We show that the prioritization of business improvement and performance management decisions may be significantly improved by taking into account the systemic effects of changes made in a single process area. To do so we build a model of a mining value chain, taking into account consequential downtime that arises from downstream and upstream starvation and choking effects of each activity. Introducing the concept of internal capacity, this approach yields insight into the relative importance of key metrics such as loading and hauling rates. We suggest that a holistic view of this type should be a core component of business improvement and performance management decisions. This paper describes the metallurgical aspects and properties of a duplex austenitic-ferritic steel SAF 2205. As well as having high yield strength and hardness, SAF 2205 combines the high resistance of ferritic stainless steels to chloride-induced stress-corrosion cracking and the excellent resistance of austenitic stainless steels to hydrogen-induced stress-corrosion cracking. Its alloying elements contribute to its mechanical and corrosion properties as follows: nitrogen increases its pitting potential and improves its strength, nickel increases its resistance to pitting and its toughness, chromium and molybdenum give improved resistance to pitting and crevice corrosion. SAF 2205 has better resistance than steel types 316 Land 317 L both to pitting corrosion and to stress-corrosion. This makes it a very good material for pipes, tanks, and pumps in harsh environments such as those in petrochemical and desalination plants.

Implementing new technologies in industrial operations entails the challenge of measuring the improvements gained by the applied technology. Nevertheless, it is absolutely essential to assess the technical and economic benefits in objective and comprehensible numbers to create a platform for further management decisions. Underground coal mines are characterized by numerous, quite complex procedures which make it difficult to determine the specific economic benefit of a new machine, technique, or method. In the OPTI-MINE Project funded by the European Union?s RFCS programme, five underground coal mines applied the latest information and communication technologies (ICTs) to improve efficiency, mine safety, occupational health, and environmental im-pacts. An integral part of the project is the assessment of these technologies by using key performance indicators (KPIs). The paper will describe some examples of the selected KPIs and the preliminary findings.

Tarkwa Gold Mine is owned by Gold Fields Ghana, IAMGOLD and the Government of the Republic of Ghana in a 71%, 19% and 10% ratio. The mine is operated by Gold Fields Ghana. This large, low-grade, open pit, gold mining operation is located in Tarkwa, in the Western Region of Ghana, approximately 320 kilometres by road, west of Accra, the capital of Ghana, West Africa. In the Financial year ended June 2007, the operation mined a total of 108 million tons of which 22 million tons was ore. The mined ore is processed through three gyratory crushers supplying two heap leach pads (north and south) and a carbon-in-leach (CIL) plant. Before the 6 Sigma project commenced, the current fragmentation was resulting in sub-optimal feed size to these crushers. It was decided to use 6 Sigma methodology to improve the fragmentation. A defect was defined as a fragmentation analysis indicating less than 95% passing 750 mm. The objective was to improve fragmentation in order to achieve a constant throughput to the north heap leach crusher of 1500 t/h, a 5% increase in pit loading efficiency and a 50% decrease in rock breaker hours, equipment damage costs and in-pit sheeting costs respectively. However, this was not to be achieved at the expense of grade control as Tarkwa is exploiting a low grade, high volume deposit and therefore ore dilution must be kept to a minimum. This paper is intended to take the reader through the various 6 Sigma phases of the project (define?measure?analyse ?improve?control), which have resulted in a 10% reduction in loading times, of which half has been attributed to improved fragmentation, as well as a substantial increase in blasted stocks. The focus has been on both drilling and blasting parameters as both processes had to be taken into account. These parameters are technical but personnel factors were also identified and dealt with as they arose. In order to measure the impact of any change in the process parameters on the fragmentation size distribution, cameras have been acquired. One has been installed looking into the bowl of the north crusher and the other one was dedicated to field observation, of individual blasts. Both are used for ongoing fragmentation analysis. At Tarkwa, mining efficiency is strongly dependent on good fragmentation as well as the presence of unblasted ?toes? on the pit floors. Crusher throughput depends on an acceptable ore fragment size. Compliance with plan for actual hole depths was temporarily monitored by manual hole dipping, but this is now being replaced with a fully automated drill data management system developed by Sandvik and Modular Mining. The Six Sigma methodologies, using control charts based on data collected in the field, allowed the mine to improve methods for the control of blasted material. It also enforced the implementation of a quality control programme encompassing the entire drill and blast process.

