Paper written on project work carried out in partial fulfilment of B. Tech (Metallurgical Engineering) degree Fine coal of the Goedehoop Colliery is dewatered by centrifuging before being sold. Full-scale plant tests were carried out to reduce residual cake moisture by the addition of surfactants. It is believed that by modifying the interface between the coal surface and the adherent surface water, as well as the water occluded in the cake voids, drainage is improved. Two anionic surfactants at concentrations up to 150 g/t were tested on coal of <0.5 mm size. The results demonstrate that quite high additions of surfactant (80 g/t)were needed to reduce moisture from 20 to about 17?18%. It was observed that when increasing surfactant additions at low levels, within a very narrow concentration range, the retained moisture first increased sharply only to decrease sharply immediately thereafter; this effect points to a critical surfactant concentration. Based on the obtained results, the use of surfactants cannot be recommended at this stage; further investigations under more controlled conditions are required.

Dr H. J. van Eck (Honorary Life Member): "Mr President, I regard it as a signal honour that I was invited to address the South African Institute of Mining and Metallurgy on its 75th Anniversary. I also wish to add my congratulations and good wishes to the many you have already received on this memorable occasion. Seventy-five years is indeed a good age and the achievements of your Institute certainly justify this special celebration. South Africa owes her present prosperity largely to the technological ability and determination of her own people. Members of the Institute contributed in large measure to this great development of our country and through the years have upheld their high reputation for scientific integrity, dynamic enterprise and dedicated service. It was their knowledge which provided the key to unlocking the mineral wealth which lay dormant for countless ages. The history of world mining dates back many centuries. We know of the mercury mines of Spain, the tin mines of Cornwall and the zinc mines of Poland, but it was not until colonization of the western hemisphere started in about 1500 that mining of any consequence began in North America. It is true that the peoples of South America and Mexico had accumulated wealth out of gold and silver, but industrialized mining was not a feature of these agrarian cultures. The mining wealth that eventually developed in North America was based on advances in the technology of processing minerals and served as an incentive to people in other new countries. Big mines were opened elsewhere in the world. From Canada, Mexico, Venezuela, Brazil, Peru, Chile, Bolivia, Rhodesia, Australia, Burma and India, to name but a few, there has been a steadily increasing production of an expanding range of minerals and metals. By the middle of the 20th century the trend was to increase the production and use of such comparatively uncommon metals as cobalt, nickel, titanium, and others, and a great mining rush started to search for, and develop, the deposits of uranium, and related radio-active minerals. It is worth pausing a few minutes to reflect that most of early mining was based on the recovery of virgin metals like gold and silver or easily treated high grade ores of copper, tin and zinc. Today, much of this type of mining would be regarded as picking the eyes out of the mine. With the development of improved ore separating, ore concentration and recovery processes, we developed into bulk mining and bulk treatment and in South Africa we have some very big mines, also outside the gold mining industry at Phalaborwa, for instance. Mining techniques are applied which compare with the best in the world. These large mines could only develop because of the perfection of new concentrating techniques and, of course, because of the development of markets. We have mentioned nickel and cobalt. These names were given to those mischievous mining sprites called nickels and kobolds to whom the suspicious miners ascribed their inability to smelt copper from copper nickel or arsenious copper ores. In South Africa, the presence of minerals was known to the modern Western world as far back as 1497 when Vasco da Gama found the native &apos;strandlopers&apos; at the St. Helena Bay wearing copper rings. In 1669, after the British East India Company had formed their settlement, they employed miners and assayers in prospecting for minerals and in 1685 found traces of copper in the copper mountain of Namaqualand where some 170 years later a rich deposit of copper was to be opened up. The technological advancements in computing power in the last 30 years have enabled the practical visualization of complex geological environments in three-dimensional (3D) space. 3D models and their application in the mining industry are becoming increasingly important, for example, to identify future exploration areas and targets, for mineral assessment and evaluation, and prediction and planning of future drill-holes. However, acquiring borehole data is an expensive practice, with drilling programmes costing mining companies up to billions of dollars each year. Tighter financial constraints on exploration budgets result in more pressure being put on three-dimensional models to accurately identify future target areas. This article aims to evaluate the potential drilling success of simulated greenfield and brownfield exploration using a 3D geological model created of Leeuwpoort tin mine. These simulations investigate the probability of intersecting a mineralized zone of economic interest and evaluate how the probability is affected when the number of drill-holes and distance from a known intersection changes. Furthermore, these simulations attempt to obtain an indication for the minimum number of drill-holes required for a successful exploration campaign at the mine. The investigation also aims to establish a first-pass attempt towards developing a ‘favoured procedure’ for identifying potential exploration targets for tin deposits with geological and geochemical characteristics similar to Leeuwpoort. The results for the ‘favoured procedure’ established are statistically tested using the ‘bootstrapping’ method. By simulating various exploration scenarios, the study also emphasises the importance of predicting successful drilling, which aids in budgeting for drilling programmes as the minimum number of drillholes needed for a specific exploration project can be determined.

