The first decade of the 21st century was one of fundamentally changed dynamics for the minerals industry. Following intense globalization commencing in the late 20th century production is now concentrated into large businesses that can compete across geography in diverse commodities. Asian industrialization and urbanization is now the main driver of growth in demand for energy and materials. Demand for the output of these industries has risen sharply, reversing decade long trends to reduced real commodity prices. Supply responded with expansions of existing mining and processing operations, and large investment in new resource development. Development of new, lower grade or more remote resources was stimulated. Resource development by global entities in frontier environments reinforced the importance of effective forms of social contract, and of stronger environmental performance. The worst economic shock in decades provoked no significant pause despite large impacts on corporate ownership. State owned enterprises commenced unprecedented foreign direct investment in minerals and energy resources. A thrust towards resource nationalism re-emerged as governments sought to ensure that the export of state owned resources contributes more strongly to government revenue, reducing the burden of trade in scarce resources on other trade-exposed sectors. The unprecedented combination of forces at work has made future predictions difficult, with day-by-day volatility in anticipated corporate fortunes, and investment plans. The challenge for process innovation (and for exploration) has been to keep up, maintaining a lid on costs as lower grade and more challenging ore bodies are brought on quickly in a context of competition for land use, community expectations and continued care for natural and living environments. While new projects have provided the necessary platforms for implementation of innovative approaches, there is evidence that a gap may have emerged between the pace of growth and the pace of innovation. The history of a century of process innovation in the context of growth of output, declining resource grades and commodity prices is presented. The necessary conditions for accelerated process innovation are considered, and future needs and approaches are discussed. Keywords: process innovation, resource development

The so called Bublon®-process is an innovative process for the controlled expansion of volcanic glasses such as Perlite and for thermal treatment of other minerals. In this manner, functional light fillers with astonishingly altered physical properties can be manufactured. In contrast to conventional Perlite expanding processes no fossil fuels are burned in order to achieve the expansion. Instead, the feed material is heated electrically mainly by radiation based on heat transfer from heating elements. The main advantage is the better controllability of the production process. Therefore, the heating elements are segmented along the flow of the particles, hence in direction of the ongoing expansion. Overheating of the particles, which ultimately leads to the destruction of the particle surfaces and consequently decreasing the quality of the expansion product, can be reduced significantly. Due to flow characteristics and settling behaviors of fines the lower particle size limit of the feed in this process is restricted to not less than 100 µm. Otherwise process instabilities are to be expected. Manufacturing industry demands light and fine hollow microspheres. Therefore, a proven cooperation between Montanuniversität Leoben and Bublon GmbH was formed to develop a new process called ‘Bublite’. This issue was addressed by changing the conveying principle into a pneumatically conveying system transporting particles from the bottom to the top of the kiln by the means of a drag flow. This approach makes it possible to handle the difficult flow patterns in the kiln and to control the retention time of the particles in the heat transfer zone. As a result, it is now possible to expand very fine Perlite particles into a high quality functional lightweight filler with a glazed-closed surface. The dependence of the polymer industry on importing this kind of fillers from overseas can be reduced by producing it close to sites of demand. Also the Perlite mining and processing companies benefit from this technology because the mine lifespan and the output of the processing plant can be increased.

"IT enabled platforms are the key to provide an integrated view of the business activity or an enterprise as a whole. Attempts to integrate all functions in an enterprise such as mine-to-market initiatives, wherever and to whatever extent implemented, have provided significant benefits to the industry. The transformative potential of IT enabled integration platforms is illustrated in this communication from our own work in this field. TCS PREMAP (Platform for the Realization of Materials and Products) is a knowledge-driven engineering design and development platform which leverages modeling and simulation and artificial intelligence into the engineering design process. We illustrate the customization of this generic platform for the design and optimization of mineral processing plants in an integrated manner. TCS PEACOCK (Process and Equipment Analytics for Optimization and Control) has been developed to enable automation of data analytics in the operating plants. We illustrate its utility and power in improving the plant performance with the help of case studies from our work on pelletization of iron ores and optimization of flotation plants. INTRODUCTION We are living in an exciting digital era. With the advent of cloud computing and social media on the one hand and rapid advances being made in several research areas of interest to us in the minerals and metals industry such as artificial intelligence (AI) & machine learning, robotics, unmanned vehicles including drones, big data analytics, 3D printing, sensor technologies, renewable energies and internet of things (IoT), many disruptive transformations in our industry are on the horizon. Recent advances in information technology (IT) and knowledge engineering, in combination with appropriate domain expertise, that is, our enhanced understanding of the underlying science of mining and mineral processing operations and the availability of a variety of powerful modeling-simulation tools make it possible to address the challenging problems facing the mining and mineral processing industry, in an integrated manner."

