The plants integrated in the PhosAgro group of companies perform processes from scientific research to the project, from ore mining to shipment of fertilisers and feed additives to consumers. An extensive process chain maintains smooth interaction at all stages from research to production. As an example, the paper shows the revamp of two beneficiation plants (ANOF-2 and ANOF-3), requiring a comprehensive approach to task solving. The intention of the revamp was to increase the total yield of apatite and nepheline concentrate, taking into account the gradual decline in the quality of ore being processed and ensuring the yield stability of final products during re-equipment of the plants. At ANOF-3, the crushing and grinding cycle was modernised, the production of nepheline concentrate was implemented, and the capacity of apatite flotation, dehydration, and drying was increased. At ANOF-2 a new process chain was implemented for the production of apatite concentrate in workshops previously used for the production of nepheline concentrate. The main building was withdrawn from operation, where ore grinding, apatite flotation and apatite concentrate thickening had been carried out. The total increase in apatite concentrate yield at two beneficiation plants was 1.3 times. A further increase in concentrate production is planned. There are many underground mining software tools available to plan and schedule the development of underground mines. A shortfall of these tools is the optimization of the underground equipment and strategy in order to maximize the development rate. This paper will illustrate how the SimMine® software was used to maximize underground development at Petra Diamonds' Cullinan Diamond Mine. It will also determine the effect of various development strategies and equipment capacities on the underground development rate and pinpoint potential bottlenecks in the mine development cycle.

Flotation is one of the most important processes in the copper production industry. The copper grade in the concentrate is a pivotal indicator of the flotation process performance. However, it is difficult to achieve real-time measurement through hardware sensors. Based on the production data provided by an industrial operation, a novel soft sensor based on multi-layer perceptron (MLP) is proposed for effective monitoring of this pivotal indicator. The proposed soft sensor uses the nonnegative garrote (NNG) to perform global variable selection for MLP, while a local search (LS) approach is incorporated to improve the model presented by NNG. Simulation results show that the proposed algorithm has higher prediction accuracy and better model simplicity than other algorithms. Furthermore, the variables selected are consistent with the field experience, and the developed model can provide reference of feedback control for the optimisation of the process. Static dissolution of CaO into a CaO-SiO2-Al2O3slag and slags with additional fluxing agents (fluorspar, nepheline syenite and ilmenite) was studied. The slag was packed into dense CaO crucibles and heated to 1500ºC /1600ºC. After reaction, the crucible was air cooled and cross-sectioned. The development of the Ca2SiO4 phase and concentration profiles of various cations across the reaction zone were examined by Electron Probe Micro Analysis. At 1500ºC, a Ca2SiO4layer was found to form at the CaO/slag interface. No such layer was evident at 1600ºC. Ilmenite and nepheline syenite were found to be effective substitutes for fluorspar, increasing the rate of CaO dissolution.

This study investigates the use of appropriate seating systems for the control of whole-body vibration exposure in vehicles used in the SA mining industry. Six suspension seats were tested with six test subjects to determine the most suitable seat for an articulated dump truck based on the EM1 requirement in ISO 7096 (2000) standards. Transmissibility functions were measured in the laboratory using the newly commissioned Dynamic Seat Testing Facility with two excitation levels of 1m/s2 and 2 m/s2 r.m.s. in the 0.5 - 30 Hz frequency range. SEAT values were calculated for two input spectrums, the EM1 input spectrum specified as in ISO 7096:2000 and measured road vibration data measured on a typical articulated dump truck. The averaged SEAT value calculations indicated that not one of the seats will qualify as an ISO 7096 (2000) suspension seat but that it is possible to select a seat that will significantly reduce the vibration the driver will be exposed to.