The mining industry in South Africa faces real challenges with regard to the reduction of safety-related incidents. The purpose of this paper is to highlight the need for alternative interventions in addition to other safety improvement strategies already employed on mines. It furthermore supports an existing paradigm: incident investigations. An investigation into fatalities in the South African mining industry shows that although great progress has been achieved through the reduction in fatalities in all sectors of the industry over the last few years, more can and should be done to achieve status of ?zero harm?. Fatalities and lost time injuries on mines result not only in large financial losses, but also in disruptions of mining operations in general through Section 54 stoppages to resolve the situation. The approach of the paper is therefore not to try and prove whether there is high fatality rate and/or lost time injuries, but in what way incident reconstruction simulations (IRS) can have an impact in the future prevention of such incidents. The challenge therefore lies in the utilization of pro-active systems that would show employees the possible outcomes of being exposed to certain hazards. In real life, these incidents cannot be re-enacted and in most cases we can only learn through the previous mistakes of others. A virtual reality (VR) education and training system will enable employees to be ?exposed? to different hazards in a safe environment, and simulation, in a ?forgiving? environment, of the possible consequences of unsafe acts. According to the Occupational Safety and Health Act (OSHA), unsafe acts and unsafe conditions are indirect causes of safety-related incidents, but there are also direct causes; for example, unplanned release of energy and/or hazardous material, and basic causes, for example, management safety policies, personal factors, and environmental factors. The administrative workload associated with any incident investigation places a large burden on the investigation team, and in most cases other employees are informed through vague administrative processes what the ?real cause? for the incident/accident was. New preventative strategies are often put in place without showing the employees what the real causes of the incident/accident were. This can be mitigated through the use of interactive VR simulations/animations of the hazards that they are exposed to and how to deal with them. If VR interventions are not used as proposed by this paper, the real causes and consequences of almost all fatalities and lost time injuries may never be fully understood. This paper also emphasizes what potential impact IRS could have on the prevention of future mine incidents as part and parcel of a pro-active risk prevention strategy. The intention is therefore not to replace any other risk prevention strategies, but to visually enhance the reality of the incident. The unpaved road network on a surface mine is extensive, comprising numerous roads of varying construction and material qualities with highly variable traffic volumes. Existing haul road maintenance management systems (MMS) work well for predictable traffic volumes, but for complex mine road networks, the MMS becomes onerous. This results in sub-optimal road maintenance strategies with the attendant increase in total road-user costs and reduction in service. A real-time maintenance management system was thus sought to overcome the deficiencies of existing MMS for mine roads. Since most large mines operate trucks with on-board diagnostic data collation, linked through a centralized communication and GPS backbone, it was proposed that road condition could be monitored on a real-time basis through on-board vibration signature analysis. The aim of this paper is to present the development of a real-time mine haul road maintenance management system. Following are view of mine road maintenance practices, the real-time system architecture is introduced and the results of a field trial of on-board vibration signature assessment is presented. The trial results are discussed in the light of road defect signature recognition, analysis, signature repeatability and system limitations. This approach has applicability to other situations such as a network of district roads, subject to an analysis of the economic feasibility. The paper concludes that modern technology has the potential to apply maintenance as and where needed with possible reductions in authority cost and an improvement in service provided for the road user.

