The paper circumscribes the base metal casting industry in Southern Africa. It essentially consists in the founding of copper and zinc alloys. The challenge related to the scarcity and the unaffordable quality patterns and dies faced by the industry is discussed. New manufacturing technologies for foundry tooling called Rapid Prototyping that can possibly be used to alleviate the above mentioned challenge are then presented and their benefits assessed.

It is presented to the Institute by Mr B. G. Meyburgh, a visitor to our Institute. He is a graduate of the University of the Orange Free State and is the Uranium Plant Superintendent at Buffelsfontein and he, therefore, is in a very strong position to describe this very excellent job which is being done as he has been associated with this plant from the inception." After the presentation of the paper the President said: "Gentlemen, the paper you've heard from Mr Meyburgh is a very concise and interesting account of an important piece of work, and I think the title is so completely descriptive of the subject, which is admirably set out in the paper which you have heard. You probably haven't all had the opportunity of reading it, but you very soon will. I found it interesting to note that the results predicted were surpassed in the operation of the plant to date. The actual results obtained are significantly good, I think. Any process which, in this country, increases production and decreases costs, is to be welcomed, particularly when it is so necessary for South Africa almost to bend over backwards to utilise every avenue available in order to increase the scope of the production for overseas' markets, of her metallurgical and mineral potential. In lighter vein-and there is no reason why we should always be so serious-I am glad to see that, in a scientific journal like this, such words as the American word 'crud' which I have been picked out about so often, because my grandchildren use it, is now given an aura of respectability. Thank you very much, Mr Meyburgh, for an interesting paper. We have a long list of contributors, and I am not going to waste any more time. Discussion: L. T. Campbell Pitt: When Mr Garrett and I discussed the design and construction of plugs and bulk head doors to resist great water pressures in mines about ten years ago, we visualized an emeregeny when there would be no time for site preparation. We could not however, anticipate a problem of such magnitude and urgency as the one described in the paper under discussion. The paper very clearly describes the flooding and the measures taken to save the mine. The complete flooding would have been a national disaster. The account of the combat between man and water reads like the account of a military operation. It was an endeavour which achieved success because there was a master plan, tenacity and, in fact, heroism. The paper is of necessity a long one. In my contribution I will mention some historical facts and factors that I believe have relevance to the flooding and the saving of the mine. It is of great satisfaction to me to have been one of the two initiators of a new approach to underground plug design and construction. The investigation was taken over by a Chamber of Mines Committee which combined our early work with further research and the resulting data had a significant bearing on the West Drie emergency plug designs. The final plug length was correctly based on the requirements to obviate leakage. A plug to have structural strength only would have been very much shorter but so ineffective as to have become a waste of labour, material, and in consequence, wasted the limited time available to prevent flooding of the whole mine. The figure of 75 lb per sq in. sheer stress provided a very ample margin, in my opinion, but under the very difficult site conditions and the limitations of plug material suitable for the very unusual construction, justified such a figure. There must have been considerable temptation to reduce the safety margin due to the urgency to complete and commission the plugs, but it is much to the credit of the directors of this operation that nothing less than a safe design was permitted. In about 1945 Blyvooruitzicht Gold Mining Company, which was then mining in to the West Driefontein area to assist in early development, decided to protect themselves from a possible inrush of water from the latter mine. A bulk head door was accordingly designed and installed on 2 level between 1945 and 1948 at 4,218 ft below surface. Since West Driefontein paid for it, Gold Fields consulting mechanical engineers collaborated with their colleagues of Rand Mines who completed their design after a few modifications were agreed. This door was never used to prevent an inrush into Blyvooruitzicht but the exercise was very useful to Gold Fields when the high pressure doors initially installed on 10 and 12 levels between Nos. 2 and 3 shafts to enable isolation of one section of the mine from another were designed. At that time the capacity of West Driefontein to cope with an inrush of water was comparatively small because the storage in stoped areas and the installed pump capacity were much less than in later years. These doors together with others of the same design were later moved to the lower levels served by sub vertical shafts. In addition, doors to prevent flood water entering the pump chambers on 18 level were installed at each end of that level, and designed for a head of 360 feet so that water would have to reach 16 level before the pumps were flooded. All these doors were called upon to hold water and it is reported that only a small plug in one of the doors and a 4 in. dia flanged pipe joint failed. The lesson is that in these cases the smallest details warrant as much attention as the major ones. That these were the only equipment failures when so much depended on equipment, is very much to the credit of design engineers, both of the Gold Fields head office and companies who supplied both mechanical and electrical equipment. Until I had read the paper I wondered why the policy of isolation by bulk head doors was not continued as the development moved eastward towards the Bank Compartment and particularly when it pierced the Bank dyke. The reasons have been given in the paper. It was unreasonable to expect provisions to be made to counter the remote contingency that the large installed pumping capacity and mine capacity to store water would be exceeded during a peak inrush. When pumps were being considered for West Driefontein, it was decided that the Gold Fields standard underground main pumps at that time of 1 million gallons per 24 hours would be too small. Three alternatives were considered. 1. Very large units that would require underground sub assembly and dismantling of both pump and motor. 2. The largest pump and motor that could be conveyed as a complete pump or motor from surface to the pump chamber. 3. Pumps of higher speed to reduce dimensions and weight. It was decided to adopt alternate 2 because of avoidance of transporting pumps in parts and assembling underground. Alternative 3 was not favoured because high speeds would have introduced problems of more exact rotor balancing. I believe the decision was correct and in the crisis enabled comparative easy transport of pumps and motors to surface for overhaul and, if required, transfer to other pump stations. The standard pump thus became a 10 stage 1,500 rpm pump with a capacity of approximately 2 million gallons per 24 hours against a static head that varied

