AMAX's Sleeper Mine uses conventional cyanidation milling and heap leaching techniques to produce gold. Since milling operations commenced in March 1986, average ore processing rates have improved from the design rate of 455 tonnes per day to more than 720 tonnes per day. Heap leaching was added to the process facilities in September 1986 at a design rate of 1,500 tonnes per day, and current heap leaching rates exceed 2,680 tonnes per day. Presented are descriptions of the Sleeper processing facilities with emphasis on the crushing and grinding circuits, a review of the selection of crushing and grinding equipment, and a summary of operating performance during the first 16 months of operations.

Bond International Gold's Colosseum gold mine was discovered in 1865. No recorded production occurred, however, until the 1930s, with production of about 19 kg (615 oz) of gold. The mine was closed in 1942 as a nonessential industry during World War II. The property was acquired by Dallhold Resources in mid-1986. Construction of a 1.1-million Mt (1.2-million st), carbon-in-pulp (CIP), cyanide mill began in November 1986 and was completed in September 1987. Minable reserves are estimated to be 9.5 Mt (10.5 million st), with an average grade of 2.1 g/t (0.061 oz per st). This article describes the general process flow and plant equipment. And it looks at the maintenance and operational problems encountered in the first six months of operation. Process description Ore is direct hauled from the open-pit mine 1.5 km (1 mile) to the crushing facility. There it is crushed to -152 mm (-6 in.) with a single- stage, 1.5-m x 1.2-m (60-in. x 48-in.), 186.5-kW (250-hp), Fuller-Traylor jaw crusher. The ore is then stockpiled in a 31.7-kt (35,000-st) reclaim ore pile. Lime is added to the crushed product as it is conveyed to a single 6.4-m x 4-m (21-ft x 13-ft), Hardinge semiautogenous grinding (SAG) mill, followed by a single 4.3-m x 7.3-m (14-ft x 24-ft) Hardinge overflow ball mill. After grinding, the slurry is thickened and then preaereated for three hours. Following preaereation, the pulp is leached with NaCN at a pH of 11, also for three hours. The slurry then goes through a seven-stage CIP circuit for 21 hours. Then the tailings slurry is preaereated for three hours before cyanide destruction using the Inco process. Loaded carbon is eluted using an Anglo American strip, followed by electrowinning on stainless steel wire. The stainless steel wire is transferred to refinery cells where the gold and silver is plated on stainless steel plates. Following electrore-fining, the gold-silver foil is removed, melted, and poured into dore bars for shipment. The crushing, milling, refining, and maintenance processes require 37 people. Crushing The crushing area required changes and modifications following start-up. Several areas are of specific note. Structural failures Rubber support cushion blocks located under the coarse ore bin failed. These were replaced with heavier, more durable blocks and have since appeared to be satisfactory. A severe structural vibration was encountered in the entire crushing facility. A mechanical engineer, brought in by the contractor, determined the structure needed more support and cross-bracing.

It is felt that prior to the presentation of the technical portion of this paper, some general information would be of interest. The Sar Cheshmeh Copper Mining Company was founded by the Iranian Government to oversee the design and construction of Iran's first copper smelter complex, which will be another step in the industrialization of Iran. Since this is the first such plant in Iran, Sar Cheshmeh wisely chose to enlist the technical assistance needed in regard to the facilities requiring engineering and operating know-how from outside of Iran. To obtain the foregoing, SCCM signed a contract with Anaconda-Iran, Inc., which was formed by The Anaconda Company for this project. The general scope of this contract covers the overseeing of engineering and design by Parsons-Jurden as well as physical plant construction. In addition to this, the same services were given to water supply and tailings disposal systems which were not included as part of the Parsons-Jurden contract. Anaconda-Iran is also assisting SCCM in setting up a training program for Iranian personnel for plant operations, administration, etc., which .will go on for some time after the plant startup, under the guidance of Anaconda-Iran expatriates. SCCM?s other responsibilities, in respect to the development of this industrial effort, are the building of a townsite for approximately 2200 families, the expected manning requirements, having all the facilities necessary to provide a pleasant life in a remote area. It has been estimated that the manpower for operations will be 2050.

This paper outlines fit-for-purpose design principles for optimizing process flow, eliminating standby equipment and reducing buffer residence time whilst improving maintainability and operability.