Primary roof support represents the first line of defence against rockrelated falls of ground in underground mines, and improper utilization or misunderstanding of the applicability and behaviour of primary support can be costly from a safety standpoint. This is a major concern for underground mines, as roof support is the single most costly expense from a mining operational perspective. This is further backed by the evidence that, in the USA, hundreds of injuries and fatalities still occur each year because of rib, roof, and massive roof falls. Additionally, the fully-grouted passive rebar, fully-grouted tension rebar, and resin-assisted mechanical anchor bolts, which constitute a large portion (89%) of the 68 million bolts installed each year in underground mines in the USA can vary in cost quite dramatically. To mitigate this concern a study was conducted in 2010 by the National Institute of Occupational Safety and Health, in conjunction with Southern Illinois University of Carbondale, to assess the performance of primary roofbolts in underground coal mines for improved safety and cost. This was accomplished using underground roofbolt monitoring solutions, field data, and numerical modelling to better understand the quasi-static behaviour of underground coal mine roofs and the response behaviour of the bolts. In particular, over 170 instrumented extensometers, closure meters, shear meters, fully-grouted passive rebar, fully-grouted tension rebar, and resin-assisted mechanical roofbolts were installed at three coal mines across the USA. Of these three mines, two used the room and pillar extraction method and the other used the longwall extraction method. There was no evidence to indicate a difference in performance of the active primary roofbolts compared with the passive primary roofbolts. Additionally, in the initial loading phase, the active bolts showed no difference in loading, indicating that tension bleed-off is of more of a concern than originally thought. Lastly, for the initial computer modelling studies, challenges still remain in obtaining a good match to the in situ bolt measurements and replicating the discontinuous roof rock and in situ bolt behaviour over time.

"Mineral reserve statements as well as optimizing mine planning require a block model with grades for each mining block. A cut-off grade is determined by considering the mining costs as well as the expected revenue for each block. These grades are estimated using various techniques, but in reality there is uncertainty in the grade values. These uncertainties result in two types of error. A type I error is where material is classified as ore and mined, but the true value is below the cut-off grade and the material is therefore waste. This material constitutes dilution. The type II error is where material is estimated to be below the cut-off grade and is classified as waste, whereas the true grade is actually above the cut-off grade. This material is not mined and the value is lost.This research considers the value of the lost ore and the costs of dilution under various degrees of uncertainty. Simulation using @Risk and mixed integer linear programing (Excel Solver) is used in a financial optimizer model to maximize either profit or net present value. This is applied to four Witwatersrand tabular gold deposits to investigate the impact of block grade uncertainty on cut-off grades.When optimizing for profit, value may be added by adjusting the cutoff grade slightly downwards. When optimizing for NPV, value may be added by lowering the cut-off grade significantly for the lower discounting rates. At higher discount rates, the lowering of the cut-off grades should be reduced, and in some cases an increase in cut-off grade may be required. Each mine reacted differently to the optimization and thus there is no single rule that can be applied across all tabular Witwatersrand gold deposits."

The resolution with which the different categories of resources are forecast for Witwatersrand gold reefs should ideally tie in with block sizes that are optimal in terms of the variability structures of the reefs. A tool, called the ?variancegram?, is proposed as a basis for block size choice. A variancegram is intrinsic to the particular reef and mine concerned. A further requirement is the ability to attach global confidence limits to weighted average estimates built up from combinations of local kriged estimates. Approximations to derive global kriging variances based on variables derived from local kriging deliver hugely inflated results if ordinary kriging is used, and markedly better, but not accurate, values if simple kriging is used. These approximations improve as the number of samples used in kriging each block is increased. It is shown that the behaviour of the different components of the global kriging variance with increasing number of samples, all differs, but they all link to the variancegram for the particular reef. The variancegram can thus be used to correct the different components to the values they would have had if all samples were used in kriging each block, and so deliver the ?correct? global kriging variance, even though only a limited number of samples were used in kriging each block. The desirability of having very stable solutions implemented in production systems is taken into account in the proposals. It is anticipated that the same variancegram findings will also hold for other densely sampled deposits, but this remains to be investigated.

