ABSTRACT: The use of coal pillars at depth is fraught with problems due roof control difficulties and the possible occurrence of coal or pillar bumps. In the USA the largest and most important application of pillars at depth is in longwalling, where chain pillars are the customary supports of the multiple entry developments. At first, the chain pillars were designed using conventional approaches, where the principle is that the strength of the pillar should exceed the load imposed on it. Such approach to design led to larger and larger pillars at great depths, but instead of eliminating, it tended to aggravate the roof control problems. Eventually the idea was born that small sized yielding pillars, which have proved to be successful elsewhere, might provide the answer to this pressing problem as well. The aim of this paper is to study the modes of pillar failure at great depths, using two solution methods. The first of these comprises some elementary solutions obtained with the aid of a simplified conceptualization of the rock mass. This model consists of a strain-softening coal seam sandwiched between two stratified masses. The second approach utilizes FLAC3D, which is a commercially available three-dimensional numerical modeling software package. To gain a better insight, both the strain-softening and ideally plastic Mohr-Coulomb constitutive laws embodied in FLAC3D were exploited. As expected, the width to height ratio of the pillar has proved to be the primary factor that determined the behavior of the pillars. Narrow pillars fail in a stable manner without the occurrence of instabilities. Intermediate w/h ratio pillars under the appropriate loading conditions, may fail suddenly and may even collapse totally. Squat pillars do show the potential for sudden, coal bump like side failure, but because the remaining large width of the inner core, the ruble around the pillar provides sufficient confinement so as to reestablish stability. Finally, the study revealed that the traditional Mohr-Coulomb law does not provide a useful insight into the failure of coal pillars. RESUME: L’utilisation des piliers de charbon dans les mines souterraines de grande profondeur occasionne des problèmes due aux difficultés de control de plafond et possibles fracture ou explosions au niveau des piliers. Aux Etats-Unies d’Amérique, l’utilisation des piliers dans les mines souterraines de charbon comme moyen de support est considèrees comme étant la plus grande et la plus importantes des méthodes utilisée dans le ‘’ longwalling method’’ ou une série des piliers sont disposé de manière à supporter les multiple entrées d’exploitation de charbon. En premier lieu, cette série des piliers étaient construit de manière conventionnelle avec un principe basé sur le fait que le poids exerce sur les piliers doit être inférieur a la force que ces piliers exerce sur le plafond. Ce principe a conduit a ce que le volume des piliers augmente au fur et à mesure que la profondeur au de la mine augmente. Malheureusement, au lieu de résoudre le problème de support, ce principe n’a fait qu’aggraver le problème de contrôle de plafond. Eventuellement une idée s’est dégagé allant du fait que les piliers endommagés de taille moyenne qui se sont avérés être efficaces ailleurs, pourraient fournir un indice à ce particulier problème. Le but de cette recherche est celui d’étudier les différent types de ruptures qu’un pilier peut occasionner lorsqu’il est utilisé a grande profondeur, tout en utilisant deux possible méthodes. La première d’entre elle comprend quelques solutions élémentaires obtenues avec l’aide d’une méthode simplifié et conceptuelle de la masse de la roche. Ce modèle consiste à prendre en sandwich la bande de minerais de charbon entre deux masses stratigraphiques sans pour autant endommager le plafond. The Samarco pipeline, the longest in the world for iron ore slurry transportation, started operation in 1977 to transport concentrate from the Germano facilities, in the state of Minas Gerais, to the pelletizing plant, located 396 km away, in the state of Espirito Santo, on the south-east coast of Brazil. Designed for a nominal capacity of 12 million tons per year, the pipeline reached 15.5 million/year due to operational improvement and, in late 2005, it was resized to transport 16.5 million tons per year, with the installation of a booster station. In order to ensure the accurate performance of the system, a pipeline cleaning programme was carried out and, since it has been29 years from the operation start-up, precise knowledge of the pipe condition would be fundamental to guarantee the success of the project. The cleaning programme demonstrated the potential of operational gains from this initiative, and its effect on the corrosion control and future measures, which should be permanently adopted to maintain the improved capacity. The intelligent pig runs provided essential data used to establish a pipeline integrity programme that allowed Samarco to develop a pipe repair plan based on the severity and significance of the features and to implement a future pipe replacement plan.

