Carbothermic process of Ferro Silicon production is primarily a slag-less process. However, slag formation is observed in the regular operation as experienced by almost all the Ferro Silicon Producers in different pro-portions. The problem of slagging in the furnaces may be due to: a)Variation in the input burden charge material quality b)Fluctuations in the Carbon balance and/or c)Fluctuations in the Electrode penetrations The problem will be more severe in nature with the increase of the size of the furnace. The operation performance of the furnace gets badly affected if the slag formed in the furnace is not removed from the bath in time and to the maximum extent possible. It is, therefore, very essential to know the characteristics of the slag formed in the Ferro Silicon Furnaces, besides eliminating the very cause of formation itself; and to find the routes of draining of the same from the furnace bath effectively. This paper envisages the effects of using the LIME STONE in the Ferro Silicon Burden in stabilizing the 48MVA Furnace for improved performance and better consistency. Quality fluctuations in the available Raw Materials are compared with that of the requirements for the Ferro Silicon production. The furnace operational data is compared for 12 months period each for the period corresponding to the before and after usage of lime stone in the burden and found encouraging results in the performance. Implications of use of Lime Stone in the burden on the quality of the output alloy are also studied.

The technological advancements in computing power in the last 30 years have enabled the practical visualization of complex geological environments in three-dimensional (3D) space. 3D models and their application in the mining industry are becoming increasingly important, for example, to identify future exploration areas and targets, for mineral assessment and evaluation, and prediction and planning of future drill-holes. However, acquiring borehole data is an expensive practice, with drilling programmes costing mining companies up to billions of dollars each year. Tighter financial constraints on exploration budgets result in more pressure being put on three-dimensional models to accurately identify future target areas. This article aims to evaluate the potential drilling success of simulated greenfield and brownfield exploration using a 3D geological model created of Leeuwpoort tin mine. These simulations investigate the probability of intersecting a mineralized zone of economic interest and evaluate how the probability is affected when the number of drill-holes and distance from a known intersection changes. Furthermore, these simulations attempt to obtain an indication for the minimum number of drill-holes required for a successful exploration campaign at the mine. The investigation also aims to establish a first-pass attempt towards developing a ‘favoured procedure’ for identifying potential exploration targets for tin deposits with geological and geochemical characteristics similar to Leeuwpoort. The results for the ‘favoured procedure’ established are statistically tested using the ‘bootstrapping’ method. By simulating various exploration scenarios, the study also emphasises the importance of predicting successful drilling, which aids in budgeting for drilling programmes as the minimum number of drillholes needed for a specific exploration project can be determined.

