The increasing demand for batteries is resulting in the development of large-scale projects for the production of key battery metals such as nickel and vanadium. Several of these projects plan to extract the battery metals from the ore via chemical roasting, leaving large volumes of waste iron oxides after fuming and/or leaching of the battery metals. These iron oxide wastes can be smelted in a HIsmelt furnace using biochar as the reductant, to produce clean, green pig iron with net zero carbon emissions. This green pig iron can then be added to basic oxygen or electric arc steelmaking furnaces to produce green, net zero carbon, steel. This paper describes the flow sheets and the economics for potential projects producing green pig iron via HIsmelt using waste iron oxides from nickel and vanadium production plants.

In an earlier LCA study, the authors showed that the electricity consumption of the electric furnaces used in the production of the ferronickel and ferrochrome feedstocks made significant contributions towards the Gross Energy Requirement (GER) of stainless steel production, on a æcradle-to-gateÆ basis. Given the relatively low efficiencies associated with electrical power generation, substantial reductions in the GER for stainless steel production could be anticipated if more direct use of thermal energy was made in the ferronickel and ferrochromium smelting stages.In view of these findings, a follow-up study was undertaken to investigate the likely environmental benefits of using bath smelting processes for the production of ferronickel and ferrochromium compared to the traditional rotary kiln-electric furnace processes, but still utilising the electric furnace process for stainless steel production. The METSIM process simulation software package was used to set up models of the two bath smelting processes and provide process energy requirements that were incorporated into the LCA. The environmental impacts considered in the LCA were greenhouse (Global Warming Potential, GWP) and acid rain gas (Acidification Potential, AP) emissions and solid waste emissions.The results of the study showed that the bath smelting route reduced the GER for ferronickel production by about 37 per cent over the traditional route, which translated to about a 21 per cent reduction in the GER for stainless steel. The corresponding reduction for ferrochromium was about half that for ferronickel, and when combined with the ferronickel result gave a 25 per cent reduction in the GER for stainless steel production. Similar reductions were also observed for the GWP and to a lesser extent the AP for both feedstocks, as all primary energy inputs were essentially fossil fuel based. Substantial reductions in solid waste emissions were also indicated for the direct use of ores in smelting. By utilising bath smelting processes for the production of the ferronickel and ferrochromium feedstocks, stainless steelÆs suitability for meeting many of the goals necessary for sustainable development, already recognised because of its particular properties, would be even further enhanced.

Separation of Iron Particles from Banded Haematite Quartzite (BHQ) Ore by Selective Magnetic Coating The separation of fine iron particles from banded hematite quartzite (BHQ) has been studied using selective magnetic coating. The BHQ ore assays as 38.9 per cent Fe, 42.5 per cent SiO2 and 1.0 per cent Al2O3. Mineralogically, the ore contains hematite and quartz as the major mineral phases where as goethite and magnetite is present in minor entities. Natural magnetite of very fine size and oleate-magnetite in colloidal form, prepared synthetically in the laboratory are used as the coating material on the surface of hematite particles. The selective coatings of oleate-magnetite on BHQ surfaces followed by magnetic separation studies have indicated that, it is possible to achieve 62.3 per cent Fe with 8.5 per cent SiO2 at 85.4 per cent iron recovery. The recovery of iron values is found to be superior in comparison to the conventional magnetic separation techniques. The selectivity of coating for enhancing the magnetic response of iron particles is achieved by controlling the surface properties of the particle via electrokinetic potential adjustment by controling pH and addition of oleate-magnetite. In the separation process, the effects of pH, magnetic intensity and addition of oleate-magnetite are studied to achieve the maximum grade and recovery of iron values. The optimum separation is observed at pH of 7.5, oleate-magnetite concentration of 0.25 ml/g of BHQ ore and a magnetic intensity of around 0.8 Tesla. The X-ray diffraction (XRD), Infra-red spectroscopy (IR) and UV-visible spectroscopic studies strongly suggest preferential coating of magnetite on hematite surfaces. Scanning electron microscopy (SEM) studies have brought out the semi-quantitative features of BHQ ore. The recovery of iron values from a lean grade ore such as BHQ is carried out looking into the future needs of this ore in India for iron and steel making.

