Sampling and metallurgical testwork during various phases of engineering studies is of paramount importance for a robust processing plant design. When developing a process flowsheet, risks in achieving desirable financial outcomes are minimised by ensuring that appropriate sampling and adequate metallurgical testwork support the engineering and cost estimation at each phase of project development. The quality and type of samples used for metallurgical testwork are just as important as the metallurgical testwork itself. The key characteristic required of any sample is that it represents some defined portion of a mineral deposit. Representivity should consider the spatial orientation, lithology, alteration, degree of oxidation, mineralogy, and competency of the ore such as hardness and abrasiveness. Statistically representative sampling procedures and an appropriate metallurgical testwork program should be designed to bring metallurgical understanding up to feasibility study standard and to give a basis for process plant design. The authors have observed that the quality of sampling and quantity of metallurgical testwork carried out during the various phases of engineering studies are often insufficient to truly support a robust plant design. Some designs are based on benchmarks of apparently similar ore bodies or rely on buoyant metal prices supporting cash flows until rectifications can be implemented. An experimental feritic stainless steel with a chromium content of 40 per cent was welded by laser and electron beam (EB) welding processes. These techniques were found to be particularly suited to the welding of this alloy in that the impact toughness of the weld metal and heat-affected zone (HAZ) of the laser welds compared favourably with those of the parent aloy. When the EB process was used, the impact toughness of the weld metal was over 180 J/cm2. Grain growth in the HAZ was minimal for welding with these two processes. Corosion tests, conducted in a solution consisting of 20 per cent sulphuric acid and 100 p.p.m. of potassium thiocyanate, and In a highly corrosive industrial solution, indicated that the laser and EB welds were free of sensitization effects, thus confirming the metalographic results.

Safety in South African mines is a subject of significant interest, since many mining companies are experiencing production deficits due to safety-related stoppages. In this paper, safety data from the South African platinum mining sector is analysed for the period 2006 to 2010. The data was obtained from company annual reports as well as the Department of Mineral Resources, and analysis in the study is limited to injury and fatality data only. The overall safety performances of companies in the sector are compared, and opportunities for benchmarking and recognising potential sources of best practice amongst platinum miners are identified. Improving safety usually incurs a cost, and mining companies are particularly conscious of the importance of controlling costs. However, cost considerations often deal only with direct costs, and it has been shown that indirect costs are usually far more significant. Therefore, a greater safety spend will usually result in the creation of value for the mine since it will reduce the indirect costs associated with accidents. The results of some recent research in this area are presented. In this light, where available, the financial performances of mining companies in the sector, obtained from published annual results, are included in the benchmarking exercise to determine whether there is any correlation with safety performance.

Whiten outlined the basic concepts on which the control model was based and emphasized the fact that empirical models based as much as possible on theory were used to simulate each unit of the crushing plant. The final parameters of each model were computed using data collected from the plant. Unfortunately, the system did not permit accurate extrapolation but was successful when operating in the region from which the parameters were calculated.He concluded from the results of the test work that the crusher amperage was a critical parameter and that the utilization of the model gave a 15 per cent increase in the plant output. This was because the model predicted that a marginally fine grind would provide a significant increase in throughput. Dr Whiten elaborated on what constituted the multiple spline regression, explaining that it was a least-squares curve-fitting technique in one or more dimensions, where the calculation of coefficients in analytic expressions was replaced by the calculation of typical points on a very smooth curve called a spline function. The emphasis was placed on the shape and value of the curve or curves instead of on the coefficients as in analytic regression. A spline function was the line drawn between all points constituting the data set.Dr B. K. Loveday commented that the simulation was unusual in that the optimum throughput was considered to be the maximum throughput, which, surely, was limited by the crusher size. He also emphasized the importance of the interaction between both crushing and grinding circuits and added that in practice the optimum operating conditions were inter-dependent. Dr Whiten replied that in the case of the plant under consideration, the crushing process was not, in fact, the limiting operation.Mr C. E. Clifford indicated that the model was being used to simulate a number of crushing and grinding circuits at Mount Isa Mines. He reported that the model simulated the circuit satisfactorily for primary and secondary gap settings of 0,625 in. to 0,375 in., but that adjustment had to be made to the model parameters for gap settings of 0,250 in. to 0,125 in.In reply to a question from Dr D. M. Hawkins, Dr Whiten said that he preferred to use low-order splines with smaller segments rather than high-order spline functions with large segments."

