Keywords: Pyrometallurgy, furnace, KCM Nkana, Zambia The Nkana smelter was initially commissioned in 1931, with two reverberatory furnaces, two Peirce-Smith converters, and blister copper casting facilities. Reverberatory furnaces were the mainstay of production up until 1994, when an El Teniente Converter (CT) was installed to upgrade reverberatory furnace matte to white metal, prior to converting in conventional Peirce-Smith (PS) converters. In 2000, a decision was taken to increase the proportion of concentrate smelted in the CT by introduction of bone-dry concentrate injection through the tuyeres. A flash dryer with a nominal capacity of 1 200 metric tons per day of dry product, and associated tuyere injection system was commissioned in March 2004. Based on the projected concentrate arisings from the KCM mines into the future, as seen in 2004, it was decided to develop the CT to be the primary smelting vessel at Nkana, to handle a minimum of 1 250 tons per day of concentrate, and to operate only one reverberatory furnace in slag-cleaning mode pending a full evaluation of alternative slag-cleaning technologies. The anticipated cathode production from Nkana was to be in the range 140 to 150 000 tons per annum. This paper details the outcomes from trials that were carried out in August and September 2004, using two reverberatory furnaces for slag cleaning. The results of these trials, plus further work in October and November, provided confidence to move to one reverberatory furnace for slag cleaning in December 2004. With the advent of Vedanta as the majority shareholder in KCM at the end of 2004, the approach has been to maximize the available smelting capacity. Currently, two reverberatory furnaces and the CT are on-line, with the higher silica concentrates going to the reverberatory furnaces with an appropriate amount of pyrite, and the cleaner concentrates going to the CT. Expansion of the smelter is currently under investigation.

In this study, the detachment behaviour of 314 μm diameter silica particles from a single 3 mm diameter bubble rotating in a confined cavity connected to a cross-flowing water channel was investigated. The liquid cross-flow generated a rotating flow inside the confined cavity, which was quantified using 2D particle image velocimetry (PIV) measurements. The fluctuating (x-y) velocity components inside the cavity for each cross-flow velocity, U, were then used to estimate the corresponding time/volume average turbulence intensity values, Ti. Turbulence intensity ranged from 9.3-16.2%. In the absence of a bubble, the rotating vortex within the cavity created a pressure field which decreased towards the centre of the vortex; wherein the lowest pressure zone was located at the centre of the cavity. The vorticity into the cavity was found to increase with increasing the turbulence intensity. A bubble, both without and with particles attached, was introduced into the cavity under different flow conditions and its motion was tracked using the shadowgraphy technique. Experimentally, it was found that the bubble-particle aggregate was trapped at the centre of the cavity (low-pressure region) following a spiral trajectory. An interface resolved 3D computational fluid dynamics (CFD) model was developed to predict the particle detachment conditions within the confined cavity. CFDpredicted vorticity in the absence of a bubble agreed well with experimental observation. The CFD analysis indicated that the vorticity inside the cavity was not significantly changed when a single bubble was introduced. On this basis, the computed vorticity was utilised in describing the force balance applied to the attached particle. Computationally, it was found that the critical turbulence intensity, beyond which the particle was detached from the bubble, was 14%. This value was consistent with the experimental observation of detachment at Ti at 15.7%, and above, but not at lower values. Detailed monitoring of the response of the rock mass between rockbolt reinforcement units subjected to a simulated seismic source has been successfully conducted. This work has shown the increase in amplification of the Peak Particle Velocity (PPV) with distance from a rock bolt unit, and, a minimum PPV for rockburst damage for the given site characteristics. This understanding, at this site, will allow the design of a suitable rock bolt spacing to prevent unravelling of the rock mass between the rock bolt units for a given level of seismicity. Or, alternatively, an estimation of the requirement for a suitable fabric support system, for the anticipated level of seismicity, can be made.

The concepts involved in flotation research are discussed and aims are presented. Three different methods of investigation can be used, all of which are applied at the National Institute for Metallurgy (N.I.M.), and these are the empirical, trial and error method, the chemical engineering method, and the physicochemical approaches. This paper is devoted to the last of these. Because of the complexity of the physicochemical interactions involved, the work has, to a large extent, been concentrated on only one aspect, viz. the interaction between the mineral surface and reagents in solution, which was considered of major importance in the understanding of the process. The aspects on which work has been done are the concentration of uranium, the reaction between salt minerals and fatty acids, mixed xanthate-cationic collector systems, and the reaction between sulphide minerals and thiol reagents. Selected problems from the first two of these are discussed in some detail and deal with the agglomeration flotation of uranium and the chemical control of the flotation process for phoscorite. A detailed discussion is also presented of the progress made in the understanding of the interaction between sulphide minerals and thiol reagents, which is of more general application. Finally, an indication is given of the future direction of physicochemical research at the N.I.M.

