The efficiency and cost-effectiveness of the aluminothermic reduction process in the production of ferro-alloys and 'pure' metals depends strongly on appropriate balancing of the process energy required. Insufficient energy results in a poor metal yield, while over-supply can result in excessive fuming and possibly even ejection of the reactor contents in a potentially dangerous 'thermite bomb' reaction. This situation becomes even more critical when the suitability of limited quantities of oxide from new sources must be evaluated, dictating smaller-scale testwork. The resulting higher relative heat losses from the system complicates control of the energy balance, and usually requires the addition of thermal boosters or reactant preheating in order to sustain an autothermic process. This often detracts from the quality of the metal product, and adds to the hazards of batch aluminothermic- reduction testing. The development of a small-scale method (producing less than 2,5 kg of metal) for the plasma-assisted aluminothermic reduction of chromium oxide that overcomes such difficulties is described. The technique involves the use of a sealed 50 kVA plasma-arc furnace to provide controlled electrical ignition and supplementary energy to the reactants contained in a water-cooled copper crucible. The application of the method to the evaluation of the aluminothermic production of pure chromium metal from a unique chromic oxide source is reported.

Past work on the ignition of methane-air mixtures by coal-cutting picks is reviewed, with special reference to the factors that contribute to ignitions and ways of reducing them. The main conclusions obtained from this review are outlined for the following aspects: mechanisms of ignition, methane concentrations, and the roles of rock types, cutting parameters, cutting tools, and water. However, many of these factors have been investigated on a qualitative, rather than on a quantitative, basis. A considerable amount of effort over a long period has been expended in this area of research. It is shown that a number of the factors influencing ignitions by machine picks have been researched adequately, but that there is still work to be done. Research is continuing in this area, being concentrated primarily upon the ignition potential of the coal-cutting pick.

There is a set of settled ideas in the field of the mechanics of rock mass joints, that need a deep revision, after the last experimental works of several authors. In this paper, this theme is approached under several viewpoints, like the following ones: the essential influence of the mating or mismatching of rock joints on their strength (different strength models are applicable to these two situations, one leading preferably to normal scale effects, and the other to inverse scale effects); Patton's model is a bad formulation of the joint strength, whenever there is a dilation effect in the slidings (actually, the essential consideration of the amplitude of the roughess isn't made by any limit equilibrium model, like Patton's model); the joint strength increases as the width perpendicular to the sliding direction is reduced (previous works of other authors suggested the independence of the strength on that width); the reduction of the anisotropy of the roughness, as the sample symmetry and sample dimensions increase; there is no scale effect in the discontinuity mechanics, if there is no roughness heterogeneity; when only the same roughness and undulation orders are involved in the tests, shorter samples have larger peak displacements and lower shear stiffnesses than larger samples (usually, the contrary is admitted). For all these reasons, there isn't an easy correlation between the small scale tests and the natural large joint scale. Only "in situ" large scale tests have some representativeness. All the above mentioned questions are correlated to each other. A mineralogical investigation of the main causes of refractoriness of some metalurgicaly complex gold ores in South Africa is reported. It is shown that this refractoriness is related to the presence of submicroscopic gold, carbonaceous material, pyrhotite, and base-metal sulphides. Gold ores can be classified according to their content of these components. Electron-microprobe analysis shows that gold occurs in arsenopyrite and pyrite, the gold contents of which can be up to 2700 gft. The gold and arsenic contents of these minerals are closely corelated. Furthermore, within zoned arsenopyrite grains, the concentration of gold closely folows that of arsenic. Mossbauer spectroscopy caried out on samples of concentrate from the Barberton area indicates that the submicroscopic gold within the sulphides is in a non-metalic form. The mineralogical examination of beneficiation products is important, since it sheds light on some fundamental aspects of the behaviour of the ore and gangue components during milling and flotation. Such basic information will lead ultimately to a better understanding of the problems in the beneficiation of these ores. Investigations have shown that the overmiling of the auriferous arsenopyrite and the disseminated nature of the sulphide mineralization are the main problems during beneficiation.

A method of estimating the percent solids in the discharge from a grinding mill is described and tested on both pilot and industrial scale. It involves the use of energy and mass balances around the mill discharge sump, requiring measurements of the flowrate and density from the sump together with temperatures of all streams flowing to and from the sump. Accurate estimates of the dynamic variation of mill discharge percent solids are made available, provided that occasional manual sampling of the stream is done to cope with drift in instrumentation. The use of a computer in this application was essential; the various advantages associated with its use are discussed. It is anticipated that this estimate of discharge density can be controlled at a set point by manipulation of the water fed to the mill, resulting in significant decreases in specific power consumption and media consumption.

