"In July of 2016 and June 2017, major tap-hole repairs were carried out during the annual shutdown of two 63 MVA submerged arc furnaces producing ferrochromium in South Africa. The hot excavations of the tap-holes allowed for a study of the wear profiles. Subsequent thermodynamic calculations allowed for the quantification of the potential for chemical reaction between refractory and slag or alloy contributing to wear in the tap-hole area. Results from both wear profiling and thermodynamic calculations are reported here. IntroductionFerrochrome (FeCr) is an essential alloy in the production of stainless steel (Gasik, 2013). In 2017, 11.7 Mt of FeCr was produced (Pariser et al., 2018.). The main producers were China (39%), South Africa (29%), Kazakstan (12%), and India (8%).A number of grades of FeCr are available to producers of stainless steel, including high-carbon ferrochrome (HCFeCr) (Gasik, 2013). HCFeCr typically contains 60–70% Cr and 4–6% C (Basson and Daavittila, 2013). When the chromium content is lower (50–55% Cr) and the carbon content higher (6–8% C), it is referred to as charge chrome. Charge chrome is typically produced in South Africa due to the grades of ore available.FeCr is produced in submerged arc furnaces (SAFs) and in open arc furnaces (Mc Dougall, 2013) by carbothermic reduction of oxide raw materials. In a SAF the electrode tips are submerged in a porous charge mix. In FeCr production, the electrical energy is mainly liberated by resistive heating of the wet coke bed (Barker et al., 2007; Steenkamp et al., 2017). Thermally conductive lining design philosophies are typically applied in SAFs producing FeCr (Steenkamp, Denton, and Hayman, 2017; Coetzee, Duncanson, and Sylven, 2010; Coetzee et al., 2010).In July of 2016 and June of 2017, major tap-hole repairs were carried out during the annual shutdown of two 63 MVA SAFs producing FeCr in South Africa. The hot excavations of the tap-holes allowed for a study of the wear profiles. Both SAFs were operated on the same site, by two different operating crews, using the same raw materials. The major difference between them was that the SAF excavated in 2016 was an open SAF (referred to as Furnace A) and the one excavated in 2017 was a closed SAF (referred to as Furnace B). In an open SAF, a gap exists between the top of the steel shell and the roof, with the top of the burden being open to the atmosphere and the CO-rich off-gas being combusted as it escapes. In a closed SAF, the roof is attached to the steel shell and the CO-rich off-gas is collected from an offtake on the roof for further treatment and used in downstream processes.The paper presented here reports the macro-scale observations on refractory wear for the two SAFs, and studies the potential for chemical wear of refractory by slag and alloy as a potential contributing factor to the tap-hole wear observed."

In this paper we present The Ultimate Flotation Cell, a newly developed flotation cell that is proving very popular in the industry. All flotation cells have only one purpose and that is the recovery of the required product, the patented impeller and disperser system of the Ultimate Flotation Cell allows total flexibility in order to achieve the optimal recovery. This ability to tune the cell performance provides the optimization of the ?capture? (collection) stage, all existing models address the need for a wide bubble size distribution (100µm-2 mm) to obtain a better flotation size-by-size, Yoon, 1999,Yoon 2000, Franzidis and Manlapig, 1999. The Ultimate Flotation Cell provides flexible performance optimization. This ability to optimize the flotation regime particular to a specific ore is achieved by the following factors: ? The impeller allows vastly improved air induction rates compared to conventional and sparged cells. This ability to induce and disperse large quantities of air, in a controlled manner, allows the cells to be tuned to give the optimal Sb by varying the rotational speed via a VSD which every cell is fitted with. ? The patented impeller gives a very constant and stable air induction rate, which ensures that the cell?s circulation pattern is constant, giving a very stable surface, allowing optimal froth depth. ? Although conventional dart valve, level control can be offered, great success has been achieved with a simple draft tube/sand relief device. ? The cells have a inlet design similar to the old Denver ?Cell-to-Cell? design, which guarantees the at lease one pass through the mixing zone in each cell. Wet stirred media milling is a widely applied grinding process in the field of mineral processing to produce <10 μm ground materials. In this paper, the results of wet stirred media milling of different Ti, Fe and Cu-oxide and phosphate minerals are presented. During the experimental work, grinding of ilmenite, vivianite, hematite and cuprite was carried out in a continuous operation wet stirred media mill. During the experiments, the particle size distribution and specific surface area of the ground materials were determined after a certain grinding time, as well as measuring the specific grinding energy, thereby determining the grinding kinetics of the different minerals. The measurement results showed the differences and similarities in the grindability of the individual minerals. Nano particulate vivianite, hematite and ilmenite was successfully manufactured in a stirred media mill; however cuprite was characterised as the coarsest final product for the same grinding circumstances. In the first part of the article, the authors give a broad overview of the chemistry and some engineering aspects of bioleach processes, eventually leading to the important and critical issue of the stability of arsenic-containing residues, especially those derived from bioleaching of sulphidic gold ores. In the section ?Factors affecting arsenic stability? they give an excellent summary of the factors normally affecting the stability of such residues. This is followed by some valid comments on the suitability of a single leach test to evaluate the long-term stability of solid waste streams. However, they fail to mention that, up till now, no tests procedure has been accepted by either environmentalists or the mining/processing industry as a valid method to test the long-term stability of solid wastes. Their own method is no exception, although, like many others, it is useful to identify potential problems with solid wastes considered for disposal.

