Electric furnace smelting is one of the principal unit operations for ferroalloy production, and increased process intensity, improved availability, minimal maintenance and a longer campaign life are common objectives for electric furnace operation in order to obtain favourable economics of production. Furnace designers have continued to develop innovative solutions that have allowed these objectives to be realised, e.g., furnace cooling systems, and numerical modelling plays a key role in the design process. Enhanced understanding of the energy transfer process in the furnace and the ability to develop, evaluate and optimise components of the crucible design to match process requirements are the key motivators for modelling. This paper provides an overview of recent applications of numerical modelling to the design of electric furnaces. The aim is to illustrate what can be done, and identify areas where further work is needed in this field. Examples include furnace bath modelling, crucible cooling system design, taphole design, baking of Soderberg electrodes, off-gas systems, and fume control and building ventilation. It is argued that the trend is for numerical models to become more encompassing while at the same time more accessible, and therefore further improvements in furnace design will be realised with continued and well validated modelling efforts.

The Boudouard reactivity of single cokes produced from selected bituminous coals and commercial cokes has been investigated in a thermo gravimetric furnace. The effect of potassium as a catalyst for this reaction was studied, as it is known to accumulate in ferromanganese furnaces. A gaseous impregnation technique using K2CO3 as the potassium source was applied to impregnate the coke samples. The reactivity experiments were designed to simulate conditions occurring in an industrial furnace, as used for production of Mn-alloys. The coke particle size varied from 3.35 to 6.63 mm, while the temperature was maintained between 800- 1100oC with a gas composition from 50 to 75% CO2 in a CO/CO2 mixture. To determine the catalytic effect of potassium, the concentration varied from a fraction of a percent up to 15%wt. The results show that single chars vary significantly in reactivity, depending on the properties of the parent coal, while commercial cokes exhibit similar reaction rates. Temperature and partial pressure of CO2 have the strongest influence on the reactivity, while the influence of gas flow rate and coke particle size were found to be negligible. The catalytic studies revealed that the relative reactivity of non-impregnated samples are preserved after the impregnation, so the least reactive coke is still the least reactive after the impregnation for the whole range of potassium loads. Also, it has been confirmed that the Boudouard reactivity reaches a plateau at potassium concentration of 4%wt.

COALTECH 2020 initiated a research project to provide the coal mining industry with a modelling tool to determine the expected types of subsidence, risks and the investment required in post-closure funds to cater for subsidence associated with bord and pillar mines. A detailed literature review was conducted to determine the most important parameters in calculating the cost associated with surface subsidence. A subsidence prediction model was developed to determine the likelihood of different types of subsidence. The study made use of current knowledge of failure mechanisms and its aim is to assist the industry and government in arriving at the most suitable arrangements when authorities require financial instruments to assure compliance with environmental regulations.

Abstract: From the viewpoint of interaction mechanics of solid and gas, a coupled mathematical model is presented for coal/rock mass deformation and gas leak flow in parallel deformable coal seams. Numerical simulations for the prediction of the safety range of mining of protection layer are performed with experimental data from a mine with potential danger of coal/gas outbursts. Analyses show that the numerical simulation results are consistent with the measured data on the spot. Therefore, the coupled model shows a positive future for applications in a wide range. ZUSAMMENFASSUNG:Von der Veranschaulichung der Abhängigkeit Mechaniker für Körper und Gas, wird ein verbundenes mathematisches Modell für festen coal/rock Deformation und Gasleckstelle Fluß in parallele deformable Kohlenähte dargestellt. Numerische Simulationen für die Vorhersage der Sicherheit Strecke, die Schutzschichtbergbau verwendet, werden mit experimentellen Daten von einer Grube mit möglicher Gefahr der coal/gas Ausbrüche durchgeführt. Analysen zeigen, daß die numerischen Simulation Resultate mit den gemessenen Daten bezüglich des Punktes gleichbleibend sind. Folglich zeigt das verbundene Modell eine positive Zukunft für Anwendungen in einer breiten Strecke. RÉSUMÉ: Du point de vue de la mécanique d'interaction pour le solide et le gaz, un modèle mathématique couplé est présenté pour l'écoulement plein de déformation de coal/rock et de fuite de gaz dans les filons houillers deformable parallèles. Des simulations numériques pour la prévision de la gamme de sûreté employant l'exploitation de couche de protection sont effectuées avec des données expérimentales d'une mine avec le danger potentiel des accès de coal/gas. Les analyses prouvent que les résultats numériques de simulation sont conformés aux données mesurées sur place. Par conséquent, le modèle couplé montre un futur positif pour des applications dans un éventail.

