The Kwinana (Western Australia) and Gladstone (Queensland) industrial areas are among the few dozens of heavy industrial areas globally that demonstrate significant levels of regional resource synergies. Such synergies are also referred to as æindustrial ecologyÆ or æindustrial symbiosisÆ. Fundamentally they involve the exchange of by-products or sharing of utilities between companies in close geographic proximity to achieve competitive advantage and environmental benefit. A concerted research effort is currently underway to foster greater realisation of regional resource synergies in minerals processing intensive regions, in Australia and internationally. This paper summarises current insights from the foundation research into engineering tools and technologies and enabling mechanisms for regional resource synergy developments. Regional resource synergy developments were reviewed for 16 international and two Australian regions. It was found that Kwinana and Gladstone compare favourably with the well-regarded international examples of regional synergy development. Given the fairly strong evidence that self-organisation is critical for regional synergy developments, an implementation model has been proposed that captures entry points for synergy developments at the level of platform (industry collaboration), process (developing synergy opportunities) and project (assessing and implementing specific synergies). It was also found that regional synergies have so far developed in the absence of specific methods for identification and screening of synergy opportunities. Moreover, very limited attention has been paid to the associated technological and engineering challenges. The current technical research effort therefore targets: the development of a toolset for the identification and development of potential synergy opportunities; and assessment of technology needs and opportunities for regional synergies involving water, energy and materials recovery and reuse.

A major aspect in competitive ironmaking is to replace metallurgical coke by injecting alternative cheap fuels. Whereas in the past, heavy oil injection as well as on a lower scale natural gas injection have proved to be reliable, the progressing high price level of these fuels has prompted international interest in looking for alternative cheaper fuels, especially pulverized coal. Theoretical analysis and practical operations showed that for constant adiabatic flame temperature, potentially more coke may be replaced by injected coal than by heavy oil, because of less endothermic cracking of hydrogen components. Since about 1974, the ARBED-Group has been looking for alternative fuels and in 1976 came to conclusion to select for first trials pulverized lignite for the following reasons:

The Grootegeluk coal beneficiation plant is situated near Ellisras in the Waterberg coal= field in the Transvaal, RSA. At this plant 15 million tons of coal bearing material per annum are beneficiated by means of two-stage heavy medium bath and cyclone plants. Because of the very low yield of 12 % coking coal product, run= ping costs are of the - utmost importance. For this reason extensive tests were carried out to establish the most effective crushing and bene= ficiation methods and suitable aquipment. At the second heavy medium separation stage, the near-gravity material (+ 0,1. g/cc) amounts to 45 % and daily plant performance ana=lysis is required to ensure acceptable plant efficiency. Beneficiation processes for the -0,5 mm coal originally considered were froth flotation, shaking tables, heavy medium cyclones and water- only cyclones. When the froth flotation route was decided upon, further test work was done to enable selection of the equipment most suitable for the particular requirements.