"In atomic emission and atomic absorption spectrophotometry, the sample is heated to a high temperature and thereby decomposed into atoms and ions that absorb or emit visible or ultraviolet electromagnetic radiation at energies characteristic of the elements involved. The flame test is a very simple form of this technique. The yellowing of a flame by the addition of salt, for example, occurs because the sodium in salt emits strongly in the yellow portion of the visible spectrum. These methods are especially useful for low concentrations of metallic elements in both qualitative and quantitative analysis.Interference on Iep-OES has not always been considered a serious problem, especially in the beginning, when compared with Atomic Absorption Spectroscopy. This was due to the euphoria created by the new technique. It meant that criticism was subdued. The Iep was vastly superior to the Atomic Absorption technique, that the interferences suffered by the Atomic Absorption technique dwarfed the little interferences suffered by the rep-OES technique. This is how rep-OES has had a reputation as an interference free technique."

"Chairman: Mr R. A. PLUMBRIDGE Rapporteur: Dr D. M. HAWKINSPapers:The relevance of computer methods to the economics of the mineral industry by R: A. PerlmanDynamic control of a mining enterprise by R. G. CoyleAn economic model of the mineral sands industry by G. P. A. HoweMr M. Splaine, in opening the discussion on Mr Perlman's paper, asked whether the model, as fitted by data up to 1963, predicted the rise in the price of copper in 1967, and whether the model could be used to capitalize on short-term price fluctuations.Answering the second question first, Mr Perlman said that the horizon used is six months to one year. In the very short term the activities of speculators obscured the effect of the fundamental econometric variables. This effect, however, was removed if one moved to a longer term, say, quarterly. In 1963 the model had predicted a price rise in 1964 and 1965 and a drop in price in 1966. The rise in 1967 had been caused by a strike, and imponderables such as large strikes were difficult to include in the model since they were unpredictable. Model simulation can be used to show the effect of strikes on price and the effect of small strikes is small.Mr B. R. van Rooyen said that because models are both calibrated and tested on historical data a bias was introduced which gave rise to an overoptimistic estimate of the accuracy of the forecasts. To this Mr Perlman replied that there seemed to be no alternative to the use of historical data for calibrating and testing models, and thus little hope of avoiding the bias. A second point made by Mr. van Rooyen was that manage¬ment tended to be suspicious of complex models and that frequently more heuristic models were sufficiently accurate and preferable for investment decisions. He added that if management were not involved in the model building the econometrician might easily go astray, Mr Perlman replied that symbiosis between data analysts and users of the model was essential and that the experience of the practitioner must be reflected in the model.Mr M. R. Fuller-Good remarked that a clear understanding of future price trends was essential for effective capital planning, and asked, first, how one went from the compiled data on supply and demand to the determination of their effect on price, record, whether necessary data, for example, capacities, could be obtained timeously, and, third, when strikes restricted supply, whether stockpiling by consumers induced large price fluctuations."