Already about one-third of South Africa's coal is mined at depths exceeding 100 metres. Almost all this mining is done by the bord and pillar method. Conventional design procedures call for ever larger pillars as depths of workings increase, resulting in the loss of large amounts of coal and reductions in productivity. Barrier pillars are in general use to ensure against large collapses. The presence of these strong pillars would allow a more efficient design of the bord and pillar layout to yield improved extraction ratios by using smaller, yielding, pillars between the bords. Knowledge of the complete load- displacement curves for such pillars is a prerequisite for the design of such a system. A 100-MN, stiff jacking system for measuring the complete load-displacement curves of pillars with cross-sections of up to 2 m X 2 m is described. The jacks are installed in a slot cut across the central plane of symmetry of a pillar, thereby ensuring that the stress distribution in the pillar during a test, especially at its contacts with the roof and floor, is identical to that caused in a similar pillar by convergence across the seam. Preliminary results in the form of complete load-displacement curves for test pillars of about 1.5 metre square section are given.

Draglines are massive machines extensively utilized in opencast mines for overburden stripping. The demanding working environment induces fractures, wear and tear, and fatigue failures in dragline components and eventuates in extended maintenance, lengthy downtimes, and loss of production. The bucket is the main source of external loads on the machinery, since interactions with ground materials take place in this region. This study aims to develop a generic finite element model of the stress on an operating bucket. This entails (i) three-dimensional modelling of a dragline bucket, (ii) analytical estimation of resistive forces in the bucket movement, (iii) three-dimensional simulation of the moving bucket using finite element analysis (FEA), and (iv) sensitivity analysis to examine the effect of formation characteristics on stress variation. Simulation results imply that the drag hitch and digging teeth are the elements of the bucket that are most prone to failure. In addition, sensitivity analysis indicates that internal friction angle of the formation is the dominant parameter leading fluctuations in stress values. Changes in stress level are least influenced by formation density.

Zincor operates four Lurgi fluidized-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Roaster 3 was the first to be rebuilt in 2006 because its condition had deteriorated the most. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled owing to the combined effects of excessively high operating temperatures and corrosion. These were caused by the following two main factors: ?Thicker external insulation was installed during a previous maintenance shut, which resulted in an increased steel shell temperature and exacerbated the normal metal fatigue ?SO2/SO3 containing gas that had permeated the brick lining passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but when it was dismantled more damage was found, and the roaster was rebuilding from the tuyeres upwards. During there building the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

Theoretically, the main driver behind a mining operations? sourcing decision should differ from company to company, and within a company from project to project, but in reality it often relates to cost. Research confirms that there are a number of factors, including cost, to consider when choosing between in-house and outsourced mining. While the literature is rife with factors to consider, little information exists on how to apply these in practice and the relative importance of the different factors to be considered. A study was conducted to determine whether mining is truly a core competency for a mid-tier commodity specialist mining company. Furthermore, a decision-making framework for mining operations sourcing was developed, and the critical success factors that should be adhered to if outsourced mining is chosen were determined. The research showed that owner mining is not a core competency for the mining company investigated. A decision-making framework was developed using the order winner/order qualifier structure, which can be used to facilitate the mining sourcing decision. The most important tools at the disposal of a mine owner?s team to manage a contractor miner are the social and output control mechanisms, according to the critical success factors study.

IRUP is an iron-rich ultramafic pegmatite rock that formed due to hot ironrich fluids and gases replacing local stratigraphic zones of the Bushveld Complex. This study focuses on the estimation of the probability of IRUP occurrence on the Merensky Reef at the Marikana Karee Mine. A 2.15 million centare IRUP-rich domain at the Karee Mine was initially defined from the interpretation of a surface aeromagnetic anomaly, and exposures in the mine workings. Surface boreholes (spaced 250-500 m apart) within this IRUP domain contain approximately equal numbers of IRUP-replaced and IRUP-free intersections. Owing to the uncertainty in the continuity of the IRUP alteration (a result of the wide borehole spacing), the risk associated with the development of mining infrastructure within this domain is unquantifiable. Semi-quantitative data comprising visual estimates of IRUP replacement from reef development mapping data and surface borehole reef intersections was interpolated into blocks using indicator kriging estimation. Comparative analyses of the estimate of IRUP occurrences were made by changing the block size and declustering the data systematically. Reconciliations of the probability of IRUP predicted from the block models derived from the different data-sets and sequential indicator simulation models were analysed for four mining study blocks. A quantitative approach to modelling the occurrence of IRUP can be an additional tool for refining the estimate of the geological losses that inform the mine plan in such high-risk zones.