The minerals industry is committed to the principles of sustain-ability. Reducing water consumption is a priority area, especially for regions of water scarcity. This paper presents a systemic optimization of the water balance of the Skorpion Zinc refinery with the aim of reducing water consumption. An Aspen Plus simulation of the process is used. The validity of the simulation is tested by measuring key output variables and comparing results to plant data. A number of water minimization scenarios are investigated, Including unit operation and circuit configuration changes. The scenarios leading to the largest reduction in water consumption are through the full recycle of treated effluent water, which results in water savings of up to 19%. Reducing process water and/or recycling of untreated water is prohibited by the build-up of trace elements, which affect product purity. The Skorpion process already features a highly optimized water balance, with unit operational changes merely resulting in a shift in the water balance. The Stilfontein and Buffelsfontein Gold Mines, near Klerksdorp in the Transvaal, had accumulated a large amount of uranium-containing residue and, when the price of uranium rose in the 1970s, consideration was given to the possible recovery of this uranium. Preliminary tests showed that concentration of the uranium prior to leaching would not be economic. However, the pyrite in the residue could be concentrated by flotation, and the flotation concentrate could be roasted to pro¬vide both enough acid for leaching the uranium and a calcine from which the gold could be recovered. The feasibility study showed that a uranium operation of 270 kt per month would be most economically attrac¬tive, and a plant of that size was accordingly designed and built. In the first six years of its existence, the plant treated over 20 Mt of residue and produced about 3,5 kt of uranium oxide. During that time, the plant was con¬tinually being improved to make it more reliable and cost-efficient. This paper analyses the operation of the plant during its first six years from the viewpoints of its mechanical, process, and economic performance. The criteria on which the selection of the process was based are reviewed and compared with the actual performance of the plant, emphasis being placed on the leaching, solid-liquid separation, recovery, and purification stages.

Underground depillaring of contiguous coal seams/sections is a difficult problem, which becomes even more complex if the interburden/parting between them is thin. Conventionally, the depillaring with caving of contiguous seams/sections is done in descending order. However, if the parting is thin, the influence of the top sections/seams working over the standing pillars of bottom the sections/seams becomes extremely important for the safety and optimal exploitation of coal. Field investigations were carried out at Nowrozabad East mine where superimposed pillars of the Johilla top section were depillared above the developed pillars of the Johilla bottom section with a 3 m thick parting between the two sections. The competency of the 3 m thick parting (which consists of alternate layers of shale, sandstone and shaly sandstone) was improved by reinforcement (underpinning). The strata control investigations did not show any considerable instability problem of the 3 m thick reinforced parting and pillars of the bottom section due to top section depillaring. On the basis of this field investigation and a laboratory study on simulated models, simultaneous extraction of both the sections, along with reinforcement of the parting, was suggested for the geomining conditions of the Johilla top and bottom sections. Adopting the suggested simultaneous depillaring process, two sub panels of Johilla top and bottom sections have successfully been extracted without any strata control problem. This paper presents this case study along with the results of the strata monitoring conducted to evaluate performance of the underground structures during the field trial.

Paper written on project work carried out in partial fulfilment of Bachelor of Engineering-Mining Venetia Mine, an open-pit diamond mining operation in the Limpopo Province of South Africa, currently has a mixed haul truck fleet consisting of Caterpillar 785B and C; 789C; modified 793D and 793D. Even in an ideal situation these trucks have different cycle times, which causes queuing at the loading area and their different speeds cause bunching on the ramps, leading to higher overall cycle times and lower productivity. This problem was identified but the root causes of the problem were not investigated and quantified. A time and motion study on the haul trucks was thus undertaken to measure actual cycle times and compare them to ideal cycle times as well as to observe any reasons for deviations. Ideal cycle times are partly evaluated on the basis of simulation and partly from production optimization expert input. Several areas that affect production were identified and these include: haul road conditions, the control room, dispatching programme and dispatching data management, as well as truck-shovel matching. The investigation was important in establishing control parameters for haul fleet operation since time spent queuing is production time lost, which defers waste tonnes to later in the life of mine, thus decreasing the tempo at which kimberlite is exposed.

