The proceedings of the Centenary Banquet that was held on Friday, 25 March 1994 at The Bal Room of The Carlton at 19:30 follow. Dr H. Scot-Russell The Chemical and Metallurgical Society of South Africa-a forerunner of this Institute-was founded at a meeting held in Johannesburg on the 24th of March, 1894. One of the traditions established early in the life of the Society was the Annual Dinner, which became a major event in Johannesburg's social calendar. It was always attended by people of stature in the industry and in the community, and was usually addressed by a high-ranking Government figure. We are delighted that, on this one hundredth birthday of the Institute, we have been able to continue the tradition. I welcome you, Mr State President, and your charming wife, and we look forward to hearing your address later this evening.

The recovery of gold, uranium, and pyrite from accumulated residues at mines in the Orange Free State is adversely affected by the presence of pyrophyllite, which is naturally floatable and must be prevented from floating with the desired constituents by the use of a mica depressant, and of thucholite (uraniferous kerogen), which contains significant quantities of uranium and gold but does not float readily in the presence of a mica depressant. In laboratory tests on these residues, the use of a mixture of MIBC (methyl isobutyl carbinol) and paraffin in addition to the suite of reagents normally used was found to increase the gold recovery substantially, but the sulphur grade was lower. The recovery of thucholite also increased considerably, but the proportion of uranium associated with this mineral was small. Plant trials, which are continuing, have been encouraging, indicating an increase in the gold recovery of 4,6 per cent.

BCL Limited operates a nickel-copper flash smelting operation at Selebi-Phikwe, situated in north-eastern Botswana. The original furnace was commissioned in 1973 and produces a high grade sulphide matte, from its own concentrates plus additional custom feeds, which is shipped to refineries in Zimbabwe and Norway for further processing. In 2004 the company embarked on a study to modernize the flash smelting complex, with an emphasis on extending campaign life, improving the furnace integrity and enhancing throughput and process efficiency. First phase initiatives from this exercise, including the fundamental switch to a single concentrate burner operation of the flash smelting furnace, were implemented in July 2007. This paper summarizes experiences prior to implementation, details the specific improvements made to the flash smelting furnace and associated operations, highlights the improved plant performance after modernization, and outlines second phase expansion plans that are currently under consideration.

A method of estimating the percent solids in the discharge from a grinding mill is described and tested on both pilot and industrial scale. It involves the use of energy and mass balances around the mill discharge sump, requiring measurements of the flowrate and density from the sump together with temperatures of all streams flowing to and from the sump. Accurate estimates of the dynamic variation of mill discharge percent solids are made available, provided that occasional manual sampling of the stream is done to cope with drift in instrumentation. The use of a computer in this application was essential; the various advantages associated with its use are discussed. It is anticipated that this estimate of discharge density can be controlled at a set point by manipulation of the water fed to the mill, resulting in significant decreases in specific power consumption and media consumption.

At a time of resource consumption, it is important to study the chemical composition of mining and metallurgical wastes to prevent the dissipative loss of metals and metalloids from the mining value chain. In particular, the recovery of critical elements from wastes is an option to increase the resources of such materials that are economically significant and have an overall supply risk. In this paper we report on the chemical composition, in particular the critical element content, of granulated slag originating from historical smelting activities in the Tsumeb area, Namibia. Laboratory-based inductively coupled plasma–mass spectrometry (ICP-MS) and X-ray fluorescence (XRF) analyses as well as portable X-ray fluorescence (pXRF) demonstrate that the slags are on average enriched in base metals (Cu 0.7 wt%, Pb 2.7 wt%, Zn 4.7 wt%), trace metals and metalloids (Cd approx. 50 mg/kg, Mo approx. 910 mg/kg) as well as critical elements (As approx. 6300 mg/kg, Bi approx. 3 mg/kg, Co approx. 200 mg/kg, Ga approx. 100 mg/kg, In approx. 9 mg/kg, Sb approx. 470 mg/kg). While metals and metalloids such as As, Mo and Pb can be determined reliably using pXRF instruments, the technique has inherent limitations in evaluating the contents of certain critical elements (Ga, Sb). However, there are positive correlations between the As, Mo, and Pb contents determined by pXRF and the Ga and Sb contents obtained through ICP-MS and XRF. Thus, quantitative pXRF analysis for As, Mo, and Pb allows calculation of Ga and Sb abundances in the slags. This work demonstrates that pXRF analysers are a valuable tool to screen smelting slags for their chemical composition and to predict the likely contents of critical elements.

