The BHP Billiton Cannington mine uses sequential flotation to treat a silver, lead and zinc ore supplied from an underground mine. The final products from the process plant are a silver rich lead concentrate and a zinc concentrate. Operational history of plant performance highlighted that the majority of valuable metal losses to final tailing occurred in the -5 ¦m fraction. Research completed on the flotation characteristics of this size fraction in plant feed resulted in the development of a split flotation process to improve the silver and lead mineral recoveries. Construction of a $A 9.5 million brownfield project to install the new split flotation circuit at Cannington was completed in July 2002. The circuit consists of three stages of cyclone classification to recover the ultra fine material to a final cyclone overflow stream, conditioning of this pulp to achieve optimal process conditions, and conventional rougher and three stage cleaner flotation to produce a silver rich lead concentrate. The rougher tail from the new circuit is recombined with the cyclone underflow streams and processed through the original lead-zinc flotation circuit. This paper discusses the circuit design, material properties, material selection for components of the circuit, operational practices and requirements to ensure the circuit succeeded in meeting production targets. The technology is subject of a number of patent applications including international application No PCT/AU02/00400.

Site-based case studies (including data collected from industrial surveys) and their application in evaluating circuit performance, have a significant role in developing reliable process models. Such models are useful to both plant metallurgists and researchers. Appropriate process models enable the plant metallurgist to assess the impact of different operational parameters on the overall circuit performance. They also provide the researcher with a detailed understanding of process behaviour in response to changes in ore characteristics and process conditions (ie plant throughput, ore competence, ore type). Thus enabling the identification of effective operating factors, and allowing them to be ranked in order of their influence on the process response, which eventually develops into a process control tool in the hands of plant operators.The above approach has been developed and applied at the Julius Kruttschnitt Mineral Research Centre (JKMRC) separately for both comminution and flotation processes. In recent years, the JKMRC has attempted an integrated approach by developing process models that incorporate the impact of upstream processes on downstream processes. This is not possible using the traditional approach of separate comminution and flotation surveys, so conducting integrated plant surveys is crucial for success in developing integrated process models. This paper summarises industrial experience gained while conducting such an integrated plant survey at Glencore’s Ernest Henry Mining operation near Cloncurry in north Queensland. An appropriate approach should be taken to enable the alignment of different requirements from different processes during the plant survey. Gravity gold circuits have an important part in reducing operating costs and maximising recovery in modern gold plants where coarse gold is present in the ore body. The design and selection of equipment has a vital part in the overall effectiveness of the gravity gold circuit. There are a number of associated factors that need to be taken into consideration when selecting the most suitable equipment for gravity gold circuits including occupational health and safety, security and labour requirements. This paper is a case study that outlines the validation behind the design, selection of equipment and subsequent benefits of the recent upgrade of the gravity circuit at the Marvel Loch gold mine with the main component to the upgrade being the installation of a Consep Acacia Reactor. Since the upgrade there has been a significant increase in gravity recovery, which has reduced the amount of gold reporting to the leaching circuit therefore reducing reagent consumption and overall operating costs. There has been an increase in overall gold recovery and therefore increased gold production. The benefits to occupational health and safety include the removal of toxic gases being released in the gold room during the previous practice of gold concentrate calcination and the removal of the arsenic and nickel from the gold doré, which poses a risk during refining. Manual handling and security has improved as there is no physical contact with gold concentrates during the automated process using the Acacia reactor. The total time for gold room personnel working in the gold room has also reduced from around six hours per day to less than one hour per day.With the continuing development of low grade gold deposits, there will be an increase in demand for low capital, high recovery gravity gold circuits that can significantly increase overall production while reducing operating costs.

