Process control optimisation depends a lot on the availability of timely data from production to give operators a chance to make adjustments before potential process upsets or disruptions happen. A lot of data is already available with newer and updated machine technologies, but what about the process upsets coming from the raw materials that we use? They are natural products and therefore they are not of a stable composition or mineralogy. The production process depends on a certain chemical or mineralogical stability of the raw materials when they come to a roaster, kiln or sintering stage. Only then can the proposed reactions take place and the equipment be operated at stable temperatures. Laboratory analytical technologies have the limitation that they depend on representative samples and have a long time delay. Therefore online (real time) analysers are used nowadays in mining applications to obtain an early indication of the actual mined or to-be-processed ore. Most available technologies can only analyse inorganic content on an oxide or elemental level. Near infrared (NIR)- based online analysers can overcome that limitation and give a real time analysis of organic as well as inorganic composition, if required on a mineral level. The paper will present two case studies where the NIR online technology was successfully adapted.: a) Optimising refractory gold ore processing at the Goldstrike roaster operation b) Optimising the sinter process at a Japanese manufacturer. Traditionally, dithiocarbonates (xanthates) have been the preferred collectors for the flotation of platinum-bearing sulphides. However, collector development has led to trithiocarbonates (TTC), which have proven to be very effective bulk sulphide collectors. The interest in TTC flotation behaviour is currently focused on the interaction of these collectors with other collectors, specifically the dithicarbonates. Batch-flotation research has shown synergism to exist among dithiocarbonate, dithiophosphate and trithiocarbonate collectors. Increased sulphide recoveries, both for the first-minute and final concentrate, were realized using mixtures of these collectors relative to the standard.

Laboratory bias is a universal problem in all branches of analytical science. It results from differences in methods, techniques, equipment, and calibrations between laboratories. Notwithstanding that it is a property that can be measured by the use of standards or by inter-laboratory testing, laboratory bias remains a material issue for the mining industry. There is extensive literature and clear guidelines on measurement from the International Organization for Standardization (ISO) and its worldwide federation of national standards bodies (ISO member bodies) and from the science of metrology. ISO guides cover the manufacture and use of standards. An accessible source of literature covering laboratory quality control comes from the public health sector, particularly pathology. There is little doubt in financial reporting rules about the meaning of materiality. Public reporting guidelines are clear that material matters need to be disclosed for investors. Unfortunately there is currently no clear guidance what to do about biased assay results in mineral industry public reporting guidelines. This paper reviews the requirements for the manufacture and use of reference materials, public reporting requirements in the mining industry, and presents proposals to improve management and reporting of laboratory biases. Konkola No 3 shaft experienced severe mining-induced stress and time-related deterioration in ground conditions in an area where an over-cut and bench (OCB) mining method was used to extract a shallow dipping wide orebody. This caused an unacceptable risk for safe mining operations to sustain the required levels of production. After a review of the conditions it was decided to change the mining method to CASCADE to recover ore in the affected area and modify the OCB method and use a modified over-cut and bench method (MOCB) for new mining sections. This paper describes the geotechnical criteria included to derive the mining standards for the MOCB. The geotechnical risks are identified and taken into account to develop stope design parameters, stoping sequences and support requirements. A monitoring programme to assess conditions as mining progresses is also discussed.

It is an honour to be invited as a speaker to this ICCR conference and a pleasure to be with you here in South Africa. I have been asked to talk about the competitiveness of coal versus other energy alternatives. Coal supplies nearly one-quarter of the global primary energy. Its most direct competitors are gas, nuclear and renewables. Oil is predominantly for transport fuels. Fuel oil is competitive with coal when crude is below its long-run average price and has some niche opportunities. But I will confine my comments to nuclear, renewables and particularly natural gas as the most potent current competitive threat to coal. Competitiveness is more than just cost and price; there is environmental acceptability, security or reliability and increasingly image. These factors are more of a spectrum than discrete issues. Dollars and cents remain the key issue for competitiveness but one must recognize the impact of politics in sustainable development and energy security.

TiB2 and CeO2 particle-reinforced Al6061 hybrid composites were manufactured using stir casting and hot rolling techniques. The base alloy and composites were hot-rolled at 500ºC and a 50% reduction was achieved through 12 passes. The effect of varying TiB2 and CeO2 particle additions on the microstructure and mechanical properties of the Al6061 matrix was studied. Scanning electron microscopy showed uniform dispersion of both the reinforcements, with good interfacial bonding. Microhardness and tensile properties like yield and tensile strength were found to be higher for hybrid composite with 2.5% TiB2 and 2.5% CeO2 compared to Al6061 alloy and other hybrid composites. The increased tensile strength is attributed to good dispersion and interfacial bonding between the particles and Al6061 matrix. Fracture analysis using a scanning electron microscope revealed ductile fracture for the Al6061 alloy and mixed characteristics of ductile-brittle fracture for hybrid composites

