Mining companies are increasingly looking to the developing world for the next generation of mining projects, often in countries that have little or no previous history of large-scale mining. One of the major challenges for such projects is hiring?and retaining?personnel that have technical skills and experience in mining-related disciplines. Staffing a mine with an expatriate workforce is neither cost-effective nor sustainable, and many countries now insist that mining companies ?transform? the profile of their workforce to more closely mirror the demographic profile of the host population. The need to nurture mining-related skills in emerging mining nations is not solely limited to the workforce: there are also pressing economic and sustainability imperatives to develop capacity within local service providers such as consultants and contractors, as well as to facilitate informed engagement between mining companies, government and civil society. However, few educational institutions in emerging mining nations currently have the ability to offer practical training in mining-related disciplines. Local employees who are sponsored by companies to develop their skills through international study maybe impeded by language and cultural barriers, and may also be taught using course content that is of limited relevance to the specific challenges of their future working environment. This paper addresses the challenge of skills development and retention in emerging mining nations and uses examples from sub-Saharan Africa and the Asia Pacific region to explore practical means of developing capacity in mining-related disciplines. It examines the need for companies to implement strategies to develop local technical capacity in countries where they envisage a long-term operational future and also highlights the need to foster partnerships between academia, developmental institutions, mining companies, governments and civil society to establish the critical mass of mining-related skills required to nurture the development of a sustainable mining industry.

The key aspects of process metallurgy that distinguish platinum group metal (PGM) concentrate smelting from that of other base metal sulphide concentrates are presented. These differences include considerably higher input chrome and magnesia contents that directly raise the slag liquidus temperature and have the potential to increase accumulations of refractory spinels. Most importantly, the higher processing temperature required for PGM smelting and the resulting very high matte superheat lead to considerably more onerous smelting conditions than those typical of other smelting operations. This has presented challenges to furnace design and integrity, especially when coupled with the progressive intensification of smelting, involving doubling, and then redoubling, of furnace power inputs over the past 20 years. These power increases have been enabled by increasingly more advanced furnace cooling and structural technologies. Key technologies include strong constant-force spring-loaded bindings acting in three dimensions to minimize infiltration of superheated matte into brick joints, and robust well-cooled tapholes for reliably tapping the superheated matte. The result has been substantially improved productivity, and reduced smelting capital cost outlay per unit of production. A significant challenge, which was not anticipated, presented itself in the form of insidious corrosion of the furnace lining, and especially high-intensity copper cooling elements. Investigation of corrosion in related industries eventually identified chloride-accelerated sulphidation', and this term has been retained as it generically describes the most pertinent aspects of the accelerated low-temperature wear of copper coolers observed in PGM smelting. In addition to discussing the corrosion mechanism, this paper describes a number of solutions that were developed jointly by Anglo American Platinum and Hatch to address the copper corrosion problem. First, new monitoring technologies allowed furnaces to be operated more safely for a longer period of time. Second, a system for replacing corroded coolers from outside the furnace during a fast 'hot' shutdown minimized the impact on furnace operating factor and hearth life. Finally, a corrosion-resistant graphite-protected cooler design significantly improved furnace campaign life, and heralds a more lasting solution to cooler corrosion in PGM furnaces.

The size of the particle plays an important role in the flotation of minerals. Comminution allows the release of valuable species and their subsequent recovery. Then, the degree of concentration and recovery will depend on the size of the particle. In this work, we investigated the flotation of coarse particles (-850 +150 μm) of copper ores when using the fluidized-bed separator (HydroFloat® cell) and compared it with the process of conventional flotation with medium size particle (-150 μm) (Metso cell) using seawater. The flotation plant tailings at Kamoa Copper Mine concentrator were found to contain a high proportion of extremely fine particles. The potential issues with settling these fine solids were resolved by the use of a poly-di-allyl-di-methyl ammonium chloride (DADMAC) coagulant, Flobead DB 45 VHM, in conjunction with a standard anionic polyacrylamide flocculant. This paper outlines some of the issues encountered and how they were resolved at the Kamoa concentrator. The potential to use this process and technology at other sites is also considered