In recent years much attention has been given to comminution theory and the design of crushing and grinding installations in large plants. The day of the small plant is not over, however, and we will attempt to analyze some cost aspects of conventional plant design, particular to their smallness. Small plants generally have the same design requirements as large plants, however, certain additional restraints are imposed which generally reduce efficiency and availability. The engineer must take particular note of these restraints in order to properly design crushing and grinding installations for these plants. Whatever equipment is selected for small plant crushing and grinding circuits, it is more costly on a per-ton capacity basis than for a large plant. Circuit Design Small crushing and grinding circuits of recent design usually are of one-line concept utilizing simplified flowsheets. This is the logical outcome of a cost evaluation excluding special considerations and is the basis of the circuit design discussion and cost evaluation which follows. Objections to the one-line concept have been voiced with arguments claiming little flexibility, low availability, higher disaster risk, etc., however, experience has proven these arguments not to be convincing. Equipment of sufficient capacity is available on the market for all normal applications up to the 4000 mtpd plant size here considered and the engineer has complete freedom of choice. Where separate treatment of ores is required, the single-line plant concept requires adequate ore storage be provided with facilities for clean-out between campaigns on one or the other ores. It is very difficult to justify parallel crushing and grinding sections for small plants as material handling is more difficult with small flows involved, and equipment costs become significantly higher. Cost Evaluation Criteria In order to evaluate the small plant comminution circuit on a cost-effectiveness basis, a test model is here established for a comparison basis. Although it is recognized that the parameters chosen will fit only certain metal mining applications, the cost trends should provide useful information for other applications. The test model used is a one-line comminution circuit which considers maximum space utilization in an all-enclosed plant. Crushing and grinding practice in Sweden follows closely the international pattern. Certain special circumstances, however, have had an influence on its development. Most mines are worked underground. These mines are either quite small or very large. Sulfide ores are commonly treated by custom milling and, apart from the cement industry, the rock species treated are hard and abrasive. Another important factor is the increasingly strict requirements placed on the mechanical condition of different products, especially lump ores and coarse iron-ore concentrates. Increasing requirements are being placed on the concentrate grade to suit the new steel processes. As a result, iron ore beneficiation has expanded considerably for the production of fine pelletizing concentrates. This applies especially to magnetite ores in the intermediate phosphorus range 0.1-1% P. In 1969, about 5.5 million tons of pellets will be manufactured. It should be pointed out, however, that fairly large quantities of coarse products are still being made at mills where the right conditions are available. Crushing and grinding is also of great importance in the production of rich concentrates at high recovery from sulfide ores. In fact, a large part of the development work on the concentration of sulfide ores has been devoted to the crushing and grinding processes. Boliden has played an important role in this connection.

Crushing and grinding practice in Sweden follows largely the international pattern. Certain special circumstances, however, have had an influence on the development. Apart from the cement industry, the rock species treated are hard and abrasive. Another important factor is the increasingly strict requirements placed on the mechanical condition of different products, especially lump ores and coarse iron ore concentrates. A significant feature in the design and development of Swedish crushing and grinding practice has also been close cooperation between machinery manufacturers and the users. An account of these conditions and an outline of the crushing and grinding techniques employed in Sweden are presented in this paper with emphasis on the mining industry. For background purposes it may be mentioned that crude ore production in Sweden last year included 45 mill. tonsx) of iron ore, of which some 20 mill. tons from Kiruna alone, and 4 mill. tons of sulphide ore from 22 other mines, fig. 1. In addition 8 mill. tons of limestone were quarried for cement production and several million tons of stone and sand for roads, aerated concrete, etc.

THE Tennessee Copper Company's operations are in the Ducktown Basin, in the extreme southeast corner of Tennessee. The ore is of the heavy sulphide type, the predominating sulphides being pyrite, pyr-rhotite, chalcopyrite and sphalerite. The gangue is a micaceous schist, with varying amounts of free quartz. The mining operation develops two classes of ore, each of which is concentrated by the flotation process in separate mills. Table 1 shows a typical analysis of the ore treated in each mill. This was gradually increased to 600 tons by 1926, to 900 tons in 1928, and to 1350 tons in 1938. Fig. 1 shows the crushing and grinding flowsheet in 1928, when the capacity was 900 tons; Fig. 2, the crushing and grinding flowsheet that was developed by 1938, for the treatment of 1350 tons per day. A comparison of these flowsheets reveals that this increase in tonnage, with a subsequent improved operation, was accom-plished with identically the same major equipment. Improving a concentrator's capacity, metallurgical results, and costs as time goes by is a commonplace practice, and is accomplished in various ways, depending upon the local conditions. The reason for presenting the data of how this was accomplished in the mills of the Tennessee Copper Co. is that a fast-running rod mill plays such an interesting role

