The performance of Iscor's four-kiln plant, which will be the largest coal-based plant in the world producing sponge iron, will undoubtedly be watched with great interest by steelmakers throughout the world. The utilization of computer assisted tomography (CT or CAT-scan)as general non-destructive examination (NDE) technique and as research tool for scientists in South Africa, is limited due to the relative unavailability or nonexistence of such specialized analytical equipment. Many medical hospitals are equipped with X-ray CT scanners for the diagnostic examination of patients but do not easily allow paleontologist or other scientist to utilize their very expensive equipment. As from 2003, Necsa hosts the South African Neutron Radiography (SANRAD) and tomography facility where neutrons from the SAFARI-1 nuclear research reactor and their penetrating power as well as X-rays as a complementing tool, are utilized in many R&D applications. This facility is being made available to HEI and specifically utilized by postgraduate students as part of their studies and/or by industry on an ad hoc commercial basis. The capability of these radiation imaging facilities at Necsa will be demonstrated in areas such as paleontology, geosciences and specifically the physical properties of rock and the distribution of minerals in borehole cores, petrophysics to predict the percentage tar/oil/water content within sandstone samples and others. The penetration capability of neutrons through specimens with a matrix of high atomic number (dense materials) and their ability to be attenuated by low atomic number material (light density) makes neutron imaging complementary to X-ray imaging. The capability of X-ray and gamma radiation for relatively easy penetration through specimens of low atomic number allows for viewing of imbedded high atomic number materials and density variation. X-ray micro focus radiography is capable of resolving objects of micro scale size that are micro distances apart whereas X-ray phase contrast radiography utilizes the wave properties of the electromagnetic spectrum of X-rays to clearly define edges of the specimen under investigation. Many applications with neutrons as imaging probe are successfully applied at several facilities across the globe such as at NIST in USA, Neutra at PSI in Switzerland, and ANTARES at FRM2 in Germany, etc, are documented 4?9, through world conferences on neutron radiography, for example. This is achieved through very well thought through and implemented instrumentation from the production of neutrons to their detection and interpretation of the images. The need arose at Necsa to upgrade the current facility from 42-year-old technology, which was successfully applied in neutron imaging over the past 10 years, to state-of-the-art technology found at European facilities. This initiative started under the auspices of an IAEA-TC programme for the period 2007?2010.

Petrographic analyses of coal rank and maceral-group composition are widely used in the characterization of coal. This paper describes the use of an image analyser (IBAS Kontron) for fuly automated measurements of the rank and maceral groups of seam coals. The rank is then derived from reflectance histograms, or 'fingerprints', of coal reflectance distributions (being expressed as the mean random reflectance of vitrinite). The volume proportions of the maceral groups are calculated from the histograms. The results obtained with the IBAS were generally in agreement with those obtained by conventional methods of reflectance measurement and point-count analysis. However, the results were inconsistent for coals with a bimodal character or a wide V-class distribution. The rank of the analysed coals ranged from 0,50 to 1,10 per cent mean random reflectance. The lowest reflectance that can be analysed with the IBAS is 0,4 per cent. The speed, objectiveness, and repeatability of this technique make it exceptionally suitable for use in the quality control of large numbers of samples.

"The purpose of executing a project in a stagewise fashion is to evaluate all potential options in a cost-effective manner and develop an understanding of the project drivers, thereby minimizing overall project risk to the client. Among the more valuable tools for this exercise are production and financial models that can be used to quantify the sensitivity of the project to the critical parameters.The mine and concentrator used in this case study are located on the Kalahari Copper Belt, which extends from Zambia through northern Botswana into Namibia. This area of Africa has seen very little industrial development and the project will create much-needed employment and development in the region.The success of this project thus far can be attributed to the close cooperation between the geological, mining, and metallurgical disciplines. Regular updates of projected capital and operating cost estimates coupled with project outputs guided the teams in optimizing their various discipline models, ultimately delivering a compelling argument for the execution of the project. Key to the success was the development of a geometallurgical model for the prediction of concentrate tonnage, grade, and recovery for the life of the mine from the mining plan.This paper summarizes the metallurgical findings and the outcome of the various project stages. The development of the model is discussed, as are the challenges faced in developing a suitable metallurgical process route. IntroductionThe Kalahari Copper BeltThe Kalahari Copperbelt, which extends from Zambia across northwest Botswana into Namibia, is considered to be a broad time equivalent of the Central African Copperbelt, with a similar style of mineralization. However, at shallower depths (<25 m), chrysocolla and malachite exist in significant proportions in certain geological areas. As illustrated in Figure 1, the project is located in the Ghanzi-Chobe Fold Belt which forms part of the Kalahari Copper Belt. The Ghanzi Group, which overlies the lowest stratigraphic unit (the Kwebe Formation), consists of three formations, namely the Ngwako Pan, the D’Kar, and the Mamuno Formation (Hall, 2012)."