Converting biomass into valuable fuel requires various preprocessing of the raw materials. Biomass densification is one of the conversion processes for its utilization. The aim of densification is to produce biomass pellets, which can withstand regular handling stresses and exhibit high densities with uniform size and shape. Physical properties, such as the particle size distribution after comminution is of highest importance for the binding mechanisms in the pelletisation process. Durability and strength of the pellets play an important role indicating the ability to withstand handling stresses. Particle size distributions of the cereal straws (Rye and Wheat) after specific comminution and liberation processes have been carried out with the help of three different image analysis (Microscope, Camsizer and Fibreshape). The durability of the pellets have been investigated as specified in the standards (ASAE standard S269.4) with a quadratic crate and the strength of the pellets with compression and tension testing machine (Zwick Roell type: ZMART.PRO). The particles size results showed differences in both length and width after different comminution processing. An exact comparison between the particle size analyses with the three different image analyses was not possible. The particle size distribution and the different comminution processes displayed influences on the durability and strength of the produced pellets. The particle size distribution displayed approximately 40 % of fines and 60 % of fibers. The particle size distribution displayed a direct relation to the durability of the pellets. Further durability and strength of the pellets displayed a good correlation.

"The environmental effects of the mining and mineral industry include destruction of natural habitats, changes in river regimes and water tables, and other serious ecological impacts. In this century, it is likely that water will become a critical resource, and in most countries the mining industry competes for a share of this resource. The Kyoto Protocol may at first seem only relevant to the coal mining and power industry, however, it should not be forgotten that the mining and mineral industry is a significant consumer of power. Therefore the ratification of the Kyoto Protocol by most developed countries and the introduction of a carbon credit trading scheme will impact on the industry by potentially increased costs in utilities and waste discharges. It is clear therefore that the mining industry faces many challenges in the coming years. The mining industry?s commitment to sustainable development needs to continue to evolve, in order to meet these challenges effectively. With the advent of globalisation of the industry, it is now an opportune time for the industry to gain international agreement on how they want the industry to achieve sustainability in future years; such a progressive approach is necessary, otherwise government will force the industry to change, which may not necessarily be the best outcome for the industry.INTRODUCTIONThe Earth Summit in Rio de Janeiro in 1992 was an opportunity for world leaders to assemble and discuss strategies and initiatives that provide for further industrial growth without adverse effects on the environment. The World Summit on Sustainable Development held last year in Johannesburg, South Africa, was an opportunity to evaluate those initiatives implemented over the past 10 years, and to set a new and sustainable direction for the future. It is clear that industrial and technology development will continue at a rapid pace in order to serve the needs of a growing world population, but it is essential that the course of this development is well planned, well executed, and that it is sustainable. In reality, while government officials and politicians continue to debate policy and international protocols, the environment continues to suffer and the effects of climate change and global-warming become more real each day."

For the first time, the idea of sustainable development was recognised at a high political level at the UN Conference on Environment and Development held in Rio de Janeiro in 1992 (UNEP, 1992). Then the governments of the world committed themselves to promote sustainable development in their national activities and international co-operation. In 2001, the European Council approved the EU Strategy for Sustainable Development (European commission, 2011). This complements and supports the EU?s so-called Lisbon Strategy (European council, 2000) on competitiveness. The revised Strategy for Sustainable Development was approved in June 2006. Recently sustainability has had an important role in policy and decision-making while the public awareness towards limits of the environment has been rising. However, the indicators of industrial sustainability satisfy primarily the needs of corporate management and global investors. The information is often broad and non-specific and might occasionally even give a false impression. Moreover, contradictions between environmental, economical and social aspects also point out the unreliability of existing sustainability indexes. Therefore, the current state of affairs serves the interests of neither the industry nor the policy makers. Current corporate sustainability indexes and indicator systems need to be assessed with scientific methods encompassing the identification of their strengths and weaknesses. This requires quantitative and qualitative assessment and synthesis of existing indexes and indicator systems, providing new data on the functionality of existing corporate sustainability indicators. Therefore, the assessment lays the foundation for the development of new, more balanced sustainability index. Our first aim in this multidisciplinary article is to analyse existing global sustainability indexes for process industry. Second, we will introduce a first version of a new sustainability index for process industry, which includes the environmental, social and economic impacts of the plant, as well as legislation aspects.

