Superior raw materials have been basic to the success of the Japanese steel industry, and they are just as essential to the American steel industry in winning its competitive battle against foreign government subsidized steel imports. Therefore, the mine operator and the ore beneficiation engineer must strive to produce the highest quality raw materials possible to meet the precise demands of the modern blast furnace and steel plant.

Iron ore sinter accounts for a large proportion of blast furnace ferrous burden in Chinese steel mills. Depleting high-grade iron ore resources and spreading complexity of iron ores in mineralogy and morphology have made it more difficult to utilise iron ores efficiently and economically. In this paper, the physical properties of iron ore particles were characterised using mechanical sieving, laser sizing and gas adsorption. From those measurements, two physical indices (fractal dimension of the particle size distribution and surface morphological factor) are defined as important variables for optimising the granulation performance of iron ores. The moisture capacity and the contact angle of iron ore particles with water were also measured to determine the strategy of water-feed in the granulation process. It can be concluded from the experimental results that an increase in the fractal dimension of the iron ore particles will lead to a better granulation performance, while an increase in moisture capacity with a range of 12.8 ~ 14.8 per cent would increase the optimum water content where the granule packed bed achieves its best permeability. The Iron Ore Co. of Canada (IOC) has developed a computerized plan analysis method for its open-pit iron mining operations which will eliminate much of the tedious manual drafting of pit design plans performed by engineers and geologists at its two major operational areas near Schefferville, Que., and Labrador City, Nfld. The new technique permits analysis of section or bench plans for a specific ore body, based on drillhole information; preparation of a three-dimensional unit profit matrix for pit design purposes, and storage of extensive ore-block information for other applications. Other advantages include enhanced design accuracy through reduction of human errors normally associated with preparation of large data masses, and by elimination of errors inherent in planimeter-prepared ore block diagrams.

The Canadian government ratified the Kyoto Protocol in December 2002 and, prior to ratification, committed to equitable distribution of the burden of implementation. The Federal government's Large Final Emitters group is working with industry to develop covenants that will consider the unique nature of the company's operations and not unreasonably burden any one sector or company. Ensuring equitable distribution must consider local, national and international issues. From a Canadian iron ore producers perspective, the fact that most of the iron ore production in the world is in countries that have no Kyoto commitment is a critical issue. Another issue unique to this sector is the increased addition of fluxing agents in iron ore pellet production which has shifted some process related greenhouse gas emissions from steel producers to iron ore producers. While the objectives of the Kyoto Protocol are primarily environmental, the economic implications for Canadian industry are not trivial. For decades Canadian companies have been actively improving energy efficiency and reducing greenhouse gas emissions to maintain a global competitive position. Production of iron ore pellets is an energy intensive process and the Iron Ore Company of Canada (IOCC) is the largest Canadian producer. In 2002 IOCC identified energy and Kyoto Protocol implementation as critical risk factors for their organization and appointed a full time Energy Manager. In January 2003, IOCC initiated a comprehensive process for identifying energy cost reduction opportunities and established an Energy Master plan. This process included:

Water consumption reduction in pellet feed operation is of paramount importance. Compared with traditional ball mills, high-pressure grinding rolls (HPGR) play an important role in Blaine surface area (BSA) generation to improve agglomeration properties, although stability is still a challenge. Grindability improvement of existing operation has a direct impact on the performance of the filtering and pelletizing operation. The results of this study, as a pregrinding operation, can be applied not only in new operations but also in existing ones, helping the operator control process variation in a more effective way while ore hardness increases.

Nowadays, the HPGR (high-pressure grinding rolls) is an intermediate step between filtering and balling in the most modern iron ore pelletizing operation. The operation debottlenecks filtering process and reduces pressure over the typical milling process to control particle size to the balling. The present study evaluated aspects of microwave application to the iron ore concentrate fed to HPGR in a bench scale unit. Iron ore concentrate was irradiated varying the microwave exposure time and grinding efficiency was evaluated. The moisture influence in the HPGR efficiency was also assessed. The pellet feed blaine surface area (BSA) improved by 300 cm2/g and % < 325# fraction by 3%. Scanning electron microscope (SEM) images show the formation of micro-cracks onto the particle surface induced by microwave; the effect observed helped improve the milling process performance, in addition to the moisture reduction observed due to the temperature increase.

