The concept of selectively extracting copper from a low-grade dump leach solution followed by stripping the copper into an acid solution from which electrowon copper cathodes could be produced occurred to the Minerals Group of General Mills in the early 1960s.This simple, elegant idea has resulted in a technology by which about 2.2 million tonnes of high quality copper cathode was produced in year 2000. The growth of this technology is traced overtime with a discussion of the key plants, the key people and the important advances in leaching, plant design, reagents and electrowinning that have contributed to the growth of this technology. Some thoughts on potential further advances in the technology are also given.

This work analyses a new approach to estimates bubble size distribution of froth surfaces using artificial neural networks (ANN).Also, the robustness of ANN to interpret images with illumination perturbations, produced by light problems or dirt attached to the window of the video camera is evaluated. The experimental work was carried out in a laboratory flotation column, instrumented with an image acquisition system. The images were processed making use of a perceptron model with a hidden layer, sigmoidal transfer function and unitary bias, and the ANN trained with a back propagation algorithm. The results of validation show that ANN are reliable for learning and producing generalized predictions of the froth mean bubble diameter and bubble size distribution, when the model is trained using a database that contains information on the illumination intensity. Seven full and partial pillar extraction operations were visited in New South Wales, Australia, in the early parts of 2001. Certain factors unique to these operations have led to the general success of the safe and economic extraction of these coal pillars. Some of these factors attributable to the overall success of these operations are discussed in this paper. In particular, geotechnical mapping, specific legislation pertaining to pillar extraction, mining methods, the role of temporary supports and training are described. It is found that some of these factors have useful attributes which could be used to design a methodology for extraction of underground coal pillars in the Witbank and Highveld coalfields of South Africa.

Geostatistical modelling aims at providing unbiased estimates of the grades of elements of economic interest in mining operations, and assessing the associated uncertainty in these resources and reserves. Conventional practice consists of using the data as error-free values and performing the typical steps of data analysis - domaining, semivariogram analysis, and estimation/simulation. However, in many mature deposits, information comes from different drilling campaigns that were sometimes completed decades ago, when little or no quality assurance and quality control (QA/AC) procedures were available. Although this legacy data may have significant sampling errors, it provides valuable information and should be combined with more recent data that has been subject to strict QA/QC procedures. In this paper we show that ignoring the errors associated with sample data considerably underestimates the uncertainty (and consequently the economic risk) associated with a mining project. We also provide a methodology to combine data with different sampling errors, thus preserving the relevant global and local statistics. The method consists of constructing consistent simulated sets of values at the sample locations, in order to reproduce the error of each drilling campaign and the spatial correlation of the grades. It is based on a Gibbs sampler, where at every sample location, the actual sample value (with error) is removed and a conditional distribution is calculated from simulated values at nearby sample locations. A value is drawn from that distribution and kept only if it satisfies some statistical requirements-specifically, the global relative error and local means and variances must be reproduced. All sample locations are visited and simulated sample values are generated iteratively, until the required statistics are satisfactorily attained over all sample locations. This generates one realization of possible sample values, respecting the fact that the actual samples are known to carry an error given by the global relative error. Multiple realizations of simulated sample values can be obtained by repeating the procedure. At the end of this procedure, at every sample location a set of simulated sample values is available that accounts for the imprecision of the information. Furthermore, within each realization, the simulated sample values are consistent with each other, reproducing the spatial continuity and local statistics. These simulated sets of sample values can then be used as input to conventional simulation on a full grid to assess the uncertainty in the final resources over large volumes. The methodology is presented and demonstrated using a synthetic data-set for clarity.

