INTRODUCTION The Miller chlorination process has assumed a preeminent position in the refining of gold bullion, a position it has maintained for over half a century. In the early sixties considerable interest was aroused by the idea of producing a consistently high grade bullion at the mine smelthouses themselves. However, as the use of chlorine in industrial plants is associated with considerable hazards, oxygen was considered a natural alternative, apart from bing less expensive than chlorine. Partial refining at the mine smelthouses would considerably decrease the requirements made on Rand Refinery Limited as well as indicating the possibility of reducing final refining costs. An added factor would be the purer silver chloride obtainable, after prior removal of the base metals by oxygen injection, which would facilitate the production of high-purity silver. The free energies of formation of the oxides of the metals;- silver, copper, lead, zinc, iron and bismuth indicate that, with the exception of silver, these metals should be capable of removal as oxides by oxygen injection. Rose1 had shown that during injection of gold bullion, considerable loss of silver to the boraxsilver slag occurred and, furthermore, that copper removal was not efficient and oxide attack on the refractories was severe. Plant test work2 had confirmed the difficulty of copper removal, but had shown that zinc and lead were almost completely removed. The difficulty of copper removal by oxygen injection warranted further investigation. Also, the high decomposition pressure of silver oxide suggested that by suitable control of the slag composition it might be possible to reduce to very small proportions the silver carried into the slag as oxide. The oxidation of copper by oxygen injection and subsequent dissolution of the oxide in a slag may occur according to the following reactions; Reactions 4 and 5 were considered because of the relatively high solubility of oxygen in molten silver and silver alloys. Thermodynamic data indicate that there is little possibility of any reaction involving the formation of CuO occurring at temperatures above 1 000 °C. To ensure that the operative reactions 1 and 4 take place to the maximum extent, the following factors He significant. (a) an increase in the activity of the copper in the bullion, (b) an increase in the partial pressure of oxygen in the system, (c) an increase in the activity of the oxygen in solution in the metal, (d) a decrease in the activity of cuprous oxide in the slag. From practical considerations, the operative variable most easily susceptible to control is the composition of the slag. SOLUBILITY OF COPPER OXIDES IN BOROSILICATE SLAGS Very scanty information exists on systems containing copper oxides but the indications are that slags containing considerable amounts of boric oxide would possibly prove to be the best solvents for cuprous and cupric oxides. This is attributed to the fact that the activities of copper oxides are much lower in boric oxide slags than in slags in which silica is the main network former. The number of possible slags containing boric oxide was limited by consideration of liquidus temperature, viscosity, corrosive action on refractories, volatilization, and ultimately cost (for industrial application). Slags in the systems soda-boric oxide-silica and lime-boric oxide-silica were selected paying due attention to the above limitations. Additions of 5, 10 and 15 per cent cupric oxide were made to the finely ground, premelted slags. These mixtures were then reground and 2g quantities held in re crystallized alumina crucibles at temperatures of 1150°C and 1 250°C respectively for 30 minutes. The crucibles were removed from the furnace, rapidly cooled, cut in half longitudinally, and a thin section taken from one half was subjected to microscopic examination.

The relationships between mill power and pebble load, bulk density of the load, and circulating load were investigated on the pebble mills in the grinding circuit at Buffelsfontein Gold Mine. This paper describes the most significant relationships among the operating and control variables on the plant, and illustrates these by reference to experimental data gathered from the plant during operation. The results were used for the development of very successful multivariable peak-seeking controllers for the pebble load and bulk density of the load on these pebble mills. The peak-seeking control algorithms are described in detail. The control system has operated successfully at Buffelsfontein for more than 18 months and is still in operation.

The use of gravity or magnetic separation followed by upgrading on a shaking table recovered about 25 per cent of the copper and lead minerals, at a combined metal grade of 20 per cent, from the final flotation tailing at the Tsumeb Mine. Magnetic separation recovered the copper minerals more efficiently than the lead minerals; it also recovered finer particles more efficiently than standard gravity separators. However, the grade of the concentrate produced by magnetic separation was not of sufficiently high grade, and further upgrading by gravity separation was necessary. It was decided to install an 'all-gravity' plant, which would have the added advantage of acting as a monitor or 'policeman' on a plant that receives a fairly variable feed.