The mining industry in South Africa faces real challenges with regard to the reduction of safety-related incidents. The purpose of this paper is to highlight the need for alternative interventions in addition to other safety improvement strategies already employed on mines. It furthermore supports an existing paradigm: incident investigations. An investigation into fatalities in the South African mining industry shows that although great progress has been achieved through the reduction in fatalities in all sectors of the industry over the last few years, more can and should be done to achieve status of ?zero harm?. Fatalities and lost time injuries on mines result not only in large financial losses, but also in disruptions of mining operations in general through Section 54 stoppages to resolve the situation. The approach of the paper is therefore not to try and prove whether there is high fatality rate and/or lost time injuries, but in what way incident reconstruction simulations (IRS) can have an impact in the future prevention of such incidents. The challenge therefore lies in the utilization of pro-active systems that would show employees the possible outcomes of being exposed to certain hazards. In real life, these incidents cannot be re-enacted and in most cases we can only learn through the previous mistakes of others. A virtual reality (VR) education and training system will enable employees to be ?exposed? to different hazards in a safe environment, and simulation, in a ?forgiving? environment, of the possible consequences of unsafe acts. According to the Occupational Safety and Health Act (OSHA), unsafe acts and unsafe conditions are indirect causes of safety-related incidents, but there are also direct causes; for example, unplanned release of energy and/or hazardous material, and basic causes, for example, management safety policies, personal factors, and environmental factors. The administrative workload associated with any incident investigation places a large burden on the investigation team, and in most cases other employees are informed through vague administrative processes what the ?real cause? for the incident/accident was. New preventative strategies are often put in place without showing the employees what the real causes of the incident/accident were. This can be mitigated through the use of interactive VR simulations/animations of the hazards that they are exposed to and how to deal with them. If VR interventions are not used as proposed by this paper, the real causes and consequences of almost all fatalities and lost time injuries may never be fully understood. This paper also emphasizes what potential impact IRS could have on the prevention of future mine incidents as part and parcel of a pro-active risk prevention strategy. The intention is therefore not to replace any other risk prevention strategies, but to visually enhance the reality of the incident. The use of face conveyors in gold mines by N. C. JOUGHIN. B.Sc. (Eng.). Ph.D. (Wits) (Member) and A. C. BUCKMASTER; M.A. (Cantab.) A mechanized stope-cleaning system has been developed around an armoured face conveyor, which was tested on the surface and in two underground trials. In the second underground trial, an average face advance of 8,5 m per month was obtained with a labour productivity of 27 ca/worker/month on a two-shift blast cycle. Two new face cleaning systems have been built, each incorporating an armoured face conveyor, a loading plough, a collapsible self-advancing barricade, and an integral roof-support system. These are about to be tested. A new type of reciprocating flight conveyor is being developed for stope use. This is cheaper, lighter, and more compact, and exhibits better wear characteristics, than an armoured face conveyor. In the early stages of the trials, this conveyor frequently achieved a singleshift blast cycle. It should be possible to achieve face advances of up to 40 ca/worker/month with a consistent one-shift blast cycle. The use of drill rigs and a self-advancing roof-support system would improve the productivity to over 50 ca/worker/month.

In the fourteen years that Rössing Uranium Limited has been in production, the metallurgical operations and controls on the leaching plant have evolved through four basic stages. Initially, the emphasis was placed on the achievement of consistent plant operation by overcoming severe startup difficulties. The second stage involved the attainment of the design operating targets, and also the commissioning of the ferric-leaching reactors in order to achieve a ferric ion concentration of more than 3,0 g/l. Improvements in control then became the priority, with the emphasis on consistently achieving the target concentrations of ferric ions, total iron, and terminal acidity. The latest phase has concentrated on the optimization of costs by means of adjustments to the historically established operating parameters in order to achieve large savings on consumables while maintaining the leaching efficiencies. Apart from the obvious incentive of reducing costs in an inflationary economy and a depressed uranium market, impetus for this work was given by a change in the type of ore from the open pit, which has the effect of reducing the extraction efficiency while increasing the consumption of consumable materials. These problems and their solutions are discussed in detail, and the importance to cost-effective optimization of an accurate, up-to-date cost-reporting structure is stressed.

In 1969 the Coal Division of the Anglo American Corporation was awarded the tender to supply coal to the new 3000 MW power station to be erected at Kriel, which is situated midway between the towns of Ogies and Bethal in the eastern Transvaal. The coal was to be supplied from the No. 4 Seam in the Kriel Area of the Witbank Coalfield. The No. 4 Seam in this area varies in depth of overburden from 75 m to 6 m, with an average of 55 m. Initially, the mine was planned as an underground mine incorporating a three-shaft system for transporting some 8 million tons of coal per annum to the power station. As the result of negotiations between Anglo and Escom to improve the volumetric extraction of coal from the new mine, the Kriel Division of Anglo Power Collieries was finally planned to produce 4,1 million tons of coal from an underground mine and 4,5 million tons from an opencast mine, with a resultant increase in volumetric extraction. This paper describes the opencast operation at Kriel, with particular reference to the water problems encountered and to the operation of the draglines on sloping ground to a depth of 40 m to the top of the coal seam.

