With profitability pressures in heavy industry increasing, many producers are turning to predictive maintenance as a means of harvesting untapped value from their production assets. Corporations are losing their maintenance and processing core competencies through attrition. As capital budgets are being trimmed, manufacturers are consolidating operating units into fewer, more profitable routes. Maintenance functions, however, typically receive low priority when investment is made, since many companies consider maintenance costs as ?overhead?. Condition-based monitoring, integrated to Level I and Level II process inputs, is seen as the most cost-effective solution to the implementation of predictive maintenance strategies. This paper will review the evolution of preventive and predictive maintenance programs, highlighting examples of successful application of integrated condition monitoring.

Under a cost-shared Department of Energy contract, awarded as part of the Coal Preparation Program&apos;s High Efficiency Preparation subprogram, Custom Coals International will be installing and testing a 227 kglhr micronized-magnetite cycloning circuit in PETC&apos;s Coal Preparation Process Research Facility. The project includes the design, construction, testing, and decommissioning of a fully integrated circuit complete with feed coal classification to remove the minus-30-micron material, dense-medium cycloning of the 300 by 30 micron feed coal using micronized magnetite (<10 microns), and medium recovery via drain & rinse screening and various stages and types of magnetic separation. This paper will describe the micronized-magnetite beneficiation technology and the scope of work for this project including an update on the status of the project, the circuit, and the proposed test plan.

The emerging discipline of ‘geometallurgy’ is not new but is becoming increasingly recognised as a discrete and high-value activity. Geometallurgy involves a quantified and spatially constrained approach to ore characterisation in terms of relationships to critical processing performance behaviours. A key outcome is enhanced economic optimisation of mining and improved risk management tools.Industry recognition of the need for large-scale, integrated research to support this emerging area resulted in commencement of a major ongoing initiative in mid-2005. The AMIRA International P843 ‘GeMIII’ project (Geometallurgical Mapping and Mine Modelling) is a cross-discipline collaboration involving a number of world-class research organisations supported by over 20 industry sponsors.The project is delivering integrated tools and methods which link intrinsic rock characteristics to prediction of mineral processing performance. These indices must be capable of spatial distribution in 3D resource models and incorporation into mine planning and optimisation. A key aspect is provision of new cost-effective tools and methods which can provide the large numbers of measured and estimated data points required to undertake effective modelling and spatial distribution. The integrated methodology and enabling technologies being developed through the ongoing AMIRA GeMIII project are outlined, together with implications for supporting industry best practice.

It is located high in Andes Mountains, over 3000 metres above sea level, 316 km from the nation&apos;s capital, Santiago.The maintenance service supplied to Los Pelambres over the past 13 years has evolved to the point that FLSmidth now provides an integrated service crucial to the management of their customer&apos;s assets. The contract initially involved specialty mechanical, electrical and instrumentation maintenance and has developed to encompass maintenance planning and plant control systems.The integrated partnership has delivered excellent results in the areas of improved availability, reliability and return on investment. The operation is now amongst the industry leaders in plant availability.The integrated maintenance service has delivered: An increase in plant availability from 93%, in the first year, to 96.5% today, generating approximately $50 million additional income per year, Quality work procedures, Process and equipment improvements, Major shutdown planning involving more than 700 personnel, 6000 parts and over 2 000 discrete activities.The ongoing success of the partnership requires a high level of understanding between both companies. A commitment to maintain a long term sustainable relationship, based on a ""win - win"" culture, is the key to this success. One of the most dramatic innovations in the materials handling industry has been the development of stacker cranes and automated material handling systems. The stacker crane with its many capabilities and the development of reliable industrial automation controls have combined to produce dramatic achievements in an area once characterized by inefficiency lack of management attention, and capital investment. In many areas of application however, stacker cranes and high rise storage systems have been designed and installed with insufficient thought given to their integration into the overall operations of the plant or distribution facility. This paper will look at some new and interesting breakthroughs in the integration of stacker cranes and high rise storage systems into the total manufacturing plant system. In this paper we will refer to both bridge type stacker cranes and aisle stackers. The bridge type stacker crane was developed first and was initially developed with forks or other handling devices hoisted up and down a rigid or telescopic mast. This mast system was suspended from a trolley mounted on an overhead crane bridge. Today, the primary application of the bridge type stacker is in warehousing systems for handling basic metal products such as coils, bars, sheets and plates. There is no question that the bridge type stacker has achieved notable results in storage and handling of these commodities. However, a new area for stacker crane application has been developing which in many cases over-shadows the accomplishments in the storage area. This is the application of the bridge stacker as an integral part of the manufacturing processes, or in other terms the production applications of stacker cranes. The stacker crane has a number of attributes which makes these applications very important. First, the crane bridge provides the stable platform for the mounting of machinery which can accommodate the hoisting and lateral movement of large capacity loads. Today stacker cranes are being built with capacities of up to 30 - 40 tons. The bridge cranes can easily accomplish accommodation Of these large tonnages. Secondly, the mast system provides a stable platform for the mounting of a wide variety of manipulating devices which can be used for the placement of material into manufacturing processes, the extraction of this material from these processes, and movement to other points in the process area. These attributes combined with excellent operator control and safety have led to development of the stacker crane as a production tool.

