Copper losses to discard slag have long impacted on the profitability of copper smelters. Businesses based on the treatment of secondary materials have also revealed that copper losses are indices of precious-metals losses. Many custom smelters are thus required to obtain more reliable controls for reducing copper losses than ever before. Mitsubishi Materials Corp. has cooperated with academic research institutes in conducting research projects on the pyrometallurgical fundamentals of copper smelting systems, including mutual evaluation of magnetite behavior between synthetic and industrial slags. The state-of-the-art pyrometallurgy has subsequently been introduced to Naoshima smelter for controlling the Mitsubishi process. The revised controls function successfully and the operational results demonstrate that avoiding the discharge of solid magnetite from the S-furnace is quite effective to reduce copper losses. Magnetite behavior has been controlled over the Mitsubishi process so as to reduce copper losses while satisfying the needs of recycling businesses growing in Japan. In-situ estimation of magnetite behavior using the absorbed heat from the melts to cooling water will also be discussed.

Current steel consumption for grinding media, mill liners and rods in North America runs in excess of 400,000 tpy in the mineral processing industries. Steel consumption ranks as one of the major consumables along with energy in most operations with total annual industry expenditures in excess of $275 million. It is generally agreed that there are 3 main categories of wear responsible for this metal loss. These three main types can be loosely defined as follows; 1) Abrasion. The cutting, rubbing, scrapping and gouging of the metal surface by the ore with which it is in contact; 2) Impact. Spalling on both micro and macro scale, breakage, and deformation due to metal to metal contact; 3) Corrosion. In a stipulated hard rock situation, drilling and blasting costs per tonne in open cutting or underground operations are comparable. In open cuts the drilling and blasting costs per tonne of ore are multiplied by the waste ratio.Conventional underground loading and haulage practices are so batch-oriented that the cost per tonne of ore handled is a large integral multiplier of open out costs per tonne loaded and hauled.If underground costs are to be reduced to compare favourably with open out costs then loading and hauling practices underground must be converted to a non-batch continuous system. This can be achieved by utilising gravity to control ore to mobile crushers feeding conveyors running direct to surface.

Recent research at the Parker Centre in Pe1ih, Western Australia, has provided opportunities to reduce gold production costs by: reducing lime costs in the carbon-in-pulp process, understanding the mechanism of selective extraction of gold over copper using ammoniacal cyanide, and increasing throughput and improving overflow clarify in thickeners. This paper reviews the work of these three Parker Centre project teams, and highlights those instances where the results have been applied to plant practice.

The manufacturing industry reinvented its approach to the manufacturing process by managing and measuring it end-to-end. This improved returns on production assets, improved information quality and reduced delivery time, resulting in larger net profits through cost reduction and improved cash flow. Today this approach is standard in the manufacturing industry. Resource development has many requirements in common with the manufacturing production line. These include: control of the various steps, transparency of the state of the process to various levels of the organisation and the overall efficiency with which the process is executed. The authors argue that the introduction of manufacturing execution systems (MES) concepts and technologies to resource development processes will lead to similar improvements in control, transparency and efficiency and could improve profitability and enable staff to work more effectively and make better decisions.

