Often plant performance suffers as a result of poor control. Poor control leads to low mill throughputs, poor classification and less than satisfactory concentrate grades and overall recoveries. By using the appropriate control tools, substantial gains in plant performance can be made. Mintek?s MillStar and FloatStar controllers have been implemented at various sites across the world. The MillStar controller incorporates leading technology that controls process units from the mill feed through to the flotation feed. Typical results show that milling circuit throughput is increased by 6-10 % and the final product grind size is tightly controlled, thereby enhancing flotation performance. The FloatStar controller is aimed at stabilising and optimising flotation circuits. Through improved level control alone, recovery improvements of up to 1 % have been achieved. Furthermore, by using on-line grade analysers, the controller stabilises final concentrate grades, whilst maximising flotation recovery.

Black Mountain, a polymetallic base metal mine located in the Northern Cape territory of South Africa has been blessed with high grade economic ore for many years. Now that the Broken Hill orebody is nearing the end of its life, a lower grade orebody (Swartberg) is being exploited to supplement production from Broken Hill. In addition, ore from stopes in the upper levels of the Broken Hill orebody is considerably tarnished (oxidized). As a natural result, the remaining ore contains a higher percentage of magnetite, pyrrhotite and pyrite than in earlier years. Bismuth, cadmium and cobalt also occur in the ore in higher quantities. The life of the mine has been lengthened with the discovery of further deeper-lying ore reserves extending from the Broken Hill orebody suitably called the Deeps section. However, to bridge the gap between development of the new reserve and the exhaustion of the old reserve, these lower grade and tarnished (oxidized) ores have to be treated. The mine has had reasonable success in identifying unfavourable or problematic ore types and stockpiling them separately to blend in small quantities with more favourable ore. Bench and plant scale tests have aided identification of the various ore types and significant improvements in flotation metallurgical results have been seen. Copper, lead and zinc metal occur as sulphides in the ore. The mill consists of a differential and sequential flotation process that extracts copper concentrate, lead concentrate and zinc concentrate respectively with silver metal recovered in the copper and lead concentrates. This paper describes the ore blending strategy employed at the mine to maximize the econo-metallurgical efficiency of the operation.

Three types of high-strength cold-rolled steels are discussed. Two are currently being developed at Iscor: rephos phorized steel and niobium microalloyed steel. Heat treatment after cold rolling is carried out in batch annealing furnaces. A third type, dual-phase steel, which requires a continuous annealing treatment for economic production, is also described. The properties, strengthening mechanisms, and applications of these three steels are examined.

HPGR equipment has been well proven to be energy-efficient in the first stage of grinding in iron ore beneficiation plants. Numerous advantages of utilising HPGR grinding prior to ball mill grinding, such as reducing the power consumption in a ball mill through generation of micro-cracks, has been thoroughly studied. Less attention has been paid to efficiency of the HPGR circuit rather than the downstream ball mill circuit. In this study the HPGR circuit has been optimised through feed size reduction by crushing, and feed iron content upgrading by dry cobbing. This optimisation leads to better operation of the HPGR, and a smaller product size which is expected to result in a lower wear rate of ball mill liners and balls. It is also expected that the top size of the ball mill balls be reduced. Additionally, by reducing the feed size of HPGR from 30 mm to 15 mm, it is possible to achieve similar K80 of HPGR product in lowered pressure, i.e. 2.5 N.mm-2 instead of 3.5 N.mm-2 which translates to ease of operation. Similarly in a given roll pressure, smaller feed sizes result in higher specific throughput of ~10% which means higher production capacities. The results also reveal that this optimisation increases the concentrate weight recovery by about 10%. It also results in slight increases in the Fe grade of the product iron concentrate. In this paper, we present a sensitivity study for the numerical modelling of hydromechanical coupling around a shaft in partially saturated claystone. Two representative constitutive models have been used: an elastoplastic damage model (IDEPLML) and an elastic perfect plastic model based on the Hoek and Brown failure criterion (H&B). A series of comparative studies have been performed with respect to main parameters involved in coupling process (mechanical, hydraulic and hydric properties). The emphasis is put on the evaluation of induced plastic, damaged and failed zone due to excavation and drying process. Dans ce papier, nous présentons une étude numérique paramétrique du comportement hydromécanique couplé d’une argilite partiellement saturé, lors du creusement et de la maintenance d’un puit L’étude paramétrique porte à la fois sur le type de modèle et sur les principaux paramètres (mécaniques hydrauliques et hydriques) intervenant dans le couplage. Die parametrische Analyse konzentriert sich auf den Modelltypus und auf die wesentlichen bei der Verbindung wirksamen Parameter, d.h. die mechanischen, hydraulischen und hydrologischen. Der Schwerpunkt liegt auf der Bewährung der plastifizierten Bereiche des Bauwerkes während der Austrocknung.

