"A mathematical model has been developed for flotation circuit simulation. This model was designed to investigate the effect of varying the circulating loads and to determine whether an improvement in overall efficiency could be gained by a size separation prior to flotation.Model parameters were obtained by regression to plant data. Highly correlated parameters in the model were combined to reduce the number of parameters so that the need for excessive data gathering was eliminated. Mass balance smoothing was used to obtain a consistent data set for regression.The results of the simulation indicate that for the same grade of concentrate, an increase in copper recovery of 0.6 per cent may be Possible by increasing the circulating loads. The results of the simulation also indicated that recleaning of the plus 200-mesh material may be beneficiaL."

Contribution by W. Assibey-Bonsu I congratulate Mr N.O. Lotter on his paper. There are two main aspects of the paper on which I would like to comment. One aspect is his review of P. Gy's sampling theory under the heading 'Sampling the mill feed' (p. 153). The other aspect relates to his reference to one of our papers1 that was published in the Journal (p. 152). In November 2009 Mintek installed the FloatStar? advanced flotation stabilization system on Vale's Cauê iron ore beneficiation plant in Brazil. In September 2010 the system was upgraded to include flotation optimization. The circuit consisted of two parallel cleaner circuits producing final concentrate. The tailings from the cleaner section passed through a scavenger circuit. Large, well-instrumented feed sumps played an important role in circuit stability, presenting a good opportunity for advanced control. Previously the plant was controlled using distributed control system (DCS) level control only. The flotation circuit processes roughly 30kt/day. The FloatStar system provided advanced control of the flotation circuit as well as of the sumps feeding the circuit. The system underwent a lengthy trial to assess the benefit that it provided. Two data sets were analysed, showing performance under advanced stabilization and optimization respectively. Several validation and consistency criteria were employed to ensure the quality of the analysis. Iron recovery and iron tailings grade were used to measure system performance. The analysis showed that the system increased recovery by up to 2.7%. In addition, the system decreased the iron tailings grade by between 1.2% (from 23.5% to 22.3%) and 4.3% (from 31.3% to 27.0%) during different test campaigns. The analysis also showed that the entire FloatStar stabilization system was active for 72.7% of the time from first activation to the end of the first data set (approximately 200 days). From the analysis it was concluded that under similar conditions for 'ON' and 'OFF' tests, the system provides a clear benefit. It was also found that over the longer term, the system continues to provide a benefit. This finding suggests that the results were not simply due to a short-term advantage. The size of the data set, as well as the magnitude of the recovery improvements, lends considerable confidence to these results. Therefore, it can be concluded that the FloatStar control system provides substantial benefit to operations at this site.

The dynamic behaviour of plant circuits and the available instrumentation determine the control strategies that are appropriate for the duty of the mineral separation plant. Although steady state modelling is appropriate to provide the main requirements of grade and throughput capability of a plant, it is the dynamic characteristics that determine the tolerance of the plant to disturbances and also its controller ability. This paper explores these issues with respect to the additional use of dynamic modelling to achieve these objectives.

Heat losses from ladles during teeming by R. C. URQUHART, M.Eng. (McGiII), Ph.D. (Visitor). R. I. L. GUTHRIE, B.Sc. (Eng.) (London), A.R.S.M., Ph.D., D.I.C. (Visitor), and D. D. HOWAT, B.Sc. (Glas.), Ph.D. (Fellow) In an investigation of the loss of temperature by liquid steel during a teeming operation, a numerical technique was used to calculate the heat flows and the rate of temperature drop over the entire teeming operation. The calculations show that, before teeming, approximately 50 per cent of the heat loss is into the ladle wall at the level of the metal. As teeming progresses, the amount of heat lost by radiation to the wall above the metalline increases. The effect of variables, such as initial metal temperature, the preheat of the ladle and ladle cover, and delays, on the rate of temperature loss by the metal were determined.

