In the field of pyrometallurgy, the presence of multiple molten phases with distinct chemical compositions, such as slags, mattes, speiss liquids, metals and molten salts, is a well-known phenomenon. These phases exhibit strongly non-ideal solution behaviour and are mutually miscible to varying degrees. To describe these complex molten liquids, the Modified Quasichemical Model (MQM) has proven effective and has been applied to numerous binary, ternary and several higher-order multicomponent systems related to pyrometallurgy. In recent decades, the complexity of high-temperature processes has escalated due to increased impurity concentrations in primary ores, the incorporation of recycled consumer products and the integration of metallurgical plants through by-product and waste exchanges. To address these issues, PYROSEARCH laboratory has been developing large 20-component thermodynamic database using a generalised CALPHAD (CALculation of PHAse Diagrams) methodology integrated with experimental investigations. Over the past decade, strategic decisions were made balancing the ability to generate experimental data, prediction power, accuracy, stability of calculations, as well as computational time, which are discussed in the paper. Examples provided for issues of >3 liquid immiscibility, non-ionic behaviour and exaggerated ‘sharp’ enthalpies of mixing in silicate slags, dealing with multiple oxidation states, as well as comparative analysis of pair and quadruplet approximation in MQM.

Although Quality Control (QC) during construction is preferable for deep foundations, there are many instances when it is necessary to resort to Quality Assurance (QA) methods if, for various reasons, QC is not possible. Non Destructive Testing (NDT) methods for deep foundations are indirect approaches, i.e. in complex situations they do not provide complete information and need to be augmented by additional testing and/or analyses. While the challenges are varied for the different deep foundation types and the different test methods they are the same in many different countries. Experience of the tester is often mentioned as being most important for a successful quality assurance. In addition, reliable testing equipment for the best possible measurements and complete construction documentation for a meaningful data interpretation are minimum requirements for a successful test outcome. Another problem is the widely varying cost of the QA tests. For that reason the specifying engineer or authority has to be aware of what can reasonably be expected so that technically feasible specifications can be written for optimal cost and minimal construction delays. This paper discusses the most common NDT methods with a view on how these methods are applied world wide. It summarizes features of specifications, recommendations for test procedures and advanced analysis methods which can help to overcome uncertainty in the quality assessment of the foundation. Finally, the authors propose a decision tree for various QA methods, deep foundation types and soil properties.

Cannington Mine is an underground silver lead zinc operation located in north-west Queensland which has been in production since 1997. Ore is primarily moved through an underground material handling system comprised of a crusher, conveyor and hoisting shaft. The Fowler Shaft was constructed in 1997 using a strip and line method with the intent for it to provide a means to hoist ore from the loading station 600 m below surface. The shaft also serves as the route of key services including high voltage power, mine dewatering and fresh air. Despite the adherence to a mining exclusion zone, large-scale change in geotechnical conditions around the shaft were first observed in 2015. Ongoing ground movement around the shaft lead to cracking and delamination of the concrete liner. Shaft management required the on-site team to measure deformation rates and magnitudes, forecast change, manage rockfall risk and deforming pipework, and ultimately, hoisting skip clearance. Monitoring techniques to observe and measure deformation were required to evolve with the magnitude of movement. Some techniques leveraged off modern technology while some of the most useful techniques were based on logic and first principles. All shaft deformation management strategies relied on the co-operation and alignment between Cannington’s Infrastructure Maintenance, Survey and Geotechnical Departments.