The Impala Platinum Limited Base Metals Refinery in Springs, South Africa, refines convertor matte containing base metals and PGM?s (platinum group metals) using a hydrometallurgical process. In addition to a PGM-rich concentrate that is further refined, the Base Metals Refinery produces nickel (in powder or briquette form), copper cathodes and cobalt powder. Five leaching stages are utilized to remove the base metals and impurities from the PGM concentrate. The project described in this paper involves a radical redesign of the second stage leach autoclave with the aim of reducing maintenance costs and downtime, increasing throughput and ensuring a safer working environment. The second stage leach process at the Base Metals Refinery, produces a PGM-rich residue through the extraction of copper and any remaining base metals from the first stage leach solid residue material. Leaching is performed in an autoclave operating at a pressure of 600 kPaG and a temperature of 140°C to 150°C. Concentrated H2SO4 is added to the feed to produce a solution with a free acid content between 10 and 30 g/L and a pH of less than 2. Oxygen is passed into the 1st and 2nd compartments of the autoclave. As a result of the aggressive, highly oxidizing conditions within the autoclave, the original design utilized a heavy wall carbon steel shell with lead lining and two layers of acid bricks. The bricks acted as a wear resistant material and ensured a low surface temperature at the skin of the lead lining, whereas the lead lining acted as a corrosion barrier to protect the steel shell. These brick lined autoclaves were heavy, maintenance intensive and prone to catastrophic failure. A radical autoclave redesign was needed to reduce the high costs of manufacturing, installation and operation. Finite element modelling was used to optimize the design and various high alloy materials were investigated for the application. Based on extensive test work, the carbon steel shell was replaced with duplex SAF 2205 stainless steel in the new design. The use of this highly corrosion resistant material, eliminates the need for the lead and brick linings and reduces the wall thickness requirements substantially, resulting in an increase in the available volume for the same external shell dimensions. The vessel is welded in circular sections to form an elongated, impermeable, cylindrical body, with several agitator nozzles and compartments. The first new duplex stainless steel unit has been in continuous operation for more than 24 months and its performance has exceeded the highest expectations. The design was so successful that a patent has been registered. The major benefits of the new stainless steel design include increased throughput, improved performance, less downtime and a safer working environment. Lead has been eliminated and replaced with a more environmentally safe material, and the total lifespan of the vessel has been extended. In addition, the autoclave project has made significant developments in advancing the field of welding and optimizing the integrity of welding quality standards in South Africa.

