Mineral processing is characterised by a constant adaptation to changing raw materials and market conditions. It is the link between the mined raw material and a marketable product. As a lot of high-grade reserves are exploited, a steady deterioration of raw material quality can be observed. At the same time, the customer’s requirement for product purity and consistent quality increases.Over recent years beneficiation techniques for iron ore fines have become more important in order to achieve a maximised utilisation of ore resources and to produce competitive products according to international standards.Many high capacity iron ore beneficiation plants that target the production of fines focus on gravity separation processes using fluidised bed classifiers and spirals or wet high intensity magnetic separators as an alternative. This paper demonstrates the suitability of utilising the allflux® two-stage fluidised bed classifiers to treat iron ore particles up to 2 mm in size as well as showing how the high capacity gaustec® wet high intensity magnetic separation (WHIMS) technology offers several advantages compared to other WHIMS technology.The combination of the allflux® and gaustec® technologies offer the following benefits:The two-stage fluidised bed classification extracts a significant amount of concentrate from the feed. This in turn reduces the feed capacity required for the gaustec® WHIMS located downstream.The second classification stage produces a -0.5 + 0.1 mm product and a -0.1 mm product. The efficiency of the magnetic separation on these classifi ed products is high due to optimised settings for each size fraction.

As a result of past developments, mainly at universities, the coal industry has had access for a decade or more to a number of computer programs for coal mine planning. Using some of these programs Bethlehem Steel's Research Department in 1969 launched jointly with Bethlehem Mines Corporation an extensive research and development program aimed at: (1) testing the capabilities of these programs through trial applications as the need and opportunity existed, (2) defining what additional capabilities were required to make mine planning computer systems fully useful in the hands of Bethlehem's mine-planning engineers in the field, and (3) developing and implementing in the field the mine-planning systems agreed on. This program is now nearing completion, and several of Bethlehem's operations routinely use the planning tools that were developed. The progress of this research program is discussed in terms of our initial trial applications of computer methods to mine planning and the incorporation of several innovative features into our new set of computer programs, in particular, the use of time sharing, data base management systems, and general-purpose simulation languages.

The public is asking for more aesthetic designs if they can be proven cost-effective at providing an appealing element to new dams. Lake Lenexa was designed and built around the idea of providing for basic dam functions such as flood control, enhanced water quality, recreation but also to provide an inviting community focal point for the residents to visit and enjoy; truly interact with the dam. The architecturally unique dam and ?one of a kind? spillway were designed to symbolize the water cycle as water moves from nature into the urban environment and the back to nature. A pedestrian bridge that spans the spillway offers visitors a good view of cascading pools and a fountain. The original Lake Lenexa dam layout incorporated relatively high, cast-in-place concrete retaining walls to form the spillway structure. The Black & Veatch project team performed a Value Engineering (VE) study to determine cost-effective means for implementing architectural features within the spillway, which resulted in innovative uses of construction materials not typically used in dam and reservoir construction. The VE study concluded that mechanically stabilized earth (MSE) retaining walls that are normally used for transportation projects would be a cost-effective alternative to the originally planned cast-in-place wall systems for the main spillway and stilling basins. The Black & Veatch study added value by mixing cement-kiln dust (CKD) with on-site clay soils to produce a stabilized material for use under the spillway. The CKD stabilized material properties include low compressibility, high strength and low permeability, which reduced seepage and uplift pressures under the spillway slabs. The cost savings provided by the VE alternatives reduced total costs and enabled architectural elements. The award winning dam design also used drilled caissons, expanded polystyrene (EPS) block forms, customized steel forms and external concrete vibrators to build the pedestrian bridge and upper spillway structures.

ABSTRACT This paper examines several of the systems and processes that have been developed over the past few years and are now being utilized by major mining companies on draglines in North America, Australia and South Africa. These technologies include production monitors and reporting systems, GPS navigation systems, structural integrity monitoring systems, structural analysis studies to increase the dragline rated suspended loads (RSLs) and inspection and response strategies. The use of these technologies provides significant increases in dragline production and reduces maintenance costs, downtime and the chance of a catastrophic failure.