Freeport Indonesia consists of surface, civil and underground mining areas exposed to numerous geotechnical risks and hazards. PTFI uses various monitoring systems (Micro-Seismic, Firefly Light System, Mira Geoscience machine learning, etc.) to effectively manage these risks. The significant volumes of data from these sensors must be integrated into actionable information to provide the expected risk management. This occurs at the GeoEngineering Integrated Monitoring Centre (GIMC), a centralized department within the GeoEngineering Division, tasked with the responsibility to manage all geotechnical monitoring systems. The main hazard the GIMC is responsible for managing in real time is mine seismicity within the underground mining areas and the potential impacts on safe operations. Seismic system engineers achieve this objective through 24 hours a day and seven days a week operations of the GIMC, providing a centralized point of communication, alerts, evacuations and control during seismic events and emergencies. This paper will describe how the GIMC achieves its goal using reliable procedures and strategies based on detailed Triggered Action Response Plan (TARP), concise communications, novel technologies (FireFly Lighting System), and proven seismic re-entry programs to manage risk within the underground mining operations. The integration of geotechnical monitoring and reporting into a centralized group has improved the effectiveness and management of seismic risks and hazards at PT Freeport Indonesia (PTFI) mining operations.

Hatch’s Mine to Process Optimization projects integrate mining and processing strategies, minimizing operating costs and maximizing overall profit. The methodology involves ore characterization, blast audits, plant surveys, analysis of historical data, and integrated modelling and simulation of mining and processing. Blast designs are tailored according to ore type and the downstream process is optimized for the changed feed. This approach has increased throughput and minimized costs for many operations worldwide. The implementation of this methodology at an iron ore operation that faced challenges with increasing mining strip ratio and ore body mineralogy changes is presented in this paper. The larger stripping ratio increased mining costs and constrained the run-of-mine (ROM) delivery to the process plant. Process performance was affected as the ore mineralogy shifted from predominantly hematite to include greater proportions of magnetite. The project objective was to minimize overall cost per ton mined and processed and maximize profit. Tailoring the blast designs according to ore type and process optimization increased the throughput of all process lines. This provided the potential to shut down one of the five processing line, aligning the mine and plant capacity and significantly reducing the processing costs.