Traditionally the feed to coal preparation plants was de-slimed at 0,5 mm. The +0,5 mm size fraction was processed via dense-medium cyclones and the -0,5 mm size fraction was beneficiated with froth flotation, water-only cyclones or spirals. With the introduction of large diameter cyclones, the aperture sizes of de-sliming screens have progressively increased to about 3 mm in the belief that the larger cyclones are not able to effectively beneficiate coal which has a particle size below the ?breakaway? size. The efficiency of separation in the large dense-medium cyclones is improved by presenting a coarser feed to the units. At the same time, the capacity of the de-sliming screens is increased due to the larger screen apertures and in effect, the throughput capacity of the dense-medium section is increased. The 3 x 0,5 mm size fraction, which was previously processed in the dense-medium cyclones, is now added to the fine coal size fraction and processed by water-only methods such as Teetered Bed Separators (TBS) and spirals. Whether this practice is the most economical way to process the 3 x 0,5 mm size fraction requires further thought since the best processing route for the 3 x 0,5 mm size fraction will depend on a number of factors, amongst which are: o The washability of the coal and the amount of near-density material o Processing efficiency o Specification of the required product o The price paid by the customer for the product o The cost of processing the coal Breakaway size The ?breakaway? size is defined as the particle size below which the Epm of the smaller particles starts to decrease significantly. Bosman1 provides an approximate breakaway size versus cyclone diameter (Figure 1). It should be kept in mind though that the Epm of the small particles is a function not only of the cyclone diameter but also of feed pressure, medium density, medium viscosity, particle shape and density, top-size of particles in the feed, etc.

"SynopsisThe aim of a blending stockpile is to minimize the natural variation in properties of a material. Two simulation models were written, for coneshell and chevcon stacking, and used to investigate the influence of different stockpile parameters on blending efficiency. The coneshell model is used to show that blending efficiency is highly sensitive to stacked height, with lower output variances observed for higher capacities. Output variance in both models also decreased when the stacker movement increment was decreased. For chevcon stacking, increasing stacker speed significantly increases the blending efficiencies. Increasing the length of the blending tail also reduces output variation, but this parameter would need to be weighed against the accompanying decrease in buffer capacity.IntroductionEven in the most uniform deposit of materials in nature, material properties will vary. The degree of variation can be measured, and usually resembles a normal distribution. The aim of blending and homogenization operations is to minimize the standard deviation of this normal distribution (De Wet, 1994). In general, the reduction in variation will result in a more efficient and cost-effective downstream process. Cement plants need a precise blend of raw materials to ensure desired kiln performance; boilers used in power generation are optimized for fuels of a constant specification; and even though the separation density in a coal washing plant can be adjusted, a constant product quality cannot be produced from highly variable feed (Denny and Harper, 1962). In the field of Fischer-Tropsch synthesis catalysts, cobalt, platinum, and aluminium are the primary metal constituents of the conventionally used cobalt catalyst. While platinum recovery remains a focal point in this field, a recent endeavour by a South African company emerged, which aimed to recover cobalt and aluminium from spent Fischer-Tropsch synthesis catalysts for potential use in the agricultural sector. This study aimed to optimally separate cobalt and aluminium from spent Fischer-Tropsch synthesis catalyst for this purpose. It further leverages the OLI database to predict metal speciation during solvent extraction to aid with experimental planning. Shake-out tests were conducted to determine optimal separation. conditions, which were validated using three distinct methods: (i) evaluating the experimental error, (ii) comparing results with similar research, and (iii) validating results against the OLI database. The investigation revealed the pivotal role of the aqueous pH yielding effective separation at pH 3.13 ([H2SO4] = 2.5 × 10−4 M) when using 20 vol.% CYANEX 272 and 50 mol.% pre-neutralisation. Effective cobalt scrubbing was achieved with 50 g/L Al at pH 2.8, while successful stripping required 1 M H2SO4. Competitive interactions between complexing aluminium and cobalt species were observed when contacting with CYANEX 272 at a pH < 4. Equipment design analysis for a targeted separation efficiency of 87% dictated the necessity of two mixer stages and a settler measuring 1.5 m × 1.5 m × 6.0 m (height × width × length). This settler would ensure sufficient residence time for gravity separation at a flow rate of 10 m3/h.

