In 1994, Nkana smelter commissioned a multimillion US Dollar Chilean Teniente converter (CT) in its operations in order to improve its smelting technological base. The main objective was to reduce the overall smelting energy costs and increase the sulphur capture for sulphuric acid production to support the company?s leaching operations at Nchanga tailings leach plant. A decade of CT operations have since ensued following its installation and start-up. This paper provides a technical and operational audit of the performance of the CT in the first 10 years of its operations at Nkana smelter.

In this research, the thermodynamic study of sodium persulfate (Na2S2O8) solution in the presence and absence of H2SO4 and Fe3(SO4)3 was done. Eh-pH and equilibrium distribution diagrams were constructed using Outotec HSC Chemistry Software and the main stable ionic species were determined. Also, the mean activity coefficient and Pitzer model coefficients were evaluated. Effects of system composition, sodium persulfate concentration and temperature were investigated. According to the results, HS2O7 -, HS2O8 -, S5O3 2-, S4O3 2-, S3O3 2-, HS- and NaSO4 - are the main stable species in these three systems. Increasing of sodium persulfate concentration resulted in disappearing of SO4 2- and the appearance of NaSO4 -. The main effect of increasing the temperature from 25 to 75oC, is changing the stability regions of HS2O7 -, NaSO4 -, SO4 2- and S2-. From equilibrium studies, it was concluded that at 25 and 50oC, increasing the persulfate concentration results in a 55-60% decrease for HS2O7 - and an 20- 30% increase for HS2O8 -. At 75oC, HS2O8 - becomes the main species and its percentage decreases with increasing the persulfate concentration. Keywords: Thermodynamic, sodium persulfate, activity coefficient

Paper written on project work carried out in partial fulfilment of BSc (Hons) (Eng) (Mechanical) degree Discrete element methods (DEM) are being used to provide detailed impact histories of the particles in comminution devices, such as mills. To match this immense detail of information, far more informative breakage tests than those that are generally conducted are now required. The split Hopkinson pressure bar apparatus is used in this study, as it allows the calculation of breakage forces and absorbed energies. The geometry of rock particles has been identified as significant, so this project undertook to identify the influence of shape on the breakage pattern of blue stone. Comparisons are then made between the breakage pattern of angular rocks and rounded, milled rocks for single impact fracture and consecutive impact loading at low energy. Results of this experiment indicate that although breakage for both geometries occurs over a similar energy range, rounded particles have the greater probability of fracture because they absorb more of the impact energy for a given loading. Size distributions of progeny show that five pebbles or more are sufficient to predict the distribution of most particles in small energy regimes. Cumulative impact testing shows that considerably more energy is required to break a rock through cumulative damage than through a single impact?this is of considerable importance in the light of the indications from DEM simulations that most breakage in a mill will be from cumulative damage rather than single impact breakage.

Savile Davis* (Member): The members of the Chamber of Mines Research Laboratories, headed by Dr Cook, indeed deserve all the plaudits that have been given for the original conception of the rock-cutter, and for the research work that has gone into designing the equipment now being tested. Underground trials with the rock-cutting machines at the Doornfontein Gold Mining Company Limited have been encouraging to the extent that 29 square fathoms of rock have been cut in the past three months with two modified prototype machines. Both the hangingwalI condition of the stope and the control of stoping width have been excellent. So far, however, the rate of production has been too slow and does not compare with conventional stoping methods, due firstly to the time-consuming operation of moving the machine forward and resetting it in its next cutting section and secondly to mechanical defects. Although great strides have been made in improving the tungsten carbide cutting tool, further progress is dependent upon engineering development in the design of a more reliable and versatile machine within economic limits. Commenting briefly on the experiments that have been carried out on the Gold Fields mines, the rock-cutter, when used at the Luipaards Vlei mine, some 600 ft below surface, cut very nearly perfect slots above and below the reef on a stope face but was unable to cut slots in the reef itself. At the Doornfontein mine, however, where the tests are currently being carried out at a depth of 8,000 ft below surface and where there is a much greater pressure acting on the rock face, vertical fracture planes can be clearly seen in the hangingwall running parallel to the face. Owing to the presence of these fracture planes it has been found impossible to cut slots of any depth and the action of the machine is more one of spalling than of cutting, resulting in slabs of combined reef and waste falling from the face as the cutting tool advances. This is accentuated by the existence of a well-defined hangingwall parting plane. Most of the slabbing takes place from the slot cut below the reef to the hangingwalI of the stope. Since waste sorting in narrow conditions and poor lighting is not an efficient operation, the reef together with a proportion of waste rock, has to be removed from the stope. The ripping action of the machine as opposed to slot cutting under these particular conditions may not be a great disadvantage, as the volume of waste which can be packed depends on the ratio of reef width to stope width and with a narrow reef body some waste has to be removed to the surface. In these circumstances mining at depth with this type of machine should not be viewed as selective mining but more correctly mining without explosives. Another type of rock-cutter is being tested by the Gold Fields Group, consisting of a diamond studded rotating disc, which has, to date, cut slots 10 ft in length and averaging 7 1/2 in. in depth. It is, however, too early to comment on the practicability and economics of such a cutter. The great interest that is at present being shown in breaking rock without the use of explosives warrants comment on the Robins raise-borer, recently introduced into South Africa, and used for the first time with great success at the Doornfontein mine.