Recent research into the prediction of mining-induced seismic events by the monitoring of small microseismic events at Western Deep levels Gold Mine is described. Measurement and interpretation techniques and results are presented. It was found that the occurrence of the larger events near longwall faces on the Carbon leader reef is preceded for some hours by an increased rate of microseismic emission and spatial concentration of the microseismic events in the zone of eventual failure. The research is currently being expanded with the aim of producing a practical rockburst early-warning system.

Published parameters from the Mufulira copper in situ leach (ISL) in Zambia are used for order-of-magnitude flow-rate calculations for an envisaged gold ISL in back-filled Witwatersrand stopes. A successful leach operation requires that the porous medium, usually a sand, has a hydraulic conductivity in excess of 5 x10-7m/second (i.e. a permeability >50 millidarcies).Empirical evidence suggests that average linear velocities would be of the order of 60 m/day if the backfill has the grain size of a fine sand. The proposed gold lixiviant would probably be an alkaline or ammonium thiosulphate, not cyanide. The resultant sulphate-rich ground and drainage waters could probably be processed using existing purification techniques to produce gypsum and magnesium/calcium carbonate. Within the next 100 years it is inevitable that solution mining will find widespread application on the Witwatersrand, if not for gold extraction, then certainly for water remediation purposes.

The use of dual-energy X-ray transmission (DE-XRT) technology in the mining industry has been developing rapidly in the past decade. In many projects, DE-XRT images are analysed to classify ore and waste in sulphide deposits where the sulphides and non-sulphides have distinct characteristics in density. In the current practice of DE-XRT image processing, every pixel in the image gets classified into two categories, depending on the intensity of the pixel from both low and high energy X-ray response. If the pixel’s intensity is above the threshold curve generated in the high-energy and lowenergy scatter plot, it is classified as “higher density” material, and the remaining pixels are classified as “lower density” material. This paper elaborates on an alternative approach to DE-XRT image processing for in-depth characterisation of samples from a lead-zinc sulphide deposit. The detailed characterisation is achieved by providing density distribution of individual rock using DE-XRT laboratory sorting unit (COMEX) located at the University of British Columbia. Instead of classifying the X-ray images into two different classes from one threshold curve, multiple density classes are created between two threshold curves to generate the density distribution. By manipulating the two threshold curves, we can analyse images of samples obtained at different resolutions of density distribution. If the two threshold curves become infinitely close to each other, it will create a single-threshold scenario similar to the current methods being used in the industry. This method provides the ability to change the threshold curves, hence providing more flexibility on material characterisation based on the needs of the operation. Furthermore, the DE-XRT images from individual rock specimens are compared to the test results from hand-held X-ray fluorescence (XRF) analyser as well as assays of various elements for the same set of samples. The data analysis will provide information regarding ore characteristics and also the theoretical performance of the sensor-based sorting. INFACON XI has no doubt earned the distinction as the first such Congress in India. This prestigious occasion could become a reality of a long cherished dream of the Indian Ferroalloy Producers, consumers and ex-porters. The International Committee of Ferro Alloys (ICFA), South Africa, the august body for organising INFACON, every three years, could be convinced by the Indian Ferro Alloy Producers? Association (IFAPA) to award INFACON (XI) to India. This Congresss, organized by IFAPA, has opened a window for the Ferroalloy Community of India, the up-coming Asian Tiger, to register their strength and weakness to the world forum with the principal objectives of evolving long and short-term optimum road-maps for development. It is to be reckoned that India is poised to be a steel giant by 2020 when it is envisaged that the steel production may reach a level of 120 million tons of which significant proportion has to be in the categories of alloy and special steels, requiring standard and high grade ferroalloys. Keeping the above objective in view, the theme of this Congress has been rightfully designed as ?Innovations in Ferro Alloy Industry.? This Congress has also earned a distinction of more than eighty papers, finally selected for inclusion in the Proceedings. More than 100 