Means for the scaling up of such mills are suggested, and tests on a prototype mill are described. Despite the high lining wear in the centrifugal machine, which reduces its productive availability, its other advantages suggest that there is merit in pursuing its further development.

The technique of backfilling in the gold mining industry is dependent on the dewatering of slurry to form a solid support system. In many cases flocculants are added to the slurry to increase the rate of dewatering. To ensure that a stable support is obtained it is important that the chemistry, application and limitations of these flocculant additives are understood. Flocculant additives have to be added at a point where minimum shear will occur. (Shear occurs when a flocculant is exposed to excess energy resulting in breakdown, of the floc.) To ensure that optimum results are obtained it is important that personnel involved are trained to use the flocculant additives and dosing equipment correctly.

Rock bolt integrity is a critical issue for the mining industry because of its influence on the safety of mining operations. Guided ultrasonic wave testing of the defects associated with resin-anchored rock bolts was investigated. Axisymmetrical and three-dimensional finite element models were built, one of a partially encapsulated bolt and the other of a bolt with a simulated local corrosion crack. Experimental bolts were then installed in a testing block and typical responses were compared to finite element models of different defect scenarios. Encouraging results were obtained for the smaller axisymmetrical and three-dimensional finite element models, as well as during the experimental investigation. It is recommended that software with energy-absorbing elements should be utilized to consider higher frequencies and longer bolts. Once the integrity of models such as these has been established, the models could in principle be used to train neural networks for use in commercial equipment to determine the integrity of the installed bolt.

Water is a valuable and in many areas a scarce resource. Governmental legislation regulates the environmental impact of water usage and wastewater disposal through the issue of licenses. These requirements mean that hydrometallurgical refineries must ensure that water consumption and water disposal is managed on a continuous basis in order to prevent the repeal of their operating license. Water balances are often overlooked during the design of a hydrometallurgical refinery. Recent changes in environmental legislation have forced both design engineers and operational management to review water use and disposal within these processes. Unlike concentrators where water can easily be recovered by recycling from tailing dams, water introduced into hydrometallurgical refineries becomes contaminated with soluble metals and thus requires pre-treatment prior to disposal. This paper discusses the various concerns that need to be considered during design and operation of hydrometallurgical refineries with respect to the water balance.

Outotec?s direct leaching process is an atmospheric leaching process for sulphidic zinc concentrates. The direct leaching process, based on special leaching reactors developed by Outokumpu, is the most economical way to produce electrolytic zinc. The production scale applications of the process realized so far are in use at Boliden?s Kokkola and Odda zinc plants. A new full-scale application of Outotec?s direct leaching process will be started in 2008 in China. The process is integrated to the existing production plant, replacing part of the old production facilities by modern technology. Besides high zinc extraction the plant expansion and modernization offers also indium recovery, iron precipitation and solution purification processes. The process equipment includes tailor-made reactors designed on the basis of the work and experience of Outotec research center. Ferroalloy production is an energy-intensive industrial sector with significant CO2 emissions. In this paper the current situation in ferroalloy processes is discussed from the standpoint of global environmental issues, trends and development. Progress and data of ferroalloys production are frequently compared with the steel industry, which is a closely related sector and the main user of ferroalloys. Emission factors of processes and electricity production are examined as well as possibilities and future scenarios of how to diminish CO2 emissions. As a part of this study a questionnaire was submitted to experts in the field of ferroalloys worldwide to survey opinions on the ferroalloy industry today and in the near future (2020). Eighteen questions concerning raw materials, energy, environmental aspects, by-products and economic aspects were responded to by seventeen experts, the answers were analysed and conclusions were drawn. AUTHORS' REPLY TO DISCUSSION In his contribution to our paper Dr Lloyd makes two criticisms: The first criticism, as we interpret it, is that the agglomerate flotation process that we described is not really necessary because previously described processes effect almost the same results or could be made to give the same results by including sufficient paraffin in the reagent combination.