"In the platinum group metals (PGM) industry, smelters are often perceived as ‘black boxes’ that have to process concentrates of variable mineralogy and originating from multiple mines operating along strike or downdip from each other in the same geographical region, as is the case in the Western Bushveld of South Africa. However, PGM smelter complexes are much more sensitive to concentrate blend variation than most metallurgists or geologists would anticipate.This paper will review the impact of concentrate blends deriving from a number of concentrators processing ores from the Bushveld Igneous Complex (BIC) on smelting and converting behaviour and the constraints they impose upon smelter operation. Significant variation in behaviour is not only noted between the main mineralisation types, namely the Merensky and Upper Group 2 (UG2) reefs, but also within a given reef type. Due to the way PGMs are mineralised and finely disseminated, concentrators have to grind concentrates ultra-fine to liberate the PGMs and provide a sufficiently high-grade concentrate for smelting.The chemistry and mineralogy of the concentrates vary with the type of mine (open pit versus underground), the reef type and varies along strike; this variation impacts numerous key smelter parameters such as the base metals content, the matte fall, the converter aisle capacity, sulfur dioxide gas production, furnace matte and slag temperatures, and the accumulation of high smelting chromite-spinel minerals that has led to significant smelter upset conditions such as catastrophic furnace hearth and sidewall failures.Due to the production intensity of smelting, ie its high rate of processing per unit volume, smelters have been found to be far more sensitive to rapid variation in concentrate properties, highlighting the need for adequate blend control.CITATION:Eksteen, J J, 2016. The development and optimisation of mill discharge trommels, and specifically their screen panels, can be a neglected area in the complex operation of a minerals processing plant. Trommels are often seen as a ‘set and forget’ component of the circuit, even when significant improvements in design are possible. A redesigned trommel and panel arrangement has simplified and added flexibility to the plant shutdown schedule at Kirkland Lake Gold’s Fosterville Gold Mine in Central Victoria.Prior to the trommel redesign, the shutdown frequency was determined by the expected life of trommel panels at 14 weeks. Planning downtime around this item led to higher maintenance costs and wastage in other areas of the plant. This was particularly disruptive with respect to mill lining change-outs, which were forced out of sequence and often changed prematurely. Fosterville Gold engaged Metso Australia Limited to propose a new trommel design that would better suit the site. The new trommel was engineered to balance simplicity with performance, and incorporated the latest in Modular trommel design, modelling and Finite Elemental Analysis (FEA). Modular Panels and Spiral Segments achieve significantly longer life, and allow in-situ panel change outs, flexibility in spiral and dam positioning and an improvement in classification performance. Trommel panel life has significantly increased from 14 to 71 weeks in the trommel’s highest wearing zone. The new design has eliminated some risks to safety by reducing manual labour and lifting requirements during shutdowns. There is greater flexibility with respect to shutdown requirements. McLanahan RSS14x50 scrubber screens have individually processed over 50 Mt of Pilbara iron ore. The first stage of separation in these plants with abrasive, high specific gravity, large lumps is an extremely arduous duty with high wear rates. With the Scrubber Screen layout this occurs in the attached trommel section. The initial supply of the replaceable trommel panels were of steel-backed rubber with a service life of approx. six weeks. Site Personnel established a goal of 26 week wear life in conjunction with 100 per cent reliability and while field trials were undertaken using a variety of hardened and cast steels that demonstrated wear life to the nominated requirement some unpredicted failures