The spatial distribution of copper grades at the Mansa Mina project is highly variable due to the presence of high grade copper/silver/arsenic breccia bodies. Copper grades within the breccia bodies tend to average about 4.5% copper while grades in the surrounding stockwork average about 1.0%. The breccia is known to occur in the vicinity of significant controlling structures, however, the outline and therefore the thickness of the bodies are far from regular. Due to the high grade of these bodies a significant proportion of the value of the project is derived from the breccia tonnages. The irregularity in the outlines/thickness translates into an uncertainty in the breccia tonnage and therefore in the value of the project. Acknowledging the economic importance of the breccia bodies and the risk associated with the breccia tonnage uncertainty, significant additional drilling has been proposed to both understand the spatial distribution of the breccias and reduce project risk. The costs associated with this additional drilling are not inconsequential; thus, a reasonable question is ‘what value is derived from this additional drilling’? To obtain an answer to this important question, a simulation approach is applied. First the deposit is simulated using the existing drilling and the uncertainty in the resource is defined. Next the proposed drilling program is simulated and the simulated data are added to the existing data. Using this expanded data set a second simulation of the deposit is created and once again the uncertainty in the resource is defined. Using this approach, the reduction in the uncertainty in the resource can be determined. To convert this reduction in uncertainty (or reduction in risk) in the stated resource into a dollar value, a method of defining the increase in the project rate of return necessary to account for risk is presented. Using the two different rates of return, the difference in project NPV and hence the value of additional drilling is determined.

In this paper we present The Ultimate Flotation Cell, a newly developed flotation cell that is proving very popular in the industry. All flotation cells have only one purpose and that is the recovery of the required product, the patented impeller and disperser system of the Ultimate Flotation Cell allows total flexibility in order to achieve the optimal recovery. This ability to tune the cell performance provides the optimization of the ?capture? (collection) stage, all existing models address the need for a wide bubble size distribution (100µm-2 mm) to obtain a better flotation size-by-size, Yoon, 1999,Yoon 2000, Franzidis and Manlapig, 1999. The Ultimate Flotation Cell provides flexible performance optimization. This ability to optimize the flotation regime particular to a specific ore is achieved by the following factors: ? The impeller allows vastly improved air induction rates compared to conventional and sparged cells. This ability to induce and disperse large quantities of air, in a controlled manner, allows the cells to be tuned to give the optimal Sb by varying the rotational speed via a VSD which every cell is fitted with. ? The patented impeller gives a very constant and stable air induction rate, which ensures that the cell?s circulation pattern is constant, giving a very stable surface, allowing optimal froth depth. ? Although conventional dart valve, level control can be offered, great success has been achieved with a simple draft tube/sand relief device. ? The cells have a inlet design similar to the old Denver ?Cell-to-Cell? design, which guarantees the at lease one pass through the mixing zone in each cell. Performance prediction models for partial face mechanical excavators, when developed in laboratory conditions, depend on relating the results of a set of rock property tests and indices to specific cutting energy (SE) for various rock types. There exist some studies in the literature aiming to correlate the geotechnical properties of intact rocks with the SE, especially for massive and widely jointed rock environments. However, those including direct and/or indirect measures of rock fracture parameters such as rock brittleness and fracture toughness, along with the other rock parameters expressing different aspects of rock behavior under drag tools (picks), are rather limited. With this study, it was aimed to investigate the relationships between the indirect measures of rock brittleness and fracture toughness and the SE depending on the results of a new and two previous linear rock cutting programmes. Relationships between the SE, rock strength parameters, and the rock index tests have also been investigated in this study. Sandstone samples taken from the different fields around Ankara, Turkey were used in the new testing programme. Detailed mineralogical analyses, petrographic studies, and rock mechanics and rock cutting tests were performed on these selected sandstone specimens. The assessment of rock cuttability was based on the SE. Three different brittleness indices (B1, B2, andB4) were calculated for sandstones samples, whereas a toughness index (Ti), being developed by Atkinson et al.1, was employed to represent the indirect rock fracture toughness. The relationships between the SE and the large amounts of new data obtained from the mineralogical analyses, petrographic studies, rock mechanics, and linear rock cutting tests were evaluated by using bivariate correlation and curve fitting techniques, variance analysis, and Student?s t-test. Rock cutting and rock property testing data that came from well-known studies of McFeat-Smith and Fowell2andRoxborough and Philips3have also been employed in statistical analyses together with the new data. Laboratory tests and subsequent analyses revealed that there were close correlations between the SE and B4 whereas no statistically significant correlation has been found between the SE and Ti. Uniaxial compressive and Brazilian tensile strengths and Shore scleroscope hardness of sandstones also exhibited strong relationships with the SE. NCB cone indenter test had the greatest influence on the SE among the other engineering properties of rocks, confirming the previous studies in rock cutting and mechanical excavation. Therefore, it was recommended to employ easy-to-use index tests of NCB cone indenter and Shore scleroscope in the estimation of laboratory SE of sandstones ranging from very low to high strengths in the absence of a rock cutting rig to measure it until the easy-to-use universal measures of the rock brittleness and especially the rock fracture toughness, being an intrinsic rock property, are developed.