Mining operations have large power requirements. The biggest consumers of energy are the drives for the mills located in the concentrators. Assuming that the decision is made on how many mills are needed and how big these mills will be, it can be determined how these mills should be driven. The decision as to which drive should be applied depends on design limits for different mechanical or electrical drives, anticipated operation modes, capital expenditure optimisation and lifecycle cost optimisation.The task for the engineer specifying the drive equipment is to select a drive solution that can debottleneck the operation, avoid interruption of production and enhance the reliability of the process. At the same time, the engineer must choose a design that enables cost optimisation either in a single investment or in relation to the total cost of ownership (TCO).This paper outlines different mechatronic or electric drive alternatives for tube or horizontal mills applied in the mining industry, along with their advantages and disadvantages. Change and its relationship with the introduction of new technology is a constant of human history. The mining industry has many examples of this relationship. This record contrasts with its present day struggles to move beyond a public perception of being just ‘dirty, dumb and dangerous’. The drivers for the introduction of new technology are frequently listed as the occupational health and safety of people working in the mines, reductions in direct operating costs, and increases in productivity.This paper discusses the issues that a mining business needs to deal with to implement new technology with the best possible conditions for success. It comments on how the strategic and tactical components of technology planning relate to and interact with change management. The central discussion is directed at the role that people play in the successful implementation of new technology. The introduction of autonomous underground haulage equipment provides a background for the discussion of this topic.The paper uses case study references, equipment supplier information and research findings. The combination of new tools with a more rigorous approach to understanding the interaction of mill liners with overall mill performance and economics, forms the basis of an integrated approach to liner management. Based on accurate liner wear measurements, some (limited) physical mill inspections and surveys, accurate calibration of the mill load and analysis of process data, a whole new approach to liner selection, relining intervals and mill control is proposed. Collection and analysis of this information in operating mills illustrates the mill performance improvement which can be attained through this careful measurement and modelling approach.A more holistic approach to liner management is proposed, including a broadening of the current work to cover the potential benefits of improved relining technologies and predictive liner wear modelling. Centennial Coal operates the Springvale longwall mining operation which extracts coal beneath the Newnes Plateau in the Western Coalfields of New South Wales. Springvale, and the neighbouring Angus Place mine, have a history of difficult geotechnical conditions where combinations of a relatively high stress regime and weak, laminated roof and extensive geological faulting has led to numerous roof failures throughout the mine’s life. Following development, the mines underground roadways can experience high levels of roof movement which may lead to roof falls. Multipoint wire extensometers are extensively used throughout the mine for roadway condition monitoring, and to reactively drive remedial strata support through trigger action response plans (TARPs).As a result of the use of high-density extensometer monitoring over a long period, the mines have an extensive archive of legacy data. Data processing has evolved over time in order to accommodate the increasing data volume, including direct data entry from the recently introduced hard-wired real-time monitoring instruments. It is likely that telemetric real-time instruments will be introduced in the future, which will cause another step change in data management requirements. This paper discusses the transition to and evolution of relational database management systems for extensometer and associated data.This paper also presents case studies of the use of a new software tool for reprocessing legacy data to enable time-scaled visualisation of monitoring data in the context of longwall and development face positions and installed strata support. The software can be used proactively in the identification of geotechnical risk factors and their interaction with the mining process to allow a more robust geotechnical hazard process. "It is well known that from time-to-time a vehicle will interact with a bund or windrow and often the barrier is insufficient to safely arrest that vehicle. The result of such an incident is often catastrophic. Regulations around the requirement for edge protection near pit edges vary between jurisdictions. Generally in Australia regulations tend to be around placing the responsibility on the mine operator to provide ‘adequate’ or ‘appropriate’ edge protection. Guidelines often place a minimum height of bund at between half and two-thirds the diameter of the largest tyre on-site.Safescape has identified the opportunity to improve safety in open pit edge protection and is currently developing the Edge Protector (EP) product. The EP is designed to create a vertical front face to a conventional broken rock safety bund. The fundamental premise of the product is that by creating a vertical front face to the bund, trucks cannot easily drive up over the bund and instead have to push through the rock to get to the other side.In addition to providing a safer system for arresting vehicles, the vertical front face also means that extra space is made available in the haul road. This can either be used to facilitate larger trucks or when designing a new mine, with an increase in overall pit slope.This paper outlines the research and development of a new edge protection product. "Diesel particulate matter (DPM), in particular, has been likened in a somewhat inflammatory manner to be the ‘next asbestos’.From the business change perspective, there are three areas holding the industry back from fully engaging with the issue:There is no real feedback loop in any operational sense to assess the impact of investment or application of controls to manage diesel emissions.DPM are getting ever smaller and more numerous, but there is no practical way of measuring them to regulate them in the field. Mass, the current basis of regulation, is becoming less and less relevant.Diesel emissions management is generally wholly viewed as a cost, yet there are significant areas of benefit available from good management.This paper discusses a feedback approach to address these three areas to move the industry forward. The six main areas of benefit from providing a feedback loop by continuously monitoring diesel emissions have been identified: Condition-based maintenance. Emissions change instantaneously if engine condition changes. Operator performance. An operator can use a lot more fuel for little incremental work output through poor technique or discipline. Vehicle utilisation. Operating hours achieved and ratios of idling to under power affect the proportion of emissions produced with no economic value. Fuel efficiency. This allows visibility into other contributing configuration and environmental factors for the vehicle. Emission rates. This allows scope to directly address the required ratio of ventilation to diesel emissions. Total carbon emissions. The Hidden Valley process plant has recently undertaken a program to relieve process flow bottlenecks and improve process automation. An environment of cost reduction and restrained capital necessitated solutions that primarily utilised existing equipment and internal resources. Removing bottlenecks relieved pressure from a strained circuit that was unable to maintain consistent performance. Improved process automation firstly stabilised the process, then allowed the circuit to sustainably operate at the expanded capacity limits. These allowed implementation of an operating approach that focused process operators towards identifying and resolving process disturbances in advance. Existing practical laboratory tests for comparative strength determination of commercial explosives consist of the lead block test, the ballistic mortar test, the bubble test etc. These tests are carried out in material with quite different properties compared to rock. The theoretical performance potentials of commercial explosives are traditionally described by weight-strength (WS). Some explosive producers use the Langefors formula for weight-strength calculation, where also the gas volume is considered. Neither the theoretical nor the practical methods for determination of explosive performance such as the above, give good enough prediction of fragmentation and heave in rock blasting. For these reasons a project was started for the purpose of finding a small scale test method which predicts how different explosive parameters affect fragmentation and heave. Small scale tests were carried out by using 50 cm cubical blocks, mainly of concrete, but a few also of rock. All blocks were blasted in a steel cylinder with a diameter of 1.2 meters. The velocity of detonation was monitored, and the velocity of fragments was derived from their time of arrival at the steel wall, which was registered by accelerometers. After blasting all fragments were screened. The charge diameter was 22 mm and the amount of explosive 78 grammes, resulting in a specific charge of 0.62 kg/m3. Explosive properties such as energy, gas, VOD and density were systematically changed.The results presented in this paper show how fragmentation and heave systematically change when the explosive properties like energy, gas, VOD and density are systematically changed. The results from the small scale tests are compared to full scale tests carried out in tunnel blasting, and during summer 1990 also in bench blasting.

