There is an increasing trend between increasing consumption of water and the production of metal concentrate. Along with this trend we see that ore grades are declining and getting more complex to concentrate around the world. This will not only complicate processing but also generate new requirements for the management of water and waste streams on mining sites. The mining industry is a large user of water and its water consumption is growing rapidly. The processing of lower quality ores requires greater volumes of water. For these reasons, the need for efficient use of water and water management at mine sites is becoming more urgent. The perception of water in the mining industry has changed from thinking about it only in terms of "water treatment" to actually seeing it as a valuable resource, a resource that needs proper management. This resource management needs to involve various aspects, such as optimizing water usage of the entire mine or concentrator site, minimizing fresh water usage, minimizing or eliminating waste generated in water treatment and implementing practices for water reuse and water recycling. This paper presents trends and new developments relating to waste and water management in the mining industry.

The deep foundations industry has largely remained unchanged since in the advent of CFA piling in the 1960s. Piles have consequently been designed and constructed following the traditional codes and standards without much regard for optimising in-life efficiency or end-of-life reuse. After existing developments have been demolished there is little motivation to reuse existing piled foundations as their load bearing capacity and structural integrity cannot be verified. Therefore piling contractors are increasingly spending more resources on coring through existing piles, only to be replaced with larger diameter or deeper piles. The hollow element of the HIPER® Pile provides access to the entire length of the pile to permit inspections and a shaft in which the pile can be extended if needed. This paper presents and compares the embodied carbon savings, both during construction and through foundation reuse, from a HIPER® Pile scheme compared with the traditional solid pile scheme. A discussion on the benefits of this technology and its implications on warranties and approvals is also presented to motivate the foundations industry to embrace whole lifecycle assessments and support the journey to net-zero carbon.

Metal inventories are usually reported in financial statements of mining companies. However, the value of these inventories can be reliable only if the metals in stock are measured within acceptable tolerances. Reliable metal balancing requires accurate mass measurement, sampling, and chemical analysis. Many mining companies are usually unable to validate the accuracy of metals in inventories at the end of their financial year. This is mainly due to poor mass measurement, sampling, and chemical analysis practices. This has an adverse impact on metallurgical accounting and metal valuation. In addition, it puts a lot of stress on external auditors, who have the duty to recommend the approval of the financial statements to the board of directors. Although a full value chain of metal reconciliation includes the accuracy of Mineral Reserve definition and grade control at the mine, this paper discusses the implementation of best practices for mass measurement, sampling, and chemical analysis at processing plants. This is an important aspect of sampling and reconciliation that is required in order to improve the reporting of inventories in the financial statements of public mining companies. The social license to operate (SLO) began as a metaphor for the ability of communities to stop mining projects. Soon people began to speak of levels of social license and the ability of communities to raise costs without completely stopping exploration or mining activities. Today the concept has spread to other industries and is evolving towards becoming a general management perspective on the socio-political rights and responsibilities of the corporation. The business case underpinning the SLO perspective on management is the need to assess and manage socio-political risk. For mining companies, socio-political risk has been steadily rising for several reasons, including the efforts of non-government organisations (NGOs) to pre-empt government policy options; the entry of mining companies into jurisdictions weak in the rule of law; and the weakness of global economic and financial regulation. In this perilous world beyond the comfort zone of effective government, mining companies must build their own socio-political stability by engaging directly with stakeholders to develop a strong SLO. In order to become a practical management perspective, the SLO needs to be measurable, which amounts to measuring the socio-political risks and opportunities presented by stakeholders. We present the results of efforts since 2009 to develop a globally reliable and valid measurement tool at the project and industry levels, validated in studies in Australia, Bolivia, Mexico and the USA. A factor analysis suggested four factors that mine management can address to raise their SLO level. The most chronically neglected factor involves the political right of the corporation to foster more equitable social contracts locally and regionally in both developed and developing countries. "The mining industry is the source for the vast majority of the metal, mineral and energy resources we use on a daily basis. New deposits are discovered over time and are developed into mines before being rehabilitated – a sequence that when repeated can help contribute to the noble notion of ‘sustainable development’, despite the generic concept of mining being the unsustainable consumption of non-renewable resources. The scale of the modern mining industry is immense – from iron ore and coal to base and precious metals, modern mines are sometimes hundreds or thousands of times bigger than their long lost historic ancestors. We also live in a world with emerging and