot test results show that ArcSaveTM has enhanced the heat and mass transfer in the arc furnace process. This results in a faster scrap melting rate, lower slag superheat during arcing, more homogenous melt bath, higher decarburization rate and higher EBT free opening frequency. ArcSaveTM has also reduced the tapping temperature and tapping oxygen in the steel. This brings a higher scrap yield and saves ferroalloy consumption in the downstream ladle furnace operation. The lower energy consumption, short tap-to-tap time, and consistent furnace operation bring increased productivity and safety.

Steel Dynamics Inc. (SDI) and Tenova Goodfellow Inc. (TGI) have successfully commissioned the first hybrid extractive/laser system for continuous and full spectrum analysis (CO, CO2, O2, H2 and H2O vapor) on two twin shell furnaces at Butler, Indiana. NextGen® technology using off-gas analysis as a main tool for EAF practice optimization is a proven effective method for improving plant productivity. Significant benefits attributed to the NextGen® system are operational cost reductions through the use of real-time dynamic control of chemical energy and improved environmental conditions through reduced GHG emissions. Additionally, the implementation of Tenova’s Water Leak Detection Technology® has shown results as an effective tool for operators to identify in real-time the presence of water during both reducing and oxidizing conditions. This paper will include project details, trials and results and will also outline the latest hardware developments and multipoint capabilities

DANIELI Q-MELT is the latest evolution of EAF concept to automatically control each stage of the melting process, from the electric power planning to the combustion optimization as well as the slag and steel metallurgy management for every operation required in the EAF cycle. The core of the automation system is the Melt-Model that automatically identifies deviations of the process control variables and corrects them to avoid losses or wasting of available energy sources. The real-time online off-gas analysis, via the in-situ laser system, promotes the process tracking and permits further optimization by a viable closed-loop control acting on fuel and oxygen postcombustion. A suite of supplementary stand-alone Technological Packages integrates the Q-MELT to further maximize the productive time and the utilization factor, supporting the operators to limit downtimes, avoiding misoperations and/or mistakes.

Essar Algoma Steel, Canada, awarded Danieli Transimissions a strategic order for the upgrade of the main drive spindles belonging to the most loaded stands of the Hot Strip Mill, F1-F2, F5 and F6. Featuring special heavy duty design and advanced torque monitoring system, these spindles replace existing competitors’ grease lubricated design with the efficient continuous oil lubricated solution to withstand the tough working conditions, increase life expectations and provide room for a product mix extension. The first couple of spindles have been installed in September 2017 by the expert Service team and are showing already good and reliable performance. Progressively all the others are being installed.

The market requirements which strip processing lines have to deal with have altered significantly within the last decades. Particularly, the production has to be economical and ecological efficient and processing lines have to cover a broad product portfolio. Already existing plants either directly or indirectly are competing with new plants, which are equipped with the latest technologies. The “Special Strip Processing Equipment” is designed to be integrated easily and within small downtime phases in existing lines. All single machines can be delivered in short time “ready-to-perform” with a tested and proved automation system. Thus, the competitiveness of existing lines can be increased immediately with less effort. To find out which machines can be reasonably implemented SMS group offers an “Efficiency Check”. In the manufacturing of steel strip for the automotive sector, the mechanical properties are largely defined by the process conditions in the hot strip mill. In particular the phase transformation, from austenite to ferrite, which takes place during the forced cooling stages on the run out table (ROT) after the finishing mill, governs the microstructure and hence the mechanical properties.In current practice, metallurgical models are used to predict the phase state at each position in the strip. These model predictions are supported by pyrometer measurements along the ROT. Although reliable in the majority of the situations, both measurements and models sometimes have difficulties in providing robust output. In this paper, we present a new type of inline measurement, which directly measures the amount of phase transformed. The instrument is based on a technique known as impedance spectroscopy. As result of a collaboration of different institutes and companies, the equipment is robustly running during several years exclusively in the Hot Strip Mill of Tata Steel in IJmuiden.

