The beneficiation of heavy metal oxides, such as iron ore, is usually performed with heavy medium separation in cyclones, static baths and lately with Larcodems. Atomized ferrosilicon is most suitable as a heavy medium at densities above 3600 kg/m3 whereas a mixture of milled and atomized ferrosilicon is suitable at densities below 3600 kg/m3. When operating a beneficiation plant at densities higher than 3600 kg/m3 the quality of the ferrosilicon particles is an important factor that influences the control of the beneficiation process. Therefore, it is important to know how the rheology would be affected by the ferrosilicon quality as it also influences the control of the process at these elevated densities. Background The Kumba Resources Sishen Iron Ore Mine in South Africa produces 26.5 Mt iron ore per annum from its beneficiation plant. The ore body consists mainly of laminated and massive type hematite ore that is crushed down to ?90mm before being beneficiated by means of a combination of Wemco drums, Larcodem and dense medium cyclone separators. The need for higher densities When the percentage of high-density gangue2 is higher than normal in the run-of-mine (ROM), a higher separation density is necessary to produce a product to specification. Certain ore types of this quality in the Sishen reserves require a separating density higher than 4000 kg/m3, whereas densities would normally average 3600 kg/m3 when beneficiating ores of normal high-density gangue content. Sink and float tests conducted on the ROM material at Sishen revealed some interesting characteristics. In the waste fraction, (density < 3600 kg/m3) it was found that the %Fe was <21% (Fig. 1). Similarly, for the product fraction (density >3000 kg/m3), the percentage Fe varied between 35% and 67.2%. The bulk of the material (88%) actually had a density greater than 4000 kg/m3 and a Fe content that varied between 63% and 67.2%. At a density interval of 3600 to 4000 kg/m3, the Fe content varied from 37% to 60% with an average of 45%.

Anglogold Ashanti?s Kopanang Gold Plant (previously No. 9 Gold Plant) treats ore from Kopanang and Tau Lekoa shafts. The plant is twin streamed and has dedicated treatment circuits, from milling to final product, for each shaft. Waste rock material is used to compensate for the mill gap on both streams. Each stream consists of three 4.85 m x9.15 m ROM mills in closed circuit with a single stage hydrocyclone, milling an average of 7 000 t per day. The liner configuration in each mill consists of six rows of 30 grid liners along with rectangular lifter bars. The topic of gold lock-up is not new and has been investigated and reported on many times, both within Anglogold Ashanti and the broader mining industry. Although the lock-up mechanism is understood, its measurement is neither practical nor precise. The initial lock-up in a new liner and the release as the liner wears down cannot be accurately quantified. Previous test work carried out on Kopanang Gold Plant (with a ?gold scanner?) measured the natural gamma radiation emitted by uranium. This radiation is in proportion to the mass of concentrate locked up in the grid liner pockets, as well as between the cast-on backing plate and the shell. The ratio of concentrate lock-up was estimated as 35% behind the liners and65% in the pockets. Mill gravity concentrates are recovered during routine relining operations from behind the grid liners at Kopanang Gold Plant. Prior to relining, the liners tend to release the concentrate from the pockets as the liners wear. Historical Kopanang data from actual ?mill gold? smelted indicates that an average of 29 kg gold is recovered from behind each row. This indicates a total lock-up of 250kg gold per mill. This locked-up gold should preferably be minimizedor eliminated for the following reasons: ?The cyclic build-up and release of gold in mills complicates accounting ?Gold concentrate arising from liners is a security risk and creates a major mechanism for gold theft ?Loss of interest on the value of 250 kg fine gold is significant and was a major driver for the project. These factors led to the need to develop techniques to eliminate or at least minimize the gold lock-up in the mills. Wave liners, with rubber inserts, have been successful in eliminating lock-up, and were tested at Kopanang Gold Plant in November 2000. However, due to increased load-slip and high wear rates associated with these liners, this option proved less economical in terms of liner wear. Grid liners, with rubber-filled pockets, demonstrated a very high wear life and eliminated pocket lock-up. This system was successfully trialed in January 2003, but unfortunately did not prevent lock-up behind the liners. Current developments have resulted in a system that eliminates both pocket and backing plate lock-up. The conventional grid liner design has been modified to remove its steel backing plate. Rubber inserts that are integrated onto a rubber backing plate, have been designed to be used with the newly modified grid. The backing plate and grid pockets are now completely occupied by rubber, thus completely eliminating concentrate build-up around the new grid liner system installed in November 2003. Results to date are promising and liner life is expected to exceed conventional performance.

