PK2 Ventilation shaft is part of Paardekraal No 2 twin shaft system that is being developed to replace depleting Merensky reef production at Paardekraal shaft complex. The sinking team at this shaft faced considerable challenge of improving the total sinking cycle in order to be able to deliver the fully equipped shaft on time and on schedule. The cladding support cycle was identified as the tedious and time consuming activity in the overall shaft sinking operation. Reduction in the time required for handling and setting up the support installation equipment, and the time required for subsequent installation of the necessary support has a direct impact on the overall cycle time, and consequently the overall productivity and efficiency of the sinking operation. This reduction in support cycle was achieved by making use of machine carousel. The objective of this paper is to describe the support methodology that was used during the ventilation shaft sinking and the use of the machine carousel to reduce the cladding support cycle. The machine carousel replaces the traditional use of machine kibble in conventional vertical shaft sinking and has been designed specifically for installation of sidewall support at the shaft bottom during the sinking process.

Keywords: Ilmenite, titania slag, pig iron, rutile, zircon Located on the eastern shores of South Africa, 180 km north of Durban, Richards Bay Minerals (RBM) produces approximately 2.0 million metric tonnes of product annually making RBM a leading producer of titania slag, high purity pig iron, rutile and zircon. Heavy minerals are extracted from the nearby dunes by dredging and concentration on a floating gravity separation plant, followed by separation of the ilmenite, rutile and zircon at the mineral separation plant located at the smelter site. The ilmenite is processed through an oxidizing roast followed by magnetic separation and is then partially reduced to an 85 per cent TiO2 slag in one of four six-in-line a.c. electric arc furnaces. The slag is milled and then classified into two product sizes suitable as a raw material for both the sulphate and chloride pigment processes. The high quality iron produced during the reduction process is further processed to produce various grades of low-manganese iron. Around 95 per cent of the products are exported, yielding a world market share of about 25 per cent of titania slag, rutile, high quality pig iron, and zircon.

A method for the clarification of uranium pregnant solutions using a high-rate floc blanket was developed from laboratory scale through pilot-plant testing to full-scale production by the Anglo American Research laboratories. A two-stage clarification process (hopper plus leaf) was commissioned at the Western Deep levels uranium plant in October 1980. The high efficiency of the hopper clarification permitted its use on its own. The leaf clarifiers were therefore taken out of service in September 1981, since when the secondary clarification is achieved by further unaided gravity settling in the semi-clarified and clarified pregnant-solution storage tanks. As a result, a daily 12000 to 17000 t of countercurrent-decantation overflow with a suspended-solids concentration of 500 to 600 mg/I is continuously clarified to a suspended-solids concentration of less than 30 mg/I. Secondary gravity settling reduces the suspendedsolids concentration to under 20 mg/I. The cost of the single-stage hopper-clarification process is RO,O020per ton of liquid treated. The removal of the leaf clarifiers from the circuit resulted in an approximate visible saving of RI00000 per annum.

This paper describes the economics of backfilling, hydro-power, and mechanization when they are combined in an integrated stoping system. These three technologies have been shown to be viable, and the mines of the Gold Fields Group are introducing backfilling where the depths exceed approximately 2000 m below surface and in other highly stressed areas. addition, a number of mines are installing hydro-powered systems, and the first trackless stope within the Group may soon be a reality. The main emphasis in the paper is placed on the quantifiable effects of trackless stoping, including a basic risk analysis by use of a spreadsheet model. It is concluded that a substantial decrease in working costs and an increase in revenue are possible, resulting in a marked increase in working profit.

The extent of ground movements and stress concentrations in the vicinity of the reef in the deep mine-shafts used in the South 4frican gold-mining industry have led to the requirement that special tower structures be developed to span the reef intersection zone in several new shafts. So that structural engineers are able to design these towers, it is necessary to model the dynamic behavior of conveyances traversing them in some way, to provide a means to determine the magnitude of the forces generated. This paper describes the development of two such procedures. The first is a numerical method, utilizing a step by- step integration technique to track the motion of a conveyance through a tower. This technique has been implemented in a computer program, and some results are given.