The bulk of plain carbon steel is produced through conventional Basic Oxygen or Electric Arc Furnace routes where the development of the AC Ladle Furnace has made it possible to also produce alloy steels. Smaller Ladle Furnaces have limitations such as lower efficiency; high electrode consumption and diminutive yields rendering them uneconomical to operate and making the processing of low carbon steel grades difficult due to carbon pick up. The demand for special steels and alloys with strict specifications is increasing while commodity prices remain competitive. The production of special steels and alloys have specific process control requirements and the development of the induction melting furnace (IMF) has made it possible to produce smaller batches economically. Refining and alloying of the melt in the IMF further enhance the efficiency. The INDUREF furnace offers increased productivity and flexibility through increased thermal efficiency and can be utilised for holding molten metal for further processing such as granulating, atomising, nitriding, alloy additions and desulphurisation of Ferro-alloys and steels. The system utilises a specially engineered ladle which is placed in an induction-heating assembly comprised of a stationary water-cooled copper coil and lamination packs. The addition of equipment for vacuum degassing and decarburisation of steels and alloys is also feasible. Benefits are: ? No electrode consumption or carbon pick-up ? In 1994, Nkana smelter commissioned a multimillion US Dollar Chilean Teniente converter (CT) in its operations in order to improve its smelting technological base. The main objective was to reduce the overall smelting energy costs and increase the sulphur capture for sulphuric acid production to support the company?s leaching operations at Nchanga tailings leach plant. A decade of CT operations have since ensued following its installation and start-up. This paper provides a technical and operational audit of the performance of the CT in the first 10 years of its operations at Nkana smelter.

The increasing demand for rare earth elements (REE) in highly strategic sectors such as hybrid electric vehicles, renewable energy, communication technologies, and the defense industry has made REE production methods important. In recent years, studies on REE have increased rapidly; however there are many studies on REE, there are not enough studies in the literature on the economics of the beneficiation process. RE ores are generally leached after beneficiation by gravity, magnetic and flotation methods. In this study, direct leaching, attrition scrubbing and leaching, and flotation and leaching methods are evaluated economically based on the data for the Mountain Pass (MP) facility. According to the sensitivity analysis performed as a function of capital cost (CAPEX), operating cost (OPEX), and rare earths oxides (REO) recovery, REO recovery has the biggest effect on the process economies. Although the flotation method entails additional investment and operating costs, transportation and operating costs are significantly reduced result of the higher grade and recovery. The flotation method is more profitable, with larger NPV and IRR values and a shorter payback period.

The mining industry in South Africa has developed its own environmental guidelines in the form of an Aide-Mémoire1,which is an extension of the previous rehabilitation provisions to include all aspects of the environment and all phases of a mining operation. This development, at the time, recognized an international trend towards the formalization of environmental management in mining practice, which resulted from the realization of the large environmental liabilities that mines could face, particularly on closure. Over the past decade the international environmental focus in the mining industry has moved from operational management, to the reduction of liability on mine closure. Mine closure guidelines are being developed internationally by nations (for example, SRK, 19982) and by large mining groups (for example, Rio Tinto, 19983). In South Africa the Department of Minerals and Energy (DME) is presently reviewing the Aide-Mémoire to bring it in line with international and local developments and a separate mine closure plan is being considered.