The complexity of metallurgical processes in the non-ferrous metals industry. especially changes in the process conditions in combination with a diversity of metal processing furnaces, requires a precise knowledge of the system for the selection of refractory products. However, particular importance is still focused on the specific refractory consumption being as low as possible. The addition of recycling material with a high amount of impurities and the increase of low-grade ore concentrates used in the base-metals industry also entails a significant change of slag chemistries, process temperatures, etc., which influence the performance of already approved linings. This acknowledgement of process changes with decreased brick lifetimes provided the motivation for RHI AG to develop high-performance refractory bricks especially for non-ferrous metals applications. The internal laboratory tests with fayalitic slag showed very promising results compared with our approved magnesia-chromite bricks for this application. In order to identify suitable refractory products and to improve the life of the refractory lining, innovative product development has to be undertaken. In addition, the practical corrosion testing methods and facilities available within the RHI Technology Center, such as the induction furnace and the rotary kiln test equipment, allows the best possible understanding of brick wear at a laboratory scale. Based on the results of the test work, the optimal refractory solution can be recommended for a field trial at the customer?s site.

The essential pre-requisite for attaining the high quality of product required from high-speed continuous production processes is the use of new measurement and control technologies. High availability and reproducible measuring results ensure the high level of process stability necessary for full continuous operation. The requirements for the optimisation of quality across the complete production process and for quality analysis systems will be discussed. This report will present examples of basic and new measurement technologies in Cold Rolling Mills and Processing Lines. The following gauging systems will be discussed in detail: Strip tension meter, roll force measurements, weighing systems and shapemeter rolls. The measuring and control systems in this presentation must be seen as high-tech solutions in the field of processing technology. The measuring methods and technologies described are, together with optimised process models and precision control loops and actuators, the main pre-requisites for achieving the quality of product required from high-speed continuous production processes. Interconnected quality management systems enable optimisation across the complete production process.

Velocity of detonation (VOD) is an important variable when evaluating the performance of mine blasts. Typically, for a VOD measurement, individual probes have to be loaded into each blast hole that requires a measurement, which increases the loading time and is not representative of the whole blast. Experimental studies of electromagnetic pulse (EMP) from the detonation of explosive charges show that electric and magnetic field signals are observed when chemical explosions occur in the air, at the ground surface, and in the underground. EMP has the potential to evaluate VOD of the whole blast without impeding the loading process. Due to a variety of physical causes which make the electromagnetic effects complex, measuring EMP of the detonation of explosive charges has not been fully studied yet. Five different antennae were tested with explosives, which are commonly used in mining industry. Among the five antennae, aluminum and copper tape, and wire were successful to detect the EMP. INTRODUCTION The measurement of the velocity of detonation (VOD) helps in evaluating and comparing relative performance of explosives in mine blasts. A VOD of an explosive is usually predicted by empirical mathematical equations or measured in-hole by VOD meters. However, conventional methods to measure a VOD have constraints: only a limited number of holes can be measured because cost of consumables for such systems is very high, and systems only allow a certain number of holes to be measured. The measurement cables have to be placed into the holes prior to loading with explosives which means that preparing to take the measurement is time consuming and has to be well coordinated with the mine. In order to evaluate VOD for a whole blast, there is a possibility of using electromagnetic pulse (EMP) from the detonation of the explosives. As there are many parameters that affect the generated EMP from explosive charges, measuring EMP of the detonation of explosive charges has not been fully studied yet. Most studies conducted relate to military related explosives, not the ones frequently used in mining industry. This research has been performed to have a better understanding of EMP from the types of explosives which are commonly used in the mining industry. To discover a way to detect EMP efficiently, five different types of antennae have been studied in the air and in the underground blasting conditions: coil, monopole rod, log periodic, wire, and aluminum and copper tape. LITERATURE REVIEW Conventional methods of measuring VOD Over the years, demands for more accurate theoretical predictions and physical measurements of the effects of the explosives have increased. Especially when both demand and commodity price decline, mining companies are keen to understand the effectiveness of explosives since it has a direct relationship with fragmentation, which influences their production rate. Since the 1940s, various methods have been devised to determine VOD of explosives.

Variable nature of rock and face conditions, varying execution and changing nature of blasting are making ongoing optimization challenging. Intelligent planning and on-going analytics are required to mitigate variability and convert blasting into a predictable outcome by use of technology. Blasting operations generate a huge amount of data which can be used intelligently for optimization. In this paper, details are provided of a system which is used for blasting data collection in the field – Key details around blast parameters, explosives, initiating system details, video, photographs, vibration and fragmentation are collected in a cloud-based platform. Data can also be collected through a mobility device in the field (even without internet connectivity) and synchronized with cloud-based system. Also, data from various sources can be imported in excel formats in the software including from upstream and downstream processes from blasting. App also gives indication about exceeding of vibration, air blast overpressure, fragment size etc. Thus, making it possible to perform QA-QC before charging and deciding initiation timing and sequence at the blasting site. The data can be processed and analyzed to spot trends, help predict events, and formulate strategies at the design and execution stage. Data gathering of blast parameters, explosive used processing and analysis can be used to optimize operational efficiency, improve safety and environmental controls.