internationally and nationally reputed experts in the field of ferroalloys (technology and manufacturing practices as well as world scenario) have been approached for critical review of abstracts and selection for the proceedings. It needs to be mentioned without the cooperation received from ICFA the high standard of INFACON could not have been assured. The papers are suitably grouped under seventeen heads, starting from world situation to production and operation followed by present and future technologies and finally to modelling and simulation. It is a Herculean task to the Technical Committee to fit these papers in proper sequence. The Commit-tee members kept no stone unturned to ensure the cogency with the subject matters and at the same timekeeping the flexibility of interests of the participant, especially in the context of three parallel sessions. The Proceedings containing only refereed papers of high quality, will serve the entire gamut of ferroalloy industry and will also highlight the present status of concerned countries. The areas of attention to make the industries globally competitive and at the same time laying emphasis on the prevailing practices, will help the industry leaders to formulate an appropriate global approach. Following the break-through step, instilled by INFACON XI, the Proceedings will be available both in bound and in searchable electronic CD-ROM format. I, as the Chairman of the Technical Committee would like to express thanks and high appreciation to all the Committee members for their whole hearted efforts in all respects without which it would not have been possible to complete these proceedings in the scheduled time. Syncrude Canada Ltd. produces synthetic crude oil from Canada?s vast oil sand reserves by mining the oil sand, then separating and upgrading the ultra-viscous crude oil, or bitumen (~ 106mPa s @ 10ºC). At Syncrude?s Aurora Mine, about 16 000 tonnes oil sand per hour are mined and then transported 5 km by slurry pipeline to the extraction plant. The waste tailings stream is then transported about10 km by pipeline to a settling/sand storage basin. Oil sand slurries are reasonably concentrated (> 35%solids by volume), typically have a sand particle diameter between 0.18 and 0.3 mm, and are transported at reasonably high velocities (3 to 5.5 m/s). As one would expect, pipeline wear is a significant problem in this industry, in terms of both unplanned production outages and maintenance costs. In order to develop strategies to extend pipe life and to focus more on condition-based maintenance scheduling (as opposed to preventative maintenance), Syncrude has implemented an ongoing pipe wear measurement programme. Regular measurements of pipe wall thickness are obtained at various circumferential positions at a number of axial locations along each pipeline, using an ultrasonic scanning technique. In this paper, we show how wear rates vary as a function of axial location and circumferential position for oil sand hydro transport and coarse particle tailings pipelines. The specific positions at which peak wear rates occur are explained by considering the characteristics of the coarse particle slurry flows to which the pipelines are exposed.

Performance testing is often used by project owners and financiers to provide protection from, or assessment of, technical aspects of project design, procurement, construction and commissioning. The performance tests can range from comprehensive performance warranties relating to process performance and production in the case of lump sum turn key (LSTK) projects to less onerous demonstration tests for cost reimbursable contracts. This paper will discuss performance testing from both the contractor's and owner's perspectives and focuses on: ? when performance tests are required, ? what type of performance test/warranty is optimum for each type of project, and ? how project performance should be evaluated. The requirement for performance testing can be driven by the project financiers, particularly in the case of smaller resource development companies. In such cases, differentiation between owner's risk and contractor's risk can become contentious. At the other end of the spectrum, larger mining houses may choose to heavily influence the engineering and design process with the contractor supplying services on a reimbursable basis. In that case, the performance testing process is often limited to demonstration tests that validate performance for the owner's corporate governance requirements. This paper was prepared due to the lack of published benchmarking of performance testing and the resultant differences in expectations between a contractor and a project owner that often surface late in the contract negotiation process. The paper provides a checklist of requirements for both the owner and the contractor that may be used to provide `common purpose' early in the contract negotiation process.