JoughinMr Turgay Gurun, in presenting his paper, indicated that this simulator was no purely theoretical exercise, but that the model had been used in the design of crushing plants of capacities ranging from 3 000 tons per day to 66 000 tons per day, and that recently the design of a plant of capacity of 99 000 tons per day had been studied.The crushing plant simulator was an independent portion of a much more comprehensive simulator for the design of a. complete recovery plant. It would be possible to use each section of this simulator on its own, and simulators would be designed to cover flotation concentrates, cash flow analyses of the entire project, and so on.Each simulator would be backed by a comprehensive data bank. For example, the crushing plant simulator was backed by such a data bank which included the performance and cost data from five manufacturers for an average of 30 items of process and materials handling equipment each. This meant that data preparation involved generally less work than would be required for a manual calculation. On average, data preparation for one run took 30 minutes and three minutes of computer time on an IBM 360/40 completed the run. The model could be valuable as a design tool in that it allowed the designers an opportunity to make a thorough examination of many alternative designs. It was also of value to plant operators as it could be used to predict the consequences of operating decisions.This paper generated much interest and there were numerous questions and contributions, so many, in fact, that the discussion had to be cut short.It was pointed out by Mr K. F. Lane that crushing plants represented a very large capital investment. A plant designed for 40 000 tons per day at 98 per cent efficiency might well in practice be run at 50 000 tons per day at, say, 83 per cent efficiency. He asked how, therefore, their design could be investigated without building economic criteria into the model? The author conceded that this was a tender point. He would have liked to have given facilities for more variability of the metallurgical information. He pointed out, however, that while there was no overdesign for conservatism built into his system, some overdesign was inevitable as the performance characteristics given by the manufacturers were generally conservative. Also, in his system, if lower recovery was allowed for, the system would nut through more tonnage."

JoughinProduction planning is a subject that lies at the interface between the computing centre and mine management. Discus¬sion during this session was thus largely concerned, directly or indirectly, with communication between computing and mining personnel, and as such was relevant to the symposium as a whole.Mr A. Weiss set the tone of this discussion by referring to `user-orientated systems'. He congratulated Mr Burne in this regard, pointing out that his long-term production scheduling program, as a computer system, was similar in approach to the manual system it replaced, and was therefore easily understood by planning engineers. He asked whether the schedule engineer had his 'hands on' the system, to which Mr Burne replied that the engineer did in fact spend several days running alternative schemes through the computer. Mr Weiss commented on the advantage of having terminals on site for this sort of engineer-computer interaction. He also commented on the flexibility of Mr Burne's approach to scheduling and how preferable this was to a one-step optimization package. This was brought home by a question from Mr H. D. Small: Mr Burne's program sometimes found it necessary to temporarily halt an advancing face, and he asked whether the logic of the program could be altered to avoid this (e.g. by suitably slowing down the rate of face advance). Mr Burne replied that it was in fact easier for the planning engineer to sort this problem out manually. The way in which the computer results were presented made it particularly simple for the production engineer to see how to avoid or remedy a stopped face.On the technical side, both Mr Weiss and Mr H. M. Wells questioned Mr Burne on the handling of grade control by his program. From answers by Mr Burne and his colleague Mr K. H. Thomson it emerged that a spot-check on grade every now and then was all that was necessary at Mufulira, and that the idea of actual grade control was more a question of short-term than of long-term planning."

Mineral processing produces a saleable product from high-cost ore. The Mineral Processing Engineer must constantly improve the separation to create the most value from the ore and reduce the associated costs. Graduate Metallurgists (or Chemical Engineers) have had the university theoretical training required, but often are illprepared to perform their plant roles. The in-work Metcelerate programme was designed specifically to develop the practical skills that Mineral Process Engineers require, by combining three key elements: 1. Knowledge transfer through self-paced, on-line training; 2. Practical skills acquisition through assessed, practical plant exercises; 3. Skills development through online tutorials. A final process improvement project adds significant value to the operation that far exceeds the training cost. Experience from Metcelerate clients has indicated improved staff retention, greater confidence, and pro-active process intervention.

