The Tati Activox® Project will be the first full-scale implementation of the patented Activox® process (The Tati Activox® project was deferred in 2008. Please refer to the Norilsk Nickel press issue on the topic for more info). The process was developed by Norilsk Process Technology and has been tested on Tati mine sulphide concentrates in laboratory, pilot and demonstration plant scales and demonstrated its viability. There are inherent risks to the final scale-up of the process from the demo plant and one of them will be investigated in this paper. Compartment 1 is designed to leach approximately 77% of the total nickel leached. For this reason agitation requirements in the first compartment of the autoclave are reviewed. An attempt is made to minimize the process and mechanical risks associated in achieving oxygen mass transfer into the slurry solution. The agitator powers for oxygen mass transfer are calculated using empirical correlations and compared to demonstration plant testwork. The resulting gassed power per unit volume (P/V) is higher than most commercial autoclaves and raises uncertainty on the viability of using such high unit power inputs. Additionally, there is concern about the ability of the autoclave shell to withstand and support the higher loading of large agitators. An alternative solution to designing for the increased P/V is assessed in which the number of compartments within the autoclave is reduced from 5 to 4 by removing the compartment wall separating compartments 1 and 2. This results in an enlarged first compartment containing 3 agitators instead of 2. Therefore the compartment 1 oxygen demand is supplied through 3 agitators, which lowers the P/V per agitator. The reduction in the number of autoclave compartments raises the potential for short-circuiting the mean flow pattern by slurry particles. Short-circuiting and low velocity zones could result in a lower recovery of metal and localized hot spots, respectively. A computational fluid dynamic (CFD) analysis was conducted to quantify these concerns and also to evaluate further design considerations. The results indicate that the proposed design change to 4 compartments affects short-circuiting. The impact of increased short-circuiting on the overall autoclave recoveries is not quantified, however; it is expected to be negligible based on testwork done in the Tati Demonstration Plant and similar modifications made to another operating autoclave. The CFD analysis also suggests that there will be no low velocity zones within the compartment.

"Low-pressure cold gas dynamic spraying was used to deposit WC-4wt%Ni and WC-4wt%Ni-1wt%Mo coatings onto mild steel. Dense coatings with very low porosities were produced. No decarburization occurred during deposition and no deleterious phases were formed. The coatings were subjected to standardized material characterization tests, as well as slurry abrasion testing to assess their wear behaviour. The wear tests were conducted in synthetic minewater-silica slurries, while distilled watersilica slurries were used as a control. The hardness of the coatings, 512HV0.3 and 458HV0.3 for WC-4wt%Ni and WC-4wt%Ni-1wt%Mo respectively, are comparable to those achieved using high-temperature coating processes. The abrasion wear rates for both coatings were less than 5 mg/min and 10 mg/min in the distilled water-silica and synthetic mine water-silica slurries respectively. The approximately 50% increase in wear rate in the synthetic minewater slurry is attributed to a synergistic corrosive wear mechanism. The predominant wear mechanisms were identified as binder smearing and delamination, with carbide grain fracture and pull-out. IntroductionSlurry abrasion is a common phenomenon in mining operations, particularly in pipelines transporting, for example, sand-water slurries. This type of wear can cause pipeline fracture, shortened operational lifetimes, and impede pipeline efficiency. To reduce or limit abrasion, thermally sprayed tungsten-carbide-based coatings are often used as pipe linings (Kanchan et al., 2010). This is due to their attractive mechanical properties, which include high wear resistance, stiffness, hardness, compressive strength, and tensile strength. These properties are provided by the coating microstructure and composition, which is a blend of hard, wear-resistant tungsten carbide (WC) particles embedded in a fracture-tough metallic binder phase (Brookes, 1997). Cobalt (Co) is the most commonly used binder due to its excellent wetting of the WC phase and moderate mechanical properties; however, its application is limited to non-corrosive environments as it has a low corrosion and oxidation resistance (Andren, 2001). Nickel (Ni) may also be used as a binder, and has been shown to have superior oxidation and corrosion resistance, but in some applications may not have the required mechanical properties (Kim et al., 2006)."