Photometric sorting of ore on a South African gold mine by N. J. KEYS. B.E. Met. (Queensland) (Visitor). R. J. GORDON. (Visitor). And N. F. PEVERETT. B.Sc. (Eng.) (Wits) (Fellow) This paper concerns the development and application of a high-throughput, multi-stream photometric sorting machine developed for the South African gold mines. It is now believed that this sorter and its progeny may be found suitable for a large proportion of all possible sorting applications. A laser-light source and sensitive photomultiplier are employed in a scanning system to detect light reflected from the surfaces of rocks passing through the sorting zone. Electronic circuitry then analyses the photomultiplier signal, which represents the varying intensity of the reflected light, and produces control signals to actuate the appropriate valves of an array of air-blast rejection devices to remove from the feed certain particles selected by the analysing process. Typical throughput per machine ranges from 50 t/h for a minus 60mm plus 30mm feed to 200 t/h for minus 150mm plus 70mm material.

Kumba Iron Ore?s Zandrivierspoort (ZRP) magnetite-haematite project aims to mine and beneficiate a magnetite resource with low contaminant levels to produce from 1 Mt/a to 2.5 Mt/a product, which will be either a concentrate, micro-pellets for direct reduction, or blast furnace pellets. Anglo American Technical Solutions Research conducted a number of piloting campaigns to validate the process design flow sheet, demonstrate process performance, and to generate data for use as a design basis. Secondary to this, the pilot plant was to produce approximately 7 t of magnetite-haematite concentrate with low enough SiO2 to be used as feedstock for pelletizing studies. The pilot plant achieved 34.2% mass yield, at 69.0% Fe, 2.2% SiO2, from an IsaMill grind of 80% -45 µm. This product quality will compare favourably to other leading direct reduction (DR) pelletizing concentrates. However, two-stage comminution to 80% -75 µm and beneficiation of ZRP ore will produce a blast furnace (BF) quality pelletizing concentrate, indicative quality being 67.6% Fe and 4% SiO2, at higher mass yields. An economic evaluation between producing a DR and a BF pelletizing concentrate will have to be conducted prior to finalizing the concentrate production flow sheet..

An advanced real-time monitoring system called the tapblock diagnostic system (TDS) has been developed. The purpose of the TDS is to help furnace operators manage the safe operation and economical maintenance of furnace tapblocks. This system is an evolution of the current practice of using historical records and operator interpretation to assess the ?health? of a tapblock. The main parameters affecting tapblock health are heat removal capacity and refractory wear, and these are currently difficult to assess in situ except in a global way. By using monitored and operating data together with predictive numerical modelling and multivariate statistical methods, real-time tapblock performance is assessed relative to expected performance. A state indicator in the form of a green, yellow, and red light is used by furnace operators to monitor the tapblock performance and health status during operation. Access to historical operating data and the provision of diagnostic functions allow for probable health degradation events to be deeply investigated. A recent opportunity to evaluate the actual performance of a first generation TDS installed in the KIVCET furnace at Teck Cominco?s Trail Operations showed that a reasonable estimate of tapblock health was made. However, the evaluation also found that some areas of refractory wear were missed, and a new mechanism affecting refractory wear was discovered that was not previously known. This has reinforced the belief that there is a need to develop improved methods of monitoring so that data used to define the health of the tapblock is more comprehensive and accurate.

The limitations of gold-mine evaluation by P. R. JANISCH, B.Sc. (Sur.) (Natal) (Visitor) Inherent uncertainty in the choice of parameter values places theoretical and practical limitations on the interpretation of a gold-mine valuation that are not necessarily removed by comparison of two valuations on the same assumptions. These limitations arise mainly in the estimates made of cost inflation and gold-price escalation, and lead to inconsistencies in the 'league table' method of investment analysis. The choice of discount rate is also critical in many cases. An approach to the overall problem that takes these limitations into account is suggested.