Keywords: co-generation, furnace CO-gas cleaning, disintegrator scrubber, Theisen In a closed, electric, reduction furnace, no oxygen enters the furnace from the surrounding environment. The off-gases are thus not ?burnt? and therefore contain a considerable amount of CO and H2. Traditionally these gases have been captured and burnt in a flare stack. Recent developments have led operators of such furnaces to revise this strategy and to consider utilising these gases as a fuel for gas-fired generator sets to produce electricity, thus becoming more energy efficient. On 31 March 2010 the new emission standards, in accordance with the Air Quality Act, Act 39 of 2004, were promulgated. The minimum emission standards according to the act require that the particulate matter emissions from the primary fume-capture systems on closed furnaces for ?new plants? in ferroalloy and calcium carbide production not exceed 50 mg/Nm³ and 25 mg/Nm³, respectively. By implementing co-generation, the producer automatically complies with the new environmental emission standards for an off-gas. As much as 30% of the electrical power cost, which is set to double in the near future, can be saved by partly generating one?s own electrical power. In December 2010, the National Treasury published a discussion paper for public comment, one entitled ?Reducing greenhouse gas emissions: The carbon tax option?. Irrespective of how the tax is finally implemented, it will result in an increase of production costs in affected industries. This paper focuses on the characteristics of a furnace-off-gas cleaning system for closed ferroalloy smelters, characteristics that meet the requirements of both reducing solid-matter emissions and operating a safe and reliable gas plant.

Modelling and scheduling for Grootegeluk coal mine, situated in the north- western Transvaal, is by means of a series of modular systems. Modelling of the multilayered body, which is part of the Waterberg coalfield, was based on a detailed study of the behaviour of coal and waste qualities and the sub- sequent use of standard geostatistical techniques. A notable improvement on previous methods was attained. Scheduling procedures and systems were developed to model a multibench pit producing coal for several metallurgical plants as well as a power-station. Scheduling was done by producing a series of longitudinal cuts, the cuts being subdivided into increments. By allocating cuts to certain periods, the resulting calculated product tonnages were com- pared with production targets, and by iteration a final scheduling sequence was determined.

In this study, the efficacy of Providencia vermicola KUBT-1 in the leaching and beneficiation of Agbaja iron ore was evaluated under varying conditions of temperature, ore particle size, and pH. Agbaja iron ore is a Nigerian low-grade ore containing about 43%–52% iron and a high amount of gangue materials, including phosphorus (1.4%–2.0%) and sulphur (0.12%). The study was organised in triplicate in shake flasks with 48 samples. One millilitre of washed cells of Providencia vermicola KUBT-1 suspended in normal saline at 0.5 McFarland standard (108 cells ml-1) was introduced into each flask containing 50 g of sterilised ore in 100 ml of bioleaching medium, and the samples incubated at room temperature for eight weeks. The levels of upgraded iron, mobilised sulphur, and phosphorus were determined by atomic absorption and ultraviolet spectrophotometric analyses, respectively. Results showed that a particle size of 0.8 mm was optimal for iron upgrading and sulphur mobilisation while 1.0 mm ore size was optimal for phosphorus mobilisation. Up to 89.60% of the iron was upgraded while phosphorus and sulphur were mobilised, leaving residual values of 0.223% and 0.02%, in the ore, respectively. The organism produced best beneficiation results at a pH of 2.5 and a temperature of 3ºC. Correlation analysis with the Pearson’s correlation model showed a positive correlation between iron upgrading and sulphur-phosphorus removal (r =1.000, and r =0.967), respectively. These results present Providencia vermicola KUBT-1 as a promising candidate for large scale leaching and beneficiation of Agbaja iron ore.

