To the members of The South African Institute of Mining and Metallurgy We have audited the annual financial statements of The South African Institute of Mining and Metallurgy set out on pages 483 to 496 for the year ended 30 June 2004. These financial statements are the responsibility of the Institute?s Council. Our responsibility is to express an opinion on these financial statements based on our audit. Scope We have conducted our audit in accordance with statements of South African Auditing Standards. Those standards require that we plan and perform the audit to obtain reasonable assurance that the financial statements are free of material misstatement. An audit includes: ?examining, on a test basis, evidence supporting the amounts and disclosures in the financial statements, ?assessing the accounting principles used and significant estimates made by management, and ?evaluating the overall financial statement presentation. The use of computers in the South African coal mining industry has increased during the 1980s. Applications at mine level commenced in the financial and personnel areas of payroll systems, mine accounting procedures and staff record keeping. More use is made now on mines of technical programs for purposes such as mine planning and mine survey calculations. The Coal Mining Laboratory of the Chamber of Mines Research Organization has provided, for a number of years, a service to Chamber member collieries in regard to the application of technical computer programs. Programs presently in use for simulating production procedures and conveyor belt transport systems are described. In addition, reference is made to the collection, storage and analysis of data concerning the performance of continuous miners over a period of eight years. More recently a computer program for the simulation of the cutting action of continuous miner cutting drums has been developed. The use of this program to assist with drum design is explained. The fact that many requests to make use of the programs are received from collieries is an indication of their acceptance by industry. Their interest in running the programs themselves on their own desktop computers has led to the need to convert the software for microcomputers.

Pyrometallurgy has played a very important role in southern Africa for at least four centuries. It continues to do so, and recent years have seen many exciting developments in pyrometallurgical technology. The wonderfully diverse rich mineral deposits in this area of the world have provided some unique opportunities for industrial processes to be established. The ?Southern African Pyrometallurgy 2006? conference was set up to showcase southern African pyrometallurgical operations, and to provide a forum for the exchange of ideas between people working at various types of smelters. Papers have been obtained from a wide variety of pyrometallurgical plants in southern Africa. These descriptions of plant operations (as well as some history, and highlights of current work) will provide useful reference information for some time to come. Contributions are also included from universities, research organizations, and engineering companies, so that the full spectrum of pyrometallurgical activities can be covered. The plant descriptions will be published on a website, where they can be updated as and when required, with the eventual goal of having a description of every smelter in the region. The conference venue was selected to be the 'Cradle of Humankind' world heritage area, about 40 km from Johannesburg. Not only does this keep the conference within easy reach of the city and yet far enough out into the countryside to allow people to focus on the conference, it is also within easy reach of many pyrometallurgical plants. There is a particular significance to the choice of location, in that the Swartkrans area close to the Sterkfontein Caves is the site of the earliest evidence of the deliberate controlled use of fire by human beings (about 1.3 million years ago), and this is obviously a necessary precursor to pyrometallurgy. The area also lends itself to a very wide range of outdoor, social, and cultural activities to supplement the technical content of the programme. It is hoped that activities such as a hot air balloon safari and visits to the world-renowned Sterkfontein Caves and Wonder Cave will help to make the conference a memorable one for those able to attend. I trust that the ongoing value of the papers and presentations will make all the hard work of the many contributors most worthwhile.

"In a technologically advanced era, where process control is accurately maintained within the smallest error margins, and accuracy and precision are continuously improved, sampling is still left to the lowest paid employee in the company without training him or her properly to understand the relevance and importance of the task. In this paper the objectives of sampling in a process control environment is discussed and an attempt is made to link it to the theory of sampling. Some of the practical problems associated with implementing theoretical sampling principles in an industrial environment will be elucidated and some examples given on how compromises are made. Different methods of sampling will be discussed with real life examples from different manufacturing industries."