Ferroalloys are integral part of steel melting process. The purpose of using ferroalloys is three fold e.g. killing of steel, modifying the slag composition and steel alloying. Amount of ferroalloys used for alloying is subject to requirements of steel properties e.g. yield strength, ductility, formability etc. Variety of ferroalloys (some-times pure metal) is used by steel industries depending upon their techno-economic feasibility. Size, chemistry and modes of addition of ferroalloys are suitably engineered to bring in operational consistency and cost benefits. Of late, Tata Steel has tried out a few ferroalloys for the first time with interesting results to meet the specific requirements of high strength interstitial free (IF) and micro-alloyed steels. Some of these ferroalloys have been put into regular use with complete or partial replacement of ferroalloys used earlier. Size of one of the ferroalloys has also been modified without any other adverse effects. This paper summarizes requirements of ferroalloys for the steel industry with special emphasis on recent trials.

Mine-impacted water, including acid mine drainage (AMD), is a global problem. While precipitation of dissolved metals and neutralization of acidity from mine-impacted water is accomplished relatively easily with lime addition, removal of sulphate to permissible discharge limits is challenging. This paper presents a high-level comparison of four sulphate removal technologies, namely reverse osmosis, ettringite precipitation, barium carbonate addition, and biological sulphate reduction. Primarily operating costs, based on reagent and utility consumptions, are compared. Each process is shown to be subject to a unique set of constraints which might favour one over another for a specific combination of location and AMD composition. Access to and cost of reagents would be a key cost component to any of the processes studied. The total cost calculated for each process also depends on the type of effluents that are allowed to be discharged.

Regular analysis of different streams is important for the control of hydrometallurgical processes. Various physical and physical-chemical methods are applied for this purpose. Many modern methods require costly equipment and are subject to interferences. Therefore, redoxtitration methods remain of interest. The use of different types of oxidizing and reducing agents as well as redox indicators enables many cations and anions to be rapidly and accurately analysed. Sometimes redox titrations require the prior preparation and addition of masking agents. Selective, sensitive and low-cost methods of redoxtitration of copper and SO2 in plant conditions are described.

"Sublevel caving in Malmberget mine results in mining-induced surface deformation. One of the currently mined orebodies is the Printzsköld orebody. As mining deepens there is need to assess the behaviour of the cave formed in the subsurface above this orebody. Numerical analysis was used to assess the effects of extraction to deeper levels and perform strength parametric studies. Stress redistribution was studied, and the results showed high stress buildups in the hangingwall and the crown pillar. Two failure mechanisms have been identified – shear and tensile. Reducing cohesion by 50% increased the area of the yielded zone by more than 100% in the hangingwall.IntroductionThe Malmberget mine is owned and operated by the Luossavaara-Kiirunavaara AB (LKAB) mining company. Iron ore is extracted by large-scale sublevel caving. The mine comprises a total of 20 orebodies, about 10 of which are in production today (Figure 1). The mine is located in the municipality of Gallivare, about 100 km north of the Arctic Circle (Figure 2).Successful sublevel caving requires progressive caving of the orebody after initial blasting. This results in caving of the hangingwall, sometimes all the way to surface, resulting in surface deformation. As mining progresses to deeper levels a larger area is affected by deformation. Over the years, extraction from the Malmberget orebodies has led to deformation of the ground surface, affecting residential areas and existing infrastructure.Forecasting the caving process is not straightforward as it can be rapid or slow, depending on the rock mass conditions, stress conditions, the failure mechanisms at work, etc. Moreover, several of the orebodies in Malmberget are non-daylighting, which makes reliable caving analysis even more difficult, primarily since there is less available experience from such cases. The flotation behaviour of phoscorite from the Phosphate Development Corporation was measured in a pilot plant, the flotation cells in the plant being varied in configuration so as to operate with or without circulating loads. The ore was floated in a batch cell so that the parameters for a kinetic model could be estimated, and these parameters were then used in a flotation-plant simulator, which is based on the kinetic model, in the prediction of the performance of a pilot flotation plant operating on phoscorite. The simulator predictions compare well with the measured performance of the ore in the pilot plant, but the comparison shows that the kinetic model is not completely adequate for the prediction of performance in continuous flotation plants. The model is weakest in its ability to model the behaviour of the froth phase. The flotation behaviour of the ore could be adequately described when it was assumed that the apatite and gangue each consist of floatable and unfloatable components. The effect of particle size on the specific flotation-rate constant of apatite was found to have a maximum at 85 µm and to fall to zero at 400 µm that for the gangue had a maximum at 50 µm and was zero at 350 µm.