Effective pyrometallurgical process vessel design requires accurate assessment of the heat fluxes through the walls of the furnace. This is particularly important for freeze lining operation which is designed to protect refractory materials exposed to chemically corrosive molten contents, or facilitate high temperature operation when the refractory materials are used at conditions close to their service limits. Numerical modelling of fluid flow and heat transfer in process vessels is often used to aid in the design of process vessels. Sophisticated models are used to analyse the three dimensional flow and heat transfer predicting the effects of electrical heating, magnetic stirring, buoyancy, shear forces, various cooling effects and ultimately heat fluxes at the walls of the furnace and refractory. Traditionally these models are applied to the separate single fluid systems in a vessel such as the freeboard region including the arc, the slag region and the metal bath. Boundary conditions such as shear forces and heat fluxes between connecting regions such as the slag and metal bath are either estimated or carried over from separate solutions. Shortcomings in these traditional approaches include the estimation of sometimes critical boundary conditions leading to unreliable heat flux calculations. Also when boundary conditions are carried over between solutions, the process is difficult to set up, time-consuming and finally not fully coupled. In this paper the definition and results of a fully integrated numerical model of a complete arc furnace are presented. The most important mechanisms acting in an arc furnace were considered, including the fields of electrical potential, current, magnetism, momentum, heat transfer and radiation. Temperature dependant properties included electrical conductivity, density, viscosity, and thermal conductivity. The geometry consists of the freeboard, the arc, slag, metal baths and different refractory regions. Although the combined model of air, slag and metal would be defined as a multi-phase problem it is not solved as such. Instead the different fluids are separated by sets of special solid baffles. These baffles allow the implicit transfer of current, magnetism, heat transfer and shear forces between the different fluids and disallow mixing of the separate fluids. The strengths of the integrated model are threefold: Firstly, it provides robustness in defining the geometry and boundary conditions for the overall model. Secondly, it provides the capability to switch on and off individual mechanisms such as buoyancy, magnetic stirring and shear forces in order to observe their individual importance. Finally, it provides a useful tool in the design process through its ability to obtain results of parameter changes in short time scales.

As a result of the rising electrical energy costs in South Africa, a method was sought to reduce the overall electrical consumption of typical shaft systems. A typical shaft configuration was analysed and the primary energy consumers were identified. The ventilation fans for this system were found to consume 15% of the total energy of the shaft system. It was calculated that more than 50% of this energy is consumed by the shaft itself, more specifically, by the pressure losses that occur in the shaft as the ventilation air passes through it. In order to ensure that the theory being used for the evaluation of these shaft systems is accurate, a total of five shafts were instrumented and the actual pressure losses over the shafts plotted against time. These shafts were then analysed from a theoretical perspective. Finally, in order to ensure a thorough understanding of the behaviour of the ventilation air in shaft systems, the systems were simulated using computational fluid dynamics (CFD) techniques. There were significant discrepancies between the theoretical analysis and the CFD simulation during the initial comparisons. This discrepancy lessened as the complexity of the CFD models increased, until when the complete shaft was modelled using the full bunton sets, the pipes, and the flanges, the difference between the theoretical evaluation and the CFD simulation was small. This result demonstrates that the theory is insufficient and that the interrelated effect of the buntons and fittings has not been fully appreciated by current theory. The final phase of the work presented here was to evaluate the costeffectiveness of using different bunton shapes and shaft configurations. It is shown that the increase in the pressure losses and therefore the direct operating costs of the shaft can vary by as much as 80%, depending on the bunton configuration chosen. The placement of the piping in the shaft can increase the pressure losses, and therefore the direct operating costs of the shaft, by as much as 12%, depending on the placement of the piping in the shaft; this effect includes the use of flanges. The use of fairings on a large cage can reduce the resistance that the cage offers to the ventilation flow by as much as 30%. This, however, does not translate into a direct saving because as the cage moves through the shaft, the overall effect is transitory. These savings can be significant when the items highlighted in this work are applied correctly. Keywords shaft design, ventilation, energy consumption, modelling, CFD.