Increased catch bench crest loss has been observed in recent years at Barrick’s Cowal Gold Mine situated in central New South Wales, Australia. A project was initiated to diagnose the cause of the crest loss, and evaluate ways to limit its effect on final walls.A range of different blast measurement techniques were utilised to evaluate the progressive damage caused to catch berms by presplit, production and trim blasts. Techniques employed included; single point vibration measurement, cross-hole seismic analysis, precision berm surveys, horizontal p-wave velocity measurements, crest loss volume calculation and water level changes between blasts.Blast measurements showed that the majority of damage to the catch berm was caused by the presplit blasts, which registered vibrations greater than 700 mm/s at 5 m behind the presplit line. As a result, considerable changes were made to the blast designs after a series of computer simulations via mechanistic blast modelling (MBM). The uncharged presplit collar was increased from 2 m to 4 m, and every second hole was left uncharged. Vibration modelling using a multiple seed wave (MSW) model was used to optimise trim blast delay timing. Burden relief was changed from 16 ms/m to 27 ms/m using one hole firing per 4 ms time window, and the initiation angle was changed from shallow to steep. These changes in the presplit loading and trim timing helped reduce catch bench crest loss by 1–2 m.Trim shots using a high strength bulk emulsion explosive were also identified as contributors to berm damage after analysis of blast monitoring and MBM modelling. The modelling study resulted in the generation of alternative blast designs to minimise the crest loss, including the use of low-density/low-velocity of detonation (VOD) bulk explosive product (Flexigel™ Advantage) in trim pattern designs. This was trialled on the Northern and Eastern pit walls to evaluate the damage to catch berms on final walls. The trials demonstrated that berm vibration was reduced significantly; fragmentation was similar (or slightly blockier) compared to the fragmentation using the old blast designs; displacement of the berm was reduced, so increased catch bench widths were attained. This presentation shows the results of laboratory and field tests to date for the NCHRP project entitled "Downdrag on Bitumen-coated Piles". This project required to test a variety of bitumens in the laboratory to determine their properties and then to establish a field testing program to verify the bitumens effectiveness. Figure 1 shows an organizational chart that gives an overview of the agencies involved in the project. The first part describes the laboratory testing program in which bitumen samples of various types were obtained from a variety of manufacturers. Initially, classification tests were performed to verify the manufacturers' specifications. Additional tests were then developed and performed to determine the bitumens behavior under the various conditions that they may be exposed to in the field. The test results were analyzed and their usefulness for design purposes were determined. The test results are presented in either graphical or tabular form. The second part describes the field testing program which was designed to test the effectiveness of various bitumens under a wide range of soil, temperature, and construction conditions. The first site was in Edmonton, Alberta, Canada, where a construction project was to take place in the winter of 1989-90. This was ideal for the cold temperature extreme that was needed. The soil conditions were conducive to downdrag problems: an embankment placed over soft clay underlain by dense sand resulting in end-bearing piles. The other site was in New Orleans, Louisiana. The part of the project involving this downdrag study was to be carried out in the summer of 1990. The rock breakage process in drilling is a main source of noise in roof bolting operations, especially when hard rocks are encountered. Proper control of drilling operation can provide an opportunity to improve energy efficiency of drilling and to reduce noise and heat generated from bit-rock friction. Drilling tests have been conducted in laboratory settings to confirm this noise-reduction strategy. Preliminary results show that the drilling parameters, penetration and rotational rates can be controlled to achieve in a desirable range in drilling medium hard rock. Based on the theoretical and experimental studies, rational drilling control strategy is developed for noise control while maintaining a safe and productive roof bolting operation. Applying this strategy in underground roof bolting operation, the noise exposure of roof bolter operators will be significantly reduced.

The requirements placed on belt conveyors grow increasingly complicated No longer is it sufficient for the conveyors to merely move material from "Point A" to "Point B. " Now these systems must be able to produce a specified flow, guaranteeing a plant can operate as scheduled without peaks and valleys in material flow and production rate. In addition, the conveying system must provide effective control, to minimize the problems and costs associated with the escape of fugitive material these problems include unscheduled shutdowns, premature equipment failures, regulatory headaches, poor neighbor relations, and health and safety issues. The key to accomplishing these goals is the loading and discharge of the conveyor belts. The size distribution of coal cut by a mining machine is an important performance factor. It is well established that the main machine system variable that affects product size is the depth of cut. In essence, the greater the amount of coal won by a machine cutting at shallow depths, the greater the proportion of dust and fines produced. Conversely, deep cuts produce less dust and a generally larger product size. When cutting with a rotating drum, as well as with a longwall shearer, the depth of cut always varies from zero in the vicinity of the roof and floor, where most of the dust and fines are produced, to a maximum at mid-drum level. In this paper, minimizing the amount of shallow cutting with a cutting drum is discussed, and the effects of the drum cutting and design parameters on cross-sectional cutting area per revolution are analyzed. This study shows the following: •more shallow cutting occurs during the entry quadrant of a cutting cycle than during pick exit; •the ratio of the projected area of shallow cutting to the total projected area of cutting by a single pick per drum revolution is virtually the same for drums of different radii (however, it decreases as the maximum depth of cut increases); and •for double drums, the use of unequal drum diameters can reduce the production of dust and fines, compared to using drums of the same diameter.

