This paper discusses different possibilities to enhance coarse particle flotation using forth manipulation and improved flotation cell design. Experiments were carried out in laboratory, pilot and industrial scale ranging from 0.0015 to 100 m3/axle. During the work it could be shown that the conventional idea of one single flotation cell type for both fine, immediate and coarse flotation of coarse and fine particles need different impeller tip speeds and a different froth control objective for effective operation. For optimal operation for coarse feeds the tip speed must be reduced and the froth vertical velocity must be increased to compensate the respective drainage velocity and also the water film thickness must be taken care of. Turbulent eddies below the froth interface should be suppressed. The paper discusses the effects of different froth manipulation variables like froth vertical velocity and froth residence time to the recovery and selectivity. A function has been developed, between the residence time of the froth and the flotation cell's ability to produce an improved concentrate grade as a function of different operating and froth manipulation variables.

From December 2013 to February 2014 the Southern Middleback Ranges magnetite concentrator went through a successful optimisation process that included the installation of extra grinding power to treat a wider range of ore types. After the initial improvements, sampling surveys were conducted to identify the mineral deportment through the concentrator. Samples collected during the survey were analysed using X-ray fluorescence, quantitative X-ray diffraction and QEMSCAN™ to cross-validate the analysis. Certain streams were also put through a laboratory-scale Davis Tube Recovery washing process to produce clean concentrates for analysis. The QEMSCAN™ analysis identified various metallurgical characteristics (mineral association, particle sizes, grain sizes, particle densities, etc) and these were evaluated for each separation and comminution stage to both understand the processes involved and identify opportunities for improvement. Key findings from the investigation indicated the importance of understanding the elemental deportment of target elements throughout the various minerals. The standard practice of tracking iron deportment through assay provided misleading results on losses to tail through the plant. The investigation provided insight into both wanted and unwanted minerals and the efficiency of each separation stage. The efficiencies of separation are critical due to their impact on downstream capacity, and the investigation provided insight into where opportunities exist to extract more benefit. The findings of the geometallurgical analysis have been implemented on the concentrator, and improvements in the rejection of non-magnetic minerals have been seen.CITATION:Gerber, J, Stanton, C and Olwagen, D, 2015. Timestudy analysis of mining operations at North Broken Hill Limited has been carried out by dissecting operations into small elemental components, and accurately timing these elements. Over a wide range of observations, this has enabled standard time values to be calculated for all underground work.The application of the standard values is in calculating performances as a measure of work output and Performance Controls are kept on approximately two-thirds of underground employees. Through the Controls it has been possible to stimulate supervisory action to improve low performance, and to reduce delays and lost time.The values are used to calculate contract" prices, and anomalies in previous prices have been adjusted on work values and not on arbitrary standards. In out-of-the-ordinary circumstances, the request for a timestudy investigation has been made by both operatives and foremen, and the contract set following the timestudy analysis has been to the satisfaction of both parties.The range of values enables contracts to be applied to work which was previously performed on a day basis, resulting in improved performance.A natural corollary of timestudy is the analysis of methods, and in some cases method improvements have been introduced.It is anticipated that further investigations will be made on methods.INTRODUCTIONIn 1953, a Timestudy analysis of mining operations at North Broken Hill Limited was commenced under the guidance of management consultants. Its aim was, to determine standard time values for specific operations, which would provide management with a measure of productivity beyond the existing measures of tons or feet of advance, and also to determine whether increased output was available under existing operating conditions.

Improvements in mechanisation should not be considered independently of safety and of environmental hazards. The need to keep gas contents within statutory limits may make the time needed to partially drain a gassy seam the effective control on face development times. Dust levels may provide an effective control on coal extraction rates on any one face. The combination of gas and dust on high output longwall faces may make it necessary for each one to be treated as a separate mine in terms of ventilation, and the faceworkers may need special protection. Mechanisation and safety can be mutually beneficial when mechanisation combined with systematic safety assessment reduces accidents, and when a thorough study of how to reduce accidents and health risks indicates the best method to improve mechanisation.

The aim of this paper is to give an overview of the FrothSim flotation simulator and to demonstrate its ability to predict the performance of real flotation circuits. Example simulations are presented in which the feed rate to the circuit is varied, followed by simulations in which a cleaner section and recycle loop are added to the rougher bank.The simulator is able to predict both the recovery and the grade produced by the cells at all locations in a circuit and the simulator is shown to produce plausible grade recovery curves. It also demonstrated that the performance of banks of cells improve as the feed rate to the bank increased (improved grade for a given recovery), but that more cells are required to give the same overall recovery.