"Optimisation of drill and blast design and engineering can deliver a significant positive impact on the profitability of any mining operation; however, true engineering of the blasting process is less common than might be thought. The paper that follows explores this gap and suggests a process control-based approach to the challenge.The concept of applying modifications to drill and blast designs in order to achieve efficiency improvements in downstream mining processes is far from new. However, the author suggests that the practical application has become less than rigorous in a number of different sectors of the mining industry in a wide range of countries.There is a common tendency for the design process to become simplified to the point where the objective is merely the communication of instructions to field implementers (drillers, explosive suppliers, blasters, etc). In effect ‘design’ often degrades to ‘cut and paste’ with consequences that vary from mild to critical, with respect to the profitability of the business.Engineering of the drill and blast process involves the design function, not on a one-off basis but rather as a component of a more complete cyclical process that includes a statement of objectives, a design based on a suggested hypothesis, field measurement of results, comparison with the target ‘set point’ and the application of control measures followed by new measurement, including interpretation of the results in financial terms.When applied in this fashion, engineering provides practitioners with the means to optimise the drill and blast impact on the full spectrum business result of the mining activity.These concepts are discussed with reference to a surface gold mining operation applying run-of-mine heap leach extraction. Engineering optimisation by adapting process control and measurement techniques is demonstrated to be a key component of the solution set applied to generate enhanced operations productivity and stakeholder value. It is shown that a combination of rigorous measurement, model calibration and hands-on quality assurance/quality control facilitates the creation of a road map to profitability, stressing the need to consider economic trade-offs between operational expense (investment) and measurement of enhanced value (return on investment).The process, however, does not cease at this point. Implementation of true design practices, incorporating innovation and discipline in implementation or execution can drive the process to deliver demonstrable, technically validated outcomes. Furthermore, these technical results can be related to financially quantifiable impacts. Dissatisfied with conventional wet processing methods for alluvial deposits, Resource Trend Pty Ltd of Cairns set out to develop a better process. After comprehensive investigation of existing dry techniques the principals have now developed a rotary dry concentrator that can handle the fine-grained fraction of alluvial deposits as well as the coarse. Four of these units have been mounted on an integrated towable treatment plant which has been in successful commercial operation for four years in northern Queensland. A second plant is now under construction for use in the United States. Grades of less than 0.2 g/lcm have been profitably mined at throughputs of about 80 cubic metres per hour and 85 per cent availability. The operation runs round the clock with an establishment of four. Major benefits, apart from lower capital and operating costs, are environmental. Ore is picked up, treated, and replaced in its original mixed condition within 25 m of its initial location. Rehabilitation is completed almost immediately behind the plant as it advances, leaving no slimes dams, coarse stockpiles, or haul roads. In 1993 the company won a Premier's Award for Environmental Excellence in the Queensland Mining Industry. The principal disadvantage is moisture, and the company is now actively seeking deposits in the deserts of the world. In Queensland mining is normally possible only for six months of the year.

