Optimization of current control systems, proper maintenance and efficient training of personnel are recommendations made to control the amount of dust that underground employees are exposed to on a daily basis in the coal mining industry. This dissertation forms as part of Sasol Mining?s commitment to protect the health and safety of their employees by suppressing and controlling dust at their mines. This study aims to understand the relationship among mining processes, exposure to dust and dust suppression control measures. The research phase of the project was done at the Sasol Mining Secunda complex where underground visits were undertaken to investigate current control systems and also new systems that are being implemented by Sasol Mining. This work was important because it helped determine the sources of dust underground and also to identify the shortcomings of current control systems and to test the efficiencies of the new systems implemented at Sasol Mining. The most important result of the research work was the identification of which underground operators were exposed the most to dust as this assisted in designing a dust suppression system for the areas where these operators worked. The main conclusions of this study are that the current control systems are sufficient for controlling dust and ensuring dust compliance if they are used efficiently and maintained properly.

The paper gives the reasons for the development of a gold alloy of 990 fineness with good colour, durability, and mechanical properties, and explains why titanium was chosen as the alloying metal. Methods are described for the alloy?s production, solutionizing, and age-hardening. Mechanical properties are given as a function of deformation, age-hardening time, and temperature for three different starting states, and these properties are compared with those of some standard 14 and 18 ct jewelery alloys and pure gold. The effects of various salts and fluxes on the composition of the alloy after heat treatment at 1150, 800, and 500°C are discussed. These indicate how alloy scrap can be refined to pure gold, and how solutionizing and agehardening can be conducted without the use of vacuum equipment. The results of wear tests indicate that the alloy is more durable than normal coinage and jewelery alloys. Tips are given on the grain refining, soldering, and casting of the alloy.

The effect of varying aliphatic, olefinic, and aromatic groups in the N- and S-positions of dithiocarbamates was investigated in the selective and bulk flotation of a mixed copper-lead-zinc-iron ore. Selective and bulk flotation were found to be dependent on the type of functional group, as well as on the position of substitution.

It is common practice in the beneficiation of iron ore ultrafines to apply reverse flotation, and hence float the gangue minerals, leaving behind a high-grade iron ore product. Given the difficulty in floating particles finer than 20 μm, especially those finer than 10 μm, it is necessary to subject the feed to desliming ahead of flotation. There are two problems with this approach. Firstly, given the known inefficiencies of cyclones, desliming needs to be aggressively applied to particle sizes upwards of 45 μm to ensure all the offending ultrafine gangue is removed. Secondly, desliming also removes a significant portion of the valuable iron ore. Thus, a significant portion of the ultrafines, including the iron ore, is lost to the tailings. This paper examines the direct flotation of iron ore fines using the Reflux Flotation Cell. The RFC operates using a concentrated bubbly zone, in the absence of a conventional froth zone, for delivering strong counter current washing through an inverted fluidised bed of bubbles ahead of the product discharge. A system of parallel inclined channels in the lower part of the cell provides enhanced segregation of the bubbles from the tailings, preventing the loss of air bubbles into the tailings. Experiments conducted under semi-batch conditions produced encouraging results with concentrates of ~65% Fe grade in a single flotation stage. Comparatively, up to five successive batch flotation stages were required when using a laboratory scale batch mechanical flotation cell to achieve similar Fe grades. For a given grade, lower Fe recoveries were typically achieved by the RFC. This was attributed to the effective prevention of ultrafine particles succumbing to hydraulic entrainment under a positive bias flux, as well as an increasing feed volume involved in the semi-batch operation using inverted fluidisation water for cleaning. Overall, similar grade-recovery curves were produced, however, significantly higher grades were obtained by the RFC and with fewer separation stages. Scrap printed circuit boards were selectively smelted at 1 200°C to produce a metallic alloy having three phases. These phases were identified as a lead-rich phase, a low tin content alpha bronze phase, and a high tin delta phase. Electrochemical leaching studies on this alloy were done in 1 mol/dm3 sulfuric acid or in 2 mol/dm3 hydrochloric acid (adjusted to an ionic strength of 3 mol/dm3). The lead rich phase was more strongly passivated in sulfate media, and in this medium the high tin content delta bronze was more resistant to corrosion than the lower tin alpha bronze phase. In chloride medium the lead phase and both bronze phases corroded readily, but with current densities about an order of magnitude lower than in sulfate medium (static conditions) for the bronze phases. The high tin delta bronze phase was found to form a passivating layer in sulfate media. A similar layer was not seen in chloride medium. The leaching studies in sulfate medium also showed the existence of an alpha bronze phase of lower tin content in the centres of the alpha phase grains. This phase was quite resistant to leaching in sulfate medium.