The problem of direct-current plasma arc behaviour, interaction, and dynamics is considered in the context of metallurgical DC arc furnace applications. Particular attention is paid to the transient flow behaviour of arc systems. A mathematical formulation of the physics used to describe the arc system is presented, and includes the spatial and temporal evolution of fluid flow, heat transfer, and electromagnetism. Based on this formulation, a numerical model is developed using a finite difference approach on a regular cartesian grid in both two and three dimensions, with a special focus on robust stability, high resolution modelling, and high performance. A collection of results produced using the numerical model to study pilot plant-scale furnaces is then presented. These address a range of process and design variables and their effect on the numerical model?s results. Where possible, the qualitative behaviour of the model is compared to available experimental data. A number of novel effects and phenomena are seen in the dynamic behaviour of the DC plasma arc model for both single and multiple arc systems, which may lead to improved understanding, control, and manipulation of such systems where they occur in industrial applications. The pump is the heart of most industrial and mining plants, providing the energy to separate valuable minerals from process feed. The actual effect of the pump, both in terms of production costs and overall process efficiency, is often assumed or misunderstood by engineers due to insufficient pump performance data. Pump performance can be understood and corrected, where required, through continuous performance monitoring, leading to dramatic improvements in both pump life cycle costs and system efficiencies. The performance of every pumping application is subject to variation and the main contributing factors are as follows: ?Unavoidable deviations from pump supplier curves ?Pump wear ?Pump curve derating factors for slurry pumping ?System curve variation ?Deviation from basic principles of centrifugal pump operation. These are discussed in detail through case studies and the author?s personal experiences. This paper shows ways to minimize the effect of these variations, thereby reducing performance loss and preventing damage to the pump. The paper discusses the benefits of efficient pump operation, the requirements of pump performance monitoring, and its practical application to pump operation in the slurry and water environments. The cost of remedial actions is explored and compared against the savings in both power and plant reliability, resulting in a reduced life cycle cost of the pump.

The primary focus of management today is safety, or preventing negative, generally irreversible, events of acute duration. The outcomes of safety-related events are usually visible and can evoke strong emotions if the results are severe. Experts now see that occupational illness and disease also result in significant emotional and financial toll to workers, their families and communities, and to their employers. Effective health and safety management must include acknowledging the importance of occupational health hazards and the proportionate application of resources to address those issues. Improvement in workplace conditions and decrease or elimination of illness and disability are due to actions within the workplace and result from the implementation of risk prevention and control measures. However, success may only be visible months or years later and may require interventions that have to be maintained over prolonged periods. This demands continuous, co-ordinated effort to ensure sustainability of diverse occupational health programmes and the relevant management systems. Too often occupational health is not seen as being part of the general management of business, but rather the function of a medical practitioner somewhere off site in a clinic. Integration of occupational health management systems with other management systems within an organization is essential for its success.

Primary roof support represents the first line of defence against rockrelated falls of ground in underground mines, and improper utilization or misunderstanding of the applicability and behaviour of primary support can be costly from a safety standpoint. This is a major concern for underground mines, as roof support is the single most costly expense from a mining operational perspective. This is further backed by the evidence that, in the USA, hundreds of injuries and fatalities still occur each year because of rib, roof, and massive roof falls. Additionally, the fully-grouted passive rebar, fully-grouted tension rebar, and resin-assisted mechanical anchor bolts, which constitute a large portion (89%) of the 68 million bolts installed each year in underground mines in the USA can vary in cost quite dramatically. To mitigate this concern a study was conducted in 2010 by the National Institute of Occupational Safety and Health, in conjunction with Southern Illinois University of Carbondale, to assess the performance of primary roofbolts in underground coal mines for improved safety and cost. This was accomplished using underground roofbolt monitoring solutions, field data, and numerical modelling to better understand the quasi-static behaviour of underground coal mine roofs and the response behaviour of the bolts. In particular, over 170 instrumented extensometers, closure meters, shear meters, fully-grouted passive rebar, fully-grouted tension rebar, and resin-assisted mechanical roofbolts were installed at three coal mines across the USA. Of these three mines, two used the room and pillar extraction method and the other used the longwall extraction method. There was no evidence to indicate a difference in performance of the active primary roofbolts compared with the passive primary roofbolts. Additionally, in the initial loading phase, the active bolts showed no difference in loading, indicating that tension bleed-off is of more of a concern than originally thought. Lastly, for the initial computer modelling studies, challenges still remain in obtaining a good match to the in situ bolt measurements and replicating the discontinuous roof rock and in situ bolt behaviour over time.