still occurred. With a long evaluation time and challenges to create repeatable conditions with field testing, a purpose built test unit was designed and constructed to allow controlled evaluation of a number of materials and designs. During 2016 tests were conducted with eight different materials, of varying thickness to simulate impact conditions and a number of aperture profiles to evaluate both impact and abrasion effects. From these results two designs were selected for full scale implementation to confirm the nominated goals. From December 2013 to February 2014 the Southern Middleback Ranges magnetite concentrator went through a successful optimisation process that included the installation of extra grinding power to treat a wider range of ore types. After the initial improvements, sampling surveys were conducted to identify the mineral deportment through the concentrator. Samples collected during the survey were analysed using X-ray fluorescence, quantitative X-ray diffraction and QEMSCAN™ to cross-validate the analysis. Certain streams were also put through a laboratory-scale Davis Tube Recovery washing process to produce clean concentrates for analysis. The QEMSCAN™ analysis identified various metallurgical characteristics (mineral association, particle sizes, grain sizes, particle densities, etc) and these were evaluated for each separation and comminution stage to both understand the processes involved and identify opportunities for improvement. Key findings from the investigation indicated the importance of understanding the elemental deportment of target elements throughout the various minerals. The standard practice of tracking iron deportment through assay provided misleading results on losses to tail through the plant. The investigation provided insight into both wanted and unwanted minerals and the efficiency of each separation stage. The efficiencies of separation are critical due to their impact on downstream capacity, and the investigation provided insight into where opportunities exist to extract more benefit. The Waterview Connection will complete a strategic Auckland motorway route linking the south, west and north. The project will include 2.1 km of ‘undrained’ driven tunnels, 500 m of drained cut-and-cover tunnel and tunnel portals.The project is aligned beneath a stream valley of Oakley Creek, which is incised through alluvium and in places overlain by landfill, between Mt Albert volcano and a ridge formed in alternating sandstones and siltstones. The resulting topography, geology and hydrogeology of the tunnel alignment are complex.The Assessment of Effects required estimation of the likely settlements resulting from the tunnel construction and assessment of their effects on the buildings, services and other features. A conservative approach was taken when estimating settlements in order to provide an upper bound estimate of the consequent effects. There are three sources of these settlements: mechanical settlement from the tunnel excavation, mechanical settlement from the displacement of retaining walls and consolidation settlement from the groundwater drawdowns during construction and, in some cases, in the long-term.The settlements from these sources were calculated independently and then combined to identify the most critical effects. These combined settlements were used to assess the potential damage to the buildings, services and other features above and around the tunnels. The combined settlement results generally followed the anticipated trough shape centred on the underlying tunnel but with some noticeable effects relating to the underlying geology and hydrogeology.The effects on buildings were typically assessed as negligible with some areas of very slight to moderate damage predicted. Effects on services are anticipated to be minor but some large and older pipes will require specific monitoring during construction. A monitoring programme is proposed to allow the actual settlement and effects to be compared to those estimated with appropriate responses should those effects significantly differ.This paper describes the methods used to calculate and combine the settlements and assess their effects.