"Electron microbeam analysis of metallurgical samples covers a broad field and has applications in the areas of minerals processing, hydrometallurgy, pyrometallurgy, physical metallurgy and corrosion.Some idea of the possibilities of microbeam techniques can be illustrated by examining the following example of a run of mine gold ore sample. Milling and bulk chemical analysis of the ore will provide major and minor element analysis as well as the gold grade. More detailed chemistlY can also reveal the presence of trace elements that may be advantageous or deleterious to downstream processing. Electron microbeam analysis can provide additional information in the form of - size, liberation, association and composition of the gold, the percentage of refractory gold, the size, liberation, association and composition of enclosing sulphide or arsenide phases and the levels and association of the trace elements that may affect processing. In most cases electron microbeam analysis compliments bulk chemistry, and does not replace it. Both techniques should be used in parallel for maximum effect.This paper touches on the origin and history of electron microbeam techniques, as well as the theory behind microbeam analysis and processing. The more common types of instruments and their applications will also be dealt with briefly - more details on, and examples of, the applications and choice of technique will be covered in the presentation.Mosely first discovered, in 1913, that the frequency of emitted X-radiation excited by an electron beam is a function of the atomic number of the analysed element. This discovery led to the development of spectrochemical analysis. The forerunners of the electron microanalysers of today, however, were only invented during the nineteen fifties. The electron microprobe was developed in parallel by Castaing and Guinier in France and by Borovski in Russia, but Castaing's design was the basis of modern microanalysers. The initial area of analysis was brought down from over 1 mm2 to less than 2 µm, as it is today. In 1956 Cosslett and Duncumb invented the scanning electron microprobe, where a beam of electrons could be scanned across an area of a sample. This, in turn, led to the development of the electron microprobe with both scanning and point analysis capabilities that we know today.Essentially, all electron microbeam instruments operate by the production of a beam of electrons from a filament in a vacuum (i.e. an electron gun). The electron beam leaves the gun and is accelerated and focused by a series of electromagnetic lenses while passing down an evacuated column. The electrons eventually strike the surface of the sample to be analysed and may travel through a thin sample (transmitted electron microscopy) or react with a thicker sample to produce several reflected kinds of radiation."

MarchantComputer control of flotation at the Ecstall concentrator by M. P. Amsden C. Chapman and M. G. ReadingModel for the design and control of flotation plants by R. P. KingIn presenting his paper Dr W. J. Whiten outlined the basic concepts on which the control model was based and emphasized the fact that empirical models based as much as possible on theory were used to simulate each unit of the crushing plant. The final parameters of each model were computed using data collected from the plant. Unfortunately, the system did not permit accurate extrapolation but was successful when operating in the region from which the parameters were calculated.He concluded from the results of the test work that the crusher amperage was a critical parameter and that the utilization of the model gave a 15 per cent increase in the plant output. This was because the model predicted that a marginally fine grind would provide a significant increase in throughput. Dr Whiten elaborated on what constituted the multiple spline regression, explaining that it was a least-squares curve-fitting technique in one or more dimensions, where the calculation of coefficients in analytic expressions was replaced by the calculation of typical points on a very smooth curve called a spline function. The emphasis was placed on the shape and value of the curve or curves instead of on the coefficients as in analytic regression. A spline function was the line drawn between all points constituting the data set.Dr B. K. Loveday commented that the simulation was unusual in that the optimum throughput was considered to be the maximum throughput, which, surely, was limited by the crusher size. He also emphasized the importance of the interaction between both crushing and grinding circuits and added that in practice the optimum operating conditions were inter-dependent. Dr Whiten replied that in the case of the plant under consideration, the crushing process was not, in fact, the limiting operation.Mr C. E. Clifford indicated that the model was being used to simulate a number of crushing and grinding circuits at Mount Isa Mines. He reported that the model simulated the circuit satisfactorily for primary and secondary gap settings of 0,625 in. to 0,375 in., but that adjustment had to be made to the model parameters for gap settings of 0,250 in. to 0,125 in.In reply to a question from Dr D. M. Hawkins, Dr Whiten said that he preferred to use low-order splines with smaller segments rather than high-order spline functions with large segments."