Several aspects of the behaviour and properties of backfills consisting of cemented cyclone underflow tailings are illustrated by means of examples, and guidelines are given on the optimization of the performance of cemented fills. The stretch characteristics of the geofabric used to contain freshly placed backfill are described, as well as the relationship between these characteristics and the forces acting on retaining barricades. The properties required to achieve a self-supporting, stable free face in cemented backfill are explored, and a graphic relationship between stable height and shear strength is presented and compared with that for uncemented (classified) tailings. After a description of the characteristics of Witwatersrand quartzite gold-tailings backfill and commonly used cements, the process of drainage and air entry into backfill is outlined. Following this, the early-age gain in strength and the shear-strength characteristics, as well as the compressibility characteristics of cemented backfill, are described. Two phenomena that are potentially damaging to cemented backfill are seismic effects (or blasting acceleration) and the closure that takes place during the curing of cement. Investigations show that neither of these phenomena is actually significantly deleterious to gold-tailings backfill: liquefaction does not Occur as a result of seismicity, and hydration of cemented fill is not significantly impeded by closure.

Slow pyrolysis experiments were caried out on samples of coal from north em Natal having a volatile mater content ranging between 10 and 25 per cent by mass and a constant particle-size distribution. The tests were conducted at atmospheric pressure in a helium atmosphere, and ata heating rate of 10 KImin and a final temperature of 1220 K. The pyrolysis products were taken as coke and volatile mater (tar and eight other species), and tMir respective yields were measured. The experimental results were used in the modification of an existing mathematical model and in the derivation of new corelations for some of the parameters of the model, so that the volatile products of a coal can be predicted from ultimate and proximate analyses of the coal. The pyrolysis tests showed good agreement between the model predictions and the experimental results.

Caving is the lowest cost underground mining method provided that the draw point spacing, draw point size, and ore-handling facilities are designed to suit the caved material, and that the draw point horizon can be maintained for the life of the draw. In the near future, several open-pit mines that produce more than 50 kt per day will have to examine the feasibility of converting to low-cost, large-scale underground operations. Several other large scale, low-grade underground operations will experience major changes in their mining environments as large dropdowns are implemented These changes demand a more realistic approach to mine planning than in the past, where existing operations have been projected to increased depths with little consideration of the change in mining environment that will occur. As economics force the consideration of underground mining of large, competent ore bodies by low-cost methods, the role of cave mining will have to be defined In the past, caving was generally considered for rockmasses that cave and fragment readily. The ability to define cavability and fragmentation, the availability of large, robust load-haul-dump units, a better understanding of draw-control requirements, improved drilling equipment for secondary blasting, and reliable cost data have shown that competent orebodies with coarse fragmentation can be exploited by cave mining at a much lower cost than by drill-and blast methods.

Inauguration of the new political dispensation in South Africa in1994 initiated a dynamic shift in the ownership, management and development of the country?s affluent mineral heritage. The process of substituting the old South African regime with a new equitable system started soon after the 1994 election of the African National Congress (ANC) to parliament. The Congress?s Freedom Charter revealed the intent of the new dispensation when it called for radical transformation of mineral development. However, since then there have been important changes affecting the rules of mineral development. These are: ?A drastic change in politics ushered in by negotiation, a spirit of reconciliation and a desire to settle disputes peacefully ?The globalization of the South African mining industry in tandem with the opening of domestic mineral resources to foreign capitalists and ?The introduction of sustainable development as a holistic approach to mineral development in order to replace traditional narrow-minded environmental management. Each of these significantly shaped the new mineral investment environment of South Africa. This paper represents a summary of the historical developments leading to the current Mineral and Petroleum Resources Development Act No. 28 of 2002, its regulations, the much publicised Broad-Based Socio-Economic Empowerment Charter, its associated Scorecard, and the Draft Royalty Bill.

SYNOPSIS This paper describes simple calculations to evaluate the stability of hangingwall and footwall strata at the work¬ing face and in backfilled areas. It shows that the benefits of support provided by backfill can best be realized when the fill is placed as close to the face as possible. The main beneficial effects of fill are that it reduces the stope span, at the same time providing a damping effect on vibrations, and prevents the fall-out of blocks in filled areas, thus maintaining the competence of the strata.

