Total milling cost is composed of energy, liner and grinding media costs. In primary high ball load milling, the grinding media play the biggest role in total milling cost. This cost can be drastically reduced by improving the impact condition inside the mill. The impact condition inside the mill is influenced by shell liner design (as well as feed end and discharge design) and the type of discharge. The improvement of the impact condition will result in a significant decrease in grinding media consumption. The softened impact condition allows for better alloy optimization, resulting in a further reduction in grinding media consumption. Optimized liner design can also improve energy consumption as less energy is wasted in the projection of the grinding media. Magotteaux utilizes tools to simulate and show the grinding media trajectories for shell and end liners. This paper will present some practical examples where the media and energy consumption can be or has been reduced by optimizing liner design. Materials for Winding Plant Components By Prof. G. T. van Rooyen (ScD) (MIT). Materials for critical applications such as winding plant components are reviewed in terms of the basic requirements which have to be complied with. It is shown that tensile testing alone is not sufficient and that impact testing also is necessary if the incidence of brittle fracture is to be avoided. As a criterion it is suggested that the brittle transition temperature (B.T.T.) determined by impact testing should in all cases be well below the lowest anticipated service temperature. A number of steels were evaluated by impact testing and it is shown that a small ferrite grain size, obtained either by chemical means such as by the use of appropriate alloying elements in the steel or by means of a quenching heat treatment, is effective in attaining a Iow B.T.T. The speed of strain aging as well as the influence of strain aging on the B.T.T. was also evaluated. On the basis of the results obtained it is recommended that steels for critical applications must conform to an appropriate grade and class of steel according to BS 4360 specification. It is further recommended that such steels be exempted from the customary six-monthly heat treatment prescribed by the Mines and Work Act, Regulation 16,18.

The business encompasses mining, mineral concentration, separation, and smelting operations. The smelting process comprises the carbonaceous reduction of ilmenite to produce titania slag with a TiO2 content of 86%, and iron with a carbon content of 2.5%. The Namakwa Sands smelter, situated near the Saldanha Bay harbour, commenced smelting operations in 1994, when a 25 MW DC arc furnace was commissioned. The smelting operations were expanded in 1999, with the commissioning of a second 35 MW DC arc furnace. Despite the fact that ilmenite smelting poses a technical challenge in terms of the high temperatures required, the physical characteristics of the slag, the constraints placed on the feedstock, and the tight product specifications, Namakwa Sands has continually increased slag production since 1995. High furnace feed-on utilisation and furnace stability, complemented by continuous improvement drives, will be the vehicle to drive performance in the short term, with longer-term performance enhancements due to strategic process development.

There are certain ores that can be treated without upgrading (e.g., gold and uranium ores), and upgrading needs to be considered only for fairly low-grade ores of this type. If the grade is very low, treatment will not be economic even with upgrading, and there is therefore a limited range of ore grades for which upgrading is suitable.

At the Hansa Mine in Dortmund, Germany, coarse run-of-mine coal, up to 60 mm in particle size, has been brought to the surface hydraulically from a depth of 850 m since November 1977. Hoisting is done by a three-chamber pipefeeder, by means of which up to 400 t/h can be lifted. The pipefeeder operates without problems, and has so far shown itself to be efficient and reliable. Vertical hoisting can be carried out by water supplied from the surface, from underground, or from a surface water supply in combination with minewater from underground. Water that flows into the mine, which would in any event have to be pumped to the surface, can be utilized for hoisting operations. The energy costs per ton of coal for a lifting height of 850 m vary between 41 and 62 South African cents, and therefore lie within the range of costs that apply to conventional hoisting.

The semi-solid metal casting process results in a unique solidification path. The microstructural features that were identified during the characterization of the as-cast microstructure, were used as evidence of the process history in order to determine the solidification path followed during the evolution of the microstructure. The morphology of the grains was characterized using SEM and the extent and distribution of the elemental segregation within the grain structure was analysed using EDS. A project was funded by the Australian coal industry to investigate the mechanisms that might lead to sample bias when using cross-belt cutters, in order to help coal industry personnel to make better decisions about the purchase, maintenance and operation. It concentrated on DEM modelling of skew cutters. These are set at an angle to the belt with the intention of minimizing disturbance to the non-sampled material. Two bias mechanisms are likely to cause bias for cross-belt cutters. Waves of material are bulldozed off the belt by the upstream side of the body of square cutters and material is thrown by the leading edges of cutter blades for all types of cross-belt cutters. These mechanisms cause some parts of the load of material on a belt to be over-represented. The effects of these mechanisms cannot be made to be negligible, so cross-belt samplers cannot be trusted to produce unbiased samples, especially for segregated streams of material. However, it is possible to give a bound on the maximum likely bias. The grades of two portions of the stream can be estimated by stopping the belt and shovelling off 1/3 of the cross-section of the load on the belt into a container, concentrating on the final side of the belt and the top of the load. The remaining material should be put into another container and the difference in grade determined. The maximum likely bias is typically about 10% of this difference. For a cross-belt cutter, having an extraction ratio near to 100% is not a reliable indication that the cutter has little or no bias. Some bias mechanisms affecting cross-belt sample cutters make sample mass too high and some make it too low, so an extraction ratio near 100% can occur if two bias mechanisms are both active. Literature indicates that the crystal content of a slag has a significant influence on its thermal conductivity. Industrial, rich, manganese-bearing slag was cooled at different rates to create samples with different microstructures. The coefficients of thermal conductivity of these samples were measured in a nitrogen atmosphere from room temperature to 990°C at 100°C intervals. The laser-flash measurement technique was used for this purpose. Follow-up investigations included XRF and XRD and modelling in FACTSage.