JournelIn his presentation Mr Wiik said that unrolling could be regarded as a reversal of the natural process of folding, so that the aim of an unrolling procedure would be the reconstruction of original pre-tectonic conditions. While simply formulated, this aim might not always be achieved. The geometrical relationship between points on the deformed surface and corresponding points on the original surface is process-dependent, and a true reconstruction could be achieved only if the deformation history were known in detail.In this computer unrolling procedure all these complexities were ignored. Referring to one particular marker horizon, Mr Wiik said that it was assumed in the procedure that this marker was deposited as a horizontal stratum and that it had subsequently been deformed by simple flexure-type folding.The procedure allowed the geologist to incorporate his knowledge and conception of the deposit through repeated re-contouring with dummy points. This 'manumatic' aspect of the procedure had proved invaluable, not only in resolving specific unrolling problems but also in making the system more acceptable to the geologists in general.Unrolling served towards removing what might be termed `tectonic noise' superimposed on the primary distribution patterns for regionalized variables such as metal content and orebody thickness. From this point of view, variograms derived on the basis of unrolled-plan co-ordinates should be more meaningful in terms of depositional environment than are variograms calculated from a normal map projection.Mr M. M. Oosterveld remarked that it appeared from the paper that there were problems in applying the unrolling technique to ore reserve calculation, and asked whether there were not other methods that might be used for that purpose.Mr Wiik replied that at present unrolling played only a minor role in practical ore reserve estimation within Roan Consolidated Mines, Limited. The techniques currently in use differed from one orebody to another, but in general they involved projection onto a vertical longitudinal section or a horizontal plan, with subsequent grid interpolation by means of a standard computer contouring package."

X-ray diffraction (XRD) data was extracted from various sources to develop qualitative ternary and tetrahedral plots differentiating mineralogy, bond work index (BWi) and hardness of ore bodies at different mine sites. A large number of historic reports and compiled characterization laboratory data were used to create a searchable "data lake." The data lake provides a means to locate, consolidate, and visually represent XRD from disparate sources. Visualizations with large amounts of mineral ore XRD characterization data provide a qualitative assessment of ore properties, including comminution qualities such as material hardness. The visual map can be employed to quickly estimate expected ore character and behavior, given XRD analysis of samples from newly characterized and unfamiliar ore. By the end of 2022, the south-eastern Copper Belt region of the Democratic Republic of Congo was host to more than 40 small, medium, and relatively large sized copper solvent extraction sites. To date, solvent extraction reagents supplied in this region have never exceeded 50% of ketoxime content. We generated laboratory extraction and strip isotherms and used these with the BASF IsocalcTM modelling software to assess the benefit of using higher ketoxime blends on the main metallurgical performance indicators such as copper recovery and net transfer. Pure ketoxime extractants combine a relatively low strip point and a decent loading capacity, which are most effective as the pH of the pregnant leach solution gets closer to 2.

Metal dusting is a corrosion phenomenon that occurs in strongly carburizing gas atmospheres at elevated temperatures. Reaction kinetics and product characterizations of Alloys 602CA and 800 were examined by scanning electron microscopy with energy dispersive X-ray analysis (SEM-EDX) and X-ray diffraction (XRD).The results showed that Alloy 602CA is more resistant to metal dusting than Alloy 800. Visual examination and SEM surface analysis showed that Alloy 800 suffered metal dusting attack after a relatively short exposure period. The amount of coke deposits increased on Alloy 800 with increased exposure from 96 to 336 hours. X-ray diffraction on the reacted surfaces identified graphite and austenite in both alloys and some iron oxides/spinel for Alloy 800.

A mechanistic description of axial segregation in rotating drum flows remains an open question. Consequently, optimal mixing of grinding balls and rocks for efficient breakage, maximum production of fines, and slurry transport is seldom achieved. Experimental and numerical studies of granular mixtures in rotating drums identify alternating axial bands that eventually coarsen in the long-term limit. Most models of axial segregation are limited to binary mixtures and cannot always predict the logarithmic coarsening effects observed experimentally. A key missing factor is a robust description of the axial free surface profile that is valid across a wide range of flow regimes. We present a practical model of the axial free surface profile by linking it to readily-derived geometric features of the cross-sectional S-shaped free surface profile. A parametric study shows good agreement with experimental measurements reported in the literature and heuristically valid trends.