The formation of bainite in steel is dependent on the size of the casting, the heat treatment, and the alloying elements. It is difficult to obtain a fully bainitic microstructure in steels during heat treatment because of its close proximity to the martensite (a?) reaction. The ferrite (a) and pearlite reactions in steels are also rapid and shield the bainite reaction. Alloying elements therefore need to be added to separate the bainite reaction. Boron (B) and molybdenum (Mo) are key elements added to bainitic steels because of their ability to retard the a reaction. Other elements used in the production of bainitic steels are silicon (Si), chromium (Cr), manganese (Mn), and titanium (Ti). In this paper we investigate the effect of alloying elements on the bainite reaction through the use of dilatometry. Dilatometry is a technique that determines phase transformations in the steel and through which continuous cooling transformation (CCT) curves can then be developed. Some initial results are presented of an ongoing study on the development of bainitic steels for railway wheel applications.

The phenomenon of spontaneous combustion is one of the major hazards encountered in underground coal mines both from the safety aspects and on economic grounds. Every occurrence, however small, if not tackled effectively in the early stages can develop into open fire, or explosion of gas or coal dust. In terms of economy, even dealing with small incidents may be costly in terms of labour and materials, and in case of a sealing off of a district being necessitated, the loss of face equipment and sterilization of reserves is potentially great. Therefore, expense and effort in prevention and detection of such heating, together with a high state of readiness for dealing with likely event, is completely justified and may be considered as a sound investment. In order to achieve this investment, it may be worth to pinpoint the centre of the fire occurring due to autogenously heating which is supposed to be great assistance to inert it at a least cost and time. Therefore, it is the aim of this work to model the spontaneous combustion in the goaf.

Sampling and metallurgical testwork during various phases of engineering studies is of paramount importance for a robust processing plant design. When developing a process flowsheet, risks in achieving desirable financial outcomes are minimised by ensuring that appropriate sampling and adequate metallurgical testwork support the engineering and cost estimation at each phase of project development. The quality and type of samples used for metallurgical testwork are just as important as the metallurgical testwork itself. The key characteristic required of any sample is that it represents some defined portion of a mineral deposit. Representivity should consider the spatial orientation, lithology, alteration, degree of oxidation, mineralogy, and competency of the ore such as hardness and abrasiveness. Statistically representative sampling procedures and an appropriate metallurgical testwork program should be designed to bring metallurgical understanding up to feasibility study standard and to give a basis for process plant design. The authors have observed that the quality of sampling and quantity of metallurgical testwork carried out during the various phases of engineering studies are often insufficient to truly support a robust plant design. Some designs are based on benchmarks of apparently similar ore bodies or rely on buoyant metal prices supporting cash flows until rectifications can be implemented. "The ore deposits of the Zambian Copperbelt occur in sedimentary strata that have been subjected to relatively mild, flexure-type folding. Unrolling serves to reconstruct the original depositional geometry of the folded sedimentary strata and is in common usage on the Copperbelt both for geological analysis of drill hole data and in routine ore reserve estimation.A computerized method of unrolling was introduced at Roan Consolidated Mines in 1969 based on a standard contouring program. A contour map of the geological structure is drawn from a regular grid of elevations, interpolated from the original, irregularly-spaced intersections. Unrolling is performed across this grid, perpendicular to one or two axes specified by the geologist. Each intersection is unrolled independently, and the new co-ordinates are subsequently processed to produce unrolled maps.The technique has been used successfully at RCM over the last two years in both the estimation of ore reserves and exploration planning."