The Bureau of Mines has developed the shearer-clearer--a new type of dust control system for longwall shearers. The system partitions the airflow around the shearer into a clean split and a contaminated split. The dust cloud is confined to the vicinity of the coal face, while the shearer operators remain in the clean split on the gob side of the machine. The shearer-clearer operates on the principle that each water spray moves air like a small fan and can be positioned to direct the dusty air towards the face. The hardware is inexpensive and can be installed in a single shift. It consists of several strategically mounted water sprays and one or more passive barriers. Laboratory testing indicates reductions 1n shearer operator dust exposure as high as 97 pct. Preliminary results from an underground demonstration in one mine also indicate that considerable dust reductions at the shearer may be obtained. In conjunction with the development of the shearer-clearer, dust surveys were conducted in three other mines to determine if some shearer spray systems currently in use partition the flow in a manner similar to the shearer-clearer, and if so, whether this partially accounts for markedly cleaner conditions on some longwalls. Results from these surveys indicate this to be the case. A feature of the cleaner longwalls was a downwind orientation of their water sprays, which is a key element of the shearer-clearer system. The shearer-clearer system described in this report was designed for an Eickhoff EDW 300 shearer working a 7-foot coal seam. The testing to date has concentrated on cutting directions counter to the primary airflow. The development effort continues for different mining equipment and conditions. It is expected that different systems will be required to accommodate the range of conditions occurring underground. Application of the system presented here to conditions different than those described is not likely to produce the same results.

A few years ago, the National Institute for Occupational Safety and Health and Unimin Corporation developed a clothes cleaning system that is able to quickly, effectively, and safely remove dust from a worker?s clothing without dust exposure to the worker, the work environment, or co-workers during the cleaning process. To perform the process, a worker enters a cleaning booth and activates an air spray manifold which blows the dust from the worker?s clothing. Since the cleaning booth is under negative pressure, all the dust and product removed are contained. In the original design, this dust-laden air was exhausted to a dust collector system. However, since most operations do not have excess dust collector capacity, it was decided to determine an alternative method to provide for a stand-alone cleaning system. This was achieved by ducting the exhaust outside the plant and into the atmosphere. This technique was recently tested and shown to be a viable method to provide for a stand-alone clothes cleaning system.

Introduction All mining operations produce rock dust. Inhalation of rock dust, particularly if it has a high silica content, causes silicosis. Silicosis is, therefore, recognized as a hazard of the mining industry and has been made compensable throughout most of Canada. Most of the dust in any mining operation is caused by rock drilling and blasting operations and the movement and transportation of broken rock. Dust from blasting cannot be eliminated, but it can be controlled by means of increased ventilation, the use of water sprays, and the control of blasting hours. Dust from ore movement can be reduced by keeping the broken rock in a moist condition at all times. The dust from the rock drilling operation has been found to be the most difficult to control. Concentrations of dust caused by rock drills in stopes can usually be reduced to the safe minimum of 300 particles per cubic centimeter (p.p.c.c.) by diluting the air with increased ventilation. In development headings, where the machines are more confined, this is not always practicable. Therefore, the dust must be eliminated at its source. This paper deals with the reduction of dust from Leyner machines by adopting improved designs.

Pit and underground mine operators typically use a lot of big equipment tires. Just as typically, they spend a lot of money they shouldn't on these tires. That's because tire use and maintenance are not given enough attention. That often occurs because mine management and personnel do not know the basic facts of tire use and care. If a piece of large equipment is damaged or ruined, a good explanation better he forthcoming. A ruined tire is often just a shoulder shrug. But that sort of fatalistic acceptance can cost tens or hundreds of thousands of dollars a year extra for big equipment tires. That does not have to be. There are some basic tire considerations that, if followed, will extend tire life and lower tire costs. Most companies have the inevitable conflict between the production department, which resists any restrictions that may reduce productivity, and the maintenance department. Production success is based on meeting a schedule of yards moved, while maintenance success is based on availability and equipment cost. When production falls behind schedule and equipment speeds are increased, maintenance may soon find its tire costs rapidly increasing, unless everyone understands the tires' vulnerability to damage. Unless the production department understands the problem, or restraint is applied by top management, costs may become exorbitant. At one job site, tire costs alone exceeded $250,000, to move 55 dam3 (72 000 yd3) of dirt on an 11-km cycle. The operation temporarily caught up with its schedule, but tire costs and attendant downtime soon made this a not-for-profit exercise. Because an operator must always attempt to move payload at the lowest cost, there are cases when higher than normal tire costs must be accepted. For example, in pioneering work with tandem engine scrapers, steep grades shorten tire life to less than normal. But the steep grades make shorter haul cycles possible, yielding more trips per hour than alternative earth-moving methods.

