A procedure for optimizing the secondary cooling zone of continuous casters is proposed and illustrated by a billet caster example. The procedure consists of quantifying deviations from the required conditions of the secondary cooling zone?as far as temperatures, metallurgical length and reheating are concerned?by means of a ?cost function?. The optimal spray settings are then found by minimizing the total ?cost?. The billet caster examples serve to emphasize the importance of specifying the required conditions in a consistent manner. Some envisaged practical limitations of this approach are discussed.

A quality characteristic analysed through construction of the Shewhart control chart is required to be normally distributed. In mining applications, this assumption is often violated as many quality characteristics follow skewed or lognormal distribution. In this paper, two methods were investigated using a heuristic approach for setting up the control limits for a skewed population. Based on these approaches a Mode chart, and a Weighted Variance (WV) control charts were constructed. The performance of the proposed methods was compared with the normal based Shewhart method through a case study conducted in a surface mine supplying iron ore to a steel plant. A simulation study was also conducted to evaluate the effectiveness of the proposed methods over the Shewhart method. The study revealed that the Shewhart control charts generated more out of control alarms compared with the Mode and Weighted Variance control charts for a skewed population of Fe%. The simulation results also revealed that for extremely high skewed population, the WV control chart and Mode control chart provided higher probability of coverage than the Shewhart method; although the detection rate (probability of detection) of out of control condition for these methods was slightly reduced compared with Shewhart method.

"Physical and numerical modelling methods were followed to identify mechanism(s) for tundish slag entrainment in a bare tundish and one with a flow control device (FCD).The physical and numerical models made use of water and paraffin to model steel and slag respectively. Observations from the physical model showed that the steel-slag interface remains immobile in both cases. Entrained paraffin formed droplets approximately 1 mm in diameter. Results from both models (numerical and physical) showed that in both cases (bare and FCD case), areas of high entrained slag concentration exist near the inlet region. The entrained slag concentration decreases towards the tundish endwalls.Flow patterns and velocities tangential to the steel-slag interface from the numerical model showed that slag entrainment in both the bare tundish and tundish with a FCD possibly takes place via two mechanisms. First, the slag moves across the steel-slag interface via mass transfer; secondly small velocities tangential to the interface at depths greater than 10 mm below the interface carry the already ‘entrained’ slag into the bulk steel phase. These tangential flow patterns are dominant in the inlet region, hence the high concentration of entrained slag in this region. IntroductionThe tundish serves as the last metallurgical vessel through which steel passes before solidifying in the moulds. It is in the tundish that the last traces of non-metallic inclusions should be removed, otherwise the inclusions carry over to the moulds and cause defects in the steel product. In the tundish, the slag is less dense than the melt and thus resides on the top of the melt. The slag provides a sink into which the non-metallic inclusions float to and dissolve. The slag also protects the melt from air and heat loss. However, when slag is entrained in the melt as a result of increased turbulence or shearing at the steel-slag interface, slag can become a source of nonmetallic inclusions.Numerous studies on flow patterns in the tundish have been carried out since the introduction of the tundish. Enargite in porphyry copper deposits is an important mineral as it displays good floatability under the presence of the collectors usually used in the flotation of copper sulfides. As a result, copper concentrates grades are reduced. As scarcity of water resources is a problem relevant to Chilean mining, the use of seawater is a feasible solution. The behaviour of copper sulfides and molybdenite in the process of flotation in seawater was previously studied but not for enargite. The objective of this research is to study the behaviour of the enargite in different conditions of electrochemical potential during the process of flotation using seawater. The study was carried through micro-flotation tests using pure samples of enargite, at Eh values ranging from -300 to 500 mV(SHE), both in seawater and aqueous solutions containing calcium and magnesium. The results show that at pH 10.5 in seawater, the enargite and chalcopyrite recoveries are reduced throughout the whole range of Eh studied. At pH 9 in seawater, enargite and chalcopyrite are depressed under reducing and slightly oxidising conditions. The recovery of both minerals drastically decreases at Eh values lower than -100 mV and greater than 400 mV. The behaviour of enargite in seawater flotation differs from that observed in conventional water, since in the latter case the recovery of enargite decreases at higher potentials close to 500 mV. Titania slag is used as feedstock in the production of titanium dioxide pigment. It (titania slag) is the product of ilmenite smelting,a process whereby ilmenite is reduced at high temperature utilizing anthracite as a reducing agent. Although various slag tapping configurations are employed throughout the ilmenite smelting industry, the method of tapping the slag from the furnace into bell shaped cast steel pots, was the subject of investigation in this study. The paper describes the formulation of a cooling model used to calculate and subsequently predict the temperature profile of a slagblock during its cooling within the various cooling environments of pot cooling, air cooling and water cooling. The model was calibrated against actual internal slag temperature measurements and verified with information obtained from both pilot and industrial scale blocks. The paper concludes with solidification results and their practical implication.

