The copper tankhouse at Rustenburg Base Metals Refinery is an essential component of the Anglo American Platinum value chain. The tankhouse uses starter-sheet technology that was adopted in the 1980s, so dependence on manually intensive labour and overall operational excellence has a significant impact on process performance. An efficient, stable, and sustainable electrowinning process contributes to minimising energy consumption and reducing operational costs, and enables improved product quality and increased throughput. Historic performance of this tankhouse has often been suboptimum over prolonged periods. An in-depth operational review of performance from 2018–2024 was carried out to understand challenges, risks, and high-impact factors that contribute to poor performance. Implementation of adherence to fundamental operational basics identified from global best practice, such as the frequency and quality of cell cleaning and maintenance, preventing backlogged harvesting or maintenance, preserving cell-top furniture conditions and integrity of electrodes, preventing short circuits and poor current distribution, and maintaining a high level of operational discipline, has since contributed to an era of exceptional performance. Root-cause analysis fault trees pertaining to poor current efficiency and high scrap rate are summarised. Current efficiency has significantly improved since 2021, now consistently exceeding 88%. The copper scrap rate, previously believed to be limited to a minimum of 4%, achieved a historic monthly low record of 2.06% in 2023. Chemical and physical quality has considerably improved, and cathodes exhibit minimal morphological defects.

"The coal strength parameter is used in operations such as the selection and design of mechanical excavators and coal crushing/grinding equipment. However, coring or cutting prismatic specimens from coal for the standard strength tests is difficult, and sometimes not possible. For this reason a method for the indirect determination of coal strength from easy tests would be useful. In this study, the predictability of coal strength from the needle penetration test was investigated. This is a very easy and practical test method. Point load and needle penetration index (NPI) tests were carried out on coal specimens from Çayirhan coalfield in Turkey. The point load indexes were converted to the uniaxial compressive strength (UCS) values by using the general conversion factor. The UCS and NPI values were evaluated using regression analysis. A strong linear relationship was found between the two parameters. The conversion factor for the UCS-NPI ratio is 0.35 for the tested coal samples. It is concluded that the UCS of coal can be predicted from the NPI.IntroductionKnowledge of coal strength is important for the selection and design of mechanical excavators and coal crushing and grinding equipment. The essence of the method consists in creation of drop of opposite sign at the isolating stoppings, by which air losses through the accident district change direction of their motion. The period of reversal is selected in that way so that air may not find itself in the zone of burning. The method of fighting the fire considered was repeatedly used in the coal mines of the Ukraine. The theoretical basis of efficiency and two examples of use of this method by fighting the underground fires are adduced in the paper.

Critical to understanding and controlling phase mixing and separation in metallurgical processes, is the development of reliable experimental techniques to measure interfacial properties of melt systems. A series of experiments has been carried out to determine the effect of oxygen potential on the surface tension of liquid copper. Using an electromagnetic levitation method, a surface tension-oxygen chemical potential adsorption isotherm was produced for the Cu-O system at T 1400 K. The surface tension results show good agreement with the literature values e.g. within 3 per cent for pure copper. The Belton `ideal' adsorption isotherm was applied, and the following equation derived to best fit the experimental data ? =1251-77.5 1n41+ (2.79x105 . pO1/2)](mN.m Using this equation, the surface tension of copper was calculated/predicted as a function of oxygen potential at 1400 K, and showed excellent agreement with the experimental values. This confirmed that the adsorption behaviour of oxygen in liquid copper is ideal. The saturation coverage of oxygen on the surface of liquid copper was determined to be T0 = 6.65 µmoles.m,-2 corresponding to an area per adsorbed oxygen atom of ao ? 