The predevelopment and preparation of a total infrastructure in a deep level mining environment, prior to the shaft system being commissioned has major advantages. This paper intends to indicate these advantages and outline an understanding of the disadvantages. These benefits can be classified in three basic groups: the financial and timing advantages, a knowledge of the ore body and the development of required technology to meet the design parameters. The required technology in many aspects was still to be developed prior to successful application. Stemming from the technological evolution are some secondary advantages which will be described in each of the groups. Safety and health considerations and some practicalities made some of the new technology redundant prior to the actual application. In each case the actual achievements and the anticipated benefits will be indicated to allow the reader to distinguish clearly between planned and actual achieved advantages.

A mining system consists of many sub-systems such as drilling, blasting, loading, hauling, ventilation, hoisting and supporting. During mining operation, these sub-systems may experience various problems that stop the operation because of possible environmental equipment and safety issues. In order to ensure delivery contracts in the required quality and safe mining medium, the operation should be, at least, performed in the specified reliability level of the system. If the system reliability decreases below the specified level, there will be safety and financial losses for the mining company. Therefore, the mine should be maintained by a reconstruction procedure to guarantee the operation continuity. Given that each sub-system has a different reliability function and maintenance cost, the determination of reconstruction time will be a complicated decision making problem. In this paper, the determination of reconstruction time is formulated as a nonlinear optimization problem and solved by genetic algorithms (GA). A case study was conducted to demonstrate the performance of the approach for an underground operation. The results showed that the approach could be used to determine the best action time. Despite the four-decade study on ultrasound’s (US) impact on mineral’s floatabilities, there is still not clarity regarding its role in mineral surface wettability. For this purpose, the present investigation endeavours ……the hydrophobicity and floatability characteristics of a chalcopyrite-pyrite-quartz (Cp- Py-Qtz) system in the presence and absence of an ultrasonic pre-treatment. The ultrasonic process was carried out by a sonopuls at a constant frequency of 20 kHz with an adjustable power level from 30 to 200 W. Initially, the impact of sonication time (15, 30, 45, 60 and 90 s as well as 10, 20 and 30 min) and power magnitude (30, 60, 90, 120 and 180 W) were evaluated while the dissolved oxygen, temperature, conductivity and pH were also monitored. Collector-less micro-flotation tests were carried out on the non-pre-treated and the US pre-treated samples at 60 W and 15 s. The samples’ hydrophobicities were determined by the drop shape analysis approach. The dissolved-oxygen level was varied using a mini bench pressurised water reactor to study the effect of O2(aq) concentration on the chalcopyrite and pyrite wettability characteristics. The results showed that the minerals’ hydrophilicities were relatively more sensitive to the sonication’s time than its power that resulted in reducing all three minerals’ hydrophobicities. In addition, it was found that the dissolved-oxygen content and creation of sub-micron sized bubbles led to an improvement on chalcopyrite and pyrite hydrophobicities. Finally, we proved that the Cp’s floatability increased and Qtz’s recovery reduced while being subjected to the ultrasonic irradiation (15 s at 60 W); however, Py’s recovery remained constant. This conclusion confirmed the possibility of a selective separation in ultrasound-assisted copper ore flotation. We recommend that further advanced investigations be conducted, using an X-ray photoelectron spectroscopy (XPS) and atomic force microscopy (AFM) to thoroughly understand the surface modifications induced by the ultrasonication

