Growing use of deionised water in surface coating techniques by w. F. LORCH Production engineers in the metal plating, paint, plastics-coating and printed circuit industries are increasingly aware of the cost of sub-standard or blemished items which have been poorly processed. An area where quality control can quickly produce higher efficiencies is in the choice of suitably purified water for making up solutions, for rinse baths and 'drag-out' baths, for cleansing lines and electrophoresis tasks, for maintaining electrolyte density and hence consistency, and for facilitating the recovery of valuable minerals. The author of this article examines the general problems of using nonpurified water, and shows how purified water has become accepted by the principal surface coating industries to improve processes and effect economies.

Variogram analysis and kriging lack robustness in the presence of outliers and data with long-tailed distributions, which often arises when estimating grades in precious metal deposits. The capping technique, consisting of truncating the data to some top-cut grade, is widely used in order to mitigate the influence of the values in the upper tail of the distribution. However, this procedure omits part of the grade variability and is likely to provoke a bias in the estimates. To avoid these issues, a recently proposed approach is to decompose the grade of interest into three components (the truncated grade, a weighted indicator above the top-cut grade, and a zero-mean residual) and jointly estimate the truncated grade and the indicator by cokriging. This approach is attractive as it provides unbiased grade estimates, allows choosing the ?optimal? top-cut value, and essentially works with truncated and indicator data, thus avoiding the use of outlying values for calculating sample variograms and performing spatial interpolation. This work presents an application of this approach to a disseminated gold deposit that has been identified through exploration drilling. The effect of using an indicator covariate is assessed through leave-one-out cross-validation, by comparing the grade estimates with the true grades and with the grade estimates obtained with the conventional capping approach, which considers only the truncated grade as the variable of interest. As a result, cokriging the truncated grade and the indicator above top-cut grade outperforms the conventional capping approach, yielding significantly more accurate estimates. A few complementary guidelines are provided for validating the model hypotheses and for the implementation of cokriging.

After a brief account of the differences between the control of underground fires and those on the surface, the paper describes the analogue detection system used on the mines of the Anglo American Corporation of South Africa Limited. The system comprises Spanair gas analysers, Becon combustion-particle detectors, a telemetering system, a surface signal-recording and-processing system, and an alarm system. The use of the system is described and illustrated.

After bench-scale and pilot-plant tests in which it was shown that wet high-intensity magnetic separation (WHIMS) can achieve good recoveries of gold and uranium from Witwatersrand residues, a production size machine was installed at a gold mine. The mechanical and metallurgical performance of this machine have been satisfactory, and the economics of the process are attractive. WHIMS can be combined with other unit operations like flotation for the optimization of overall gold and uranium recoveries. This concept is shown to be relevant, not only to operations for the retreatment of tailings, but to processes for the treatment of coarser material. In the latter, there is a saving in energy consumption compared with the energy required for the fine grinding of the total feed, and a material suitable for underground backfill can be produced. Improved. more cost-effective WHIMS machines currently under development are also described.

This paper summarizes the investigations carried out into a defect involving the corners of billets rolled from continuously cast blooms, which broke open during the rolling process. As it was believed that the defect must be connected with the formation of subcutaneous blowholes in the bloom, the investigations were directed towards an understanding of the roles of the three gases involved in the process. In an extensive trial programme, samples were taken from the heat at all stages of processing, as well as from all the raw materials and alloys. The main sources of nitrogen were found to be re blows, pick-up from the alloys added to the ladle (especially graphite), and open-stream casting. The major source of hydrogen was moisture in the alloys, especially high-carbon ferromanganese and silicomanganese. Further, it was established that the moisture content of the alloys is closely related to the appearance of the defect in steels with a carbon content of less than 0,20 per cent; 72 per cent of all the defects were present in this type of steel. Most of the remaining defects were found in steels with a carbon content of more than 0,60 per cent, where the nitrogen content was substantially higher than in the lower-carbon steels. It is suggested that the defect arises from the combined effect of oxygen. nitrogen, and hydrogen. Its occurrence in low- and high-carbon steels is triggered by the formation of subcutaneous blowholes when the critical oxygen level for carbon monoxide blowholes is lowered by the presence of excessive amounts of hydrogen and nitrogen respectively.