The aim of this study was to develop an in-house tensile testing procedure that would yield accurate and reproducible parameters as input material properties into computational models for numerical simulations of the mechanical behaviour of TM380 mild steel. To achieve this objective, we reviewed the ISO 6892:2009 tensile testing standard along with reported good practice guidelines. Tensile tests were conducted on a dog-bone shaped TM380 mild steel specimen with strain gauges attached on either side, to monitor alignment and measure strain, using three different types of tensile testing machines. Parameters quantified included yield stress, ultimate tensile strength, and modulus of elasticity. The values of these parameters were found to be in agreement with the values supplied by the manufacturer's specification and showed minimal variations between laboratories. Thus it can be concluded that the tensile test procedure used resulted in accurate and reproducible results. The strain values calculated as per standard were in disagreement with those determined from extensometer and strain gauges and resulted in lower elastic modulus values. This confirms that the current testing procedures require the use of long-range strain gauges or extensometer to determine the strain. A chemical analysis was conducted to verify the specification by the manufacturer. The specimen was found to be fairly homogeneous with minor sulphide inclusions. The micrographs reveal a pearlite and ferrite structure typical of mild steel, and the fractographs show a dimpled surface typical of ductile fracture, which is an attribute of mild steel.

A large opencast gold mining company in Africa had just completed a feasibility study for the expansion of the operations. A traditional net present value project valuation methodology had been used that showed a very positive net present value (NPV). The project team had conducted a qualitative risk assessment that identified and logged all potential project risks and had subjectively incorporated ?risk? via the discount rate and other assumption contingencies around gold price expectations, operating parameters etc. Management requested that an independent quantitative risk modelling approach be adopted to obtain a better understanding of the impact of risk on the overall project valuation and confidence level in the final valuation. A detailed project valuation model was configured in the Carbon Modelling Technology and the stochastic modelling module used to perform the Monte Carlo simulations. Analysis of historical operational performance data relating to actual achievements versus planned and budget determined the historical variability of the underlying parameters as well as variance to budget. This was done at a detailed level for mining rates and costs, processing rate, costs and recovery, and other operational efficiency measures. External market assumptions relating to gold price, exchange rate, and inflation were modelled and the dependency between them modelled using a copula. This case study will demonstrate the approach taken to building and populating the quantitative risk model and the overall results of the Monte Carlo simulation. The final valuation demonstrated that the project had a 44 percent probability of an NPV less than zero i.e. 44 percent chance of project finance loss.

Remediation of the environmental (and social) disturbances caused by opencast brown coal mining in the past in north-west Bohemia isa priority for state environmental policy. In order to provide a concept for full restoration of land following disturbance by opencast mining, a special interdisciplinary project supported by a grant from the Czech Ministry of Environment was started in 2000. The initial stage of the project was intended to summarize and evaluate the findings and the works carried out in connection with various reclamation activities in the afflicted area over a period of more than 50 years. The main aims of the three-year project are to make use of the best available landscape environmental management knowledge in order to harmonize the ecological, aesthetic, productive and social functions of new valuable landscape, including the recovery of historical continuity and an understanding of ?landscape memory?. The basic landscape functions were assessed on two different scale levels. On a large scale, the relevant attributes were investigated over the whole area of the Sokolov brown coal basin (220 km2). The data and experience acquired were used to define large-scale guiding principles for the rehabilitation of a post-mining landscape. On a small scale, the basic characteristics and functions of the landscape were analysed in the Litov-Chlum model area (2 km2). The information derived from this analysis was used to formulate a small-scale approach for the rehabilitation of the model area and also to define general methodological principles. Underground mining operations tend to have higher operating costs than surface mines. When metal prices decrease, profitability is jeopardized due to the high costs. Therefore, mining management harnesses new practices that increase operational efficiency. One way to manage this challenge is to invest in new mine planning practices. Stope layout optimization as a part of underground mine planning aims to identify a portion of the orebody in the form of production volumes (stopes) to maximize profit under roadway and stope dimension constraints. In this paper we propose a novel approach based on identifying ore-rich areas of the deposit and prioritizing their extraction through an iterative heuristic clustering approach. The proposed approach is compared with and validated by an exact method through a small mining example. The heuristics produced nearly identical results in a very short time. Finally, a case study was carried out using a larger data-set. The cluster-based iterative approach generated nearoptimal stope layouts in a computationally effective manner.