INFACON XI has no doubt earned the distinction as the first such Congress in India. This prestigious occasion could become a reality of a long cherished dream of the Indian Ferroalloy Producers, consumers and ex-porters. The International Committee of Ferro Alloys (ICFA), South Africa, the august body for organising INFACON, every three years, could be convinced by the Indian Ferro Alloy Producers? Association (IFAPA) to award INFACON (XI) to India. This Congresss, organized by IFAPA, has opened a window for the Ferroalloy Community of India, the up-coming Asian Tiger, to register their strength and weakness to the world forum with the principal objectives of evolving long and short-term optimum road-maps for development. It is to be reckoned that India is poised to be a steel giant by 2020 when it is envisaged that the steel production may reach a level of 120 million tons of which significant proportion has to be in the categories of alloy and special steels, requiring standard and high grade ferroalloys. Keeping the above objective in view, the theme of this Congress has been rightfully designed as ?Innovations in Ferro Alloy Industry.? This Congress has also earned a distinction of more than eighty papers, finally selected for inclusion in the Proceedings. More than 100 internationally and nationally reputed experts in the field of ferroalloys (technology and manufacturing practices as well as world scenario) have been approached for critical review of abstracts and selection for the proceedings. It needs to be mentioned without the cooperation received from ICFA the high standard of INFACON could not have been assured. The papers are suitably grouped under seventeen heads, starting from world situation to production and operation followed by present and future technologies and finally to modelling and simulation. It is a Herculean task to the Technical Committee to fit these papers in proper sequence. The Commit-tee members kept no stone unturned to ensure the cogency with the subject matters and at the same timekeeping the flexibility of interests of the participant, especially in the context of three parallel sessions. The Proceedings containing only refereed papers of high quality, will serve the entire gamut of ferroalloy industry and will also highlight the present status of concerned countries. The areas of attention to make the industries globally competitive and at the same time laying emphasis on the prevailing practices, will help the industry leaders to formulate an appropriate global approach. Following the break-through step, instilled by INFACON XI, the Proceedings will be available both in bound and in searchable electronic CD-ROM format. I, as the Chairman of the Technical Committee would like to express thanks and high appreciation to all the Committee members for their whole hearted efforts in all respects without which it would not have been possible to complete these proceedings in the scheduled time. "This study evaluates the efficiency of using mechanochemical reduction to assist the extraction of zinc from zinc ferrites by alkaline leaching. The transition of zinc ferrite into a metastable state after mechanochemical reduction with metallic iron contributes to the ready dissolution of zinc from the activated zinc ferrites in alkaline solution. Zinc ferrites were mechanochemically reduced under conditions of Fe:ZnFe2O4 mole ratio of 2:1, using 5 mm diameter stainless steel balls as the activation medium at a mass ratio of balls to raw materials of 25:1. Subsequent leaching in 6 mol/L NaOH solution at 90°C resulted in more than 70% Zn extraction. These results may be used to further develop a hydrometallurgical process for recovering zinc from zinc ferrites in alkaline solution.IntroductionZinc is an important nonferrous metal required for various applications in batteries, solder, dielectric materials, and piezoelectric materials. High-grade, easily concentrated ores are becoming scarcer: to meet world demands for zinc, it is necessary to develop economical and environmentally safe metallurgical technologies that use secondary materials such as leach residues of roasted zinc concentrates and electric arc furnace dusts. The zinc in the majority of these wastes occurs in the form of zinc ferrite (franklinite, ZnFe2O4), which is very stable and insoluble in most acidic and alkaline solutions (Langova and Matysek, 2009; Youcai and Stanforth, 2000).Several pyrometallurgical and hydrometallurgical processes (Jankovi et al., 2014; Langova and Matysek, 2010; Morcali et al., 2012; Shawabkeh, 2010) have been proposed for the treatment of zinc ferrites. Pyrometallurgical methods are costly owing to high energy consumption and their emissions of toxic gases are considered an environmental problem; hydrometallurgical methods are preferred for process economy and environmental reasons (Copur et al., 2004)."

Geologists in some underground gold mines collect grab samples from broken ore piles or trucks as a method of grade control. It is often known as muck sampling. Generally, the goal of grab sampling is to try and reconcile the mined grade at the ore source to the predicted grade and/or predict the mill feed grade. The mass of the sample collected is limited by health and safety issues, as well as by the capacity of the laboratory to process the samples within a given time frame. In general terms, grab sampling is known to be problematic because samplers tend to oversample the fines, and/or pick out high-grade fragments; surface sampling of piles does not test material within the pile; muck piles in development drives/faces are likely to be zoned due to the blasting sequence; high or low-grade material may preferentially segregate in the pile during mucking; the five per cent mass reject size of the material in muck piles is very large from underground blasting; some correlation usually exists whereby the larger fragments are enriched or depleted in the critical component of value; and the average error made in estimating the true stockpile grade is likely to be high. The method is prone to chronic fundamental sampling, grouping and segregation, delimitation, and extraction errors. Substantial warnings must be given about the use of grab sampling for grade control in gold mines. The method may appear to work sometimes, which can be attributed to a fine gold particle sizing and more disseminated distribution. As with all sampling methods, its appropriateness must be determined by ore characterization and heterogeneity testing to ensure the method suits the ore type.