We are at the beginning of an era of profound transformation and human progress — a new industrial revolution. This “Automation of Everything” era will be brought about by digital interfaces, data analysis and control of the physical world through networks employing the Nokia Bell Labs Future X1 architecture — networks to support the digitization and connection of everything and everyone with the goal of automating much of life. The interconnection of robots, machines, drones, sensors, processing platforms and people through Future X networks will provide transformative tools for the automation and optimization of factories and warehouses, ports, electric grids, transportation networks, food, healthcare, construction, logistics and supply chain, emergency response, mining, and other physical industries. To date, the level of automation has been modest at best. Automating these physical industries — industries that account for 70 percent of the US Gross Domestic Product, for example — has the potential to drive significant increases in the world’s economic productivity.2 Realizing the potential of this next industrial revolution will require billions of wirelessly connected endpoints for high fidelity physical-to-digital conversion, millisecond response times to tightly control and coordinate machines and robots, and intelligent analysis to optimize real-time decisions — tasks beyond the reach of current networks. Increased levels of automation are already being achieved through the use of 4G advanced wireless access technologies. The untethering of sensors and actuators in industrial environments through the low-latency, high-bandwidth, high-reliability, and massive scale provided by 5G wireless access will complete this evolution, providing an unprecedented ability to digitize, analyze, comprehend and manipulate the physical world at a scale never previously thought possible. These new capabilities will enable us to create digital models of the physical world with ever higher levels of fidelity, further enhancing our ability to improve operational efficiencies and increase productivity and worker safety. Doing this will require a dramatic evolution in network architecture toward massively distributed cloud control and baseband capacity to achieve the required ultra-low latency and ultra-high bandwidth for industrial and infrastructure automation services — the Future X architecture. In early 2019, Nokia Bell Labs will publish a sequel to “The Future X Network: A Bell Labs Perspective”. “Future X for Industries: A Nokia Bell Labs Perspective” will explore how the Future X architecture will automate many of the world’s physical industries, including chapters devoted to electric power, cities, rail, mining, public safety, manufacturing, ports, logistics and supply chain, and an overarching chapter devoted to securing this highly automated world. Steel market has become somehow unpredictable and requires quick adjustment in production conditions to survive in the harsh market environment. Steel production is not anymore driven by output records, but by efficient cost reduction measures to remain competitive under strongly varying production conditions. Energy efficient production and flexible raw material scenarios have become decisive factors to succeed and survive in our industry. Such scenarios have to be carefully investigated to be well prepared to adopt production steps continuously. The paper analyses various process opportunities to optimize energy and raw material consumption in the production route. Off-gas treatment systems have still a huge untapped potential to recover energy from the hot waste gases. This is valid for the EAF mini mills as well as for the integrated route. Various examples for waste heat recovery systems including resulting benefits are discussed for the EAF, agglomeration, blast furnace, direct reduction and BOF. New innovative bag-filter systems feature extremely low emission levels at lowest pressure loss and sound emission conditions. Also improved control and automation solutions support the operators to minimize the operation and maintenance costs of their off-gas system. Steelmaking by-products shall not be considered as residues, but as a valuable and cheap raw material source. The paper presents some show cases how to valorize slags as well as utilizing coke and iron oxide fines to increase productivity and minimize raw material cost. A new process for highly flexible converter steelmaking allowing for extraordinary high HBI and scrap rates above 50% and improved yield is discussed and evaluated

The paper presents the results obtained by the AC EAF supplied by Danieli at Kroman Çelik (Gebze-Turkey) after the planned upgrade to 150 ton. The EAF – 7,4 m diameter, based on the full platform standard design - is able to handle a maximum power of 114 MW and is equipped with the most advanced and reliable technology, including module injection system and the Hireg electrodes regulation system. Excellent results were already obtained with 120 heat size in terms of fast start-up and excellent performance figures. After the upgrade, productivity was increased up to 212 t/h, maintaining high process efficiency (365 kWh/t with 32,1 Nm3/t O2).

Pittini Group has contracted Danieli in 2011 for the supply and replacement of the existing EAF at Ferriere Nord Plant in Osoppo. This was a very challenging project: giving the fact that the Meltshop was operating already under very high performance level, there were many elements involved for the project to improve (reduce the amount of charges, promote highest possible chemical energy utilization, allow best optimization on existing transformer power, modification on Drop Out box and Water Cooled Duct, Hydraulic System for EAF, Scrap Bucket design to fit to new EAF with existing loading and transport system, Automation System Review and Upgrade) as well as limitations of the existing installation (limited space, lifting capacity building and cranes and the required solutions for fast shell and roof exchange). All furnace parts, as well as installation engineering, were developed and discussed carefully with the Customer to either provide proven and reliable concepts, but also to define solutions for fast installation/maintenance access and quick exchange for offline turnaround. In the end, from disassembly of existing equipment up to the first heat of the new furnace, only 38 days were necessary. First heat was made on January 24th 2013, on the 6th production day 32 heats where produced at nominal design capacity and 28 days after start up 100,000 t liquid steel have already been produced.

The hot blast system is key ancillary plant equipment with respect to safe and stable operations during a long blast furnace campaign. Hot blast stove designs have been optimized to such an extent that in some cases, their lifetimes have surpassed the campaign lengths of the associated blast furnaces by a substantial margin, with the exception of the burner and a few critical areas. This article presents recent developments with respect to designing, building new and operating existing hot blast systems for a long lifetime and at optimized performance. These developments include fundamental improvements such as dome combustion designs as well as increasingly comprehensive packages for inspection, assessment and maintenance techniques. Examples of such techniques are burner replacement with the hot blast system at operating temperature, improved double shell approaches and TOFD measurement applications.

Development work on the use of plasma torches in blast furnace ironmaking was completed in the 1980s. The technology developers planned to reduce blast furnace coke consumption using electrical energy and large scale coal injection through the tuyeres. Since this time, Westinghouse Plasma Corporation has improved torch reliability with industrial experience in solid-waste-to-energy facilities, as well as metallurgical applications. As coke makes up one-third of the hot metal cost, savings efforts frequently seek to lower coke consumption by increasing process efficiency or replacing coke with cheaper fuels. Alter NRG and Hatch assessed the merits of using plasma torch technology to superheat the hot blast. Coke rate savings, electrical purchase requirements, and a financial analysis to implement the torches are presented.