The Corridor Sands deposits of heavy mineral sands represent the largest known economic resource of titanium dioxide minerals. The West Block of Deposit 1 alone contains Measured and Indicated Mineral Resources of 1.7 billion tonnes containing 4.14 per cent ilmenite, estimated in accordance with the JORC standard, sufficient for at least the first 20 years of mining. Total mineral resources are estimated to be approximately 17 billion tonnes at 5 per cent Total Heavy Minerals (THM). Test work was undertaken on the West Block of Deposit 1 over a period of two years in order to develop the process flow sheet to bankable standards. Geological, mineralogical and metallurgical test work was integrated from a pre-feasibility stage to the full bankable stage. The process flowsheet was developed with the central objective of the production of saleable products, of consistent quality and acceptable to the respective end-markets. The aim of this paper is to describe the way in which the various challenges for the project have been addressed by using integrated geological and mineralogical information, which has resulted in the development of a complete flow sheet. The process confirmed that material within customer specifications could be produced, once various metallurgical parameters were understood. This flow sheet development progressed from laboratory test work through to full field trials at pilot plant scale on large consignments of mineralized material. The flow sheet was developed to such a standard as to be used with confidence for both engineering design and cost estimates, and to determine the recovery factors to be used in financial evaluations. There is a considerable wealth of information on the behaviour of rockbolts under axial loading conditions both in situ and under controlled laboratory conditions. However, there is comparably less data on the behaviour of rockbolts in shear. Several authors have contributed to the understanding of the behaviour of conventional rockbolts’ performance under shear loading. Much of this data have been gathered through experimental programmes conducted on sections of the rockbolt. Considering the continuous coupling between the rockbolt and borehole interface, the approach is justified. Due to the design premise of energy-absorbing rockbolts with discrete couplings, full scale testing is required to quantify the behaviour of the rockbolts. This paper reviews published results obtained from two testing facilities, which are the SINTEF rockbolt pull test rig in Trondheim, Norway and the Epiroc Combinations Shear and Tensile test rig in Johannesburg, South Africa, both capable of conducting full scale testing of rockbolts. Based on this high-quality database it was possible to identify three distinct responses of rockbolts in shear. The behaviour under load is controlled by the presence or absence of an encapsulation medium (resin/cement grout), the reinforcement mechanism, and whether the rockbolt is continuously or discretely captured. As a reference the results are compared to the performance in shear of conventional grouted rockbolts.

Paper written on project work carried out in partial fulfilment of B. Tech (Mining Engineering) degree The purpose of this study is to establish whether to mine the Bottom of Pit (BOP)/TOB 4 reserve before the commencement of the Block Cave or whether this should be disregarded and the reserve be extracted at the end of the life of the Cave. The primary goal of this report is to investigate and propose a practical mining method to safely extract the reserve given the set constraints. This report quantifies the additional revenue the TOB 4 will contribute to Finsch?s overall NPV thus enhancing Finsch?s business case and strategically enhancing the SBP. Several underground mining options have been investigated. The proposed mining method includes the installation of a series of extraction tunnels below the TOB 4 reserve from 53 level, with a slot access tunnel system. Ground will be loaded by LHDs from the draw points and tipped into 50-ton dump trucks at a transfer point, from there the ground will be transported to 53 level No. 1groundpass where it will join the existing ground-handling system. Primary development is scheduled to begin October 2002 and last for a period of approximately 7 months until early April 2003.The production is broken into 4 phases. Phase 1 is scheduled to begin mid-April 2003. The final production phase will be completed by November 2005. The production scheduling has been designed in order to remain ahead of the Block 4 undercut in order to ensure stability and safety. Due cognisance was taken of the health and safety of all employees concerned during the design of the mining and ground-handling processes for the Bottom of Pit. As far as is reasonably practicable, the BOP was designed and will be constructed and equipped to provide conditions for the safe operation of machinery and a healthy working environment for people underground. Relevant requirements of the Mine Health and Safety Act regulations pertaining to mining operations have been identified and adhered to during all phases of the design process.

The rate of reaction between different carbonaceous reducing agents and silicon monoxide gas was studied by the use of a technique developed in Norway by Tuset and Raaness. Argon carrier gas was used to pass a known fixed concentration of silicon monoxide gas through an I1 cm3 sample of precalcined reducing agent at 1650°c. Silicon monoxide gas was generated by the heating of a mixture of silica and silicon carbide, and the progress of the reaction was followed by monitoring the carbon monoxide in the off-gas with an infrared spectrometer. The reactivity of silicon monoxide gas towards a number of carbonaceous reducing agents (charcoal, Iscor coke, Lurgi char, and petroleum coke) was shown to be similar to results obtained with the carbon dioxide reactivity test. The silicon monoxide reactivity test was able to indicate the extent to which fines were generated when the reducing agent was converted to silicon carbide. Of the reducing agents studied, Lurgi char appeared to be the most suitable for the production of ferrosilicon because it has a high reactivity towards silicon monoxide gas and high strength when converted to silicon carbide. So that industry could be given some indication of the suitability of certain reducing agents for the production of ferrosilicon and silicon metal, a reactivity scale similar to that of Tuset and Raaness was constructed that compares the volume of silicon monoxide gas required by a reducing agent to reach a carbon monoxide content of 10 per cent in the off-gas during the conversion of the reducing agent to silicon carbide. This scale assists in the selection of those reducing agents that require less silicon monoxide gas for conversion to silicon carbide, and that give savings in material and power costs because less silicon monoxide gas need be generated in the furnace.