"In aggregate production and mining the operators are responsible for controlling and monitoring the process to maintain high plant throughput and safe operation. Operators have to make different decisions to control the process due to changed demand on the operation from both management and conditions of the process. The quality of the response and the time it takes for an operator to respond to altered demand relies on what information is available and the experience of the operator. In this work a dynamic simulation platform has been developed to be used for operator training. Models for representing production units and process control for plant simulations have been developed and implemented in MATLAB/SIMULINK to simulate time-dependent plant behavior. Stochastic and scheduled events are included using the discrete events simulation toolbox SimEvents. The human-machine interface was developed using the human-machine interface software ICONICS. The operators’ cognitive process, in interpreting the plants semantic, has been studied by observations and with informal interviews with operators. This was done to get information about the daily operation and the problems that occur in the process. By interacting with operators that experience different physical interactions with the process; more qualitative e-learning software for supporting operator training in a dynamic operator environment could be developed. The quality of the operator training environment was evaluated with a usability study that was performed with operators and others within the production."

Over the decades, mine and mineral processing plant operations for the most part, have been found to have had adverse impacts on the environment. At the same time, mineral processing and mining operations produce mineral products that are indispensable to modern society. Thus, the sector has desirable and undesirable attributes simultaneously. The situation presents itself as a contradiction (i.e.) the mineral processing and mining operations are wanted by society, and at the same time unwanted by society. The existing methods of addressing the issues raised above have evidently not been very successful in reducing the opposition to new projects and to the related activities such as land acquisition. This paper attempts to show the relevance and applicability of TRIZ for addressing the issue. TRIZ, or Teoriya Rezheniya Isobretatelski Zadach, is a Russian acronym meaning Theory of Inventive Problem Solving. TRIZ is a powerful tool that can be usefully applied to resolve such contradictions, using resources usually available within the system of interest. Accordingly, this paper introduces the issue background, followed by an introduction to some key concepts of TRIZ such as the 40 principles, separation principles and directed evolution. The paper goes on to apply the 40 principles to two case studies. The results show that TRIZ could be a useful tool to generate potentially innovative and sustainable approaches. Its most appropriate position would be as a supplement to current decision-making procedures, and as a validation tool to review existing solutions for possible improvements. "The solution for the treatment of the EAFD has not yet been fully achieved. Some of this dust has still not found an appropriate final destination. Large consortium treatment plants are quite expensive both in terms of investment and operating cost. Meanwhile, the tolling expenses for steel production companies are becoming very important, causing them to look for alternatives. Some steel plants are looking to close their production loop by internal treatment of their dust. Some years ago, Engitec began studying the coupling of the EZINEX® Process, an ammonium chloride electrolysis to recover the zinc contained in the EAFD, with the INDUTEC® Process, a pyro process based on an induction furnace that can convert EAFD into a C.Z.O. similar to the Waelz oxide. The combination of these two processes provides an alternative to the existing treatment options and is particularly interesting for relatively small capacities. In this paper, we would like to give the latest update about these two processes and their possible integration INTRODUCTION Zinc is contained in numerous wastes and secondary raw materials that can be thought of as high zinc concentrate mines. This is a very interesting source of Zn that is typically easily exploitable. Unfortunately, only a portion of these materials are currently processed to recover the metal value, while stabilized or unstabilized landfilling is often the final destination. Pyrometallurgical processes are mainly used to convert the zinc into crude zinc oxide (CZO). The various processes are very similar and characterized by the fact that the zinc bearing materials are usually submitted to a thermal treatment [1] in which the zinc is reduced, vaporized and re-oxidized producing CZO. This material not only contains zinc oxide, but also relatively high concentrations of heavy metals. Many potential CZO sources, such as electric arc furnace dust (EAF), galvanizing ashes, brass foundry and converters fumes also contain chlorides, fluorides and alkali metals that will transfer to the CZO. The classic example is the Waelz oxide [2]. This CZO is an intermediate product that must be transformed into zinc salts or zinc metal. Until now, the conversion to zinc metal is done through two main processes: the sulphate leaching and electrowinning system and the Imperial Smelting Process (ISP). ISP is facing a crisis for technical and economic reasons that has led to the closing of most of the existing plants. In any case, before being fed to one of these two processes, the CZO must be treated to eliminate or reduce some of the contained impurities. In particular, the halides are most harmful to these processes."