25 Å2. These values agree well with those cited in the literature, and our experimental data cover a very wide range of oxygen potential (10-5 to 10-17 atm). The key aspects of process metallurgy that distinguish platinum group metal (PGM) concentrate smelting from that of other base metal sulphide concentrates are presented. These differences include considerably higher input chrome and magnesia contents that directly raise the slag liquidus temperature and have the potential to increase accumulations of refractory spinels. Most importantly, the higher processing temperature required for PGM smelting and the resulting very high matte superheat lead to considerably more onerous smelting conditions than those typical of other smelting operations. This has presented challenges to furnace design and integrity, especially when coupled with the progressive intensification of smelting, involving doubling, and then redoubling, of furnace power inputs over the past 20 years. These power increases have been enabled by increasingly more advanced furnace cooling and structural technologies. Key technologies include strong constant-force spring-loaded bindings acting in three dimensions to minimize infiltration of superheated matte into brick joints, and robust well-cooled tapholes for reliably tapping the superheated matte. The result has been substantially improved productivity, and reduced smelting capital cost outlay per unit of production. A significant challenge, which was not anticipated, presented itself in the form of insidious corrosion of the furnace lining, and especially high-intensity copper cooling elements. Investigation of corrosion in related industries eventually identified chloride-accelerated sulphidation', and this term has been retained as it generically describes the most pertinent aspects of the accelerated low-temperature wear of copper coolers observed in PGM smelting. In addition to discussing the corrosion mechanism, this paper describes a number of solutions that were developed jointly by Anglo American Platinum and Hatch to address the copper corrosion problem. First, new monitoring technologies allowed furnaces to be operated more safely for a longer period of time. Second, a system for replacing corroded coolers from outside the furnace during a fast 'hot' shutdown minimized the impact on furnace operating factor and hearth life. Finally, a corrosion-resistant graphite-protected cooler design significantly improved furnace campaign life, and heralds a more lasting solution to cooler corrosion in PGM furnaces.

In 1994, Nkana smelter commissioned a multimillion US Dollar Chilean Teniente converter (CT) in its operations in order to improve its smelting technological base. The main objective was to reduce the overall smelting energy costs and increase the sulphur capture for sulphuric acid production to support the company?s leaching operations at Nchanga tailings leach plant. A decade of CT operations have since ensued following its installation and start-up. This paper provides a technical and operational audit of the performance of the CT in the first 10 years of its operations at Nkana smelter.

Mixed fatty acids, such as oxidised paraffin soap, are frequently used as a substitute for oleic acid in flotation of scheelite in China. Not only because it is cheaper than oleic acid, but also because it is superior in flotation performance to oleic acid. This superiority is generally attributed to the mixed fatty acids' synergistic effect. In this paper, the synergistic effect of oxidised paraffin soap was investigated. We found it mainly consists of a series of saturated fatty acid salts, with six to nineteen carbon atoms. All the contained fatty acids were classified into four groups based on their chain length to make the research work practical. Also, the groups were labelled as 1, 2, 3, and 4 in order. The research was simplified into studying the synergistic effect of four equivalent collectors, instead of fourteen fatty acids. It is justified by the fact that neighbouring fatty acids are expected to have a similar flotation performance. The synergistic effect of the four groups of fatty acids was studied by single-mineral flotation with single groups, binary mixtures, ternary mixtures, and the full component, as collector respectively. The flotation performance index and synergy value were introduced to evaluate flotation performance and synergistic effect of groups, respectively. The results show that the mixture 1+2+3 has the strongest synergy of all followed by the mixtures 1+3 and 2+3. The mixture 3+4 and 1+2, on the other hand, have negative synergy. The synergistic effect of mixtures of groups indicate that being consecutive in length and a broad range of lengths are vital for fatty acids to enhance synergy. Group 3 is fundamental for the collecting action of 733 oxidised paraffin soap in the flotation of scheelite. The fatty acid soap in group 4 is not suitable for flotation due to its low solubility. Although online free cyanide analysers are widely available and used in gold leaching operations worldwide, reliable automated free cyanide concentration control is not consistently achieved in many of these operations. Effective cyanide concentration control is complex owing to amongst others, the long residence times and ore feed variations. Model Predictive Control (MPC) has been proven to provide superior cyanide concentration control over traditional proportional-integral-derivative (PID) control, leading to savings in operational costs and reduced leachable gold losses. In the first example reported in this paper, MPC has improved control of the free cyanide concentration by keeping it within the required range 73% of the time during testing, compared to the previous PID controller that only achieved this target 30% of the time. This represents a 143% improvement. Another