The semi-solid metal casting process results in a unique solidification path. The microstructural features that were identified during the characterization of the as-cast microstructure, were used as evidence of the process history in order to determine the solidification path followed during the evolution of the microstructure. The morphology of the grains was characterized using SEM and the extent and distribution of the elemental segregation within the grain structure was analysed using EDS. "Near-infrared (NIR) spectroscopy sorting technology is incorporated in an automated optical mineral sorter that can discriminate between materials using the differences in characteristics when exposed to near-infrared radiation. During September 2014 to April 2015, a pilot plant that utilized NIR technology to discriminate between kimberlite and waste materials was commissioned to determine the viability of including this technology in the diamond winning process flow sheet at Cullinan Diamond Mine. The plant was used to minimize the waste content in the size fraction -70+35 mm that reports to the crushing section and then to the dense media separation process. This paper describes the initial test work, conducted at Mintek, that led to the decision to conduct a pilot-scale study. The mineralogical characterization of the feed and product streams to establish the sorting criteria and the operational data obtained during the pilot plant campaign are described. The results indicated a good possibility of discriminating between the kimberlite and waste material using NIR technology. However, the consistency of discrimination was not good enough to avoid the risk of potential diamond loss. Furthermore, a lower than expected availability of the machine reduced the throughput capabilities. IntroductionUsing near-infrared spectroscopy (NIRS) technology for ore sorting is a new concept for the mineral processing and mining industry. NIRS has been used for decades in the laboratory for the identification of pure minerals, and has its roots in the recycling, food, and pharmaceutical industries (Salter and Wyatt, 1991; Robben et al., 2009). Ore sorting in itself is not a new concept; it was introduced during the Stone Age with handsorting being the first method to separate valuable materials from gangue (Wills and Napier-Munn, 2006; Sassos, 1985). However, over the years the scale of mining has increased and hand-sorting has become challenging to implement (Joensson, 2014).Sensor-based sorting is an advanced technology that can help overcome problems such as ore dilution experienced in mineral processing operations. The benefits are lower energy and water costs, reduced ore dilution, lower environmental impact, and improved profit margin (Mathew, 1974; Jonsson, 2014; Salter and Wyatt, 2009; Death et al., 2009). In sensor-based sorting, materials are mechanically sorted based on certain physical properties that are detected by a sensor (Dalm, 2013). Research has found that with NIR scanners it is possible to obtain a ‘fingerprint’ of a sample that is directly related to its mineralogical composition. According to Woutruba et al. (2009), molecules absorb NIR radiation by means of electronic and vibrational transitions. Nowadays, there are many sensors available in the market that utilize different material properties; the choice of a sensor is dependent on the mineralogy of the ore."

The stoping of platinum orebodies in the Bushveld has in the past been accomplished by using in-stope pillars to ensure stability of the workings. In the future, the use of continuous mining machines to mine the platinum orebodies is probable. It is not envisaged that such machines will cut in-stope pillars. This paper describes the alternative support systems that will replace the pillars and the stope geometries that will be required for this type of mining. The paper describes how the support resistance provided by in-stope pillars in current mining was determined and then evaluates support systems that can substitute for these pillars. Conceptual layouts based on existing breast mining layouts are presented. The layouts consist of panels of up to 100 m face length between rigid strike stabilizing pillars. A number of design charts are then proposed that allow for the design of appropriate support systems.

Ash fusion temperature is the temperature at which the mineral matter in coal begins to soften, flow and fuse. It is an important parameter relating to coal utilization. Optimum ash fusion temperatures derived from coal in the Witbank Coalfield region are approximately 1400°C, and higher, although temperatures above1300°C may be deemed acceptable. This study attempted to determine which factors, mineralogical or inorganic-chemical, influence variations in the ash fusion temperatures in certain coals. Coal was sampled from the Number 2 coal seam at opencast and underground workings at New Clydesdale Colliery, Witbank Coalfield, South Africa. The samples represented known low and high ash fusion temperature coal. Analyses performed included proximate analyses, calorific value determination, percentage sulphur, ash fusion temperatures, ash analyses (composition of ash), X-ray diffraction, scanning electron microscopy and petrographic studies. Results show that although a complex relationship exists between ash fusion temperature and the various geological and coal parameters, some positive correlative results were obtained. These indicate a possible relationship between low ash fusion temperatures and i) finer size fractions, ii) an increase in iron content present in the form of pyrite and iii) the form in which pyrite is present, namely cleats. High ash fusion temperatures tend to correlate with i) the absence of pyrite or ii) pyrite present as framboids.