Skorpion Zinc is located 25 km north-west of the small settlement of Rosh Pinah in southern Namibia. Commissioned in early 2003, Skorpion Zinc became the first mine-to-metal operation to commercially apply a purely hydrometallurgical process route to exploit a zinc oxide orebody. The novel technology, known as The Modified ZincexTM Process patented by Tecnicas Reunidas, comprises sulphuric acid atmospheric leaching, zinc solvent extraction (SX) and electrowinning (EW) to produce London metal exchange (LME) Special high grade (SHG) zinc. Forming the core of the process, the SX step has thrived in its role as a barrier to impurities and also in the upgrading of the pregnant liquor solution (PLS), converting it into a loaded electrolyte (LE) sufficiently rich and pure for EW. Against this successful run, a number of challenges have, however, been encountered in SX due the emergence of upset conditions largely emanating from upstream processes. This paper outlines some of the major deviations that have beset the SX process in its first five years of continuous operation. Impurity excursions, temperature depressions, changes in phase continuity, excess aqueous entrainment, the effect of colloidal silica and the accumulation of rare earth elements on the organic phase will be discussed in detail. For many years line-of-sight (LOS) issues for underground mobile equipment is a growing focus of research. This research is a result of the numerous fatalities and injuries which occur in the mining industry and which are related to poor operator LOS. Three assessment methods are currently used to assess operator LOS of underground mobile equipment. The light filament (LF) method is a hands-on assessment method that is performed in the field. This method is not evaluated in this paper. The laser scan (LS) method of assessing equipment is a quick and reliable method that comes from the need to evaluate vehicles already located in the field. The computer simulation (CS) method can assess LOS issues using a computer aided drawing (CAD) model, which is useful for assessing current or prototype models. The purpose of the current research is to compare and validate different operator LOS assessment methods. Comparison of the results of the LS and CS visibility plots yielded similar quantifiable results. A visual comparison of the results further illustrate that the LS and CS methods are acceptable assessment tools for mobile equipment operator LOS evaluation. The visibility assessment methods are now being prepared as guidelines for the mining industry to assess current and potential designs.

This paper develops the themes explained at the previous SAIMM Platinum conference by Whittle and Burks1. Optimization techniques can be used to significantly increase the value of mining businesses by enabling better long- term planning decisions. Open pit and underground mine design, mine scheduling, cut-off grade and blending, stockpiling, and the linking of these to flexible elements of the metallurgical recovery processes are all evaluated together. Transport or sale of intermediate products and the requirements of the product metal markets can also be considered. Experience shows that net present value (NPV) can potentially be increased by 5-35 per cent or more, usually even before the expenditure of significant amounts of project capital. The case studies presented include: ? An existing operation with multiple open pits and PGM concentrators linked to offsite downstream processing facilities, and with infrastructure constraints for which the scheduling of current operations and the potential for expansion were investigated ? An existing operation with an integrated portfolio of mines, concentrators, smelter and refinery, for which the various possible sources of ore for processing were prioritized to match the downstream process plant constraints and the product markets ? An underground operation in Zimbabwe for which the optimum mining width was calculated and expansion plans were evaluated ? An underground mine with many separate mining sections, for which a revised schedule was developed aiming to keep the shaft system and processing plant at capacity with the highest net value material available at any time throughout the life of mine. In the concluding section of the paper, a few brief notes are included suggesting how the strategic recommendations from enterprise optimization studies may be implemented by the Owner?s team.