For a number of years the steel tube and pipe industry has worked on resolving problems of product quality. These have largely been resolved and new products have been developed to take advantage of new developments. To fully coordinate market acceptance guidance on use of galvanized piping was also required. This was largely achieved locally in 2004 with the publication by the SABS of ARP 060 - Guidance on the use and application of hot dip galvanized steel piping for the transportation of potable water in South Africa. Use of this document is not easy however and a need to have a simple computer model to assist the specifier was identified. Working with a major tube and pipe manufacturer this is now being developed and this paper will provide the background to the model?s development and its intended use. There is still a need for a partner Code of Practice on the performance of galvanized piping in buried conditions and the need for this will be highlighted together with current available information.

In-pit crusher location selection has had an important role recently, since increasing diesel prices. One way of reducing the haulage costs is to shorten the truck haulage distance by bringing the truck dump point into the pit. This study covers the work done on the optimum crusher location definition for a company that produces aggregate near Izmir, a city of Turkey located in the west. This paper will discuss the effects of pit geometry and mine access requirements on optimum crusher location selection that are mainly based on the establishment of minimum haulage distance. The method will be introduced first and then the computer algorithm developed for this study will be discussed later in the paper. New manufacturing technologies for foundry tooling called Rapid Prototyping that can possibly be used to alleviate the above mentioned challenge are then presented and their benefits assessed.

The influence of Iscor coke and Delmas coal on the reduction of Mamatwan manganese ore to ferromanganese was examined by use of a variation of the 'stationary charge in controlled environment' (SCICE) technique. The charges of Mamatwan ore and the appropriate reducing agent were heated to temperatures between 1300 and I600 °C and either allowed to cool immediately the required temperature had been reached or held at that particular temperature for periods of up to ... hours. The heating rate was 350°C per hour, the particle size of the ore was between 2,83 and 12,7 mm, and the particle size of the reducing agent was between 2,83 and 6,35 mm. After being allowed to cool in air, the reacted charges were examined by optical microscopy, X-ray-diffraction analysis, scanning electron microscopy, and electron-microprobe analysis. No significant difference was found between the changes observed during the reduction of Mamatwan manganese ore by Iscor coke and by Delmas coal. A hypothesis is advanced to explain the mechanism of formation of the Fe-Mn-C alloy.

Operational data of BOF and the slag samples for different starting conditions of phosphorus(0.06–0.26 per cent P) and silicon content (0.3–1.2 per cent Si) of hot metal have been analysed. The contribution of parameters that are well known to affect phosphorus distribution at tap, like basicity, temperature, FeO content of slag, slag mass etc., is investigated through the models of ionic theory of slag, optical basicity, regular solution approach and molecular theory of slag. The best overall results are obtained by the model based on molecular theory of slag in which several operational parameters are also incorporated. The investigations of different slag samples, based on optical, SEM, EPMA and X-ray studies, reveal the effect of MgO and Al2O3on slag morphology and phosphorus distribution in different phases. It is important to consider phosphorus distribution ratio in the solid and liquid part of slag. The solid part of slag, which is mostly dicalciumsilicate, can contain up to 5 per cent phosphorus. The phosphorus content of the liquid part of slag may depend upon the phosphorus content of hot metal or phosphorus load of slag. It is found that incorporation of effect of dicalciumsilicate in the model improves the accuracy of prediction. For better process control, the addition of iron ore towards the end of blow must be avoided while treating high phosphorus hot metal or during the production of ultra low phosphorus steels. This paper was presented at the Coloquium on Management Techniques in the Mining and Metallurgical Industry, which was organized by The South African Institute of Mining and Metallurgy and held in Pretoria during June 1988. The author asks whether technical audits are of any use to management. Technical auditing he defines as an evaluation undertaken by an outsider of whether a technical activity is being carried out correctly. After examining the types of technical auditing, and its prerequisites and procedures, he describes its application in regard to quality, and to production processes and their adequacy. He then answers his question by saying that, not only are technical audits very useful, but they form an essential element in the provision of quality products. In addition, they give management the opportunity of testing whether the activities of the organization are being conducted correctly. This is their most important function in that they alert management to areas of potential growth, modernization, and innovation. However, the use to which technical auditing is put remains the key to its value; that is, its value depends on the positive action that each manager takes as the result of a technical audit.

