Fly ash is a by-product from coal-fired power stations that is captured from the exhaust gas stream by electrostatic precipitators (ESPs) or bag houses. It is mainly derived from the inorganic components in coal but also contains residual carbon from unburnt fuel (measured as LOI). In the past, nearly all fly ash was sent to landfills or tailings ponds by power generators but this trend is quickly changing due to landfill costs, sustainability requirements and the inherent value in correctly processed fly ash. The main property that makes fly ash suitable for recycling is its use as a pozzolan. Pozzolans exhibit cementitious properties that make them suitable for partial cement replacement, and that can have beneficial properties for concrete mix designs. Fly ash can be used to replace up to a third of the of the Ordinary Portland Cement (OPC) requirement. Suitable fly ash nearly always requires the removal of the less reactive coarser fraction from the finer fraction. Due to the pozzolanic nature of fly ash, it must be processed dry and separation is normally required at 45 micron. In response to the increasing demand from a range of dry classification applications, Metso purchased an established air classification technology suitable for both mining and construction applications. The classifiers intelligent design efficiently utilizes the air flow which keeps power requirements low whilst including a scrubbing/recirculating function within the classifier that allows extremely efficient separations even at very fine sizes. This technology is of global interest to Fly Ash processors, but should be of particular interest in India which is both the second largest cement producer in the world as well as producing 80% of its power from thermal sources. This paper is intended to give a brief overview of fly ash and requirements for use as a pozzolan, air classification of fly ash and a case study from an established and experienced fly ash producer. "As a separator machine, the hydrocyclone is one of the most commonly used equipment in different types of industries and particularly in mineral processing, hydrodynamic behavior allows efficient separation, but developing tests to optimize experimental equipment is expensive, therefore Computational Fluid dynamics (CFD) becomes a useful tool for optimizing the geometrical and operational parameters, and allows to analyze and understand the dynamics within the equipment. In the research was developed to simulate of 40 mm hydrocyclone where turbulence model was used Large Eddy Simulation (LES) for the continuous phase, for the generation of the air core and for the interaction of particles at low concentrations was implemented (mixture model), after the simulation was completed validation and comparation was done between simulation values and experimental."

"As deposits of high-grade base metal sulphides become depleted, attention must be focused on the treatment of complex sulphides, which contain significant fractions of precious metals such as gold and silver. Acid pressure oxidation is a promising process for these materials and the recovery of silver and gold will improve the economy of the process. Gold can be recovered from the oxidised residues, however, silver is incorporated into the jarosite specie and the cyanidation of the resulting residue yields very low recovery.Pressure oxidation of various complex sulphides was carried out at 110-150°C in sulphate media with additions of potassium iodide under conditions similar to industrial autoclaving. The resulting residues were subjected to cyanidation. High recovery of silver, up to 98%, was achieved because its incorporation into lead-hydronium jarosite during the pressure oxidation was minimised, while its deportment into the cyanide-soluble silver iodide was favoured. Silver recovery decreased slightly at high temperatures (140° and 150°C) because of the enhanced stability and kinetics of lead-hydronium jarosite, but this could be overcome by increasing acidity and iodide concentration of the autoclave slurry."

"In mining and minerals industry, except profitability, there are some crucial factors that represent components in economic machinery of a mine and related activities. These are sustainability and minimizing environmental impact factor. Environmental concerns combined with the water and energy availability and related costs, as well as public license to operate all contrive to demand for more efforts targeting sustainability. Mining industry is highly energy-intensive (estimated to consume 6-7% of total world’s energy), with varying the energy efficiency across the industry resulting in significant costs. Size reduction is the main energy consumer contributing to almost 50% of the total energy used in mining. That means efforts must be made to introduce energy efficient comminution flow-sheets and machineries for sustainable development. Since the crushers are more energy efficient than mills, it is logic to push down-sizing in crushing stage(s) as far as technically possible. That has been strategy for Sandvik Mining and Rock Technology in supplying advanced and effective crushers to provide fine crushed product for subsequent milling stage. Lowering the energy consumption and related costs as well as increasing throughput have been the main objectives in design and development of comminution circuits and related machineries. Inefficiency in comminution technology, particularly in grinding, has long been regarded as a major area for investigation and development, especially when production of fines and ultra-fines are considered. In an attempt to explore the potential of fine crushing and its effects on subsequent milling process the fine crushing performance of Sandvik’s conventional cone crusher and Vertical Shaft Impactor (VSI) in pilot scale to define the energy consumption and circulating load in fine crushing. Tests were conducted to obtain fine crushed products at P = 2 mm in a close circuit. Furthermore, the crushed products were characterized and compared by grind-ability, morphology, and surface area measurement tests. Finally, the energy consumption to grind the crushed products to specific grind size was calculated."