During steelmaking, one important factor for production efficiency is the free opening of the ladle nozzle during continuous casting. Free opening occurs when the well filler sand and the steel flow freely when the slide gate is opened. Well filler sands are used for the slide gate of a ladle to separate the slide gate refractory and the molten steel. The well filler sand is partially sintered by the heat of the molten metal, which can result in the ladle nozzle failing to open if the sand is not sintered to an appropriate extent. It is therefore of great importance that the sintering behaviour of well filler sand is understood. We studied the effect of the well filler sand chemistry on its sintering properties. Samples of well filler sand with various chemical compositions were sintered in a high-temperature chamber furnace. Quantitative X-ray diffraction (XRD), inductively coupled plasma optical emission spectrometry (ICPOES), and wavelength dispersive spectrometry (WDS) by electron microprobe analysis (EMPA) were used to analyse the various well filler sand mixes. Points of analysis were indicated on backscattered electron (BSE) micrographs. Quantitative element mapping was undertaken by energy dispersive spectrometry (EDS). Thermodynamic calculations in FactSage predicted the percentage liquid phase present for the various well filler sand compositions at equilibrium conditions. The results of this work show that the degree of sintering of chromite-silica well filler sand depends strongly on the silica content. The amount of liquid phase formed increases with increasing silica content.

The problem of determining the optimum exploitation life of machinery, namely the optimum time for machinery and equipment replacement, represents a complex and highly responsible engineering task. Taking into consideration the situation prevailing at coal pit mines in Yugoslavia, the tasks of this class are very complex and difficult. To make a decision on replacement of capital equipment and machinery, such as bucket wheel excavators within the mentioned systems, understands a management task of utmost responsibility. It requires high professional and analytical knowledge as well as the reliable arguments, based on multidisciplinary professional approach. In this paper, the authors present their views on the problem of establishing the optimum exploitation life of bucket wheel excavators, offering an algorithm, based on dynamic programming, as a solution. A wide range of drill holes and process streams are sampled for resource estimation, grade control and contractual purposes in the minerals industry. However, despite the availability of training courses, conferences and both national and international standards on correct sampling practices, it is still surprising how often little attention is given to ensuring that representative samples are collected for analysis. The reason for this is that the responsibility for sampling is often entrusted to personnel who do not appreciate the significance and importance of sampling, with cost being the main driving force rather than whether the sample is representative of the material from which it was extracted. This seriously undermines the precision and accuracy of the analyses subsequently generated and can render the analysis process a total waste of time and money and expose mining companies to serious, potential, financial losses. Company management needs to reverse this situation and ensure that sampling is given the attention it deserves to generate representative samples for analysis.

In constructing a financial model of a project significant effort is expended on capital and operating cost estimation, commodity price forecasts, and choice of discount rates while uncertainty in the primary input, the reserve, is often completely overlooked. The aim of this paper is to highlight the impact of uncertainty in the resource/reserve estimation process on the assessment of the financial performance of a project. Four qualitative processes have an impact on resource/reserve uncertainty. These stages are: 1.Ore definition 2.Geological interpretation 3.Resource estimation 4.Ore reserve estimation and mine planning. Each stage contains a number of tasks that may be considered as key performance activities (KPAs). Optimizing the manner in which these KPAs are completed can remove a great deal of uncertainty and error from the resource/reserve process. Examination of these KPAs within a company can also provide an insight to the quality of the information underlying the project. This will allow the company to identify any shortcomings in the data and to assess the resulting risks (Gilfillan, 1998). A hypothetical financial model based on a gold operation has been used to estimate the potential effect of resource/reserve uncertainty on revenue. Monte Carlo simulation has been employed to simulate a number of hypothetical scenarios: 1.a base case scenario which assumes no major errors or biases, but contains realistic margins for uncertainty that would exist in any project where work is being completed to the limit of best endeavours 2.a poor sampling scenario which assumes poor sampling practice and lack of understanding of sample preparation 3.a poor resource estimation scenario which assumes poor modelling and inappropriate choice of interpolation technique, and 4. a ?typical? scenario which represents a project where the majority of KPAs are not performed as best as they could be. The results show that realistic uncertainty ranges can generate changes in the estimate of potential revenue of plus or minus 30%.Therefore, it is important to allow for errors in these processes in any financial analysis or feasibility study. It is recommended that, when building a financial model, are view of relevant resource/reserve KPAs be carried out and appropriate ranges for uncertainty be applied to provide a range of potential outcomes. These outcomes can then be factored into the detailed cash flow analysis in order to ensure that technical uncertainty is built into financial decisions.