Non-transfer-arc linear plasma systems are highly suited to manufacturing nanoparticles. In this paper, the manufacturing of such particles with specially designed plasma systems is discussed. In general, it entails the volatilization of a metal halide that is injected in the high-temperature region of a plasma flame, where it is reacted with a suitable reagent, for example O2, to produce nanooxide powders. Metal powders can also be introduced directly in the plasma. Due to the very short residence time of only milliseconds in the reaction zone, as well as the fact that the reaction takes place in the gas phase, combined with very rapid quenching in the order of 10 000°C.s-1, nanoparticles are produced. At Necsa the manufacturing of such particles has been demonstrated on various scales. A pilot plant for the production of nano-Al2O3, and two pilot plants, one using SiCl4 and the other one using SiF4 as feed material, were built to produce fumed, pyrogenic, nano-SiO2. The alumina plant had a production rate of 8?10 kg.h-1 and the silica plants had production rates of 2 and 10 kg.h-1 respectively. Perfectly spherical alumina particles with a particle size distribution of between 10 and 200 nm were produced on a continuous system. Particle size analysis for the silica by SEM measurements showed a d50 of 60 nm and a particle size distribution of 30?100 nm. The specific surface area was in the range of 170m2.g-1. Other samples of plasma produced nanoparticles such ZnO and B4C will also be presented.

Estimates for South Africa?s coal recoverable reserves made in 1999range from nine to 59 billion tons; latest estimates by the Minerals Bureau suggest that 33 billion tons is a more likely figure. As much as 70% of that coal is located in the Waterberg, Witbank, and Highveld coalfields, as well as lesser amounts in the Ermelo, Free State and Springbok Flats coalfields. However, the Witbank and Highveld coalfields are approaching exhaustion (estimated 9 billion tons of recoverable coal remaining in each), while the coal quality or mining conditions in the Waterberg, Free State and Springbok Flats coalfields are significant barriers to immediate, conventional exploitation. New extraction technologies, technologies exploiting the energy content of the coal in situ, as well as suitable uses and markets for low-grade, high-ash coal are required before the country can utilize its admittedly vast coal resources. Major challenges for exploiting some Limpopo province coalfields are severe water shortages, insufficiently developed infrastructure, fragile environments and poor roof conditions due to the depth and complex geology. In the Central Basin (Witbank, Highveld and Ermelo coalfields) technical innovations for thin seam extraction, economic mining of both pillar coal and intrusion-fragmented resource blocks and the utilization of lower-grade coals are required. The success of the fluidized bed combustion technology is necessary to utilize the low-grade coals of the Free State and Molteno coalfields, while environmental exemption for past problems, together with strategies for mining small, disjointed thin-seam resource blocks, is required in KwaZulu-Natal. Clean coal technologies, coal cost and quality, environmental considerations, sustainable development, the growth of the South African economy and Government?s regulation of the electricity industry are the main challenges to the continued use of coal as South Africa?s primary energy source.