"Some sulphide mineral mixtures when exposed to air and a warm and humid environment can exhibit a self-generating temperature rise, referred to as self-heating or spontaneous heating. The observed self-heating derives from the oxidation reactions of the active sulphides. In previous publications by the authors, it was proposed that the self-heating of sulphides proceed in three distinct stages; namely, Stage A, Stage B and Stage C. In Stage A (<100OC) the sulphides, in the presence of moisture are oxidized, generating heat through a series of sequential reactions and forming elemental sulphur as one of the products. In Stage B (>100OC) the elemental sulphur produced in Stage A is further oxidized to generate additional heat and SO2. Stage C (>~380OC), sometimes referred to as thermal runaway or roasting, is not addressed in this paper. This communication focuses on the type and role of elemental sulphur found in Stages A and B, and the sequence of reactions that is occurring in Stage A. The sequence is divided into two phases, the first based on galvanic interaction between the sulphide minerals that generates an acidic environment but little heat, and the second involving the production of H2S which rapidly oxidizes to produce heat and elemental sulphur. To date, data suggest that the primary oxidation product formed in Stage A is the stable orthorhombic a-S8 form of elemental sulphur. Above 96OC the a-S8 transforms to a monoclinic ß-S8 structure which is less stable and will readily oxidize to generate heat and SO2. Above 159OC a proportion of the ß-S8 sulphur will transition to a polymeric Sµ form of sulphur which can readily volatilize. INTRODUCTION Some particulate and granular materials, when exposed to appropriate atmospheric and physical conditions, can exhibit a self-induced temperature rise resulting from accumulated heat due to internal exothermic oxidation reactions. This phenomenon is commonly referred to as self-heating or spontaneous heating. Under favorable physical and environmental conditions, these reactions can elevate the temperature of a given material from ambient to the point of auto-ignition. Self-heating behaviour should not be equated to pyrophoric behaviour which describes a group of materials (e.g. certain finely powdered metals) that will ignite spontaneously in air below 55OC. There are numerous materials such as coals, hay, forestry wood products, food products to name a few that can exhibit self-heating behaviour. This publication continues the focus of the authors on the self-heating of sulphide mineral mixtures. Many of the metals of commercial use found in nature are in the form of these sulphides which must be mined, crushed, ground and concentrated prior to smelting or hydrometallurgical processing in order to produce primary metal. The issues of sulphide self-heating therefore pertain to the mining and processing of metals."

Due to not to being our own sources, some energy sources such as oil and natural gas which are used frequently, are not reliable energy sources for our country. Coal is an important energy source that Turkey also has a certain reserve as many countries have. To be able to use for many years the reserves of this source that comes from fossils, there is a great need to make more investigation and development activities on it. On behalf of using more productively the current sources, briquetting facility is represented that commenced production in The Aegean Lignite Establishment in 2005 which is in Manisa, Soma. This facility is a part of General Directorate of Turkish Coal. This facility is run by Soma Coal Establishment that works in return for royalty in a licensed field that belongs to TKI. As the demand of market for 0.5 mm dust coal diminishes, we had to accumulate and stock unmerchantable dust coal. Besides, we have intermixed 0.5- 1 mm powder coal and 0.1 ? 0.5 mm fine powder coal obtained as a result of washing in coal washer with thermic coal with low price as we could not find a client in the market. In this study, the production stages of briquette coal with high quality produced as a result of pressing by mixing 0.5- 1 mm powder coal and 0.1 ? 0.5 mm fine powder coal with molasse and lime, quality control, and data?s obtained about calories and solidity of products were presented. By briquetting of 0.5- 1 mm powder coal and 0.1 ? 0.5 mm fine powder coal washed in coal washer, it became possible to sell these coals on a high unit price and by providing the demand of coal of the market, we contributed to productivity of our firm. It is difficult to analyse the economics without an integrated view of mine transactions, stockpile inventories, process flows and assays. The lack of integration of mining and metallurgical information with sufficient detail to analyse and act is a problem. However, to take action requires real time information from manufacturing assets, corrected for gross errors from trucks, shovels, conveyors, faulty sensors, bad instrument calibration. Validation methods use process models to identify inconsistent information in the case of corrupt actionable information. This paper presents new strategies that transform the data into business information for continuous improvement and optimization. This technical presentation will review recent implementations enabling large metallurgical complexes to improve their data quality for overall production and energy management. A competence center emerges as an enabler for implementing operational intelligence. The evolution of Web services to troubleshoot plant information and to collaborate at the enterprise level is presented.