"The wash ore area on the Mesabi iron range covers a regionof the iron bearing formation extending from Grand Rapids on the west to the Hibbing district, about forty miles eastward. Not all of the developed ore bodies are of wash structure; some are of such grades that they can be shipped direct as merchants able ore. It is safe to say, however, that 65 per cent of the ore is of a possible wash structure and of too high a silica content to be classified as merchantable ore. The increase in the number of washing plants completed each year on the western Mesabi shows that ,the product must be of a structure desirable for furnace operation. High pressure grinding rolls (HPGR) technology is growing to be a common comminution tool in iron ore processing. The technology finds a wide acceptance and presents specific benefits in coarse ore grinding and closed-circuit grinding in preparation of ball mill feed, right down to the other end of the particle size spectrum for iron ore pellet feed preparation.A growing number of minerals processing plants are facing higher operating costs and difficulties due to a scarcity of process water, which in some cases is a result of more stringent environmental constraints. In addition, many new iron ore deposits are located in more arid regions of the world. These challenges have led to operators taking a new look at dry processing of iron ores.The use of dry crushing and classification technology in cement production from blast furnace slag, clinker material or limestone feed stocks indicates that the technology may be applied in minerals processing. In addition, dry processing provides the possibility of generating a final product from finely disseminated and inter-grown ores at sizes near or well below 100 &#181;m, as may be required for beneficiation techniques such as in fine magnetic separation, flotation or magnetic flocculation.Dry grinding by HPGR has a number of specific features, challenges and opportunities, including balancing power input, moisture content requirements and classification efficiency in the process design. HPGR parameters and the latest HPGR design and sizing capabilities indicate considerable potential benefits from this dry processing technology.This paper highlights some of the specific issues that play a role in dry HPGR application, with respect to energy and materials balances. Incorporating an iron ore pelletising plant, a MIDREX&apos;"&apos; Direct Reduction Plant, and a mini mill, the conversion of iron ore fines to high- quality steel slabs in Western Australia is among the lowest cost routes in the world. The cost and availability of iron ore and natural gas, government support, and proximity to the growing Southeast Asian market all contribute to the competitive position of the area. Owing to the lead-time required, this is an ideal time to develop a new project to supply semi-finished steel to Asia for rolling to a finished product. A project contracted now will start up in about three years, when the market should have recovered.

"Depressants play an important role in the selective separation of impurities from iron minerals by direct or inverse flotation. In this paper, sodium co-silicate (SCS) with chemical formula of Na4SiCO6, as a depressant with pH modifier features, has been synthesized and used for phosphorus bearing iron ore in anionic reverse flotation. In this process, phosphorus is floated while the iron oxides are depressed, using fatty acids as collector in an alkaline medium. Batch and pilot flotation tests were carried out to investigate the influence of SCS on the separation selectivity of phosphorus from iron oxides. Also the depression mechanism of SCS on hematite surface was investigated by microflotation tests and FTIR spectroscopy measurements. The flotation results indicated that without using a pH modifier, the pH of pulp could reach up to 10, when SCS was used as depressant. In this condition, a better depression performance was observed compared to sodium silicate (SS). Using the SCS, phosphorus and total iron content in iron concentrate was 0.046% and 66.29%, respectively, compared to SS where these values were 0.06% and 65.75%, respectively. As a result the weight recovery of iron concentrate was increase by around 4%, compare to SS. It was also found that 238 g/t of SCS could be used instead of 3 types of reagents collectively, including 32 g/t of NaOH, 151 g/t of Na2CO3 and 400 g/t of SS gel.INTRODUCTIONThe phosphorous presents in iron ore minerals is mainly in the form apatite mineral. The apatite is separated from iron ore minerals by magnetic and flotation methods (Ma, 2012). The reverse anionic flotation of iron is one of the most common method for removing phosphorus from iron concentrate (Araujo et al., 2005).Usually apatite minerals are readily floated using anionic collectors such as fatty acids (Ma, 2012). In this conditions the iron minerals are depressed and by modifying the pH in alkaline conditions, selective separation of phosphorus from iron concentrate can be achieved. Depressants including; sodium silicate (SS), starch, dextrin, guar gum and humic acids play an important role in the reverse flotation of iron ore (Kar et al., 2013; Ma, 2012; Turrer and Peres, 2010; Araujo et al., 2005). Studies have shown that SS has a better effect on iron recovery and phosphorous reduction, compared with other depressants (Tohry and Dehghani, 2016; Qi et al., 1992, Dho and Iwasaki, 1990). In most flotation processes, modifiers are used to adjust the pH. To achieve alkaline conditions, mainly pH modifiers such as carbon dioxide and sodium carbonate are used."