The key aspects of process metallurgy that distinguish platinum group metal (PGM) concentrate smelting from that of other base metal sulphide concentrates are presented. These differences include considerably higher input chrome and magnesia contents that directly raise the slag liquidus temperature and have the potential to increase accumulations of refractory spinels. Most importantly, the higher processing temperature required for PGM smelting, and the resulting very high matte superheat lead to considerably more onerous smelting conditions than those typical of other smelting operations. This has presented challenges to furnace design and integrity, especially when coupled with the progressive intensification of smelting, involving doubling, and then redoubling, of furnace power input over the past 20 years. These power increases have been enabled by increasingly more advanced furnace cooling and structural technologies. Key technologies include strong constant-force spring-loaded bindings acting in three dimensions to minimize infiltration of superheated matte into brick joints, and robust well-cooled tapholes for reliably tapping the superheated matte. The result has been substantially improved productivity, and reduced smelting capital cost outlay per unit of production. A significant challenge that was not anticipated, presented itself in the form of insidious corrosion of the furnace lining, and especially high-intensity copper cooling elements. Investigation of corrosion in related industries eventually identified 'chloride-accelerated sulphidation', and this term has been retained as it generically describes the most pertinent aspects of the accelerated low-temperature wear of copper coolers observed in PGM smelting. In addition to discussing the corrosion mechanism, this paper describes a number of solutions that were developed jointly by Anglo American Platinum and Hatch to address the copper corrosion problem. First, new monitoring technologies allowed furnaces to be operated more safely for a longer period of time. Second, a system for replacing corroded coolers from outside the furnace during a fast 'hot' shutdown minimized the impact on furnace operating factor and hearth life. Finally, a corrosion-resistant graphite-protected cooler design significantly improved furnace campaign life, and heralds a more lasting solution to cooler corrosion in PGM furnaces.

"SUMMARYThis paper describes challenges faced when executing a programme of monitoring to measure the dynamics of currents and sediment plumes at a seamount and the solutions identified to deliver the measurements. The study site was the Tropic Seamount, which extends some 3300m above the surrounding seabed and is found at the southern limit of the Canary Island Seamount Province. The purpose of the study, which forms part of the Marine E-tech project, was to provide information on the interaction of flows with the seamount and to assess the behaviour of sediment plumes that could be generated from potential seabed mining operations targeting the recovery of ferromanganese crusts. Since the crest of the seamount is submerged to a depth of 1000m, much of the work was undertaken using remotely operated and autonomous vehicles supported by measurements from the surface vessel. Despite only limited information on currents being available for planning purposes, the combination of short term forecasting using a 3-dimesional hydrodynamic model of the study area coupled with the collection and analysis of reconnaissance data collected during the first phase of measurement activities made it possible to plan and execute a number of detailed hydrodynamic experiments on the seamount crest. The results of these experiments have advanced the understanding of the behaviour of sediment plumes in the deep ocean and will ultimately improve our ability to manage the impacts which may arise from deep sea mining operations."

The increase in metals demand in the electrifying globe means significant growth in the smelting of copper, nickel, zinc, and lead, produced from primary sulfide sources or using sulfide mattes as the intermediates of the process chains. This means that leaner and complex mineral deposits will be evaluated as ores and are in the future traded in the commodity market for smelting and refining to pure metals. An important issue in the trend is the technology metals, like antimony, tellurium, and gallium, which exist as trace elements in sulfide ores and form no ores of their own. Their recovery becomes important in the coming decades as will be the case with growing slag amounts without use in other industries. The key is to produce environmentally acceptable slags in the smelting operations. It sets new boundary conditions to the treatment of flue dusts. This means that all material streams of smelting and refining must be re-evaluated for the deportments of the main and minority metals. In copper smelting, the recoveries of precious metals are today important for the feasibility of the custom smelters but due to low prices of many minority metals they are discarded in slag landfills. It is one of the emerging issues also in the secondary copper smelting today and once the demand grows, the same question will be faced also in the mining-beneficiation-smelting-refining chain of the primary production of nickel, zinc, and lead. The distributions of many technology metals in the copper and nickel smelting have been recently studied using methods where the chemically bound trace elements in the slag and its phases at the smelting conditions have been studied. Thus, the key data about options for process modifications and additional processing steps are piling up. Short processing routes in the metals smelting and refining are attractive due to their simplicity. At the same time, complexity of many raw materials challenges the fluxing at high oxygen partial pressures in low silica slags with high metal concentrations. The compromise between high primary recovery and safe operation is a demanding task in conditions where slag foaming outside the processing window is evident. The increase in the demand of pure nickel is challenging the raw material basis where low-grade sulfide ores are soon smelted along with nickel laterites to matte. It is a demanding task at high MgO concentrations. The low solubility of MgO in iron silicate slags requires new fluxing strategies and new smelting end points for the operation at reasonable temperatures; the direct nickel matte smelting in one-matte mode may be an option.

