CrusherMapperTM - A New Tool for Crusher Condition Monitoring The efficiency of mineral processing plants is entirely dependent on the availability of the plant equipment critical path. This typically concerns comminution circuits consisting of primary crushers and primary grinding mills. Crusher and mill availability are determined by the frequency and duration of maintenance shutdowns, which are primarily driven by the need for replacement of sacrificial liners. The change of crusher and mill liner shape over respective life cycles also strongly affects plant efficiency. It is therefore highly desirable to accurately monitor the condition of mills and crushers in order to optimise plant efficiency through maximised availability and targeted liner shape. Traditional comminution liner and other production parameter condition monitoring has been attempted through ineffective methods which prevent satisfactory management of crusher and mill maintenance and reduce operational control. This situation has recently dramatically improved for grinding mills through the development and commercial deployment of MillMapperÖ, a technology based on three-dimensional laser scanning data and dedicated software (Franke, Lichti and Stewart, 2006; Franke and Lichti, 2007; 2008; Franke, 2008; Franke, Redman, Johnson and Michalek, 2009). At the time of writing in late 2009, MillMapperÖ is in successful use at a rate of approximately 170 surveys and associated reports per annum at processing plants in Australasia, South America, North America and Africa. This paper presents the introduction of CrusherMapperÖ, the MillMapperÖ equivalent for crushers. CrusherMapperÖ also utilises high density, high accuracy laser scanning data, and features dedicated algorithms for three-dimensional monitoring of wear on crusher concaves and mantles. This facilitates the detection of wear hot spots or zones or localised liner failures, and accurate forecasting of reline tonnages and dates. It also for the first time provides the means to establish optimised concave and mantle shapes in order to achieve production targets. In contrast to any other currently utilised condition monitoring method, CrusherMapperÖ data collection can occur remotely and does not require any shutdown or crusher isolation. This method therefore does not interrupt crusher production while at the same time eliminating any confined space risk normally associated with taking measurements inside the crusher cavity.

In arid and semi-arid areas evapotranspiration (ET) cover systems are often used to mitigate contaminated seepage from hazardous mine waste into the adjacent environment. The theory of ET covers is based on the water balance equation with the aim of minimising seepage. While cover systems are commonly trialled, the influences of variability in climate and cover structure on water balance equation parameters are seldom investigated.Water balance equation parameters and their variability were analysed for two ET cover trials constructed from benign waste rock in semi-arid Australia. Seasonal and inter-annual variations in rainfall critically influence cover performance. For successful cover system operation, the average return periods for higher than average rainfall should be taken into account. In addition, failure of ET covers has a higher probability in areas with marked rainfall seasonality. Water holding capacity and plant available water content are low in covers constructed from waste rock. Changes in water holding capacity due to variation in particle size distribution are likely and critically influence cover performance. The application of topsoil can be beneficial for water ingress control through run-off, but a balance has to be struck between run-off, erosion and plant available water. Changes in vegetation composition only influence evapotranspiration water losses at plant coverage exceeding 50 per cent, which is unrealistic in semi-arid areas. This study showed that the capacity of ET cover systems to hold and dispose of received rainfall is often lower than assumed by industry practitioners. Experiments have been carried out to establish whether time-of-flight secondary ion mass spectrometry (ToF-SIMS) is able to differentiate monolayer and multilayer coverage of thiol collectors on sulfide minerals. The systems investigated were those for which x-ray photoelectron spectroscopy is able to provide an independent determination of the extent of coverage, and included diethyldithiophosphate (DTP) and 2-mercaptobenzothiazole (MBT) on chalcocite, DTP on Ag2+MS prepared by sulfidising metallic silver, and isobutyl xanthate (BX) and MBT on galena. For monolayer adsorption of MBT on chalcocite, peaks from MBTû but not Cu(MBT)û ions were evident. For multilayer coverage, Cu(MBT)2û ions were clearly present, notwithstanding the fact that other data had identified the principal multilayer species as Cu(MBT). For adsorbed DTP on copper and silver sulfides, DTPû and metal(DTP)Hû peaks were observed for monolayer and multilayer coverage. Although the multilayer species was expected to be predominantly metal(DTP), metal(DTP)2û ions were evident for multilayer (but not monolayer) coverage. For the PbS/BX system, intact Pb(BX)2 or Pb(OH)BX ions were not detected for multilayer coverage, although Pb-containing ions heavier than PbBX were. Indeed, for all the systems studied, ToF-SIMS was able to differentiate monolayer from multilayer coverage. In general, however, the SIMS evidence alone might not be sufficiently definitive to effect the differentiation. In the case of collector adsorption on copper and silver sulfides, if the multilayer species detected had been the metal monothiolate only, and had not involved the formation of some metal dithiolate, then ToF-SIMS might not have been able to provide an unequivocal differentiation of the two coverage conditions.

