"Mill liner wear is a major cost item in the mining industry and there is continuous research to prolong the life of the liners. Over the years it has become apparent that even though high-chromium white cast irons are highly efficient as abrasion-resistant materials, a combination of wear resistance and fracture strength remains difficult to achieve. Increasing the hardness of the high-chrome white cast iron (HCWCI), which improves the resistance to abrasion wear, is often accompanied by a deterioration in fracture strength. Operational conditions inside the mill require that the liner should be made of highly wear-resistant material with some fracture strength. Vanadium additions ranging from 0.2 to 3 wt% were made to HCWCI in an attempt to refine the microstructure. It was found that an increase in vanadium content promotes grain refinement. A content of 1.5-3 wt% gave the best results as measured by the maximum breaking strength.IntroductionOver the years it has become apparent that even though high-chromium white cast irons are highly efficient abrasion-resistant material, a combination of excellent wear resistance and fracture strength remains difficult to achieve. The exceptional wear resistance of highchromium white cast iron (HCWCI) is attributed to hard chromium carbides embedded in an austenitic/martensitic/pearlitic matrix. When the chromium contents exceed 12 wt%, interconnected MC3-type carbides of conventional cast irons are replaced by rodshaped and isolated M7C3 carbides (Powell, 1980), leading to an improvement in the impact toughness, ductility and fatigue resistance. However, the main M7C3 carbides in HCWCI are hard and brittle and can provide an easy path for crack propagation. This limits the applications of HCWCI, particularly in severe impact conditions. Most operations involving HCWCI are in crushing and grinding and the life of a part/liner is limited by its wear resistance. However, improving the wear resistance of HWCI comes at the cost of a significant reduction in fracture strength. Concerns about premature failure of HCWCI mill liners in the mining industries prompted a study to improve the wear resistance and mechanical properties of HCWCI."

The comparison study on adsorption of potassium normal butyl xanthate (PNBX) and sodium (nbutyl) dithiocarbamate (SNBDTC) on sperrylite mineral forms a basis in understanding the floatability improvement and paves a way for the design of collectors that may impact on a wide range of arsenide minerals. This study used a computational density functional theory (DFT) and experimental microcalorimetry approach to determine the adsorption energies of PNBX and SNBDTC collectors onto a sperrylite mineral surface. From a computational aspect, we considered the most stable surface plane of (100) surface, which had been found to give the lowest surface energy, compared to the other surface planes. It was observed that the PNBX and SNBDTC preferred to bridge on the As and Pt atoms through the S atoms. These findings showed that the collector adsorbed on the surface through both Pt and As atoms and indicated that the As atoms were significantly active in the adsorptions. We found that the adsorption energies were in the order: SNBDTC (–278.38 kJ/mol) > PNBX (–270.92 kJ/mol), indicating that the dithiocarbamate had stronger exothermic adsorption than the xanthate. From the microcalorimetry test it was also found that the SNBDTC was more exothermic than the PNBX and the adsorption energies were: SNBDTC (–473.50 kJ/mol) > PNBX (–331.13 kJ/mol). These results showed that the nitrogen atom in the SNBDTC collector had a great influence on the adsorption strength of the collector on the mineral surface. This is due to the electron deposition behaviour of nitrogen atoms compared to the electron withdrawing character of oxygen and as such the SNBDTC showed better collecting ability than the PNBX. These results paved the way for the design of collectors for sperrylite and other arsenide minerals and suggested that nitrogen in a collector may significantly improve the ability of the collector for improved recovery. The shaft-type ferromanganese smelting furnace (SF) at Mizushima Ferroalloy Co., Ltd. has been in operation since startup in 1985 and is continuing to perform smoothly. Production has been increased from the original design capacity of 270t/d to 350t/d by various operational improvements. As a productivity index of the shaft-type furnace, production of 350t/d is equivalent to productivity of 0.9t/m3/d (daily production/cubic capacity of furnace). Recently, various operational improvements were implemented to achieve productivity of 1.0t/m3/d or higher, including oxygen enrichment operation, increased tapping frequency, maintenance of the throat profile, and operation with small lump coke. The target productivity of 1.0 t/m3/d was achieved in January 2005. This report describes the improvements introduced as part of this high productivity technology.