In general, overall experience has shown that the approach to the appointment of a project manager is given much attention, but little specific attention is given first to the risk associated with the project conceptual design and its overall executability within either the new legislative framework or the sustainability of the outcome. The risk in project executability and sustainability within the ?new age? legislative framework of the Mining Charter, etc, is itself however, of far greater importance. The degree of importance being defined by the intended projects impact on the business going forward. This is particularly the case where the intention of the implementation is effectively to turn around or even enhance a loss-making strategic investment like a mine or process plant operation in an ?old-order rights? or Brownfield?s operation. This paper attempts to highlight the importance of a ?pre-project project? (PPP) to mitigate the risk in the ?new age?, with specific reference to operational due diligence (ODD) and project conceptual design.

Bulk materials handling systems are extensively used in the mining and minerals industry, where a fairly high incidence of structural failure is experienced, notwithstanding design compliance with appropriate standards. A number of case studies are explored to demonstrate how insufficient controls or protection systems have contributed to structural failures on mobile bulk handling equipment. The importance of design integration across engineering disciplines is highlighted. The revision of ISO 5049-1 (1994) is proposed to provide specific rules and guidelines pertaining to machine protection systems. It is further recommended that the structural design engineer of the original equipment manufacturer(OEM) fulfils a more prominent role during the final acceptance and handover of mobile bulk handling equipment, with specific reference to protection systems.

A procedure for designing an optimum pit to yield maximum profit is described. The volume in which a possible pit is considered is divided into discrete blocks, each of which is assigned an economic value equivalent to its worth as a block of mineable material. The profitability of a pit can then be generated by summing the blocks within the pit. The optimizing procedure starts at the surface level and proceeds downwards level by level, to obtain the optimum pit at each level. The method makes use of the fact that an optimum pit at a particular level must be completely contained in any optimum pit at a lower level. Procedures for generating block costs, and pits with various slope angles under the restriction of complete block removal are considered briefly. The main description is of the theory of the method and the computer program based on this. The method is applicable to any type of mineral deposit, the only requirement being that the orebody should be represented accurately by a block model.

Mine water in the Upper Olifants River Catchment in Mpumalanga(upstream of Loskop Dam) is at times discharged into local streams, resulting in local acidification and regional salination of surface water resources. Pollution of surface water can be prevented by collecting and treating mine water to a quality where it could be re-used without restriction (Cleanwater 2020 Initiative). Mine water in the Olifants River Catchment currently amounts to only 4,6% of the total water usage, but contributes 78,4% of the sulphate load. Limestone and lime treatment is the most cost-effective technology for neutralization and partial sulphate removal of acidic/sulphate-rich water to sulphate levels of less than 1500 mg/l due to precipitation of magnesium and removal of the associated sulphate fraction (through gypsum crystallization). Neutralized mine water of this quality may be suitable for irrigation. A number of alternative desalination treatment technologies were investigated (subsequent to gypsum crystallization pre-treatment) where treated mine water must meet more stringent quality requirements (e.g. less than 200 mg/lSO4). The capital cost of these processes varied between R4 million/(Ml/d) and R10million/(Ml/d) and the running cost between R2/m3and R5/m3. Water usage in the Upper Olifants River Catchment currently amounts to 947 Ml/d (including the power stations), and will increase to an estimated 1385 Ml/d by 2020. The additional water demand by2020 (438 Ml/d) will have to be supplied by importation from neighbouring catchments, and more efficient utilization of the local water resources, including excess mine water. Various levels of treatment are required to make mine water suitable for the following potential applications (acceptable treated water sulphate concentration shown in brackets): irrigation (2000 mg/l), coal processing plant (1000 mg/l), general industrial use (500 mg/l), discharge to public streams (500 mg/l), potable use (200 mg/l) and cooling water in power stations (20 to 40 mg/l). The following two options, or a combination thereof, can be considered for management of excess mine water in the Upper Olifants River Catchment: ?Collection and treatment of excess mine water to a quality suitable for selected urban and industrial applications (Option A) ?Collection and treatment of mine water to a quality suitable for irrigation (Option B). The estimated capital and running cost for Option A amounts to R528.5 million and R55.7 million/year, respectively, compared with R68,2 million and R11,9 million/year for Option B. It is recommended that Option B be investigated for implementation in the short to medium-term. Option B was selected due to cost benefits and the initial favourable results obtained by a joint Water Research Commission and Coal Industry initiative where mine water is used for irrigation. Option A may become feasible in the long-term to ensure maximum environ-mental protection and reduced treatment cost as a result of anticipated technological improvements over the next 5 to 10 years.