This progress has been driven by improvements in mining and processing technology, the high price of gold and by a favourable legislative, political and taxation environment. This paper concentrates on improvements in gold project development, process engineering and technology as seen by BHP Engineering, Perth, Australia.The paper describes technical aspects of successful gold project development including metallurgical testwork, feasibility studies, choice of process flowsheet (gravity, heap leach, carbon in pulp (CIP), carbon in leach (CIL) or other routes). It sets out our views on plant design, plant construction, procurement and project management.A case study for a small plant recently completed in the Philippines is presented as a solution to the problems often encountered in treating quartz vein gold deposits.

The development of machine learning (ML) algorithms has led to promising advances in lithology classification from geophysical logs, which is indispensable in various underground engineering applications. Due to the resolution and availability of logging data, ML models can recognise lithology change in a definitive form at a fine scale (0.01 m). While the results from previous models indicated promising performance in the classification, the robust capability of generalising lithology prediction to unseen data may not be true for those models due to: (1) data bias caused by borehole selections, and (2) logging data mismatches among boreholes. To this end, this paper aims to investigate the generalisability of ML models and seek potential improvements. Four ML models were selected to be trained on single reference boreholes to test the other (as unseen) in the same region, which includes Support Vector Classifier (SVC), Random Forest (RF), eXtreme Gradient Boosting (XGBoost) and Residual Neural Network (ResNet10). The data set involves 11 boreholes from a coalmine in north-western Bowen Basin (Queensland, Australia): density, gamma ray, neutron, and sonic logs are selected as inputs. Additionally, a data adaptation method is applied for better generalisability. The results show that there is an accuracy trade-off between the same borehole and unseen boreholes across the models. It also indicates a 16–43 per cent reduction in model performance when generalising the predictions (in marco-F1 score), while the adapted data sets can contribute to a around 12 per cent improvement. This study provides a fundamental understanding of the model generalisability when using a single borehole, essential for further correlating boreholes for regional lithology classification; the adaptation method can improve the generalised accuracy, and reduces the labour to label lithology, which facilitates the identification of gas storage mechanisms, geological/geophysical modelling, and stratigraphic analysis.

The potential of air rate profiling to significantly improve the flotation performance of a bank of cells has been shown by numerous studies. To date many profiles have been evaluated; balanced, increasing, decreasing and combinations of these. An increasing air rate profile, where the air rates are increased proportionally to each cell down the bank, has been typically found to yield improved flotation performance compared to other profiles. Air rate profiling has two distinct components; determining the correct total air rate for the bank, and determining the correct distribution of that air. This can be done simultaneously by finding the optimal air rate to each cell in the bank in turn through air recovery optimisation. Air recovery is the fraction of the inlet air which overflows the weir of a cell as unburst bubbles. The peak in air recovery (PAR) is a robust measurement of optimal performance for the operating conditions in the cell, and sets the PAR air rate. In this study, plant trials of different air rate profiles and profiling based on PAR, were evaluated. The total air rates to the bank for all profiles tested were approximately equal, allowing direct comparison. The highest cumulative mineral recovery was achieved by operating at the PAR air rates for each cell down the bank. Different distributions of the same total air rate to the bank gave the same cumulative upgrade ratio, but lower cumulative recoveries. In this work the upgrade ratio is defined as the ratio of the concentrate grade to the feed grade. The increase in cumulative mineral recovery, at the same upgrade ratio, in this study was greater than 33 per cent. Air recovery based optimisation of air rates to banks of cells significantly improves flotation performance as it simultaneously determines the optimal air rate to the bank, and the optimal distribution of that air.

Mining companies are striving to achieve new levels of operational maturity and drive process improvement across the organisation in the face of unprecedented demand and limited supply of experienced human resources. Advanced analytics techniques can help overcome these fundamental challenges by applying data techniques not previously applied in mining. Today, decisions are usually locally optimised but do not achieve optimum capability for the value chain. Although more information is collected then ever before, it is difficult to link many sources of data together in the same place in real-time, for example plant history, maintenance, mine planning, logistics and engineering data. Consequently complex analysis of data is time consuming and requires specialist skills and knowledge, and is often neglected in the decision-making process. In the future, analytics will close the loop between analysing data and taking action. Analytics will become embedded in the business and routinely applied to improve decision making across the organisation, from senior management to operations and maintenance workers, but will not require specialist skills or be time consuming to analyse data. As analytics becomes embedded in the business process, decisions are supported by data (not on gut feel), and critically, data from many sources are integrated in real-time to improve the quality of decisions. Ultimately, predictive tools will help suggest, or even in some cases automate, courses of action. The main opportunities for analytics exist where the enterprise requires supporting technology to enable it to continue to evolve to higher level of maturity. This will be in the areas of asset management, rapid reconciliation and adaptive planning, and the inbound and outbound supply chains. Advanced analytics are also a key enabler for increasing the effectiveness and realising the true value of Remote Operations Centres to safely and efficiently support operations in remote locations with smaller workforces.