An improved methodology is presented for assessing the economic feasibility and effectiveness of recycling industrial waste. The methodology is based on the break-even control mechanism, but at the same time provides for the introduction of new evaluation criteria such as the threshold of conditionality and the degree of ore substitution. Based on an improved analysis, it becomes possible to more precisely predict recycling efficiency. A more refined determination of the lower limit of concentration of recoverable metals, at which technogenic waste can be assigned the status of secondary raw materials and processed profitably, leads to a significant expansion of the secondary raw material base suitable for recycling. The potential for recycling manganese-containing dust from the production of ferrosilicomanganese, dehydrated sludge from the hydro separation of slags, and cake from the production of electrolytic manganese dioxide at the Chiatura mining enterprise is used as an example. It is shown that with a threshold of –24% Mn content, the highest recycling efficiency can be achieved by the production of low-phosphorus manganese slag and conversion to ferrosilicomanganese using the above waste to replace 40-60% grade III and IV manganese concentrates in the feed.

Nkomati Nickel JV exploits the ores of the Uitkomst Complex near Machadodorp in the Waterval Boven district in South Africa?s Mpumalanga Province. Due to factors such as the remote location, stellar growth in production, opencast mining methods, and ore characteristics, a number of innovative processing options were selected. Nkomati has undertaken numerous initiatives over the last few years to improve plant running times, metallurgical performance, and operational profitability. Great emphasis has been placed on effectiveness of management control systems. A number of initiatives such as short interval control and time?in-state metrics have been implemented. A focus on improvement on availability and asset utilization of key items of equipment has been particularly effective. While the ores are remarkably similar to the Merensky and UG2 reefs, the relatively high base metal sulphide content and mineralogical characteristics make metallurgical treatment somewhat different to the ores of the Bushveld Complex. The low head grades and flotation kinetics distinguish Nkomati from other base metal operations. Numerous milling and flotation optimization initiatives have resulted in dramatic improvements in throughput, recoveries, and concentrate grades. This paper discusses the metallurgical, operational, and management challenges and the outcomes obtained.

Sperrylite (PtAs₂) comprises about 21% of the platinum group minerals (PGMs) in the Platreef ore and regularly reports to the tailings due to its poor floatability. Hence, improving its recovery will be of great economic value to the South African PGM industry. The reasons for its poor floatability are not yet clear. This paper seeks to understand the interactions occurring between PtAs₂ and common thiol collectors, viz. potassium normal butyl xanthate (PNBX), sodium normal dibutyl dithiophosphate (SNBDTP) and sodium normal mono butyl dithiocarbamate (SNBDTC). By understanding its interactions with these collectors, it is hypothesised that it will be possible to suggest ligands that may help improve the floatability of sperrylite. Mineral-collector interactions were studied by determining the molar energy of interaction using isothermal titration calorimetry and electrochemical techniques. The hydrophobicity of the mineral before and after adsorption of the collectors was determined by heat of immersion and its flotation response determined by microflotation tests. Microflotation tests using synthetic sperrylite at pH 9 showed low collectorless recovery of 34.8% and after adding the equivalent of one pseudo-monolayer of the PNBX collector, the recovery of 32.5% was obtained. Moreover, the addition of up to three pseudo-monolayers coverage of PNBX did not result in any increase in flotation recovery. A small recovery improvement was noted when synthetic plant water with the ionic strength of 0.0484 mol/L was used, but this did not hold for all collectors, with SNBDTP exhibiting higher recoveries in distilled water. "An investigation into pillar cutting was carried out at a platinum mine on the western limb of the Bushveld Complex. The focus was on crush pillar design and implementation in order to ultimately improve the compliance percentage for pillar cutting. The major findings from the investigation suggest that the pillar cutting problem lies with the implementation of the design rather than the design itself. Observations of the practical issues underground that prevent good pillar cutting were made. After these issues had been identified, recommendations to rectify these problems and a few other issues identified during the investigation were provided. The recommendations are aimed at improving the pillar cutting compliance and reducing the likelihood of pillar bursts or pillar runs, which will ultimately create a safer mining environment. The operational details of the smelters are covered in previous reviews, thus only unit operations that have been upgraded are discussed. The most significant of the upgrades include the installation of a second ACP converter at Waterval Smelter in 2006 and the anticipated upgrade of Mortimer Smelter to 38MW in 2011. Several advances have been made in the smelting operations to improve the furnace stability and longevity. Control of the chromium input to each of the smelters has substantially allowed continued operations at levels below the spinel saturation point in slag, which results in lowered matte and slag temperatures. Mogalakwena concentrate, arising from the Platreef ore, is used to dilute high chromium-containing concentrates. In addition, furnace controls have improved in terms of crucible temperature and condition monitoring, improved feeding control, management of alarms and trips and having the quality of instrumentation and operational rigour required to support this. Advances have been made on the ACP converter in terms of good converter matte quality, and increased intensity and efficiency of operation. Combined with improvements to both the conventional and tower sulfuric acid plants, the emissions from Waterval Smelter have been reduced substantially since the introduction of the ACP. This is in spite of increasing metal throughput. The Anglo Platinum Ltd smelting operations have made significant progress since 2006 and further advances are envisaged to further improve on safety, reduce costs, increase efficiencies and throughput, while reducing emissions.