The South African platinum mines in the Bushveld Complex (BC) have unique features that distinguish them from the gold mines. They have a higher horizontal stress closer to the surface, lower occurrence of seismic activity (caused mainly by pillar failure), and are sited in an area of high geothermal gradient. One of the future challenges of platinum mining is the increasing temperatures as the mining depth increases. High temperatures invariably bring about higher ventilation costs and require different approaches to human factors and ergonomics. Excavation stability would also be another area of concern due to increasing stresses. In this investigation, the effect of temperature on the physical and chemical properties of selected Bushveld rocks (chromitite, pyroxenite, norite, leuconorite, gabbronorite, mottled anorthosite, varitextured anorthosite, granite, and granofels) was studied by means of optical microscopy and scanning electron microscopy using energy-dispersive Xray spectrometry (SEM-EDX). The rock specimens were heated in a temperature-controlled oven a rate of 2°C /min to 50°C, 100°C, and 140°C and kept at temperature for five consecutive days. Samples were allowed to cool to ambient temperature (approximately 20°C) before image capturing. Micrographs of the specimens were taken before and after heat treatment. All the SEM samples were also subjected to heating and cooling on alternate days for ten days in order to observe the effect of repeated heating and cooling on the rocks. The results of the optical microscopy analyses showed minor physical changes in the rocks. The SEM images revealed that cracks initiating at lower temperatures extend with increasing temperature. The chemical analyses showed that the temperature range considered in this research is not high enough to induce changes in the chemical composition of rock samples.

The PPRust North project is an expansion of existing operations on the ?Platreef? orebody in the Limpopo Province of South Africa. Anglo Platinum has been mining and processing the Platreef since 1993 at the adjacent Sandsloot and Zwartfontein South open pits at a current rate of approximately 4.5 million tons per annum. This paper describes the origin of the proposed process flow sheet. A comprehensive test work programme has been conducted evaluating the best process flow sheet for the very hard and variable ore in the proposed mining area. The selection of the comminution circuit is discussed where conventional crushing and SABC options were analysed based on both extensive test work and analyses of current operational data at the existing concentrator. The application of the high pressure grinding roll technology has significant advantages?it replaces the 3rd and 4th stage crushing stages in a conventional circuit. This programme has been conducted over several years and has involved work done at site at pilot scale, internally at the company?s research facilities and externally at various sites. The on-site pilot work was completed over a 7-month period at the existing concentrator facility using a ThyssenKrupp-Polysius, ?Polycom?, 950 mm by 350 mm, high pressure grinding rolls (HPGR) machine. In excess of 185 000 tons of ore was processed through the unit during the trial period. This paper describes the test work programme and particularly the proposed application of high pressure grinding technology and its potential for further application in the platinum industry.

A wide range of materials are used in hydraulic backfilling operations and the pipeline flow behaviour of these mixtures varies considerably. It is shown that despite the large differences in constituent materials and flow behaviour, a common approach can be applied to analysing the flow of all hydraulic backfills. This is extended to include a rational design approach for backfill distribution systems. The use and limitations of pipe loop tests as a design aid is discussed. Backfill quality control is identified as a key area where improvement needs to be made to enhance the reliability of backfill system operation.

A quantitative rockburst hazard assessment procedure was introduced on Elandsrand Gold Mine at the end of 1994. It is currently used to evaluate the seismicity-related risk in production areas on the mine. Six parameters related to seismicity, geology, mining layout, and production are rated and results are used as a planning tool on a regular basis. The applied assessment can be considered successful in that it promotes awareness of the seismic hazard and provides an opportunity to address seismicity-related mining problems. A comparison between high risk panels and those working areas with rockburst incidents showed that high hazard ratings reliably forecast the occurrence of larger events in the following month but they do not necessarily predict those working places with rockburst-related accidents. From this one may conclude that high levels of seismicity do not coincide with high rockburst rates.