Field testing of GPS mining applications has confirmed the technical and operational viability of GPS for precise, centimeter-level positioning in harsh taconite environments. GPS hardware has provided consistent availability exceeding 90%, with precision in certain applications of ± 0.07 foot at 95% confidence levels. Despite these technical successes though, challenges persist in achieving effective GPS integration. These challenges include the acceptance of new job tasks by mine personnel, the capacity of typical mine data communications infrastructure and the need to design GPS interfaces for new mining equipment.

The wide spread introduction of SAG mills into grinding circuits 20 years ago was the last development which had a major impact on the design and economics of comminution circuits. Single SAG mills were able to replace batteries of high maintenance and cost intensive crushers in order to achieve high throughput operations. Today, where the head grades of gold and copper ores are falling, there is again a strong need for a significant breakthrough to reduce investment and operating costs as well as improve metal recoveries. High-pressure grinding rolls is the new technology available to meet this challenge. HPGRÆs are state-of-the-art in several mining and minerals applications such as the grinding of iron ores and concentrates, and diamond bearing ores. Reasons for their success in these industries are overall cost reductions and improved product properties achieved by the application of high compressive forces. But these ores are relatively soft, with unconfined compressive strengths up to 150 Mpa.

The concept of the Unified Comminution Model (UCM) was presented at the 23rdIMPC. The model utilises computational techniques to calculate the mechanical environment in any comminution device, and then incorporates the outcomes from rock breakage tests to predict the product from a device. The model is fully mechanistic, and incorporates the capability to simulate novel equipment. This paper presents the progress on the first application of this concept to applied comminution equipment. This novel comminution model aims to integrate all comminution models within a single struc-ture. This will provide a step change in the predictive power of comminution models, and include a wide range of particle properties that will enable it to be linked to the upstream and downstream process of mining and recovery. Major advances over current models will be the capability to predict liberation, preferential grinding, performance of new and novel devices, and to have power as an integral driver of the comminution simulation process. The methodology and model structure have been developed. An equation within a population balance framework has been derived as the basis for the UCM. A set of SAG mill pilot has been used as the first test case. The breakage characteristics of the ore have been extensively tested utilising a new range of breakage tests required by the rigorous UCM structure. The mill was simulated with the EDEM - DEM software. A partial test simulation of the pilot SAG mill has been conducted. This serves to demonstrate the feasibility of this modelling technique, but still lacks important ore characterisation components that are under development. The study has raised a number of significant challenges to the accepted understanding of the comminution process. Through addressing these challenges considerable insight has been gained into the energy environment in mills and the requirements of breakage testing. The ore characterisation methods and energy transmission derived from DEM simulations remain as major research items.