Keywords: co-generation, furnace CO-gas cleaning, disintegrator scrubber, Theisen In a closed, electric, reduction furnace, no oxygen enters the furnace from the surrounding environment. The off-gases are thus not ?burnt? and therefore contain a considerable amount of CO and H2. Traditionally these gases have been captured and burnt in a flare stack. Recent developments have led operators of such furnaces to revise this strategy and to consider utilising these gases as a fuel for gas-fired generator sets to produce electricity, thus becoming more energy efficient. On 31 March 2010 the new emission standards, in accordance with the Air Quality Act, Act 39 of 2004, were promulgated. The minimum emission standards according to the act require that the particulate matter emissions from the primary fume-capture systems on closed furnaces for ?new plants? in ferroalloy and calcium carbide production not exceed 50 mg/Nm³ and 25 mg/Nm³, respectively. By implementing co-generation, the producer automatically complies with the new environmental emission standards for an off-gas. As much as 30% of the electrical power cost, which is set to double in the near future, can be saved by partly generating one?s own electrical power. In December 2010, the National Treasury published a discussion paper for public comment, one entitled ?Reducing greenhouse gas emissions: The carbon tax option?. Irrespective of how the tax is finally implemented, it will result in an increase of production costs in affected industries. This paper focuses on the characteristics of a furnace-off-gas cleaning system for closed ferroalloy smelters, characteristics that meet the requirements of both reducing solid-matter emissions and operating a safe and reliable gas plant.

Abstract Hydraulic fracturing is a technology that has been utilized for more than 50 years in the oil industry. It was originally used for stimulating hard, brittle formations which typically exhibit low permeabilities and roughly linear elastic behavior. Nonetheless, an increasingly important segment of the industry is currently stimulating very soft and poorly consolidated formations; where the assumptions of ideal elasticity and relatively small fluid leakoff fail to hold (e.g. Gulf of Mexico, West Africa, Alaska, East China). In these rocks, hydraulic fracturing stimulation has been used for several years to control and solve critical production problems such as sanding and formation damage (caused during completion and drilling operations). Although successful1, the application of this method has not been accompanied by robust fracturing modeling techniques. In addition, long term production increases were often not materialized. In other words, engineers have been able, via trial-and-error, to avoid major ‘operational’ problems but with no optimization of such treatments. Thus, most hydraulic fracturing projects carried out in poorly consolidated rocks render unexpected results. A recent worldwide survey on net pressures by the Delft Fracturing Consortium (Papanastasiou, 1997) indicated that net pressures encountered in the field are 50% to 100% higher than the net pressures predicted by conventional fracturing simulators. The difference is yet higher for the case of poorly consolidated formations (Pak, 1997). The theory for the construction of a fully coupled elastoplastic three-dimensional hydrofrac simulator, specifically conceived for unconsolidated rocks, is presented in this paper. This novel model calculates the dimensions and changes in shape of the fracture(s) being created during hydraulic fracturing operations. No assumptions are made regarding either shape or geometry of the crack(s). Three main failure criteria are used simultaneously in this model: tensile and shear stresses, and volumetric strain. Incremental forms of the governing equations of equilibrium and fluid flow are presented. The scheme chosen for solving this problem is the finite elements method, which allows both equations to be solved simultaneously at any instant in time. Résumé La fracturation hydraulique est une technologie qu’a été utilisé pour plus que 50 ans dans l'industrie pétrolière. Elle a été utilisée au début pour stimuler les formations dure et fragile que typiquement ont des perméabilités basses et un comportement élastique à peu près linéaire. Néanmoins, un segment plus important de l'industrie stimule actuellement des formations mal consolidées; où les suppositions d'élasticité idéale et de relativement petite fuite de fluide ne se tiennent pas raison (par exemple le Golfe de Mexique, l'Afrique d'ouest, Alaska, la Chine de l'est). Dans ces roches, la stimulation avec fracturation hydraulique a été utilisée pour plusieurs années pour contrôler et résoudre les problèmes critiques de production comme les dommages de formation et d’ensablement (causé pendant les opérations de l'accomplissement et forage). Bien que prospère, l'application de cette méthode n'a pas été accompagnée de techniques robustes pour le modelage de fractures. En outre, les augmentations à long terme de production n'ont pas été souvent concrétisées. Anomalous mining conditions can be described where the level of hazard is increased relative to normal conditions within a mining area. Normal conditions would be those defined as a Ground Control District in a mine’s code of practice, and for which mine standard support layouts are generally developed. It has been found that up to 80% of fall of ground accidents occur where anomalous mining conditions exists, typically in the vicinity of geological weaknesses. These areas require specific attention to ensure they are readily anticipated and identified and that appropriate strategies are used to reduce the hazards associated with them. As part of SIMRAC project GAP 607 checklists to aid identification and best practice mining methods were identified for a range of geotechnically anomalous conditions.