Iron ore pellet feed pressing has been one of the first and most successful applications of High- Pressure Grinding Rolls (HPGR) in the minerals industry. Vale S.A. has been one of the pioneers in this application, currently with six HPGRs in operation in the pelletising plants of the Complexo de Tubarão (Brazil). In spite of the important advances in the technology, risks still exist when scaling-up the process from small-scale information. The present work takes advantage of the recent advances in the mathematical modelling of the HPGR performance, using the population balance model to evaluate the modified Torres and Casali model prediction in iron ore pellet feed pressing for different scales of operation. Results are presented that compare the HPGR performance in different operational scales for iron ore pellet feed pressing, demonstrating the confidence of this model-based approach for scale-up to full-scale HPGRs used in pressing iron ore concentrates. In order to obtain a more suitable separation medium for fine coal, in this paper a pulsed fluidised bed was used to measure the pressure fluctuation, density characteristics, bubble diameter and rising velocity of Geldart A and B particles in the bed by controlling the pulsation frequency and gas velocity, in order to study the fluidisation effect and two-phase distribution of the bed. The results indicated that with the increase of pulsation frequency, the breakthrough point on the fluidisation characteristic curve caused by particle adhesion disappeared, and there was an optimal frequency, which made the minimum fluidisation velocity of particles reach the minimum. In addition, the bubble rising velocity was also simulated. The relationship between them was established using a model, and the error was within 5%. This provides an effective way to predict the bubble velocity, study the distribution of bubble phase, and improve the stability of bed density. The kinetics of the dissolution of colloidal silver in aerated cyanide solutions has been investigated with the aim of developing a relatively rapid and convenient method for monitoring the ?leaching power? of solutions typically used in the cyanidation process. Experimental results obtained are consistent with an electro-chemical model, in which the mixed potential is set up in the active region of the polarization curve for the anodic dissolution of silver, giving rise to a rate of dissolution which is controlled by the rate of mass transport of either cyanide or oxygen to the surface of the silver. The rate of dissolution of colloidal silver was found to respond to variations in the reactant concentrations in a similar manner to gold (and silver) in a typical free-milling ore. The use of this technique for the monitoring and control of the cyanide leach process is discussed.

The improvement of coal waste management practices, through the co-disposal of waste rock with sulphur-lean fine waste tailings (<1 mm in size), can potentially mitigate acid rock drainage (ARD). On exposure to natural oxidants, the sulphide compounds present in mine discards generate acidity, creating a cyclical oxidation process intensified by iron and sulphur oxidising microorganisms. To inhibit the emergence of ARD, a stable mine dump may be constructed that is structurally stable and incompressible through the mixing of complementary waste fractions that reduce voids and access to acid generating surfaces. However, large voids manifest as scale increases, due to decreased particle interlock, enabling the unrestricted access of oxidants leading to the early onset of ARD. To avoid this phenomenon, enhanced packing approaches based on geochemical and geotechnical characterisation tests were employed to improve bed stability. These were assessed for long-term prevention using aggressive oxidative conditions typical of heap leaching applications. Favourable results were obtained for both blended and multi-layered systems. However, long-term success was most notable in beds with alternating layers of waste rock and fine waste tailings with co-mingled systems being more susceptible to failure. Deconstructed co-disposed beds provided valuable insight into post-leach structural transformations. Results indicated that relative changes in initial coarse discards to fine waste ratios were most notable in blended systems. Mass fractions of the comparatively more mobile fine wastes increased axially down these test columns that ultimately resulted in increased contact of oxidants with the acid generating waste discards. Conversely, more consistent ratios were observed in multi-layered configurations. In these systems, near impervious hardpans were created by the moisture retaining fine tailings, forming stable structures with neutralising barriers sustained at each alternating layer. Consistent with post-leach geotechnical characteristics, static acid-base accounting tests showed that the uppermost sections of blended systems were more susceptible to oxidation due to structural failure with fine particles migration, while the more stable multi-layered configuration evenly maintained neutralising capacity. Impala Platinum, the second largest platinum producer in the world, is embarking on a major expansion strategy to increase its platinum output from 1.95 moz to 2.8 moz by the year 2008. The smelter complex, situated in Rustenburg, will undergo substantial modifications, and will require a solution to the capture and treatment of the smelter off-gases and dust produced during smelting and converting operations. One of the solutions explored was an integrated approach, where all the off-gases from both the primary smelting electric furnaces and the converter operations are routed to a large central gas cleaning and double catalysis, double absorption acid plant. In-line sulphur burning, utilizing a highly flexible LURO1spin cup burner with a turn down ratio of 50%, ensures that the acid plant operates independently of operating conditions at the smelter complex.