In surface mining operations, ultra-heavy trucks operate on haul road networks which are typically from 10–40 km in length. Road networks for these vehicles have historically been designed and maintained empirically, relying heavily on local experience. Whilst it is possible to construct amine haul road that requires no maintenance over its service life, this would be prohibitively expensive, as would the converse but rather in terms of vehicle operating and maintenance costs. An optimal functional design will include a certain amount and frequency of road maintenance which can be planned, scheduled and optimized within the limits of required road performance and minimum vehicle operating and road maintenance costs. For existing mine haul road networks, which may not be optimally designed and maintained, the problem of identifying existing deficiencies, quantifying their impact and assigning priorities within the constraints imposed by limited capital equipment and manpower is problematic. This is reflected in the fact that most surface mine operators agree good roads are desirable, but find it difficult to translate this into an effective road maintenance system. The aim of this paper is to present a road maintenance management system which utilizes on-board truck diagnostic data in conjunction with computer-based truck dispatch systems. Through a comparative analysis of the various haul road maintenance systems available to a mine, a condition-triggered road maintenance system is introduced. System architecture, evaluation of real-time data, event trigger level determination, specific condition signatures and real-time rolling resistance calculation are discussed. Finally the event, activity, transaction and notification system is portrayed in conjunction with the determination of key productivity indicators and benchmarked road and truck performance. This paper details an assessment of stemming practices at a South African opencast coal mine and their influence on ground vibration and air blast. Quantitative and qualitative analysis methods were used for the study. The parameters assessed for the quantitative analyses included stemming length, stemming material type, blast-hole depth, burden, and spacing. Pre-blast data from the mine was analysed to determine the deviation between actual and mine design stemming parameters. Mine design stemming length was also compared to the rule-of-thumb stemming lengths. Peak particle velocity (ground vibration) and air blast data from seismograph stations around the mine was analysed to determine the correlation between stemming length and excessive ground vibration and air blast. The qualitative analysis involved observations of blasting procedures at the mine to determine compliance with mine procedures. Some level of non-compliance of actual stemming parameters to design stemming parameters was found, which initially suggested that non-compliance may have contributed to excessive air blast. However, further analysis of the seismograph results indicated no direct correlation between stemming length and excessive air blast and ground vibration. Since stemming parameters are interrelated, it is crucial that all blasting procedures, including stemming, are executed in accordance with best practice, and recorded accurately. There is a need for digital systems for capturing on-bench blasting parameters, as the currently used manual data recording and reporting systems are inefficient and prone to error. Improvements to blast designs are possible through efficient and accurate data recording and reporting systems.