De Beers' Finsch Mine is situated in the Northern Cape province, 170 km northwest of Kimberley. The concentrator facility, designed and constructed by Bateman Engineering, was commissioned in 1967 and upgraded in 1979 using diamond liberation and extraction technology available at the time of design. Consideration of the economic, environmental, and social impacts associated with the life-cycle of a technology is of increasing importance for decision-making in industry. It has been suggested that economic assessment of technology deployment projects requires the translation of associated environmental effects into monetary values. This paper introduces an approach for identifying and evaluating environmental damage in monetary terms. The approach groups the environmental impacts associated with a technology life-cycle system into four main criteria: air, water, land, and mined abiotic resources. The valuation of the impacts on the resources consists of an economic cost benefit analysis (CBA) procedure that comprises four steps: the compiling of an impact inventory, a monetary valuation of the inventory, discounting, and a risk/uncertainty analysis. The monetary valuation step for impacts on air resources is primarily based on published externality costs for Europe and the United States, which are adopted and converted to reflect the South African context. Local opportunity costs are utilized for the other resource criteria. The damage costs are transformed into South African Rand at 2005 prices. The paper demonstrates how the approach may be applied in the assessment of projects in the metallurgical industry. Shortcomings in the approach are identified. For example, not all of the aspects that are considered necessary to assess environmental performances comprehensively can be valued in monetary terms. Also, certain values, specifically those pertaining to opportunity costs, need to be determined on a case-by-case basis. Furthermore, the uncertainties associated with the indicators obtained may strongly influence the usability of the results of an environmental performance assessment, e.g. future damage costs will change with fluctuations in the markets. It is concluded that although such an approach has merit in increasing the understanding of the potential financial implications of a technology?s environmental performance, further research is required to improve the approach described if it is to be used further in the South African metallurgical industry. Damage cost estimates that are specific to South Africa need to be developed to reduce uncertainty, and the combination of both quantitative and qualitative approaches is recommended for comprehensive sustain-ability decision-making.

Recovered activated carbon fines result from processing of ore and concentrates via cyanide leaching and sorption of valuable metals on carbon at gold-mining plants. This intermediate product is characterised by the particles sized smaller than 0.6 mm and gold grade up to 300-500 g/t. Processing of carbon fines with recovery of valuable metals is not available at many plants due to the lack of optimal technology. The paper describes the testwork and development of an efficient technology to process carbon fines with the recovery of valuable metals into the target gold alloy. This innovative technology involves pelletising of fine activated carbon particles using an organic binder, drying and further firing of pellets in a grate fired furnace at 800-900 °С. The produced ash is subject to sintering with sodium nitrate and hydroxide at 600-700°С. The sintered ash is then leached in water. The insoluble residue containing gold and silver is removed by filtration, dried and smelted to produce gold alloy. Water solution containing sulphur and arsenic is subject to detoxification. Processing of recovered carbon fines according to the developed technology implies the use of standard full-scale equipment. The offered method to treat gold-bearing carbon fines was patented by the Eurasian Patent Office. The primary factor contributing to the profitability of a platinum mine and its associated concentrator is the time taken from the first hoist of material from underground to the first batch of concentrate shipped. To minimize the time it would take to produce concentrate without stopping because of a lack of feed material a project was undertaken to integrate the mining model with a concentrator production schedule () in the most capital-effective manner. A secondary goal was to ensure detailed stockpiling requirements, as the concentrator is in an area where ?visual pollution? is to be avoided. To achieve this a dynamic stockpile model was created utilizing the mine production schedule resolved into a daily production figure. Four different concentrator development models were then proposed. The difference between the mine production and concentrator consumption was integrated over the life of the mine to provide the accumulated stockpile tonnages for both Merensky and UG2 ores. The stockpile levels were never allowed to fall below zero to prevent a situation where the concentrator was operational without feed material,. When a development option was selected, the standard metallurgical performance calculations were used to derive a concentrate production schedule, that was then used as a basis for commercial concentrate sale negotiations.

The size of the particle plays an important role in the flotation of minerals. Comminution allows the release of valuable species and their subsequent recovery. Then, the degree of concentration and recovery will depend on the size of the particle. In this work, we investigated the flotation of coarse particles (-850 +150 μm) of copper ores when using the fluidized-bed separator (HydroFloat® cell) and compared it with the process of conventional flotation with medium size particle (-150 μm) (Metso cell) using seawater. Sulfide impurities in iron ore concentrates play an important role in designing pelletising and steel making plants. Therefore attempts are made to keep the sulfur content of the final concentrate produced by the plants as low as possible. Generally, in the beneficiation process of iron ore concentrate, the removal of sulfur is performed through magnetic separation systems, followed by reverse flotation. The sulfide content of the iron ore concentrates originated from two main sources, including pyrite and pyrrhotite. In this research, in order to compare the floating capability of these two types of sulfide minerals, two iron ore concentrates with different sulfide constituents, pyrite or pyrrhotite, were selected. Reverse flotation tests were done separately on these samples under similar conditions. Process parameters considered for the tests included pH (2, 4, 6, 8 and 10), collector consumption (150, 200, 250, 300 and 350 g/t) and frother consumption (40, 50, 60, 70 and 80 g/t). Potassium Amyl Xanthate (PAX) and Methyl Isobutyl Carbinol (MIBC) were the collector and frother used in the tests, respectively. For modelling and optimising process parameters, the Central Composite Design (CCD) method was applied to the test results. Empirical coded equations were obtained for responses involving weight recovery, Fe recovery, Fe grade and S grade. Finally, comparison of test results revealed that the elimination recovery of pyrite sulfides was far greater than pyrrhotite sulfides, and it was possible to remove 84% sulfur content of the pyrite sample compared to minus 30% for the pyrrhotite sample.