Over years of exploration the massive and tabular orebodies in the area to the South West of Western Areas Gold Mine had been assessed as containing about 50 million ounces of gold û a world class orebody. Planning initially was for a surface and subvertical shaft system to exploit this area but because of cost, a single lift shaft to an area which could be accessed ex Western Areas was planned to intersect the reef at 2760 metres. It was also planned to mine out the shaft pillar area long before the deep shafts would reach that position. This is not the normal practice in South African Gold Mines. The stoped out shaft pillar was backfilled to minimise movement in the shaft sites. The result of a competitive tender/adjudication process was that Cementation Mining û Skanska won and was awarded the R192 million contract to sink the Main and Ventilation Shafts on 15 June 1995. On 1 April 1999 Western Areas and Placer Dome SA formed a Joint Venture, which now owns and operates the mine on which the South Deep Shafts are situated. This situation prevails today.

Computational Fluid Dynamics (CFD) modelling is a useful tool that can assist engineers in designing effective ventilation systems for the control of airborne dust generated during mining operations. Thistechnology can save time, effort and the costs associated with re-work or the traditional on-site experimental field trials by running desktop 3D simulations of the various proposed scenarios using state-of-the-art CFD analysis tools. Before implementing a dust management system, an understanding of the behaviour of airborne dust particles in the face zone can be achieved, which can improve the confidence in the secondary ventilation and dust management design. Usingadvanced numerical models, suitable dust extraction strategies can be foreseen, and multiple scenarios can be simulated and investigated quickly. As a case study, dry drilling operations in Kimberlite orebodies produce large quantities of fine dust which poses health and safety risks. An effective dust management system is required to achieve acceptable face conditions. A possible practical solution is a ducted exhaust ventilation system with a force fan in the face zone. This paper demonstrates how CFD analysis can be used as a tool to assist the design engineer with validating and optimising the proposed ventilation design by tracking the trajectories of different size dust particles, to determine the best equipment layout and appropriate flow rates which minimises airborne dust.

Titanium feedstocks are the building blocks of the titanium value chain. They can be mined directly, as is the case for ilmenite, leucoxene and rutile, or manufactured from ilmenite by extracting various quantities of non-TiO2 components from the ore by chemical and/or thermal processes.While feedstocks can be grouped into categories of materials with similar characteristics, they are essentially unique products from very different mining locations around the world. In fact, no two feedstocks are exactly the same. As such, the variations between the available feedstocks, in combination with the permutations in processing technologies to turn the feedstocks into titanium pigment or metal, mean that choices between feedstocks are specific to the location in which they are utilised.In this paper, the authors examine the key requirements of titanium feedstocks to the TiO2 pigment and metal sectors. Apart from the well known differences between feedstock choices for the sulfate and chloride process, the more opaque considerations in feedstock sourcing are examined.