increasing demands for so-called technology metals (aka ‘critical’, ‘e-tech’ or ‘specialty’ metals) that are needed to feed the rapid growth in renewable energy (especially solar photovoltaic panels and wind turbines), consumer electronics, sophisticated military technologies and super alloys, amongst other uses. These elements include the rare earth elements, indium, germanium, tellurium, rhenium, selenium, gallium and many others, most of which had few or no known uses in the recent past. Although the mining industry has been successful in developing ever larger mines and increasing the scale of production, the key issues underlying the future of the industry are declining ore grades, increased tailings and waste rock generation, the presence of toxic or other impurities, balancing the economics of primary and secondary products, stricter environmental conditions, more difficult exploration, increasing community expectations, as well as the processing of more complex or refractory ores, let alone the recent volatility in world commodity markets. Here, we synthesise our recent research on many of these various issues, focusing on the need to link all areas within the mining chain from mineral resources through mining to environmental performance in order to ensure we obtain the most out of our modern mining effort. Most coal mine roofs in the Appalachian region consist of laminated shale, which is prone to brittle failure. Accurate modeling of shale roofs is vital for studying cutter failures of these shale roofs, and ordinary and formational bedding planes play a significant role in the response off the shale roof to mining-induced stresses. This paper presents a robust method for constructing three-dimensional shale roof models using limited borehole cores and leveraging image processing techniques. The approach begins with image extraction from shale cores. Then, we extract the portions that feature the core and employ image-stitching techniques to merge them seamlessly. Once the images are stitched, they are duplicated horizontally and merged to create a cross-sectional plane image representing a shale roof. This roof cross-sectional plane image serves as an input to our proprietary Digital Image Processing (DIP) algorithm, which is adept at extracting ordinary bedding planes (interfaces that represent color transitions between a single shale unit). The extraction process involves transforming discrete core points (ordinary bedding plane pixels) into continuous lines representing ordinary bedding planes. Finally, extending this method into the third dimension, the model is further extrapolated to form a comprehensive three-dimensional shale roof. Through this process, the geometry information of ordinary bedding planes can be extracted for each type of shale in cores, including sandy shale, gray shale, dark shale, etc. This work bridges the gap between limited core data and comprehensive 3D geological modeling, offering valuable insights into identifying and quantifying the variations in different shale roof geologies.

Metso has a long history supplying boilers for high ash coal firing. These boilers are based on circulating fluidized bed (CFB) technology. CFB?s biggest benefit is fuel flexibility ? it can burn fuels from high moisture content to high ash content. Metso has delivered tens of CFB boilers burning waste or high ash coal starting on 80?s. Some of the boilers have been in operation twenty years meaning that there is a long term experience from these plants available. This feedback includes boiler performance and maintenance issues of the boiler. Metso is also delivering coal washing plants to improve coal quality, i.e. reducing ash content of the coal. The idea to combine coal washing plant and CFB boiler was made up two years ago in Metso. Up-coming legislation of coal washing and restrictions for washery reject land-filling in India are good drivers for this kind of concept. Pre-study of this kind of concept led to the conclusion that coal washing process can be fine-tuned so that reject?s calorific value is only 1100 kcal/kg and that was set as a target for boiler design. Metso shipped 200 tons of washery reject to its own research center located in Tampere Finland. First a wide range of fuel characterization tests were done in lab-scale and after that one week test run in 4 MW CFB pilot boiler was done. Test run proved that 1100 kcal/kg can be fired without any support fuel with special boiler design. Test run results gave a good set of data regarding combustion efficiency, emission performance and boiler dynamic behaviour when burning this kind of fuel. These results are introduced in this paper. The optimization and improvement of a modern integral iron and steel works gets more and more difficult as each individual plant is already operated at its best efficiency and at the lowest operational expenditures. However very often the individual plants are considered as stand-alone units and there are losses and inconsistencies on interfaces and take over points, which could be avoided and by that improving the overall performance of the iron and steel works as a holistic unit. Primetals Technologies looked into this subject extensively in the recent years and is now ready to offer new tools and services in order to assist operators to find further potential for improvement in processes, which seem to be fully developed at first sight.

Since the beginning of the computing age, technical software packages have not been developed to address only programming specialists but have been dedicated to process engineers. For process analysis, BRGM is developing and commercializing three packages: ? sampling software: ECHANT 2.0 for Windows ? material balance calculation: BILCO 2.0 for Windows ? steady-state simulator for plant design, adaptation and optimization: USIM PAC 2.1 for Windows This paper deals in a first part with the main features of these three packages. In a second part, advanced models are presented for SAG/ AG mills and flotation columns. An industrial case of application is shown for each of them.