The Council for Geoscience (CGS) performed a macroseismic investigation following the occurrence of an earthquake in the Boksburg area on 11 June 2023. The event had a magnitude of ML 4.4 and a focal mechanism that showed the event as having strike-slip motion along a northwest-southeast oriented fault. The event resulted in aftershocks, some of which occurred away from the causative fault in the east in an area without a mapped fault. However, the cluster of past events in that area suggests that there is an active fault. Due to the size of the main earthquake, a macroseismic survey was conducted to determine its impact on the community in the region. Analysis of observed data obtained from questionnaires resulted in the creation of 153 intensity data points. Their distribution showed high intensity values close to the earthquake source area. However, the investigation highlighted a number of anomalies, such as the higher than expected intensity values observed far from the event epicentre. It could be that these anomalies are caused by site conditions, for example, amplification of ground motion due to thick soil layers.

The use of geometallurgical modelling is becoming more common in concentrator plant design and during the operational phase. Predictive modelling aims to define optimised process parameters for the concentrator plant to accommodate variability within the ore feed. The main objective of this study is to show how the metallurgical response of different types of ore blends can be simulated using kinetic models derived from experimental flotation tests with different geometallurgical end-member ore types and their blends. For these validation tests, four different end-member ore types containing different ratios of chalcopyrite, chalcocite and oxidised copper minerals from Rich Metal Group’s Madneuli copper-gold mine, Georgia, were tested. Kinetic flotation tests, including both rougher and cleaner flotation tests, were carried out. The simulations were performed using HSC Chemistry software based on mineral compositions of the ores and kinetic models using rectangular distribution equations and flowsheet model. Simulated and experimental results of copper grade, copper recovery and concentrate mass pull correlated well with R2 values of >0.95. Based on these results, the metallurgical response of different ore blends can be simulated based on the flotation kinetics of end-member ore types. The use of this kind of simulation will create savings during the test work phase and increase the flexibility and predictability in the processing stage. In a flotation process of copper ore three factors were measured: copper grade in concentrate (β), copper grade in tailings (J) and recovery of copper in concentrate (e). The experiment was conducted by means of the Jameson cell. The factors influencing the quality of the process were particle size (d), time of separation (t), type of the collector (k) and dosage of the collector (s). The considered vector function was then [β(d, t, k, s), J(d, t, k, s), e(d, t, k, s)]. Optimisation achieved was based on determining the values of the adjustable factors (d, t, k, s). The goal was to obtain the highest possible values of functions β and e (maximum) and the lowest possible values of function J (minimum). To this purpose the taxonomic methods were applied. "Analytical Chemistry is moving rapidly towards a concept where technicians have to do no more than press a button and print the result from an instrument that is a featureless ""black box"". In this environment we must ask how much traditional ''wet chemistry"" is still required for undergraduate students.Methods that can be fully automated will become increasingly important. An example of such a method is that of the slurry nebulisation and ICP-OES analysis of precious metal concentrate. Grinding the sample and adding Triton X100 as dispersant, complete analysis time is in the order of 90 min as apposed to the traditional Carius tube method which could take as long as 24 h. For most of the elements studied, the results using ""in-house"" reference material for calibration and as samples as well were within the 95% confidence level. Elements of low concentration in the sample (As, Bi and Se) were not within that level."

Biological sulfate reduction has become a successful treatment alternative for acid mine drainage and Mintek is developing biological processes for treatment of highsulfate mine waters. Treatment of these high-sulfate waters is achieved by sulfatereducing bacteria that reduce sulfate to produce sulfide as a product, in the form of H2S and HS− at neutral pH. This introduces the opportunity to apply treated effluents from biological treatment processes for the recovery of metals, such as copper, from metallurgical waste streams. This study models the kinetics of copper sulfide precipitation from a complex bioleach liquor. The results indicated a rapid rate of reaction and the formation of covellite, suggesting the potential to use biogenic sulfide to recover copper as a metal sulfide product.