The use of machine vision in the monitoring and control of metallurgical plants has become a very attractive option in the last decade, especially since computing power has increased drastically in the last few years. The use of cameras as a non-intrusive measurement mechanism not only holds the promise of uncomplicated sampling but could provide more consistent monitoring, as well as assistance in decision making and operator and metallurgist training. Although the very first applications of machine vision were in the platinum industry, no automated process control has been developed for platinum group metals (PGMs) as yet. One of the reasons is that to date froth features could not be related to key performance indicators, such as froth grade and recovery. A series of laboratory experiments was conducted on a laboratory-scale platinum froth flotation cell in an effort to determine the relationship between the platinum grade and a combined set of image features and process conditions. A fractional factorial design of experiments was conducted, investigating 6 process conditions, namely air flow rate (x1), pulp level (x2), collector dosage (x3), activator dosage (x4), frother dosage (x5) and depressant dosage(x6), each at levels. Videos were recorded and analysed to extract 20 texture features from each image. By using artificial neural networks (ANN), the nonlinear relationship between the image variables and process conditions and the froth flotation grades could be established. Positive results indicate that the addition of image features to process conditions could be used as sufficient input into advanced model based control systems for flotation plants. Mechel, a large, integrated steel, stainless steel, and ferroalloy producer in Russia is committed to upgrading its facilities to world class pyrometallurgical process and environmental practice. Yuzhural Nickel currently uses shaft furnaces to produce a matte containing iron, nickel and traces of cobalt. This rather old technology is thermally inefficient and is characterized by high operating costs. Mechel has investigated suitable equipment and processes to upgrade the plant, and awarded a contract for the construction of a 12 MW DC smelter, located near the town of Orsk, to Bateman Engineering Projects in June 2008. The selection of DC furnace technology for laterite smelting can be considered as a strategic highlight for the pyrometallurgical treatment of low-grade lateritic ores, and could be the first industrial-scale implementation of this technology. This project has been designed to achieve multiple goals including the demonstration of the process and associated equipment technology at commercial scale, to confirm the scale-up design parameters of the forthcoming 2 x90 MW, twin electrode DC furnaces, and to prove the environmental emission superiority of closed furnaces. It also provides a valuable operator training platform. This paper deals with the process design, key technology building blocks and design features which have been incorporated to produce a pyrometallurgical vessel capable of (i) resisting slag superheat and chemical aggressiveness, (ii) process fine material without pre-agglomeration, (iii) achieve high nickel recoveries and(iv) being tolerant to the variations in chemical composition of laterite ore. The approach to increasing campaign lives between partial and complete rebuilds, through the use of composite furnace module (CFM) technology originally developed and patented by the University of Melbourne, is also followed in more detail. Unfortunately, results from hot commissioning and lessons learned from initial operation are not available because the project completion has been delayed due to the worldwide downturn in demand for commodities. The paper discusses the reasons for the introduction of load-haul-dump (LHD) units into Greenside Colliery, and the circumstances leading to the replacement of conventional mechanized equipment on a trial basis in the mining operations on No. 2, 4, and 5 seams. An outline is given of the factors governing the selection and introduction of these units into coal mining, and the associated mining and engineering aspects involved in the optimization of their use. Operating statistics comparing the performance of conventional and LHD equipment are included.

The aim of this work was to compare the corrosion behaviour of thermal spray WC ? based coatings before and after annealing. X-ray diffraction (XRD) was used to determine the phases present in the coatings at various stages. The corrosion resistance of the coatings was measured using electrochemical and immersion corrosion tests. The results obtained from electrochemical corrosion (quantified by corrosion current density) and immersion corrosion tests showed that annealing appears to decrease the corrosion resistance of the coatings. From the XRD results it was determined that the phases that corroded preferentially were cobalt (Co), eta (Co6W6C) and W2C. Keywords: Corrosion, thermal spray, coatings, hardmetals.