"Mineral reserve statements as well as optimizing mine planning require a block model with grades for each mining block. A cut-off grade is determined by considering the mining costs as well as the expected revenue for each block. These grades are estimated using various techniques, but in reality there is uncertainty in the grade values. These uncertainties result in two types of error. A type I error is where material is classified as ore and mined, but the true value is below the cut-off grade and the material is therefore waste. This material constitutes dilution. The type II error is where material is estimated to be below the cut-off grade and is classified as waste, whereas the true grade is actually above the cut-off grade. This material is not mined and the value is lost.This research considers the value of the lost ore and the costs of dilution under various degrees of uncertainty. Simulation using @Risk and mixed integer linear programing (Excel Solver) is used in a financial optimizer model to maximize either profit or net present value. This is applied to four Witwatersrand tabular gold deposits to investigate the impact of block grade uncertainty on cut-off grades.When optimizing for profit, value may be added by adjusting the cutoff grade slightly downwards. When optimizing for NPV, value may be added by lowering the cut-off grade significantly for the lower discounting rates. At higher discount rates, the lowering of the cut-off grades should be reduced, and in some cases an increase in cut-off grade may be required. Each mine reacted differently to the optimization and thus there is no single rule that can be applied across all tabular Witwatersrand gold deposits."

"In an earlier paper the author explored the consequences of price-stabilizing effects, on an industry-wide basis, of various production strategies. These ideas have now been applied to an illustrative case of an individual mine. It is shown that the turning of production and financial policies can affect financial performance over a five-year period by as much as 22 per cent.No generality is claimed for the results and they would differ from mine to mine. It is, however, asserted that the results show that the proper turning of production, reserves and financial policies are more critical determinants of mine performance than has been realised. It is also asserted that the methods of dynamic analysis are the most appropriate means for studying this policy-design problem."

The Impala Platinum Limited Base Metals Refinery in Springs, South Africa, refines convertor matte containing base metals and PGM?s (platinum group metals) using a hydrometallurgical process. In addition to a PGM-rich concentrate that is further refined, the Base Metals Refinery produces nickel (in powder or briquette form), copper cathodes and cobalt powder. Five leaching stages are utilized to remove the base metals and impurities from the PGM concentrate. The project described in this paper involves a radical redesign of the second stage leach autoclave with the aim of reducing maintenance costs and downtime, increasing throughput and ensuring a safer working environment. The second stage leach process at the Base Metals Refinery, produces a PGM-rich residue through the extraction of copper and any remaining base metals from the first stage leach solid residue material. Leaching is performed in an autoclave operating at a pressure of 600 kPaG and a temperature of 140°C to 150°C. Concentrated H2SO4 is added to the feed to produce a solution with a free acid content between 10 and 30 g/L and a pH of less than 2. Oxygen is passed into the 1st and 2nd compartments of the autoclave. As a result of the aggressive, highly oxidizing conditions within the autoclave, the original design utilized a heavy wall carbon steel shell with lead lining and two layers of acid bricks. The bricks acted as a wear resistant material and ensured a low surface temperature at the skin of the lead lining, whereas the lead lining acted as a corrosion barrier to protect the steel shell. These brick lined autoclaves were heavy, maintenance intensive and prone to catastrophic failure. A radical autoclave redesign was needed to reduce the high costs of manufacturing, installation and operation. Finite element modelling was used to optimize the design and various high alloy materials were investigated for the application. Based on extensive test work, the carbon steel shell was replaced with duplex SAF 2205 stainless steel in the new design. The use of this highly corrosion resistant material, eliminates the need for the lead and brick linings and reduces the wall thickness requirements substantially, resulting in an increase in the available volume for the same external shell dimensions. The vessel is welded in circular sections to form an elongated, impermeable, cylindrical body, with several agitator nozzles and compartments. The first new duplex stainless steel unit has been in continuous operation for more than 24 months and its performance has exceeded the highest expectations. The design was so successful that a patent has been registered. The major benefits of the new stainless steel design include increased throughput, improved performance, less downtime and a safer working environment. Lead has been eliminated and replaced with a more environmentally safe material, and the total lifespan of the vessel has been extended. In addition, the autoclave project has made significant developments in advancing the field of welding and optimizing the integrity of welding quality standards in South Africa.