Key variables in heap leaching include permeability, mechanical stability and mass transport. All of these properties can be manipulated by agglomerating and curing the ore before stacking it into heaps. The chemical and structural evolution of the agglomerates during curing is key to improving agglomerate properties and, ultimately, heap performance. It is possible to image the internal structure of agglomerates using SEM/EDX (e.g. QEMSCAN or MLA), although these methods are destructive and do not represent the 3D structure of the agglomerates. A non-destructive alternative is to image the agglomerates using X-ray Microtomography (XMT). Not only does this provide 3D information, it also allows the same samples to be repeatedly scanned, allowing the time evolution of the agglomerate structure and chemical composition to be tracked. In this paper we compared the behaviour of ores agglomerated using a combination of sulphuric acid and ferric sulphate with ones in which chloride ions are added to the recipe, since chloride leaching is gaining in popularity as a chemical alternative to bioleaching for sulphide ores. We tracked the curing process beyond the typical time scales to see the impact that this has on both the agglomerate structure and the subsequent leaching behaviour. The role of dedicated operational support in the ramp-up and stabilisation of the FeNi-II furnace for ferro-nickel production at PT Antam?s smelter located in Pomalaa, Indonesia is described. The furnace was uprated to 32MW capability in a rebuild performed in 2005. This primarily involved installing a larger transformer, coupled with adoption of HATCH water-cooled copper plate, waffle and flanker coolers with integrated metal and slag tapblocks, HATCH air-cooled copper fin lower sidewall cooling and HATCH vertical sidewall binding system ? ?holddowns?. Following a smooth commissioning period, the progress in attaining the preliminary ramp-up target load of 24MW is described. This initial target was set by Antam, subject to some prevailing smelter equipment constraints, particularly kiln capacity. Stabilisation of the furnace operation is discussed, together with some of the specific commissioning and operational challenges surmounted by the joint Antam-HATCH team. These included: ?Mastering furnace integrity monitoring and operation with copper coolers, especially metal tapblock planned maintenance and repair strategies; ?Transition from traditional ?immersed electrode? to ?brush-arc? mode of operation approaching as closely as possible to the productive ?shielded-arc? mode of operation within existing equipment constraints; ?Reductant selection and control issues; ?Utilising the sophisticated furnace monitoring to provide detailed indication and warning of potentially destructive furnace upset conditions such as Si reversion and CO boils.

Keywords: Magnesium, pyrometallurgy, Mintek Samples of crude magnesium produced by the Mintek Thermal Magnesium Process were refined in two stages. The first stage consisted of co-melting of batches of the crude metal and MgCl2-KCl flux (cleaning), followed by stirring at 30 rpm for 30 minutes and settling of the sludge (mixture of molten salt and solid impurities) from the magnesium melt. The operating temperature was 680?730°C. Most of the contained calcium and significant proportions of iron and silicon were transferred into the sludge phase, which left a metal containing, on average, 950 ppm Si, 470 ppm Fe, and 230 ppm Ca. In the second stage, small-scale refining tests were conducted on cleaned samples from the first stage, as well as on crude magnesium. FeCl3 was used as the refining agent. These tests were carried out at 715?760°C with various amounts of the refining agent. The refined metal was suitable for the production of various magnesium alloys, particularly AZ91D.