"Accurate delineation of the contact between a kimberlite pipe and country rock at production level depths is a challenge due to limited geological data. Geological information is obtained from widely spaced diamond core boreholes which are drilled either from surface or from higher mining levels within the pipe. Kimberlite pipe/country rock contacts are notoriously irregular and variable, further reducing the confidence in contact positions defined by the drill-holes. At Finsch Diamond Mine (FDM), the opportunity arose to further improve the confidence in the contact positions relative to the planned slot (end) positions of each sublevel cave tunnel during the development stage of these tunnels. As a result, the accuracy of the 3D geological model has improved.The use of diamond drill core for this purpose is expensive due to site establishment requirements. The lengthy time taken during site establishment also delays the development of tunnels and support cycles, thereby extending the completion dates. FDM has reduced delays during development by adopting percussion drilling, in conjunction with gamma ray logging. The S36 drill rig is mounted on a moveable platform and does not require a costly and lengthy site establishment. The holes are generally drilled (0°/flat) on grade elevation, and these holes could also be drilled from the rim tunnels (developed in waste) into the kimberlite pipe. A single-boom production drill rig is normally used to drill holes about 20 m in length.On completion of the contact delineation drilling, gamma logging of the holes is conducted using the GeoVista geophysical sonde (or probe) to log the natural gamma signature of the dolomite/ kimberlite contact. The advantage of this tool is that the readings are continuous within centimetre intervals, and due to contrasting characteristics between kimberlite (rich in clay minerals) and dolomite, the contact position can be determined accurately. The better definition of contact positions also adds value to tunnel stopping distance in terms of developing the tunnel’s slot at the optimum distance from the contact (easier blasting of longhole rings, avoidance of contact overbreak and premature waste ingress, and other matters relating to extraction of ore from these tunnels). This method is highly successful and has reduced development costs (on-time completion), improved definition of the pipe’s contact position for geological modelling, improved blast design, and mitigated early waste ingress by maintaining the contact’s integrity."

"Although South Africa possesses more than 80% of the world’s platinum reserves, its reputation for reliability in supplying platinum to global markets is under threat. This is due to the 49% decrease in output per worker (1999–2014), while the domestic costs have risen by more than 10% annually for the past 5 years. In addition, the continued decline in the commodity price by 38.3% (2012–2016) has resulted in a significant portion of the sector producing at a loss in 2015. The Chamber of Mines (now the Minerals Councilof South Africa) has suggested that solutions to improve productivity and reduce cost pressures are required. This research aims to provide operational excellence through the application of event chain project management (ECPM) to improve productivity and reduce operational costs. A case study was used to carry out research in platinum mines, with data collected using a motion-time study to measure the current efficiency of operations in each mining stope through actual activity durations. The results indicate that through the application of the event chain project management methodology, risks affecting the mining stope schedule can be managed, the efficiency of operations was improved by reducing the time spent on each activity, productivity was increased by shortening the project duration, and operational costs were reduced in the process. IntroductionSouth Africa’s total mining industry production was 4.9% lower in 2016 than in 2015; it decreased by 1.9% year-on-year in December 2016, with the main contributor to this negative trend being the platinum group metals (PGMs) with a drop of 15.1% and contributing -3.8% percentage points (Statistics South Africa, 2016). Although South Africa possesses more than 80% of the world’s platinum reserves, the 8% drop in production output since 2008 has put the platinum mining industry under the threat of being seen as an unreliable supplier to global markets. This decline in production is caused by the 49% decrease in output per worker between 1999 and 2014. In addition, the continued decline in the commodity price by 38.3% from 2012 to 2016 and an increase in operational costs during the same period resulted in a significant portion of the sector producing at a loss in 2015. A turnaround strategy is required to overcome these challenges. The Chamber of Mines has suggested, among others, the need for solutions to improve productivity and reduce cost pressures. The implementation of these solutions will ensure that the PGM industry thrives and reaches its potential of growing production to more than 322 t by 2020 (Baxter, 2016)."