Industrially proven and applied nitrogen species catalyzed (i.e. NSC) acidic pressure leaching has been utilized to treat a number of ores, concentrates and recycled materials. This versatile technology offers many advantages including low temperatures, low pressures, low capital costs, low operating costs, faster throughput and less costly materials of construction than conventional pressure oxidation. This paper will elucidate the application of this technology for production of gold, silver, palladium, rhodium, zinc, germanium, gallium, cobalt, copper, molybdenum, rhenium and nickel. Recycled material applications will also be elucidated. In addition, details of an application for treatment of a refractory chalcopyrite copper and gold bearing ore will be presented and pertinent economics discussed.

This paper presents the performance study of sag mill in the processing of gold ore. Deterioting ore grade and high demand of metals has tremendously influenced the SAG mills. Today?s high capacity Semi-autogenous grinding (SAG) mills expand vast amounts of energy and in doing so consume tons of shell liners and steel balls, while processing ore. Semi-autogenous (SAG) mill performance is influenced by ball charge, feed properties, shell, grate, and pulp lifter design. In the performance study of SAG mill, based on the results obtained it can be observed that SAG mill performed better at feed size +4 inch and grinding media consumption 0.90kg/mt. In the present study the effect of crusher bypass on SAG mill performance, an immediate drop of throughput ranging from 10-20tph is observed. "In aggregate production and mining the operators are responsible for controlling and monitoring the process to maintain high plant throughput and safe operation. Operators have to make different decisions to control the process due to changed demand on the operation from both management and conditions of the process. The quality of the response and the time it takes for an operator to respond to altered demand relies on what information is available and the experience of the operator. In this work a dynamic simulation platform has been developed to be used for operator training. Models for representing production units and process control for plant simulations have been developed and implemented in MATLAB/SIMULINK to simulate time-dependent plant behavior. Stochastic and scheduled events are included using the discrete events simulation toolbox SimEvents. The human-machine interface was developed using the human-machine interface software ICONICS. The operators’ cognitive process, in interpreting the plants semantic, has been studied by observations and with informal interviews with operators. This was done to get information about the daily operation and the problems that occur in the process. By interacting with operators that experience different physical interactions with the process; more qualitative e-learning software for supporting operator training in a dynamic operator environment could be developed. The quality of the operator training environment was evaluated with a usability study that was performed with operators and others within the production."

Mining activities belong to human history, they are lost in the mists of time. They usually impact on large portions of the territory, both directly (exploitation areas and logistic activities directly related to exploitation) and indirectly (exploited material handling, processing and storage areas). As a result, at the end of mine life cycle, dismissed areas usually cannot be directly re-utilized without efficient and well addressed rehabilitation actions. Main goal of the proposed approach was to analyze the results obtained when a set of procedures, based on the collection and the analysis of remote sensed data, is developed to evaluate the effect of rehabilitation of land contaminated by extractive industry activities and to perform a monitoring and registration of the environmental impact of such operations by the application and the integration of modern information technologies, as Earth Observation (EO) and Geographic Information Systems (GIS). The study was developed in the framework of the EU-Asia program of the European union (EXTRACT-IT Project-Contract No: CN/ASIA IT&C/006 (89870): Application of Information Technologies for the sustainable management of Extractive industry activities) and it was addressed to three different dismissed mine areas in India, Thailand and China, respectively. The results, in terms of methodologies selected, strategies applied and results obtained, are described with particular reference to Fuxin coal mine area in China.