Locus Mining is working side-by-side with a prestigious iron ore company to evaluate the addition of Locus ESG-friendly green flotation reagents with the primary goal of improving recovery and grade. In this paper, we will focus on the cationic reverse flotation application. The most “established industry” reagents for cationic reverse flotation are amine as the collector, starch as the depressant, and in some cases frothers are also used (among them MIBC, pine oil, others). Here, we evaluate the synergies of different classes of eco-friendly biosurfactants and industry-standard reagents during the cationic reverse flotation method. Exploratory research was done first with an analog sample under different pHs, eight different biosurfactants with starch and no-starch, and a customized DOE was used to perform 145 microflotation tests. The results show Separation Efficiency from 20% (baseline) to 50% (biosurfactant), and Selectivity from 3.27 (baseline) to 5.67 (biosurfactant). Optimized result conditions were then applied to the iron ore samples received from our client to perform flotation tests on a Denver Lab cell. Similar results were obtained by improving Separation Efficiency and Selectivity, which corroborate with the previous work.

"The Sydvaranger magnetite mine closed in 1996 due to low iron ore prices and was reopened in 2009. The flowsheet has remained more or less as in the old plant, based upon two grinding steps followed by magnetic separation. The magnetite is free of harmful elements and should be attractive on the high quality market. This requires a concentrate containing less than 2% SiO2, which previously was achieved by amine flotation. Amine was preferred because it could be used with sea water. The use of amine is now restricted by the Norwegian Climate and Pollution Agency. Therefore, testwork to replace cationic with anionic flotation was done. Activation of quartz with Ca or Mg ions prior to anionic flotation was shown by research from 1960 to 1980 to be effective under laboratory conditions. The old research results have been followed up in order to make a commercial process for Sydvaranger. Calcium activation works excellently with all Sydvaranger ores, including the ones containing amphibole minerals, but Ca activation requires the high and not environmentally friendly pH of 12.4. Magnesium activation at pH 10.5 is a little more challenging, because the maximum concentration of MgOH+ is about 100 times lower than that of CaOH+. Fortunately, the major impurity in the main Bjornevatn orebody is quartz, which responds well to Mg activation. The process does not appear to depend much upon water quality, as the silicates may already be activated during grinding and magnetic separation in recycled water. The new process is environmentally friendly, as only well-known household reagents are used; oleic acid or tall oil, dextrin, sodium hydroxide and magnesium chloride at pH 10.5.IntroductionThe processing plant of Sydvaranger Gruve AS (SVG) is located in the port town of Kirkenes in the northernmost part of Norway, 10 km by rail from the high-grade deposit of Bjornevatn. This plant has been able to beneficiate magnetite ore to up to 99.5% purity, as described by Sandvik and Malvik (2001). Using the magnetic properties of the ore and making the most out of its enviable liberation characteristics, the original plant consisted of ball mills and 600-mm magnetic separators. The plant was shut down due to market conditions in 1996 but reopened in 2009."

This old research has now been followed up from a practical/empirical point of view. The basic work was mainly done on quartz and iron minerals only. In this case, an actual feed containing a number of minerals common in iron ores is used, in order to demonstrate that a commercial process is possible. Calcium activation is shown to work excellently but requires too high pH to be environmentally and economically attractive. Magnesium activation is a more difficult process, because the maximum concentration of MgOH+, which was shown to be the activator, is about 100 times lower than the alternative CaOH+. Flotation success depends partly upon the ore, some amphibole minerals are more difficult to float than pure quartz. Ordinary batch flotation test work is time consuming. A South African microflotation test cell has shown promise, because work can be focused upon flotation of the more critical coarser fractions of the Sydvaranger ore. "Iron ore for alternate iron processes concerns alternate iron products designed for use in EAF (electric arc furnace) steelmaking processes. These alternate iron products include both DRI (direct reduced iron), HBI (hot briquetted iron) and merchant pig iron. Merchant pig iron can be produced in conventional blast furnaces, mini blast furnaces (including charcoal BF's) or novel processes such as RHF/SAF (rotary hearth furnace/submerged arc furnace) such as Iron Dynamics or RHF such as Mesabi Nugget. These novel processes are coal based and can use iron ore concentrates or recycled steel plant oxides. The blast furnace processes can use conventional feed materials: pellets, sinter, lump ore and coke. However, DRI and HBI processes are predominantly pellet based but require DR grade pellets that are low enough in acidic gangue (SiO2 and Al2O3) to avoid additional expense in the EAF process This paper will focus on the quality and availability of DR grade pellets for NAFTA DRI/HBI plants but also concentrates for fines based processes and feed materials for merchant pig iron production. INTRODUCTION This paper will outline alternative (to the blast furnace) competitive ironmaking processes and process routes. Within each section the types of iron ore to be utilized will be discussed. Before discussing some of the details of these processes, it may be appropriate to review some definitions and commonly used terms within this industry. DefinitionsDirect Reduction: Reduce iron oxide to metallic iron without melting. Unreduced ore compounds remain as undesirable oxides • Direct Reduced Iron: Iron oxide feedstock exits in same form as entered (pellets in, pellets out; lumps in, lumps out) • Hot Briquetted Iron: DRI that has been hot (1200°F, 650°C) briquetted to a high density pillow shaped briquette • Hot Metal: Molten iron in liquid form, above 2500°F, 1370°C • Pig Iron: Solid product of the iron blast furnace • Residuals: Undesirable elements such as copper, nickel, chromium, tin, sulfur, molybdenum and phosphorus • Gangue: Rock minerals in the iron ore such as silica (SiO2), alumina (A2O3), calcia (CaO), magnesia (MgO). These remain in the oxide form in DR processes. • Reduction: Fe2O3 + 3 CO = 2 Fe + 3CO2 2 Fe2O3 + 3 H2 = 2 Fe + 3H2O (Fe2O3 > Fe3O4 > FeO > Fe)"