Rio Tinto has embarked on a journey to use automation to improve the performance of its surface mines. The driver for automation has more to do with improving the accuracy and consistency of mining processes and less to do with cost savings through labour reduction.A key task in most surface mines is blasthole drilling. The degree to how well this is done cascades through the downstream mining process. It impacts scheduling, excavation, slope stability, material handling, beneficiation, ore loss and final product blending. Improved blasthole drilling was identified as an objective that has a significant business case in most of Rio TintoÆs surface mines.This paper describes Rio TintoÆs multi-drill automation project, which has developed a robust system for automating most of the functions on several Caterpillar SKSS16 drill rigs. Automated drilling is currently being trialled in production at the West Angelas iron ore mine in the Pilbara region of Western Australia. Most mining dredges are adapted from canal/harbour dredges. Their automation and control systems are generally not designed for integrated mining operations. Consequently they have a number of limitations. This paper describes a new dredge control concept which paves the way for improved efficiency and increased production.

Productivity of mines can be improved by taking fewer, but larger blasts. The initial blasts taken in starting a mining block are restricted by the low amount of void or space to fire into. Block cave mines are using a blasting technique to blast areas that have less than the normally accepted minimum void to establish drawbells for their orebody development. This technique used in block caving mines can be used to improve productivity in mining operations that utilise other mining methods. Some larger blasts have been done in mines, using open stoping methods, which have had void ratios as low as 13 per cent. This has been possible with the use of the explosive gases to transport the broken rock out of the area normally considered to be available to blasts. This trapping of the explosive gases in the broken rock has allowed rock to be moved over 30 m, horizontally, to allow for more void to be available in the blast area. This gives the necessary void ratio allowable to fire larger blasts. This paper will discuss the blasts where this technique has been used in mines to increase the tonnes fired in low void situations. It will also discuss where this type of blasting may improve the productivity of underground mines. Figure 1 shows the how explosive gases have enabled the broken rock to flow out of a draw point without the typical air blast and fly rock that would normally cause a rope suspended sign to be damaged beyond use.

The history of world nickel production has been affected significantly by the supply and demand situation and fluctuation of LME price of nickel metal. In the beginning of the 1980s, the decline of price and demand lead to the withdrawal of un-competitive producers and the shrinkage of the production capacity. During the same period, Sumitomo Metal Mining maintained the production level with continuous improvement of the traditional matte electrorefining process. However, Sumitomo has recognised that the continuous improvement alone does not promise us the ability to catch up with rapid changes in the world. In the meantime, Sumitomo intensively researched chloride hydrometallurgy and has developed the chloride process for the nickel refining. This includes the solvent extraction and chloride electrowinning in the mixed sulphide process and the chlorine leach of the anode slime arising from matte electrorefining. In the late-1980s, Sumitomo Metal Mining decided to develop a new nickel refining technology based on chloride hydrometallurgy. The new process was designed from the comprehensive aspects involving safety and the environment. Construction of the plant for the matte chlorine leach electrowinning (MCLE) process was commenced in 1991. The MCLE plant with a capacity to 2000 tonnes per month has been commissioned at Niihama since 1992. The process has provided high productivity, overall good economics and high quality of electrolytic nickel produced. After the establishment of the process, Sumitomo has maintained continuous improvement of the new process and has attained the best practice of the work classification.

Vacuum oxygen decarburisation (VOD) is the refining process used by ALZ (Genk, Belgium) for their production of stainless steels. The process consists of three stages: oxygen blowing at a pressure of 100 mbar, degassing, and reduction of the slag with ferrosilicon at 5 mbar. The magnesia-chromite bricks used in the slag zone of the ladles suffer from acute wear. In this paper results obtained from a program to improve the refractory life span are presented. The dominant wear phenomena were identified with an electron microscopy study of bricks taken from different locations in the ladle. Concurrently a dynamic model for the vacuum oxygen decarburisation (VOD) refining process was developed. The model calculates the elementsÆ oxidation rate during the blowing oxygen stage and allows the continuous calculation of the change of the metal, slag and gas composition throughout the VOD process. From these activities a general scheme of the refractory wear was worked out and measures to improve the refractory life were proposed and implemented.

This paper aims to build on the strong emphasis that was placed on safety in the Sydney AITES-ITA Congress in March 2002. It will do this by comparing safety records from some major tunnelling projects in Europe and Australia over a period commencing in the second half of the 19th century to the second half of the 20th century and examining reasons for the apparent marked improvement that appeared in the 1980s. Further by looking at the relationship between this improvement and current trends in the australian industry by means of a detailed review of the safety record for the Northside Storage Tunnel project in Sydney which was completed in mid-2000. The paper will conclude by providing a summary of the progressive approach adopted by the minerals industry in australia and summarising the current state of tunnelling and underground construction in australia with respect to recently completed projects and potential major initiatives.