This paper investigates the effect of chemical and physical operational parameters on the reverse flotation of Timbopeba itabirite iron ore in a pilot-scale pneumatic flotation cell. Operational parameters include collector and depressant dosages, feed rate, superficial gas velocity and solids concentration. Results show that increasing collector dosage results in an increase in quartz recovery, particularly for the coarser quartz where recovery increases by nearly 30%. Increasing depressant dosage results in a decrease in both quartz recovery and hematite loss, for the coarser hematite particles. Increasing the feed rate has no effect on quartz recovery or hematite loss, suggesting that the pneumatic flotation cell is not residence time constrained. Increasing the superficial gas velocity results in an increase in quartz recovery to an optimum at a Jg of around 0.6 cm/s after which it decreases significantly, particularly for the coarser particles where recovery decreases by as much as 50%. Decreasing the solids concentration does not affect quartz recovery but results in significant decreases in hematite loss. Here, fine and coarse hematite loss decreases from around 25% to 12% and 10% to 2% respectively. Superficial gas velocity and solids concentration are operating parameters which have the largest effect on the flotation performance of the pneumatic flotation cell. Results suggest that this flotation cell should be operated at relatively low superficial gas velocities and solids concentrations. However, these are pilot-scale findings and would need to be tested at an industrial-scale where different operating conditions may be optimal. The experiment with backfill at Harmony was mainly an attempt to improve the ground conditions in a particularly tricky section of the mine. A deslimed tailings system was selected for financial reasons, ease of installation, ease of operation and its low level of mechanization. The design of the system has three aspects: firstly, to define the parameters of the backfill material itself; secondly, to design a reliable plant which could consistently produce the desired material in sufficient quantities; and, thirdly, to design a fill distribution system for maximum reliability in the shaft, minimum pipe line velocity, pressure and cost in the horizontal sections and consistency and reliability at the delivery end. The system was successfully constructed and commissioned in a short space of time at a relatively low cost. It has now reached its full potential, and very encouraging results have been achieved with regard to cost savings, ground conditions, ventilation and accident statistics.

Composite rock mass failures involve intact rock material as well as fracture and shear on existing defects. Experiences from open-cut coalmining in the Bowen Basin of central Queensland are that failures of this nature occur suddenly with little warning, and are much more common than classical structurally controlled failures. Geological conditions and mining practices in the Bowen Basin are described. The circumstances of a sample of composite failures are described in detail in the paper. From this experience it appears that several aspects of conventional geotechnical investigation and design practice have not contributed significantly to either predicting or controlling the risks associated with sudden failures. These practices are described as myths for reasons outlined in the paper. On the other hand, the reality seems to be that high initial stresses and stress changes caused by excavation lead by a process of extensional deformation to a critical stress condition within the rock mass, and that sudden collapse follows when that critical stress condition can no longer be sustained. It is concluded that learnings gained from underground excavations in rock may be more applicable to open pit excavations than previously thought, and that the processes of prefailure deformation require more careful study if we are to develop more reliable risk management controls.

Pressure hydrometallurgy operations require vessels to be lined with an impermeable membrane for corrosion protection and one or more courses of refractory or ceramic brick. Examples of unit operations that utilize composite lining systems include pressure oxidation autoclaves, sulphide precipitation autoclaves, chloride leach reactors, flash vessels, cyclone separators, and direct contact condensers (heater vessels and quench vessels). The refractory lining must satisfy multiple requirements: it must thermally insulate the membrane from process fluid, be structurally stable, provide erosion resistance, be chemically compatible with process fluid, and provide an economic service life. New hydrometallurgical processes are pushing the pressure, and temperature with each new generation of plants. A fundamental understanding of all factors affecting the mechanical stability of the lining system is essential as lining designs move further away from the industry?s experience base. The method of designing a refractory lined vessel is examined taking into account the impact of irreversible chemical swell, operating factors, design factors, and installation factors. The effect of geometry and incorporating additional degrees of freedom to the analysis is explored using two-dimensional and three-dimensional finite element analysis (FEA). The effect of these additional degrees of freedom on the results of the one-dimensional model are discussed. Keywords refractory lining design,autoclave, finite element analysis.

The aim of this paper is to provide an overview of existing forms of subcontracting in the South African mining industry. A descriptive framework is developed to understand different subcontracting arrangements. We argue that, in order to do so, it is important to distinguish between labour broking and gang subcontracting. Data resulting from a research project (including an analysis of historical sources, interviews with contractors and focus group interviews with mineworkers) is presented to highlight the implications of changing formations of subcontracting for the South African mining industry in the late 1990s. Apart from the subcontracting of ?traditional? functions, such as shaft sinking, access development, catering and hostel maintenance, contractors are now used in ?core? mining activities. In some instances, whole shafts are ?outsourced? to outside agencies. It is argued that certain of the subcontracting arrangements have serious implications for the ability of the mining industry to improve health and safety standards. Some of the practices can potentially result in conflict between different categories of workers, and, as a result, instability in the industry.