A number of impending and actual pit wall failures have been observed and documented, which have been interpreted to initiate on newly generated structural features. This infers failure through intact rock. Failure mechanisms have been postulated resulting from circumferential stress, extensional strain and brittle flexure. These will be discussed in the context of the failures and the associated monitoring. The implications of failure initiating on ?unknown? features has a significant impact for deep open pit mines where designs are based on the expected structural regime. Being able to anticipate such failures is important for design. Equally important is management of such changes as they arise. In this context, monitoring using high resolution microseismic techniques will be discussed as a means of providing early warning of such failures.

In situ leaching tests with thiourea as the lixiviant were caried out in two worked-out stopes at the No. 6 shaft at Rand Leases Gold Mining Company. Dissolution rates of 0,9 and 0,7 9 of gold per week per 100 m2 of footwal area were achieved. A major disadvantage of the method seems to be the slow rate of dissolution of the gold, which is probably caused by poor contact and slow mass transfer between the lixiviant and the gold surfaces. Under full-scale application, the loss of lixiviant by leakage could also be a very important factor. Furthermore, the oxidation products of thiourea may 'poison' the activated carbon that is used for the recovery of the gold. The method may therefore be economically viable only in stopes that contain high values of residual gold.

The role of large, ultra-high-powered arc furnaces in a fully integrated steelworks for the production of flat products is outlined, and an account is given of the technological improvements that have been implemented over the past few years to enable the arc furnace to remain competitive against the conventional route using blast furnaces and top-blown-oxygen steelmaking (LD). Modern secondary refining facilities have been installed, enabling the arc furnace to operate at high production rates in the manufacture of high-quality flat products.

A survey was conducted so that the degree of corrosive, erosive, and abrasive attack on material-handling systems in the mining and mineral-processing industry could be assessed, and so that the areas of research and development that would be relevant to the needs of the industry could be determined. Of the 59 different mines that were invited to participate in the survey, 41 returned completed questionnaires, giving a return rate of 70 per cent. The total number of completed questionnaires amounted to 45. An analysis of the results shows that attack by erosion or abrasion is considered to occur more often than attack by corrosion. However, al three types of attack must be regarded as significant problems within the mining industry, since 52 per cent of the participating mines reported pump failures due to the inability of the materials of construction to withstand the operating conditions, and almost 90 per cent reported piping failures due to corrosion (22 per cent) or to erosion and abrasion (78 per cent).

Vanadium-based sulphuric acid catalyst has been utilized to oxidize SO2 to SO3 since the early 1900?s. This versatile product displaced the expensive and easily-poisoned platinum-based catalyst in nearly all applications by the 1930?s. MECS has been manufacturing the vanadium-based catalyst since 1925 and today is the leading supplier in the world of sulphuric acid catalysts in a variety of forms. Currently, MECS has world-wide customer/technical support for the catalyst as well as a dedicated catalyst manufacturing plant in Martinez, California. MECS also has a strong technical and research and development program dedicated to creating new and improved products and services. This paper will describe some of the technical details of vanadium-based sulphuric acid catalysts as well as offering a unique look into how caesium-promoted MECS catalysts can be used in single and double absorption acid plants, and off-gas plants running on irregular gas feeds, to reduce emissions and pre-heater run times. An update on MECS technical services extended for use in characterizing converter performance is also presented.