"The complexity of a modern flotation circuit makes it susceptible to disturbances such as changes in feed, ore mineralogy, equipment degradation, poor measurements and faulty instruments. Good measurements and a robust control system are critical to create and maintain a stable and optimum flotation process.This paper focuses on the development and implementation of process control applications in the flotation circuits at Xstrata Nickel’s Strathcona Mill ( referred to as the mill hereafter ) in Sudbury, Ontario. Following the path of ‘stabilize-improve-optimize’, basic controls to stabilize process variables such as flotation cell pulp level, air and reagent addition rates, cleaning-column feed and wash-water rates have been established. Factors such as best practice in pulp level and valve position measurement, feedforward control and the application of an appropriate control philosophy, have contributed to the significant reduction in process variability. For instance, standard deviation reduction of 79% for the Ni impurity in the column Cu concentrate grade was experienced and is shown. The variability reduction of the flotation circuits’ key process-variables paves the way to further improve and optimize flotation performance. A grams-per-metal unit reagent addition control scheme has been improved upon, particularly for different operating scenarios and better robustness. In addition, following significant stabilization of the primary controls and columns feedrates, Cu/Ni separation cleaning-column bias-control (cascaded to the wash-water rate) and hold-up control (cascaded to air flowrate) have been developed and tested. This strategy – from stabilization to optimization - is expected to achieve a more consistent control of final concentrate grades and improve recoveries.INTRODUCTIONFlotation is considered the most important and value-added process in the milling metallurgical plant and is still undergoing continuous evolution to treat greater tonnage and different ores (Wills, 2006). Starting over three decades ago, with the advent of on-line slurry content analysis devices, flotation automatic control has received persistent interest and a large number of applications have been reported (Thwaites, 1983, 1986 ; Mckee, 1991). Bergh and Yianatos (2011) reviewed different aspects of process control in flotation circuits and have evaluated the applicability of model predictive control to the process. Mckee (1991) analyzed the difficulty in developing lasting/robust process control applications for flotation circuits and stated that the path of stabilization-refinement-optimization would more likely lead to successful flotation circuit process control. Best practice on column process control was discussed by Bouchard, etc. where a multi-layered approach was proposed, provided that the measurement of column process variables ( i.e. bias, froth depth, hold-up, etc. ) are measured reliably (Bouchard & Thwaites, 2008). Wills (2006) stated that the best practice for flotation automatic control starts with fulfilling basic control objectives, such as stabilized flotation cell level, air flow, pH, reagent flow etc., before considering more advanced, or even optimal, control of metallurgical targets, which are more closely linked to economic performance."

The iron ore producer Rana Gruber AS is situated in northern Norway just below the Arctic Circle, and has been producing hematite and magnetite concentrates for more than 60 years. Since the late 1990s, the major part of the production comes from a sublevel stoping underground operation after many years of open pit mining. Despite moderate mining depth, the operations have experienced considerable rock stress problems due to quite high tectonic, horizontal stresses. To manage the problems, comprehensive rock mechanics investigations have been carried out by SINTEF, a major contract research organisation. This has included in situ rock stress measurements, laboratory investigations and numerical modelling. Based on this and practical experience, satisfactory design of vertical and horizontal pillars was achieved. At depth, the ore width increases from 30–40?m to more than 100?m. This, together with a major planned increase in production, called for a change of the mining method. After thorough investigations and considerations, it was decided to change to sublevel caving, very much like the LKAB system. The development of the new system has been closely followed up by rock mechanics measures, including 3D numerical modelling and comprehensive monitoring of deformations and rock stress changes. To achieve a satisfactory caving of the hanging wall, all vertical and horizontal pillars in the sublevel stoping area had to be removed. This has been a challenging task, and the development of the caving has been slow until recently. Tremendous strides have been made in front end loaders in the last 15 years. Fifteen years ago a 21/4-cu-yd front end loader was the largest standard machine you could purchase. Today there are two commercially available 15-yd front end loaders and many 10-yd loaders. The estimated total worldwide market for all front end loaders over 1 cu yd has increased to over 30,000 units yearly. The trend for front end loaders, in general, and for the mining market, in particular, is to larger and larger loaders. Today there are 18 and 24-cu-yd front end loaders in prototype form. It is not inconceivable that within another 15 years there will be front end loaders in the 50-cu-yd class with design features quite different from today's. These larger loaders are being designed at the demand of the mining industry, and the design criteria are being directed at this market area. The costs of these larger loaders may be greater per unit of capacity, but it is the intent of the various manufacturers that they will be more reliable, be easier to service, give greater availability, live longer, and cost