Interpretation of Leached Outcrops, by Roland Blanchard. Published by Nevada Bureau of Mines, University of Nevada, Reno, Nevada, 89507, 1968, 188 pages. Price $7.50 (R5.40). This book contains a summary of the author's knowledge of leached outcrops, derived from some 30 years' experience as a geologist operating mainly in the United States of America and Australia. Part 1 of the book provides a comprehensive coverage of the various processes and substances involved in the oxidation of many minerals, under different climatic conditions, to form the final leached products. In Part 2, details are given of the appearance and composition of the oxidation products of the following minerals: pyrite, pyrrhotite, arsenopyrite, cha1copyrite, cha1cocite, bornite, tetrahedrite, oxidized copper minerals, galena, cerussite, sphalerite, molybdenite, chromite, hematite, magnetite, manganite, pyrolusite, calcite, siderite, fluorite, salite and supergene silica. The illustrations, the black and white photographs and the colour plates of oxidation products are of a high standard. The material is presented in a logical order and in terms which are not over-technical; hence it is useful to persons other than trained geologists. Despite the advances in geophysical and geochemical prospecting, the location and interpretation of gossans remains an important method of discovering ore bodies, particularly so since the correct interpretation of a leached material can prevent the fruitless and expensive prospecting of an underlying body of uneconomic concentration. Therefore it is considered that this volume will be a valuable addition to the libraries of universities, exploration companies and geologists. It is of interest to note that the author, who died in 1966, presented a paper, under the same title as this book, to the Chemical, Metallurgical and Mining Society of South Africa in 1939. For this work he was awarded the Society's Gold Medal. W.T.S.

The susceptibility of experimental low-nickel Cr-Mn-N stainless steels to hot cracking, sensitization, and pitting corrosion in the as-welded condition was investigated. These steels were developed for deep-drawing applications and are similar in composition to type 201 stainless steel. In order to obtain good formability, the rapid rate of work-hardening (characteristic of the 200-series steels) was decreased by the addition of copper. The behaviour of two sets of alloys during fusion welding was investigated: 17Cr-7Mn-4Ni-o.5Cu steels containing 0.001 to 0.27 per cent nitrogen, and 17Cr-7Mn-2Ni-o.1N steels with copper contents varying between 0.01 and 3.11 per cent. Al the steels in these two sets initially solidify as d-ferrite, which transforms partially to austenite during cooling. As the nitrogen level increases, the microstructure of an autogenous-weld metal ranges from large amounts of d -ferrite, martensite, and Widmanstätten austenite, to austenitic structures with small amounts of vermicular d -ferrite. The formation of d -ferrite during solidification and the presence of ferrite retained in the weld metal indicate that the experimental alloys will not be susceptible to hot cracking during welding. Except for the alloy with 0.27 per cent nitrogen, the resistance to pitting corrosion of the experimental steels in the as-welded condition is inferior to that of type 304 stainless steel. None of the experimental steels is susceptible to intergranular attack in the as welded condition. The alloys with 0.19 and 0.27 per cent nitrogen have properties (corrosion and microstructure) similar to those of type 304 stainless steel in the as-welded condition.

The latest Draft MPRRB was released for public comment in October 2006. The main purpose of the Bill is to collect royalties at mines developed in terms of new-order mineral rights granted through the MPRDA process. The transition phase stipulated in the MPRDA will be completed by 1 May 2009, on which date mineral royalties will become payable to the state. The royalty rates stated in the MPRRB differ from mineral to mineral and also depend on the degree of refinement. Gold is the subject of this paper, where the royalty rate ranges from 1.5% (for refined gold) to 3% (for unrefined gold) of sales revenue. This royalty is payable regardless of profit, with a maximum 75% relief for loss-making mines. The purpose of this paper is to establish whether or not it would be necessary for gold mines to adjust their mineral reserve statements as a result of this Bill. The methodology is to add the royalty costs stipulated in the MPRRB to the actual quarterly information for the past ten years as reported by the gold-mine members of the COM. The rationale is to investigate the impact this Bill (in its current form) would have had on gold reserves that must be left unmined in the ground because of a higher pay limit. The results of the study point to a significant impact on reserves available for mining with the subsequent shortening of mine lives and retrenchment of workers. Had the MPRRB been effective for the 10 years prior to 1996, it would have resulted in 46 tonnes of gold being sterilised. Stated alternatively, 30 700 workers at COM gold mines alone would have lost their livelihoods.