The VERT project 1993 - 1998 laid the technical foundation for curtailing the emission of fine particles from diesel engines at Swiss underground workplaces. The targeted maximum was 100 ¦g/m3 EC. Extensive laboratory and field investigations demonstrated that this specification is only attainable with modern diesel particulate filter (DPF) systems that almost eliminate particles in the entire lung penetrating size range from 20 nm to 2.5 ¦m. In January 2000, Switzerland mandated compulsory particle filters in underground workplaces, particularly in tunnelling, irrespective of engine age, size and type. After the implementation, the particle concentration in the respiratory air was below 40 ¦g/m3 EC, compared to earlier values of up to 750 ¦g/m3 EC. Deployed DPFs have proven filtration rates of 99 per cent in the entire size range of alveoli intruding particles. The DPFs are as durable as the engine, suffer no ageing and require minimal maintenance. The failure rate is below three per cent annually. Of the 6000 retrofitted construction machines in Switzerland, about 400 are deployed underground. Prerequisites for this quality are a sophisticated certification procedure, electronic monitoring of DPF operation and meticulous periodic exhaust gas inspection of the engines.

Mining is a major global industry that requires the moving of considerable volumes of earth and rock (overburden) to win the valuable ore prior to mineral extraction and processing. As a result of this process, new landscapes are created, both extracted voids and overburden piles, as well as infrastructure for management of mine operations, wastewater, tailings, other raw materials, transportation and extreme rainfall events. Resource companies must develop and obtain regulatory approval for detailed plans that manage this displaced material through all phases of the life-of-mine and rehabilitate the site at the time of closure (including landform stability, revegetation and ongoing management).Individual mine sites operate in long time frames (ten to 50 years), with several mines often operating in the same region, generating cumulative overburden volumes and heavily altering the original landscape. These impacts are universally framed as a negative consequence of the industry, especially by modern society that values natural (and some agricultural) landscapes as pristine and almost sacred. Overburden and tailings are also seen as a problem, and are a significant business cost to mining practice.This paper looks to investigate perceptions of mining and post-mining landscapes, questioning the aesthetically driven emphasis on the ‘natural’. It proposes instead an opportunity to reframe the way we look at overburden and landscape impacts from mining, exploring the possibility of imagined post-mine landscapes unburdened by traditional aesthetic expectations. These landscapes, to be conceived by regional stakeholder roundtables, have the capacity to be built by regional mining consortia as a foundation for sustainable post-mining economies.Post-mine regeneration offers both the motivation and the basic materials to create an altogether new environment from a blank slate. All mining and quarrying operations that employ blasting to fragment and move broken ground have a price to pay for æby-productsÆ such as vibration and noise. These æby-productsÆ cannot be eliminated but they can be controlled and modern blasting techniques have improved to the point that excessive environmental restrictions can be adhered to whilst maintaining acceptable production rates and quality. Accurate measurement is the key to control, and as the environmental limits are becoming tighter, the proper way to measure vibrations from blasting operations becomes an integral part of the mining or quarrying operations. The basic vibration monitoring system consists of a primary sensor connected to a data logger and computer software for the analysis of the signal received and recorded. Currently, as with all fields of measurement, much improvement has occurred over the past decade, and electronic devices are much more accurate and reliable. Data analysis has also improved considerably with the computing power that is available to field operatives today. Mounting the primary sensor has been often overlooked in supposed æstandardsÆ with procedures such as double sided tape, resting on a flat surface provided the vibration level is less than a given amount. But if it is worth going to the expense of the monitoring equipment and manpower, surely it is worth a little extra effort to ensure the primary sensor is coupled to the ground effectively. The primary sensor must move with the ground and measure this movement; so if the primary sensor is allowed to move without respect to the ground (ie poor coupling to the ground) then a false record of the physical event will be measured. This scenario can easily be a practical reality if the primary sensor coupling method to the ground is not effective. In this study a number of mounting methods were fabricated and connected to similar data monitors and a series of ænormalÆ production blasts were used as the vibration source. These mounting devices were measured against an in-house procedure (the æstandardÆ) and the relative merits compared. A laboratory investigation was also carried out to look at the physical parameters of the æsoil and their effect on vibration attenuation of the in-house standard method.

An experienced and reliable knowledge of fire fighting procedures is necessary for mine emergency situations. Since experts in this area are scarce the technology of expert systems lends itself as a suitable component in the decision making process. This paper describes an expert system that is being developed for this purpose. The expert system. RESCUE. is a knowledge-based computer programme which incorporates the judgement, experience, rules of thumb. mine environmental conditions as well as human intuitions in the mine rescue operation. RESCUE makes decisions such as whether or not the affected area should be sealed.' whether or not rescuemen should be withdrawn, and which fire fighting agent is most appropriate for the situation. The IF..... THEN rules written in the VP-EXPERT shell contains antecedents and conclusions based on environmental as well as other conditions prevailing in the mine. For example, the CO/Oz deficiency ratio indicates the progress of heating; explosibility trends are given by varying flammable gases C CH4,H2,CO) in relation to oxygen concentration, and barometric pressure falls may affect explosibility by increasing CH4 content in workings. The interaction of such numeric-based rules with others rules reflecting the experience and judgement of the experts assist the system to arrive at its conclusions and subsequent course of action.

Electrostatic separation is a core requirement for the beneficiation of mineral sands suites to provide valuable product. Although the basis of electrostatic separation has been understood for some time, the details required to be able to calculate the metallurgical performance of a separator has not previously been achieved from a mechanistic perspective. Empirical models have had some success but require extensive test work. Traditionally, performance of an electrostatic separator is determined by careful experimental work using the target mineral suite. Although electrostatic separation was invented at the end of the 19th century, very little modification of the basic equipment occurred until relatively recently, with the addition of a plate electrode to aid separation. Previously, the author has presented results, calculated using finite element modelling (FEM), of the electric fields present in an electrostatic separator in various configurations. This paper will present some new mathematical modelling work, which uses the FEM determined electric field configurations but also incorporates some fundamental physical processes that provide insight as to the limitations and opportunities for this important separation technique.