Since iron oxide and silicon oxide are major gangue components in various types of ore, FeO-SiO2 base slag, ie fayalite slag, has been often encountered in pyrometallurgical processes of non-ferrous metals. During most matte production processes such as the smelting of Cu, Pb, and Ni, the FeOSiO2 based slag is inevitably formed and plays an important role in refining crude metal as well as engineering aspects. Recently, similar pyrometallurgical approaches have been attempted in the recovery of valuable metals (Ni, Co, Cr) from wasted secondary batteries. Thus, the viscosity of the FeO-SiO2 based slag has great significance in properly controlling smelting processes. However, when molten metal or matte does not coexist with the slag during the measurement, there has been a serious difficulty in maintaining Fe valance and consequently, the slag composition. In the present research, the viscosity of molten FeO-SiO2 slag was measured in 1573~1673 K using a rotational viscometer. In order to keep the state of iron oxides, the oxygen partial pressure was controlled using CO/CO2 gas mixture. The optimised ratio of CO/CO2 could be calculated using Fe/Fe2+ and Fe2+/Fe3+ equilibria at each temperature. The composition of the slag, particularly Fe valance, after the measurement was analysed with the aid of an inductively coupled plasma – optical emission spectroscopy (ICP-OES) and an automatic potentiometric titrator. The measurement showed that the FeO-SiO2 slag has considerably low viscosity values in the molten state, and it sharply increases as the temperature decreases. In spite of the careful oxygen partial pressure control, a part of Fe2+ was found to be oxidised to Fe3+, with a maximal case reaching about 20 per cent. The increase in viscosity of FeO-SiO2 at low temperatures can be attributed to the composition change due to an unavoidable Fe2+ oxidation. In addition, the relationship between the change in the viscosity and the liquidus temperature of FeO-SiO2 based slag was discussed to understand the composition dependence of viscosity.

A simulation model was used to study the performance of various types of screen cloth on industrial vibrating screens. The model takes into account the effect of loading upon screen performance and predicts both themass flow rate and size distribution of the screen products.It was found that the use of the simulation model allowed the reconstruction of data for identical conditions and hence has simplified the analysis of the comparative performance of the screens. The dependence of performance upon operating conditions was found to vary markedly with screen cloth type.

Blue amphibole-bearing rocks in the North D'aguilar Block of southeast Queensland occur either as relict pods and lenses within regionally extensive greenschist facies phyllites and schists or as blocks entrained in serpentinite-matrix melange. Epidote + crossite-bearing varieties predominate and formed under conditions consistent with underplating and high P:T metamorphism in a subduction-related tectonic environment. Neither lawsonite nor jadeite has been observed and metamorphic conditions are estimated at 380-4500C for pressures of 0.5-0.8 GPa. High P:T metamorphism occurred during the earliest stages of deformation and was superimposed upon protoliths of inferred Late Devonian - Early Carboniferous age, including mafic volcanics, tuffs and coarse volcaniclastic breccias as well as pelagic and henipelagic sediments, all of which have undergone varying degrees of over-printing to the greenschist facies. Greenschist facies metamorphism occurred during the second phase of deformation and was associated with the formation of mainly flat-lying or subhorizontal structures; it followed the cessation of subduction and occurred in response to either thermal relaxation during uplift or the imposition of regional heating induced by crustal thickening and/or synkinanatic granite emplacement. Uplift and cooling of the high P:T rocks was completed by 260-265 Ma and may have occurred in response to the same extensional processes which gave rise to the onset of rifting in the adjacent Esk Trough.