In the past ten to fifteen years, many organizations have applied business process re-engineering (BPR) to significantly improve their business competitiveness or stave off closures. The mining industry in Southern Africa is no exception and documented examples can be drawn from South Africa. Although the concept is superficially simple, its application has been marked by a high failure rate of about 70 per cent because it has been generally misunderstood. Shabanie mine, a chrysotile asbestos fibre producer in Zimbabwe took cognisance of this fact by cautiously embarking on a modular BPR programme in October of 2002. A year was used as a complete cycle or module for re-evaluation of the programme. Shabanie mine adopted BPR as part of management efforts to remain competitive amid serious threats to operational viability. These threats included hyper-inflation driven rising production costs, a declining world asbestos market and a possibility that Russia could take over the shrinking world asbestos market by dumping low-priced asbestos fibre. The only competitive advantage that the mine had was the high quality of its long-fibre chrysotile asbestos. The major BPR thrust was therefore to redesign processes for improved productivity and ultimately achieve a lower cost per ton of final asbestos fibre product. In addition, corporate culture change and cost-saving were also factored into the programme. This paper discusses the implementation experience of the BPR programme at the mine. The main BPR beneficial highlights are improved productivity, sizeable cost-savings, positive corporate culture change and identification of secondary projects. One of the lessons learnt from this programme is that mining companies will have to deal with the HIV/AIDS pandemic if they are to sustain high levels of productivity into the future.

Hydrocyclones are the most commonly used classifiers in the mining industry. The reason for this is their low operating cost and a small footprint. Data from plant trials where screens replaced hydrocyclones indicated that lower bypass of fines and sharper separation could improve breakage rates, with a positive effect on flotation circuit performance throughput. Despite the importance of classification, hydrocyclones have not received as much attention as more expensive comminution units, and their technological progress has been incremental. Noticeable water split (Rf) reductions of a semi-inverted hydrocyclone have been reported in the past. According to theory, the hydrocyclone with reduced Rf will improve classification of fines. A classification study using semi-inverted hydrocyclones was conducted to determine if a hydrocyclone could be operated in a way that would minimise misclassified fines. The classification performance of a semi-inverted hydrocyclone will be presented in this paper and other potential applications will be discussed. Copper electrowinning models are useful for prediction of process performance, optimisation and improved understanding of complex phenomena such as current distribution without the expense of physical experiments. Recently, finite element models such as those generated in COMSOL Multiphysics have been developed for the electrowinning process. The predictive capacity of these models is improved by incorporating physical and chemical phenomena. Since physicochemical properties of electrolytes can have a significant effect on the quality of copper produced, this work was conducted to investigate the effect of such properties on electrodeposition at varying levels of copper, sulphuric acid concentration, iron concentration and temperature, in the presence of a smoothing agent. Tests were conducted at conditions similar to those for industrial copper electrowinning. Mathematical correlations were developed for the following properties; density, conductivity and diffusivity which were compared to existing models in literature and thereafter applied in a COMSOL generated model. The model predicts, current distribution at the cathode surface, deposit thickness (morphology), concentration of species within the cell and current efficiency. Current distribution output shows the impact of several phenomena on the deposit generated including the relationship between increasing copper concentration and current density and lack of influence of acid concentration on this property. Electric furnace smelting is one of the principal unit operations for ferroalloy production, and increased process intensity, improved availability, minimal maintenance and a longer campaign life are common objectives for electric furnace operation in order to obtain favourable economics of production. Furnace designers have continued to develop innovative solutions that have allowed these objectives to be realised, e.g., furnace cooling systems, and numerical modelling plays a key role in the design process. Enhanced understanding of the energy transfer process in the furnace and the ability to develop, evaluate and optimise components of the crucible design to match process requirements are the key motivators for modelling. This paper provides an overview of recent applications of numerical modelling to the design of electric furnaces. The aim is to illustrate what can be done, and identify areas where further work is needed in this field. Examples include furnace bath modelling, crucible cooling system design, taphole design, baking of Soderberg electrodes, off-gas systems, and fume control and building ventilation. It is argued that the trend is for numerical models to become more encompassing while at the same time more accessible, and therefore further improvements in furnace design will be realised with continued and well validated modelling efforts.