Ferroalloy producers are large-scale users of electrical energy, which in many countries is in short supply and increasingly expensive. Preheating and/or pre-reduction using natural gas, recycled furnace gas or coal fines have lowered the specific use of electricity, but the high energy concentration necessary for most reduction processes can be achieved only by the use of high electric currents. Most countries have insufficient electricity to supply the demands of industry and the domestic consumer, particularly during certain periods of the day and certain times of the year. The generation and distribution of electricity is a large-scale expensive business, which is financed and managed directly or indirectly by government bodies in most countries. Both economic and political imperatives determine how much electrical energy is made available to whom and at what price. In South Africa demand is set to outstrip supply within the next few years, and the local supplier Eskom has moved from a traditional demand tariff pricing structure to a time-of-use tariff pricing so as to limit peak demand usage. This will mean a substantial increase in electricity cost to those users unable or unwilling to reduce consumption during peak periods. The optimal use of the available electrical energy depends both on the process, the furnace size, the configuration and infrastructure of each plant and its cost structure. As the cost and availability of electricity is set to change dynamically, the management of the situation becomes a real time control and optimisation problem. This paper discusses some the process and operational constraints associated with low- or no-load conditions and how to manage the situation. Electrode management will be one of the key issues.

This paper focuses on the application of ion exchange technology for the recovery of copper from a leach solution originating from a heap bioleach in which base metals are leached from a low-grade ore that bears platinum group metals. Screening tests indicated that Dow XUS43605 has high selectivity for copper over the other metals in the solution, namely nickel, iron, cobalt, zinc, manganese, and aluminium. Batch adsorption kinetic experiments showed that copper adsorption equilibrium is attained at a fast rate. The kinetics of adsorption increased as the temperature was increased from 25°C to 60°C due to the decrease in solution viscosity and the subsequent improved intra-particle mass diffusion. Single-component Langmuir and Freundlich isotherm models were fitted to the batch copper adsorption equilibrium data, and a maximum copper capacity of 26 g/l was observed for Dow XUS43605. The effects of flow rate, temperature, pH, and initial metal concentration on the dynamic recovery of copper were investigated in fixed-bed columns, and it was determined that temperature and flow rate had the most significant impacts on the loading of copper on the resin at copper breakthrough. A 36% increase in copper loading at breakthrough was observed when the temperature was increased from 25°C to 60°C. Finally, it was determined that a split elution is possible by using different concentrations of H2S04 to first elute co-loaded nickel from the resin, followed by the elution of copper.

The UCAR® CHILL-KOTE? freeze lining concept combines wall cooling with carbon and graphite refractories of higher thermal conductivities to ?chill? the refractory lining by transferring heat from the refractory lining. Effective sidewall water cooling, together with the efficiency of the heat dissipating conductive refractories, lowers the temperature of the lining to below that of the molten process materials. This causes a layer of slag and process metal to solidify or ?freeze? and form a protective ?skull? which completely coats the refractory hot face. Once formed, the slag skull insulates the refractories, reducing heat loss and protect the lining from erosion, chemical attack, thermal shock, and other stresses. The result: extended life and greatly improved refractory performance. The Ilmenite smelting process depends on the presence of a solidified slag skull to protect sidewall refractory material from chemical attach by molten slag. No known refractory material is able to withstand this corrosive material. To date, UCAR has not applied their Chill Kote ? technology in the ilmenite smelting industry. This paper revolves around the results obtained from conducting an ilmenite smelting campaign on a 500kW DC open-arc furnace with a UCAR designed refractory system. The purpose of this test was to establish the effects such a lining has on refractory wear and the reduction-smelting process. Proper thermo-couple management enabled the authors to monitor lining wear for the duration of the campaign. Prior to the pilot-scale campaign, modeling work was completed to evaluate the feasibility of applying UCAR® CHILL-KOTE? technology to ilmenite smelting furnaces. The successful operation of a pilot-scale furnace equipped with the UCAR® CHILL-KOTE? lining as well as concise modeling suggest that it should be a viable option to consider for an industrial-scale furnace.