Altering the microstructure in order to improve the tensile properties of bow shackles resulted in inconsistency in the fatigue performance. This raises the question whether the inconsistency in fatigue life can be attributed to microstructural changes along the profile of the shackle or to decarburization at the surface. Bow shackles forged from 080M40 (EN8) material were subjected to different heat treatments in order to alter the microstructure. The shackles were subjected to five different fatigue load cases, which represented typical loads experienced at termination points for an overhead power line with a span length of 400 m, with changes in conductor type, configuration, wind, and ice loading. Although the change in microstructure does improve both the tensile and fatigue performance, we found that the depth of the decarburization layer has a greater effect on the high cycle fatigue life of bow shackles than the non-homogeneous microstructure.

During the past two to three years, there have been some significant Improvements to the quality of the support systems being used on South African gold mines, and the Implementation of these new developments, together with more worker awareness has been instrumental in reducing rock-related accidents, particularly in deep mines. This paper provides guidelines to mine and group personnel on how to monitor the ongoing Implementation of new technologies and so ensure the benefits that will accrue in terms of mine safety and profitability. Particular attention is given to the establishment of auditing procedures that will enable management to assess the benefits obtained from new technologies, as well as providing Improved maintenance procedures and procedures for the optimum utilization of seismic data. The areas that receive most attention include support systems for stopes and tunnels, such as hydraulic props, backfill, and rockburst-resistant tunnel support; stope and regional support layouts; mine standards; and staffing of the rock-engineering department. The block caving mining method is used to mine large orebodies in weak rock types. The layout for block caving requires that a considerable amount of development is carried out on the extraction drives and drawpoints at the bottom of the caving block. The development further weakens the rock mass, and stability problems arise in the extraction drives and extraction pillars. This paper describes the application of three-dimensional boundary element models in analysing alternative extraction level layouts for a block caving mine. The objectives were to establish whether the use of lateral pillars between drawpoints was warranted, and whether the lateral pillars should be offset or not. The stability of the rock mass within the pillars as well as the stability of the extraction drives were taken into account. The results showed that after undercutting, the horizontal and vertical stresses in the extraction level would be reduced. The lateral pillars would significantly improve the stability of the extraction pillars and extraction drives. There would be a minor improvement in stability if the lateral pillars were offset.