example demonstrates a 22% reduction in cyanide usage as a result of using MPC. MPC functionality is rarely available on the programmable logic controllers (PLCs) and control systems installed at gold plants, hence it is implemented on a personal computer (PC) networked to the cyanide analyser and plant infrastructure. Mintek has developed an embedded MPC that installs into the Mintek Cynoprobe analyser, adding MPC functionality without the need for additional PC and network infrastructure, reducing installation costs. This allows plants to minimise their expenditure on additional infrastructure while gaining the benefits of superior MPC technology for multiple cyanide dosage points. This paper will present results showing that the embedded MPC performs as well as Mintek’s existing PC-based StarCS MPC controller, making it a viable alternative for infrastructure-constrained gold plants. Most copper/cobalt ores from the Central African Copperbelt contain sulphidic compounds, which are not extractable in direct leaching. Roasting provides the possibility to transfer the valuable components into leachable compounds. In an operation window defined by temperature and off-gas composition it is possible to selectively oxidize iron sulphides to haematite and copper/cobalt sulphides to sulphates. Selective sulphating of the valuable minerals is an important condition for the subsequent leaching stage. The dissolved copper and cobalt are recovered by solvent extraction and electrowinning. This technology has been part of an established process for many decades. The concentrates from recent projects on the Copperbelt have lower sulphur contents, and frequently higher copper contents, than those from older projects. The paper shows the consequences of this trend for plant operation and explains useful counter actions by means of case studies. Autothermal combustion is ensured even at very low sulphur contents. Off-gas treatment has so far been based on SO2 removal through sulphuric acid production. The generated acid is used to make up acid losses in the hydrometallurgical plant section. This well-proven process combination is still the preferred route if the feed sulphur content is high enough; however, some cases may require different off-gas cleaning concepts without compromising on clean air quality. Roasting in a fluid-bed furnace remains the core of the technology. Fluid-bed roasters are easy to operate and provide an excellent control of the calcine quality. Different feeding and heat-recovery systems are used to provide a tailor-made solution for each project. Outotec built it first sulphatizing roaster in Zambia about 30 years ago. At that time, the roasting of metal sulphides was already one of the main technologies in the company. Outotec has developed roasting solutions for copper, gold, zinc, lead, molybdenum, and pyrite ores. The continuously expanded and upgraded research facilities provide an excellent basis for developing sustainable, energy-efficient, and economic solutions for copper and cobalt production in Africa.

The establishment of a registration scheme for environmental management systems was formally announced by the South African Bureau of Standards (SABS) (19 November 1996). At a function held at the SABS head office in Pretoria, Dr Jean du Plessis, President of the SABS, announced the launch of the SABS ISO 14001 registration scheme which is based upon ISO 14001, 'the internationally recognized yardstick for environmental management'.

The paper describes a CFD model developed for 76mm Dense Medium Cyclone (DMC) using Ansys Fluent Software to gain insights into the separation of particles according to their size and density. The simulation used in this paper includes the Reynolds stress model to predict the turbulence inside the cyclone body. An Eulerian-Eulerian multiphase CFD model was applied to model a number of physical aspects such as the separation of coal particles and the segregation of magnetite media solids. The experimental results generated in a laboratory scale DMC were used for the validation purpose and the predicted results of CFD have been validated for the flow splits of water, magnetite and coal. The simulation results obtained from the Eulerian-Eulerian multiphase model revealed that the prediction agreed with experimental results, and matched reasonably well in terms of the mass flow rates of water, magnetite and coal. Furthermore, the partition curve of the DMC when mapped for the separation of - 3.0+0.50 mm size also showed to be in agreement with the experimentally obtained curves. The gravity of cut (SG50), also predicted by the Eulerian-Eulerain multiphase CFD model, was found to be in the vicinity of observed experimental value of SG50. Reduction interactions in solid phases are widespread and occur in most complex metallurgical processes. Among these processes, reactions between oxides and carbon have a special importance. The authors conducted experiments for comparison of reduction by different reducing agents of impregnated chromite ores, in which grains of the reducible chromite spinel are isolated from direct contact with the reducing agent by layers of non-ore material. The results of the experiments have revealed that