The Rhodesian approach to the vegetating of slimes dams by J. R. C. HILL, B.Sc.(Agric.) (Visitor) and W. F. NOTHARD (Visitor) To prevent environmental pollution from mine dumps, it is necessary to stabilize them either mechanically or biologically. In the long term biological stabilization is more attractive because of its permanent nature. Initially, the basis of stabilization is in the correct siting and construction of the dump. The main toxic factors influencing plant growth on Rhodesian mine dumps are arsenic, antimony, copper, nickel, a high ratio of magnesium to calcium, excessive soluble salts, high pH, and Iow macronutrient content. Root-growth studies in culture solution and pot experiments are used to supplement information on the suitability of plant material obtained from replicated field trials on mine dumps. In addition to the selection of plants for toxic tolerance, it is advisable to provide multiple-layer protection with trees, shrubs, and grasses. Further, a range of different plant species gives greater biological stability. Protection must be provided for young plants against wind erosion and the abrasive effects of windblown sand. Planted wind breaks are preferred to mechanical forms; windrows of garden refuse make good wind breaks and at the same time introduce organic material to the dump and provide a good environment for seedling establishment. The use of artificial fertilizers and sewage effluent is recommended to hasten the development of a complete and protective plant cover.

This paper describes a numerical procedure for the computation of the displacements and stresses induced by the mining of a tabular ore deposit in faulted ground. The numerical procedure is based on the displacement discontinuity method, which can be regarded as an application of Salamon's 'face element principle' to cases in which the reef plane is faulted into several sections, or even folded in an arbitrary way. An element of a fault is modelled in the same manner as an element of the reef, except that a fault element is allowed to undergo permanent inelastic deformation (i.e., slip) if the stresses transmitted through the fault-filling material satisfy a Mohr-Coulomb yield condition. An iterative technique for the incorporation of a Mohr-Coulomb yield condition in the general displacement discontinuity method is explained. This technique is illustrated by means of a simple example involving the mining of a flat-lying reef intersected by a fault. The displacements and stresses at selected locations along the fault are examined as the reef is mined, element by element. A consideration of the energy changes reveals that the occurrence of slip along a fault leads to a sudden increase in the energy release rate due to mining as the excavation intersects the fault. The energy release rate then falls off abruptly to a value less than that which would occur in the absence of any slip, and gradually builds up to re-establish the conditions that would exist in unfaulted ground.

This paper explores the behaviour of methane in the goaf during longwall mining, together with some methods for the control of methane emissions into the goaf, the working face, and the ventilation system. Experimental work done at Twistdraai Colliery, Sasol Coal, is referred to, as well as the gas-drainage system being practised at West Cliff Colliery in New South Wales, Australia. Gas drainage is discussed briefly, and certain suggestions are made in regard to coal mining in South Africa.

Introducing your Council. Mr J. S. Freer, Pr. Eng., after matriculating at Michaelhouse in 1944, obtained a B.8c. degree in chemistry and biology (1948) and a B.Sc. (Hons.) in chemistry (1949) from the University of the Witwatersrand. Mr G. C. Thompson matriculated at Dale College in 1951. He then attended the University of the Witwatersrand, where he obtained a B.8c. (Min. Eng.) in 1959. Mr P. T. Fewell was born and educated in the United Kingdom. After obtaining the degree of Bachelor of Engineering (Mining) in 1958 at Sheffield University, he emigrated to South Africa. DtP. R. Jochens, Pr. Eng., has been a member of Council since 1974, serving as President in 1980-1981.

In order to systematically study the size effect on the shear strength of rock joints, this study used the computer-aided-manufacturing system to reproduce the artificial rock joints for saw-toothed joints, Barton's standard joint profiles of JRC = 4~6 and 18~20, and natural rock joint profiles. We divided, enlarged, reduced, and assembled these joint profiles to obtain joint specimens of various sizes ranging from 75 mm to 300 mm in length. The shear strengths of these joint specimens were tested under different normal stresses using a direct shear test apparatus. The surface conditions of the joints at failure were also examined. The size and geometry effects on the shear strengths of these joints of various sizes and configurations were evaluated based on the test results. Um die künstlichen Trennflächen für reguläre dreieckige Trennflächen, Bartonsche standardmäßige Querschnitte der Trennflächen von JRC = 4~6 und 18~20 und natürliche Querschnitte von Trennflächen wiederherzustellen, benutzt diese Forschungsarbeit das Computergestützte-Erstellungssystem, damit die Maßstabswirkung auf die Scherfestigkeit von Trennflächen systematisch untersucht werden kann. Die Querschnitte werden geteilt, vergrößert, verkleinert und zusammengesetzt, um Trennflächenproben in Längen variierend von 75 mm bis 300 mm zu erhalten. Die Scherfestigkeit dieser Trennflächenproben wird unter unterschiedlichen Normalspannungen mit einem Direktscherversuchsgerät getestet. Die Querschnittszustände der Trennflächen bei Versagen werden ebenfalls untersucht. Nach den Untersuchungsergebnissen werden die Maßstabs- und Geometriewirkung auf die Scherfestigkeit dieser Trennflächen verschiedener Größen und Konfigurationen ausgewertet. Pour étudier systématiquement l’effet de la dimension des fractures des roches sur leur résistance au cisaillement un système de creation de fractures artificielles à l’ordinateur a été employé. Des fractures artificielles triangulaires, profils de fractures de Barton avec JRC = 4~6 et 18~20, et profils de fractures naturelles ont été reproduits. Les profils des fractures ont été arrangés de manière à obtenir des échantillons de longueur entre 75 et 300 mm. Une boîte de cisaillement a été utilisée pour étudier la résistance des fractures au cisaillement, sous plusieurs conditions de contraintes normales. Les conditions superficielles des fractures après rupture ont été étudiées. Les résultats de ces essais, effectués sur plusieurs échantillons de dimensions et configurations variées, ont contribué à établir l’influence des dimensions et de la géométrie des fractures sur leur résistance au cisaillement.