The paper reports on loading tests conducted on shotcrete reinforced with mesh and various types of steel fibre, and compares the results with the energy absorbing capabilities of 16 mm rebar shepherd's crooks. It is concluded that mesh-reit1forced shotcrete has sufficient energy-absorbing capabilities to contain rockbursts of significant magnitude, having greater energy absorbing capabilities, even at a thickness of 50 mm, than 16 mm rebar shepherd's crooks. Fibre-reinforced shotcrete has energy absorbing capabilities of the same order as, or better than, those of 16 mm rebar shepherd's crooks, but its performance is erratic.

"The sizing, designing, and costing of copper electrowinning circuits requires an in-depth understanding of the fundamental relationships between circuit parameters and the practical operation requirements. The aim of this investigation was to optimize total copper electrowinning project cost by mapping the operating limits of key mechanical equipment. The model was compiled by mapping various cellhouse layouts in terms of number of cathodes per cell, crane productivity, stripping machine productivity, and rectifier–transformer (rectiformer) sizing using data tables for sensitivity analysis. These parameters were then collated and evaluated on a cost by size basis. The model provides an optimum band of operation for cellhouse productivity and project capital cost for a typical range of production throughputs, from 10 kt/a to 200 kt/a cathode copper. The information may be used as a high-level selection guide to assist with identifying a costeffective copper electrowinning circuit design for a specific production rate. The data was validated and compared with existing copper electrowinning cellhouses around the world that typically install no more than 84 cathodes per cell. Knelson concentrators are commonly used to recover fine liberated gold in gold processing plants. The decision to employ a gravity gold circuit consisting of centrifugal devices such as Knelsons is primarily taken on the results of GRG tests, among other considerations. While the GRG test is considered a material characterisation test, which is useful in the design stages, its use in evaluating the performance of an existing unit is questionable. The problem is exacerbated by the fact that it is time consuming and costly. This paper examines the validity of the GRG test for performance evaluation and discusses alternative test work that can be performed to evaluate the performance characteristics of an operating machine. Principles that are useful in selecting optimal operating parameters, such as optimal fluidising water flow rate for a given ore/machine combination, are also discussed and illustrated with laboratory and plant data.

The conversion of carbon-containing feedstock into liquid fuels can proceed via the Fischer-Tropsch synthesis, which is catalysed using supported cobalt catalysts. These catalysts contain noble metals to facilitate the reduction of oxidic cobalt species in the catalyst precursor to metallic cobalt, which is the catalytically active species for the Fischer-Tropsch synthesis. This is thought to occur via hydrogen spillover, i.e. the diffusion of atomic hydrogen over the support from the noble metal to the oxidic cobalt moieties. Noble metals may also affectthe dispersion of cobalt in the active Fischer-Tropsch catalyst. The economic aspect of the addition of noble metals to the Fischer-Tropsch catalyst is discussed.

The work described here is an extension of current theory applied to obtaining the power dissipated at the wavefront of a transverse disturbance traveling along a mine hoisting cable. A previously derived empirical relation is adapted to the present problem, and is solved by use of a Lagrange-type reference frame moving with the wavefront. As a result of tie limitations inherent in the original relation, only a lower-bound for the domain of predicted power losses is defined. A qualitative assessment of conditions leading to the undesirable effects of internal frictional losses at the wavefronts are discussed in terms of the operating environment found on typical mining installations

The removal of gravel from the seabed using a hydraulic mining tool is a complex multi-phase problem that cannot be analysed using traditional continuum based simulation techniques. One potential approach is to simulate the behaviours of the solid phase via the discrete element method and the liquid phase via finite volume based computational fluid dynamics. The interaction between the phases is accounted for by Eulerian coupling. The feasibility of using the combined computational fluid dynamics-discrete element method to simulate gravel entrainment from an idealized seabed is evaluated. The simulation results are validated using experimental data. It is concluded that while the current approach appears feasible, further work needs to be done to improve the accuracy of the simulation and to evaluate the approach?s ability to model more complex behaviours.

The South African narrow reef hard rock mining industry has been stuck in a time warp with relatively little change in the mining process in the last century. This paper presents a methodology on how to implement change in narrow reef hard rock mining. It then explores a number of technologies that have been introduced into this mining industry and the impact that they have had on the mining process. The author then presents his view on whether the defined change process has been followed and sets out to identify the most critical aspect of ensuring that change is successfully implemented. Future demand will also be speculated on.