Introduction In South African metalliferous mines, stoping operations are largely confined to narrow, tabular orebodies making mechanization extremely difficult. Limited flexibility in terms of stope width has necessitated drilling by means of hand held, pneumatic rock drills at most of our operations. As the largest producer of platinum in the world, we drill in excess of forty million stope blast holes per annum. Cleaning of the broken ore is also done by conventional means—utilizing scrapers and scraper winches. Conventional methods such as these carry high costs in terms of risk exposure as well as labour intensity. The purpose of this paper is to describe the development of a long hole stoping system suitable for the narrow platinum reefs. The new system had to be substantially safer and more cost effective than conventional mining. We selected a site that was conducive to mechanized mining and set out the parameters that we considered would meet our requirements. We then conducted a feasibility study to evaluate the conceptualized long hole stoping system in terms of specific goals. An analysis of the proposed system identified the Key Performance Indicators (KPIs). One of the most critical goals was to be able to create a man-freestope. This would mitigate the safety risk associated with normal stoping operations, as well as the inefficiency cost previously referred to. Other challenges included setting targets for long hole accuracy, stoping width reduction and specific blasting system performance for long hole stoping. We also modelled a critical span that we considered to be inherently safe and to ensure hangingwall stability, throw-blastcleaning and overall system productivity. Anglo Platinum Research and Development and Sandvik Tamrock entered into an agreement for the supply of a specialized long hole-drilling machine. The system was implemented and tested by the mine with the support of the other participants. The results achieved met our expectations. It was demonstrated that with this method of mining it is possible to have a man-free/support-free stope face and to achieve a reduction in shaft head cost per ton whilst reducing dilution. Mine personnel and Tamrock carried out a full risk assessment on the drill rig before transporting underground. A further risk assessment was carried out when the machine was in position underground. Mining layout See Figure 1 and Figure 2 for a detailed description. Drill rig The drill rig was a combination of a Secoma P-Low LC 10long hole feed and an Axera low profile carrier. The choice of this equipment was made through consultation with Tamrock Sandvik. All relevant design perimeters of the area to be mined were taken into consideration. Production targets

With increasing demand for real-time monitoring of mine parameters, the requirement for appropriate data management in many mining applications is also increasing. This includes atmospheric monitoring in underground coal and metal mines. Although a number of different (real-time) monitoring systems have been installed in underground mines, they all typically share the same systems or sub-systems, where each sub-system may include both custom hardware and / or software components. In addition, monitoring components installed in underground coal mines in the USA should also be intrinsically safe and approved by the US Mine Safety and Health Administration. Real-time analysis adds complexity to the system since data validation and storage should be completed independently of filtering, data reduction operations, or visualization. Real-time processing may include statistical evaluation, trending, cross-correlation, and real-time alarm or warning generation. This paper presents the concept and design of an integrated system under development for atmospheric monitoring in US coal mines.

SYNOPSIS A method is described whereby finely ground glassy granulated blastfurnace slag mixed with small quantities of clay, whiting and quartz has been used for making ceramic tiles in the laboratory. The tiles were semi-dry pressed and devitrification as well as sintering occurred during firing. The properties of the resulting product compared favourably in many respects with ordinary ceramic flooring materials.