Many of the pyrite concentrates produced at South African gold and uranium mines contain economically significant amounts of nickel, copper, and cobalt, apart from gold and uranium. In some cases these concentrates are leached for uranium, followed by roasting and cyanidation of the calcine for the extraction of the gold. Even if their intrinsic value is excluded, the presence of appreciable amounts of base metals can lead to excessive consumption of cyanide and zinc in the conventional process for the recovery of gold from calcines. The extent to which base metals, particularly cyanocides in the calcine, can be made soluble in water or in dilute acid by variation of the pyrite roasting conditions was investigated. An important finding of the investigation was that the conditions producing favourable base-metal sulphation (and hence solubility in water) also produced good sulphation of the uranium values that had not been extracted in a conventional leach of the original pyrite. Thus, if the pyrite is subjected to a sulphating roast followed by quenching in water (or dilute acid), it should be possible for the uranium to be extracted in improved yield. The need for leaching of the pyrite would therefore fall away. It was noted that sulphation roasting also resulted in improved gold extractions when the calcine was subsequently subjected to conventional cyanide-extraction procedures. From well-sulphated calcine, the dissolution of base metals and uranium appeared to be fairly independent of leaching pH, time, and temperature. On an inadequately sulphated calcine, Iow pH values during leaching gave increased extraction of copper and uranium but did not have a significant effect on the dissolution of nickel and cobalt. The extraction of uranium increased with increasing leaching time and temperature, while only longer times at a Iow pH value markedly improved the extraction of copper. The extraction of cobalt was fairly independent of leaching time and temperature, but the results were insufficient for a conclusive evaluation to be made of their effects on the dissolution of nickel. A cursory economic assessment 'indicated that sulphation roasting applied to the pyrites investigated is likely to be very profitable.

"The aim was to investigate stable pillar design procedures currently in use on chrome and platinum mines, subject them to a critical appraisal, and review some of the alternatives proposed in the literature. It is concluded that these pillar design methodologies suffer from drawbacks that can be detrimental to the mining industry and that an improvement is essential.It was decided that the increased availability of analytical models and failure criteria could be exploited to update the empirical to an analytical/empirical method. The proposed methodology adopted FLAC2D simulations using the Hoek-Brown failure criterion to calculate full stress-deformation curves for typical pillars. The mine stiffness concept was introduced to determine the pillar load, integrating the influence of the pillar and strata stiffness and mining geometry.The proposed methodology was calibrated by comparing experimental and predicted deformations and failure depth of pillars in one hard-rock mine. The conclusion was that the methodology is an improvement over the one currently in use. An improved factor of safety is given by the intersection point of curves for the stiffness of the system and the pillar strength. IntroductionThe paper describes part of the findings of a PhD thesis (Kersten, 2016) on an alternative stable pillar design methodology. This publication contains sufficient information to implement the method for further interpretation and testing. A detailed comparison of measured and predicted data is dealt with in the thesis, and the results show that there is promise in the methodology.The design of stable pillars in mining is of fundamental importance, not only in the Bushveld Complex mines but throughout the mining industry. Wherever mining occurs, pillars are formed at some stage and it is essential to predict their behaviour, i.e. whether they will burst, yield, or remain stable. Although of crucial importance, pillar design still suffers from major shortcomings and weaknesses."

Models are used in engineering to reproduce reality as faithfully as possible so that the expected response of a system for given actions or inputs can be determined. In the field of rock engineering, both empirically based and numerical models are widely used to determine the likely response of the rock surrounding excavations. Many of the empirical models are developed from statistical analysis of case histories or from direct observation; however, empirical models are limited because they should be used only within the range of conditions of the observational database. Synergy exists between empirical and numerical models, because empirical models can be used to calibrate and validate numerical models. The empirical approach can benefit from the capability of numerical models to investigate specific mechanisms, which would not be possible using observations alone. Two cases are presented in which the synergy between empirical and numerical models is demonstrated. The first case examines the analysis of discontinuity effects on the strength of slender pillars in limestone mines, and the second case evaluates the effects of stress orientation on coal mine entry stability. It is concluded that numerical model calibration and verification comprises an important first stage in the successful application of models in rock engineering design. Application of numerical models allows mechanisms and interactions of various parameters to be analysed, greatly improving the understanding of the system. The improved understanding can be used to extend the application of empirical design methods, resulting in improved safety and efficiency of rock engineering designs.