In this paper, the authors performed experiments in the Denver and Leeds laboratory flotation devices at the University of Pretoria at various particle sizes to evaluate the performance of the devices. Quartz was used in a single mineral system at discrete sizes fractions, -25 μm, +25- 45 μm, +45-75 μm, and +75-106 μm. Hydrodynamic analysis, based on dimensionless power and Reynolds numbers, indicated that the Leeds cell required higher power input to achieve comparable flow conditions. Specifically, the Leeds cell exhibited an average power number of 1.03, whereas the Denver cell averaged 0.77 within the same impeller speed range of 1000 rpm–1500 rpm. For comparative flotation performance, impeller speeds were calibrated, resulting in operating speeds of 1200 rpm for the Denver cell and 1400 rpm for the Leeds cell. The cells performed similarly at two coarser-sized fractions. However, some deviations were observed in the finer particle size range. The -25 μm (fine) fraction initially achieved a recovery of only 15%. An additional reagent dosage was required to enhance the recovery of this fraction significantly. These findings highlighted the influence of particle size on flotation recovery. For all experiments, the Denver laboratory flotation cell outperformed (defined by higher recovery) the Leeds device, while still operating at a lower impeller speed. This advantage can be attributed to its impeller-stator design and air dispersion features, effectively overcoming slurry resistance and resulting in superior flotation performance compared to the Leeds cell.

Recently, coal fly ash has become a potential candidate as a secondary resource of rare earth elements (REE). In this investigation, we studied the recovery of REE from fly ash from a commercial power plant. The specific aim was to assess the technical feasibility of recovering REE from the coal fly ash using conventional preconcentration methods, including gravity separation, magnetic separation, and froth flotation. The experimental results revealed that flotation achieved major gains in REE recovery and upgrading. However, during gravity and wet magnetic separation tests, the bulk of REE reported to the tailings. The results showed significant variations in the performance of the various beneficiation methods investigated. This study has confirmed that existing physical separation methods could be used to recover REE from coal fly ash prior to hydrometallurgical and pyrometallurgical processing, although some challenges persist.

Selmer-Olsen, Consulting Metallurgist, Amcor Limited, on 'Trends in Ferro Alloy Production' was published in the May issue of the Journal and comprised information and data relating to new developments in ferro alloy production in various parts of the world. This was followed by a paper-'Conductivity and Viscosity Properties of Slags produced in ferro-alloy manufacture' by D. 1. Ossin et al. This was a record of laboratory test work on slags containing both lime and magnesia, corresponding with the composition of slags encountered in the production of ferro chrome alloys when a dolomite flux is employed. The third paper-'Review of the work of the Pyrometallurgical Research Group of N.I.M. and Metallurgy Department, Wits.' presented by Dr P. R. Jochens, leader of the Research Group, outlined the progress made on ten different research projects presently under way in the Department of Metallurgy. These projects range from studies of the kinetics and mechanism of the reduction of chromite ores through the determination of the activities of MnO in slags to phase studies and melting point determinations in the alloy systems Cr-Fe-Si-C and Cr-Fe-Si. A new feature of this Colloquium was the introduction of the discussion panel composed of four or five individuals known to have special knowledge or interest in the subject under duscussion. Mr J. J. Coetzee was chairman of the first panel, Professor D. D. Howat of the second and Dr R. E. Robinson of the third. During the discussion of Mr Selmer-Olsen's paper an interesting contribution was made by Mr Jack Hayley of Transalloys (Pty.) Limited who pointed out that the lowest power cost in the U.S.A. was that from the TV A at 6 mils per unit (0,43 cents S.A.) while costs from other sources were 7 to 8 mils per unit (0,50 to 0,57 cents S.A.) He also referred to the use of 'pile sintering' of ore fines plus coke at certain ferro alloy plants in the V.S. and to the recent practice of 'graphitising' the paste used for Soderberg electrodes. The last session in the afternoon was devoted to a group discussion on 'Practical problems in Arc Furnace Operation', Mr H. R. Reid of Middelburg Steel Alloys (Pty) Limited occupying the chair, members of the panel being Mr J. Meintjies (Rand Carbide Limited), Mr J. Benn (Amcor) and Mr E. J. Jackson (Transalloys (Pty.) Limited). Mr Reid initiated the discussion by talking of the design and composition of electrode shoes, mentioning the use of the 85/15 Cu/Zn alloy and the comparison of hollow shoes and shoes cooled by tubes. Mr Meintjies discussed electrode management with particular reference to breakages, and dealt with casing and fin design and the welding of fins. Mr Benn dealt with aspects of closed top furnace operation with particular reference to the control of eruptions in the furnace and indicated that preheating of the raw materials might be well worth considering together with the development of a system for the detection of the water vapour present. Mr J ackson was concerned with shells, linings, refractories and tap holes. He deprecated the use of oxygen for opening the tap hole emphasising how uncontrolled use of oxygen led to loss of shape of the tap hole and quite severe burning out of the front hole resulting in time and labour in repairs. A notable feature of the Colloquium was the free discussion 'from the floor' of the hall. Many valuable and highly pertinent contributions were made spontaneously and usually in reply to some controversial topic raised by the discussion group.