"The mining industry faces increasing economic, environmental and social challenges, as easier deposits deplete and ores become more difficult to mine and process; head grades decline; projects migrate to increasingly remote and difficult geographies; and the industry faces more stringent environmental and social standards. While these factors increase costs and risks, they also present opportunities for a more integrated approach to mining, processing, materials handling and waste management. Two key areas of risk are in tailings and water management. As mining and processing tonnage rates continue to increase, the disturbance footprints, water and energy consumption and scale of tailings storage facilities also rise. These factors can be mitigated by more selective mining, ore sorting and pre-concentration, and more intensive tailings dewatering. Such alternatives must be considered in conjunction with the selection of mining method, metallurgical flowsheets, major equipment selection, and key process design criteria. For example, increasing the grind size of a concentrator reduces energy consumption and eases tailings dewatering, but may cause challenges with metal recovery. Emerging technologies will be reviewed, and economic and environmental trade-offs for eco-efficient alternatives will be presented for metal sulfide mines.INTRODUCTION The metals mining industry faces significant challenges that can affect its financial viability and social license to operate. There has been a consistent decline in ore grades and a relentless push towards larger operations to capture perceived economies of scale. With these larger operations, the environmental footprint of mines has increased. Water and energy consumption, and resulting GHG emissions have also risen. In recent years, two issues have raised special concerns for stakeholders and companies: • Water scarcity, particularly in drier regions of the world such as Northern Chile, SW USA, Southern Africa and Australia • Tailings risks, following the high-profile failures of the Fundao tailings dam in Minas Gerais, Brazil in 2015 and the Mount Polley tailings dam in BC, Canada in 2014"

Integrated mining information and process control systems can reduce information delays, enhance decision making and improve the responsiveness of mining operations to, for example, variations in market conditions, mineral grades and ground conditions. This paper examines developments in the areas of: monitoring, data analysis and diagnosis,&apos; communications systems; integrated mining support system;, and process and machine control. It concludes that the development of a comprehensive information technology plan is fundamental to the phased implementation of these technologies. In addition, hardware and software standards and concurrent digital design and simulation practices in selected manufacturing industries are examined and concluded to have relevance to the mining industry. Integrated information and process control systems will lead to emergence of the "digital mine". Such advances in mining information infrastructure as well as mining equipment will enable mining operations to shift from mass production methods to leaner production techniques. "Lean mining" aims to enhance and accelerate cash flow over the life of a mine by focusing on reduction of&apos; throughput times; stockpiles for volume and quality control; and wastage and rework.

Outokumpu Oy has 30 years&apos; experience in nickel production. It is mainly based on the technology developed within the company. The production chain starts from the mines reaching to the high-grade cathode nickel and the stainless steel manufacturing. As a multi-metal producer Outokumpu has the advantage to exploit from nickel raw materials also other valuable metals and intermediate products which can be processed at the company&apos;s various plants. The main source of nickel concentrate is nowadays the Enonkoski Mine started up in early 1986. It is the most modern mine in Finland being provided with the latest Finnish high-tech systems. Nickel concentrates are smelted at the Harjavalta Works using Outokumpu&apos;s internationally well-known flash smelting method. Also nickel containing residues and secondaries&apos; are used as raw materials. The high-grade nickel matte from the smelter is then refined at the nickel refinery in a hydrometallurgical process, which was also developed by the company&apos;s own research staff. These processes have been continually improved and capacities gradually enlarged to 18 000 mtpy of cathode nickel. Besides plating, melting and superalloying purposes part of the nickel ends in stainless steel at the Tornio Works. The production was started in 1976 and has reached an established position on the European market.

"Rönnskär Smelter of Boliden Mineral AB, Sweden, is a large end-processor of secondary raw materials and waste, including electronic scrap. Electronic scrap may introduce various impurities to the smelter's flow-sheet, among which alumina is a common and significant one. This article summarizes the results of an ongoing research at Luleä University of Technology, Sweden, to study the influences of alumina on different properties of slag from the zinc fuming process at Rönnskär smelter. A combination of different experimental techniques and thermodynamic calculations have been used to investigate properties such as density, surface tension, effective thermal diffusivity, viscosity, and melting/leaching behaviors. Results show that the addition of alumina to this slag increases the degree of polymerization of the melt, and physical properties vary correspondingly. Mineralogy of the semi-rapidly solidified samples is also changed due to alumina addition. A correlation between mineralogy and leaching behavior can be observed.IntroductionBoliden's Rönnskär Smelter is a base- and precious-metals producer located in north of Sweden. Its main products are copper, zinc clinker, lead, gold, and silver. Sulphuric acid, liquid sulphuric dioxide and iron sand (granulated slag) are some of its main by-products. In order to optimize the overall outcome of the process, different refining units are integrated in the smelter's flow-sheet (Figure 1). Copper concentrates and fluxing materials (mainly silica sand) are charged to the process. The produced matte is sent to the converter and the generated slag is charged to the fuming furnace, where it is treated by reducing gases to produce zinc clinker. The converter's slag is charged to the electric furnace, while the fumed slag is tapped into the settling furnace for further cleaning, where matte, slag and speiss (residual metals) are separated. The matte from the settling furnace is also sent to the converters; its speiss is sold to external customers; and its slag is water granulated and sold as construction material, which is known as iron sand."