In open pit mine planning and design, push back mine sequencing is widely used for long-term production planning. In push back design, a series of nested pits is generated and then considered as possible push backs with regard to the minimum push back width requirements. These nested pits are produced by parameterizing on one economic parameter like commodity price, mining or processing cost, stripping ratio, etc. The most important characterization of these push backs is that the innermost push back has the highest value per ton, the second innermost push back has the second highest value per ton, and so on. These nested pits are generated based on the best estimates of grade within a representation of the orebody in a three-dimensional matrix form. Therefore, the inherent uncertainty associated with reserve estimation (for our discussion, grade uncertainty) is not taken into account when push backs are designed. These methods do not attempt to establish which part of the deposit is likely to be worth most. This paper introduces a new algorithm that incorporates ore grade uncertainty during the pushback design process. The suggested strategy tries to seek to schedule risky blocks later in the extraction sequence. Keywords: open pit mine, push back, ore grade uncertainty.

The Namakwa Sands heavy mineral deposit is located along the West Coast of South Africa and the mine is a world class producer of high quality zircon, ilmenite and rutile concentrates from essentially unconsolidated marine and aeolian sands of Cainozoic age. The objective of this study was to characterize rutile with respect to distribution, grain size, textures, colour and mineral chemistry within the Namakwa Sands orebody with the aim to explain its overall poor recovery. A representative suite of heavy mineral concentrates from various sections of the orebody and stages in the recovery circuit has been investigated microscopically and by means of SEM-EDS and LA-ICP-MS. The rutile grain size distribution displays a wide range and is directly related to its variable chemistry and consequently density. In placer deposits such as Namakwa Sands, mineral sorting is a function of hydraulic equivalence, and high density grains are smaller than the lighter grains when deposited under similar conditions. Grain size is also a function of sediment maturity, and the highly mature red aeolians and (RAS) component of the deposit has a coarser grain size than the less mature orange feldspathic marine sands (OFS). The above primary characteristics of rutile are responsible for the loss of the coarse-grained fraction during screening and, given the empirically determined relationship that increased substitution elements reduce conductivity, also during electrostatic separation. Provenance studies using geothermometry have shown that the heavy mineral suite has been sourced mainly by the proximal medium-to high-grade Namaqualand Metamorphic Complex. The positive relationship between substitution elements and temperature of formation explains their high concentration in rutile of this deposit. The heterogeneity of rutile, produced by the combination of a high temperature primary source and the typical marine-aeolian placer genesis is deposit specific and unfortunately not conducive to high recovery levels in the current Namakwa Sands beneficiation circuit.

Compressed air is widely used on South African gold mines. However, due to recent and proposed future electricity tariff increases it is quickly becoming too expensive to produce and use. Boxfront chute systems at ore passes were focused on during this study, and a number of alternative power sources were examined. After comparing primarily costs, and secondarily safety and practicality, of a number of systems based on water and hydraulic oil, a system making use of either air or water was determined to be the most cost effective. A payback time of 8 years was calculated, which will be significantly less taking into account the avoidance of failures due to electricity and water shortages, which would not affect this system due to its ability to swap between either air or water. It was recommended that this system be installed at all boxfront chutes as soon as possible so that the company can begin to benefit from the cost savings.