Falkie summarized the following formal contribution prepared jointly with Dr R. V. Ramani, describing the work that has been done at the Pennsylvania State University in the development of simulation programs for mine planning over the past 15 years:During the late 50's and early 60's, Monte Carlo simulators were developed to model continuous miner-shuttle car transport systems, track haulage systems, belt conveyor networks, etc. In the mid-60's attention was directed towards deterministic simulation of equipment performance, given the equipment characteristics and the system profile. In the late (10's all these systems (miners, shuttle cars, belts and trains) were integrated together to form a complete coal mine simulator and the program could predict the output potential of the system, given the mining dimensions, method and equipment employed. The actual sequence of coal-cutting operations is entered into the computer through the use of a special programming language which permits any type of mining configuration to be simulated. The simulator is hybrid in nature in that the shuttle cars, trains and belts are simulated deterministically, whereas rate functions with delay frequencies are entered for the continuous mining operations of sumping, shearing, fleeting, cleaning, etc. With suitable manipulation of the data, the program may be applied to all belt or conventional mining sections. The demand for stainless steel is ever-increasing. As an essential element in stainless steel-making process, so is the demand of chromite concentrate. At the same time, the industry proven technologies for beneficiation of chromite are limited. Chromite is only crushed, screened and jigged to produce a concentrate. However, for ultrafine and low-grade material, no satisfactory beneficiation methods for the enrichment of chromite fines exist in industrial operation. This poses a clear challenge for the industry, which Primetals Technologies has addressed with the development of a new beneficiation process. The aim of this process was to enrich low grade chromite tailings to a quality suitable for the smelting process. Required concentrate grades are different over the world, concentrate grades of Cr2O3=40% and lower are found at the Bushveld Complex, South Africa. The target for the present study was a Cr2O3-grade in the area of 49%. Three different chromite tailings with Cr2O3 grades between 16 % and 29 % were part of a study, executed by Primetals Technologies. All three tailing materials were characterised by Mineral Liberation Analysis (MLA). Based on the physical, chemical and mineralogical findings, process flowsheets were developed. The process flowsheets included grinding to ensure a full liberation of the chromite. The liberated material was classified at a cut size of 63 μm to a coarse and fine fraction. Gravity separation and flotation processes were tested with the coarse particle fraction. Due to the limitations of gravity separation with fine particles, only the flotation process is suitable and was tested with the fine fraction < 63 μm. A Design of Experiment (DoE) with six factors, each three levels, was conducted to identify optimal parameters for the fine chromite flotation. Two different collectors were tested: a phosphoric acid ester and a fatty acid type collector. In small scale test work a chromite concentration suitable for the smelting process was achieved. On this basis Primetals Technologies will develop a pilot-scale test program to research recirculation effects and upscale potential of the process. The value realised by an open pit mine depends on the quality and integrity of the mine planning process as well as the level of execution against these mine plans. When managing the execution against the mine plan, how well the mine plan is executed spatially, is of critical importance. The short-term mine plan is the plan that is physically executed on most open pit mines. At the same time, the spatial mine-to-plan compliance is typically reconciled against the annual business plan. Short-term mine planning, therefore, plays an important role in the effectiveness of the spatial mine-to-plan compliance reconciliation process by providing operational teams with detailed designs and schedules, while ensuring that mining execution is spatially aligned with the business plan. The Sishen open pit iron ore mine (Sishen) strives to continuously improve spatial compliance to the business plan. Sishen enhanced the role that short-term mine planning plays in enabling the forward-looking component of the spatial mine-to-plan compliance reconciliation process. The enhanced short-term mine planning process focuses on detailed tactical sequence designs per mining pushback, the health of value chain buffers, spatial plan-to-plan reconciliation, and the associated management routines. This led to improved spatial mine-to-plan compliance to the business plan from 71% to 94% over the four-year period from 2020 to 2023 inclusive. These results indicate that the application of short-term mine planning as part of an integrated spatial mine-to-plan compliance process at open pit mines can contribute positively to improving the level of spatial execution against the business plan. This paper presents the enhancements made to the short-term mine planning process, which other open pit mining operations can consider to improve spatial mine-to-plan compliance.

In the early days of underground coal mining, the use of explosives to break coal resulted in a large number of disastrous methane and coal dust explosions and consequential loss of life. Research by the British, French, US authorities, amongst others, introduced many practices that significantly reduced the occurrence of such incidences. The use of explosives designed to be safe in a methane atmosphere, plus the creation of a second free face were two such practices which became commonly used in coal mines all over the world including southern Africa. With its associated coal cutting equipment and labour, the cost of creating a second free face is significant and this, together with the constant drive to reduce mining costs in a competitive market, causes mine management to regularly question the need for the second free face. Also, the safety and nature of permitted explosives has changed considerably since the days of black powder and nitroglycerine-based explosives with the introduction of water-based explosives. In southern Africa mining regulations pertaining to the blasting of coal has its origins in British research which was largely done in the first half of the twentieth century. More recent research by the US Bureau of Mine has resulted in a deeper understanding of some of the mechanisms of methane ignition by explosives and suggests that some of the earlier regulations can be relaxed to a certain extent without compromising safety. This paper gives an overview of the original research done in Europe and the more recent work in the USA, to give mine management and regulatory authorities a deeper understanding of the important safety issues when using explosives in a methane atmosphere. It also suggests that blasting off the solid is no less safe than using a second free face providing certain safety procedures are followed.