Site-based case studies (including data collected from industrial surveys) and their application in evaluating circuit performance, have a significant role in developing reliable process models. Such models are useful to both plant metallurgists and researchers. Appropriate process models enable the plant metallurgist to assess the impact of different operational parameters on the overall circuit performance. They also provide the researcher with a detailed understanding of process behaviour in response to changes in ore characteristics and process conditions (ie plant throughput, ore competence, ore type). Thus enabling the identification of effective operating factors, and allowing them to be ranked in order of their influence on the process response, which eventually develops into a process control tool in the hands of plant operators.The above approach has been developed and applied at the Julius Kruttschnitt Mineral Research Centre (JKMRC) separately for both comminution and flotation processes. In recent years, the JKMRC has attempted an integrated approach by developing process models that incorporate the impact of upstream processes on downstream processes. This is not possible using the traditional approach of separate comminution and flotation surveys, so conducting integrated plant surveys is crucial for success in developing integrated process models. This paper summarises industrial experience gained while conducting such an integrated plant survey at Glencore’s Ernest Henry Mining operation near Cloncurry in north Queensland. An appropriate approach should be taken to enable the alignment of different requirements from different processes during the plant survey. A new coal boom is under way in western Canada. As recently as the mid-1960's, the coal industry in western Canada was considered stagnant and, by some people, dying. But Japan's growing need for coking coal, which became more pronounced in 1966, sparked great interest in western Canadian reserves.' As a result of a rapidly expanding export market and growth in domestic demand, Canadian coal production spurted to 16.6 million tons in 1970. Production in 1965 was 11.5 million tons. Today, about 60 percent of Canada's output comes from western Canada, but by 1975, 87 percent (23.1 million tons) is expected to come from this area, and 96 percent (68.3 million tons) by 1990. Opening, developing and operating new coal mines to meet the needs of a rapidly expanding market for western Canadian metallurgical coals pose some unique and difficult problems. Covering nearly every aspect of opening properties in remote areas, the problems are met in exploration, transportation, construction, mine operations, coal preparation, manpower and ecology. Paul Weir Company has been involved as coal consultants on various projects in western Canada for some years. In presenting this paper, we make no attempt to present an in-depth or detailed analysis of any one specific situation. The search for minerals typically starts with a reconnaissance phase. After finding a promising target area, further prospecting work will be conducted. Finally with growing confidence of having encountered an ore deposit with commercially viable concentrations of relevant minerals, an extensive exploration campaign will verify its potential. Best practice and reliable, efficient tools for mineral resource estimation of massive sulfide deposits in the deep sea have to be established yet. Therefore, a new seabed exploration system is in development. Various challenges are caused by the extreme environmental conditions in the deep sea and by the nature of massive sulfide deposits. Information of past and ongoing expeditions were gathered to form the basis of an in-depth requirement analysis. System functions and corresponding process times were derived. The experience from the existing MeBo seabed drill rigs serve as starting point for the concept study and following development. Initial MeBo system was built for maritime research purposes and now has to be converted into a new design, suitable for efficient and economic resource exploration. The new system configuration is modular structured to adapt easily to different application scenarios and challenges. To achieve an extension of the deployment depths, the overall equipment weight has to be limited through light weight construction and material. The drilling module contains a range of geotechnical coring tools to face the varying soil conditions of heterogeneous massive sulfide formations. The major challenge to overcome is the touch down sequence on uneven, 25° inclined, rough terrain in up to 4.000 m water depth. Furthermore, high precision of the final unit positioning is necessary. Landing sub-system proof of concept is validated in laboratory environment with small scale model. A novel seabed exploration system capable to land and operate safely on highly inclined slopes of mineral deposit is described. Obtaining high quality samples by wire-line coring technique is the objective.

Metallurgical accounting around toll treatment smelters pose a number of challenges. This paper reviews the requirements for good sampling practice, and how conflicting requirements for good furnace operation and design often makes reliable closure of the metallurgical balance tenuous at best. Typical physical causes of variance and bias will be identified. The propagation of error (in the form of variance) will be discussed for a copper smelter.

Renewal and revitalization of transportation presents a challenge in the need for replacement, repair, and improvements of existing bridges, as well as increased construction of transit systems within existing transportation rights of way. Difficulties with conventional deep foundation systems occur because of the limited site access, adjacent structures, the need to maintain traffic, and other constraints on construction activity. Major projects are often performed in a design-build contract environment in which the schedule is aggressive, and where speed and reliability represent major considerations. Foundation designers are confronted with a need to solve problems with a construction-oriented mindset, where typical experience with lowest cost solutions may not reflect the most effective approach. This presentation presents an overview of the challenges that may affect design and construction of deep foundations in this environment and the methods that have successfully been employed on several large transportation projects in the U.S.

Mining companies employ a multitude of risk management tools. The effectiveness of these tools for decision-making and communicating risk has not been addressed. This paper investigates the use of verbal probabilistic expressions in communicating geomechanical risk. Analysing survey data obtained from a group of mining geomechanics professionals, it identifies limitations of common probabilistic expressions. The paper concludes by making specific recommendations to avoid the use of certain expressions that may result in increased uncertainty, thus compromising the use of risk management tools.

As time is costly, engineering companies have developed methods, procedures and mechanical equipment to tunnel faster. But the best excavation method will not be able to cope with the time pressure if there is not a reliable backup system. Therefore, the application of belt conveyors for tunnel boring machine (TBM) drives as well as for drill-and-blast driven tunnels assure a quick and smooth removal of excavated soil in order to enhance the efficiency of the tunneling equipment. During the last 10 years, belt conveyor systems have achieved ?state-of-the-art? levels and have become the first choice for muck removal systems in both TBM and drill-and-blast driven tunnels. Because time has become such a key criterion in tunneling projects, it is essential that all equipment is operated so as to derive optimum efficiency and minimize costs. Efficiency also means to think about new tasks for existing technologies.