The company employs about 125,000 people and, in 2024, produced 42.4 million tons of iron ore and 57.9 million tons of crude steel across 15 countries. Its mining operations span Canada, the United States, Mexico, Brazil, Ukraine, Bosnia and Herzegovina, Kazakhstan, and Liberia, focusing on iron ore and coal extraction to support steel production. This study examines Peña Colorada, one of Mexico’s largest iron ore mines (a joint venture by ArcelorMittal and Ternium). Facing declining ore grades, Peña Colorada adopted Hexagon solutions to uncover and capture project value. A comparison of two Life of Mine (LOM) plans from 2012 and 2016 (before and after implementing Hexagon solutions) shows that between 2019 and 2023, Peña Colorada reduced actual waste by 26% (compared to 2012 LOM) and 19% (compared to 2016 LOM). LOM Plans are generated yearly, and each time, opportunities for reducing mining waste were identified, evaluated and implemented. The key driver was schedule optimization using Hexagon MinePlan Schedule Optimizer (MPSO). This reduction means less waste transported to disposal sites, resulting in fewer hauling equipment operating hours, lower fuel consumption, and reduced carbon emissions.

As part vi the development of the Coal Quality Expert (CQRN) --a computer program capable of predicting the impacts of coal quality on power plant performance, costs, and emissions control--several nationally important coals are being characterized to augment the coal quality database associated with the software. The project is sponsored by the U.S. Department of Energy and the Electric Power Research Institute (EPRI) under the Clean coal Technology Program. Since 1989, CQ Inc. (a subsidiary of EPRI) has characterized seven bituminous coals from Alabama, Illinois, Kentucky and Oklahoma and six sub-bituminous coals from the Powder River Basin (PRB) in Montana and Wyoming. Coals from the PRB region--being burned more frequently in Midwestern and southern power plants to reduce emissions of sulfur oxide compounds--can sometimes contain significant concentrations of potentially toxic elements. Although no limits were imposed on air toxics emissions from fossil-fuel fired utilities by the Clean Air Act Amendments of 1990, future regulations may be implemented at the conclusion of Federally-mandated emissions studies. One possible result is that any increased utilization of coals, including those from the PRB, may depend on the potential for removing toxic trace elements prior to combustion.

To achieve compliance with 2015 EPA Tier 4 Final regulations, which permit only around 10% of Tier 3 particulate matter (PM) and NOx emissions, a number of technologies are being implemented. Use of a fuel borne nanoparticle combustion catalyst reduces the level of PM and unburned hydrocarbons exiting the combustion chamber, alleviating the burden on downstream exhaust after-treatment systems. The impact of an iron-ceria combustion catalyst (GO2) on carbon oxidation kinetics and on diesel engine emissions is presented. The iron-ceria nanoparticles catalyze carbon oxidation at lower temperatures and increase the oxidation rate by a factor of 18 at 400 °C. Engine tests on a generator powered by a John Deere Model engine and field tests on a Cummins ISC 330 tractor truck and CAT 3508B propulsion engines are presented. Use of GO2 resulted in a reduction in PM10 (particulate matter under 10 um) emissions of up to 26% and a hydrocarbon emission reduction of up to 41%. NOx emissions did not increase in these trials and the amount of change depended on engine type. Application of this fuel borne technology for emissions reductions in mining equipment offers significant benefits.

This paper presents some of the work associated with the reduction of employee exposure to diesel and blasting contaminants at an underground salt mine. The purpose of the paper is to outline the procedures recommended in resolving the problems associated with these contaminants. The first stage consists of a complete mine ventilation survey. The purpose of the survey is to identify any problems in the mine. The survey consists of air quality, air quality and ventilating pressure measurements taken throughout the mine. After completing the survey, the information is analyzed to identify problem areas and the possible causes. All available solutions to reduce the levels of contaminants are then explored and evaluated for feasibility. The PSU Mine Ventilation Simulator is then used to accurately simulate possible changes to the ventilation system. These ventilation projections are a useful tool to illustrate to the company and union personnel the possible benefits of various ventilation changes. This paper will illustrate the phases involved in making important and sometimes expensive ventilation decisions. Through the cooperative efforts of MSHA, company and union personnel, the levels of contaminants have been reduced by approximately 200 percent. As a result of these ventilation improvements, the company can now safely increase production approximately 25 percent.