Established and emerging mining companies face significant challenges in managing their operations and projects. Outcomes often do not meet the expectations of all the stakeholders of particular developments. This paper reviews typical management practises used by mining companies to undertake mining projects and improve their operations. A simple application of the House of Quality (HOQ) tool used in the Quality Functional Deployment (QFD) management approach is presented. It is shown that a QFDMMPtg approach could lead to innovation in mining processing plant development practice.

Physical and chemical characterization and solid/liquid separation of turbid waters from a river affected by an iron tailing rupture disaster (Gualaxo do Norte River, Brazil) were studied at bench scale. Parameters such as turbidity, pH, surface tension, electrical conductivity, total suspended solids (TSS), particle size distribution (micro- and nanoparticles), and zeta potential were analyzed from samples collected at three different river depths. The results in all samples showed the presence of micro- and nanoparticles, ranging in diameters from 100 nm to 200 μm. Best results for flocculation and settling were obtained at pH 7.5, through an innovative combination of eco-friendly reagents: (i) ferric hydroxide precipitates (10 mg L−1 Fe3+) to sweep (enmesh) the dispersed solids and (ii) gelatinized starch (5 mg L−1 ) to form large flocs. The results showed removals between 90 and 100% of total suspended solids (micro- and nanoparticles), resulting in clear water with residual turbidity < 7 NTU. It is believed that this innovative alternative has a high potential for flocculating and treating the turbid water at Gualaxo do Norte River, assisting the water treatment stations.

Carbon base materials play a critical role in the performance of Hall-Héroult cell. The determination of their thermo-physical properties is of primary importance for modeling and designing complete cell systems. However, overcoming the associated experimental hurdles is complex and often underestimated. Of them are the Poisson’s ratio measurements and the continuous oxidation/burning of the materials at temperatures above 200°C. The novel procedure developed in this research is based on the Gleeble® 3800 system. Its vacuum chamber allows test with a chosen atmosphere at temperature of more than 1000°C. Young’s modulus, Poisson’s ratio and the coefficient of thermal expansion values can all be adequately measured using a single test. Cylindrical carbon samples (: 50mm, L: 100mm) were tested in the modified system at temperatures ranging from room to 950°C without any trace of oxidation. The resulting values were also in good agreement with literature data for a specific graphite material.