less to maintain, than previous loaders. It is also the intent of the manufacturers to compete directly with the large mining shovel as the front end loaders become appropriately larger and more reliable. There has been some trend in this direction in the past with smaller shovels and loaders. In Table 1 are data for U.S. production of front end loaders (5 to 6-cu-yd class and 10-cu-yd class) and U.S. production of cable-operated, crawler-mounted power shovels, draglines, and cranes (11/z to 5-cu-yd class) for the years 1965 and 1970 (Source: Bureau of Census, U.S. Department of Commerce). Many believe that the decline in shovel production, in particular, is due at least in part to the acceptance of the front end loader as a primary production tool. However, the foregoing comparison is for a smaller shovel class than for front end loaders. It has generally been a rule of thumb that a front end loader is competitive on a cost and production basis with a shovel when it is approximately twice as large as the shovel. This same relationship may not hold true with the larger 10 to 15-cu-yd electric shovels, but at some point, direct competition will probably occur. Current Trends There are many trends today that are significant. One major usage trend in large front end loaders involves load and carry operations. This application is defined as "performing the functions of loading, hauling and dumping with one machine over distances within its economical limits." Many people are using front end loaders to transport material as well as load it. It is estimated that nearly half of all 10-cu-yd front end loaders sold in 1970 went into primary load and carry work. Many times, significant savings result from using the load and carry system, instead of small truck and shovel operations, for distances in excess of 1000 ft. Strip mining in coal utilizes great numbers of front end loaders in this manner. In-pit crushing of limestone is developing on an ever-increasing level, especially in Europe, and this stimulates interest in load and carry operations. In Table 2 is a cost example for 10-cu-yd front end loader in a limestone quarry. More than likely, load and carry use will continue to increase over the next few years. Autonomous fragmentation measurement systems designed for shovels have been in operation for nearly two decades, however fragmentation systems capable of performing in the dynamic conditions of the front-end loaders (FEL) were only recently introduced to the market. This paper presents an in-depth evaluation of an automated digital fragmentation measurement system specifically designed to perform under the dynamic operational conditions of the FEL in two of Teck’s mine sites. As early adopters of this novel application, Teck embarked on a Proof-of-Concept (PoC) trial phase, defining a set of key performance indicators (KPIs) to qualify the performance of the digital solution in tough mining operating environments. The KPIs focused primarily on the hardware robustness, quality of image and segmentation, both day and night, availability of the system and sample ratio. The benefits expected from using this technology include increasing the safety of the current fragmentation measurement process, improving the quality of the analysis, increasing the sample representativeness, and using the attributes of the system to create an oversize detection alert to inform the loading operation process. A critical part of the evaluation was verifying the system’s effectiveness on the particle segmentation algorithm as this element often gets overlooked, especially when dealing with the large number of samples autonomous systems can generate; minor misclassifications due to inadequate segmentation are often dismissed as they might not be statistically significant, however systematic misclassifications can cause unacceptable deviation in the data and limit the intended application of the technology. The system’s performance was further validated through several tests that involved identifying objects of known sizes to ensure the reliability on the consistency of the particles’ segmentation.

Increase the safety of operators of front-end loaders by providing a means of monitoring the machine's stability. Approach Through a research contract, the Bureau of Mines developed a front-end loader stability indicator which provides the machine operator with a reliable, easily interpreted display assessing the stability of the machine. How It Works Statistics show that front-end loader accidents are the largest single category of machinery-related accidents in the surface mining industry. Many of the fatalities resulting from these accidents occur when front-end loaders rollover and either crush the operator who is trapped within the cab or strike the operator who is trying to jump to safety. Although rollover protective structures (ROPS) are required by law on front-end loaders to protect operators in the case of a rollover, these do not prevent the actual rollover from occurring. In fact, the operator has no way of evaluating the stability of the machine except by using personal judgment. The Bureau of Mines responded to this problem by developing a front-end loader stability indicator whose primary function is to Indicate to the operator when the machine is approaching an unstable situation which may trigger a rollover. The device bases Its interpretation on measurement of the normal loads on the machine's wheels. Strain gage instrumentation located on the machine is used to monitor the magnitude and change of forces acting normal to the front-end loader's wheels. These forces are direct indicators of the machine's center of gravity relative to its position on the ground. The strain gages are connected to electronic circuitry which amplifies and processes the signals. Stability or instability of the loader is relayed to the operator through a display of green, amber and red lights.