"The ore deposits of the Zambian Copperbelt occur in sedimentary strata that have been subjected to relatively mild, flexure-type folding. Unrolling serves to reconstruct the original depositional geometry of the folded sedimentary strata and is in common usage on the Copperbelt both for geological analysis of drill hole data and in routine ore reserve estimation.A computerized method of unrolling was introduced at Roan Consolidated Mines in 1969 based on a standard contouring program. A contour map of the geological structure is drawn from a regular grid of elevations, interpolated from the original, irregularly-spaced intersections. Unrolling is performed across this grid, perpendicular to one or two axes specified by the geologist. Each intersection is unrolled independently, and the new co-ordinates are subsequently processed to produce unrolled maps.The technique has been used successfully at RCM over the last two years in both the estimation of ore reserves and exploration planning."

What is a nugget effect? In the early development of geostatistics, the term ?nugget effect? was coined for the apparent discontinuity at the beginning of many semivariogram graphs. This name was chosen to reflect the large differences found between neighbouring samples in ?nuggety? mineralizations such as Wits gold reefs. Geostatistical theory assumes that the difference between a sampled value and a potential repeat sample at the same location is actually zero. Included in this ?nugget effect? would be true variation between contiguous samples due to the nature of the mineralization, micro-fracturing, nugget or crystal size, and so on. Also included in the nugget effect would be any ?random? sampling variation which might occur due to the method in which the sample was taken, the adequacy of the sample size, the assaying process, etc. Arguments were put forward that ?sampling errors? actually exist at zero distance. Some geostatistical schools actually maintain that the ?nugget effect? is all sampling error. This would imply that ?perfect? sampling would eliminate the nugget effect entirely. There is now a dichotomy both in the geostatistical world and in the software packages provided for geostatistical analyses. It may seem academic to argue over whether the semivariogram model should take a value of zero, a value equal to the nugget effect, or a partial value at distance zero. However, the decision can have a profound effect on both the estimated resource and in our confidence on that resource. Whereas most geostatistical texts define the semivariogram model as taking the value of zero at zero distance, others imply that the full nugget effect should be used at zero distance. For example: ?The nugget effect refers to the nonzero intercept of the variogram and is an overall estimate of error caused by measurement inaccuracy and environmental variability occurring at fine enough scales to be unresolved by the sampling interval3 ?Christensen4 has shown that the ?nugget effect?, or non-zero variance at the origin of the sernivariogram, can be reproduced by a measurement error model ?The nugget effect is considered random noise and may represent short-scale variability, measurement error, sample rate, etc.5. In many training texts and Web courses, the definition of the semivariogram is ambiguous as the formulae for semivariogram models is not actually specified at zero distance6,7,8.

"Excessive amounts of moisture in product coal can influence the efficiency of downstream utilization processes due to a decreased calorific value and handling problems. Stockpiles can be used to decrease the moisture content of coal by means of gravity drainage and evaporation. This paper is focused on the evaporation of moisture from a coal stockpile surface with the aim of investigating the effect of particle size on the rate of evaporation as well as the depth to which evaporation extends.It was observed that moisture initially evaporates at a higher rate from a stockpile consisting of fine particles (-6.7 mm) than from coarser particles (-13.2 mm +6.7 mm). This high rate of evaporation is restricted to the outer shell of the fine coal stockpile. However, for coarse coal, the porous nature increases the depth at which evaporation occurs. Evaporation of moisture was observed up to the fourth day of each experimental run, after which steady state was obtained. It was shown the water can evaporate from the surface into the body of the stockpile, depending on the coal particle size and void spacing. An experimental reclaim depth of 0.4 m was achieved after 4 days. IntroductionCoal stockpiles serve as surge capacity for downstream utilization processes and can also be used for moisture reduction by means of gravity drainage and evaporation. Excessive amounts of moisture in coal can cause handling problems and, most importantly, will decrease the calorific value, leading to inefficient combustion.Research has shown that evaporation by means of wind and solar action is considerably more effective than gravity drainage(Williams, D.J. 2006), but the effect is limited to a restricted depth from the exterior of the stockpile (Boyapati, E. and Oates, A. 1994; CSEM-UAE, 2010). The effectiveness of wind and solar action can be improved by orienting the stockpile perpendicular to the predominant wind direction, maximizing the surface area of the pile, and reclaiming the coal from the pile gradually in shallow cuts over a large area (Williams, D.J. 2006)."