The worldwide implementation of corrosion protection of low alloyed automotive metal sheets by zinc coating has led to supply shortages of zinc free non-alloyed steel scrap in the foundry industry. In a collaboration project, partly financed by the German government, with partners from the automotive industry, zinc metallurgy, scrap trading, foundry industry, and plant construction, a new acid-based pre-dezincification process has been developed, and a pilot plant with throughput of about 100 t/d has been put into operation at the Clausthal Umwelt-Institut GmbH (CUTEC) together with the Clausthal University of Technology in Germany. During the treatment process, acid from a zinc metallurgical plant will be supplied, which can be recycled to the primary zinc extraction process after raising the zinc concentration to more than 130 g/L zinc. This way, the separation of small amounts of iron by precipitation and the electrolytic zinc winning are outsourced and, as a result, the pre-dezincification process runs waste-free. In Germany, the amount of zinc coated ?new scrap? is approx. 3 million t per year with a zinc content of approximately 60,000 t per year. The possible additional incomes for the dezincified steel scrap are in the order of ?40 to ?50 per ton of scrap, the gained zinc content during the acid dezincification defrays the costs of the process, if the throughput is more than 700 t/d. In comparison to conventional dezincification during the electro arc furnace process followed by upgrading in a rotary kiln (Waelz process), the acid dezincification process running at a maximum of 50°C will cut the energy costs by up to 74% and the CO2 emission by up to 88%. In fact, a demonstration plant is being designed right now and will be installed for processing a part of the zinc coated metal scrap from the Volkswagen AG in Wolfsburg, Germany. Newmont Batu Hijau operates with an accelerated mining rate to optimize life of mine (LOM) project economics. This results in a portion of ore mined being stockpiled for reclaim and processing throughout, and at the end of mine life. LOM economics can be further enhanced by preserving stockpiled ore value by mitigating oxidation effects. A detailed stockpile ore oxidation study was conducted to: ?? Develop a practical understanding of how oxidation affects ore value; ?? Determine how oxidation rate can be controlled, and; ?? Determine how oxidation effects can be mitigated to preserve ore value. The result of the study is a stockpile management strategy that significantly reduces oxidation related losses and, implementation of that strategy within practical constraints. Implementation includes installation of Controlled Potential Sulfidisation (CPS) flotation to facilitate oxidised sulfide copper recovery and, recovery of dissolved copper from stockpile drainage solution into saleable product. This paper describes the study results including managing and predicting stockpile oxidation with time, monitoring performance of implemented CPS flotation and recovery of dissolved copper from stockpile drainage. These are essential elements of successful long term mine operation in Batu Hijau.

Surfactant plays a critical role in many industrial processes such as petroleum, mining, environment and food processing, and daily life. For ionic surfactant systems, adsorption of surfactant at oil-water interface imposes a net charge to the interface. The nature and magnitude of the charges at the oil-water interface depend on charge characteristics of surfactant molecules, concentration of surfactant and solution pH. In our previous study, zeta potential measurement of hexadecane drop-lets in industrial process water was shown to be a simple, yet powerful method for identifying various types of ionic surfactants present in the aqueous system. In this paper, the site-binding model was applied to prediction of zeta potential of oil droplets in aqueous solutions containing a mixture of cationic and anionic surfactant molecules. The total number of interfacial sites for various types of surfactant involved was determined by applying the Gibbs adsorption equation to the measured interfacial tension-surfactant concentration profiles. The distribution of various types of surfactant molecules at the interfaces was evaluated by Langmuir isotherm constants. With the ionization constant of surfactant taken from the literature, the predicted zeta potentials of oil droplets in surfactant solutions from site binding model were shown in a reasonable agreement with the measured zeta potential values.

PETROBRAS started its Oil Shale process development in 1953, the PETROSIX process which was developed and tailored to Irati Oil Shale formation. Since 1991, the industrial plant called MI (Industrial Module) has been operating, producing more than 20 million barrels of oil. In order to continue the oil shale exploration, a new shale mine is been opening. This article reports the planed measures taking in order to limit the environmental impacts and to return the land as close as possible to the original condition, as well as with the disposition of the process waste and the city garbage. It shows that the remediation process starts during the mining activities and continues after the mine exploration. Another characteristic of the Petrosix process, the pyrolysis of tires will be focused.