Carbothermic process of Ferro Silicon production is primarily a slag-less process. However, slag formation is observed in the regular operation as experienced by almost all the Ferro Silicon Producers in different pro-portions. The problem of slagging in the furnaces may be due to: a)Variation in the input burden charge material quality b)Fluctuations in the Carbon balance and/or c)Fluctuations in the Electrode penetrations The problem will be more severe in nature with the increase of the size of the furnace. The operation performance of the furnace gets badly affected if the slag formed in the furnace is not removed from the bath in time and to the maximum extent possible. It is, therefore, very essential to know the characteristics of the slag formed in the Ferro Silicon Furnaces, besides eliminating the very cause of formation itself; and to find the routes of draining of the same from the furnace bath effectively. This paper envisages the effects of using the LIME STONE in the Ferro Silicon Burden in stabilizing the 48MVA Furnace for improved performance and better consistency. Quality fluctuations in the available Raw Materials are compared with that of the requirements for the Ferro Silicon production. The furnace operational data is compared for 12 months period each for the period corresponding to the before and after usage of lime stone in the burden and found encouraging results in the performance. Implications of use of Lime Stone in the burden on the quality of the output alloy are also studied.

"In an earlier paper the author explored the consequences of price-stabilizing effects, on an industry-wide basis, of various production strategies. These ideas have now been applied to an illustrative case of an individual mine. It is shown that the turning of production and financial policies can affect financial performance over a five-year period by as much as 22 per cent.No generality is claimed for the results and they would differ from mine to mine. It is, however, asserted that the results show that the proper turning of production, reserves and financial policies are more critical determinants of mine performance than has been realised. It is also asserted that the methods of dynamic analysis are the most appropriate means for studying this policy-design problem."

The Impala Platinum Limited Base Metals Refinery in Springs, South Africa, refines convertor matte containing base metals and PGM?s (platinum group metals) using a hydrometallurgical process. In addition to a PGM-rich concentrate that is further refined, the Base Metals Refinery produces nickel (in powder or briquette form), copper cathodes and cobalt powder. Five leaching stages are utilized to remove the base metals and impurities from the PGM concentrate. The project described in this paper involves a radical redesign of the second stage leach autoclave with the aim of reducing maintenance costs and downtime, increasing throughput and ensuring a safer working environment. The second stage leach process at the Base Metals Refinery, produces a PGM-rich residue through the extraction of copper and any remaining base metals from the first stage leach solid residue material. Leaching is performed in an autoclave operating at a pressure of 600 kPaG and a temperature of 140°C to 150°C. Concentrated H2SO4 is added to the feed to produce a solution with a free acid content between 10 and 30 g/L and a pH of less than 2. Oxygen is passed into the 1st and 2nd compartments of the autoclave. As a result of the aggressive, highly oxidizing conditions within the autoclave, the original design utilized a heavy wall carbon steel shell with lead lining and two layers of acid bricks. The bricks acted as a wear resistant material and ensured a low surface temperature at the skin of the lead lining, whereas the lead lining acted as a corrosion barrier to protect the steel shell. These brick lined autoclaves were heavy, maintenance intensive and prone to catastrophic failure. A radical autoclave redesign was needed to reduce the high costs of manufacturing, installation and operation. Finite element modelling was used to optimize the design and various high alloy materials were investigated for the application. Based on extensive test work, the carbon steel shell was replaced with duplex SAF 2205 stainless steel in the new design. The use of this highly corrosion resistant material, eliminates the need for the lead and brick linings and reduces the wall thickness requirements substantially, resulting in an increase in the available volume for the same external shell dimensions. The vessel is welded in circular sections to form an elongated, impermeable, cylindrical body, with several agitator nozzles and compartments. The first new duplex stainless steel unit has been in continuous operation for more than 24 months and its performance has exceeded the highest expectations. The design was so successful that a patent has been registered. The major benefits of the new stainless steel design include increased throughput, improved performance, less downtime and a safer working environment. Lead has been eliminated and replaced with a more environmentally safe material, and the total lifespan of the vessel has been extended. In addition, the autoclave project has made significant developments in advancing the field of welding and optimizing the integrity of welding quality standards in South Africa.