This research involves the investigation of phase transformations in the platinum-chromium coated system. Single-layer 0.1 µm platinum coatings were deposited via electron beam deposition on 99.98 percent pure chromium substrates. Specimens were subjected to systematic heat treatment in a vacuum furnace at 900°C for up to 20 hours. Phase formation and the changes in surface morphology were investigated by X-ray diffraction (XRD) and scanning electron microscopy (SEM).Both CrPt and Cr3Pt phases are formed during heat treatment for different times at 900°C. Significant changes in the morphology of this coated system were detected after heat treatment at 900°C for 20 hours.

Ground behaviour in the vicinity of a roadway has been investigated using a physical model and in situ tests during a roof fall. It was discovered that behaviour of the ground is governed by irreversible displacements of adjacent rock clusters. The cluster is a short-living sector of a rock mass that moves as a solid body. For the lack of degree of freedom, the rock mass must be divided into clusters that are forced to move one after another in space and in time. These clusters permanently rearrange and reform during irreversible (inelastic) ground deformation. The crowded clusters have to yield to each other and alter their velocity and direction of movement to accommodate their motion into the excavation. Such behaviour involves uneven and irregular vertical deflection and the movement of adjacent rock blocks in the roof, sides and floor of an opening. Such movement destroys the symmetry of horizontal displacements with respect to the centre line of the opening. A set of indicators that a roof fall is imminent has been identified. Horizontal displacements and dilation must be controlled in order to maintain the stability of an underground opening. Such a state retains the self-supporting effect of the roof and contributes to rock bolts bearing capacity.

Human factors in stope productivity -a field experiment by K. F. MAUER, M.A. (Visitor), and A. C. LAWRENCE, B.Econ., D.Com. (Member) An experiment in which three human variables were manipulated in eight stopes was conducted in a gold mine over a period of roughly six months. The three variables, which each had two levels, concerned the degree of movement from gangs, the quality of the Bantu production supervisors, and the extent to which gangs were composed of a single ethnic group (Malawians). Time was included as a variable with three levels in the analysis of the findings. On the average, stable gangs produced 12 per cent more than gangs with a high percentage of transfers, gangs with better production supervisors were more successful by nearly 9 per cent than those with poorer production supervisors, and homogeneous gangs were more productive than heterogeneous ones by as much as 15 per cent. In addition, it was found that a number of the variables exercised a joint influence on stope productivity and that the effects of the variables were accentuated by the len gth of time they had been in operation. Bwana Mkubwa is a 50 000 tons per annum copper cathode producer, owned by First Quantum Minerals and located in Ndola, on the Zambian Copperbelt. The Bwana Mkubwa solvent-extraction circuit was started up in 1997. In 2002, the plant began treating ore from First Quantum?s Lonshi mine located in the Democratic Republic of Congo. The Lonshi ore is exceptionally fine and the amount of solids in the feed solution reporting to the solvent-extraction feed solution increased dramatically. Initially, crud was filtered in a filter press, but this rapidly blinded and seldom produced anything better than a wet sludge containing large quantities of organic. In December 2003 the decision was made to install a Flottweg Z4E-3/441 Tricanter® centrifuge to recover organic from the crud. The installation was completed in June 2004 and has since led to significant improvements in plant operability and savings in organic consumption.

The Mine Planning Department of Rio Tinto Management Services South Africa has installed an interactive graphic work station to assist with the long- term mine planning of Palabora. Previously, the planning was drafted manually after which digitised areas were fed to the computerised ore reserve system. This method was slow, tedious, prone to error and was becoming incapable of meeting new planning parameters. To assist the planning engineer an interactive graphic system was developed, and subsequently a rewrite of the ore reserve reporting system was incorporated. The work station has reasonable computing power and, when not utilised for graphics, has been found suitable for the evaluation of various non- graphical applications, a recent example of which was the in-pit crusher investigation. This project, in contrast to similar studies, was not based on a fixed system throughput but rather on a well designed system which would be operated at its own optimum capacity. In order to determine the probable throughput a simple simulator was designed to model the crushing and conveying system. This paper describes the investigation into the specifications for the work station, the selection of hardware, operating system and languages. An over- view is then given of the graphic planning system. The in-pit crushing simulation has been included as an example of how the work station has been applied to other, non graphical, applications.