the beginning of reduction is preceded by thermal and impurity order-disorder transformation of the oxide lattice whilst the transformation of the oxide lattice into the metal lattice takes place as a result of removal of oxygen anions from the zone of metal germ nucleation. Since anions are charge carriers, increase of their mobility can be monitored by changes in electrical conductivity of oxides. Respective measurements of electrical resistance of ores of different metals and a number of pure refractory oxides under heating have indicated that the beginning of reduction coincides with the time of drastic (tens of thousands times) increase of conductivity of the oxides. Besides, the temperature of the beginning of carbon-thermal reduction is in line with the Tammann temperature, i.e. the temperature of transition from the predominantly surface diffusion to volume diffusion. Segregation of metals from the oxide lattice occurs as a result of merging of anion vacancies with defect electrons on defects of the oxide lattice. The transformation of the oxide lattice into the metal lattice requires a certain concentration of anion vacancies and inflow of electrons from the reducing agent to the site of metal segregation. Such inflow has no difficulties due to the mixed anion-electron nature of high-temperature conductivity of oxides. Thus, the reduction is not determined by oxygen diffusion, it is determined by oxygen vacancies diffusion whose speed exceeds the speed of oxygen diffusion by orders of magnitude. This determines that the kinetics of reduction considerably exceeds the kinetics of oxidation at similar temperatures since oxidation proceeds by means of mass transfer of oxygen through the layer of the generated oxide.

This study aims at investigating the structural characteristics of backfilling material. In this regard, spatial arrangement of solid particles and associated voids in a unit mass of coal mine refuse as backfilling material were tested. The materials were produced from coal mine refuse of Zonguldak Colliery, Turkey. The experimental procedures were developed to determine their void ratio (or its equivalent porosity), bulk density and the shape properties of constituent particles. The orientation fabric and the co-ordination number were the other two fabric elements determined. The filling materials were sieved and their particle size distributions were found. The results obtained by experiments were related to the particle size distribution parameters, namely, the coefficient of uniformity and the effective size. It was concluded that mean value of void ratio is correlated with coefficient of uniformity. The standard deviation of porosity as an index of fabric heterogeneity is clearly correlated to effective size. By an original experiment, the frequency distribution of coordination number was observed as binomial in uniformly graded materials. Also, the co-ordination numbers of test mixtures were calculated by the Marsal method and results obtained showed a good correlation between the minimum particle size and number of contacts per unit area.

Weakening rocks by taking advantage of microwave-induced microcracks is a promising solution for comminution processes. This paper investigates the effects of microwave treatment of the rock/or samples in single and multi-mode cavities. Based on the experimental results of using a 2.45 GHz microwave generator, the performance of different cavity setups and their impact on the energy effectiveness of the microwave irradiation was examined. Physical interpretations were drawn from multiple experiments with a relatively wide range of power rates and exposure times. Both basalt and kimberlite samples were used in experiments, and their results were systematically compared. For single-mode cavity tests, a microwave applicator waveguide antenna was placed at different distances from the samples to evaluate the effects of sample positioning on microwave heating, both numerically and experimentally. Eventually, cavity performance was assessed by using calorimetric test results, and strength decay was documented based on the spallation of the samples. It was found that the singlemode cavity setup has unique properties that can significantly improve the electromagnetic heating and therefore, strength degradation process. Tracers of known densities are used world wide in coal processing plants to evaluate plant performance. Tracers are added to the feed stream and are counted after being recovered from the product and discard streams to determine partition curves. The need to recover the tracers can be eliminated by adding radio frequency identification tags to the tracers. Readers mounted on the product and discard streams record the passing RF tracers and produce the partition curve instantly. Tests were performed with three different shaped tracers at different collieries on cyclones ranging from 510mm to 800mm in diameter. Sink and float analyses of coal samples were used to compare conventional partition curves to partition curves obtained by using RF tracers. The average amount of tracers recorded was 78% of tracers in the feed. The results indicate that the stone shaped tracers represent the results from the