A simple mineralogical regression model is described, which was devised in order to help the flotation plant cope with rapidly changing headgrades and feed mineralogy. Minerals in the feed were determined by means of quantitative X-ray diffraction and compared with plant performance parameters and flotation reagent consumption rates, using regression analysis. A mineralogical regression model for predicting recovery served to motivate flotation plant personnel and also set standards whereby flotation performance could be measured. The reagent consumption model indicated in which direction any or all of five flotation consumption rates should be altered. All practically measurable parameters, even those showing poor or no correlation, were included in the model, provision being made for the continuous update of a batch of data of 30 lines. Compared with the method of multiple linear regressions, the r2 is poorer at 0,41 (versus 0,50), but the mean standard error of estimate for both methods is identical at ± 6,6 units. The regression model is simpler than the method of multiple linear regressions, and although the accuracy of prediction is not high (41%), the mineralogical regression model proved to be successful in practice. Flotation efficiency, as measured by the mean ratio of head to tails grade, for the 9 month period after the mineralogical regression model was implemented on an hourly basis, improved from 2,8 to 3,2, which is equivalent to an improvement in average flotation recovery of 5% relative.

The energy consumption and recovery of chromium are important economic factors in ferrochrome production. Outokumpu has a lot of experience of the reduction behavior of the sintered pellets in industrial-scale furnaces and also on the grounds of numerous laboratory and pilot-scale investigations. Sintered pellets have shown a superiority over lumpy ore and briquettes made of the same chromite grade. The good performance of the pellets has also resulted in investigations on the reasons for such a performance. In this study, the factors affecting pellet behavior in smelting furnace were investigated. This study is divided into two sections, i.e. the investigations were on the factors affecting solid state reduction and on the factors affecting reduction under melting. These tests were performed by means of thermo gravimetry and by smelting tests. The correlation between the pellet characteristics and reduction behavior was shown and its influence on industrial-scale furnaces was discussed. Factors worth of consideration are for instance, the extent of oxidation during sintering, slag formation and chemistry in respect of molten state reduction, and the grain size of the chromite mineral in the raw material in respect of kinetic reasons (retention time in smelting).

This paper reviews the use of crush pillars on mines in the Bushveld Complex and the Witwatersrand Supergroup. Stress measurements were undertaken in order to determine the residual strength of these crush pillars. The results from these stress measurements are compared with previous attempts to determine the residual strength of crush pillars using back analysis. It is concluded that the residual strength of such crush pillars lies in a band between 13 MPa and 25MPa. Using the data from the stress measurements, as well as published and unpublished data, a stress-strain curve for a crush pillar with a width-to-height ratio of 2:1 is proposed. Where further work is required, this is indicated in the text.

Amandelbult Mine is currently undertaking a trial to mechanise the mining of the UG2 reef through the introduction of room and pillar mining. As part of the trial, a system of managing the control of the hanging wall has been introduced, based on systems and technology that are proving successful in the nearby coal mining industry. The principal features are the use of a high bond strength, stiff bolting system which can be easily installed to a high standard, and a range of in situ tests and measurements to optimise the level of support installed to control the movement of the hanging wall. The rock bolt system and the measurements and tests described are new to the platinum mining industry. The paper describes these systems and their adaptation and application to hard rock mining. La Mine d’Amandelbult est actuellement dans des essais en vue de mécaniser l’extraction dans la veine UG2 grâce à l’introduction d’une exploitation par chambres et piliers. Dans le cadre de ces essais, un système de gestion de la paroi suspendue a été introduit, base sur des systèmes et une technologie qui prouvent donner de bons résultats dans l’industrie voisine d’extraction de la houille. Les caractéristiques principales sont l’utilisation d’un système de verrouillage raide et à forte adhérence qui peut être installé à un haut niveau de qualité et une gamme d’essais et de mesures in situ pour optimiser le niveau de soutien installé pour contrôler le mouvement de la paroi suspendue. Le système de verrouillage de la roche ainsi que les mesures et les essais décrits sont une nouveauté dans l’industrie minière du platine. La communication décrit ces systèmes ainsi que leur adaptation et leur application à l’exploitation minière en roche dure. Amandelbult Mine unternimmt gegenwärtig einen Test um den Abbau des UG2 Riffs durchEinführung des Kammerpfeilbau zu mechanisieren. Als Teil dieses Tests wurde ein System zur Kontrolle der Stollenfirstes eingeführt, welches auf jenen Systemen und Technologien basiert, diesich im nahe gelegenen Kohlebergbau als erfolgreich erwiesen. Die prinzipiellen Charakteristikasind der Gebrauch von einem steifen Bolzensytem mit hohem Verbundwiderstand die leicht zueinem hohen Standard gebracht werden können, und eine Reihe von in-situ Tests und Messungenum das Niveau der installierten Unterstützung zu optimieren, und um die Bewegung desStollenfirstes zu kontrollieren. Das Gesteinsbolzensystem, die Messungen und die Tests, diebeschrieben werden, sind neu in der Platinbergbauindustrie. Nkomati Nickel JV exploits the ores of the Uitkomst Complex near Machadodorp in the Waterval Boven district in South Africa?s Mpumalanga Province. Due to factors such as the remote location, stellar growth in production, opencast mining methods, and ore characteristics, a number of innovative processing options were selected. Nkomati has undertaken numerous initiatives over the last few years to improve plant running times, metallurgical performance, and operational profitability. Great emphasis has been placed on effectiveness of management control systems. A number of initiatives such as short interval control and time?in-state metrics have been implemented. A focus on improvement on availability and asset utilization of key items of equipment has been particularly effective. While the ores are remarkably similar to the Merensky and UG2 reefs, the relatively high base metal sulphide content and mineralogical characteristics make metallurgical treatment somewhat different to the ores of the Bushveld Complex. The low head grades and flotation kinetics distinguish Nkomati from other base metal operations. Numerous milling and flotation optimization initiatives have resulted in dramatic improvements in throughput, recoveries, and concentrate grades. This paper discusses the metallurgical, operational, and management challenges and the outcomes obtained.