"IntroductionThe copper-molybdenum property of Brenda Mines Ltd. is located 18 miles north west of Peachland in the Okanagan Valley of the Southern Central interior of British Columbia. The actual site is 50 miles north of the international boundary and 150 air miles east of Vancouver at an elevation of 5000 feet above sea level. The earliest written mention of the prospect is found in the Geological Survey of Canada, Memoir No. 243, issued in 1947 by Dr. H.M.A. Rice. In 1954 the area was staked by a prospector, Bob Bechtel, who interested Bern Brynelsen of Noranda Exploration in examining the claims. A joint Noranda - Kennecott program resulted but since the grades were so low the property was not taken up until in 1964 a re-examination by Chapman, Wood and Griswold produced recommendations leading to the construction of the Brenda Mine as it is today.The rounded, timber covered mountains of the area are composed of the tuffs, argillites and limestones of the Upper Triassic Nicola Group, which is intruded by a Jurassic quartz diorite, called the Brenda stock0 The actual orebody occurs in a strongly fractured zone within the Brenda stock, approximately 1500 feet from the contact with the Nicola group0 The ore minerals, .chalcopyrite and molybdenite, associated with pyrite and magnetite of lesser importance, occur as fillings within the fractures 0 The grade of the ore decreases outwards from a central higher grade core and in January 1971 total reserves were estimated at 165 million tons assaying 0,182% Copper and 0,049% Mo."

Epitomized, there have been no innovations recently in crushing, but in grinding the trend has been towards larger units under more automatic control with an increased use of autogenous grinding. Crushing Portability of primary crushers to "follow the face" reduces material handling costs. The top size of crusher feed still establishes the size of the crusher; the feed opening should be 1 1/2 times the size of the largest feed. The maximum size of crusher product is 1 ½ times the open scale setting of a jaw or gyratory crusher. Practice dictates use of scalping screens ahead of any type of crusher when the feed contains 25% or more of product size. If required capacity is under 600-700 tph economics favor a double toggle crusher or an impactor. For larger capacities the gyratory crusher is favored.

R. S. Shoemaker: Our first question is, is there a need for a grizzly before a primary crusher? What is its effect on crusher capacity and crusher maintenance? Is it worth the extra capital cost in a crusher installation? Vincent: ASARCO has a grizzly at Mission. Utah Copper uses grizzlies ahead of their gyratories. There is some quite abrasive ore at Mission, an argillite type of rock, which has a work index of 16.5 to 20, which is getting up toward the taconite classification. We get a life of 12- 16 million tons per set of concaves or per mantle with the grizzly ahead of the crusher. At Duval Corp., some 6 miles to the south of Mission, their crusher installation on a good, hard rock does not have a grizzly, and the last information I had is they get a life of about 2 ½ -3 million tons on their mantle and concave. At Silver Bell, our other copper unit in Arizona, they do not have a grizzly ahead of the gyratory and there they get a life of about 5-6 million tons. At Utah Copper, which we all know is a fairly soft ore, relatively speaking, they get a life of 24-27 million tons with grizzlies ahead of the crushers. I think a grizzly has a very definite effect on the life of the mantle and the concaves. As far as a jaw crusher is concerned, I think that usually it is desirable to have a grizzly if it is properly designed, which means it is self- cleaning. Otherwise I would not like to see one in the circuit.

Shoemaker: We've all heard a lot about epoxy liner backings. This brings up the question-do zinc furnaces still have a place in a new plant? Meaders: I would, you must understand, be prejudiced in this question because we introduced epoxy backing into the industry. Naturally, we wouldn't have done so if we didn't think it should be done. With that background maybe I could give a little more information on this particular subject than some of the others, because we now have been in this business for some three or four years.

THE deductions drawn in crushing and grinding operations have heretofore been based on a separation of the products into various sizes. A crushed product may be sized by sieving, by elutriation, and by aid of the microscope. To estimate the surface of each size the relation of the surface to the estimated average diameter must be assumed. Such a relation, owing to the irregularity of the particles, may involve two assumptions: First, a factor to convert average diameter to surface for one particular size; and second, a variation in the factor as the diameter of the particle changes. Obviously a surface measurement in which such assumptions and estimates are involved is questionable. In the first paper of this series1 a method has been given by which an accurate measure of surface of quartz can be obtained from its dissolution rate. By the use of this method, surface measurements have been made on a series of sieve sizes of crushed quartz, the results of which are given and discussed in this paper.