This paper discusses a study that investigated different underground bulk air heat exchanger (>100 m3/s) design criteria. A literature review found that no single document exists covering all design criteria for different heat exchangers, and therefore the need was identified to generate a guideline with decision analyser steps to arrive at a technical specification. The study investigated the factors influencing heat exchanger designs (spray chambers, towers, and indirect-contact heat exchangers) and the technical requirements for each. The decision analysers can be used to generate optimized, user-friendly fit-for-purpose designs for bulk air heat exchangers (air cooler and heat rejection). The study was tested against a constructed air cooler and heat rejection unit at a copper mine1. It was concluded that the decision analysers were used successfully. This tool (decision analysers) can be used by engineers for the efficient and cost-effectively design of heat exchangers.

This paper reviews the use of crush pillars on mines in the Bushveld Complex and the Witwatersrand Supergroup. Stress measurements were undertaken in order to determine the residual strength of these crush pillars. The results from these stress measurements are compared with previous attempts to determine the residual strength of crush pillars using back analysis. It is concluded that the residual strength of such crush pillars lies in a band between 13 MPa and 25MPa. Using the data from the stress measurements, as well as published and unpublished data, a stress-strain curve for a crush pillar with a width-to-height ratio of 2:1 is proposed. Where further work is required, this is indicated in the text.

Coal is a complex mixture of organic and mineral constituents and is the most abundant resource of fossil energy in the world. In recent years, significant research into dry coal beneficiation has gained much attention, primarily due to the need to improve grades and reduce the environmental contaminants in coal without the use of water, and to achieve this in as cost-effective manner as possible, relative to wet beneficiation processes. This paper seeks to review the application of various electrostatic separators with their process principles, to draw comparisons between different dry beneficiation techniques with specific emphasis on the tribo-electrostatic separation method, and finally to report the results of tribo electrostatic separation conducted on various South African coals. Previous research conducted on Indian, European and American coals has indicated that this technique is likely to lead to significant economic benefit through the reduction of ash content, NOx and more specifically Sox by separating out the liberated Fe-S-bearing minerals prior to utilization. The removal of the latter suite of minerals is also likely to significantly reduce or eliminate the emissions of associated trace elements, including mercury and arsenic. The research results reported in this paper indicate that the rotary tribo-electrostatic process has the potential for significant upgrading of high ash pulverized South African coal. The impact of various operational parameters was investigated and key factors established for the optimum recovery of low ash and low sulphur fine coal.

In this study, effects of the inert constituents, such as ash, and the effect of blending coals with differing rank and composition on the plasticity of coal blends were investigated. The reference coal originated from the Zonguldak region, in the north-west part of Turkey. Firstly, the effect of coal ash on the plasticity of Zonguldak coal was determined. Secondly, the relationship between the plastic properties of the individual coals and those of the blended coals were identified. Some important relations were found, related to the characteristics of the individual coals. Ultimately, the manner in which the plasticity of Zonguldak coal was affected by blending with low volatile coals was investigated. Keywords: coal blending, coal plasticity, coke, fluidity, rank.

The paper takes the reader into the depths of a modern ultra-deep South African gold mine and gives a perspective on the vertical and horizontal extent of the tunnel networks in such a mine. Depending on the mine design layout employed, tunnels once excavated are subjected to various levels of stress change over their life time, and the support requirements are explained. It is suggested that shotcreting is the only viable ultra-deep level support medium, and after looking at the latest developments, the logistical problems are put forward. In an effort to overcome most of these problems, the South African ultra-deep mining industry embarked on a collaborative research programme in 1998. The importance of tunnelling and in particular tunnel support as a critical technology for future successful ultra-deep level mining is stressed. While not yet fully ?on top of? these problems and challenges, our industry is now fully addressing them and we expect to make significant progress during the next 4 to 5 years.

"Conzal Mine was not meeting production targets in 2013, and it was established that this was caused by the inability of the load haul dump machines (LHDs) to tram the required tonnages. An investigation of the LHD productivity was therefore conducted to identify the inhibiting factors. This was accomplished by carrying out a literature review on LHD operations to gain in-depth knowledge and conducting observations in the working environment. The relevant information and data on the LHD type used at Conzal was also acquired.The major inhibitor was found to be excessively long tramming distances in all the sections of the mine. The one-way tramming distances were all significantly greater than the 90 m set in the mine’s code of practice (COP), with the Main Shafts section having the longest average one-way tramming distance of 260 m. The other inhibitor was LHD utilization, which in 2013 was only 47% against a target of 70%. Simulation of the LHD operation, taking these two factors into account, showed that production could be increased by more than 100%. As a result, it was recommended that conveyor belts should be extended regularly in order to keep tramming distances within the recommended one-way distance of 90 m. In addition, utilization can be improved by minimizing employee absenteeism as well as by modifying the travelling routes such that LHDs do not encounter unnecessary delays.Paper written on project work carried out in partial fulfilment of BSc.