sink-float analyses the best. The results suggest that RF tracers can be used to evaluate cyclone circuits in the coal industry and will make it possible to evaluate a coal circuit?s efficiency without stopping a plant and waiting for laboratory analyses. A Seminar to discuss 'Reactivity of Line in Steel Making' was held in the auditorium of Iscor's Headquarters Building in Pretoria on the 5th August, 1971. The Institute organised this Seminar on the occasion of the visit of Dr Obst of the Rheinische Kalkstein Werke GMBH, Wuelfrath, West Germany. The latter is one of the largest lime companies in the world and Dr Obst is in charge of their research laboratory. He and his co-workers have earned a reputation for their research into reactivity of lime in steel making. This work is also of great importance to the steel industry in this country, particularly with the changes which are occurring with the introduction of basic oxygen furnaces. Some 80 persons representing most of the major steel companies attended this Seminar. Dr Obst presented his most interesting paper which he illustrated with projector slides. This paper is printed in full in this journal. This was followed by several contributions and active discussions. The first contribution was made by Dr T. B. Beeton of the Research and Development Department, Iscor. He gave a brief summary of the studies on reactive lime carried out at Iscor since 1968. Their work was particularly related to the selection and definition of the various reactivity tests and the correlation of these with plant results. He demonstrated that the DIN methods, particularly the Din (40°) test, gave the best results and reported that good agreement had been reached between Iscor, Highveld and Northern Lime on future test procedures. Mr B. Lowther of The Northern Lime Company then dealt with problems associated with the production of high reactive lime. The rotary kilns at The Northern Lime plant at Lime Acres are particularly suitable for the production of high-reactive lime, because this type of kiln lends itself to accurate control of temperatures and retention times. Several problems, however, exist. Because of the long haul distances and the deterioration of reactive lime by absorption of CO2 and water, high reactive lime is not suitable for most customers. To constantly be changing kiln conditions to produce relatively small quantities of high-reactive lime, therefore, causes problems. Highveld Steel at present is the only company requiring high-reactive lime and a satisfactory product is now being produced at a cost because kiln capacity is reduced and fuel costs are higher. Dr P. R. Jochens, of the National Institute for Metallurgy then submitted data to show how the reactivity of soft burnt reactive lime deteriorated due to long railage hauls. Detailed sampling of trucks had been carried out leaving the lime works and on receipt at Highveld and it was demonstrated that there was deterioration in the top layers of the truck. This top layer protected the balance of the lime which is still in good condition on arrival at Highveld. Exposure to atmosphere by further handling and storage into the bunkers at Highveld, however, resulted in further severe deterioration in the lime reactivity and the lime when finally fed to the Basic Oxygen Furnace is reduced to one third to one quarter of the original reactivity value. The same deterioration does not occur with normal run of kiln lime, which is burnt harder, but still has a satisfactory reactivity for most purposes. Mr A. A. Hejja of the Department of Metallurgy, Witwatersrand University then made a contribution on the metallurgical aspects of the use of lime of different reactivities in the Basic Oxygen Furnace and the effect on desulphurization efficiencies. He gave a wealth of data on actual tests which had been carried out and came up with the surprising conclusion that the deterioration of high-reactive lime due to transport did not have as serious an effect on the efficiency of desulphurization as one would have expected. The efficiency was good provided high-reactive lime in the first instance had been produced, irrespective of whether it had deteriorated thereafter. Poor efficiency was obtained only when the lime in the first instance was produced in an unreactive form. The temperature rise in the Basic Oxygen Furnace also has a definite effect. If lime is introduced when the temperature is too high, soft burnt reactive lime becomes hard burnt and unreactive before it can dissolve in the slag. Use of ferromanganese slag assists dissolution of lime. There was a great deal of discussion following these contributions. Particular interest was expres8ed in the special lime described by Dr Obst. This consists of a mixture of fine lime which is premixed with fluxes and either briquetted or pelletised. The question of injecting finely ground lime as an alternative was also discussed. Both these systems eliminate the necessity for highly reactive lime. With smaller lime particles, larger surfaces are exposed thereby ensuring more rapid dissolution in the molten slag. The discussions generally were lively and informative and all present derived benefit from learning of the experiences of others.