The Rönnskär smelter has wide experience in the field of recycling of non-ferrous metals. Today, smelting and refining from primary and secondary raw materials are integrated in a complex flow sheet. Boliden operates a lead flash smelter, a lead refinery, a copper smelter and refinery, a sulphuric acid and sulphur dioxide plant, a slag fuming plant and precious metal plant at its Rönnskär smelter in the North of Sweden. The Business Area Smelter Operations also incorporates Boliden Bergsöe, Sweden&apos;s lead-acid battery recycler, and Norzink, Norway, where recycled zinc accounts for more than 20% of it&apos;s production. Raw materials for the Rönnskär smelter include concentrates, ashes, slags, metallic scrap, electronic scrap and electric arc furnace (EAF) steel-making dust. This paper briefly describes current operations and illustrates current measures to improve productivity. Limits to recycling as experienced by a non-ferrous smelter are, illustrated. The deportment of critical elements contained in raw materials is also discussed.

"INTRODUCTION Chino is an open-pit copper mining complex faced with intricate material routing requirements. Historically, this was challenging at the mine, in part because the shovel dig plan, haul plan, and dump plan were prepared completely separately. The mine now uses an integrated workflow for faster evaluation of schedules, which facilitates preparing balanced cutoff grade-to-equipment requirements, supports better mineral production, and improves schedule viability, while considering operational implications. Located in the state of New Mexico, Chino is one of nine Freeport-McMoRan mining operations in North America. This presentation discusses the benefits of implementing an integrated approach to tactical mine planning, and shares practical examples that were learned as Chino implemented an integrated tactical planning method. This includes improvements in completion time for preparing a schedule, minimal risk from manipulating Excel macros, data integration required to make short-term planning decisions, and better understanding of the mine plan’s effect in relation to the business’s key performance indicators. Ultimately, the integrated approach to tactical mine planning at Chino has led to production forecasts which are more achievable and reduced planning and execution variance. PROJECT OVERVIEW Chino mine is a porphyry copper deposit wholly owned by Freeport-McMoRan, the largest publicly traded copper producer in the world. Chino mine is located in Grant County, New Mexico, a short distance east of Silver City. Ore material mined from the pit today includes oxides, primary sulfides, and secondary sulfides. The mineralized material is sent to a mill, with a rated throughput of 42,000 tons per day, or to ROM leach pads with variable dumping capacities. At Chino, the short-range objective is to maximize total copper pounds sent to the mill, but no fixed cutoff grade accomplishes this for all periods. Instead, 12 different material classifications, including four sulfide classes that can feed either the mill or other destinations, and 38 cutoff bins, are aligned with the needs from operations, leaching, and the concentrator to create a schedule. Cutoffs vary from one week to another to cope with a highly intermittent ore body."

Many devices used in mining are not monitored by sensors or do not have their own intelligence. By retrofitting sensors and real-time data processing, machines can be integrated into an existing digital infrastructure. Within the project Mine.io funded by the European Union a Sandvik DE110 exploration drill rig is being digitized using various AI algorithms at research and education Mine “Forschungs- und Lehrbergwerk Reiche Zeche (FLB)” of TU Freiberg. The aim is to increase the productivity of drilling with real-time evaluation of the current rock to be drilled and the current maintenance status of the drill rig. The drill rig is equipped with a speed sensor, pressure sensors in the hydraulics, 3-axis vibration sensor, borehole length measurement and temperature sensor. The sensors are additionally attached to the drilling rig and no structural changes on the drill rig are necessary. All data are processed real-time at a server structure outside of the mine using AI algorithms to analyze which rock (ore or host rock) is being drilled and to perform predictive maintenance. Processed Data are visualized for the operator to optimize the workflow and the productivity.