KiwiRail has a goal of significantly improving passenger rail services to west Auckland, as part of its DART (Developing Auckland’s Rail Transport) suite of projects. The New Lynn Rail Trench (NLRT) project was a significant component of this work. The NLRT project facilitates essential doubletracking of the Western Auckland line, and provides a new commuter transportation hub within a busy town centre.The 1.5 km stretch of track through the New Lynn town centre has bisected the township for over 80 years. Double-tracking the line provided the opportunity to grade-separate road and rail, which would help to re-connect both sides of the township and enhance public amenity and safety.KiwiRail employed an Early Contractor Involvement (ECI) procurement model engaging a consortium comprising Fletcher Construction, Beca Infrastructure and Synergine to develop a Design and Construct solution.With weak soil conditions and high groundwater levels, a diaphragm wall construction method to form the trench walls was selected as the best solution. Further challenges to construction included working within a narrow rail corridor constrained by buildings along much of the boundary, and a requirement to keep the existing line open for rail services. Detailed construction planning was required to ensure rail and construction safety in a constrained space whilst building the trench walls, propping these walls during excavation, and constructing the base slab in the most efficient way possible.This paper will detail the geotechnical conditions and the additional constraints that made this rail trench a challenging structure to design. It will also describe the fi nal design and construction methodologies that were employed, that allowed very successful completion of the project.Additionally, this paper will review the design and construction lessons applicable to the current Victoria Park Tunnel project, and indeed for all future cut and cover tunnel projects in the Auckland isthmus.

One of the main factors affecting the suitability of an ore for autogenous grinding is the ore’s competency, ie providing enough critical stones for the grinding process. Several experimental test routines exist and are used for assessing the viability of the ore for autogenous grinding. However, very little attention is given to the generation of fatigue in large stones experiencing repeated shocks in the mill. To investigate this, large pebbles sampled from an industrial autogenous grinding mill running hard and soft ores were categorised based on the grinding energy. From the pebbles, small drill core samples were prepared and went through a series of fatigue cycle tests. Both hard and soft ores showed similar average resistance to failure in compression tests, but the hard ore had a consistent resistance with lower variations. The cores were scanned by XCT before and in-between fatigue tests at the highest reachable resolution, 1.5 µm voxel size. The outcome showed that a higher number of micro-cracks were visible in the soft ore compared to the hard ore. The frequency of micro-crack development in the soft ore may be the reason for its lower specific grinding energy compared to the hard ore. It is obvious that for realistic conditions in an autogenous grinding mill, stones are pre-weakened by fatigue before they fracture. Therefore, shortcut methods focusing only on running tests on fresh and small samples may operate in unrealistic conditions by ignoring the fatigue phenomenon. This is even more important for ores that are on the borderline to be considered as competent for autogenous milling.

"In the 1990s metal prices were trending in a long-term decline and the usual cost-cutting exercises were adopted. Cuts to research and development made innovation difficult and the outlook was grim. But necessity is a strong motivator, and these conditions spurred the Mine to Mill movement that optimised across organisational ‘silos’ and utilised new technology tools, innovative software and increased computing power. Many applications of Mine to Mill exploited the fact that comminution is usually the site processing bottleneck and blasting is more efficient at breaking rock than grinding. This approach sought to: understand and characterise rock breakage from mining to the milldevelop models and simulators for blast design, fragmentation, crusher and mill circuitsdevelop tools to measure in real time the particle size distribution of rocks on run-of-mine (ROM) muck piles, at the primary crusher truck dump pocket and on conveyorsensure effective communication across the silos between geologists, blast design engineers, mining engineers and metallurgists.These methods and the technology tools available in the 1990s were widely adopted at numerous sites around the world with significant benefits. Semi-autogenous grinding (SAG) mill throughput increases of 10–20 per cent were common. This was the advance the industry desperately needed. It was low capital cost; it was obvious. It was here to stay.Except, in too many cases, it didn’t. In the minerals price boom of the 2000s Mine to Mill was no longer necessary to ‘survive’, even though it was still good business. Some operations, including some of the early success stories, slipped back to old habits of optimising within organisation silos instead of across them. Fortunately, other operators still embraced Mine to Mill and developed new techniques. Mine to Mill was still successful, but not as widely adopted as we had expected it to be. Now the boom has ended and operations are again under cost pressure. Since these are the same circumstances that created Mine to Mill, it seems time to achieve the wider adoption. Since the 1990s many new or advanced technology tools are now available for Mine to Mill projects: blasthole sensors, new explosives formulations, new blasting techniques and modelling, ore tracking devices, improved image analysis to determine size, texture and colour of coarse ore, grade sensors, whole-stream simulation tools, and even more powerful computing hardware and data analysis software.