LKAB operates two underground mines in Kiruna and Malmberget, Sweden. Blast furnace pellet is the main product and makes up 70 per cent of total production. The orebodies are hosted by 1910 - 1860 Ma old volcanic rocks. The host rocks and the ores were affected by the Svecokarelian orogeny for 1890 - 1860 Ma ago. The deposit belongs to the Kiruna type apatite-rich iron ore. Magnetite is the main ore mineral but haematite is the dominant ore mineral in some orebodies in the western part of the deposit. Large-scale sublevel caving is the dominant mining method. Three main haulage levels are in operation at present. The ore boundaries and quality can be detected by geophysical logging resulting in reduced waste dilution and subsequent grade reduction. The susceptibility measurements have been used in the magnetite ore since 1991 and gamma-gamma measurements in the haematite ore since 1998. The mining scale has increased during the last 20 years but diamond drilling has remained at approximately 18 000 drilling metres per year. Uncertainties in the ore constructions can lead to unexpected cost increases, ore loss and dilution. The ore boundaries are evaluated with percussion drill holes using in-hole geophysics to achieve satisfactory geological knowledge. The probes are calibrated in all currently mined orebodies. The correlation between core sample assays and measured susceptibility and gamma-gamma values is strong. The cost to determine the ore boundary by percussion drilling with in-hole geophysics is two-thirds lower, and productivity is six times higher compared to diamond drilling. The measurements are made by geotechnicians and the interpretations by a geologist. The results are transferred to a database and presented three dimensionally as holes with iron grade intervals on mine maps. The interpreted holes are used by the geologist in various ways in the geological modelling. Layout planning uses the measurements as a tool to place the drifts at the correct distance from the ore contact especially in the longitudinal sublevel caving and the production hole planning to optimise the final length of the cross-cuts and drifts for best ore recovery.

Gold Fields Ghana Ltd (GF Ghana) currently operates an underground mine at Tarkwa, in south--west Ghana. The mine was operated by Tarkwa Goldfields Limited, a wholly owned subsidiary of the State Gold Mining Corporation of Ghana (SGMC). The mine was making operating losses and in a poor state of repair. Tarkwa Goldfields retrenched all the staff and GF Ghana assumed management responsibility for its own account on I July 1993.

Understanding the slag composition-structure-property relationship remains challenging due to the amorphous nature of slag melts and the difficulty of high-temperature experimental investigations. Since the CaO-Al2O3-SiO2 slag system is maybe the most important slag system for various hightemperature metallurgical process, the present research employed high-throughput molecular dynamics (MD) simulations on the entire composition region of the CaO-Al2O3-SiO2 slag system to determine physical properties like molar volume, density and diffusivity, structural properties such as distribution of different oxygen types for each simulated slag melt. The obtained slag properties result from the simulations displayed good consistency with experimental data, underscoring the reliability of the MD simulation as a novel tool to predict reasonable slag properties and to study slag behaviour from atomistic insight. The simulated results demonstrate a near-linear relationship between molar volume changes and composition, highlighting the predominant role of oxygen atoms, which is attributed to the significantly larger size of oxygen compared to other cations in the slag melts. This disparity in size leads to oxygen ions occupying most of the space in slags, thereby playing a major role in determining the overall molar volume. The simulation results of slag density revealed a decreasing trend with increased SiO2 content and identified a local minimum at constant SiO2 when Al2O3 content increases, also consistent with established slag density models. Furthermore, the simulated oxygen self-diffusion coefficients reveal a strong composition-structureproperty relationship, where an increase in CaO content enhances slag diffusivity, while a minimum in diffusivity is observed near a CaO/Al2O3 ratio of unity. The diffusivity minimum also corresponding to the local viscosity maxima, indicating effective simulation of charge compensation effects and dynamic characteristics of slag melts. The simulated distribution of oxygen types in slag — bridging oxygen (BOs), non-bridging oxygen (NBOs), free oxygen (FOs) and tricluster oxygen (TOs) — reveals a composition-dependent pattern: BOs peak near CaO/Al2O3 = 1, NBOs and FOs are abundant in CaO-rich areas with NBOs peaking near the Ca3SiO5 composition, FOs in the CaO corner, and TOs predominantly in the Al2O3 corner, highlighting the complex interplay of network formers and modifiers for the charge compensation effects on the slag’s structural properties. The successful application of MD simulations in this study paves the way for a powerful approach to explore the complex relationships in multicomponent slag systems and bridges the gap between mathematics modelling and experimental observations in high-temperature metallurgical processes.