The compressive strength of rock (sc) has an important effect on design of structures in rock engineering. Compressive strength can be determined in the laboratory using the uniaxial compressive strength (UCS) test. Some other index tests, such as the point load test, are also used, particularly when suitable samples for UCS are not available. The quantification of rock texture has introduced a new method in rock engineering for estimating the mechanical and physical properties of rock materials from microscopic investigations. The aim of this study is to quantify rock texture to estimate rock strength from the texture coefficient (TC), which is determined from a statistical assessment of thin section images. Rock texture is quantified by twelve different images from a single thin section to increase the reliability of texture analysis. A data-set is prepared to investigate correlations between TC and sc. The statistical correlations are computed after classifying of the rock samples based on their lithology as well as grain features. Equations derived based on the results of this study are used to predict the approximate value of compressive strength from the texture coefficient. This method is particularly useful for preliminary studies in rock engineering projects prior to detailed site investigation.

Spiral concentrators are widely used in the coal industry treating fine (-1mm) coal. Their application was a limitation to the product quality until the introduction of low-cut spirals which allow a lower quality ash product to be produced, thus expanding the market. The Exxaro Grootegeluk 1 (GG1) plant has a two-stage traditional rougher-cleaner spiral circuit using conventional SX4 spirals to produce semi-soft coking coal product at 12.5% ash by mass. The overall plant product is 10.3% ash meaning that the coarser sized coal dense medium separation circuits must compensate. A low density cut-point spiral targetting 10.3% ash would thus be beneficial to the overall complex. The spirals were tested in the two-stage plant environment and in a pilot plant. This paper discusses the findings and compares a two stage four-turn low density cut and conventional spiral. The two spiral technologies were unable to sustain a 10.3% ash product. Pilot test work was also conducted on GG1 coal, demonstrating that an eight-turn low density cut-point spiral achieves the targetted 10.3% ash under controlled conditions. This study investigates the use of appropriate seating systems for the control of whole-body vibration exposure in vehicles used in the SA mining industry. Six suspension seats were tested with six test subjects to determine the most suitable seat for an articulated dump truck based on the EM1 requirement in ISO 7096 (2000) standards. Transmissibility functions were measured in the laboratory using the newly commissioned Dynamic Seat Testing Facility with two excitation levels of 1m/s2 and 2 m/s2 r.m.s. in the 0.5 - 30 Hz frequency range. SEAT values were calculated for two input spectrums, the EM1 input spectrum specified as in ISO 7096:2000 and measured road vibration data measured on a typical articulated dump truck. The averaged SEAT value calculations indicated that not one of the seats will qualify as an ISO 7096 (2000) suspension seat but that it is possible to select a seat that will significantly reduce the vibration the driver will be exposed to.

The interactions between apatite and hematite were studied through zeta potential and stability experiments, for this paper. The zeta potential measurements were conducted in both background electrolyte and mineral supernatants. The difference in electrokinetic properties of minerals in the presence and absence of supernatant was explained in terms of the dissolution of minerals and the subsequent readsorption of dissolved species at the mineral-water interface. The stability measurements in individual and mixed mineral systems were also performed to identify the extent of interaction between apatite and hematite upon their direct contact. The results from stability measurements in individual and mixed mineral systems indicate that there is an interaction between apatite and hematite. Zincor experienced significant losses of metallic zinc to dross during the melting of zinc cathode plates. In this study five factors affecting the formation of dross are identified from literature. Dross from both the plant and that produced in the laboratory is characterized using XRD. An empirical model, based on laboratory-scale investigations, was developed to quantify the effect these factors on their own or in combination with each other has on the amount of zinc loss to dross. The predictive capability of the model is evaluated based on the laboratory-scale investigations. Predictions are made on the effects that heat treating the cathode plates prior to melting, increasing the cathode plate thickness, washing and drying prior to melting, and loading the furnace in a controlled manner have on the amount of zinc loss to dross.