There are several technologies available for thickening and dewatering of mining process slurries. The most commonly used are thickeners and filters, but technological developments have made solid bowl decanter centrifuges a viable option and their use, as a modern and alternative technology, is being considered more and more. In terms of tailings, the main goal for all mine operations is to minimize operating costs and the environmental impact of the disposed material. The high potential risk of wet tailings storage in tailings dams is causing this technology to become unpopular, and there is a strong drive in many parts of the world, by governments, communities and environmental agencies to limit any further construction and use of such facilities. For the alternative disposal method of dry disposal of tailings, two aspects of the process have to be evaluated, namely the maximum dryness of the separated solids and the maximum liquid recovery. For most mining operations dry disposal is a new concept. Presenting these companies with examples of operations where this processing option has been successfully applied and proven, will help them to adapt to the changing requirements in the future. Focus has been placed on adapting decanter centrifuges to the mining environment. Modern decanters stand out in terms of their small footprint, low water demand, high availability and their high degree of automation, combined with the excellent cost / performance ratio. Decanter centrifuges have started to play a key role in applications such as tailing dewatering, drilling and tunnelling muds processing, hydrometallurgical processes of gold, nickel or zinc and separating crud in solvent extraction plants. This paper will present advantages of decanter centrifuges compared to the traditional technology and corroborate these advantages by case studies.

The Cawse nickel-cobalt operation is situated 50 km NW of Kalgoorlie in Western Australia, at latitude30o22'30'' south and longitude 121o08'30'' east on the Kalgoorlie 1:250 000 geological map sheet (SH 51-9) (see Figure 1). The project is owned and operated by Centaur Nickel Pty Ltd (CTR) and was the first in Australia to commercially produce nickel metal and cobalt sulphide through pressure acid leach (PAL) technology. Cawse has a total resource base (all categories of resources + reserves) of 213 million tonnes Mt at 0.7 per cent Ni and 0.04 per cent Co, comprising 127 Mt at Cawse Central which is 100 per cent owned by CTR and 86 Mt at Cawse Extended where CTR has a 80 per cent equity. Cawse Extended is located immediately to the northwest of the Cawse Central leases. All current reserves (proved and probable) of 30 Mt at 1.0 per cent nickel are contained within Cawse Central. In addition the Siberia project area 20 kilometres to the NW has a resource of 63 Mt at 0.7 per cent Ni. Cawse is a dry laterite deposit, with nickel and cobalt hosted by iron and manganese oxides. Cawse Central mineralisation extends over a ten kilometre strike length, with three pits currently being mined. The Bunyip pit has the premier nickel and cobalt grades within Cawse Central. There are seven dominant lithology types forming mappable units within current pit exposures. Four of these units are host to nickel and cobalt mineralisation. Ore types are defined as Upgrade, Grind and Non-upgrade, depending on their physical characteristics with respect to the treatment route. Mining commenced in February 1998. To the end of calender 1999 the operation has produced 2100 tonnes nickel plate and 470 tonnes of cobalt as a cobalt sulphide product. Future production will target 9000 tonnes per annum Ni metal and up to 2000 tonnes per annum Co, based on processing 500 000 tonnes of ore per annum.

This paper examines how legislation and regulation can be external drivers of technical change in mineral processing and extractive metallurgy and how the industry can respond. Two examples are considered; the production of copper metal from concentrates and the cyanide process for gold production.The Clean Air Act (1970) in the USA initiated a wave of attempted innovations in the extractive metallurgy of processing copper sulfide concentrates to meet forthcoming standards on sulfur dioxide emissions. Interestingly, a satisfactory technical solution existed (flash smelting and gas capture) but had not been widely adopted.Nearly fifty years later the primary copper industry finds itself with new challenges. One major challenge is how to deal with the increasing level of arsenic in copper concentrates. Most countries impose an upper limit on arsenic in imported concentrate; typically, 0.5% As or less. Higher arsenic concentrates can be blended with cleaner ones to meet the limit, but this tactic cannot be used indefinitely as the average arsenic level of global concentrates rises inexorably. Further, smelters (often in urban locations) cannot be expected to deal with both ever-increasing arsenic in the feed and stricter restrictions on emissions and disposal. A rising “inventory” of primary copper deposits are already constrained from development by high arsenic concentrate. These deposits will need to be developed if future copper demand is to be met. An economic and technical solution to arsenic is needed. The gold industry may also face challenges in the use of cyanide, by far the dominant lixiviant used in gold and silver production. Public perception has driven restrictions on the use or transport of cyanide in some jurisdictions. History suggests that such pressure is only likely to increase. While there are several alternative lixiviants, none can yet match the utility and economics of cyanide.Such important issues will not be resolved by incremental change or new equipment items. They require development of new process technology - a tectonic event rather than an incremental change. It requires sustained effort (and expenditure) over