The chemistry related to the adsorption of gold, uranium, and transition-metal ions onto algal biomass (activated carbon) is related to the genesis of the Witwatersrand. Detrital gold being washed into the early basin, together with cyanide generated in the atmosphere, would have solubilized as the stable aurocyanide complex, the necessary oxygen being produced from the photosynthesis of carbon dioxide by primitive algae. Pebble-type conglomerates, while providing for the free movement of solutions containing the vital nutrients for prolific algal growth, would have screened of the sunlight, which would otherwise have degraded any free cyanide in solution. With the subsequent decomposition of the algal deposits, it is surmised that carbon-rich layers having adsorptive properties similar to those of activated carbon formed in the conglomerates. Under these conditions, gold (silver) in solution would have been adsorbed selectively as the cyanide complex, together with uranium as the carbonate complex. Any transition-metal ions present would also have been adsorbed onto such a substrate. The subsequent burial and compression of the gold-rich conglomerate with temperatures rising to about 400DC would then have reduced the adsorbed gold to the metal in a single segregated gold-silver metal phase (95 to 99 per cent of the contained gold), while leaving behind a sulphide phase rich in iron, base metals, and arsenic and containing some gold and silver. The recrystalization of this later phase may explain the presence of the rather consistent contents of secondary pyrite in the Witwatersrand conglomerates. Similarly, uranium minerals, some rich in titanium and carbon, may also have formed. An adsorption model would explain the very consistent trends in the gold-to-silver ratios of individual reefs in the Witwatersrand, which suggest an extensive hydrothermal system approaching isothermal equilibrium. Also, as gold grades increase, so silver grades generally decrease, indicating the sequential displacement of silver by gold as classically obtained with activated carbon.

This paper describes a model that can simulate the behaviour of a pneumatic intensifier that is generally referred to as an ?air pump? (AP). The AP is used in many South African underground mines, and utilizes compressed air with pressures between 0.3?0.6 MPa to pump water up to pressures of 12?18 MPa. The high pressure water is used in numerous underground mines to pressurize props and roof bolts that act as safety and roof support devices. The simulation model reproduces the intensifier's operation under various conditions and therefore can be used to investigate the AP's sensitivity towards environmental conditions, design parameters (such as spring stiffness, plunger diameter, nozzle diameter etc.) and operating conditions. Model validation by comparison with laboratory experiments showed good correlation. The model can subsequently be used to investigate design changes aimed at improving the AP's performance and reliability over a wider range of operating conditions.

Strategy is about making choices. Mining companies choose to do certain things and not to do other things. Mining is a long-term business, and the choices made typically have large investments attached to them, long payback periods, and significant socio-economic consequences. In today’s uncertain world, it is important to make the right choices. The mining industry in South Africa finds itself in a difficult situation. Operating conditions are tough, the socio-political environment is complex, and financial performance is under pressure. The choices made by all the stakeholders in this industry in the short term will shape the future of the industry. This paper characterizes some of the big, difficult decisions faced by the mining industry in the South African context, and discusses how these decisions could be approached in a fact-based and robust way.

New trends and developments in the production of ferro-silicon, ferro-manganese and ferro-chrome alloys are discussed, with emphasis on the general trend to the adoption of large production units. Problems which arise, both of a metallurgical and an electrical nature, due to the use of large electric furnaces, are outlined with specific reference to the limitations imposed by the power carrying capacity of Soderberg electrodes, the furnace resistance and the furnace reactance. The implications of combining high resistance within the furnace with good metallurgical operating conditions are illustrated by considering the production of ferro-silicon and ferro-manganese. The possibility of replacing electric furnaces used for ferro-manganese production, by large low shaft blast furnaces using oxygen enriched blast, is mentioned. The continued use of small electric arc furnaces for ferro-chrome production is also mentioned, and is ascribed to lack of ore suitable for treatment in large furnaces. Agglomeration of chromite ores appears to be a possible answer to this problem.