ABSTRACT: One alternative to close a radioactive waste repository in rock salt is the construction of a “Cross Section Closure (CSC)“ sealing barrier. The proposed material for the CSC is highly compacted bentonite. To investigate the swelling behaviour of a highly compacted bentonite a large number of laboratory tests were performed. In addition, large scale model test were carried out to demonstrate the development of a nearly homogeneous and isotropic swelling pressure. The results of the large scale model tests were interpreted numerically based on the models for stress-strain behaviour and water uptake which are implemented in the finite element codes FEST03 and HYDOPO. The investigations show a good agreement of the results of the model tests and the corresponding analyses and show, that the theoretical models are capable of describing the behaviour of sealing structures based on highly compacted bentonite. ZUSAMMENFASSUNG: Eine Möglichkeit für den Verschluß eines Endlagers für radioaktive Abfälle im Steinsalz ist die Konstruktion einer Querschnittsabdichtung aus hochverdichtetem Bentonit. Zur Untersuchung des Quellverhaltens von hochverdichtetem Bentonit wurden eine große Anzahl von Laborversuchen durchgeführt. Um die Entwicklung eines nahezu homogenen und isotropen Quelldrucks nachzuweisen, wurden darüber hinaus auch Modellversuche in größerem Maßstab durchgeführt. Die Ergebnisse dieser Modellversuche wurden im Hinblick auf die Wasseraufnahme und das Spannungs-Verformungsverhalten mit Hilfe numerischer Berechnungen mit den finite Element Programmen FEST 03 und HYDOPO interpretiert. Die Untersuchungen zeigen gute Übereinstimmungen zwischen Versuchs- und Berechnungsergebnissen. Die numerischen Modelle sind somit geeignet, das Verhalten von Abdichtungsbauwerken aus hochverdichtetem Bentonit zutreffend zu beschreiben. RÉSUMÉ: Une possibilité pour fermer un dépôt final de déchets radioactifs dans sel gemme est la construction d'un étanchement de coupe transversale, fabriqué de bentonite fortement compacté. Pour étudier le comportement de gonflement de bentonite fortement compacté, de nombreux essais en laboratoire ont été exécutés. En outre, des essais sur modèle sur une plus grande échelle ont aussi été exécutes afin de prouver le développement d'une pression de gonflement à peu près homogène et isotrope. Les résultats de ces essais sur modèle étaient interprétés en vue de l'absorption d'eau et du comportement contraintes-déformations par le moyen de calculs numériques avec les programmes d'éléments finis FEST03 et HYDOPO. Les études montrent de bonnes conformités entre des résultats d'essai et de calcul. Les modèles numériques sont ainsi capables de décrire justement le comportement d'ouvrages d'étanchement fabriqués de bentonite fortement compacté.

The importance of the minerals industry in the economy of the country is discussed, and the tremendous changes that have taken place over the past two decades, including the widespread application of computers and the use of mechanization, are outlined. A discussion of the future of the minerals industry points out that, with the rise in the price of gold, the life of the gold-mining industry can be expected to extend beyond that previously predicted, and that the demand for uranium, which has been depressed, is uncertain. As a result of the oil crisis, the demand for coal has increased and large expansion programmes are planned. These involve coal exports and the use of coal for the generation of electric power, for the production of liquid fuels, and for the smelting of metals. Technical challenges face engineers in every avenue of the minerals industry: in deep gold mines, underground coal mines, strip coal mines, and open-pit mines. Studies indicate that only one-third of the demand for trained mining and metallurgical engineers is being met and that the position is worsening. However, there are indications that the industry is succeeding in attracting more engineering students, and the supply is expected to improve. These efforts should be co-ordinated, expanded, and intensified. There is a need to ensure that sufficient teaching staff of the right calibre and experience are attracted to universities and technikons. The first degree course is comprehensive and basic, and specialization through post-graduate study should be encouraged. The influence of national service on the education and training of engineers is discussed.