The Constitution of the Republic of South Africa advocates the importance of sustainable economic development and justifiable environmental consciousness by business. The government needs to ensure that every citizen of the Republic has access to an environment that is protected, pollution free, and sustainable by enacting certain regulations. However, there are more than 5 700 derelict and unrehabilitated mines of all types in South Africa. Former asbestos operations were among the first to be targeted for clean-up under the programme instituted by the Department of Mineral Resources (DMR), owing to the proven direct impact of asbestos pollution on health. This paper seeks to investigate the challenges faced by the coal sector as far as mine rehabilitation and closure is concerned. For the purpose of this paper rehabilitation is defined as per the Chamber of Mines Rehabilitation Guidelines publication, which defines rehabilitation as putting the land impacted by mining activities back to a sustainable and usable condition. Some of the current rehabilitation challenges are technical skills (know-how), leadership focus, poor planning, cost saving initiatives, and the government's lack of capacity to enforcement rehabilitation requirements. It is imperative that mining companies identify rehabilitation as a critical strategic pillar that directly influences license to operate. The case study evidence indicates that relevant policies, appointment of accountable people, sufficient leadership support, and the correct choice of rehabilitation equipment can assist to improve the rehabilitation and land management challenge.

Various reagents are added to flotation pulps to manipulate the chemical environment in order to create favourable conditions for the separation of the desired mineral from the unwanted gangue. Interactions occur between these reagents and between the other chemical parameters existing in the flotation pulp which complicate the elucidation of the behaviour of the respective reagents. This paper discusses the roles of the main classes of reagents added viz. collectors, frothers, depressants and activators, as well as the interactions between frothers and collectors. A case study reporting synergistic interactions between thiol collectors in the flotation of pyrite at pH = 4 is included. The use of Potassium n-butyl xanthate (PNBX) and a dithiocarbamate type collector (DTC) were tested both as pure collectors and as components in a collector mixture. In the batch flotation tests sulphur recovery and grade, water recovery, rate of recovery and image analysis of the surface froth were used to evaluate the effect of the mixture on the overall flotation performance. Bubble loading tests showed that the use of the mixture improved the efficiency of the particle collection process by bubbles. Thermochemical measurements of the adsorption of the collectors onto the mineral, indicated the formation of different surface products by the two collectors.