At ISCOR the quantitative determination of the structural properties of coke is done with a Leitz-TAS Image Analysis System. A reflected light microscopic image of a coke sample is converted into a binary image and stored in computer memory or on hard disc. By means of mathematical and stereological techniques the system can transform the images electronically. A lightpen can be used to determine the sequence of these operations. TASIC, which is based on BASIC language, is used as the program language on the computer. The majority of the programs are written by the user to ensure satisfactory results for specific studies. The computer controls the whole system, including the movement of the microscope stage, focusing, transformation and measurement of the image and data processing. The computer is also applied for establishing statistical correlations between the structural and other coke and coal parameters as well as for graphics and predictions of the coke structure. Factors affecting the structural properties of coke are discussed and conclusions are drawn.

Expert Online, as a software system, is aimed at providing plant operators in the minerals industry with effective training and on-the-job assistance. It incorporates a number of features to achieve this goal, of which the most important is its ability to explain the dynamics of the plant and control system in simple language, mimicking an informed plant expert who has online access to the inner workings of the plant and control system. This is made possible by a novel form of Artificial Intelligence, called the Interpreting Expert System. Previous implementations of the IES were only capable of explaining controller actions. Expert Online will extend this capability to also perform the more difficult task of explaining process behaviour. Expert Online will implement three main processes, namely the accumulation of data from the controllers and plant models, the interpretation, processing and filtering of that data and lastly communicating the relevant information to the user, both as written messages and in other audio-visual forms. Although Expert Online is aimed at the operator, other plant personnel, like supervisors and plant managers, will also benefit from it. This paper focuses on the structural and functional design of Expert Online for implementation on the latest version of Mintek’s open control platform, PlantStar, highlighting advances and additions since the previous implementations of the Interpreting Expert System and concluding with an example illustrating some of the principles.

Froth flotation is the primary mineral processing separation step employed in the beneficiation of PGM ore bodies. Anglo Platinum operates a significant portion of the total installed flotation capacity in the PGM industry, which is installed at 20 operating plants across the Bushveld. PGM flotation has undergone a considerable evolution in both the capacity of flotation cells employed as well as in the circuit design configuration over the past thirty years. Certain of Anglo Platinum?s flotation circuits have been in operation for a relatively long period of time, (in some operations installed equipment dates from the 1960?s) and this allows comparative operating performance between various equipment types and circuits to be evaluated. This paper summarizes some aspects of this experience. Research trends in flotation are continuously monitored to incorporate appropriate findings into existing and future circuit designs. Continuous evaluation and monitoring of flotation performance is undertaken to identify opportunities for increasing flotation efficiencies. Mineralogical and fractional analyses of plant composites and survey samples are analysed to interrogate speciation and association data. This analysis has enabled a better understanding of priorities and opportunities for improved metallurgical performance. These opportunities are divided into three improvement areas: stability, liberation, and fines flotation. The paper discusses these, as well as the circuit design improvements required to take full advantage of the opportunities identified.

The phrase ?back to basics? is used to describe the fundamental principles and philosophies on which a successful mining operation is based. At Richards Bay Minerals (RBM), ?back-to-basics? (BTB) has been implemented as a continuous process to probe operational functions with a view to increase production without capital expenditure. It also ensures that the fundamentals of dredge mining are understood and adhered to. BTB is based on the principle that people drive organizations, necessitating an interactive implementation approach. At the RBM mine this entails a three-pronged approach, namely practical training, teamwork initiatives and the use of lean Six Sigma methodology. It is the latter on which this paper will focus. The lean Six Sigma methodology is successful in identifying, managing and documenting BTB projects, while team work initiatives are integral to successful project implementation. This paper describes two examples of how the Six Sigma methodology can be applied to a dredge mining operation. The first example focuses on the improvement of Mining Pond Echo (MPE) plant throughput by reducing the lost opportunity (non-production) due to tails downtime. The project was successful in increasing plant throughput by 4.5%. This was achieved by increasing the tails disposal system availability by running MPE as a four tails lines operation and focusing on causes of tails production downtime. Subsequently, the tails system at MPE is no longer the production bottleneck. Second, the Six Sigma methodology was successfully applied at Mining Pond Charlie (MPC) to increase the primary dredger throughput by 4.6% through focusing on the dredging technique and maintenance issues. This project highlighted the need for trend analyses to ensure an effective dredging technique, coupled with simple production documentation, which also ensures a focus on maintenance. This paper presents data collected from full-scale plants in order to verify the predictions of a new simulator of CIP or CL operations. Good agreement was found between the experimental data and the simulator predictions. The simulator is able to predict the effects of many of the complex operating phenomena in GIP and CL plants that previous simulation techniques could not describe. This is illustrated by predictions of how factors, such as the manner of carbon transfer, concurrent leaching, and gold loading on eluted carbon, can affect the performance of an adsorption plant.