Mineral processing plants have complicated control strategies, with different control layers, multiple interacting loops, and feedforward disturbance rejection. The complicated control strategies mean that oscillations can arise and propagate to multiple loops and degrade the control performance. Oscillation detection techniques, such as the spectral envelope method, can be applied to detect oscillations within an observation window. However, the start- and end-points of the oscillations within the observation window cannot be identified with current oscillation detection techniques. The start- and end-points would be useful to label the oscillatory intervals, and then to use these labels to identify process conditions associated with the oscillation. In this paper, a pattern recognition technique, Density-Based Spatial Clustering of Applications with Noise (DBSCAN), was used to label oscillation intervals. An oscillation diagnosis workflow combining spectral envelope and DBSCAN was demonstrated on an industrial case study of oscillations in a flotation circuit concentrate sump. The workflow successfully detected the oscillation, labelled the oscillatory intervals, and enabled accurate root cause analysis. The impact of time series features, namely the signal power ratio () and the oscillation frequency, on the performance and optimal parameter selection of DBSCAN was also investigated. Low oscillation frequencies and low s negatively affected the performance of DBSCAN. Additionally, the results indicated that higher oscillation frequency was related to higher optimal values for the lag parameter. The storage capacity of any given tailings storage facility (TSF) is a function of the volume available for the tailings, for which the geometry of the final upper surface of the tailings is most important. One of the advantages that can be obtained from thickening tailings prior to discharge is that the tailings can be stacked at a steeper beach angle than is obtainable with conventional low-density slurries. However, there is at present no universally accepted method available for the accurate prediction of tailings beach slopes. This paper examines the current situation with the objective of putting the quest for a method for the accurate prediction of beach slopes into perspective. The paper references published reviews of the best-known beach slope prediction methods. However, there do not appear to be any independently verified projects or published references to projects on which a Class A prediction has been validated for any of these approaches, and in those instances where projects have been implemented correlation of actual with predicted slopes has been poor - often due to differences between the properties of the tailings assumed in the design and those actually achieved in the field. The author also concludes that flume-scale testing cannot be taken as a reliable indicator of full-scale performance, and suggests that the outcome of any current predictive method should be used by experienced practitioners as only one of a range of indicators in order to suggest a range of slope angles likely to result for any given operation. Practice has shown that it is possible to manipulate beach slopes by changes to the disposal technique, such as limiting the rate of discharge per discharge point and by increasing or decreasing yield stress, but the impact of these changes cannot readily be predicted. There are also newly emerging technologies, such as the injection of a polymer into the tailings at discharge, that will enhance the dewatering of tailings and hence expedite the consolidation of the tailings, that could well facilitate the development of steeper beach slopes. The overall conclusion is that with the current state of knowledge, the accurate prediction of beach slopes is not possible. Furthermore, in view of the inherent variability of the tailings parameters from any operation, it may well be of more value to concentrate on developing an understanding of the means by which the tailings parameters may be manipulated by the operators to achieve a given beach slope than to concentrate wholly on developing a generic beach slope prediction model.

The concept of caring is in most cases confused with material needs and not psychological needs. By giving employees a job, most managers think that employees should be grateful and return the favour by being loyal, productive and working safely. Other managers hold the view that employees can be lucky to have a job. To show and demonstrate that management are caring for the safety of the workforce requires involvement, dedication and commitment. Obtaining the trust and respect of the workforce should be the main thrust of any organization because within trust and respect lie the secret of optimal safety performance. In the last 70 years, all the fatalities and serious injuries that occurred in the mining industry can be traced back to one thing, non-caring. The same safety non-compliances are still observed, reported and planned against as 70 years ago, and strange as it may sound, the same injuries occur the same way. The question could be asked: Does the mining industry need more risk assessments? More codes of conduct? More engineering. Or does the mining industry need more caring?

A range of supported gold catalysts was prepared by ion exchange, varying many of the preparation variables, including concentration in the precursor solution, washing procedure, as well as drying and calcination procedures. These catalysts have been characterized extensively. TEM images show essentially the same crystallite size distributions, between 2?5 nm, for almost all catalysts, the only exception being catalysts not washed in ammonia, which did not show any small crystallites. Additional characterization with SEM yielded an interesting discovery. Catalysts that appear identical on the TEM also contain some large crystallites in the range of 50?500 nm. Differences in dispersion due to the drying procedure not seen on the TEM can now be observed. Oxygen chemisorption is being investigated as an additional method to characterize gold based catalysts to complement the typically used electron microscope techniques.

This paper describes how knowledge of the orebody morphology and ore morphology can be used to optimize the planning, mining, and metallurgical output from an open pit copper mining operation, such as to significantly increase the stability of the whole value chain process, and increase the reliability and value of the process outputs. In the case under consideration, the orebody contains both copper and cobalt. This in itself provides a challenge, in that the two metals do not occur in consistent ratios across the orebody as a whole. Furthermore, mineralogical differences within the orebody have a significant impact on plant performance in terms of throughput rates, acid consumption, and recoveries. In order to stabilize and optimize the plant performance, it is necessary to firstly have a complete understanding of the geometallurgical factors that affect performance, and then to have a sound knowledge of how these are distributed within the orebody. These models then inform the mine planning strategy that optimizes cash flow and NPV, and also allow the development of a stockpiling strategy that not only stabilizes the plant, but also allows variations in the plant feed according to ore type and grade in volatile price scenarios. Integral to the realization of these opportunities is the establishment of an appropriate measuring, control, and reconciliation system, customized to the optimization objectives. The paper describes how all of these factors and strategies can be integrated to produce optimal value from the orebody through to final dispatched product. It also shows the significant value that can be released through such an approach.