About 90 per cent of the pre-mining BIF-hosted iron ore resource of the Hamersley Province of Western Australia is of the Phanerozoic supergene martite-goethite type. The remaining ten per cent formed as supergene deposits at ~2000 ¦ 200 Ma, and were later modified by burial to form the Proterozoic martite-microplaty hematite ores. The supergene-metamorphic segment of this general unified model has been challenged by three recently published hypogene-based genetic models for the hematite ores, all requiring meteoric oxidation to produce the ore. The most recent and detailed, by Taylor et al (2001), is based on data from the small Southern Batter and North deposits of the Mount Tom Price mine. The authors proposed that during Stage 1 æoverpressured bicarbonate-saturated basin brines from the dolomite aquifer of the Wittenoom FormationÆ at 150 - 250¦C, dissolved free silica from BIF to produce a stratigraphically thinned, magnetite-carbonate-silicate-apatite rock. In Stage 2, meteoric oxidation of siderite to secondary microplaty hematite + ankerite, and magnetite to martite, at unspecified elevated temperatures and pressures, was followed by carbonate leaching (Stage 3). Finally, during Stage 4, weathering with removal of apatite, produced the typical low-phosphorus, porous martite-microplaty hematite ores of the Tom Price-Whaleback type. However, evidence of both microplaty hematite and martite reduced to magnetite, and of infill silica, apatite, and ferroan chlorite, with late-stage pyrite, in the pore space of martite-microplaty hematite ore, shows that the hydrothermal activity at Mount Tom Price is a post-ore event. Neither pyrite nor ferroan chlorite could resist the oxidation required to form hematite ore. Recrystallisation of microplaty hematite in these infilled zones to a typically coarser form than present in most of the normal ores, is a further supporting factor. A more credible, post-ore alternative to the hypogene genetic model is suggested here. Re-exposure to leaching by ground water of the metamorphosed ore deposits in the Phanerozoic resulted in the partial removal of remnant goethite. Localised modifications in the porous BIF/ore contact zones were driven by exothermic oxygen/pyrite/carbon reactions in the footwall Mt McRae Shale. Cool descending oxygenated meteoric water in the permeable ore horizons, acted as one limb of a thermal convective cell. In the other limb, heated reducing solutions rose through the permeable contact zones, to produce the observed localised modifications of BIF and ore. Expelled silica from the carbonatised BIF invaded adjacent porous ore to form erratic silicified ore zones, and to produce the local quartz vein systems found in the associated overlying BIF.

A geometallurgical testing program was developed to anticipate ore behavior in the beneficiation plant and support production planning. Over 100 drill core samples from a major iron ore deposit were tested using bench-scale gravity and magnetic separation methods to assess variability in process responses. Results showed significant differences in key attributes such as iron grade, gangue content, slimes generation, and specific gravity, directly impacting concentrate grade, recoveries, and tailings quality. Correlation analysis and regression models were used to link feed properties to process outcomes, and a mass recovery estimation equation (Wrec) was developed for predictive use. The study proposes the integration of geometallurgical parameters—such as Fe, SiO2, Al2O3, LOI, ore type, size fractions, and slimes content—into the block model to support blending decisions and minimize operational risks. This work establishes a solid foundation for long-term mine-to-plant integration, with future phases aiming to expand testing and build a calibrated geometallurgical model.