The Constitution of the Republic of South Africa advocates the importance of sustainable economic development and justifiable environmental consciousness by business. The government needs to ensure that every citizen of the Republic has access to an environment that is protected, pollution free, and sustainable by enacting certain regulations. However, there are more than 5 700 derelict and unrehabilitated mines of all types in South Africa. Former asbestos operations were among the first to be targeted for clean-up under the programme instituted by the Department of Mineral Resources (DMR), owing to the proven direct impact of asbestos pollution on health. This paper seeks to investigate the challenges faced by the coal sector as far as mine rehabilitation and closure is concerned. For the purpose of this paper rehabilitation is defined as per the Chamber of Mines Rehabilitation Guidelines publication, which defines rehabilitation as putting the land impacted by mining activities back to a sustainable and usable condition. Some of the current rehabilitation challenges are technical skills (know-how), leadership focus, poor planning, cost saving initiatives, and the government&apos;s lack of capacity to enforcement rehabilitation requirements. It is imperative that mining companies identify rehabilitation as a critical strategic pillar that directly influences license to operate. The case study evidence indicates that relevant policies, appointment of accountable people, sufficient leadership support, and the correct choice of rehabilitation equipment can assist to improve the rehabilitation and land management challenge.

The use of face conveyors in gold mines by N. C. JOUGHIN. B.Sc. (Eng.). Ph.D. (Wits) (Member) and A. C. BUCKMASTER; M.A. (Cantab.) A mechanized stope-cleaning system has been developed around an armoured face conveyor, which was tested on the surface and in two underground trials. In the second underground trial, an average face advance of 8,5 m per month was obtained with a labour productivity of 27 ca/worker/month on a two-shift blast cycle. Two new face cleaning systems have been built, each incorporating an armoured face conveyor, a loading plough, a collapsible self-advancing barricade, and an integral roof-support system. These are about to be tested. A new type of reciprocating flight conveyor is being developed for stope use. This is cheaper, lighter, and more compact, and exhibits better wear characteristics, than an armoured face conveyor. In the early stages of the trials, this conveyor frequently achieved a singleshift blast cycle. It should be possible to achieve face advances of up to 40 ca/worker/month with a consistent one-shift blast cycle. The use of drill rigs and a self-advancing roof-support system would improve the productivity to over 50 ca/worker/month.

In the fourteen years that Rössing Uranium Limited has been in production, the metallurgical operations and controls on the leaching plant have evolved through four basic stages. Initially, the emphasis was placed on the achievement of consistent plant operation by overcoming severe startup difficulties. The second stage involved the attainment of the design operating targets, and also the commissioning of the ferric-leaching reactors in order to achieve a ferric ion concentration of more than 3,0 g/l. Improvements in control then became the priority, with the emphasis on consistently achieving the target concentrations of ferric ions, total iron, and terminal acidity. The latest phase has concentrated on the optimization of costs by means of adjustments to the historically established operating parameters in order to achieve large savings on consumables while maintaining the leaching efficiencies. Apart from the obvious incentive of reducing costs in an inflationary economy and a depressed uranium market, impetus for this work was given by a change in the type of ore from the open pit, which has the effect of reducing the extraction efficiency while increasing the consumption of consumable materials. These problems and their solutions are discussed in detail, and the importance to cost-effective optimization of an accurate, up-to-date cost-reporting structure is stressed.