A study of the arrangements for pulp discharge on pebble mills, and their influence on mill performance by A. H. MOKKEN, B.Sc. (Eng.) (Rand) (Fellow), G. K. I. BLENDULF, M.Sc. (Stockholm) (Member), and G. J. C. YOUNG, B.Sc. (London) (Member) Although used for many years in the gold-mining industry, the conventional pan lifter at the discharge end of a pebble mill has hindered attempts at optimization of speed of rotation and pulp flow. A theoretical approach to flow patterns in pan lifters has pointed to limitations in the capacity of these lifters, with capacity decreasing as speed of rotation is increased. Complete elimination of the pan lifter by the adoption of peripheral or end discharge has resulted in a marked increase in pulp flow and an improvement in power utilization. Assays of the gold content of pulp discharged after a mill stoppage from mills fitted with pan lifters show values well in excess of the current milled grade, which indicates an accumulation of gold particles in the mill and, therefore, a longer retention period. The same could apply to other heavy minerals and metals present in the ore feed or worn off mill linings and metallic grinding media. Examples are osmiridium, fine iron and iron alloys, and copper and sulphide minerals. This phenomenon is attributed to the higher specific gravities of these metals and minerals, causing them to migrate towards the mill shell, from which position they are not readily removed by the lifters at the discharge end of the mill. The close association of gold particles with iron and sulphide minerals in the crevices of mill liners might be conducive to the formation of coatings on the gold. Assays of samples of milled pulp taken from a mill designed for end discharge show a lower accumulation of gold. The accumulation and nature of these gold particles are being studied at present. With increasing diameters of pebble (or autogenous) mills, peripheral or end discharge appears to be the preferred method of pulp removal.

ROM grade variability is one of the most important factors influencing plant product recovery. Due to the influence of grade variability on mine profits, it is deemed important to guarantee a proper homogenization of the ore through a well-planned blending and homogenization pile system from which the ore is reclaimed at an acceptable grade fluctuation. This study tests geostatistical simulation efficiency in predicting in situ grade variability. The methodology is illustrated using a data-set from a large phosphate mine in central Brazil. Additionally, real data obtained at the mine site during January and February 2007 were used to derive the actual grades of each pile formed during this period. Each pile was formed by a selection of blocks within a dig line and these lines mined along the year 2007 were also made available. Given the real grades, it was possible to reconciliate and validate the results predicted by the proposed methodology. The main outcome of this study is the opportunity to check the geostatistical simulation as a tool to quantify the variability of the homogenization system.

This paper discusses the possible use of petrological data and proximate analyses in the prediction of cutting forces for coal. It is restricted to the development of univariate predictors based on data from thirteen collieries in five major Transvaal and Orange Free State coalfields and three coal provinces. The aim of the work was the identification and development of the best predictors of mean peak cutting force and Hardgrove grindability index from among the independent variables evaluated. The data, which were obtained by use of the penetrometer developed by the Chamber of Mines Research Organization, were processed according to the SPSS computer package. The analysis revealed reasonable correlations between the Hardgrove grindability index and (1) the volatiles and vitrinite content in the Vereeniging-Sasolburg and South Rand Coalfields, (2) the contents of vitrinite, vitrinite plus exinite, and minerals plus inertinite in the Eastern Transvaal Coalfield.