Over several decades in Southern Africa the advance rates when sinking vertical shafts have declined significantly. The upside has been a substantial improvement in shaft bottom conditions and a commensurately improved safety performance, with an increasing number of shafts being sunk without fatalities and disabling injuries. This paper briefly reviews historical sinking rates and matches changed sinking productivity to the introduction of new sinking methods that have been adopted to eliminate/mitigate safety risks. Meeting the challenge of returning to historical advance rates whilst progressing in the quest for zero harm by utilizing three dimensional animated computer modelling is described. Making use of commercial modelling software makes it easier to evaluate different methods, sequencing, in shaft barrel ergonomics, and stage and shaft bottom layouts before procuring project plant and equipment. Benefits accrue not only in better communicating methods and configurations for detailed planning and design, but also during crew training. The traditional engineering ?as-built? drawing practice has been extended to the concept of an ?as executed? sinking model which seeks to capture operational experience and learning for future best practice. The paper concludes with some of the organizational culture challenges being overcome as this non traditional approach to shaft sinking optimization is being introduced.

Anglo American Platinum's Khomanani 2 shaft changed over from down-dip mining to breast mining in 2004. The changeover was made to ensure that production targets were met, as it was said that predevelopment for down-dip mining was not fast enough to sustain the required ore reserves; nevertheless, production performance did not increase as expected. In this study a trade-off was performed between down-dip mining and breast mining on the Merensky Reef at Khomanani 2 in order to find the most suitable method for mining the Merensky Reef. Data was gathered by means of a literature survey, underground observations, and interviews with personnel as well as data from various departments on the mine. The two mining methods were studied and then evaluated in terms of the following criteria: safety, mining rate, cost and other factors which were identified as the main drivers of the mine. A scaling system was used to rate the performance of the two mining methods. Analysis of the results shows that down-dip mining and breast mining have the same safety performance ratings. Breast mining has a better mining rate performance than down-dip mining. Breast mining was found to be costly in comparison with down-dip mining, which has a good cost performance rating. The overall ratings of the two mining methods are very similar, with down-dip mining achieving a rating of 76 and breast mining 75.5 out of an optimum 102. Khomanani 2 currently practices breast mining, and with such a slight difference in performance rating between the two methods, it will not be worth changing over to down-dip mining as production is likely to be adversely affected during the changeover. Down-dip mining does, however, have potential for improvement in its performance rating. Further studies focusing on the improvement of the mining rate performance for down-dip mining are needed to see if this potential can be realized. If significant improvement can be made in the performance rating for down-dip mining, a changeover to down-dip mining can be reconsidered.

Anglo American Kumba Iron Ore (Kumba) continues to implement technologies focussed on improving safety and productivity; this forms part of the groups FutureSmart Mining initiative. The paper provides insights into the implementation of three technology solutions that improves the productivity of heavy mining equipment (HME). Enhancements to the short term mine planning (STMP) process, the effective use of a fleet management system (FMS) and the deployment of drones or Remotely Piloted Aircraft Systems (RPAS) are discussed. The implementation of these and other technologies contributed to a 13% and 22% increase in the overall equipment efficiency (OEE) of the primary HME at Kumba’s Sishen and Kolomela mines respectively. Four key success factors (KSF) are highlighted namely that Kumba’s technology implementation drive is a key enabler to the company’s strategy, has a strong focus on value-add, is underpinned by a holistic and integrated implementation approach and is people-centric.

Although surfactants have proven to increase metal extraction by improving solution flow in porous media, these reagents have not been widely adopted in heap leaching operations because of potential incompatibilities with downstream processes that are subject to surface properties. The BASF leaching aid, LixTRA 118, was previously found to have no significant effect on post-leach operations. This study evaluated its performance in ores of different particle size distributions and the impact on acid consumption and metal recovery. Column leach studies, carried out on a copper oxide ore and mixed oxide–sulfide ore, showed that the effect of LixTRA 118 was more pronounced in ores with wider particle size distributions than in those with more uniformly sized particles. Solution percolation rates increased by up to 18% in the presence of leaching aid, and increased copper recovery and acid consumption. Improved wetting facilitated the kinetics of acid diffusion at macroand micropore level. There was no significant effect on iron recovery

Keywords: drying, steam drying, concentrates, copper, lead During the past twenty years steam drying has become a prominent technology for drying of non-ferrous metals concentrate. This is mainly because of its low energy consumption and very low emissions. The first applications of significant capacity were stationary steam dryers, which however, faced severe challenges in maintenance costs and availability. That technology was soon replaced by Kumera?s rotary steam drying technology, which has been the dominant technology in new dryer installations world-wide for the past ten years, ever since the first installation in Hamburg in 1999. There are ten Kumera steam dryers in operation today and five more to be commissioned during 2011. Practically every dryer is different owing to continuous development, new innovations and operational experience with continuous feedback from the operators. Most significant improvements relate to capacity increase with the Kumera steam-dryer family, new feeder systems at the wet end, a completely new design of the dry material discharge with increased availability, heating element design and material selection, and control systems. This paper discusses the modifications and improvements introduced which have enabled the Kumera steam dryer to become the global leader in new dryer installations.