Grade control systems within Rio Tinto Iron Ore have proven to be robust, when mining full benches. The Hope Downs 1 operation hosting two Marra Mamba Iron Formation deposits (North and South Deposits) presents a new challenge, where increased mining selectivity due to moderately plunging N-verging folds has made flitch mining necessary in the South Deposit. Poor flitch blasthole sample duplicate results in South Deposit over a 12 month period, compared to North Deposit, have highlighted concerns with grade predictions. In contrast a new grade control methodology (grade splitting) was proposed to alleviate blasthole sampling bias, utilising geological mapping and mineralogical logging, currently practised throughout Rio Tinto Iron Ore Pilbara operations, to estimate theoretical grades for each flitch from a single blast cone assay. To assess this method, reverse circulation holes (RC) were twinned to blastholes establishing an ‘actual’ grade. These blastholes were assayed using current flitch sampling techniques where: flitch positions were estimated, flitch positions were marked with paint, and a full cone sample was taken for ‘grade splitting’. Using these data sets multiple grade predictions were produced, then analysed using Half Absolute Relative Difference (HARD) statistical analysis. In addition to testing these grade control methodologies two other findings were ascertained: an inherent bias in blasthole assays exists particularly in the top flitch, where an average absolute difference of 0.6 per cent in SiO2 and 0.42 per cent Al2O3 was measured; and assays derived where kaolin rich soft shales are intersected were less representative. This is likely to be due to these materials not being properly represented in blast cones. Grade splitting accurately estimated block chemistry, except for a slight under-prediction in Al2O3 and P compared to current grade control methodologies. This method is a viable alternative where grade distribution is stratigraphically controlled.

Iron Ore Holdings Ltd (IOH) is an emerging junior iron ore company that is actively developing projects in the Central and Western Pilbara region of Western Australia. IOH commissioned URS Australia Pty Ltd (URS) in mid-2008 to prepare environmental assessment documents for the Phil’s Creek Project, which was rapidly moving into the development phase. This project comprised a small open cut iron ore mine that was expected to deliver approximately seven million tonnes over a five year mine life.IOH faced several challenges in the environmental assessment process for the Phil’s Creek Project. Although the Phil’s Creek Project attained approval but has now been placed on hold, it is a useful case study to discuss these challenges and how IOH addressed them. Several important lessons were learned through this process that can assist other proponents in addressing environmental challenges in a constructive and proactive manner.One major challenge faced by IOH related to the endangered northern quoll (Dasyurus hallucatus). Another challenge was the unusually high species richness of troglofauna recorded within the project area, with several species initially known only from within the proposed pit footprint.Meeting and overcoming these challenges has provided IOH with an increased understanding of the level of input required for consultation with government departments regarding environmental assessments, and this should stand the company in good stead for developing future tenements. Challenges in regards to the environmental assessment process may be faced during future developments, but IOH’s experiences to date and the lessons learned from the Phil’s Creek Project, will help pave the way for successfully overcoming them.

Canada's production will significantly increase in the next decade. However, although the outlook is bright, iron ore producers cannot be complacent. Instead, we must weigh the factors that have brought about the development of the Canadian iron ore industry and examine the probable changes for the next decade that will affect its growth.Looking ahead in the 1970s, competition will be severe. Pressure on prices will continue as new sources of supply bid for long-term contracts and as steel producers continue to develop mines around the world. Rising costs will make these pressures more severe. We must balance the growth of the world's steel makers with the emergence of new supplies of iron ore. The iron ore industry is now part of a new era in which demand and supply are intermeshed, and the developments around the world are acting on the Canadian iron ore industry's future."

"IRON ORE was first smelted in Canada about the year 1736 at Les Forges, Quebec -a most appropriate name for such a historic locale. During these early years of the 18th, 19th, and first quarter of this century, about six million tons of ore were mined and employed in the manufacture of items ranging all the way from kettles, stoves, and cannon for the early settlers to weapons of war for the allied armies of World War I.But this symposium on iron ore is not concerned with this early period. Instead, it is concerned with the iron ore industry of today -an industry which will soon be-come one of the two most valuable mineral industries in Canada.The subject in its broad geographic and economic aspects will be introduced by Mr. Buck; Dr. Harrison will describe the geology and origin of the principal iron ore deposits; Dr. Downes will go into beneficiation as it applies to iron ores; and Mr. Gertsman will discuss primary processing. The symposium will not deal with the steel end of the industry, because that phase itself could well form the subject of a symposium."