"While there is a large industry based on recovering platinum group metals (PGM) from complex sulphide ores containing Cu and Ni, there is little information on the thermodynamics of the matte phase formed on smelting the ore and in particular the behaviour of Pt in the matte.The equilibrium between metallic platinum and industrial mattes was studied in a series of experiments where a small quantity of matte (5g) and platinum foil of 150 µm thickness (0.5 g) were equilibrated in magnesia crucibles at 1400°C under conditions where the oxygen and sulphur partial pressures were fixed.The chemical composition of the phases was determined from EDS analysis using a scanning electron microscope. Line scans were initially used to confirm that the foils had attained a uniform composition across their thickness. The composition of the matte was determined from analysis of an area of matte including the small metallic droplets and dendrites.The results of the equilibrium study are presented in terms of how the oxygen and the sulphur pressure affect the distribution of Pt, between the matte and the alloy foil (Lmatte/alloy). Other variables investigated were matte chemistry, i.e., the Fe content and the temperature. The activities of platinum in the mattes were calculated using a regular solution model describing the activity-composition relationship in the alloy."

With a growing emphasis on maximizing the value by rapidly deploying it across their assets, mining firms are eager to identify any issues that may hinder such efforts and to refine their approaches to overcome them. As such a CDE vision can be considered realized when the following components are addressed and functioning as intended - People: the right resources working together and efficiently to achieve shared goals, Process: well-defined workflows mapped out for key value processes, Technology: availability of the correct tools and applications to increase efficiency in work execution and Locations: regional locations/ sites that need to be linked for collaboration and information exchange. For the above vision, an approach that considers the degree of interaction between the roles in metallurgy operations, mineral resource planning, mine engineering, plant operations, logistics and infrastructure, and which accounts for the current technology states across these groups to determine sub-processes where the impact of a CDE will be the most is critical. In effect, CDE is more about transforming an organization?s operational philosophy than a technology driven project. This paper examines the definition and components of a CDE in a mining context. Real-time operations co-ordination, maintenance interventions, production analysis and optimization processes are examined along with current state technologies and manual processes as candidates which are likely to result in most benefits from collaborative work processes. Finally, the paper examines technologies that can be used to further enable a collaborative working environment.

Today, most requests for quotations force all bidders to follow the bid document to the letter. The choice is then made based on price since it is the only difference in technically identical offers. However, clients allow and even encourage suppliers to come up with alternatives. Overall economy again, is much more than low investment costs. Operation costs may affect the economy of a project far more than a million saved in investment. There is almost always the choice: Should we go for the cheapest solution or should we go for the most economical solution? We strongly recommend the study of the long-term effects on investments as they often surpass any apparent savings in capital expenditure. With high operating costs, time is never on our side. Almost all relevant inputs and outputs in a concentrator have a value that can be expressed in a suitable currency. Unit prices may differ substantially from one operation to the other, but everything has a price tag and globalization has made it possible to move both goods and services to almost any place in the world. Even a rather simple exercise can give a good indication on which process improvements are worth pursuing when investing in new systems or equipment. The ones that do not qualify, as money earners, will naturally appear as clearly. No ?rocket science? is required, just process knowledge, practical experience, an open mind and some common sense and the reward may be the difference of having a good or an excellent project. The model we have developed can be made as detailed as required, but we do not recommend too much detail, as it sometimes tends to distract work and obscure the important issues. Two different process solutions compared in a simplified example illustrate the importance of evaluating a project based on its long-term effects rather than focusing on the investment costs only.