The use of geometallurgical modelling is becoming more common in concentrator plant design and during the operational phase. Predictive modelling aims to define optimised process parameters for the concentrator plant to accommodate variability within the ore feed. The main objective of this study is to show how the metallurgical response of different types of ore blends can be simulated using kinetic models derived from experimental flotation tests with different geometallurgical end-member ore types and their blends. For these validation tests, four different end-member ore types containing different ratios of chalcopyrite, chalcocite and oxidised copper minerals from Rich Metal Group’s Madneuli copper-gold mine, Georgia, were tested. Kinetic flotation tests, including both rougher and cleaner flotation tests, were carried out. The simulations were performed using HSC Chemistry software based on mineral compositions of the ores and kinetic models using rectangular distribution equations and flowsheet model. Simulated and experimental results of copper grade, copper recovery and concentrate mass pull correlated well with R2 values of >0.95. Based on these results, the metallurgical response of different ore blends can be simulated based on the flotation kinetics of end-member ore types. The use of this kind of simulation will create savings during the test work phase and increase the flexibility and predictability in the processing stage. Almost all the ore deposits of ferrous, non-ferrous and rare metals of Kazakstan, are exploiting by the open-cast method, are the complex-structural, multi-component ones. Their rational working requires precise organization of extracting works. In this connection it is necessary to set up the best intercommunications between drilling-blasting, excavating-loading and transport works. This requires the stable functioning of the quarry for dispatch of ore raw material of required quality with minimum of corresponding expenses. For this purpose, proceeding from the quarry’s ore output and the assumed parameters of the exploitation system, the first problem about rational arrangement of excavating-loading equipment in extracting faces is solved. By solving the problem the model with dynamic, adapting properties had been used. It was solved numerically by the method of statistical tests. By setting up the necessary link between type-sizes of excavating-loading and transport equipment, the minimum prime cost of loading and transportation of 1 ton of mining mass from the face to the receiving station was adopted as the criterion of optimality. Depending on the type of excavating-loading equipment, the efficiency function may be different. By using wheel loaders, their displacement between the faces is possible, therefore, the efficiency function of the problem may include expenses for their displacement. By using excavators like power shovel, the problem’s restrictions must exclude its displacement between the faces. The efficiency function consists of minimum expenses for loading, proceeding from set of volumes of extraction from the faces, satisfying required quality. The volumes of extraction from the faces, satisfying required quality of ore in output stream, are determined by the method of statistical tests. Sample range is given, proceeding from the restrictions for maximum productivity of the excavating-loading equipment. Volumes of extraction, not satisfying required quality, are cut off. The efficiency function meaning is then determined and minimized. SYNOPSIS Wet high-intensity magnetic separation was examined as a method for the recovery of copper and lead from Tsumeb flotation tailings. Bench-scale and pilot-plant tests were conducted and, despite the very low magnetic susceptibilities of all the complex copper and lead minerals, copper and lead recoveries of over 60 per cent and almost 50 per cent respectively were obtained at a combined copper and lead grade of up to 13,5 per cent. The recoveries were found to be practically independent of magnetic induction in the range 0,5 to 2,2 T, and the grade of the magnetic concentrate decreased with increasing magnetic induction. The grade of the magnetic concen¬trate improved when the flowrate of the slurry was increased, and desliming was found to have a profound effect on the. metallurgical process. Particles smaller than 10 µm were not recovered, and their presence in inefficiently deslimed samples impaired the overall performance of the magnetic separation

An evaluation was made of the wear and performance characteristics of liter bars, and the cost-life effectiveness of backing materials for rotary-mil liners. In a large run-of-mine mil in which the liter bars were mounted on grid liners of austenitic manganese steel (AMS), the liners had an average life that was five to six times that of equivalent unprotected liners. For a single mil, this is equivalent to annual savings in the cost of materials of up to R320 000, and to a downtime of 100 hours. Of the five materials tested in a large pebble mil grinding quartzitic ore, AMS grids and 'white iron' blocks performed best on a cost-life basis, with possibly improved performance from a real white cast iron. (The 'white iron' was shown by microstructural analysis to contain flake raphite and pearlite, being in reality a grey cast iron.) The high-chromium white iron had by far the longest predicted life, with mild steel a surprising second. Rubber was shown to last well in this type of mil. The wear rates of liners change during their lifetimes. The protective effect of liter bars was clearly illustrated by the reduction of over 40 per cent in the wear rates of the liners when the lifter bars were renewed to a height of 80 mm from a fully worn height of 35 mm.