For the past 12 years, the Universities of Stellenbosch and Cape Town have hosted an annual symposium to discuss research topics in Minerals Processing. Since 1987, this meeting has been held under the auspices of the Western Cape Branch of the South African Institute of Mining and Metallurgy, and has enjoyed much national and international support. In 1993, in place of the usual Symposium, the Branch and Universities collaborated with CSM Associates Ltd and Minerals Engineering Journal is organizing the international Minerals Engineering '93 Conference in Cape Town.

The role of viscometers for rheological characterization in the hydraulic transport of solids is discussed, and rheological models and phenomena pertinent to the hydraulic transport of backfill material are reviewed. The two main branches of viscometry (rotational and tube) for the measurement of mining slimes rheology are compared. The effects of solids concentration, particle size and chemical additives and the practical application of rheology in backfill system design are presented.

The separation and beneficiation of low grade collophanite has long been a technical challenge in phosphorous production. It requires the joint efforts of process design, reagents optimisation and operational control. In this study, the statistical response surface method was applied for determining the optimum reagent dosing in the flocculate flotation of a low grade (18.59%) collophanite ore. The dosage of three reagents, including a pH regulator (Na2CO3), depressant (Na2SiO3) and flocculant (modified starch), were input parameters of the modelling design. Two quadratic mathematical models were derived for prediction of grade and recovery based on the statistical design. Statistical analysis of the experimental results validates the reliability of the models. Through further calculation, the optimum dosage of the three reagents were found to be 3,020g/t Na2CO3, 1,990g/t Na2SiO3 and 880g/t modified starch, with which a maximum recovery of 75.81% and P2O5 grade of 30.08% was obtained from flocculate flotation test. Spiral concentrators are widely applied to beneficiate commodities such as Cr2O3, mineral sands, and ferrochrome. The application of spirals for heavy minerals has been limited to a feed top size of 1 mm. At particle sizes larger than this, friction retards heavy particles and the particles' primary velocity approaches zero, resulting in a solids build-up, therefore inhibiting further separation. Recently, a new Multotec SC25 spiral model was introduced to the industry, which aids in beneficiating particles of up to 3 mm, with successes having been demonstrated in ferrochrome slag and titanium-bearing minerals. This spiral also has potential in electronic waste applications. This paper examines the applicability of the SC25 spiral in coarse Cr2O3 recovery. This stems from the fact that junior chrome miners tend to discard particles larger than 1 mm as they neither have milling nor dense media circuits. Also, alluvial chrome miners discard +1 mm even though this size fraction contains recoverable and liberated Cr2O3. The SC25 spiral has shown better Cr2O3 separation efficiencies than the SC21 model and with higher SiO2 rejection at saleable grades, thus providing an additional revenue stream specifically for the coarser (+820 μm) size fractions. The presence of impurities such as Se and Te in copper sulfate leach solutions can have a detrimental effect on electrowinning efficiency. These elements can be removed from the solution by precipitation; sulfurous acid is commonly used as a precipitation reagent, while studies have also reported improved precipitation with the addition of metallic copper. This paper aimed to determine the effect of conditions used during the solution purification step on the characteristics of the precipitates that formed. Precipitation tests were performed in a batch reactor with copper sulfate leach solutions obtained from the base metal refinery of a platinum group metal producer. The effects of agitation rate (250 and 500 rpm), SO2 