The primary requirement from a hydrocyclone is the classification of the feed solid particles. Particle classification occurs inside a hydrocyclone by virtue of the relative radial distribution of the suspended particles, based on their size and specific gravity. The particle classification behaviour in a hydrocyclone is experimentally studied in this paper. The phenomenological features of the air core at different feed solid concentrations and the distribution of the solid concentrations in the hydrocyclone are also analysed by the theoretical study of flow features in a steady Rankine vortex. Semi-empirical models for predicting the hydrocyclone performance in terms of flow split ratio, and cut size have been developed using the background knowledge of convoluted hydrodynamics. In addition, to validate the classification performance of a smaller diameter hydrocyclone, the potential of the present model is extended for envisaging the same for larger diameter hydrocyclones. "Studs are rods threaded on both ends and are used as mechanical fasteners for two or more components. Stud finds usage in industries such as automotive, construction and aviation. The advantage of studs is that they allow for disassembly of components during maintenance. Studs are continuously subjected to both tensile and shear stresses, depending on the application, therefore they should be manufactured from suitable materials that are capable of withstanding all these external forces. Studs are sometimes manufactured from re-sulphurized steel due to its improved machinability; however, there is a certain limit on the amount of sulphur, above which failure may occur. Premature failure of studs has been a common problem, but failed studs are commonly replaced with new ones without conducting failure investigations. The present work investigates the premature failure of two re-sulphurized steel studs used on a rocker arm assembly and recommends alternative materials. The investigation was carried out by conducting visual examination, microstructural analysis, hardness measurements, chemical analysis and a detailed scanning electron microscopy (SEM) investigation on the fracture surface.IntroductionTwo rocker arm studs used on a 16-cylinder diesel locomotive engine failed prematurely after being in service for less than 5 months. The rocker arm studs had a life-cycle of 5 years. The studs were manufactured from resulphurized steel. The paper aims to establish whether re-sulphurized steel is applicable for the manufacture of studs in the automotive industry.BackgroundLocomotives are classified as either electric or fuel-powered. Diesel locomotives are an example of fuel-powered locomotives. This type of locomotive uses a diesel engine as a means for propulsion. An engine converts chemical energy into mechanical energy required for traction. In an internal combustion engine a rocker arm is an oscillating lever that conveys radial movement from the cam lobe into linear movement to open and close poppet valves of cylinders (Husain and Sheikh, 2013). The rocker arms are secured on to the cylinder head by rocker arm studs."

A typical sub-level block cave mining extraction method employs an undercut level to establish a cavity in hard rock, and as such requires special support methods and products to be installed during the development phase. The undercut level development in the block cave orebody is then sacrificial, and support elements will eventually report to the crusher and perhaps conveyor belt systems for transportation to surface. The choice of support products installed in the undercut level development should take cognizance of the detrimental effect these could have on the mining system such as cutting of conveyor belts, obstructing crushers, safety aspects, and productivity. This work explores the probability and practicality of making use of new-generation support products to make the operation safer as well as enhance productivity in the development phase and during the undercut operation. This paper will investigate the use of glass reinforced plastic(GRP) rockbolts and GRP mesh instead of conventional steel bolts and mesh along with resin capsule-filled holes with the GRP bolts. Complementing this with thin spray liner (TSL) application as another means of creating a safer operating environment, as well as a productive support medium, will also be addressed. These proposed items are envisaged to reduce production downtime and improve the safety of our people. These items are all easy and light to handle, cuttable and crusher friendly, as they will break up during the crushing process.