In general terms, grab sampling is known to be problematic because samplers tend to over sample the fines, and/or pick out high-grade fragments; surface sampling of piles does not test material within the pile; muck piles in development drives/faces are likely to be zoned due to the blasting sequence; high or low-grade material may preferentially segregate in the pile during mucking; the five percent mass reject size of the material in muck piles is very large from underground blasting; some correlation usually exists whereby the larger fragments are enriched or depleted in the critical component of value; and the average error made in estimating the true stockpile grade is likely to be high. The method is prone to chronic fundamental sampling, grouping and segregation, delimitation, and extraction errors. Substantial warnings must be given with respect to the use of grab sampling for grade control in gold mines. The method may appear to work sometimes, which can be attributed to a fine gold particle sizing and more disseminated distribution. As with all sampling methods, its appropriateness must be determined by ore characterization and heterogeneity testing to ensure the method suits the ore type.

Zincor operates four Lurgi fluidized-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Roaster 3 was the first to be rebuilt in 2006 because its condition had deteriorated the most. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled owing to the combined effects of excessively high operating temperatures and corrosion. These were caused by the following two main factors: ?Thicker external insulation was installed during a previous maintenance shut, which resulted in an increased steel shell temperature and exacerbated the normal metal fatigue ?SO2/SO3 containing gas that had permeated the brick lining passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but when it was dismantled more damage was found, and the roaster was rebuilding from the tuyeres upwards. During there building the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

A Life Cycle Assessment (LCA) of stainless steel production, including that of the nickel, ferronickel, ferrochromium and iron feedstocks was carried out using inventory data derived from the literature. The environmental impact categories considered in the study were Global Warming Potential (GWP), Acidification Potential (AP) and total (or full cycle) energy consumption. The effects of different sources of electricity (black coal, natural gas and hydroelectricity) were also examined in the study. The results of the LCA showed that when ferronickel is used as the nickel source, the total energy consumption for stainless steel production is approximately 50% higher than when nickel metal is used as the nickel source (75 MJ/kg cf. 49 MJ/kg). This result comes about largely because the Fe units in ferronickel have a much higher energy intensity than do the Fe units in pig iron, and the greater the use of the former at the expense of the latter, the greater is the total energy consumption. The results also showed that the production of ferronickel made by far the largest contribution (59%) to the total energy consumption for stainless steel production when this feedstock is used as the nickel source, but when nickel metal is used as the nickel source the contributions of the various stages are more evenly distributed. It was also observed that the electricity consumption of the electric furnaces used in the production of ferronickel, ferrochromium and stainless steel contributed approximately 50% to the total energy consumed in stainless steel production. Given the relatively low efficiencies associated with electrical power generation, significant reductions in the total energy of stainless steel production could be anticipated if more direct use of thermal energy was made in the ferronickel, ferrochromium and/or stainless steel smelting stages, for example by utilising bath smelting processes.

The latest Draft MPRRB was released for public comment in October 2006. The main purpose of the Bill is to collect royalties at mines developed in terms of new-order mineral rights granted through the MPRDA process. The transition phase stipulated in the MPRDA will be completed by 1 May 2009, on which date mineral royalties will become payable to the state. The royalty rates stated in the MPRRB differ from mineral to mineral and also depend on the degree of refinement. Gold is the subject of this paper, where the royalty rate ranges from 1.5% (for refined gold) to 3% (for unrefined gold) of sales revenue. This royalty is payable regardless of profit, with a maximum 75% relief for loss-making mines. The purpose of this paper is to establish whether or not it would be necessary for gold mines to adjust their mineral reserve statements as a result of this Bill. The methodology is to add the royalty costs stipulated in the MPRRB to the actual quarterly information for the past ten years as reported by the gold-mine members of the COM. The rationale is to investigate the impact this Bill (in its current form) would have had on gold reserves that must be left unmined in the ground because of a higher pay limit. The results of the study point to a significant impact on reserves available for mining with the subsequent shortening of mine lives and retrenchment of workers. Had the MPRRB been effective for the 10 years prior to 1996, it would have resulted in 46 tonnes of gold being sterilised. Stated alternatively, 30 700 workers at COM gold mines alone would have lost their livelihoods.