In this paper the origins of the mortar intruded concrete concept and its development and application in the construction of watertight bulkheads in South Africa are described. The events leading to the commissioning and execution of the West Driefontein Experimental Plug and the Virginia/Merriespruit Boundary Plugs, and their roles in the proving of the technique, follow. The development of the first Transvaal and Orange Free State Chamber of Mines Code of Practice for Mortar Intrusion Concrete for Underground Plugs and Bulkheads, Johannesburg, November 1962,is explained. The saga of the October 1968 flood and subsequent salvage of the West Driefontein Gold Mine is recounted. The paper concludes with mention of the validation programme carried out for the Placer Dome Western Areas Joint Venture and their South Deep water barrier programme.

South Africa?s Mining Industry operates in an uncertain world. The industry is buffeted by problems regarding retrenchments, unemployment, low productivity, rising costs, volatile exchange rates, commodity prices and government regulations. With these uncertainties facing the decision makers, what does applied technology offer the industry?s management? Modelling languages with risk analysis have been available for decades, but in the past their use has been very expensive, requiring large mainframe computers and lots of computer time. Today, PCs and laptops have incredible power, which makes interactive risk analysis affordable and viable for all enterprises, whether small or large. ?What is risk analysis? ?What is Monte Carlo simulation? ?What kinds of computer models need to be created to use risk analysis and Monte Carlo simulation effectively? This paper addresses these questions and illustrates, with a practical example in the mining industry, how risk analysis techniques can be used to support decisions in the climate of uncertainty.

Introduction Zircon is a natural occurring mineral and may exhibit natural low level radioactivity. It contains trace levels (90 to120 pCi/g and 110 to 115 pCi/g respectively or 3.3 to 4.4Bq/g and 4.1 to 4.3 Bq/g) of naturally occurring radioactive uranium and thorium. This mineral is often found in a suiteof minerals (rutile, ilmenite and monazite) Due to the overlap in physical properties of monazite (containing 4–7% thorium) with some of the zircon (slight magnetic susceptibility) it often contaminates the zircon, adding to the levels of thorium in the product. Hazards associated with the products from zircon and its processing is inhalation of respirable dust (generated by milling) containing radioactive uranium and thorium which may cause cancer of the lungs. Legislature regulates the transport, use, workplace environment exposure and storage of radioactive material. In America the general regulation for the unlicensed use of low levels of radioactive materials limits the concentration to 500 ppm (U plus Th). Europe (IAEA) specifies a limit of10 Bg/g (Bequerels per gram) on the parents for transport only which is a higher level of U+Th. Companies selling into these markets need to comply with these regulations and certification is therefore required, not only of the major constituents determining the price, but of the U and Th levels as well. Exceeding the limits for U and Th may result in material being returned to the country of origin. However, for the analyst the requirement is to analyse for these elements throughout the production process as well as the analysis of the ‘tails’ that is returned to the mine area. This requires a wide range of concentration to be analysed. Methods of analysis A wide variety of methods exist for the analysis of U and Th in a range of matrices. (Table I) All these methods have been used with varying degrees of success in terms of accuracy. Overall precision for the different techniques varies from 5 to 25% relative. Time to produce results from these methods vary from a few minutes to several days. The Production Chemist is expected to produce between5 and 10 analyses per hour for process control purposes. A suitable technique that fits this requirement is X-Ray Fluorescence. Both Wavelength Dispersive (WDXRF) and Energy Dispersive X-Ray (EDX) instruments are suitable. X-Ray analysis in general has a few major advantages over competitive techniques. •It is fairly simple to set up and interferences are known and easy to correct •It has multi-element analysis capabilities •Clean spectral lines for U and Th (in zircon specifically) •Uncomplicated and easy to measure background •Low detection limits (3 to 5 ppm) •A very high degree of precision •Sample preparation is uncomplicated and fast (pressed powders and fused beads). In Zircon (ZrSiO4) processed sands the matrix is constant(>99% ZrSiO4) and the background is thus essentially constant. A typical set up for the analysis of U and Th by WDXRFis given below: X-Ray Tube Tungsten (W) Target, 2.5 to 3kW operated at 50mA/50kV Crystal LiF200 (or LIF220 for higher resolution) Analytical Lines (2?)U La1,226.14Th La1,227.47 Detector Scintillation Counter Analysis time, depending on the concentration can vary from as little as 20 seconds up to 5 minutes. Standards As with any other comparative technique XRF analysis relies heavily on the quality of the standards used. Assuming proper set-up and operation of the instrumentation as well as consistent sample preparation, accuracy is determined by the quality of the initial calibration standards. The experiment with backfill at Harmony was mainly an attempt to improve the ground conditions in a particularly tricky section of the mine. A deslimed tailings system was selected for financial reasons, ease of installation, ease of operation and its low level of mechanization. The design of the system has three aspects: firstly, to define the parameters of the backfill material itself; secondly, to design a reliable plant which could consistently produce the desired material in sufficient quantities; and, thirdly, to design a fill distribution system for maximum reliability in the shaft, minimum pipe line velocity, pressure and cost in the horizontal sections and consistency and reliability at the delivery end. The system was successfully constructed and commissioned in a short space of time at a relatively low cost. It has now reached its full potential, and very encouraging results have been achieved with regard to cost savings, ground conditions, ventilation and accident statistics.