The main purpose of the paper is to determine the contribution of fluctuations in barometric pressure to flammable gas explosions in South African mines. For this purpose, the barometric-pressure patterns preceding each of the 59 major explosions in South African gold and coal mines over the past 20 years were analysed. It is concluded that diurnal fluctuations in pressure do not have a major influence on the accumulation of gas in the underground workings, but that pressure drops associated with cyclonic weather systems moving across the country over a number of days are the major factor contributing to gas explosions in mines. To illustrate some of the points made in the paper, the Hlobane Colliery explosion of September 1983 is used as a case study. In the final section, several general conclusions are drawn and recommendations put forward as to how mines should recognize and react to meteorological phenomena that may lead to an increased probability of gas explosions in underground workings.

The internal rate of return (IRR) is one of the most popular project evaluation criteria in the mineral industry, as well as in other industrial sectors. Analysis of its assumptions reveals, however, that this criterion does not function in the way it is supposed to. The search for a new criterion that would reflect the true rate of return (TRR) of an investment project or the true borrowing rate (TBR) of a borrowing project has led to the development of several approaches, yielding, for the same project, generally different values of the interest rate in question. Two of those approaches have been selected as the most representative and practical. Each has been presented in two variants, and subsequently analysed. As a result, it is shown that the various approaches to the TRR/TBR are all consistent with the net present value (NPV) criterion, and that each can serve as an independent project evaluation instrument, provided its assumptions can be regarded in a given situation as realistic enough.

Due to environmental limitations and the scarcity of freshwater, flotation using seawater or desalinated seawater as process water becomes more common for mining operations. On the other hand, seawater has been reported to affect the flotation behavior of sulfide minerals. Few reports are available on influence of pyrite depression, recycled seawater and lime consumption on flotation by using seawater. In this study, the flotation tests were performed using ore sample to investigate the effect of pH with seawater and process water used in plant on the flotation behavior in a laboratory-scale flotation cell and a pilot plant-scale. The results of laboratory scale flotation indicated that copper and molybdenum flotation kinetics decreased with increasing pH. Furthermore, the iron (mainly pyrite) recovery decreased with increasing pH. The pilot plant-scale flotation test showed that water with a higher concentration of magnesium and calcium (plant processes water) consumed a higher amount of lime. Because of low lime consumption and high copper and molybdenum recovery and grade, pH 8 is suitable compared with pH 8.5 for flotation. Pyrometallurgy has played a very important role in southern Africa for at least four centuries. It continues to do so, and recent years have seen many exciting developments in pyrometallurgical technology. The wonderfully diverse rich mineral deposits in this area of the world have provided some unique opportunities for industrial processes to be established. The ?Southern African Pyrometallurgy 2006? conference was set up to showcase southern African pyrometallurgical operations, and to provide a forum for the exchange of ideas between people working at various types of smelters. Papers have been obtained from a wide variety of pyrometallurgical plants in southern Africa. These descriptions of plant operations (as well as some history, and highlights of current work) will provide useful reference information for some time to come. Contributions are also included from universities, research organizations, and engineering companies, so that the full spectrum of pyrometallurgical activities can be covered. The plant descriptions will be published on a website, where they can be updated as and when required, with the eventual goal of having a description of every smelter in the region. The conference venue was selected to be the 'Cradle of Humankind' world heritage area, about 40 km from Johannesburg. Not only does this keep the conference within easy reach of the city and yet far enough out into the countryside to allow people to focus on the conference, it is also within easy reach of many pyrometallurgical plants. There is a particular significance to the choice of location, in that the Swartkrans area close to the Sterkfontein Caves is the site of the earliest evidence of the deliberate controlled use of fire by human beings (about 1.3 million years ago), and this is obviously a necessary precursor to pyrometallurgy. The area also lends itself to a very wide range of outdoor, social, and cultural activities to supplement the technical content of the programme. It is hoped that activities such as a hot air balloon safari and visits to the world-renowned Sterkfontein Caves and Wonder Cave will help to make the conference a memorable one for those able to attend. I trust that the ongoing value of the papers and presentations will make all the hard work of the many contributors most worthwhile.