The first stage of the development of a new modified 201-type low nickel austenitic stainless steel is described in this paper. The alloy is intended for use as a structural alloy, and so requires a yield strength >400MPa as well as acceptable weldability and toughness. The low nickel content will give a lower material cost in comparison to more conventional austenitic grades, and the processing route is required to be similar to that of Type 304 to keep the processing cost low. The base alloy was designed using empirical methods developed for stainless steel, and the properties of the base alloy were verified using a range of small-scale melts. The base alloy had a 0.2% proof strength of ~320-400MPa, and so it is planned to use V additions of ~0.15% to bring about precipitation strengthening in the hot rolled condition, so raising the alloy?s proof strength above the 400MPa minimum.

Centrifugal pumps are the workhorse of hydraulic conveying systems but their performance is derated when viscous non-Newtonian fluids, such as pastes and/or coarse solids are present. The reduced performance for purely viscous Newtonian fluids may be calculated using techniques such as the Hydraulic Institute method, but similar deration for non-Newtonian fluids is not so easy to apply. As part of the AMIRA P599 project investigating high concentration suspension pumping, centrifugal pump tests were systematically conducted on a wide range of non-Newtonian coarse particle suspensions. Suspension sup to 38% v/v of coarse particles with mean diameters in the range of 1.1 < d50< 3.4 mm suspended in carrier fluids with dynamic yield stresses of 0 < t?< 17.2 Pa and shear thinning indices in the range 0.35 < n< 0.79 were examined. Techniques such as the Hydraulic Institute de-ration method require a characteristic shear rate to be assigned before application with a non-Newtonian fluid, and a method based on pump geometry, fluid rheology and flow rate is proposed. This method predicts the dramatic characteristic reduction in head at low flow rates that is often observed and explains why larger pumps are relatively insensitive to this form of head deration. Head deration due to the presence of coarse particles in non-Newtonian carrier fluids is seen to follow similar trends to that of Newtonian suspensions and often dominates the total deration procedure.

Abstract: In this paper both continuous and discontinuous modelling are utilised in order to analyze the stability of the Gjøvik Olympic Mountain Hall. The large span cavern (62 m) was built for the 1994 Winter Olympic Games at Lillehammer, and is a unique case study because of the large amount of available input data, through a comprehensive pre-investigation, stress and deformation monitoring program before, during and after the excavation. Phase2, a two-dimensional non-linear finite element program, and the Discontinuous Deformation Analysis (DDA) are used as representative tools for continuous and discontinuous modelling, respectively. The analysis results are compared and discussed taking the reliability of the models, time-consumption and costs into consideration. Some guidelines for the total modelling process, from field measurements to final results, are also presented. Zusammenfassung: In diesem Artikel werden sowohl kontinuierlich als auch diskontinuierlich Modellierung verwendet, um die Stabilität, der in den Berg gebauten Olympiahalle in Gjøvik zu analysieren. Die Olympiahalle wurde 1994 zu den Olympische Spielen in Lillehammer errichtet. Ihr Dach erstreckt sich über eine Breite von zweiundsechzig Meter. Die diskontinuierlichen Modellierungen erstellte man mit Hilfe von der „Diskontinuierliche Deformations Analyse“ (DDA). Die Analysenergebnisse sind mit Rücksicht auf die Zuverlässigkeit der Modelle, Zeitverbrauch und Kosten verglichen und diskutiert worden. Im Artikel werden Richtlinien für den Modellierungsprozess von Dateneinsammlung bis Schlussfolgerung gegeben. Résumé: Dans cet article la modélisation continue et discontinue sont utilisés pour analyser la stabilité de Gjøvik Olympic Mountain Hall. Cette caverne de grande portée (62 m) a été construite pour les Jeux Olympiques d’Hiver de 1994 à Lillehammer, et est une étude de cas unique grâce à la grande quantité de données disponibles, de par un programme de pré-investigation compréhensive, monitorage des contraintes et déformations avant, pendant et après l&apos;excavation. Phase2, un code d’éléments finis non linéaire à deux dimensions, et l’Analyse en Déformations Discontinues (DDA) sont utilisés comme outils représentatifs de la modélisation continue et discontinue, respectivement. Les résultats d&apos;analyses sont comparés et sont discutés, prenant en compte la fiabilité des modèles, la consommation en temps de calcul et les coûts. A partial shaft pillar extraction project was embarked on at a mine in the West Wits mining region in South Africa. Prior to the extraction, a rock engineering assessment was conducted with the main objective being to establish which areas of the shaft pillar could be extracted without unduly affecting the stability of major infrastructure within the shaft pillar. Standard numerical modelling methods were used to conduct this assessment and several areas were identified for extraction. However, during the extraction process, it was found that the infrastructure was affected more than was originally predicted by linear elastic modelling. In addition to this, several large events resulted in far more large aftershocks than would normally be predicted. In order to gain an understanding of this phenomenon, seismic data was integrated with numerical modelling as follows: > The seismic data in the form of displacements was integrated in 3D space within the model to assess the effect of static stress changes associated with seismic activity > Data from large events was integrated onto specific structures, where displacements associated with large events were integrated onto the plane of structure in question. This paper describes the methodology and results obtained from each of the above processes and include insights into the mining process that were previously unfathomable using standard linear elastic numerical modelling. The way forward for this rock engineering assessment of partial shaft pillar extraction is also discussed.