The Gautrain rapid rail link project is currently Africa?s largest infrastructure project connecting South Africa?s major airport (OR Tambo), Johannesburg and Pretoria. Phase one is planned for completion in time for the 2010 FIFA Soccer World Cup and involves 80 km of track and 15 km of underground tunnels. The key shaft sinking blasting issues revolve around maximising advance and improving blasting cycles to meet the tight deadlines as well as environmental control which, in some cases takes place only 15m from the city infrastructure. To achieve success, DetNet South Africa supplied a range of electronic detonator systems to cater for the different blasting applications involved (tunnels, portals, shafts and viaduct foundations). One such product, QuickShot, was used for the first time in a major civil engineering project and has been used in most of the shaft sinking blasts to date. The QuickShot system combines pre-programmed electronic detonators with special on-bench components that enable the user to quickly and easily design the firing sequence solely by using the order of connections. This precludes the user from having to deal in absolute delay times. The connecting system enables benches to be hooked-up speedily by multiple users who have differing levels of experience. This paper provides details of how, after 33 months, the system has been embraced by the project by aiding in maximised advances, improved cycle times and meeting the required environmental constraints.

A novel mathematical model is presented which describes the behaviour of beds of particles, of uniform size and shape but different densities, during autogenous separations. The approach used in the formulation of the dispersion model is a phenomenological one based on a statistical view, which leads to a diffusion-like representation of the autogenous-separation process. Although the model currently considers only density-related phenomena, it accounts quantitatively not only for the density-segregation aspects of the process but for the interactions between the particles. Quantitative predictions of the dispersion model are compared with the results obtained in tests using a specially constructed experimental batch jig, and it is shown that the model provides an adequate quantitative description of the process for particles of uniform size and shape. It is pointed out that, for the description of more complicated autogenous separations, a more rigorous formulation of the particle drag and density-segregation terms will have to be incorporated into the dispersion model. Nonetheless it is concluded that the model as presented in this paper provides not only a novel insight into the mechanisms of autogenous separations but a means by which to analyse similar systems.

In this study the applicability of a batch press to predict the energy consumption and particle size distributions for medium-pressure roller presses was investigated. The relationships between energy consumption, feed size and product size are discussed with reference to Hukki?s interpretation of Bond?s and Rittinger?s laws, as well as the particle size parameter used. It was found that the comminution laws have limited utility for the characterization of the performance of the medium-pressure roller crushers or the batch press used, and also depend on the particle size distribution indicator used. It was also found that the batch press is not a suitable simulator for medium-pressure roller mills as it was notable to predict the energy requirements, or to predict the size distributions that would be obtained for the ores evaluated.

Zincor operates four Lurgi fluidized-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Roaster 3 was the first to be rebuilt in 2006 because its condition had deteriorated the most. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled owing to the combined effects of excessively high operating temperatures and corrosion. These were caused by the following two main factors: ?Thicker external insulation was installed during a previous maintenance shut, which resulted in an increased steel shell temperature and exacerbated the normal metal fatigue ?SO2/SO3 containing gas that had permeated the brick lining passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but when it was dismantled more damage was found, and the roaster was rebuilding from the tuyeres upwards. During there building the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

The dual-electrode DC arc furnace, an alternative design using an anode and cathode electrode instead of a hearth anode, was studied at small scale using computational modelling methods. Particular attention was paid to the effect of two key design variables, the arc length and the electrode separation, on the furnace behaviour. It was found that reducing the arc length to brush arc conditions was a valid means of overcoming several of the limitations of the dual-electrode design, namely high voltages and arc deflection.

This study investigated flotation of phosphate from a low-medium grade 8-12% P2O5, 65-73% SiO2 sedimentary phosphate ore from Kropz Elandsfontein (herein referred to as Elandsfontein) in South Africa. Quantitative evaluation of minerals by scanning electron microscopy (QEMSCAN) was used to determine apatite grain size distribution, liberation and mineral association in the F2 horizon sample. The mineralogy indicated that apatite was liberated and for the Elandsfontein plant to operate at the design throughput, the flotation feed has to be milled to a coarse grind ranging between 300 μm and 425 μm. Reverse flotation process routes using varying reagent dosages, and flotation feed top sizes that could possibly yield a final product of 31% P2O5,10% SiO2 at a reasonable +70% P2O5 recovery were investigated. Based on the results, a split circuit of coarse (-300+212μm) flotation and fine (-212+20μm) flotation, was mostly preferred as compared to treating the whole ore. A final combined concentrate of 31% P2O5 and 10% SiO2 with P2O5 recovery of 84% could be produced from the reverse split circuit. The robustness of reverse flotation for both coarse and fine fractions was further investigated. Reverse flotation of the fines fraction was found to be robust and produced a final product of 31% P2O5. It was however more challenging to achieve the required product grade and recoveries on the coarser fraction (-425+212μm), suggesting that reverse circuit was not adequately robust at fractions coarser than 300μm.