The perennial challenge facing mining and minerals operators is to improve productivity, usually by a combination of cost reduction and performance improvement. In a typical production situation involving mining and processing activities, the standard approach has long been to seek improvements in each activity, effectively in isolation from each other. However, the realisation is growing that there is considerable potential to achieve really substantial productivity gains by much improved integration of mining and processing with the key being to consider what is best in the total sense. Some of the linkages between fragmentation in mining and downstream processing are considered in this paper. These linkages involve technical, operational and economic Considerations.

A breaker line support (BLS) monitoring system, BLSmon, has been designed and constructed by the CSIRO and installed and commissioned at Laleham No.] Colliery, Queensland. This system was designed to record hydraulic leg pressure and canopy position measurements and relay these, in real time, to the surface. The system has shown itself to be capable of operating on the BLSs without any adverse affect on production. Analysis of the results of the monitoring exercise has shown that rate of change of leg pressures on the BLSs could be used as an aid in the prediction of adverse mining conditions. Under favourable mining conditions the supports were observed to initially unload from the set pressure, this unloading reduced with time and by the end of a typical lift cycle had either ceased or reversed slightly. This behaviour was considered to be due to one of four possible causes, these being; the compaction of floor debris, and/or compaction of the floor, and/or crushing of the roof and /or support creep. The actual cause can only be determined through detailed monitoring of both roof and support convergence. However observational data would suggest that compaction of debris and softened floor material beneath the supports was the most likely cause. The few positive loading rates recorded under these conditions were of short duration and occurred towards the end of individual lifts. Where mining conditions were unfavourable the negative rates of change of pressure, unloading of the support, were reduced throughout a lift, in both duration and magnitude, when compared with favourable mining conditions. Over the same period the positive rates of change were observed to be greater. The rate of change of loading and convergence can be utilised to identify the onset of instability in the lift area. However, before this facility can be utilised by the mine for the reliable prediction of instability more monitored data and sophisticated processing techniques are required.

Discrete vein modelling presents an innovative geology driven 3D modelling method for quantification of vein hosted mineral deposits, with far reaching potential for critical mineral supply and low impact resource extraction. By integrating key geological drivers with advanced discrete fracture network modelling, the DMX protocol (launched in 2019) converges to a more realistic representation of complex vein systems in three-dimensional space. The approach insights greater geologic reasoning in distributing mineral grades where vein boundaries are already defined. This presents a viable alternative to existing modelling and estimation methods and has important implications for mineral resource estimation and reporting. Further implications are discussed, where the enhanced understanding of complex orebody characteristics can potentially be used in optimising mining and mineral processing, supporting more sustainable and efficient mining practices.

Inertia cone crushers have found applications mostly in steel slag crushing operations in China. Compared with conventional eccentric cone crushers, the crusher has an obvious advantage in reducing product size. In addition, they are mostly used in two-stage open circuit crushing flow sheet, which simplifies the crushing process. However, inertia cone crushers are not widely used in the mineral processing industry due to their low crushing capacity. In this paper, the throughput performance of the inertia cone crusher was investigated in a laboratory-scale inertia cone crusher and relationships between operational parameters were identified. Iron ore was crushed using orthogonal experimental method under different machine parameters and operational conditions. The crusher throughput and product size distributions were determined. The effects of parameters such as eccentric speed, discharge gap, eccentric mass and eccentric distance on product mass flow and product size were investigated. The results of this study can help reduce the feed size of the mill in order to reduce total energy consumption of comminution.