Introduction Structure appears to be of secondary importance to the Bushveld Complex when viewed from a distance. However, a closer look already reveals that large fault zones bound the Bushveld Complex. These fault zones are deep-seated crustal lineaments of continental magnitude such as the Thabazimbi-Murchison Lineament, the Johannesburg-Barberton Lineament, the Palala Fault zone and the Rustenburg fault. Furthermore, the Bushveld Complex is transected by large faults such as the Vlakfontein Fault, visible in the Pilanesberg, the Steelport Fault and the Laersdfrift Fault in the Eastern Bushveld, the Brits Graben, and a multitude of dyke generations (Figure 1). When pursuing structures on a project scale, the lack of outcrop, particularly in the western part of the Bushveld, is of no help for the exploration geologist. Consequently, the first dataset that needs to be considered is the Landsatimagery. Older Landsat TM 5 or newer Landsat ETM 7 will immediately reveal areas of outcrop for field visits, and, after further processing, indicate the geological units, in particular the platiniferous Critical and the Main Zone of the Rustenburg Layered Suite (Figure 2). Airborne magnetic surveys are the subsequent dataset necessary for any decent interpretation of the geology under the ?Black Turf? cover. Currently Anglo Platinum acquires aeromagnetic surveys with a flight height of 20 m and a line spacing of 50 m. These result in high-resolution imagery absolutely crucial for dyke delineation and dip modelling, stratigraphic layer detection, IRUP detection and possibly pothole discovery and fault delineation (Figures 3 and 4). However, the aeromagnetic surveys and the Landsat imagery reveal structures very much confined to the surface and may be hundreds of metres above the platiniferous reef horizons. This may lead to inaccuracies. When determining the underground structures for shaft sinking and mine planning, a 3D seismic survey is advisable. Too many shafts have been sunk in the Witwatersrand Basin for gold and in the Bushveld for platinum without sufficient information of the structure beneath. Recent 3D seismic surveys in the Bushveld have proven the technology and visualized the reef horizons and led to an interpretation of the underground structure (Figures 5 and 6). [ ]

The South African coal-mining industry uses a uniform safety-factor formula for non-squat pillars, incorporating a coal-strength constant that was derived empirically by Salamon and Munro in the 1960s. The constant is 7,2 MPa. Since that time, collapses of pillars at relatively high safety factors have occurred in the Vaal Basin. Analysis of the post-1960s' collapses indicated that the strength constant for the Vaal Basin is 4,5 MPa. A crude method for the prediction of the minimum life span of pillars in the Vaal Basin is presented.

Potential for the mechanization of stoping in gold mines by N. C. JOUGHIN B.Sc. Eng., Ph.D. (Rand) (Member) The basic requirements for stoping machines are identified first by examination of the mining rates and productivities attained in conventional stoping, and then by examination of a series of problem areas associated with the shape of the reefs, rockbreaking, rockhandling, and the support and design of the machines. Some of the more important machines being developed are described briefly, and their principal features are compared with the basic requirements identified in the first part of the paper. An estimate of the potential demand for the different types of machines is given.