Since 2001, the Hybrid Stress Blast Model (HSBM) project members have developed a software suite to model the complete blasting process from non-ideal detonation to muck pile formation. To preserve the physics and improve solution time, the breakage engine uses a combination of analytical models and 2D axisym-metric finite differences to model near-field crushing, coupled to 3D discrete lattice fracturing and distinct element numerical methods to model throw and muck pile development. The model has been validated by comparison with laboratory and field tests in kimberlite. Multiple blasthole simulations are used to demonstrate how changes to blasting parameters can influence downstream efficiencies. Case studies of wall control blasting show that the presplit design must balance the two opposing effects of increased damage with increased charge and decreasing attenuation of the seismic waves with decreasing charge. Modelling of decoupled explosives needs further development. Reducing the charge towards the back of the trim blast results in a much more significant decrease in back damage than altering the timing. The model demonstrates how separation along the weaker planes in a jointed rock can coarsen the fragmentation, leading to inefficient beneficiation, and extends the damage to a distance of at least twice the burden behind from the blasthole, severely compromising the wall stability.

Resolution Copper Mine is planned to be a 2000 m deep panel cave mine with virgin rock temperatures above 80°C in rock with a high crystalline silica content. The planned run-of-mine production rate is 120 kt/day. The project is in prefeasibility evaluation. This paper discusses features of the ventilation system design, which include multiple ventilation shafts with total flow of about 3000 m³/s and both surface and underground refrigeration systems with more than 140 MW total capacity. This will be a very challenging mine to ventilate, but this work has demonstrated that it will be technically achievable with the application of existing technology.

Previously, the grade of ore at the shaft head was taken to be equivalent to the grade measured in the faces by means of chip sampling. The tonnage mined from the stopes is determined from survey volumetric measurements. Estimates of shaft head grade and tons include the grades and tons of waste, development ore, sweepings from old areas, and other sources, not all of which are sampled. The tonnage of ore delivered at the shaft is often estimated using skip factors. These factors are subject to manipulation and not all the skips are filled to the same level. Consequently, both the grade and tonnage of ore delivered at shaft head are subject to a measure of uncertainty. For many years, these uncertainties have led to disputes between shaft managers and metallurgists over the reconciliation between shaft tons and grade and plant tons and grade. These problems are compounded when several shafts feed a central processing plant. Shaft bonuses and a shaft?s profitability are affected by poor gold allocation methods. Without measurement of the grade and tonnage from all shafts, a poorly performing shaft could benefit at the expense of the other shafts. In order to improve the measurement of grades and tonnage at the shaft head, which is the custody transfer point between the mine and surface operations, South African mining companies have developed a methodology to measure the mass of ore from each shaft using rail weighing equipment, and the run-of-mine grades delivered from each shaft using cross-stream (go-belt) sampling. Harmony Gold Mining Company has implemented the rail weighing and go-belt sampling methods for their shafts. This paper deals with the statistical tests on the procedures and control measures that are in place to establish confidence in the gold allocations. The metal accounting system for examining the allocations follows the first principle of the AMIRA P754 Metal Accounting Code of Practice namely ?The metal accounting system must be based on accurate measurements of mass and metal content. It must be based on a full check-in check-out system?. The check-in is mass and grade of run-of-mine ore and the check-outs are the plant input grades and the recovery and residue from the plant. The balances between check-in and check-out are the subject of the statistical analyses, which have been conducted using the classical statistical tests and procedures that are generally used in all fields of endeavour. It is concluded that the gold allocation procedures that rely on go-belt sampling and rail weighing of ore from shafts has been successfully implemented, and that the system, which has been in operation at Harmony since 1993, has won general acceptance from stakeholders, with the gold allocations being perceived as being fair to all. Apart from the on-mine issues of bonuses and fair allocations, accurate metal accounting assists in the broader issues of generating accurate production figures for management. An added benefit of weighing and sampling ore at the shaft head has been that shafts now have daily moving average grades, which are used for grade control. The go-belt sample at the shaft head is the first accurate sample of production in the value chain from face sampling to gold bullion. In South African metalliferous mines, stoping operations are largely confined to narrow, tabular orebodies making mechanization extremely difficult. Limited flexibility in terms of stope width has necessitated drilling by means of handheld, pneumatic rock drills at most of our operations. As the largest producer of platinum in the world, we drill in excess of forty million stope blast holes per annum. Cleaning of the broken ore is also done by conventional means?utilizing scrapers and scraper winches. Conventional methods such as these carry high costs in terms of risk exposure as well as labour intensity. The purpose of this paper is to describe the development of a long hole stoping system suitable for the narrow platinum reefs. The new system had to be substantially safer and more cost effective than conventional mining. We selected a site that was conducive to mechanized mining and set out the parameters that we considered would meet our requirements. We then conducted a feasibility study to evaluate the conceptualized long hole stoping system in terms of specific goals. An analysis of the proposed system identified the Key Performance Indicators (KPIs). One of the most critical goals was to be able to create a man-free stope. This would mitigate the safety risk associated with normal stoping operations, as well as the inefficiency cost previously referred to.