A ground support system is a combination of individual reinforcement and surface support elements that work together to retain and contain the rock mass. The various elements are subjected to external loads and to interactive loading between individual ground support system components. This paper focuses on the challenges in determining the capacity and behaviour of mesh, recognizing that installed mesh can be subjected to several loading mechanisms. Field observations from underground hard rock mines demonstrate that there are multiple types of damage and modes of failure of mesh. However, these are difficult to reproduce in a laboratory environment. A critical review has shown that existing mesh laboratory testing rigs reproduce very limited loading conditions that may not be representative of underground conditions. An intensive safety campaign at Mount Isa Mines Limited from 1956 to 1966 saw the lost time accident frequency rate fall to half its original level. A review of the safety programme was carried out in 1967 and in 1968 the Five Point Safety System was introduced. The seven years since its introduction have been years of significant achievement both in production and safety. Improving safety is a fundamental part of Mount Isa Mines Limited's policy and this system has been a major tool in implementing that policy. To be successful personnel need to be prepared and trained for its introduction and subsequently counselled on its use. A carefully prepared programme is required to phase in various aspects of the system and to make use of complementary steps. The system has been a success and it is anticipated that the continued drive to improve the use of principles of the system will further improve safety. It is hoped that this paper will be of value to those personnel concerned with industrial safety in Australia.

The strength of coal mass saturated with gas is an essential parameter in studying the mechanism of gas and coal outburst,and its prediction method. Up to now, there has not been a method for determining the strength of coal mass saturated with gas.This paper describes a new method whereby the strength of in-situ coal mass can be determined and stored continuously and automatically. The simulation results obtained in the laboratory indicate that the new method allows a fast, reliable, inexpensive and convenient determination of the strength of coal mass.

Organic complexing agents have received special attention over the past few decades in the search for reagents for improved flotation separation of minerals, especially non-sulphides. The majority of such reagents that have been proposed over the past few decades have remained largely a laboratory curiosity, except perhaps alkyl hydroxamates, because their selection is seldom based on commercial viability. In this regard, the choice of complexing agents such as oximes may be more realistic because of their widespread use in solvent extraction of copper. Our earlier studies have confirmed that they are also effective as collectors for copper oxide minerals, including chrysocolla which is the most difficult copper mineral to beneficiate. The flotation behaviour of chrysocolla for several structurally-related hydroxyoximes were studied as a function of pH and oxime concentration and the role of structural features examined. The structural changes studied included substitutions in both chelating and non-chelating parts of the molecule. The results indicated that, contrary to expectations, many of the structural changes in the basic molecule, salicylaldoxime, do not have a positive effect on collector efficiency. The reduction in collector efficiency is rationalised on the basis of possible steric factors affecting complexation and packing of the collector species on the mineral surface as well as effects due to changes in electron density brought about by substituents. Introduction of alkyl substituents on the oximic carbon of salicylaldoxime yielded the highest collector efficiency.

Preliminary experiments have shown that, when used in a fusedchloride electrolyte, titanium carbide anodes dissolve yielding lower titanium chlorides which nlay be electrolysed in situ to produce a cathode deposit of pure titanium metal. The anode residues are easily withdrawn from the cell. Further experiments have established the operating conditions for maximum efficiency in the process.The process is essentially two-stage, viz.: (1) titanium carbide production, (2) electrolysis producing metal. The optimisation of slope angles, that is to say, increasing them, compared to the original design is always the subject of analysis of stability for geotechnical engineers and economic analysis for planning engineers. Questions to be answered include: What is the acceptable risk? What factor of safety? What probability of failure or reliability? The Rosario Open Pit has a history of failure, poor quality rocks and high pore pressures. It was decided to deepen the pit below the programmed design to test the practicality of different design approaches, which if successful, could be used to improve the economics of mining at Collahuasi. The revised slope design has factors of safety in the range of 1.0 to 1.2, probabilities of failure of ten to 38 per cent, and increased slope angles of between 3¦ and 5¦ with respect to the original design. The pit deepening with these design slopes will deliver an extra two million tonnes of ore which will have a significant positive impact on mining economics.