Production of oxygen on the moon can be achieved by reduction of lunar soil. One such reduction technology, hydrogen reduction, favours a high proportion of ilmenite in the feedstock. Ilmenite is present in lunar soil as a minor mineral phase, but it can be upgraded using electrostatic separation. This study presents the results of a preliminary investigation into the operating parameters and sensitivities of a free-fall electrostatic mineral separator for lunar applications. Samples of ballotini and ilmenite as well as simple binary mixtures of the two were tribocharged on copper and passed through a uniform electrostatic field. The field is varied to change the electrostatic force acting on the particles. The proportion of material reporting to the positive electrode collectors, negative electrode collectors or the central collector was measured to determine the separation performance. The data confirmed that the charge transferred from the tribocharger to each species is in agreement with the triboelectric series; ballotini was found to charge positively on copper and ilmenite negatively. Particle-particle contacts were dominant, however, resulting in a somewhat symmetrical particle distribution in the collectors. These findings indicate that the copper tribocharger design requires optimisation in order to substantially increase particle-wall contacts. Four binary mixtures with feed grades of ilmenite ranging from 5% to 20% were prepared and tested. This study found that a higher ilmenite head grade resulted in a higher concentrate grade (26.3% from a head grade of 20%) with low recovery (3.4%). In contrast, the lower feed grade resulted in a low concentrate grade but higher recovery. The mass yield of ilmenite was 1.4 times greater for the highest-grade feed than for the lowest. A subsequent study into the reprocessing of middling fraction found a nearly constant relationship between cumulative grade and recovery. A typical deep shaft is President Steyn No. 2 in the Free State, where 9 tonnes of ore are hoisted at about 15 metres per second from 2378 metres below surface. The skips and attachments each weigh 7 tonnes and they are connected by 43 tonnes of rope, so that to hoist the 9 tonnes of payload, a total of 66 tonnes is accelerated from stand still to 55 km/h for each cycle, using an average of 3185 kilowatts of power in the process. The cycle time for the hoisting is 3.22 minutes. The peak power consumption is 6954 kilowatts, which determines the size of the motor used. Is this the right approach? Are larger skips moving at higher speeds the answer? Is there another way?

The bulk of high carbon ferromanganese produced in India continue to have more than 0.35% phosphorus since they are produced by carbothermic reduction process. The low phosphorus manganese ores are depleting fast and ferromanganese manufacturers will have no option but to use medium and low grade ores having high phosphorus content resulting in high phosphorus in the product. A systematic study was taken up at NML to solve this problem. Initially, a thermodynamic analysis was carried out for which Ba-P-O ternary predominance diagrams were constructed at several temperatures to predict the most suitable conditions for selective removal of phosphorus from high carbon ferromanganese. These conditions required a usage of a flux having a high level of basicity, moderate oxygen potential as well as low melting temperature. The experimental results showed that it was possible to remove phosphorus from high carbon liquid ferromanganese from 0.56%to 0.18% using BaCO3 based fluxes at the rate of 16-wt% of the ferromanganese charged. However, the Mn loss varied in the range of 2-5%. The objective of the subsequent study carried out at the laboratory scale was to optimize the flux consumption as well as minimize the Mn loss with effective dephosphorization by using BaO based calcined pellets instead of BaCO3 based powders. It was felt that the handling of pellets under plant conditions would be easier and also eliminate the loss of flux as a dust, which occurs when powder is added. These pellets were forced towards the bottom of the melt for better efficiency. For this purpose, a plunging system was designed and fabricated in-house that helped in reducing the flux consumption to less than 5% and also improved the kinetics of the process. The desired results were achieved within 10 minutes of the addition of the flux. The know-how is ready for transfer to interested parties and authors are willing to conduct large scale trials with them.