decades and is very unlikely to result from “business as usual” for producers, suppliers or academics. Past major process developments were driven by a dire need for economic survival or by legislative change. Alcoa operates two bauxite mines at Huntly and Willowdale, located within the jarrah forest south-east of Perth in Western Australia. Ore reserves are shallow but extensive, and mining pits averaging around 20 ha in size are distributed across a mining region in a mosaic pattern, linked to a centrally-located crusher by a radiating network of haulroads. A mining or crusher region is defined partly in terms of economic haul distances, and new regions are opened once the current regions’ reserves have been mined. Since commencing in 1973, the Huntly mine has constructed and progressively closed three previous mining regions and is presently in a transition from the fourth and current region of McCoy to the new region of Myara. At present rates of production, approximately 450 ha is cleared, mined and rehabilitated each year.The value of topsoil in returning a diverse mix of native jarrah forest plant species and supplying nutrients, organic matter and soil biota to rehabilitated areas has long been recognised. Managing the topsoil resource is therefore a critical element in the success of rehabilitation outcomes, but the distribution and dynamic nature of mining operations pose significant planning and logistical challenges. The regionalised approach to mining at Huntly also presents a range of issues for what are, in effect, soil management plans for episodic mine closure. The nature of mining and rehabilitation operations are described, together with the planning processes that Alcoa follows to quantify, track and report on soil movement. A case study of the Huntly mine demonstrates that an integrated operational and life-of-mine planning process is essential for successful and cost-effective mine rehabilitation.CITATION:Hackett, L and Grigg, A, 2014. Dust mitigation has long been seen as nothing more than managing a nuisance issue, but the reality is that poor dust management can lead to one or more of the following negative consequences: an increased risk of safety incidents, lost revenue, reduced and possibly even lost licence to operate, regulatory intervention, high staff turnover and/or absenteeism and occupational health and safety (OH&S) issues. Dust mitigation and management is not a black art; rather it is a scientifically driven process that can provide an opportunity to increase profits, increase the companyÆs status as an excellent corporate citizen, enhance staff retention and reduce the safety risk profile of the operation.The way to achieve success in dust mitigation and control is to apply the scientific method to each problem that can arise and plague any operation by using current industry best practice. This method of dust problem-solving can be applied to dust issues arising from specific dust sources and locations. The dust sources can include wind impacting on stockpiles, open areas, tailings storage facilities, moving train and truck loads, vehicular traffic on roads, the operation of shovels, front end loaders, draglines and other equipment, as well as ore movement on conveyors.The solutions will come from a combination of deployment of dust collection equipment, dust and moisture monitoring equipment, the appropriate application of water and chemicals, the introduction and maintenance of appropriate barriers and the use of predictive data from local and public weather stations. The paradigm shift required is to view dust mitigation as one aspect of normal operational practice, not a ænice to haveÆ or æunnecessary expenseÆ as most operators currently view it. This attitude is becoming more important as more and more local communities oppose the development of mines. One of the reasons for this local opposition is the inevitable dusty environment that is usually associated with mining.Dust mitigation is not a significant expense if correctly designed and included into the system, either as part of the original design of the operation or as a brownfield installation after the fact. The induration furnace for iron ore pellets was originally designed to process concentrates with high contents of magnetite. To support the use of haematite concentrates, internal fuel was added to the pellets in the form of ground coke breeze or anthracite. To ensure that the addition of coke breeze was not excessive, the ‘heat of magnetite equivalent’ or heat of magnetite equivalent (HME) relationship was developed, guaranteeing that the fi ring temperature requirements remained the same. However, this oversimplifi es the different reaction paths of magnetite and carbon in iron ore pellets. At fi ring temperatures, gas diffusion controlled reactions such as the combustion of coke, the calcination of carbonates and the reduction and oxidation of iron oxides can all occur in different parts of the pellet simultaneously. The interaction of these reactions produces a range of atmospheres across the diameter of the pellet that vary from oxidising at the pellet shell to reducing at the pellet core. Mathematical modelling and pellet fi ring experiments to preheat temperatures before quenching have shown that a higher proportion of coke relative to magnetite slows down the oxidation process, irrespective of temperature. A higher temperature, however, results in an increase in the rate of haematite reduction in the pellet core and a more reducing atmosphere, which could lead to different sintering rates in different parts of the pellet and shrinkage cracks forming. To observe these gas-solid reaction rates at a larger scale, the COREM pot grate has been updated with an additional oxygen analyser. This, along with other improvements, will allow better optimisation of straight-grate firing cycles for different pellet compositions.