Spiral concentrators are widely applied to beneficiate commodities such as Cr2O3, mineral sands, and ferrochrome. The application of spirals for heavy minerals has been limited to a feed top size of 1 mm. At particle sizes larger than this, friction retards heavy particles and the particles' primary velocity approaches zero, resulting in a solids build-up, therefore inhibiting further separation. Recently, a new Multotec SC25 spiral model was introduced to the industry, which aids in beneficiating particles of up to 3 mm, with successes having been demonstrated in ferrochrome slag and titanium-bearing minerals. This spiral also has potential in electronic waste applications. This paper examines the applicability of the SC25 spiral in coarse Cr2O3 recovery. This stems from the fact that junior chrome miners tend to discard particles larger than 1 mm as they neither have milling nor dense media circuits. Also, alluvial chrome miners discard +1 mm even though this size fraction contains recoverable and liberated Cr2O3. The SC25 spiral has shown better Cr2O3 separation efficiencies than the SC21 model and with higher SiO2 rejection at saleable grades, thus providing an additional revenue stream specifically for the coarser (+820 μm) size fractions. Occupational health and safety is regulated by statute and common law. South Africa has, like many other countries, legislated extensively on occupational health and safety. Despite the body of legislation, the common law continues to play an important role as far as it concerns contractual, delictual and criminal liability. Two major Acts regulate occupational health and safety viz. the Occupational Health and Safety Act, No. 85 of 1993 (?OHASA?) and the Mine Health and Safety Act, No. 29 of 1996 (?MHSA?). The MHSA applies to mines and works as defined and related aspects. OHASA applies to other industries but does not apply to employers and workplaces to which the MHSA and certain matters covered by the Merchant Shipping Act, No. 57 of 1951 apply. See section 1(3) of OHASA. 2 The employer?s health and safety obligations in terms of the MHSA 2.1 Section 2(1) of the MHSA provides amongst others, as follows: ?The employer of every mine that is being worked must: (a) ensure, as far as reasonably practicable, that the mine is designed, constructed and equipped: (i) to provide conditions for safe operation and a healthy working environment (ii) ... (b) ensure, as far as reasonably practicable, that the mine is commissioned, operated, maintained and decommissioned in such away that employees can perform their work without endangering the health and safety of themselves or of any other person?.

Centrifugal pumps are the workhorse of hydraulic conveying systems but their performance is derated when viscous non-Newtonian fluids, such as pastes and/or coarse solids are present. The reduced performance for purely viscous Newtonian fluids may be calculated using techniques such as the Hydraulic Institute method, but similar deration for non-Newtonian fluids is not so easy to apply. As part of the AMIRA P599 project investigating high concentration suspension pumping, centrifugal pump tests were systematically conducted on a wide range of non-Newtonian coarse particle suspensions. Suspension sup to 38% v/v of coarse particles with mean diameters in the range of 1.1 < d50< 3.4 mm suspended in carrier fluids with dynamic yield stresses of 0 < t?< 17.2 Pa and shear thinning indices in the range 0.35 < n< 0.79 were examined. Techniques such as the Hydraulic Institute de-ration method require a characteristic shear rate to be assigned before application with a non-Newtonian fluid, and a method based on pump geometry, fluid rheology and flow rate is proposed. This method predicts the dramatic characteristic reduction in head at low flow rates that is often observed and explains why larger pumps are relatively insensitive to this form of head deration. Head deration due to the presence of coarse particles in non-Newtonian carrier fluids is seen to follow similar trends to that of Newtonian suspensions and often dominates the total deration procedure.

Zinc or, a zinc refinery in South Africa, uses oxygen enrichment of up to 26% O2 in its fluidizing air to increase concentrate-throughput in its fluidized bed roasters. The aim of the study is to determine whether O2 enrichment can be reduced by introducing micro-pelletized concentrate into the feed blend, while maintaining concentrate throughput rates and calcine quality. A laboratory scale fluidized roaster was used to determine the strength and oxidation kinetics of suitable micro-pellets. The strength of the pellets was determined by the extent of attrition during roasting. It was found that micro-pelletization decreases the fines in the feed to the roasters; the ?500 µm fraction decreased from 87% to 10%. The micro-pelletized particles do break down during roasting, which increases the -500 µm fraction to 31%. The general morphologies of the roasted particles are similar to those found by previous workers. Micro-pelletized concentrate particles require more time than non-pelletized concentrate particles to oxidize in the roasting step, although this is less than the mean residence time of the Zincor roasters. Roasting micro-pellets in O2-enriched fluidizing air increased the reaction rate.