Flotation concentrate originating from the Asarel-Medet porphyry copper mining and processing complex in Bulgaria has been subjected to regrinding using a Ro-Star mill; the effects of which on the downstream metallurgical behaviour are discussed. Particularly the effect on the liberation degree was studied through an optical microscopy and MLA-SEM automated mineralogy. On the other hand, copper selective flotation of the reground bulk concentrate was realised to evaluate the anticipated metallurgical improvement. Process parameters such as involvement of prior hydrocycloning and variation of collector dosage have been evaluated. Within a two-minute residence time inside the Ro-Star mill, an improved liberation degree of the copper bearing minerals has been observed. As a consequence, enhanced copper recovery and selectivity against pyrite was noted. It has been found that in order to guarantee efficient flotation of the resulting ultrafine particles, a modified flotation regime (i.e. changing collector suite and dosages) should be followed. "To extend the variety of lump ores that are used in the COREX shaft furnace and to optimize iron ore blending, the original evaluation method for iron ores that was proposed by Voestalpine AG has been improved. Physicochemical and metallurgical properties of iron ores, including Sishen lump ore and CVRD pellets, which are currently used in the COREX process, and three other lump ores, were assessed and compared. Ore matching principles were proposed and five optimized iron ore blending schemes designed and verified by laboratory experiments to prove the effectiveness of the improved evaluation method. The replacement of Sishen lump ore by the alternative L2 and L3 lump ores without varying the proportion of CVRD pellets could improve the degree of reduction and rate of metallization, and decrease the bonding index. Based on the results of laboratory test work and industrial- trials, an ore blending scheme of 60% CVRD, 20% L2, and 20% L3 is recommended for use in the COREX process. IntroductionIn recent years, problems such as environmental pollution and a shortage of coke and coal resources for blast-furnace ironmaking have become increasingly apparent. Based on sustainable developments in the iron- and steelmaking industries, the environmentally friendly COREX smelting-reduction process with low energy consumption was developed and introduced (Zhou and Du, 2013; Song, Lv, and Yin, 2015; Xu et al., 2016; Kurunov, 2010). The evaluation system for lump ore that was proposed by Voestalpine AG recommends that only Sishen lump ore from South Africa be used in the COREX process, because of the stringent physicochemical and metallurgical property requirements. This situation significantly hampers improvements to the technical and economic aspects of the COREX ironmaking process, especially in China (Eberle, Siuka, and Bohm, 2006). No theoretical or technical basis has been provided for the evaluation system, and the assessment approach for iron ores also presents problems that need to be discussed and resolved.The COREX process consists of two reactors: the prereduction shaft furnace and the melting gasifier as shown in Figure 1 (Wu et al., 2017). Pellets and lump ores which are charged to the prereduction shaft should have a good reducibility and metallization with a low degradation index (Li et al., 2016; Wu et al., 2011; Kumar et al., 2009; Kang, Gupta, and Sahajwalla, 2007). The properties and microstructure of the iron ore pellets which are required to achieve a high productivity and a lower fuel rate in the COREX process have been investigated (Umadevi et al., 2011). Some efforts have also been made to investigate the behaviour of lump ores in the COREX shaft furnace, including the disintegration characteristics and the reduction degradation (Umadevi et al., 2011; Zhou et al., 2015; Xu et al., 2013; Li, Feng, and Zou, 2013; Hou et al., 2014). However, few studies have focused on the optimization of ore blending for partial or total substitution of the expensive Sishen lump ore by other, cheaper lump ores to reduce the production cost. The technology for the utilization of blended lump ores in the COREX process is still in its early development stages (Zhou et al., 2017; You et al., 2017)."