Process control applications in the minerals processing industry have grown extensively over the years due to the many benefits derived, both financially and operation-wise. Although control theory is widely known, conventional control does not address many of the problems posed by minerals processing circuits. Some of these problems include interactions between process units, large dead times, few and sometimes unreliable measurements of process variables, non-linear systems, disturbances entering the process, processes with varying dynamics, and many more. For the past 26 years Mintek has been active in the field of providing specific, customized solutions for the minerals processing industry. This paper focuses specifically on applications in milling and flotation control. The underlying control principles have been applied to a wide range of other processes including submerged arc furnaces. Advanced control application is implemented on a common advanced control platform, called the PlantStar. Much innovation has been brought to the fore in terms of adapting theoretical techniques and developing new methods to resolve specific milling and flotation circuit issues by using process control. The general approach adopted by Mintek when implementing advanced control is to enforce stabilization of the process as a solid foundation for optimization strategies to be built upon. In doing this, a robust control solution is presented, and the end result is flow and level stability, better product quality regulation, increase in throughput and a stable feed to downstream processes. The MillStar advanced milling control system ensures that the milling circuit is at all times easy to operate while achieving optimum product quality and throughput. Stabilization should include product size regulation and sump level control. Another important aspect of stabilization control is the handling of milling circuit constraints without introducing cyclical behaviour and with minimal disturbance to the final product quality. Process constraints may include factors such as process water limitations, cyclone feed density, and cyclone underflow angle. An optimization strategy should be developed to increase the mill throughput without affecting product quality or introducing mill overloads. The relationship between solids feed and power draw is examined and manipulated for optimization. The interactive nature of flotation circuits and the presence of recirculating streams tend to make satisfactory control almost impossible with conventional techniques such as PI (Proportional plus Integral) or PID (Proportional, Integral and Derivative) control. The FloatStar Level Stabilizer simultaneously considers all the flotation levels in a circuit by use of a multivariable algorithm, and takes compensating action in anticipation of disturbances. The FloatStar Flow Optimizer is an optimization strategy that controls the concentrate flow rate between various sections of a flotation circuit (e.g. Rougher ?Cleaner; Cleaner ?Recleaner). By controlling the concentrate flow between the sections, the mass pull, circulating loads and residence times of the circuit can be stabilized, thereby enhancing the performance of the flotation process. Optimizing grade and recovery are coupled with the dynamic optimization of circulating flows. The FloatStar Grade-Recovery Optimizer will maximize the grade in a section, whilst ensuring that recovery or any other process specific limits remain within predefined limits. "The authors have successfully developed an innovative rehabilitation concept, which meets actual technical standards and minimizes the impact on the operation of a key conveyor tunnel. A flexible and stepwise ground support rehabilitation program utilized a combination of yielding steel arch sections with grout filled fabric hoses, which represents a fast and safe backfilling support system. The system was developed and successfully installed at Bingham Canyon Mine, the world’s largest open pit copper mine, which also includes numerous underground structures. The mine is owned and operated by Kennecott Utah Copper (RTKC) a fully owned subsidiary of Rio Tinto. The system was implemented at a conveyance tunnel, which was originally designed as a railroad tunnel, but was re-commissioned and is currently used as a conveyor belt tunnel to transport ore from the open pit to processing facilities outside the mine. The existing structure showed signs of overstressing due to movements in the surrounding rock mass, which had to be addressed with a yielding support system in order to provide safe access into the tunnel. However, the impact on the conveyor belt operation due to support installation was to be limited to the bare minimum. Keywords: rehabilitation, yielding support, mining, stabilization, and grout filled fabric hose.PROJECT DESCRIPTION The C6 Tunnel is considered a critical asset for the operation of the Bingham Canyon mine as it comprises the standard route for transporting crushed ore from the open pit to the processing facility on a continuous conveyor belt system. The C6 tunnel was originally built as a railroad tunnel. Construction was completed in 1959. The original horse-shoe shaped cross section of the tunnel was 18 feet wide and 24-1/2 feet high [8]. The tunnel length was approximately 18,000 feet. During its service life, the railroad tunnel has undergone several transformations. The length of the tunnel towards the Bingham Canyon pit was shortened over the course of mining operations and the railroad tracks in the tunnel were removed. The invert was partially backfilled (3 feet typical) and a 72 inches belt conveyor was installed. Currently, the C6 Tunnel is nominally only approximately 21 feet high and 15,000 feet long. Ground Support and Rehabilitation Measures prior to 2014 The C6 tunnel was mined mainly with conventional mining methods, using drill & blast as the typical one. However, the weak geological sections, such as those encountered in the Fortuna fault, were excavated by shaping and chipping with machine-held moils [8]."

Rockfall hazards are ubiquitous in mining environments making their control critical for safe mining operations. The complex processes involved in rockfall events necessitate a probabilistic modeling approach with well-calibrated material properties. The controls designed to mitigate rockfall hazards need to be reliable, efficient, and safe to deploy to meet the constraints present at an active mine. This paper presents an innovative solution to rockfall at Rio Tinto’s Bingham Canyon Mine. The solution incorporates the site-specific calibration and creation of a predictive rockfall model with the design, field testing, implementation, and monitoring of the rockfall controls.