This article is a continuation of a series of publications by the authors on the international debate on resource nationalism, with specific reference to South Africa. Previous outcomes have shown that mine nationalization is not a solution for South Africa, and that maintaining stability of the current mineral and tax regimes is fundamental. It will not be wise to replace existing law and policy instruments until there is a better understanding of the distinction between fact and public perception about the impact of the current system. The new scheme of state custodianship linked to a mining royalty that effectively targets economic rents provides for effective resource use. The methodology in this article is to consider how South Africa&apos;s mineral tax regime can be tweaked to achieve optimal management and benefit from mineral extraction and associated rents by avoiding changes feared by investors. The major finding is that the current suite of instruments can be considered a suitable platform for optimal management of resource rents. However, it will be necessary to first investigate ways of improving the mineral beneficiation intent of the royalty structure, and secondly investigate whether the mineral rent portion of the royalty formula can be ring-fenced for the purpose of establishing a sovereign wealth fund.

The Mining Division of Iscor, an integrated minerals and metals company, has recently completed a feasibility study for the establishment of a new heavy minerals mine and smelter in the Richards Bay area of KwaZulu-Natal, South Africa. The mine will produce a heavy mineral concentrate containing ilmenite, zircon, rutile and leucoxene which will be beneficiated at a central processing complex close to Empangeni. The ilmenite will be smelted to produce high-grade titania slag and pig iron for export. The ancient dune containing the mineral deposit is located some distance inland of the coastal dunes, and the sands contain a high proportion of extremely fine material which must be extracted ahead of the gravity separation process. Of the 56 million tonnes to be mined annually over the ten-year life of the mine approximately 23,4%?a total of 13,1 million tonnes of minus 45 micron residue fines?will have to be disposed of in a containment facility. The origin of the fine material is from the weathering of amphibole minerals. The remaining coarse sands will be returned to the mined area to re-create the original dune configuration. A number of options for the disposal of the residue fines have been examined and specialised laboratory tests undertaken to determine the deposition behaviour of the fines. The final solution involved the use of a ?sub-aerial? technique for deposition of fine material in a disposal facility. The resulting arrangement will adequately meet technical and environmental criteria. Upon closure after 10 years of operation, the surface of the disposal facility will be returned to sugar cane cultivation The paper refers to the various options considered and describes the problems associated with competent disposal of the residue fines and the development details of the final disposal facility.

Zincite and spinel phases are present in the complex slag systems encountered in zinc/lead sintering and zinc smelting processes. These phases form extensive solid solutions and are stable over a wide range of compositions, temperatures and oxygen partial pressures. Accurate information on the stability of these phases is required in order to develop thermodynamic models of these slag systems. Phase equilibria in the Fe-Zn-O system have been experimentally studied for a range of conditions, between 900 and 1580°C and oxygen partial pressures (pO2) between air and metallic iron saturation, using equilibration and quenching techniques. The compositions of the phases were measured using Electron Probe X-ray Microanalysis (EPMA). The ferrous and ferric bulk iron concentrations were determined using a specially developed wet-chemical analysis procedure based on the use of ammonium metavanadate. XRD was used to confirm phase identification. A procedure was developed to overcome the problems associated with evaporation of zinc at lowpO2s and to ensure the achievement of equilibria. An isothermal section of the system FeO-Fe2O3-ZnO at high ZnO concentrations at 1200°C was constructed. The maximum solubilities of iron and zinc in zincite and spinel phases in equilibrium were determined at pO2=1*10-6atm at 1200and 1300°C. The morphology of the zincite crystals sharply changes in air between 1200 and 1300°C from rounded to plate-like. This is shown to be associated with significant increase in total iron concentration, the additional iron being principally in the form of ferric iron. Calculations performed by Fact Sage with a thermodynamically optimized database have been compared with the experimental results. "The localized uniform conditioning (LUC) technique was proposed by Marat Abzalov in 2006. The technique converts conventional uniform conditioning (UC) grade-tonnage curves into single grade values attached to each smallest mining unit (SMU). This is achieved by ranking the SMUs within a panel in increasing order of their grade (based on the direct kriging of SMUs). This ranking is then used to localize the conventional UC grade-tonnage curves for each panel by dividing them into classes and computing their mean grades, which are assigned to the SMUs. The quality of this localization process will depend heavily on the validity of the grade patterns predicted by the direct kriging of the SMUs. Abzalov noted that where the distribution of data available for the direct kriging of the SMU is characterized by strong short-range variability, the advantages of using the LUC approach may be more limited. Consequently, a study was undertaken to determine how valid the predicted grade patterns of a typical Birimian-style gold deposit (with high nugget effect and strong short-range variability) might be expected to be. This was determined by comparing the direct SMU kriging ranking (based on sparse data) with the grade control model ranking (based on close-spaced data and the best available estimate of the deposit). The results showed a satisfactory correlation between these rankings and it was concluded that, although the grade patterns predicted by the direct kriging of the SMUs may be less meaningful for deposits exhibiting strong short-range continuity, there is nevertheless a convincing relationship with the actual (or best available) rankings. Therefore, the LUC technique is still considered to be useful for this style of deposit. The simulation of multi-component classification with modified viscosity model is the key focus in the current study. The classification of the ores using hydrocyclone is a renowned process and has a convoluted flow separation phenomenon. The highly turbulent flow inside hydrocyclone depends on the operating and design parameters apart from the feed mixture. Slurry viscosity also plays a dominant role in the classification of solid particles under the centrifugal settling action. A heterogeneous mixture with different components would result in different settling and rheological behaviour of particles’ suspension in the water medium. The newly proposed multi-component viscosity model (Mandakini et al. 2020) is implemented as a user-defined function to define the material property during the CFD study of the mixture rheology inside hydrocyclone classifier. The multiphase and turbulence model is solved using the modified Algebraic Slip Model and Large Eddy Simulation model. A comparison of the predicted component performance curves is evaluated with and without the corrected viscosity model. The density and size effect on the particle phase distribution inside the classifier are compared, where the misplacements of the finer particles are carefully assessed. Validation of the component classification in hydrocyclone with the laboratory experiments found a close agreement with the rheology based CFD data. Some years ago, Ferroatlantica developed a new type of electrode known as the ELSA electrode. In this electrode there is a central graphite core that provides support, surrounded by an annulus of Søderberg paste that gets baked during operation. This technology has been implemented on several silicon furnaces around the world, and was reported on during the previous Infacon conference. In all electrodes, but particularly in the ELSA electrode, the quality and consistency of the paste are important for correct operation. As the type of paste varies between customers and between countries, Ferroatlantica has developed a quality control procedure for their customers of this technology. This procedure is geared to the point of view of the customer rather than the paste producer. The analysis is based on the desired flow pattern of the raw paste and on the desired mechanical and electrical properties of the baked paste, as experience has shown that these are the most important parameters to monitor in order to avoid having problems with the resulting electrodes. This paper discusses these methods of paste analysis in the light of complementary studies that have been done when there has been an electrode breakage in the different plants.