Fiber Reinforced Polymer (FRP) is an excellent material choice for a broad spectrum of corrosive fluids and, in many cases, offers the best value per dollar. FRP Flanges present the greatest design challenge of all standard piping components. The theory underlying the design of flanges is very complex. In addition, due to the nature of FRP material, proper fabrication of the flanges is as critical as the design. In this review, the challenges of making FRP flanges along with the design techniques and best practices of fabrication that will lead to a high-quality flange will be discussed.

Australian companies and consultants are becoming ever more involved in projects in African, South American, East European and Middle Eastern countries. However, significant differences in culture and approach to projects sometimes make these projects challenging for reasons that are not purely technical. Often the challenges are rather related to how the project owner and local authorities perceive the reality. These perceptions and sometimes unrealistic expectations regarding project costs and potential outcomes need to be addressed by the æWesternÆ project developer and consultant.This paper will discuss the specific experience of Snowden in studies commissioned by companies from such countries for the development of very large, low-grade gold deposits in some of the most inhospitable areas in the world. The paper will further review similar projects undertaken in other ænew worldÆ countries and compare these to the initial Snowden experience.As the process operating costs of operations in many of these countries are extremely competitive when compared to the typical Australian operating costs, the paper will review the operating costs and the factors which may be pertinent to a large project of this nature, both in the Australian and the ænew worldÆ context. The prime objective of geometallurgy is to improve the profitability of mines through the use of spatial models of rock properties that have a significant impact on value. Although a key property is the grade of the component of interest, because it directly influences the revenue from saleable material, increasingly attention is being focused on other attributes. These 'non-grade' variables may have a less direct, but equally profound impact on value, either by reducing potential revenue (eg lowering recovery, deleterious elements, etc) or increasing mining or treatment costs (eg comminution, grindability, throughput, reagent use, etc). Collectively, these variables have been described as 'geometallurgical'. There are three main areas of activity required to realise the value of geometallurgy: 1. acquisition of appropriate data through sampling and measurement, 2. building spatial models of geometallurgical variables, and 3. using these models to optimise value. Each of these is built on the foundation of the preceding step. In building reliable spatial models, it is critical that the amount of error introduced to data by the sampling and measurement processes is understood and quantified, in order that the inherent variability of the component of interest can also be properly understood. Management of the quality of grade variables is now applied (with different levels of diligence and success) across nearly all sectors of the mining industry, not least because of the necessity to adhere to Codes of practice (eg JORC, 2004). The necessity for quality management and at least the broad framework of what to do in practice is reasonably understood by many relevant professionals. There are also a number of tools, including software products, statistical analyses and presentation formats, available for those managing grade data. It is also abundantly clear, that in many cases people have little understanding of why they are doing particular quality control activities, or how to sensibly interpret the results. The same is not true for many geometallurgical variables. In almost all instances the authors have seen, the magnitude of sampling and analytical/measurement error variance embedded in geometallurgical test data is untested and unknown. This is partly because until relatively recently, metallurgical data has mainly been collected for the purpose of process and mill design, with few, expensive tests carried out on 'average' samples of the orebody. Increasingly however, there is a move towards collection of much larger data sets from spatially distributed sampling, and thus a growing necessity to understand the errors inherent in both sampling and analysis of these types of variables, and how to manage them. In order to understand how the quality management practices applied to grade variables can be extended to geometallurgical variables, it is essential to understand the theoretical foundation that supports these practices. This requires an analysis of the concepts that underpin the 'principles of additivity' (Matheron, 1963), the 'theory of sampling' (Gy, 1982, Pitard, 1993), and 'statistical process control' (Shewhart, 1930). Relevant concepts are then integrated to form a foundation to develop methods to improve the quality management of geometallurgical variables. Application of this framework will significantly increase the integrity of geometallurgical data, the reliability of geometallurgical models and ultimately the value derived from implementing geometallurgy.