The flotation has been and is still the most widely used mineral concentration method. Because of its complexity, the flotation process required the development of robust control strategies which was facilitated by the introduction of on-line sensing instruments such as x-ray fluorescence (XRF) on stream analyzer (OSA), gamma density gauges and electromagnetic flowmeters. The interest in developing control strategies has persisted because the benefits to be gained in terms of improved metallurgical performance are substantial. As the flotation control becomes more and more difficult due to the emergence of low grade and complex ore cases, other control strategies have to be introduced. Froth based control is one of the emerging useful control strategy This paper will focus on the state of the art in the on-line froth characterization as obtained by numerical image analysis. The technology of machine vision provides a novel solution to several of the problems encountered in conventional flotation systems for monitoring and control, and constitutes a powerful tool for the investigation and interpretation of the effect of various flotation parameters as driven for the froth phases. The past twenty to thirty years have seen unprecedented research activity aimed at understanding the performance of flotation froths. In 1990, Finch and Dobby coined the term froth recovery factor, Rr, to represent the efficiency of the froth in delivering particles from the pulp-froth interface to the concentrate. Originally defined for flotation columns, Rr has also been found useful in modeling mechanical flotation cells, and a number of techniques, based on quite different approaches, have been developed for measuring the froth recovery in industrial flotation cells. None of these techniques is universally successful. This paper reviews the concept of the froth recovery factor, and the basis of each of the techniques that have been proposed to measure Rr, and examines the reasons for this parameter being so difficult to pin down. The froth phase plays an important role in the flotation and upgrading of the final concentrate. At present, the techniques that have been used in the mineral industry to measure the froth recovery have limitations. The aim of this paper is to investigate the performance of the froth in an industrial flotation cell. A unique device has been developed which is capable of decoupling the froth zone from the pulp zone. It consists of two concentric tubes. The inner tube acts as a dropback collection chamber or catcher. The particles that detach from the froth phase fall directly into the catcher and are collected as froth dropback. The froth recovery measurements were carried out in a rougher bank of a copper concentrator treating sulphide minerals. The dropback device is designed so that it can be immersed into a plant size flotation cell and plant froth recovery measurements can be taken at any given time. During the experiments, the bubbles laden with valuable mineral particles entered the device from the plant flotation cell, subsequently rising to form a froth layer at the top of the device. The particles that detached from the froth zone were collected in the dropback collection chamber whereas the concentrate sample was collected by a launder. By drying, sizing and chemical analysis of the concentrate and dropback samples, the froth recovery, was estimated on the basis of the valuable component. Flotation is a separation process based on the collection of particles on the surface of bubbles. Flotation machines disperse air into bubbles using a variety of techniques. The characteristics of the bubble population are strongly affected by the selection of frother type and concentration. As metallurgical results depend on the bubble distribution, the measurement of frother concentration is vital to understand and control performance. A previously developed colorimetric technique was refined to work with low solubility frothers and to increase daily analysis rate. Field-testing demonstrated that the method is robust, reliable and accurate. As well as relating frother concentration to gas dispersion measurements, the results can be used to answer operational questions including: how well a frother dissolves, how reliable and stable frother delivery is, how evenly frother is distributed down a bank, and whether frother distributes between the pulp and froth zones. Some of these points are illustrated from plant experiences. Significant progress has been made over the past few years on characterizing and understanding the hydrodynamic properties of frothers and collectors and their effect on flotation performance. This new understanding of the relationship between chemistry and hydrodynamics has dramatic implications for how flotation circuits should be controlled and optimized. Previous work has shown that choosing a frother of the right 'strength' is critical to the optimization process, and the work and discussion presented here serve to strengthen the argument. In addition, we know that collector chemistry may also influence hydrodynamic properties and needs to be taken into consideration. To achieve the desired outcome, the overall system of reagents and operating parameters must be considered. This paper describes and discusses some of the findings from recent research on frother and collector chemistry effects (on hydrodynamics), and how this knowledge can be used to improve flotation performance. Examples from plant experience are discussed.