It is predicted that vast volumes of affected mine water will be produced by mining activities in the Mpumalanga coalfields of South Africa. The potential environmental impact of this excess water is of great concern in a water-scarce country like South Africa. Research over a period of more than 10 years has shown that this water can be used successfully for the irrigation of a range of crops (Annandale et al., 2002)1. There is, however, continuing concern from the local regulators regarding the long-term impact that large-scale mine water irrigation may have on groundwater quality and quantity. Detailed research has been undertaken over the last three years to supplement the groundwater monitoring programme at five different pilot sites, on both virgin soils (greenfields) and in coalmining spoils. These sites range from sandy soils to very clayey soils. The research has included soil moisture measurements, collection of in situ soil moisture over time, long-term laboratory studies of the leaching and attenuation properties of different soils and the impact of irrigation on acid rock drainage processes, and in depth determination of the hydraulic properties of the subsurface at each of these sites, including falling head tests, pumping tests and point dilution tests. This has been supported by geochemical modelling of these processes to quantify the impacts. The results indicate that many of the soils have considerable attenuation capacities and that in the period of irrigation, a large proportion of the salts have been contained in the upper portions of the unsaturated zones below each irrigation pivot. The volumes and quality of water leaching through to the aquifers have been quantified at each site. From this mixing ratios have been calculated in order to determine the effect of the irrigation water on the underlying aquifers. Keywords: coalmines, irrigation, gypsiferous mine water.

This paper identifies the need for the development of specialized inverse solution techniques for the analysis of pressure transient data for the characterization of the transport and sorption properties of coal seams. Central to the proposed inverse solution technique is a specially structured artificial neural network (ANN). The most important transport and sorption characteristics of coal seams are butt and face cleat permeabilities, macropore porosity, Langmuir volume constant, Langmuir pressure constant, and sorption time constant. Conventional methods, such as type curve matching techniques and laboratory-derived measurements are handicapped in terms of being representative over the entire domain of interest. In this paper, we utilize analytical forward solution techniques for various combinations of characteristics of coal seams to generate training and testing patterns. These training patterns are shown to an ANN structured to learn the ubiquitous non-linear relationships that exist between coal seam properties, input conditions and the pressure transients measured. The trained networks are then extensively tested to ensure that they have effectively learned the training patterns. In the final stage of the development, the networks are run in the prediction mode. The responses of the networks are found to be in agreement with the input data. The developed networks are able to generate results generally within 5% error margin for permeability and porosity and 20% error margin for the sorption characteristics of coal seams. A number of examples highlighting the capabilities and degree of effectiveness of the network in characterizing the coal seams areincluded. This paper describes a simple finite element (FE) modelling approach which leads to the computation of seismic energy release rate (ERR) and strain energy storage rate (ESR) which result from mining. The concept of critical strain energy is introduced as a means to help evaluate the strainburst potential in mine structures. A new, energy-based, burst potential index (BPI) is proposed. The use of ERR, ESR and BPI is demonstrated by a cut-and-fill stope case study. The merits of using such energy parameters in the interpretation and analysis of strainburst phenomena are discussed. While the study gives promising results, site-specific back analyses would be required to first calibrate the model and fit it with the local mine conditions, before it can be adopted as a routine design tool.

Mine accidents/injuries are complex and generally characterized by several factors, from technical to social characteristics. In this paper, a sociotechnical model for work injury in mines was developed and tested through structural equation modelling with application to case study mines in India. In total 14 variables were considered in this study. Most of the variables are not directly quantifiable. Instruments were developed to quantify them through a questionnaire survey. Underground mineworkers were randomly selected for the survey. Responses of 300 participants were used for the analysis. The analysis was conducted in three parts. Firstly, high-low plots were constructed to explore the variations in responses to the questionnaires by the accident involved (AG) and non-involved (NAG) workers. Secondly, a t-test was conducted to see whether the responses were significantly different for the two groups or not. The chi-square results showed significant differences of responses among the two groups. Finally, how these difference scan cause accidents/injuries in mines was hypothesized and evaluated using structural equation modelling. The measurement model of the Linear Structural Relations (LISREL) program was used to identify the latent constructs of the sociotechnical model. The structural model of LISREL was used to estimate the interrelationships among the constructs. The case study results showed that there is a sequential interaction among the sociotechnical factors leading to accidents/injuries in mines. Work hazards induce more job stress in the workers while social support mitigates the same. Job stress and safety environment predict the workers? job involvement. A worker who is more job-involved exhibits better safety performance, which in turn reduces work injury. The safety environment is shown to have a direct mitigating effect on work-related injury. The findings of this study clearly revealed that job stress and safety environment are the two key factors influencing work-related injuries in mines that need to be addressed properly through effective safety programmes.