Splaine, in opening the discussion on Mr Perlman's paper, asked whether the model, as fitted by data up to 1963, predicted the rise in the price of copper in 1967, and whether the model could be used to capitalize on short-term price fluctuations.Answering the second question first, Mr Perlman said that the horizon used is six months to one year. In the very short term the activities of speculators obscured the effect of the fundamental econometric variables. This effect, however, was removed if one moved to a longer term, say, quarterly. In 1963 the model had predicted a price rise in 1964 and 1965 and a drop in price in 1966. The rise in 1967 had been caused by a strike, and imponderables such as large strikes were difficult to include in the model since they were unpredictable. Model simulation can be used to show the effect of strikes on price and the effect of small strikes is small.Mr B. R. van Rooyen said that because models are both calibrated and tested on historical data a bias was introduced which gave rise to an overoptimistic estimate of the accuracy of the forecasts. To this Mr Perlman replied that there seemed to be no alternative to the use of historical data for calibrating and testing models, and thus little hope of avoiding the bias. A second point made by Mr. van Rooyen was that manage¬ment tended to be suspicious of complex models and that frequently more heuristic models were sufficiently accurate and preferable for investment decisions. He added that if management were not involved in the model building the econometrician might easily go astray, Mr Perlman replied that symbiosis between data analysts and users of the model was essential and that the experience of the practitioner must be reflected in the model.Mr M. R. Fuller-Good remarked that a clear understanding of future price trends was essential for effective capital planning, and asked, first, how one went from the compiled data on supply and demand to the determination of their effect on price, record, whether necessary data, for example, capacities, could be obtained timeously, and, third, when strikes restricted supply, whether stockpiling by consumers induced large price fluctuations."

Development of new technologies and procedures for managing mineral residues and wastes may benefit from a clear understanding of existing tailing management practices. There is a considerable variability in tailing management techniques used in the Australian copper and gold operations, with associated differences and flow-on effects for the mine site water balance. A database was created, capturing a total of 41 copper and gold processing operations in Australia. The database provides information on tailing generation rates, tailing properties (solids contents and particle size distributions) and tailing storage facility (TSF) types and configurations (e.g. total TSF surface area and wetted surface area). Significant variability was found for the above-mentioned parameters. The solid tailing generation rates ranged from 0.5-37 Mt per annum in 2015. Furthermore, both the solids contents and particle size ranges of the tailing were highly site-specific, and largely dependent on the processing flowsheets. Solids contents of tailings ranged from 45-74% by weight whilst P80 sizes of the concentrator (flotation) feed varied from 75-185 μm. The estimated pumping distance was up to 15 km. The presented data can potentially be used to better tailing management strategies by estimating the potential recoverable water and recycling it, thereby thus reducing tailing footprints. This paper presents the development of a regrind facility design at BHP Billiton's Leinster Nickel Operations (LNO) in Western Australia. The recovery opportunity was identified from an analysis of plant operating data together with scanning electron microscope (SEM) measurements on relevant tailings streams from LNO. A laboratory procedure was developed to determine the potential recovery improvement of installing a regrind facility at LNO. The last step in formulating the process flow sheet and defining the process design criteria was to construct and operate a pilot plant, which incorporated four banks of flotation cells and an Xstrata M20 Isa Mill. Pilot plant on/off trials were used to define the expected metallurgical benefit. A prefeasibility engineering design and cost estimate was completed. Following a successful internal business evaluation, a feasibility study is currently underway.

Mechanized mining can be experienced as a symphony by substituting the instruments for the different machines that each perform their own function and thus have different sounds. The drill-rig is the soloist around which all the other machines must play their part in harmony. Each machine can function on its own, but productivity is achieved only when all of the machines function in a holistic manner, as the different sounds of instruments form a symphony when playing together. To produce a symphony is to have the ability to put together all the pieces. It is the capacity to synthesize rather than to analyse. Today?s managers have to apply this harmonic way of thinking to make the system of mechanized mining work. In other words each of these people must have the ability of a conductor, whose job involves corralling a diverse group of notes, instruments and performers, and producing a unified and pleasing sound. At Modikwa Mine the introduction of the MAPS (Mine Activity Performance System) has allowed management to obtain a clear view of all the activities associated with the equipment. Through synthesis the issues that hampered productivity were identified and addressed to improve production and reduce costs.