flow rate (4.4 and 5.8 mL/min.L), temperature (65 and 95°C) and metallic copper powder addition (0, 1 and 2 g/L) on the characteristics of the precipitates formed during the tests were determined using scanning electron microscopy. The major phases detected in the precipitates formed when using SO2 as the only precipitation reagent were elemental Se and Cu2Se. The introduction of copper powder led to the production of different sulfide phases for the experiments conducted at 65°C irrespective of the values of the other reaction parameters. At 95°C, Cu crystals, Cu2O and tiny inclusions of Cu2(Se,Te) were the prominent phases noticed in the precipitates produced from all the tests conducted with copper powder as precipitation enhancing reagent. The copper tankhouse at Rustenburg Base Metals Refinery is an essential component of the Anglo American Platinum value chain. The tankhouse uses starter-sheet technology that was adopted in the 1980s, so dependence on manually intensive labour and overall operational excellence has a significant impact on process performance. An efficient, stable, and sustainable electrowinning process contributes to minimising energy consumption and reducing operational costs, and enables improved product quality and increased throughput. Historic performance of this tankhouse has often been suboptimum over prolonged periods. An in-depth operational review of performance from 2018–2024 was carried out to understand challenges, risks, and high-impact factors that contribute to poor performance. Implementation of adherence to fundamental operational basics identified from global best practice, such as the frequency and quality of cell cleaning and maintenance, preventing backlogged harvesting or maintenance, preserving cell-top furniture conditions and integrity of electrodes, preventing short circuits and poor current distribution, and maintaining a high level of operational discipline, has since contributed to an era of exceptional performance. Root-cause analysis fault trees pertaining to poor current efficiency and high scrap rate are summarised. Current efficiency has significantly improved since 2021, now consistently exceeding 88%. The copper scrap rate, previously believed to be limited to a minimum of 4%, achieved a historic monthly low record of 2.06% in 2023. Chemical and physical quality has considerably improved, and cathodes exhibit minimal morphological defects.

The attrition of activated carbon, and the loss of gold associated with it, is of significant economic importance to the operation of a CIP/CIL circuit The focus of this study was on activated carbon recovered from an elution circuit which was deemed too fine for reuse. Results of cyclosizer and laser particle size analysis identified that most of the carbon was contained in the larger size fraction suggesting formation by abrasion. Digestion and AAS analysis of the individual size fractions identified a disproportionate concentration of gold in the finer size fractions which was identified by scanning electron microscopy to be due to the presence of fine metallic gold formed as a result of the acid washing process. Attempts to strip the remaining gold using sodium hydroxide or sodium sulphide based solutions proved unsuccessful due to poor elution efficiencies and re adsorption of gold. Upgrading of the material by froth flotation was also investigated using various conventional flotation reagents which had some success in concentrating the free metallic gold, however, grade and/or recoveries were considered less than desirable. Greater success was ultimately found in the transfer of gold from the fine carbon material onto coarser virgin activated carbon using a caustic cyanide solution. Sodium sulphide, sodium chloride and ammonium chloride based solutions were also trialled but proved less successful owing to their inability to mobilise metallic gold or gold cyanide species. Repetition of the transfer process proved capable of stripping 97% of the gold contained on the carbon fines for abed volume ratio of 6:1.