In 1969 the Coal Division of the Anglo American Corporation was awarded the tender to supply coal to the new 3000 MW power station to be erected at Kriel, which is situated midway between the towns of Ogies and Bethal in the eastern Transvaal. The coal was to be supplied from the No. 4 Seam in the Kriel Area of the Witbank Coalfield. The No. 4 Seam in this area varies in depth of overburden from 75 m to 6 m, with an average of 55 m. Initially, the mine was planned as an underground mine incorporating a three-shaft system for transporting some 8 million tons of coal per annum to the power station. As the result of negotiations between Anglo and Escom to improve the volumetric extraction of coal from the new mine, the Kriel Division of Anglo Power Collieries was finally planned to produce 4,1 million tons of coal from an underground mine and 4,5 million tons from an opencast mine, with a resultant increase in volumetric extraction. This paper describes the opencast operation at Kriel, with particular reference to the water problems encountered and to the operation of the draglines on sloping ground to a depth of 40 m to the top of the coal seam.

The problem of direct-current plasma arc behaviour, interaction, and dynamics is considered in the context of metallurgical DC arc furnace applications. Particular attention is paid to the transient flow behaviour of arc systems. A mathematical formulation of the physics used to describe the arc system is presented, and includes the spatial and temporal evolution of fluid flow, heat transfer, and electromagnetism. Based on this formulation, a numerical model is developed using a finite difference approach on a regular cartesian grid in both two and three dimensions, with a special focus on robust stability, high resolution modelling, and high performance. A collection of results produced using the numerical model to study pilot plant-scale furnaces is then presented. These address a range of process and design variables and their effect on the numerical model?s results. Where possible, the qualitative behaviour of the model is compared to available experimental data. A number of novel effects and phenomena are seen in the dynamic behaviour of the DC plasma arc model for both single and multiple arc systems, which may lead to improved understanding, control, and manipulation of such systems where they occur in industrial applications. The pump is the heart of most industrial and mining plants, providing the energy to separate valuable minerals from process feed. The actual effect of the pump, both in terms of production costs and overall process efficiency, is often assumed or misunderstood by engineers due to insufficient pump performance data. Pump performance can be understood and corrected, where required, through continuous performance monitoring, leading to dramatic improvements in both pump life cycle costs and system efficiencies. The performance of every pumping application is subject to variation and the main contributing factors are as follows: ?Unavoidable deviations from pump supplier curves ?Pump wear ?Pump curve derating factors for slurry pumping ?System curve variation ?Deviation from basic principles of centrifugal pump operation. These are discussed in detail through case studies and the author?s personal experiences. This paper shows ways to minimize the effect of these variations, thereby reducing performance loss and preventing damage to the pump. The paper discusses the benefits of efficient pump operation, the requirements of pump performance monitoring, and its practical application to pump operation in the slurry and water environments. The cost of remedial actions is explored and compared against the savings in both power and plant reliability, resulting in a reduced life cycle cost of the pump.

The primary focus of management today is safety, or preventing negative, generally irreversible, events of acute duration. The outcomes of safety-related events are usually visible and can evoke strong emotions if the results are severe. Experts now see that occupational illness and disease also result in significant emotional and financial toll to workers, their families and communities, and to their employers. Effective health and safety management must include acknowledging the importance of occupational health hazards and the proportionate application of resources to address those issues. Improvement in workplace conditions and decrease or elimination of illness and disability are due to actions within the workplace and result from the implementation of risk prevention and control measures. However, success may only be visible months or years later and may require interventions that have to be maintained over prolonged periods. This demands continuous, co-ordinated effort to ensure sustainability of diverse occupational health programmes and the relevant management systems. Too often occupational health is not seen as being part of the general management of business, but rather the function of a medical practitioner somewhere off site in a clinic. Integration of occupational health management systems with other management systems within an organization is essential for its success.