Medium suspensions play an integral part in the successful application of dense medium separation for both static and dynamic separators. Although models exist to predict particle movement as a function of medium density and viscosity, these models have been derived on the assumption of Newtonian rheology. Viscosity measurements of medium suspensions have shown that they are non-Newtonian, with a yield stress, and as such cannot be used in the existing models. As a result, medium selection remains an art based upon practical experience and indirect measurements of viscosity such as stability and cyclone differentials.

The paper describes the issues that should be considered when introducing mechanization to a mining operation. In South Africa, traditional methods of mining are well entrenched after more than a century of mining. To successfully change from these methods requires an integrated holistic approach that considers all aspects of a mining operation including setting of objectives, selection of personnel, recruitment, training and remuneration policies, organizational design, mine design, equipment selection, maintenance philosophy, standards and procedures, and monitoring and control. The paper makes reference to experience gained during a variety of on-mine case studies in drawing generic conclusions and making recommendations.

A detailed fundamental study has been made of the various factors that influence the partial reactions comprising the electrochemical model of the cementation of gold from cyanide solutions by zinc. The effects of cyanide concentration, pH, agitation, additions of lead, and the presence of various impurity ions on both the anodic dissolution of zinc and the cathodic reduction of gold have been investigated. The results are used to explain the influence of these variables on the rate of cementation, and possible implications of this work for plant practice are discussed.

After a short summary of the historical milestones of the submerged arc furnace, the paper will highlight different applications and their specific smelting furnace requirements in the non-ferrous area. Additionally, aspects of rectangular furnace design and the features of the copper cooling system for the side wall will be emphasized. Finally a state-of-the-art design tool as well as a new invention to improve slag cleaning technology will be featured, which shows great potentials especially for the PGM and copper related industry. There are many uncertainties that a mine designer should consider when selecting an optimal layout. Even though the inherent variability in the design parameters indicates that single-values are not representative of mining conditions, risk estimators such as ERR are often used without considering their statistical distributions. A probabilistic methodology has been developed to assess the influence of the extraction sequence and layout geometry on the rockburst risk associated with four ultra-deep mining layouts. The statistical distributions of incremental energy release rates and excess shear stresses at face elements are used as indirect estimators of rockburst risk in stopes, and the statistical distribution of the rock condition factor (RCF) is used as an indirect estimator of rockburst risk in tunnels and service excavations.

Horizontal rotating mills are being used all over the world associated with different mineral and power generation industries. David Brown South Africa, with over 140 years of experience in gear manufacture and design, has been supplying these industries with innovative designs at exceptional quality. The gearing systems associated with these industries are challenged daily with operating conditions with are not always fully understood. Failures are therefore experienced, over time in the industry, which can therefore not always be fully explained. David Brown South Africa has developed a gear monitoring system, the Intelligent Gearing System, in association with Transmission Dynamics (UK), in order to monitor and analyze these operating conditions in real time. The system has been designed on the principles of Six Sigma, incorporating Design for Six Sigma. The purpose with this system design is to monitor the operating conditions on the pinion, record the information and analyze the data in relation to the rate of fatigue damage to the girth gear and pinion. This is done in real time and unattended. The output from the Intelligent Gearing System can be fed back into the operating system of the mill user, in order to display an alarm for operating conditions exceeding the design criteria as well as information on the rate of fatigue damage due to these operating conditions. When the mill operating conditions are better understood, and the effect on the fatigue life of the mill gearing components, mill users can forecast critical spare holding levels with an increased accuracy. The Intelligent Gearing System also allows early actions to remove reasons for system overloads.

The aim of the project was to experimentally determine the coefficient of restitution, and static and rolling friction of Eskom-grade coal for discrete element modelling (DEM). These parameters will be used in further DEM studies to simulate the flow and behaviour of coal during conveyance. For the simulation to yield realistic results, the parameters for the different coal shapes identified in the samples were determined. DEM uses spherical particles, and it was found that the difference between the DEM default parameters and those measured is significantly different, by as much as 97%, which illustrates the importance of experimentally determining these parameters. The spherical particles in DEM can be used to construct the various coal shapes identified, and the parameters measured can be used to simulate realistic results. The conveyance system can then be optimized accordingly.