Classical electroslag remelting of consumable electrodes is a drop-by-drop melt feeding through a slag layer into a renewing molten metal bath, slowly solidifying into a homogeneous, dense, defectfree ingot in a copper water-cooled mould. The new look at the additive nature of the electroslag remelting (ESR) process in a protective atmosphere allowed us to formulate the principles of a comprehensive thermodynamic-based model that can predict dynamic changes in slag and metal composition at certain ingot remelting. The model considers drastically different slag-to-metal mass ratios at the beginning and end of remelting and predicts gas, slag and metal composition in a chain of thermodynamic subsystems. Despite consisting of calcium fluoride and stable oxides, the ESR slag can oxidise main and active elements from steel and alloys (primarily aluminium, titanium and silicon) due to chemical reactions between slag and metal. ESR is not an electrochemical process in its nature. However, slags are ionic melts and deviation in their composition causes a change in their properties, affecting both operation mode and ingot quality. Another important understanding derived from the modern metallurgy technological route is that the ability to refine metal from impurities is not a priority for the ESR because consumable electrode has already passed all stages of refining and deep degassing at ladle treatment that changes ESR slags engineering principles. The critical importance became slag’s ability to generate process heat and keep the melting composition in the metal bath unchanged (except for non-metallic inclusions assimilation). Slag engineering for ESR required a compromise between chemical inertness to a metal composition and desired physical properties deriving from technological reasons. The Directed Chemical Bonds Concept (DCBC) in a multicomponent oxide system was used to build predictive models of electric conductivity and the melting temperature of fluoride-oxide slag based on their chemical composition. Both models help to design a customised composition of effective slags for steel and alloy groups or individual grades, and they are significant steps in the development of a comprehensive model of electroslag remelting.

Many stress measuring instruments use overcoring stress-relief principles but adopt different sensing techniques. Every technique is subject to certain limitations of rock types and conditions. To investigate the performance and reliability of the instruments in field measurement, a simple and practical approach has been developed to allow comparable laboratory results to be obtained which simulate in-situ rock and stress conditions. Four commonly used devices, the USBM deformation gauge, the CSIRO HI cell,the CSIR triaxial cell and the UNSW SI cell were thoroughly tested in the laboratory. Some conclusions have been drawn as to their suitability and reliability in different field conditions. Recommendations are provided for the choice of an appropriate technique for a given rock type and condition. A new thin-wall cell that overcomes the disadvantages of earlier devices has been developed and tested. Its laboratory performance shows that it has good prospects.

The Geita Gold Mine is located 80 km southwest of the town of Mwanza in the north-west of Tanzania and is 100 per cent owned by AngloGold Ashanti Limited. Open pit mining commenced at Geita in 2000. In 2011, the operation produced 494 000 oz at a cash cost of US$536/oz. This is a significant improvement from 2008, when 264 000 oz were produced at a cash cost of US$742/oz.A period of relatively poor operating performance at Geita was recorded over the period from 2006 to 2009. A period known at Geita as æthe turnaroundÆ commenced in 2009, and has been remarkable to say the least. Over the last couple of years the mine has embarked on a journey, which saw various interventions and initiatives. Among the key initiatives were Project ONE (which focuses on business process framework, systems for people and safety transformation), asset integrity, fatigue management and contract mining of satellite pits.Since the commencement of the turnaround at Geita, gold production has matched market guidance. The mine has returned to positive cash flow on the basis of strong performance on cash management, improved production and increased gold price.This paper explains some of the details of the mine operationsÆ improvements, how they were implemented, their relative contributions to improved mining performance and the path ahead to best practice. In addition to volatile commodity prices influencing decision making, in recent years, social and environmental performance have become important decision drivers within the mining industry. There are increased demands from stakeholders, communities, and governments to ensure that raw materials are mined, processed and refined responsibly. The industry also faces the challenge of better managing its waste, which has led to severe consequences when not done properly. The high commodity prices of the late 90s and early 2000s encouraged larger economies of scale and drove mining companies to extract large volumes of rock for separation and concentration at the downstream processes. Over time, as ore grades dropped, the cost of mining escalated and tailings volumes grew. This arduous process also caused strains on recovery cost and performance. Scarcity of water and energy resources coupled with increased production demands and higher operating costs are putting pressure on companies to find innovative ways to increase mining intensities. Hatch’s value chain optimisation methodologies, specifically Grade Engineering® and early waste rejection of the mine, have been of interest to intensify operational performance and minimise waste generation. Enabling preconcentration of the plant throughput, the methodology has significant potential to improve overall metal production and reduce water and energy intensities, whilst minimising wet tailings. Using representative data from real world mines, this paper reports on a case study that evaluates the impact of preconcentration using sensor-based ore sorting on downstream process improvements as well as energy, water and tailings reduction. Financial and economic viability of this technique is presented for both brownfield and greenfield implementation cases. The results show that business case for preconcentration is best when: the distribution of metal in the run of mine ore is negatively skewed and left tailed; mining costs are low; energy, water and tailings management costs are high; and low cost methods of recovering pay metal from low grade material are available.