Mineral processing plants include different stages like crushing, grinding, classification and concentration, all of which have partially affect the final product. To identify and solve the related problems of each stage, process audition should be carried out continuously to find the major solutions of improving product and decreasing the maintenance and operating costs. The Iranian Gohar-Zamin iron ore beneficiation plant consists of equipment such as gyratory and cone crushers, high pressure grinding rolls (HPGR), ball mill, dry and wet double-deck vibrating screens, hydrocyclones cluster, magnetic drum separators, thickener and horizontal vacuum belt filters. The defects of initial design as well as current non-standard operating conditions of equipment were monitored and detected and the opportunities for process optimisation were presented as follows: establishing the control loop of power draw for cone crushers, the modification of feeding chute in cone crushers to minimise the non-uniform wear of parts, removing segregation in the fresh feed bin and screen’s circulating load chute in order to provide the proper feed to HPGR, reducing wear rate on HPGR rolls surfaces, decreasing the amount of rejected materials in screen, equalising the solid content and particle size distribution (PSD) of feed in all magnetic drum separators and equalising the PSD of hydrocyclones overflow. This paper provides a guideline for the mineral processing industry to focus its efforts on process design to deliver the efficiency with minimum capital costs. Recovery of precious metals from hydrochloric solution using sulfur-impregnated carbonaceous adsorbent was examined. Sulfur-impregnated adsorbent with adsorption abilities of precious metals can be prepared from activated carbon using pyrolysis at 600 oC under 10 % H2S gas flow, and the adsorbed Au and Pd were precipitated as metal phase on the surface of the adsorbent. The adsorbents after precious metals adsorption were burned at 700 oC to obtain the residue mainly containing precious metals. The adsorbent was found to be highly efficient and selective for the uptake of precious metals, especially Au, in the presence of excess base metal ions from simulated spent automotive catalyst eluted solution using a column pack test. Paper written on project work carried out in partial fulfilment of B Eng (Chem) degree Operational factors influencing the electrostatic separation of mineral sands were investigated in a laboratory separator. Measurements were collected online by means of an optical sensor using diffused reflectance spectroscopy to determine the mineralogical composition. The results have shown that the roll speed and potential were the dominant operating variables, collectively explaining more than 83% and 68% of the product grade and yield, respectively. In contrast, the feed rate, temperature and position of the plate did not affect separation. The effect of the ambient relative humidity, ranging from 10% to 45%, could not be assessed conclusively and at best appeared to have a weakly beneficial effect on the product grade. The aim of this research was to study the absorption characteristics of thermally dried fine coal from South African collieries. After milling to ?150 µm and pressure filtration, the samples were subjected to either air drying or thermal drying at 150°C. The samples were then put into a climate box at 28°C and at three different relative humidity levels, namely 30, 60 and 94 per cent. It was found that the equilibrium moisture content of thermally dried coal at a specific relative humidity was lower than that of air dried coal. The relationship between the equilibrium moisture content and relative humidity is described by 1 ? RH = exp (-KTMen). There was no relationship between the volatile matter content and equilibrium moisture content, but there was an increase in the equilibrium moisture content of the coal with an increase in mineral content. The moisture uptake rate increased with an increase in temperature and a decrease in particle size. A model is discussed that fitted the experimental data and gave a good prediction for changes in the conditions. There was no evidence of greater moisture absorption by thermally dried coal. The effect of microwave radiation on the processing of Palabora open pit ore has been investigated. Significant reductions in Bond work index are demonstrated for microwave treated samples. Reductions in work index were found to be sensitive to applied power level and method of application. After single stage magnetic separation tests, improvements in recovery of FeO were noted. However, these were curtailed by oxidation of the magnetite species as a result of continued heating. The effects of microwave radiation upon the recovery of copper after froth flotation were also quantified. Small initial increases in recovery of copper were note dafter microwave treatment. However, with prolonged exposure, recovery was found to decrease. Overall recovery of copper was not affected except for samples treated for extended duration. The influence of microwave treatment upon the conventional Palabora grinding circuit has been quantified with the use of USIMPAC software. This paper describes the performance of a Robbins 52R Boxhole Borer from its introduction into the mine in July 1975 until late in 1977. As indicated by the costs involved, the performance has increased considerably and is expected to be even better once further envisaged modifications have been made. The average cost for the first half of 1977 was R275 per metre bored as against an average of R628 for 1975.