Keywords: Pyrometallurgy, ferrochrome, smelting, investment, Zimbabwe Four smelting plants currently make up the ferrochrome smelting capacity in Zimbabwe. Zimbabwe Alloys and Zimasco represent more then ninety per cent of Zimbabwe?s ferrochrome smelting capacity, while Maranatha and Oliken contribute the difference. Very limited investment in the sector (even for the expansion of existing smelters) has been experienced over many years, despite the fact that about 95% of the world?s chrome ore resources are in the Bushveld Igneous Complex of South Africa and the Great Dyke of Zimbabwe. The Bushveld has a greater quantity but a lower grade than the Great Dyke. A ten per cent increase in Zimbabwean ferrochromium production has been recorded in the past ten years, showing an almost stagnant capacity investment.

Unexpected equipment failures lead to financial losses due to production disruption. Time-based maintenance, based on checks over regular time periods, has been employed to minimise disruption. However, the improvements it can offer are limited as it may lead to unnecessary service of healthy equipment or missed failures occurring between service intervals. Condition-based maintenance (CBM) provides a further improvement to equipment reliability by detecting faults and predicting remaining useful life (RUL) based on equipment health monitoring. Its application in the mineral processing industry is hindered due to the high cost of health monitoring equipment. In this study, two stochastic process models, the adaptive auto-regressive model and the gamma process, are compared in their ability to forecast the degradation state and to provide RUL prediction. The gamma process model was found to be effective in both tasks. Due to its simplicity and minimum hyperparameters requirements, it is proposed to use the gamma process as a baseline for comparison with other models. The research described in the paper was aimed at providing standardized information of cases of failed and intact coal pillars in the form of databases to researchers. It also offered the opportunity to take stock of the pillar stability situation in coalmining and to review the impact of the application of the safety factor formula for pillar design. It was found that the physical parameters of coalmining have not changed substantially over the last four decades. However, changes in the controllable parameters like pillar width, pillar width-to-height ratio and percentage extraction have all moved toward the more conservative side. Scrutiny of the database indicates that of all the failures recorded, only 23 occurred in panels that were mined after 1969, when one can assume that the safety factor formula was fully applied. If the pre-1969 practices had been continued, at least 144 collapses would have been expected. There has thus been a substantial reduction of pillar collapse cases, justifying the cost paid for the formula, which has shown to be in the region of 600 million tons of coal. It is evident that that are distinct differences in the natures of the failures among different coalfields. This justifies the attempts to derive seam or coal field specific strength formulae and is a topic that should be pursued.

The effect of flotation operational parameters on froth stability and froth recovery was studied. Froth stability was measured using a special column. To determine the froth recovery, the froth height change model and froth height exponential model were used. It was found that since the interactions between the pulp and froth zones affect the time of froth formation, the exponential model is more suitable than the froth height change method for determining the froth recovery. The results showed that superficial air velocity and collector dosage have, respectively, the highest and lowest effect on the froth recovery, while froth recovery decreases sharply with increasing froth height.