The Geita gold mines in north-western Tanzania have produced 5 Moz of gold from an estimated endowment of 15 Moz. They are generally classified as typical Archaean orogenic banded iron formations (BIF)-hosted gold deposits in banded iron formations as described by Goldfarb, Groves and Gardoll (2001); Neall and Phillips (1987); Phillips and Powell (1993) and Neall (1987). The controls on gold mineralisation have been reassessed to conclude that Nyankanga, and we conclude that Nyankanga, the largest deposits within the group, developed during a dynamic and protracted deformation history intimately associated with several stages of hydrothermal fluid flow and alteration. The fluid-induced fractures associated with gold mineralisation are primarily manifested as submillimetre to metre-scale fractures and breccias developed preferentially in rocks that have been previously deformed and altered by silicification or seafloor metasomatism. This realisation detracts from the exploration and mining strategies that would solely concentrate on fluid pathways and associated wallrock alteration and veining solely within the BIFs as hosts for economic gold mineralisation.

"Geometallurgical variables often cause problems to conventional geostatistical workflows. There are many variables; some are compositional and some are non-additive. They often show: complex multivariate relationships undersampling relative to conventional grade variables unequal sampling; that is, all variables are not available at all data locations.A variety of approaches have been developed over the years, but geostatisticians remain mostly focused on modelling rock types and a few grade variables with an abundance of data. The problems are reviewed and a chained workflow is presented where appropriate techniques are employed in sequence to permit reliable spatial prediction of geometallurgical variables. The spatial models may be used to assess the value of additional data, for prediction of process performance, for improved mine planning and other optimisation tasks. The chained workflow will include data transformations such as ratios and normal scores that make the variables amenable to geostatistical modelling. Data imputation techniques to account for missing values are considered with special consideration to spatial correlation with the available data. Decorrelation techniques such as the principal components, min/max autocorrelation factors and projection pursuit multivariate transformation are employed to manage massively multivariate modelling. Full distribution modelling must be considered to avoid biases in the prediction of non-additive variables. The post-processing of geometallurgical models must be streamlined for robustness and efficiency. The precise workflow varies according to the specific purpose of the study. The management and operation of tailings storage facilities (TSFs) are often neglected until the process plant has to shut down as a result of this negligence or as a result of a catastrophic failure as was the case during the recent TSF failure in North America.TSFs are often regarded as non-assets and do not receive the attention they deserve in terms of technical expertise and financial provision. A TSF is not a simple structure but a complex and dynamic structure that changes throughout its operational life. The operational life of a TSF is the period in which there is the greatest opportunity for risks to occur. The failure of a TSF is normally not as a result of a single event but as a result of a consequence of events. These events are often not recognised in time due to a number of factors.Process plants and slurry pumping systems are operated at suboptimal conditions in order to maintain throughput. At the same time, the tailings properties are compromised in terms of slurry density and particle size distribution amongst other things. Tailings deposition cycles and drying cycles are not well understood and the tailings management strategy is not well tuned in terms of maximising consolidation and improving in situ densities. Pond control is also neglected. These are aspects that form the keystone to the effective utilisation of available deposition area as well as the frequency and cost of future embankment raises.Apart from operational issues, forward planning in terms of budget requirements, increases in tailings throughput, embankment raises, pipe replacements, etc are normally put on the back burner. Available deposition space at the time seems to render this planning obsolete.The bottom line is that responsible tailings management and proper forward planning can limit liability and reduce the bottom line in terms of cents per ton if correctly implemented by suitably qualified tailings managers and engineers.The aspects that need to be considered as part of