Due to environmental limitations and the scarcity of freshwater, flotation using seawater or desalinated seawater as process water becomes more common for mining operations. On the other hand, seawater has been reported to affect the flotation behavior of sulfide minerals. Few reports are available on influence of pyrite depression, recycled seawater and lime consumption on flotation by using seawater. In this study, the flotation tests were performed using ore sample to investigate the effect of pH with seawater and process water used in plant on the flotation behavior in a laboratory-scale flotation cell and a pilot plant-scale. The results of laboratory scale flotation indicated that copper and molybdenum flotation kinetics decreased with increasing pH. Furthermore, the iron (mainly pyrite) recovery decreased with increasing pH. The pilot plant-scale flotation test showed that water with a higher concentration of magnesium and calcium (plant processes water) consumed a higher amount of lime. Because of low lime consumption and high copper and molybdenum recovery and grade, pH 8 is suitable compared with pH 8.5 for flotation. The estimation of local recoverable reserves using the widely spaced exploration drill hole information in an open-pit mine is probably one of the most difficult tasks in ore reserve estimation. The difficulty of this problem is magnified if the grade distribution is highly skewed, such as in a gold deposit. This paper describes the results of performance comparison of three different kriging techniques in an open-pit gold - silver deposit. The three different kriging techniques compared in their local recoverable reserve estimation capabilities are: (1) lognormal kriging, (2) indicator kriging, and (3) probability kriging. For performance comparison, the predictions are compared with the actual recoverable reserves determined from blast hole information. Based on the results from one test bench, both indicator and probability kriging performed better than lognormal kriging, perhaps owing to samples not being truly lognormal. Between indicator and probability kriging, probability kriging results were definitely superior to indicator kriging results.

"In the case of feasibility assessments or feasibility studies, an important point of discussion is often how to calculate the capital (CAPEX) and operating expenditure (OPEX) of a plant. Generally, there is also the request to know how the CAPEX varies when the size of the plant is increased. Nowadays, many databases give an indication of specific equipment costs in relation to the production rate. These data are based on cost information from equipment suppliers and have to be continuously updated by the owner of the database. The approach presented here is a model which allows sizing of process equipment, for example a leach tank, based on process data in combination with the calculation of mechanical properties. Furthermore, it calculates the CAPEX based on construction material cost and adequate machining surcharges. Thus, a single cost model for a leach tank is adequate for both copper and other hydrometallurgical plants and stays valid with changing construction material prices. To summarize, the advantage of this model is the more versatile approach and thus the flexibility due to the inclusion of design aspects, process and mechanical engineering aspects and an updatable database. The database, which is in regard to material cost and is the basis for the cost estimation, is easily updatable from commonly accessible data. This model thus approaches the procedures of an engineering company when designing a plant and executing a cost calculation. INTRODUCTION Hydrometallurgy nowadays plays an important role in processing of primary and secondary resources. In copper metallurgy, hydrometallurgy accounts for roughly 20 % of worldwide primary production, especially in the case of oxide or low copper-containing ores. Zinc smelters changed their method of production from a pyrometallurgical-dominated concept decades ago to mainly hydrometallurgical routes today. Gold production processes using leaching, especially, have a long history without any development which would not be competitive if not based on hydrometallurgical concepts (Pawlek, 1983; Winnacker-Küchler, 2006)."

Current metallurgical processes lack selective and efficient REE recovery from aqueous leach liquors. Antisolvent crystallisation is used to selectively recover pure inorganic salts from aqueous solutions without excessive chemical use in ambient conditions. Yttrium sulfate octahydrate (Y2(SO4)3.8H2O) was used as a representative rare earth salt to investigate the effect of antisolvent selection on the crystal morphology and size distribution of the final crystalline product produced through antisolvent crystallisation. The antisolvents of choice were short length alcohols that are water miscible i.e. methanol, ethanol, 2-propanol and t-butanol. All experimental parameters except the type of antisolvent were kept constant under isothermal conditions. The large reduction in solubility of the salt by the antisolvent creates high supersaturations. This leads to high product yields as observed in this study at > 91%. In general, a variety of morphologies were successfully formed in each individual alcohol including; rods, plates, prismatic cubes and starburst clusters. The powder X-ray diffraction (XRD) analysis indicated that Y2(SO4)3.8H2O was the only species present for all final products. There was a change observed from the starburst and rod structures for the shorter alcohols towards prismatic cubes for the longer alcohols due to different strengths in the solute-antisolvent interaction at the crystal growth faces. The crystal sizes increased with an increase in the alcohol chain length because of the lower supersaturation conditions due to a limit in the mass transfer induced by the bulkier alcohol structure. In conclusion, it has been shown that the particle morphology and size can be greatly affected by the selection of antisolvent even under high supersaturation conditions, contributing to understanding the effect of different antisolvents on the final particle characteristics. The engineering of favoured product characteristics can therefore be achieved by antisolvent crystallisation, presenting a viable alternative process for the recovery of REE. Ground condition at No1. Shaft varies across the mine. The different ground conditions arise as a result of the differences in the rock strength and structure, seismicity and induced stresses in abutments areas. Apart from being a major cause of Fall of Ground incidents/accidents, adverse ground conditions where encountered has affected the rate of development advance as well as production. This implies that for support to be cost effective Geotechnical section has to ensure that support is designed to prevailing ground demand to ensure the safety of personnel and minimize loss of production. We have also seen changes in mining methods as a result of change in ground conditions. To avoid incurring unnecessary costs through remedial works resulting from ground deterioration and collapses of development openings due to inadequate support, the principle in engineering design is ?Do it right the First Time?, and this can only be achieved through good understanding of Geotechnical environment. The paper discusses the different ground conditions encountered in various development ends at No.1 Shaft. It also discusses the principles of ground support, failure mechanisms, types of ground support systems employed, and the different techniques used to select support systems, and quality control techniques in underground support installation.