This paper examines the application of Lean Manufacturing in a mining environment, based on experience within the Rio Tinto entities: Rio Tinto Aluminium, Northparkes Mines and Hunter Valley Operations. The three applications have tested the flexibility of the Lean methodology. Within Rio Tinto, Rio Tinto Aluminium was the first group to introduce Lean. The rollout began in late 2004. It was introduced firstly at Boyne Smelters, Gladstone, as a model site with the initial application in the Carbon Bake Furnace area. It was later extended to other sites including the Weipa Bauxite Mine. LeanÆs successful application within Rio Tinto Aluminium was in part responsible for its recent adoption by other Australian-based Rio Tinto business units including Northparkes Mines, a copper mining operation in Central New South Wales, and Hunter Valley Operations, a group of four coal mines in the Hunter Valley region of New South Wales. Lean is also being adopted by Rio Tinto Iron Ore. Rio Tinto Aluminium introduced Lean Manufacturing to complement an existing Six Sigma business improvement program and to achieve continuous improvement activities at a workplace level. Lean provides a similar level of rigour and discipline to Six Sigma but its application is everyday and for everyone, everywhere in the workplace. It is a valuable management tool. In a short time, Lean has achieved good and sometimes spectacular results improving productivity and efficiency at all sites, including our mining site. Within Rio Tinto Aluminium, it has also had beneficial impacts on our ability to develop and retain employees.

Alkali emissions are one of the environmental challenges facing alumina refineries. Queensland Alumina Limited (QAL) is undertaking a number of initiatives to continuously improve its environmental performance. One of these is a program aimed at the reduction of alkali emissions. Alkali emissions originate from a number of sources (eg elevated open tanks), and its level depends on a number of process parameters/ mechanisms (ie splash filling, thermal currents in tanks, streams discharged from a pipe, tank temperatures, atomisation) and climatic conditions (eg wind speed and direction, rain, etc). Under normal operating conditions, there is a continuous low level of alkali emissions from the plant. Certain vessels within the plant have been identified as major contributors to this level of emission, while certain activities within the plant contribute to a temporary elevation (æspikeÆ) of alkali emissions. QAL developed a method using phenolphthalein-treated pads to measure emissions within and outside QAL boundaries. These provide no information about mass emission rates but are important for detecting if alkali material is present. Since mass emission rates are important for determining if improvements in emissions are made, QAL identified the need to design an improved sampling method. Following the development and implementation of a sampling and analysis method to monitor alkali emission concentrations, QAL is conducting a number of feasibility studies evaluating a range of alkali emission reduction options. The alkali measurement method will be used to track and demonstrate progress in this environmental initiative. This paper will discuss the measurement method and emission reduction options being evaluated.

To respond to ever-increasing challenges, mining companies have been experimenting with new business models and technologies in order to speed mine development, production, processing and transport. The various experiments involve mobile access to data, intelligent sensors, advanced analytics, virtual collaboration, virtual reality, automated equipment, remote operations centres and strategic partnerships. A synthesis of all these components creates a ænetwork effectÆ that can dramatically improve the overall effectiveness the entire operation. The concept of the Network Centric Mine borrows from a variety of industries, including defence, aerospace, aviation, petroleum, utilities and manufacturing. Central to the concept are improvements to the way we connect people, process, information and technology, resulting in a more highly collaborative business model, with roles and processes designed to take advantage of new technology. The components of the mining operation act as a connected network aimed at a common goal, regardless of the boundaries of organisation and location.The design of this new organisational ecosystem needs to take into account the recent advances that enable the æplug and playÆ integrated collaborative environment, including cloud computing, mobile devices and social networking, as well as advances in augmented reality, robotics, geo-location, digital labelling, simulation and analytics. However, the most consistent lesson from other industries is the need to properly enable the behaviour and process changes necessary for success.Benefits from adopting a network centric approach include the more effective use of scarce expertise, improved data and information analysis, reduced process variance, and more informed and faster decision-making. The future of mining will see more technology savvy workers who will drive the adoption of new processes. Running a successful reagent plant trial is not an easy task, especially when trying to achieve an incremental improvement in a highly variable process, such as flotation. Cytec aims to achieve one per cent recovery improvement with 90 per cent statistical confidence. Most concentrators experience large fluctuations in recovery and so the æmagicalÆ one per cent is difficult to detect. With the aid of statistical software, including REFDISTR (proprietary) and ECHIPR, Cytec have developed a unique approach to differentiate between daily operational variation and actual process improvement. This paper describes how Cytec runs a plant trial based on extensive laboratory investigation and detailed analysis of historical plant data using statistical techniques.