Non-ferrous metals find their applications in smartphones, tablets and computers. These materials with their particular properties are the basis of our modern life. SMS group is well prepared for this huge market and for growing future challenges. A large contribution here is the new joint venture PolyMet Solutions that was founded by SMS group and Mettop, an Austrian engineering company, with the objective to develop new technical solutions for the primary copper production lines as well as for non-ferrous metals starting with the primary smelting of concentrate and ending with the electrolysis. PolyMet Solutions provides the process know-how whereas SMS group supplies the plants and equipment and Mettop the key components. SMS group and Mettop also cooperate in the field of tankhouse technology. Together with Montanwerke Brixlegg AG, Mettop has developed together with a parallel flow technology (METTOP-BRX Technology), allowing a current efficiency of above 98 % at a current density of 420 A/m², which is a milestone in copper electrolysis. For the secondary copper production route, SMS group and PolyMet Solutions developed an innovative refining furnace (PolyRefine) for the smelting and refining of copper scrap. The refined copper is directly charged to the Contirod line to produce copper rods and wires. The innovative cooling solutions of SMS and PolyMet Solutions come into play where furnaces have to stand the highest loads and stresses, for instance in areas of very high temperatures or temperature fluctuations, aggressive exhaust gases and slags, or at critical spots such as taphole areas. Custom-tailored cooling systems for furnace vessels make sure varying loads are compensated in a targeted and effective manner. The solutions include air cooling, spray cooling, cooling technologies with integrated copper elements such as CFM (Composite Furnace Modular) cooling systems, plate and finger coolers. The major innovation in the field of furnace cooling is the ILTEC (Ionic Liquid Cooling) Technology which paves the way for increased plant safety. This revolutionary, patented cooling technology is jointly marketed by Mettop and SMS group. It permits water-free cooling to be implemented and thus makes operation safe wherever it is applied. INTRODUCTION Non-ferrous metals or NF metals are changing the world. There is no modern industrial sector that can do without these valuable metals. Non-ferrous metals find their applications in smartphones, tablets and computers. These materials with their particular properties are the basis of our modern life. The importance of the non-ferrous metals market is reflected by two figures. In 2018, the production of non-ferrous metals was worth more than 237 billion Euros. With increasing demands for highly performing and at the same time efficient and running-costs saving vacuum-degassing equipment, dry mechanical pumps have been confirmed a proper choice to completely fulfill the expectations of steel-making companies worldwide. Regarding the production of both special carbon steel and stainless steel grades, the usage of mentioned pumps allowed reaching simultaneous remarkable results from different viewpoints in various Danieli worldwide installations (treating up to 200 t of liquid steel). As a matter of fact, in front of the replacement of a widely spread and renowned technology such as steamejector pumps with the recently developed technology embodied by the dry mechanical pumps, well-established metallurgical performances in terms of carbonhydrogen- nitrogen-sulphur removal have been repeatedly attained while meeting at the same time the client’s expectations concerning, for example, running-costs and push-button availability. Additionally, thanks to the very flexible, modular, redundant and maintenance-friendly equipment design, random problems occurring to the singular mechanical pumps can be easily solved without affecting the VD-VOD plant availability and metallurgical performance. With a particular regard to the VOD process, a very short overall process-time has been repeatedly performed (averagely less than 58min under-vacuum time at ChMP1) while guaranteeing the expected required quality of the final refined stainless steel. Moreover, in several VOD installations (ranging from 6 t up to 110 t of liquid steel) an efficient automatic process control such as dynamic pressure-regulation during oxygen-blowing has been attained thanks to the controllable variable-speed drives with which each mechanical pump is provided.

Interferometric Synthetic Aperture Radar (InSAR) has played an integral role in many large scale tunneling projects globally. Until recently, it has been regarded as a complementary monitoring tool. On the Los Angeles Metro Purple Line Phase 1, InSAR was proposed as a primary means to replace weekly and bi-weekly surface monitoring requirements on surrounding critical infrastructure. This paper will summarize the statistical analysis approach engaged in order to compare and contrast a year of historical InSAR data to known geodetic survey data, in order to utilize InSAR as an operational monitoring tool on this project.

"All mineral processing facilities that use girth gear driven mills need to inspect the gear teeth on a routine basis, whether it be every six months to every three years. The inspection frequency depends on gear tooth condition, and the objective is to ensure the operational integrity of the gear teeth. Conventional methods such as magnetic particle testing, visual inspection or dye penetrant examinations rely heavily on operator interpretation. At best, these techniques can determine whether a defect exists, but are unable to provide information on defect severity. This paper describes the use of combining combined eddy current array (eca) and alternating current field measurement (acfm) to provide a complete survey of all surface breaking indications on the whole gear tooth depth. This method accurately determines the size, length and depth of any cracks found on the surface.INTRODUCTION In order to gain a fundamental understanding of the evolving operational and production behavior of a piece of machinery over a specified time period as part of an effective condition monitoring program, a robust data collection process must be firmly established and adhered to. To be effectively implemented within an organization, a condition monitoring program must have support of not only the maintenance, production and engineering staffs, but also executive management support to ensure successful roll out to realize the maximum productivity of the machinery and subsequent cost-savings. One of the key elements of a mineral processing facility that use gear driven SAG Mills as a primary stage for grinding solution, is the integrity of the critical gear unit that drive the mill. For the maintenance team, condition monitoring on the gear unit is crucial for preventative maintenance. A catastrophic failure in the critical gear unit would require a minimum of ten days to replace the gear set, depending on the damage occurred. This, of course, would only be applicable if the client had a spare critical gear set in inventory. If a gear set had to be ordered, it could take from four months to two years to receive a new gear set. For example, in 2007, there was a global backlog of these types of gears sets resulting in a two year delivery. The maintenance costs associated with a catastrophic failure of this type would easily cost in the millions."