The semi-autogenous grinding mill is the bottleneck whenever treating hard and finely fragmented ore at Benguet Corporation&apos;s Kaline Concentrator. Low milling rates result from very high and fluctuating mill power draw. Attempts to use a mill horsepower control loop to regulate feed rate were unsuccessful because of operational upsets caused by fluctuations in feed rate on downstream operations. The objective of the computer control was to maximize tonnage throughput by stabilizing the power draw at a high but safe level without upsetting subsequent operations. The semi-autogenous mill is operated in closed circuit with a stationary screen. Instrumentation consists of a feed weightometer, a power transmitter to measure mill load, a headwater flowmeter and an ultrasonic level sensor to measure the mill discharge sump level. A 64 k-byte FOX-3 Foxboro computer processes field data from various sensors and manipulates the input control variables. These variables are the fresh feed rate and the headwater flowrate. Feed rate is controlled through a supervisor-type computer program aimed at maximizing and stabilizing power draw. The control scheme was according to how the operators responded during an operator-directed automatic control mode. Mill dilution is similarly controlled. Results achieved reflect a 3% increase in tonnage milled because of the reduction in control variability that ensued.

The management of unpaved mine road networks on large surface mines rarely results in optimal road maintenance strategies and minimised total road-user costs. This is ascribed mostly to the complex and dynamic combination of variable road networks and loading and discharge points. In a dynamic mining environment - typically those mines in which production is managed by a centralised truck dispatch system ? there is no guarantee that a particular road maintenance intervention will contribute significantly to reducing total road-user costs or increasing productivity. Most large surface mines operating ultra-heavy mine trucks rely on an integrated on-board diagnostic data collation, communication and GPS-asset location system as a real-time fleet management tool. By extending this system to incorporate a multi-sensor analytical procedure in which specific truck vital signs are monitored and filtered, a road defect can be recognised and a trigger level set to relay the location of defects on the mine haul road to the centralised truck data management system. Previous work established the feasibility of the multi-sensor approach to road defect recognition on large mine haul trucks, and outlined the defect recognition, analytical and modelling issues and system limitations. This paper presents the development of the analytical procedure used as a basis for evaluating the truck on-board data to establish maintenance priorities amongst a network of mine roads. Following an introduction to the system architecture, the results of system field trials are analysed and the results discussed in the light of defect density and traffic volume as the primary variables in an approach to prioritising road maintenance. The paper concludes that by supplementing the existing mine communication and asset management systems, road maintenance can be managed on a near real-time basis and maintenance equipment dispatched to where most immediate benefit will realised from a maintenance intervention on the network, thereby generating the maximum improvement in service and reduction in cost per ton hauled.

The current method employed to quantify the efficiency of separation of ferromagnetic ores by wet low intensity magnetic drum separators (WLIMS) incorporates the use of a conventional benchscale Davis Tube (DT) operating at a magnetic field intensity that is equivalent to that of the drum’s surface. However, empirical research has indicated that the magnetic force, or force index, rather than the magnetic field intensity, is the critical factor in the operation of the magnetic separator (Murariu and Svoboda, 2002). Furthermore, the current aforementioned practice would yield incorrect information as the magnetic field gradients produced by a typical WLIMS unit differs considerably from that of a bench-scale DT. In light of this, research on magnetite focusing primarily on the scale-up of DT results to pilotscale WLIMS were undertaken. The investigation entailed a comparative study between that of a typical WLIMS circuit and a bench-scale DT. The purpose was to practically evaluate the performance of a WLIMS, bench-marked against the traditional laboratory-scale DT unit. Moreover, the secondary objective was to produce a magnetite concentrate graded at 69% Fe, 95% -45μm, as a suitable source of separation media for use in the Dense Medium Separation (DMS) industry. Fundamental findings of previous works provided a framework for the study, however, a realworld approach was explored. Preliminary testwork conducted at Mintek investigated the performance of a DT and a typical multi-stage laboratory-scale WLIMS circuit (operating at 1000 Gauss at the surface). The results attained indicated that a DT operating at high intensities is comparable to a single rougher WLIMS stage. Additionally, it was observed that the three stage laboratory-scale WLIMS circuit performed similarly to the DT operating at 1000 Gauss. Moreover, piloting testwork was undertaken, carried out in larger 380mm drums, and the results attained showed a strong correlation with laboratory-scale findings.