It is difficult to analyse the economics without an integrated view of mine transactions, stockpile inventories, process flows and assays. The lack of integration of mining and metallurgical information with sufficient detail to analyse and act is a problem. However, to take action requires real time information from manufacturing assets, corrected for gross errors from trucks, shovels, conveyors, faulty sensors, bad instrument calibration. Validation methods use process models to identify inconsistent information in the case of corrupt actionable information. This paper presents new strategies that transform the data into business information for continuous improvement and optimization. This technical presentation will review recent implementations enabling large metallurgical complexes to improve their data quality for overall production and energy management. A competence center emerges as an enabler for implementing operational intelligence. The evolution of Web services to troubleshoot plant information and to collaborate at the enterprise level is presented.

Ore textural and structural characterizations play a fundamental role in any preliminary study (i.e. comminution, classification, separation) addressed to the design and set up of beneficiation flow sheets. The possibility to utilise automatic tools able to perform a classification, and a quantitative description, of the mineralogical and petrographical characteristics of raw ore samples thus represents an important step to define, to control and to verify the entire set of parameters, ore-texture-related, that can affect the final beneficiation results. The procedure usually adopted is based on the analysis of polished sections and more in details the recognition of the different mineralogical species and associations and the measurements of some quantitative parameters estimating both the geometrical characteristics of each species and the possible spatial relationships between them. This approach, originally carried out by experts, utilising optical and/or electronic microscopy, was ‚replaced? during the years by more and more sophisticated devices integrating analytical facilities and acquired data processing. Such integrated analytical devices formed the breakthrough platforms into what is now known as modern Process Mineralogy. In this paper the possibilities offered by chemical imaging based devices and techniques, to perform ore minerals recognition/classification, and to perform their topological assessment, are presented. Tests have been carried out and are discussed in order to analyze the problems related to the development of suitable and low cost strategies addressed: i) to realize a full mapping of ore minerals/gangue inside selected samples, ii) to define the optimal data-flow handling to optimize the speed of processing versus the quality of the results and iii) to start to define logics and procedures finalized to implement innovative smart detection engines, chemical imaging based, for mineral processing addressed to perform both a preliminary characterization of the ore, at laboratory scale, and a further possible control of the different processed minerals flow streams.

Metso has a long history supplying boilers for high ash coal firing. These boilers are based on circulating fluidized bed (CFB) technology. CFB?s biggest benefit is fuel flexibility ? it can burn fuels from high moisture content to high ash content. Metso has delivered tens of CFB boilers burning waste or high ash coal starting on 80?s. Some of the boilers have been in operation twenty years meaning that there is a long term experience from these plants available. This feedback includes boiler performance and maintenance issues of the boiler. Metso is also delivering coal washing plants to improve coal quality, i.e. reducing ash content of the coal. The idea to combine coal washing plant and CFB boiler was made up two years ago in Metso. Up-coming legislation of coal washing and restrictions for washery reject land-filling in India are good drivers for this kind of concept. Pre-study of this kind of concept led to the conclusion that coal washing process can be fine-tuned so that reject?s calorific value is only 1100 kcal/kg and that was set as a target for boiler design. Metso shipped 200 tons of washery reject to its own research center located in Tampere Finland. First a wide range of fuel characterization tests were done in lab-scale and after that one week test run in 4 MW CFB pilot boiler was done. Test run proved that 1100 kcal/kg can be fired without any support fuel with special boiler design. Test run results gave a good set of data regarding combustion efficiency, emission performance and boiler dynamic behaviour when burning this kind of fuel. These results are introduced in this paper. This paper introduces also the CFB boiler concept for washery reject firing including boiler plant, fuel and ash handling systems and flue gas cleaning system. The basic objectives of current EU waste policy are to prevent waste and promote re-use, recycling and recovery to reduce negative environmental impact (2008/98/EC). In this paper, we focus on drivers and barriers for sustainable development by decreasing amount of waste and increasing material efficiency. Main target is to understand what are the most efficient drivers for environmental friendly decision making for reasonable consumption and use of raw materials. Environmental control instruments usually mean those actions the regulatory authority uses to control and limit environmentally harmful behavior of companies. A major change in the environmental control system took place in the 1980s with the focus moving from specific environmental issues to the environment as a whole. The environmental control system i.e. the legal (administrative), economic and informative instruments focuses on prevention. Before and still, the legislation is one of the main drivers in improving material efficiency. In this paper, we focus on drivers and barriers for effective industrial material use, and mainly on drivers. The objective of this study is to analyze how the drivers are working and are there any possibilities to influence on those. Our aim is also to introduce few examples of the existing supply chains and the drivers for better environmental performance and material efficiency. These examples are also compared with ideal reference scenarios. Our main research question in this article is: ?Are the financial issues the most important driver for environmental friendly strategic decisions?? In addition, retell the story from another perspective: ?The most important barrier for environmental friendly innovations seem to be the investment cost, the high risk involved in committing capital to unproven technology.? Other drivers, like the corporate social responsibility, stakeholder pressure, and general public pressure, will also affect the final decision. Power ultrasound may be used in the processing of mineral suspensions to clean the particle surfaces of oxidation products and fine coatings, mainly through the large, but very localised forces, produced by cavitation. This effect may be utilised in lowering the level of iron contamination in silica sand used for glass making, in improving the sharpness of electrostatic separation of heavy mineral concentrates, in shortening the time of leaching of minerals and in improving the selectivity and recovery of flotation processes. Parameters affecting the efficiency of these processes, such as input power and levels of reagent addition, are discussed. In particular, we present data showing the relationship between power input and the particle size of surface coatings removed, which can be explained by the Derjaguin approximation for the energy of interaction between a sphere and a flat surface. Pilot scale studies, using commercially available components, are currently being used to assess process viability and will be compared with laboratory scale results.