The multidimensional characterisation of processes based on various particle properties is a key requirement for a detailed prediction on certain process streams. To access the relevant particle properties (e.g. particle size, particle density and mineral content) automated mineralogy (i.e. Mineral Liberation Analyser) is applied. The kernel density estimation is used to transfer the received discrete particle data into continuous distributions without the necessity of binning the information and the related loss of information. From these continuous distributions, multidimensional separation curves are estimated. The uncertainty of these representations is tracked via bootstrap resampling. For the evaluation of the separation efficiency of the multidimensional separation curves, the statistical entropy is calculated. The statistical entropy represents a local (for each property combination) as well as a global (for the investigated property range) measure of separation efficiency and can be weighted with various property distributions (e.g. mass or mineral mass distribution) to allow for a comparison of different parameter settings and processes. With the help of a case study of a dry magnetic separation of a cassiterite bearing skarn ore from the Erzgebirge (Germany), the methodology is presented and the results are discussed in detail. The design and efficient operation of density-based mineral processing units requires regular densimetric analysis to be carried out on the various associated process streams. The results obtained from such analyses can have wide application, including the generation of washability and partition curves, which are critical for process design, control, and simulation. This paper describes some of the collaborative efforts that Kumba Iron Ore, in partnership with Springer New Technology and Anglo Technical Solutions Research, is pursuing in developing a novel density determination technique exploiting X-ray transmission (XRT) and optical imaging. This technique is being developed with the aim to determine sample density distributions that apply to washability characterisation of ores. This technique is aimed to be an alternative to the traditional sink and float method. For certain applications sink and float has required the use of tetrabromoethane (TBE) solution?a chemical that has been classified as harmful and environmentally unfriendly. This paper therefore presents some achievements in developing this novel technique which seems to be very promising.

The production of precipitated silica in the United States is about 145,000 tons of SiO2 and its prices vary significantly (from $ 1 to $ 4.5 per kg) depending on the area of its application. One of the most important parameters is its specific surface characterising dispersion (particle size and shape, presence or absence of pores), at a certain value of which the material acquires new properties and quality. At present, a technology has been developed for processing slag from phosphorus production to produce precipitated silica (‘white soot’) with a high specific surface and the possibility of extracting valuable components such as rare-earth metals (REMs) into a product enriched with them has been shown. However, the content of impurities in the deposited silicon dioxide, such as aluminum and iron, is above acceptable limits and may affect the quality of the final products. Therefore, along with the structure and specific surface, a very important characteristic of ‘white soot’ is the chemical purity of the material. In turn, calcium oxide occupies a significant share in the concentrate of rare-earth metals, which affects the content of ΣREMs oxides, which does not exceed 17.3 %. The low content of a valuable component may affect the feasibility of further processing. For the most complete utilisation of phosphorus slag, the authors propose a method for their acid processing, which allows for minimising the conversion of impurities to finely divided silica and collective concentrate, which will improve the quality of these products. Blasting in a gold mine has to satisfy the following set of techno economic conditions: good fragmentation, minimum stopped width, minimum number of rock falls, cost effectiveness. Results of a comparative study of the performance of a Low Density Anfo (LDA) and a conventional Anfo (ANFEX) are discussed. LDA appears to be more cost effective. The same borehole volume can be charged with material of reduced specific gravity. The velocity of detonation (VOD) is increased in the case of LDA resulting in more breakage as a result of shock energy than from the energy in the gas phase. This leads to less damage to the excavation and more favourable breakage of the excavated rock. As a result the overall economics of the mining operation is improved.