responsible tailings management are highlighted in this paper.CITATION:Boshoff, J, 2015. The practice of recording blasts for quality control purposes has been conducted for several decades. However, at the low frame rates of a standard video camera, essential data is frequently missed as it occurs when the shutter is closed between frames.The use of high-speed video for the research, development and monitoring of the performance of blasting procedures is a well proven but under-utilised practice.The recent development of low cost, easy to use high-speed digital cameras and user friendly software can deliver a capability into mine management as a day-to-day production tool that can greatly improve blasting performance and reduce costs.Digital high-speed video and image analysis software can accurately quantify each blast. Analysis of the images can facilitate the identification of causes of variance from design, geology changes, errors in blast practice and areas of poor performance. The use of high-speed video greatly enhances the audit and review processes so that future blast design can be quickly and appropriately modified to deliver improved blasting performance and reduced costs.The three videos demonstrate the differences between standard video and high-speed video and the detail that can be obtained from them. These videos of open cut blasts can be used to identify blast performance variances. This study uses the Q Method to examine how those living in former metal mining landscapes value this heritage and their preferences for the long-term management of mine waste. Such sites are often perceived as derelict or degraded, and of very little value. It is therefore assumed that their reuse, for example for development or recovery of metals, is likely to be beneficial. There are around 5,000 former metal mines in England and Wales, many of which are protected for their ecological, geological or cultural value. The Q Method is particularly suitable for issues where there is no consensus of opinion. We asked 38 residents of six mining areas in England and Wales to ‘sort’ a series of statements based on their resonance with the resident’s perspective; this is the Q sort. The statements covered a range of opinions of the mining legacy, its value and options for its management with a particular focus on the potential for metal recovery from the wastes. Analysis of the Q sorts revealed five perspectives on the mining heritage. All placed a high value on the cultural and ecological value of this heritage, however, they differed in their priorities for long-term management. For example, emphasis was placed on either nature conservation, cultural heritage, water quality or the opportunity for job creation through reworking the mines. Cutting across these themes there were also differing perspectives on the role of experts and local people in shaping the future management of the wastes. This research suggests that the views of local people are nuanced; they value their mining heritage but opinion is split on the most effective way to manage these sites especially where there is an impact on water quality.CITATION:Sinnett, D E and Sardo, A M, 2018. The various mechanisms by which phosphorus (P) occurs and is distributed within banded iron formations (BIF)-derived iron ore are examined. In unenriched, precursor BIF P occurs predominantly as discrete grains of primary apatite. In high-grade ores hosted mainly by the Brockman Iron Formation, P occurs in three main forms:1. as secondary apatite;2. other submicron, P-rich phases (eg Rare earth containing minerals (REE), vivianite, strengite,wavellite) present in pore networks; and3. as P occurring with iron oxides, in particular, goethite.However, the presence of secondary P-bearing phases does not contribute signifi cantly to the total P level in iron ore, and it is P associated mainly with goethite, which represents the most common occurrence of P in these ores.No direct evidence for the replacement of Fe by P within the structure of synthetic goethite has been demonstrated. Therefore, it is most likely that in iron ores P associates with goethite in occluded form as adsorbed PO4 3- species or as discrete P-bearing minerals, such as strengite, wavellite or vivianite, in ultra-fine, micro-pores or within intra-domain regions of multi-domainic goethite. Such occluded P is not easily extracted with commonly used lixiviants, such as weakly alkaline leachates. Recent development of a low temperature-alkalie/water leach extraction method has been successful in reducing not only the P content, but also amounts of Si and Al inthe initial ore. Refi nement of such a method to commercial application will have enormous benefit in realising the economic potential of large tonnages of high-P (ie >0.07 wt per cent P) bearing iron ore.