The copper industry is cyclical with the price determined by market forces (i.e. the balance between supply and demand for the metal.) The period of each cycle typically varies between 6 to 9 years. These cycles drive decision making for exploration, new project and mine development, mine closures, process improvement, research and development, and technological innovation. The gold industry is fundamentally different from copper in that supply and demand do not, alone, determine metal price and many other factors play a key role, including global and regional financial conditions, political stability, and the global future economic outlook. However, the gold price experiences trends and longer term cycles that similarly drive business decision making. This paper examines developments in the copper industry that have occurred over the past few price cycles (approximately 20 years) and explores how the lessons learned can be applied to gold extraction. A number of specific examples and opportunities are discussed in detail, including; technology development and innovation, cost control and business improvement, material characterization, comminution equipment, biological heap leaching, and concentrate pressure leaching.

The relationship between population growth and steel consumption since the beginning of the twentieth century is indicated, reference being made to the increasing capacity of production units and the resultant increased pollution in the same area. The need for the control of fugitive emissions with its associated high cost is pointed out. There is a direct relationship between energy and pollution, and examples are given of several improvements that have been made to achieve better energy usage and reduced pollution. Several practical examples of air-pollution control systems are described as applicable to the main metallurgical steel processes of today. In conclusion, reference is made to the fact that, with the improvements attained in reducing pollution, the public will not tolerate a decline in the standards already attained. Environmental control and better energy utilization will continue to be important aspects of steel-plant design and operation.

Rand (Member) Recent studies have shown that the overall extraction of gold from Witwatersrand ores is increased as the proportion of gold reporting to the amalgamation circuit is increased. Testwork has therefore been carried out with a view to improving recovery by gravity concentration. In this paper, the history of gold recovery by gravity concentration is reviewed, and methods and machines at present in use are briefly described. The results of plant and laboratory tests are presented, and the limitation of existing concentrators is discussed. A pilot plant is being built for the testing of improvements to the existing concentrators and of several new devices, particularly the Reichert-cone concentrator.

Anglo Platinum?s Polokwane Smelter is situated outside Polokwane, in the Limpopo Province in South Africa. A single 168 MVA six-in-line rectangular furnace smelts dry concentrates containing platinum group metals (PGMs). Furnace energy consumption since commissioning is presented, showing that energy efficiency improves as capacity utilization increases. An energy balance for the furnace is outlined, indicating the measured or calculated energy losses from the hearth and side-wall cooling, the copper coolers, the upper furnace walls and roof, and the energy losses in off-gas, matte, and slag. From the energy balance, the potential to improve energy efficiency by controlling the slag temperature, the slag level, and the off-gas volume is derived. Furthermore, the impact on the energy balance of different concentrate types is discussed, as well as the potential impact of replacing all upper waffle coolers by plate cooler panels.

Present day capital costs are analyzed for a 2,000 metric tonne per day (MTPD) pyrite burning plant and compared with a sulphur burning plant of the same capacity. Power, raw material and steam production rates are then compared for the two facility types. A sensitivity analysis is conducted to highlight the impact changing sulphur, pyrite, capital and operating costs have on the relative economics of these feeds. Technological improvement effects on capital cost and energy recovery are also discussed. Besides the steam produced from the burning of pure sulphur or pyrite, plants using an advanced form of heat recovery can produce up to 10 bar steam using heat from acid formation. The quantity depends on the overall water balance which is influenced by such factors as gas strength and product acid concentration. Modern materials and innovative process design also improve the ability to increase the high pressure steam from the roaster boiler in pyrite plants above the traditional 1.25 kg of superheated steam per kg of acid produced.

TEMCO has been producing manganese ferroalloys in submerged arc electric furnaces for over 40 years. The furnace linings all along have been of conventional insulation type until 2001 when a freeze lining of UCAR concept was installed for a 20 MW Furnace. Continuous improvement of furnace lining performance has been a key component in improving the business competitiveness of TEMCO. The expected minimum campaign life of the freeze lining is fifteen years as compared to the ten years of the conventional linings. The success of the freeze lining is very critical to the quanta and direction of heat flow through the lining that control the freeze protection. Under freeze protection can lead to reduced lining life and over freeze protection, on the other hand, can lead to operating difficulties and loss of smelting efficiency. It was, therefore, necessary to develop a computer based system to monitor and control the freeze protection. The computer based monitoring and control system uses the basic principles of heat transfer, activeX object and heat flux from dual thermocouples and that is reviewed.