At Tokushima Plant of Nippon Denko Co., Ltd. high-carbon ferromanganese is produced by the electric furnace method using lump manganese ores and sintered manganese ores manufactured from fine manganese ores. However, the distribution of manganese ores is significantly uneven on earth, and their characteristics considerably vary by ore type. It is known from experience that the production of high-carbon ferromanganese by the electric furnace method depends greatly on material ores. Therefore, to maintain stable operation in the electric furnace-smelting field, it is important to identify the characteristics of each type of material ores in advance. Thus, we evaluated the high-temperature electric characteristics of manganese ores using the electrical conductivity measuring system developed by ourselves and provided the standards for determining ores and blending ratio necessary for stable operation of the electric furnace based on the evaluation results. This time we worked for optimisation of the high-temperature electric characteristics of sintered manganese ores through modification of the characteristics because the blending ratio of sintered manganese ores in the electric furnace is high. The electrical conductivity of sintered ores having various chemical components in a high-temperature region (up to 1 550°C) was measured using our electrical conductivity measuring system and high-temperature electric characteristics evaluating method reported at INFACON 9. As the result of the measurement, we revealed that the high-temperature electric characteristics of the sintered ores depend on their chemical contents and the sintered ores can be modified to those having excellent high-temperature electric characteristics by controlling their chemical contents, so that the resources can be effectively used.

The gas turbine industry is faced with a challenge to improve the performance of engines, while simultaneously adhering to stringent environmental legislation. One way of addressing the problem is by further increasing the recipient working temperatures. Unfortunately, the use of nickel based superalloys (NBSAs) in the gas turbine industry has reached its limitations. Although coatings can be used for small increases, and air cooling is also incorporated by design, attention is towards developing stronger metallurgical materials having higher melting points, with acceptable creep and corrosion resistance. A series of ternary and quaternary Platinum-based superalloys were developed. Platinum was selected because of its higher melting points compared to nickel, similar fcc structure and better corrosion properties. Mechanical characterisation studies of Platinum-based superalloys alloys, which included oxidation, creep and hardness, demonstrated reasonable results, outperforming an oxide dispersed strengthening (ODS) Fe-based superalloy (PM2000) and a nickel based superalloy (MAR-M200). During any materials development where high temperatures are concerned, high strength is the primary property of interest. However, during the development of gas turbines, component life and reliability, which are influenced by temperature, need to be taken into consideration, and therefore creep as well as corrosion (both temperature dependant properties), are important. These properties become significant with increasing temperatures. With increasing demand for higher temperatures, it is becoming increasingly important to include hot corrosion properties of the alloy during the material selection process. A short description on hot corrosion and its degradation mechanisms are given in this paper. Coatings are currently dominating as the best practical solution to address temperature increases. This paper looks at benefits and shortcomings of coatings over Pt-based superalloys as candidates for applications under extreme conditions. The Stilfontein and Buffelsfontein Gold Mines, near Klerksdorp in the Transvaal, had accumulated a large amount of uranium-containing residue and, when the price of uranium rose in the 1970s, consideration was given to the possible recovery of this uranium. Preliminary tests showed that concentration of the uranium prior to leaching would not be economic. However, the pyrite in the residue could be concentrated by flotation, and the flotation concentrate could be roasted to pro¬vide both enough acid for leaching the uranium and a calcine from which the gold could be recovered. The feasibility study showed that a uranium operation of 270 kt per month would be most economically attrac¬tive, and a plant of that size was accordingly designed and built. In the first six years of its existence, the plant treated over 20 Mt of residue and produced about 3,5 kt of uranium oxide. During that time, the plant was con¬tinually being improved to make it more reliable and cost-efficient. This paper analyses the operation of the plant during its first six years from the viewpoints of its mechanical, process, and economic performance. The criteria on which the selection of the process was based are reviewed and compared with the actual performance of the plant, emphasis being placed on the leaching, solid-liquid separation, recovery, and purification stages.

Pillar extraction at shallow depths with small pillars that were not originally intended for secondary extraction can provide a huge benefit to the coal mining industry in those areas where a significant percentage of the remaining coal reserves are locked up in small pillars at shallow depths and where opencast mining methods are simply not as cost-effective and practical to implement. A system considering all of the pertinent geotechnical and mining aspects for the safe and efficient pillar extraction of small pillars at shallow depths at Xstrata Coal South Africa (XCSA) has been further developed and implemented as part of an ongoing improvement process addressing all of the relevant legal and associated risk aspects. This work follows on from the previous pillar extraction work carried out at the ATC, Boschmans, and Spitzkop Collieries. The process involved a number of in-house workshops and sessions arranged with all key personnel from Tavistock Colliery, and also included Professor Nielen van der Merwe of the University of the Witwatersrand, a world renowned authority on pillar extraction, towards reviewing and developing the Modified NEVID pillar extraction system employed previously at Boschmans Colliery. The system is currently being employed at Tavistock Colliery with success and no major accidents, with around 655 000 t of coal having been successfully extracted from the pillar extraction panels.