Unplanned stope panel collapses occur on most near-surface and shallow mines in South Africa. Although these incidents often occur during blasting, they pose a major threat to the safety of underground workers and the economic extraction of orebodies. Most stope panel collapses occur due to excessive panel lengths (resulting in excessive stope spans) that are not designed according to a systematic design procedure or methodology. Instead, panel lengths are often dictated by the equipment in use and by previous experience under similar conditions. Hence, a rock engineering design methodology for the design of stable stope panels between pillars is of vital importance for optimum safety and production in shallow mining operations. Using the proposed design methodology described in this paper, rock mechanics practitioners and mine planners should be able to identify and quantify the critical factors influencing the stability of stope panels. The critical factors should then be used as input to the design of stable stope panels that will provide the necessary safe environment for underground personnel working in stopes. The proposed design methodology is an iterative process, which includes aspects such as rock mass characterization, estimation of rock mass properties, identification of potential failure modes, consideration of appropriate stability analyses and other elements of the rock engineering design process. This process continues after implementation. During monitoring, new data should be included in the database and the design process repeated on a regular basis. Design approaches included in the proposed design methodology include empirical methods such as different rock mass classification methods, analytical methods such as elastic and Voussoir beam analyses, kinematic analyses, probabilistic analyses, and numerical analyses. Having agreed to perform this task, I naturally started to wonder what on earth I was going to talk about, and on reviewing the literature I was surprised at how little I knew and how much I?d forgotten about the origins of this industry. Following the Coalbrook disaster in 1960, research into coal pillar strength resulted in the adoption of the concept of a safety factor for the design of stable pillars in South African coal mining. At the time when the original statistical analysis was performed by Salamon and Munro in the early 1960s, 27 cases of failed pillar workings were considered suitable for inclusion in the database of failed pillars. Pillar failure did not stop after the introduction of the safety factor formula by Salamon and Munro (1967). In the ensuing years, pillars that were created before the application of the formula deteriorated and later failed, as did ones that were created after the introduction of the formula. This means that over time, the database of failed pillar cases increased in size, allowing ever more reliable analyses to be performed. The number of failed cases in the database had grown from the original 27 in the 1960s to 86 by 2011. All the failed cases are contained in the updated database. The database of stable pillars, which is also used in the derivation of strength formulae, has now been extended from 125 to 337 cases. The new database of intact pillar cases is more complete as it bridges the time gap between the Salamon and Munro (1967) and the Van der Merwe (2006) databases. The original requirements for inclusion into the database were satisfied in the compilation of this latest collection. The characteristics of the original database of intact pillars did not change in a meaningful way. The mining depth and pillar dimensions of the new database are largely as they were in the original database. Time-related trends with regard to pillar dimensions and depth of mining could not be found, indicating that the geometrical parameters of coal mining in South Africa have not changed meaningfully in approximately a century of mining. The characteristics of cases in the updated database of failed pillars does not differ substantially from the one published by Van der Merwe (2006). The same difference between that database and the original Salamon and Munro database, namely that the average safety factor of the failed cases had increased dramatically, from 1.0 to 1.5, is still apparent. This may be due to the inclusion of more failures from specific areas that exhibit a disproportionate number of failures at higher safety factors. These areas are the Vaal Basin, Klip River, and Free State coalfields. The new database confirms yet again that there is no correlation between the safety factors of failed pillars and their time of failure.