This paper is based on the experiences, over many years, on the part of numerous authors in the South African mining industry and that of the hot dip galvanizing process and its application as a corrosion protection system. The paper sets out the extensive development, financial resources and stringent operating requirements of the South African mining industry. After many years of research and operational experiences, hot dip galvanizing and when necessary, duplex systems, have been found to meet the demanding requirements of this particular industry. The paper sets out the requirements from the standpoint of corrosion criteria and is followed with a practical example; ?case history? where the corrosion protection properties of hot dip galvanizing are demonstrated. This case history traces the early investigation of the expected corrosive conditions to be encountered in a new mining operation (now 10 years on) and concludes with two follow up visits to the mine in order to examine actual performance of the corrosion protection system after ten years in service.

This work evaluates and characterizes the impact of the support size and mining dilution of a block model in the operation and selection of equipment at an open pit mine. An exploratory analysis and geostatistical modelling of the grades assayed on a set of drill hole samples is performed, which allows constructing a grade model on a dense grid by means of a conditional simulation. The grades are then averaged to greater selective mining unit supports in order to proceed with the study and methodology. First, the metal-tonnage curves are used to analyse the loss of selectivity on the in situ resources caused by a change of support. Concerning the ore reserves and their mining sequence, defined in the pit optimization and analysis process, the same curves prove that the loss of selectivity is more accentuated. Second, the importance of the block boundary dilution produced during mining operations is assessed. Its value depends on the amount of ore in contact with waste, on the loading error of the equipment and on the ore loss/waste dilution criterion assumed by the planner. The dilution percentage and the differences between waste and ore grades become higher when the block size decreases. For these reasons, considering the dilution in the production plans makes mining a small support more constraining. An adequate delimitation of the orebody can improve the mining selectivity, leading to greater income. Finally, a study of the increase in mining cost that provides a zero difference in NPV between the different block size options is carried out, in order to determine the maximum increase in mining costs for which it remains profitable to mine at a smaller block size. This study investigates the application of computed order tracking with subsequent rotation domain averaging and statistical analysis, to the drag gearbox of a dragline used in a mining environment. Computed order tracking is a fault detection method developed to deal with the varying speed conditions often found in industry and has been proven effective in laboratory conditions. Its application to real situations, however, requires some adjustment to deal with issues such as inadequate speed data and the fact that the drag gear rotates in two directions. This provides a unique opportunity to observe the performance of the order tracking method in a bi-directional rotating environment, allowing an investigation of the relationships between the results obtained from each operating direction. A monitoring station was set up aboard the dragline and data was captured twice daily for a period spanning approximately one year. The data captured consisted of accelerometer and proximity sensor data. The key on the shaft triggers the proximity sensors, allowing speed and direction to be measured. The measured speed is interpolated by using various speed interpolation techniques. Then the interpolated speed is used to complete the order tracking procedure that resamples the vibration data with reference to the speed. The results indicate that computed order tracking can be successfully employed in real environments. Furthermore it is shown that the rotation direction that opens the gear-tooth crack gives a better indication of incipient failure. It is therefore important not to disregard either direction when monitoring rotating machinery of this kind.

The roasting of sulphide ores and concentrates is often the first step in the production of metals or chemicals. In many processes, the production of sulphuric acid is viewed as a by-product, while in some plants production is an important economic factor. Regardless of the purpose, a pyrite roasting plant consists of mainly three plant sections: roasting, gas cleaning and sulphuric acid. With the addition of air, the pyrite concentrates are transformed into solid oxides and gaseous sulphur dioxide at temperatures of 600 - 1000° C. After cleaning and cooling, the sulphur dioxide in the roasting gas is further processed to sulphuric acid. Two types of reactors are used depending on the application: stationary or circulating fluid bed . For over 60 years, Outotec has progressively been developing the principle of fluidised bed technology in several different reactor types for a multitude of process applications. The versatility of the fluidised bed reactor system has manifested itself in the treatment of minerals, including solid fuels, and for metallurgical processes both in the ferrous and non-ferrous fields. Process applications have included roasting, calcining, combustion and charring of coals, as well as off-gas treatment. This paper provides a summary of the pyrite roasting technology currently used along with a simple cost comparison of pyrite roasting and sulphur burning processes.