Mineral selective flash roasting (Steiner process) in oxidizing atmosphere was tested successfully for the efficient low intensity magnetic separation of siderite from ankerite and other gangue minerals within the ore of the Steirische Erzberg, Austria. The calcium, magnesium and manganese containing siderite turns selectively into a ferromagnetic oxide phase while ankerite remains paramagnetic. The expulsion of CO2 increases the volume specific surface depending on the selected temperature. Unlike pure iron oxides absorbing SO2 below 530°C, the calcined siderite (enriched in the magnetic product of the Steiner process) acts as a sorbent for SO2 between 500 and 820°C. The effect was studied by thermogravimetric analysis and particle bed tests complemented with neutron thermo diffractometry (D20/ ILL). The energy input was simulated with the help of a tube furnace. The composition of the artificial combustion gas permeating the bed was close to that measured in pilot scale tests (6 % CO2, 12 % O2, 700 vpm SO2). The evaluation of data relating the SO2 variation in the off gas monitored by electrochemical cells to the actual phase composition revealed an intermediate ferrite phase as absorber. During the rapid decomposition in oxidizing atmosphere starting at 500°C the occurring siderite alters to a (CaO, MgO, MnO)Fe2O3 ferrite as an intermediate phase accompanied with sudden SO2 absorption. SO2 disintegrates the ferrite structure forming MgSO4 and MnSO4, taking Fe2O3 as a catalyst. Ankerite (enriched in the non magnetics of the Steiner process) starts to absorb at temperatures above 1000°C forming gypsum. The findings support the SO2 controlled operation of the Steiner process by ?autodesulfurisation?. It explains aspects of the SO2 implementation reactions within off gas recycling in Austrian sinterstrands. Drilling and Blasting are two important unit operations in the production cycle of a mine and a strong link exists between these two and other unit operations/subsystems like loading, transportation, and crushing. Under the present concept of ? Mine to Mill?, it is important to optimize the drilling and blasting operations by applying scientific approach to drilling and blasting using sophisticated instruments and new technologies, which depends heavily on Information technology (IT) to meet this imperative. Development of innovative models and software has lead to blast optimization process. Till date, the blast results are evaluated in terms of available empirical approaches like powder factor, which are too simple to exclude some key parameters or lack in providing reliability because of non-availability of user friendly IT enabled techniques. Although with the help of developed approaches, formulation of user-friendly software to assist the site engineers in effective post blast assessment has started but there is a dearth of holistic approach to design an optimum blast considering the techno-economic feasibility of the subsystems and the geo-mining conditions to achieve blast optimization. The science of IT enablement in drilling and blasting is capable to build innovative models for achieving blast performances which will be doped with productivity, economy and safety with due regard to environment. The present paper discusses the use of existing IT enablement in various mines of India citing the Indian scenario and the future requirements for achieving the techno-economics in overall mining operations.

The beneficiation test on low grade phosphate ore from a state of Russia is carried out. The rougher-cleaner ? re-cleaner system is used in the flotation process, The fineness of grind is 39.07% minus 200 mesh. The result indicates that concentrate containing 31.25% P2O5 can be obtained from the flotation feed assaying 6.18% P2O5, with 93.54% P2O5 recovery. The test result is also a guideline for further development of some currently operated phosphate beneficiation plants.

The process under investigation is the large-scale production of phosphorus. Gravity delivers the feed, consisting of pelletised apatite, coke and silica (in the form of gravel), to a submerged arc furnace through ten, evenly distributed feed chutes ensuring constant packed bed volume. Within this packed bed, solid-gas reactions are dominant in generating the gaseous product. These reactions, as well as the packed bed itself, were the main focus in the development of a fully three-dimensional CFD model in which fluid flow and energy distribution are represented as functions of chemical reactions, heating and melting of material and heat losses. The associated complex process interactions necessitated the creation of two process-specific, user-developed models that integrates accurate, thermodynamical data with computational fluid dynamics calculations, as well as reaction kinetics. The boundary conditions are provided by industrial measurements, and the key model parameters of reaction kinetics were obtained by laboratory experiments for different feed mixtures. Thirteen temperature probes installed inside the refractory lining of the furnace especially for this project allowed parameter fitting and validation to be guided within the constraints of real measurements. Simulation results reveal a thin, dome-shaped, reductive zone where conditions are optimum for maximum phosphorus recovery, as well as evidence of a thermal reserve zone similar to an ironmaking blast furnace located above this reduction zone. When compared to actual operating data, the CFD model can successfully predict the specific power consumption, the phosphorus in the slag and gaseous product flowrate under given operating conditions. This CFD model forms part of a larger project that aims to create a Dynamic-CFD hybrid control model.