South Africa and Australia are the biggest suppliers of zircon sand to the international zirconium industry. However neither South Africa nor Australia is well known for zircon beneficiation. Geratech Zirconium Beneficiation Ltd (GZB) continued with additional research on sodium hydroxide (NaOH) cracking of zircon sand during 2002-2003. In 2003 GZB started extracting zirconium from zircon sand by means of NaOH cracking on a commercial scale. Experience has shown that temperature profile and atmospheric control inside the furnace is crucial for the beneficiation of zircon sand. Silica carryover to zirconium chemicals could result if a high temperature is used. Once the sodium silicate is extracted from the sodium zirconate and dissolved in hydrochloric acid, two distinct routes can be followed to precipitate various zirconium chemicals. The most common route is to precipitate zirconium oxychloride crystals (ZOC), with subsequent purification from all contaminants (crystal route). Less known is the process (liquid route) that involves the direct precipitation of zirconium basic sulphate (ZBS). This route will yield a less pure product, with contaminants such as silica and titanium. An important factor in this route is the prevention of silica gel formation, which could hamper final product filtration. For applications like paint drying (zirconium octoate) or antiperspirants (zirconium hydroxychloride) low levels of contaminants have no effect on the final product. The advantage of the liquid route is fewer production stages compared to the crystal route. The disadvantage of the liquid route is that the market for the products will be significantly smaller. The optimum solution could be a plant design that could cater for both routes. Another example of an application of zirconium chemicals is the use of ammonium zirconium carbonate (AZC) in the paper industry. Zirconium basic carbonate (ZBC) is dissolved in ammonium carbonate to produce AZC solution. AZC is used mainly in European countries in the paper industry. For example, carton boxes were initially produced with formaldehyde as the binder, however, it has now been replaced with AZC since formaldehyde is considered toxic. AZC reacts with the cellulose fibres in the paper to act as the binder. The resulting product is not toxic, and printing ink dries very quickly due to the porous paper structure. Other applications of zirconium chemicals involve the use of acid zirconium sulphate tetrahydrate (AZST), zirconium orthosulphate (ZOS), potassium zirconium carbonate (KZC), and zirconium hydrous oxide (ZHO). Fluoride-based zirconium chemicals like zirconium tetra-fluoride (ZrF4) and hexafluoro-zirconic acid (H2ZrF6) are used in the aluminium industry. Zirconium oxide (Zr02) can be produced from any of the abovementioned precipitated chemicals via a high-temperature decomposition process. The physical properties of such oxides can differ tremendously, depending on the final application. The fired density of sanitaryware is typically 5.8 g/cm3, compared to milling media at >6.1 g/cm3. The required fired density is achieved by controlling the precipitation and decomposition conditions for these two oxides. The same applies to stabilized and mixed oxides, for example where zirconium oxide acts as an oxygen carrier in fuel cells.

The current method employed to quantify the efficiency of separation of ferromagnetic ores by wet low intensity magnetic drum separators (WLIMS) incorporates the use of a conventional benchscale Davis Tube (DT) operating at a magnetic field intensity that is equivalent to that of the drum’s surface. However, empirical research has indicated that the magnetic force, or force index, rather than the magnetic field intensity, is the critical factor in the operation of the magnetic separator (Murariu and Svoboda, 2002). Furthermore, the current aforementioned practice would yield incorrect information as the magnetic field gradients produced by a typical WLIMS unit differs considerably from that of a bench-scale DT. In light of this, research on magnetite focusing primarily on the scale-up of DT results to pilotscale WLIMS were undertaken. The investigation entailed a comparative study between that of a typical WLIMS circuit and a bench-scale DT. The purpose was to practically evaluate the performance of a WLIMS, bench-marked against the traditional laboratory-scale DT unit. Moreover, the secondary objective was to produce a magnetite concentrate graded at 69% Fe, 95% -45μm, as a suitable source of separation media for use in the Dense Medium Separation (DMS) industry. Fundamental findings of previous works provided a framework for the study, however, a realworld approach was explored. Preliminary testwork conducted at Mintek investigated the performance of a DT and a typical multi-stage laboratory-scale WLIMS circuit (operating at 1000 Gauss at the surface). The results attained indicated that a DT operating at high intensities is comparable to a single rougher WLIMS stage. Additionally, it was observed that the three stage laboratory-scale WLIMS circuit performed similarly to the DT operating at 1000 Gauss. Moreover, piloting testwork was undertaken, carried out in larger 380mm drums, and the results attained showed a strong correlation with laboratory-scale findings. Empirical pillar design methods are commonly used in the mining industry. The parameters within which these methods are valid are frequently unknown to the user or ignored. In addition, empirical design may not consider essential parameters such as blasting effects, orebody dip and the presence of geological structures, which all adversely affect the stability of the pillars. This can result in potentially serious pillar design strength over-estimates. Although the commonly based tributary area method is generally conservative, as the spans are seldom that large relative to the depth, failing to consider other relevant parameters can result in errors. Problems associated with an under-designed pillar can range from a local pillar collapse to a catastrophic chain reaction collapse (or run). Over-designed pillars are generally safe but reduce the extraction of the orebody, thus adversely affecting the profitability of the mining operation. We used laboratory tests and numerical modelling to understand the effects of pillar orientation, blasting and the presence of discontinuities on pillar strength. Reduction factors were developed with these models to be implemented in conjunction with the existing empirical pillar design methods. For any pillar or mine design, once it is implemented, the actual performance of the system must be checked regularly by observation and monitoring and adjusted if needed. The pillar design approach outlined in this paper can better optimize the pillar mining method by considering other generally ignored but important parameters, thus improving safety, productivity, and economic aspects.