Despite the media&apos;s use of the mining industry as a whipping boy over its perceived attitude towards the environment, the facts remain that the only legislated requirement in the SA Statute Books for any form of environmental impact-assessment prior to development is to be found in the Minerals Act in the form of an EMPR. Not only is our industry complying with this requirement, but moves are afoot to set up environmental management systems for existing operations in preparation for seeking accreditation under ISO 14001 when published towards the end of this year. On how broad a front are we advancing? ? Is the industry equipped to handle these challenges? ? Does it have the determination to overcome its problems? ? Do we realise that failure may mean the loss of markets overseas to competitors who can meet the international standards? ? Where are the shortcomings and when must our efforts be focussed?

A kinetic model framework for single particle kinetics in combined diffusion and adsorption processes is presented. The framework applies to the general case in which both diffusion and the adsorption reaction play important roles in determining the overall rate in processes where the migrating species can both adsorb and accumulate. The technique, which should be applicable to a wide range of reaction mechanisms, consists of an iterative integration procedure for the coupled diffusion and reaction equations. The case of a reversible linear adsorption reaction rate is developed. In order to verify the technique as a legitimate method of model development, an analytical solution for the identical case is derived and compared to the numerical solution. Excellent agreement exists between the two solutions.

This information may then be used to optimize the system and its components and maximize the performance and output. Simulation is a way to fine-tune the layout, match the mobile fleet and optimize the schedule and the way of working to meet the desired production requirements. Simulation provides a glimpse of the upcoming operation, ‘future today’ and helps to predict its restrictions and sensitivity to various aspects. OptiMine™, the Sandvik Tamrock Corp. and CyberCube Oy developed simulation tool is designed to simulate underground rock flow and match suitable technology with various layout options. This tool can be used to view what-if situations and determine what kind of impact mastered changes have to production. The findings of critical points in the layout and working procedures at an early stage of a new mine can help to optimize the layout and material flow. OptiMine™is modular based simulation tool that combines the supplier machine knowledge and traffic guidance with mine operational know-how and mine environment. It is developed to work in a way that an effect of an individual incident, such as the effect of one additional turn in a continuous loading cycle to the daily capacity can be identified. The reported output can be used for economical impact evaluation of selected options. This paper discusses the use of simulation in general and the way the OptiMine™ simulation tool operates and how it may be used for operation, technology and material flow optimization.

Selective extraction through leaching of an amorphous slag obtained from a base metal smelter plant in Botswana is investigated in this paper, where the main objective is to optimise the experimental variables that would result in the maximum selective extraction of the three base metals (Ni, Cu and Co) from the slag waste. Mineralogical tests showed that the sample is composed mainly of fayalite (Fe2SiO4), with a total entrapped metal sulphides content of about 1.0 wt.% occurring as fine occlusions in the fayalite phase. In our experimental program, we compare the effectiveness of two common leaching techniques. In the first method, we use sulphuric acid to carry out atmospheric beaker leaching tests, and in the second method we use high pressure oxidative leaching. The effects of acid concentration, oxidant addition/oxygen partial pressure and pulp density on metal dissolution rate are examined. The optimal Ni, Cu, Co extractions of 80.5%, 81.9 and 98% respectively were obtained under high pressure oxidative leaching conditions (150 oC, 0.6 M H2SO4, 0.5 MPa O2), with substantially low dissolved Fe of 9.6%, the majority of which was removed as jarosite in the residue. Atmospheric beaker leaching yielded poor extractions of Ni below 40% when sulphuric acid combined with hydrogen peroxide (1.0 M and 0.6 M respectively, 65 oC) were used for leaching, while Fe, Cu and Co dissolutions were each about 80%. Therefore, using high pressure oxidative leaching provides a possibility to effectively extract Ni, Cu and Co while producing an environmentally benign residue, thus alleviating the current adverse environmental issues associated with the abandoned smelter slag.