Shoshonite suite (absarokite-shoshonite-banakite) and adakite-hosted epithermal Au deposits are a feature of circum-Pacific magmatism. Fijian examples include Tavua (Emperor) and Tuvatu on Viti Levu. New discoveries of shoshonite suite and adakite-hosted epithermal Au mineralisation have been made in the southern Yasawa Islands and in central-northern and central-western Viti Levu. The Fijian shoshonites define four NE–SW trending suites. The oldest is the northern 7.9–5.0 Ma Yasawa suite, followed by the 4.7–3.5 Ma Sabeto–Tavua–Rakiraki suite in northern Viti Levu, the 4.7–4.2 Ma Yanuca–Vatulele suite approximately 20 km south of Viti Levu and the 3.4 Ma Astrolabe suite approximately 75 km further south. Shoshonite suite lithologies with 3.8–3.0 Ma ages also occur in the Lomaiviti islands between Vatu-Cake and Moala, to the east of Viti Levu, defining a trend oblique to the NE–SW shoshonite belts. Seatura, a 3.3–2.8 Ma ocean island basalt (OIB) volcano, sits at the northern end of the Lomaiviti trend shoshonites. Trace element/isotopic chemistries indicate that shoshonite arc magma genesis involved the melting of a hydrated supra-subduction zone mantle wedge and also a lower mantle-derived plume (OIB) component. The upwelling plume provided heat for melting and possibly Au enrichment. Accessing the melt generation zone associated with the plume required a slab conduit or window. Such slab windows form by tearing during subduction or occur at slab edges. Adakites form by plume-induced slab melting. The four NE–SW Fijian shoshonite suites are interpreted to occur in back-arc extensional zones above a slab window (tear) that migrated southward during rollback of the New Hebrides–Vanuatu subduction zone. The plume (Seatura OIB) that is interpreted to have caused mantle wedge melting and formation of the Lomaviti trend shoshonites was focused along the interface between the north-dipping Vanuatu–New Hebrides subduction zone and the west-dipping Tonga subduction zone, which we have seismically imaged at approximately 400 km depth. High pressure grinding rolls (HPGR) technology is growing to be a common comminution tool in iron ore processing. The technology finds a wide acceptance and presents specific benefits in coarse ore grinding and closed-circuit grinding in preparation of ball mill feed, right down to the other end of the particle size spectrum for iron ore pellet feed preparation.A growing number of minerals processing plants are facing higher operating costs and difficulties due to a scarcity of process water, which in some cases is a result of more stringent environmental constraints. In addition, many new iron ore deposits are located in more arid regions of the world. These challenges have led to operators taking a new look at dry processing of iron ores.The use of dry crushing and classification technology in cement production from blast furnace slag, clinker material or limestone feed stocks indicates that the technology may be applied in minerals processing. In addition, dry processing provides the possibility of generating a final product from finely disseminated and inter-grown ores at sizes near or well below 100 µm, as may be required for beneficiation techniques such as in fine magnetic separation, flotation or magnetic flocculation.Dry grinding by HPGR has a number of specific features, challenges and opportunities, including balancing power input, moisture content requirements and classification efficiency in the process design. HPGR parameters and the latest HPGR design and sizing capabilities indicate considerable potential benefits from this dry processing technology.This paper highlights some of the specific issues that play a role in dry HPGR application, with respect to energy and materials balances. In recent years, due to advances in designing of various magnet assemblies, a wide range of magnetic materials with different properties can be concentrated. Jalal Abad iron ore beneficiation plant, which is located in Iran, Kerman province, is currently producing iron ore concentrate with the capacity of 0.8 Mt/a by having medium intensity magnetic separators (MIMS) with rougher and cleaner stages that finally leads to the production of an iron concentrate with the Fe grade of about 65 per cent. In this plant, the rougher tailings directly goes to the thickener as the final tailings and cleaner tailings feeds to the ball mill for regrinding. Since some hematite particles with weak magnetic properties cannot be recovered from only these two stages of magnetic separation, the obtained tailings from this concentration plant has approximately an iron grade of 25 per cent to 27 per cent. Accordingly, laboratory processing tests were conducted on the obtained representative sample of the final tailings. Based on the experimental results performed on final tailings, a new magnetic drum separator with a specific magnetic assembly was designed that could finally lead to product with iron grade range of 58 per cent to 60 per cent with relative and total weight per cent of 8.6 per cent and 3.86 per cent. Finally, it could be concluded that feeding of magnetite particles to the existing drum separators, due to their high magnetic field intensity, cannot efficiently lead to improvement of the grade of concentrate. Therefore, pilot magnetic separation tests were done on the final concentrate for evaluation of product upgrading probability. Consequently, by increasing another stage of cleaning and by decreasing the magnetic field intensity, the final product grade could be enhanced from 65 per cent to 67 per cent.