Float-sink analysis has wide application in the coal laboratory. This paper evaluates the established methods used for the float-sink analysis of fine coal, and then describes a new method and apparatus that can be used for material down to a few micrometres in size. The method is rapid and accurate, and requires only a small amount of sample. The results presented show close agreement with the float-sink analyses obtained by the more classical technique using separating columns. The new centrifugal method reduces the time required for the analysis by a factor of ten.

Stationary mine air control equipment enables monitoring of CH4 concentration only in sensor locations. CMC-4 individual indicator built into a caplight has been developed in Ukraine, extending CH4 monitoring to manned job sites. Major technical characteristics of the indicator are demonstrated. It features two operation thresholds: 1st threshold 1.0 to 2.0% vol. 2nd threshold 1.5 to 2.5% vol. Basic absolute accuracy ± 0.2% Caplight battery is a common power supply for the lamp and CH4 indicator, providing at least 10 hours of the system non-stop operation. Average pre-failure life is at least 10,000 hrs. It features: an explosion proof design and intrinsically safe test circuit; a small-sized sensor as an integral part of the caplight; a hybrid microcircuit to facilitate functioning of methane monitoring unit. The CMC-4 indicator weight is the weight of the caplight itself and equals 2.4 kg. A two-threshold design makes possible to distinguish between methane sources: slow accumulation due to diffusion or sudden rushes due to a gas-dynamic event. CMC-4 indicators in addition to stationary equipment minimize the risk of CH4 explosion underground determined as a product of accident intensity by calculated time interval.

This paper describes experimental investigations into the reductive decomposition of arsenopyrite/pyrite (FeAsS/FeS2), a gold and silver bearing iron/arsenic sulphide using metallic iron powder. The main objective was to establish and experimentally confirm the thermodynamic and kinetic feasibility of reductively decomposing the sulphide matrix for precious metals recovery. In this context, cyanidation leach tests were conducted on the reductive leach residues. The arsenopyrite/pyrite flotation concentrate, mainly studied in the hydrochloric acid medium, decomposed through the non?oxidative chemical dissolution reaction and the reductive decomposition reaction for the arsenopyrite and pyrite components, respectively. Desulphurization levels below 65% were achieved at pH values below 0.15 and iron to concentrate ratios above 1, and the system was characterized by overall very slow kinetics. The reaction system had a direct linear relationship with iron to concentrate ratio and an inverse relationship with pH. An analysis of the pyrite/iron galvanic system showed that pyrite forms a partially inert cathodic surface on which the anodic dissolution of iron occurs, supported by the hydrogen evolution reaction. This phenomenon explained the low desulphurization levels and the mineral decomposition seemed to be restricted to the non?oxidative chemical dissolution reaction for the arsenopyrite component. The cyanide leach of the reductive leach residues showed very little improvement in gold recovery. The reductive leach process for arsenopyrite/pyrite has considerable limitations in terms of both desulphurization and precious metals liberation. For the past 12 years, the Universities of Stellenbosch and Cape Town have hosted an annual symposium to discuss research topics in Minerals Processing. Since 1987, this meeting has been held under the auspices of the Western Cape Branch of the South African Institute of Mining and Metallurgy, and has enjoyed much national and international support. In 1993, in place of the usual Symposium, the Branch and Universities collaborated with CSM Associates Ltd and Minerals Engineering Journal is organizing the international Minerals Engineering '93 Conference in Cape Town.