Nalco Chemical Company and a North Carolina Phosphate operation have formed a successful supplier/customer team effort that has resulted in major improvements in the operation of the clay thickening circuit at the Aurora, North Carolina concentrator. A Nalco OPTICUS® Automated Process Control System for thickener and flocculant control was installed in 1994. The paper will discuss in detail the development and refinement of the OPTICUS system over the past three years. The paper will survey the development and networking of process control for monitoring, controlling and operating four 325-foot Dorr-Oliver thickeners, three 80-foot high-rate Enviro-Clear thickeners and control links to the facility&apos;s clay/gypsum blending operation.

As Australia’s mining industry painfully retrenches, mining executives and managers strive to remain viable by seeking significant productivity increases directly through process improvement and indirectly by improving leadership and workplace culture, the most powerful determinant of productivity. Culture is the combination of people’s attitudes and behaviour, together with leadership values and focus.Comprehensive new and automated data collection and management systems promise much for improving productivity, yet despite rapid advances in measurement and sharing of data, the use of data can reduce productivity unless behavioural aspects are considered and designed as part of implementation. This is because systems drive behaviour that in turn shapes attitudes to determine culture.Experience from many mine sites and other industries in three countries confirm that the most powerful drivers of people’s behaviour are the Measurement-Analysis-Reporting system and business leadership.This paper discusses fundamentals of practical, statistically valid process measurement, analysis and reporting systems before discussing associated leadership considerations for sustained improvement in safety, productivity, employee retention, leadership, accountability and commercial returns.The key to productivity improvement is improving core processes and important support processes. In turn, the key to process improvement is identifying the major process components and their interaction by measuring and then analysing their variation and level of performance. Understanding variation is often neglected yet is usually highly significant. It is essential that the fundamentals of statistically valid yet practical process and data analysis are understood and incorporated into system design to ensure productive, informed behaviour.The design and use of Measurement-Analysis-Reporting systems influences behaviour most profoundly and determines people’s effectiveness. Behavioural aspects are detailed by focusing on six primary drivers of human behaviour and five basic systems for managing businesses. In Alberta, Canada, heavy industrial projects are constructed using a prefabrication approach: spools and pipes are produced in the factory, and are assembled into modules that are transported to the industrial plants for installation by mobile cranes. Planning the onsite mobile crane operations is critical to the project budget and schedule. However, due to the large magnitude of industrial projects, manual heavy lift planning is tedious, and the results are not particularly responsive to site changes. This paper introduces an integrated mobile crane management system developed by PCL Industrial Management Inc., in collaboration with the University of Alberta, which investigates crane location selection and path checking for field module assembly. The project information is stored in a database, and the proposed system retrieves data, performs the calculations, and records the results back to the database; the calculations involve automatically selecting locations for the mobile crane, considering the crane capacity, lifting range and utilization. Lift paths for modules are checked for feasibility based on selected locations, satisfying the site and crane configuration constraints, and crane walking paths are planned if needed. The designed system is tested in an industrial project to validate the effectiveness of the system.

The paper discuss system integration and installation of High-Tec system in an underground mine. ABB has the ambition to be a System Integrator and co-operate with partners in different areas of technology. To day it is a problem to find one Supplier that can be responsible for the complete Automation System. The design of the system is also much depending of the design of the mine and also which caving procedure that is used in the current mine. Much of the work must be done in a feasibility study and during the design phase. If there is careful planning and consideration during these phases is vital in order to avoid costly changes during the commissioning phase The paper will also include a presentation of the benefit of using Automation in an Underground Mine, and how important the integration of the Human Being is to the Automation System. The most profit gained in mining industries are received when the mines can reduce internal and external disturbances in the production flow and speed. Must of the experience and discussed in this paper is from advanced technology, that has been developed in Scandinavian and adopted of LKAB in Kiruna. The author of this paper has been responsible för the Automation projects in the Kiruna Mine during 1994 - 1999.