Electrostatic separation is employed in the concentration of zircon and rutile. The zircon concentrate undergoes an acid treatment to remove impurities from the surface of both the zircon and rutile. The purpose of the acid treatment is to increase the difference in the resistivities of the two minerals, thus ensuring the best possible electrostatic separation efficiencies. Previous test work suggested that these impurities are not removed, but only modified; the surface modification seemed more prevalent in the case of the rutile. The resistivity of the rutile changes with pH and thus the electrostatic separation of the rutile is influenced. X-ray photoelectron spectroscopy (XPS) indicates that there is an increase in the OH and adsorbed H2O concentrations on the rutile surface. XPS also showed significant differential charging on the rutile surface, which indicates that the species on the rutile surface have different resistivities. The zircon particles from the conducting and non-conducting streams have similar resistivities and no major differences in their surface species. Zircon losses during the final electrostatic separation appear not to be due to surface effects, but due to shielding of particles during the separation.

The paper describes the difficulties experienced with inferior coking coals as Iscor began using larger blast furnaces for the production of liquid iron. Research conducted at Iscor from 1977 to 1979 showed that benefits could be gained from the use of partially briqueted charges, and it was decided to install briqueting plants at the Vanderbijlpark and Newcastle Works. Details are given of the later plant, which was supplied by a consortium consisting of Voest Alpine, Didier Engineering, and Sumitomo Metal Industries. Sumitomo also supplied information on the optimization of coke quality along the lines of their Sumicoal System. The results have been a marked improvement in coke quality, much better blast-furnace operation, and increased productivity.

The Mine Site Technologies, MST BlastPED ST is a wireless/remote blasting system used in more than sixty (60) mines (including two mines in Zambia and one in Tanzania) since its release in 2002. The system consists of a controller and signal tube initiator which communicate wirelessly using spread spectrum frequency. This technique ensures a robust and secure wireless link between the controller and the signal tube initiator. The configuration of the system ensures ease of use with all the instructions for initiating the blast printed on the equipment. This means little or no formal training is required to use the system. The technology enables you to have your blasting point at a distance of up to 4 km, line of sight (LOS), as opposed to the traditional distance of 500m from the blast. This ensures the blast takes place from a safer and secure location. The paper and presentation will provide the audience with the benefit of many years of international mining know-how in this technology as well as more recent local African experiences. There will be references to demonstration blasts done in South Africa, current users in Africa and elsewhere. Practical Return on Investment (ROI) calculations and references to safe blasting practice will also be included.

Estimating the strength of rock materials by Z. T. BIENIAWSKI, Pr.Eng., D.Sc.(Eng.) (Visitor) A practical approach for estimating the strength behaviour of rock materials is presented. The demand for data on rock properties in engineering design is considered, and it is shown that, based on the trends observed in the South African mining industry during the last twenty years, simple and easy-touse methods for the estimation of the uniaxial and triaxial strength of rock materials are needed. It is shown that the uniaxial compressive strength of rock can be conveniently determined from the pointload strength index, which is obtained underground on unprepared rock cores. The triaxial strength of rock can be estimated for most practical purposes from empirical strength criteria. Two such criteria are proposed that allow estimation of the triaxial strength for rock materials to about 10 per cent. The only input required for these criteria is the uniaxial compressive strength. The validity of the practical approach outlined in this paper is confirmed from the experimental tests conducted on some 700 rock specimens representing five rock types. A practical example for the prediction of rock strength is given.