The worldwide implementation of corrosion protection of low alloyed automotive metal sheets by zinc coating has led to supply shortages of zinc free non-alloyed steel scrap in the foundry industry. In a collaboration project, partly financed by the German government, with partners from the automotive industry, zinc metallurgy, scrap trading, foundry industry, and plant construction, a new acid-based pre-dezincification process has been developed, and a pilot plant with throughput of about 100 t/d has been put into operation at the Clausthal Umwelt-Institut GmbH (CUTEC) together with the Clausthal University of Technology in Germany. During the treatment process, acid from a zinc metallurgical plant will be supplied, which can be recycled to the primary zinc extraction process after raising the zinc concentration to more than 130 g/L zinc. This way, the separation of small amounts of iron by precipitation and the electrolytic zinc winning are outsourced and, as a result, the pre-dezincification process runs waste-free. In Germany, the amount of zinc coated ?new scrap? is approx. 3 million t per year with a zinc content of approximately 60,000 t per year. The possible additional incomes for the dezincified steel scrap are in the order of ?40 to ?50 per ton of scrap, the gained zinc content during the acid dezincification defrays the costs of the process, if the throughput is more than 700 t/d. In comparison to conventional dezincification during the electro arc furnace process followed by upgrading in a rotary kiln (Waelz process), the acid dezincification process running at a maximum of 50°C will cut the energy costs by up to 74% and the CO2 emission by up to 88%. In fact, a demonstration plant is being designed right now and will be installed for processing a part of the zinc coated metal scrap from the Volkswagen AG in Wolfsburg, Germany. Surfactant plays a critical role in many industrial processes such as petroleum, mining, environment and food processing, and daily life. For ionic surfactant systems, adsorption of surfactant at oil-water interface imposes a net charge to the interface. The nature and magnitude of the charges at the oil-water interface depend on charge characteristics of surfactant molecules, concentration of surfactant and solution pH. In our previous study, zeta potential measurement of hexadecane drop-lets in industrial process water was shown to be a simple, yet powerful method for identifying various types of ionic surfactants present in the aqueous system. In this paper, the site-binding model was applied to prediction of zeta potential of oil droplets in aqueous solutions containing a mixture of cationic and anionic surfactant molecules. The total number of interfacial sites for various types of surfactant involved was determined by applying the Gibbs adsorption equation to the measured interfacial tension-surfactant concentration profiles. The distribution of various types of surfactant molecules at the interfaces was evaluated by Langmuir isotherm constants. With the ionization constant of surfactant taken from the literature, the predicted zeta potentials of oil droplets in surfactant solutions from site binding model were shown in a reasonable agreement with the measured zeta potential values.