"SynopsisThe global resources and commodities market has become highly competitive. While southern Africa’s abundance of minerals resources is still unrivalled, it has lost considerable dominance in terms of production output. The sustainability of southern Africa’s mining industry is increasingly becoming dependent on its ability to manage the performance of its operations well. A valuable tool for monitoring and managing performance is the use of key performance areas (KPAs) – which are those areas of performance that are reflected explicitly or implicitly in the vision and strategies of an organization and reflect the critical success factors of the organization. This paper is a review of key performance areas in the southern African mining delivery environment. The KPAs discussed in this paper have been identified by comparing KPAs of the several mining houses engaged in surface mining operations in southern Africa and then extracting those KPAs that are common to most of them. Although the authors support the view that each organization should develop KPAs to specifically fit its needs, the study reveals that five KPAs – safety and health, costs, product quality, fleet management, and delivery should form a default list that covers the key areas that any organization should consider when choosing KPAs. KPIs are those subsets of KPAs that we measure in order to manage KPAs.IntroductionThe global resources and commodities market has become highly competitive. Mining companies are increasingly looking to the developing world for the next generation of mining projects, often in countries that have little or no previous history of large-scale mining. One of the major challenges for such projects is hiring?and retaining?personnel that have technical skills and experience in mining-related disciplines. Staffing a mine with an expatriate workforce is neither cost-effective nor sustainable, and many countries now insist that mining companies ?transform? the profile of their workforce to more closely mirror the demographic profile of the host population. The need to nurture mining-related skills in emerging mining nations is not solely limited to the workforce: there are also pressing economic and sustainability imperatives to develop capacity within local service providers such as consultants and contractors, as well as to facilitate informed engagement between mining companies, government and civil society. However, few educational institutions in emerging mining nations currently have the ability to offer practical training in mining-related disciplines. Local employees who are sponsored by companies to develop their skills through international study maybe impeded by language and cultural barriers, and may also be taught using course content that is of limited relevance to the specific challenges of their future working environment. This paper addresses the challenge of skills development and retention in emerging mining nations and uses examples from sub-Saharan Africa and the Asia Pacific region to explore practical means of developing capacity in mining-related disciplines. It examines the need for companies to implement strategies to develop local technical capacity in countries where they envisage a long-term operational future and also highlights the need to foster partnerships between academia, developmental institutions, mining companies, governments and civil society to establish the critical mass of mining-related skills required to nurture the development of a sustainable mining industry.