Over the last six years Mandalay Resources has increased production rates and improved safety outcomes at its Costerfield mine in Victoria, Australia. This mine is an underground operation utilising narrow mining techniques to extract vertical veins, and produces up to 80 000 equivalent ounces of gold per annum, in both gold and antimony value.The operational challenges of narrow vein mining include controlling overbreak when veins being mined are only 300 mm wide. The mine has developed methods and modified equipment to suit extraction of these veins. Productivity improvements over the period have involved development of a stoping method and equipment to suit 1.8 m wide development drives. Over the last five years and during a skills shortage, recruitment, training and retention of personnel has been key to keeping corporate knowledge and skills to execute a careful efficient mining technique to minimise overbreak.Managing an underground operation close to nearby residents has unique challenges. Historically Victorian residents had family members work as underground miners; however, in the current day with few underground operations in this jurisdiction, community knowledge of mining has decreased. The Costerfield Operations are only 100 m from the nearest residence and the company values community engagement, partnership and investment with local Heathcote organisations.The mine has invested substantially in executive coaching of its leadership team early, which has paid dividends in problem solving potential of that team and ensuring the operation delivers on its promises to all stakeholders. The operation has become safer and employees are now more aware of their individual contribution in producing safe, efficient gold and antimony that benefit the whole operation, community and the region.CITATION:McCarthy, M, 2016. Conditions encountered at a recently completed brownfields mining project provided valuable insight into, and development of, techniques for working in and around known underground mining voids in an open cut environment. The careful application of underground blasting principles to a pit environment and successful excavation whilst maintaining appropriate stand-off distances were two primary areas of innovation enabling the success of the project.Mary Mac Hill is a gold deposit situated less than 2 km south-west of the town of Laverton, Western Australia. It is owned and mined by Crescent Gold Limited. Previous underground mining by various other mining companies has left an extensive network of underground horizontal development, subvertical stopes and shafts, some of which daylighted at surface. This was identified as potentially posing substantial risks, which would prevent the application of conventional mining methods. Two major stopes were located under a hard banded iron ridge topped by a peak of cap, connected variously by narrow drives and vertical development. Due to the proximity of the first of these stopes to the surface, its dimensions and governed by procedures and advice provided by externally engaged engineers, Crescent Gold could not access the area of the ridge immediately overlying the stope using conventional open cut mining methods. This was the first of many hurdles surmounted in mining this deposit.The following report outlines how the challenges this geometrically complex deposit presented. Solving these problems enabled the team to mine the contained gold ore to a completed design, without subjecting personnel or mining equipment to harm due to a void breach incident. This paper outlines the numerous complications and difficulties Mary Mac Hill posed and explains the strategies developed to overcome them.