A SURVEY of the status of ore dressing in 19231 placed particular stress on the need of research in the crushing and grinding of ore, especially on the need for a method of measuring the surface of the products obtained in crushing and grinding, and for fundamental data on the law of crushing, in order that intelligent conclusions may be drawn from actual crushing or grinding experiments. There has been no satisfactory means of determining the surface of crushed products. The results have been judged entirely by the amount of the various sizes produced, based on sieve sizing for particles above 74 microns in size and on microscopic measurement or elutriation for particles below 74 microns, a method which could give only a general idea of what had been accomplished. The fact that the long controversy between the followers of Kick and of Rittinger has resulted in no accepted conclusion is evidence of the need for fundamental data on the crushing law.

THE method of measurement of surface on quartz particles was given in a previous paper.1 With such a method the relation of surface produced in crushing quartz can be compared to the work in crushing without recourse to sieve sizing or microscopic measurement. In crushing, the work input must be known with a fair degree of accuracy. With crushers, rolls, ball mills, and similar apparatus the measurement of the work in crushing is subject to possible errors, due to friction in .the transmission as well as in the machine itself. Moreover, relatively large quantities of material must be crushed to get an average figure. In the selection of a method of crushing, simplicity in design and operation was desired and this was most readily obtained by the use of a free-falling body. A description of the apparatus embodying this principle is given herewith. THE CRUSHING DEVICE The apparatus used is shown in Fig. 1 and in cross-section in Fig. 2. The material to be crushed is placed in the crushing chamber C in the steel mortar M. The mortar is 3 in. dia. by 3 in. high. Two mortars are used, one having a crushing chamber 1-in. dia. by 1/2 in. deep, with a capacity of 4 g. of quartz, the other having a crushing chamber 1 ½ in. dia. by 3/4 in. deep, with a capacity of 12 g. of quartz. The position of the mortar is adjusted by means of three centering screws A. The steel plunger P, which fits neatly into the chamber, is placed on top of the material to be crushed. Plungers of different lengths were tried and as they were found to give practically identical results the length adopted was equal to the depth of the chamber.

Ore broken at the mine or quarry face generally is loaded by power shovels into large trucks or rail cars and hauled to a primary crushing plant where it is reduced to a more workable size for ease in handling. The primary crushing plant is customarily located as close as possible to the center of gravity of the ore body and the projected limits of the mine pit to minimize the cost of hauling and to increase safety from flying rock as a result of blasting operations. A belt conveyor is used to transport the crushed product to a nearby ore treatment plant or, should this plant be located some distance away, the ore is loaded directly into cars and hauled by rail. Between trips the crusher product is accumulated in bins or stock piles. In all open pit mining and quarrying operations, the power shovel, the transportation equipment, and the primary crushing plant should work as a team, complementing each other. When establishing the design and selecting the equipment for these closely integrated operations, capital and operating costs for each unit operation must be weighed to achieve an optimum balance. Rising labor costs have given impetus to the universal trend toward greater efficiency, higher speed and larger equipment, and higher degrees of automatic control. The result is that power shovels have increased in size, haulage trucks are larger and faster, and only coarse crushers with feed openings adequate to receive run-of-mine lumps of ore with a minimum of secondary blasting are selected for new installations. These coarse crushers also have large through-put capacities, even when adjusted to produce a 6- to 10-in. size of product, thus making it possible to use a single stage of coarse crushing at the average mine. The use of a single crusher results in a compact crushing plant layout consisting of a dumping pocket for receiving loads of run-of-mine ore, a coarse crusher followed by a surge chamber for the crushed product, and a feeder to withdraw the ore at a uniform rate to deposit it on a belt conveyor. "IntroductionHaving mined an economic mineral bearing rock which is of insufficient grade to warrant direct smelting, upgrading or beneficiation is required to make it an economically viable ore. The first step in effecting the concentration process is comminution or sequential breaking of the rock to allow liberation and subsequent recovery of the desired mineral particles. Desirably the ore could be broken down to the point where the valuable mineral is completely liberated to maximize the chance of recovering as much of it and in as pure a form as possible. The number of energy intensive stages of breakage required to attain this goal depends on many physical characteristics of the ore such as hardness, friability, toughness, grain size, existing fracture planes and particle shapes.Commonly the distinct stages are primary, secondary and often tertiary crushing and finally grinding. To increase the efficiency of each stage of size reduction, pre-treatment sizing is common.Crusher feed is commonly scalped of large pieces or screened for reduction crushers and classified for secondary grindingcircuits.Although crushing and screening is employed for many different products, this chapter reviews current practice in larger tonnage metalliferous ore treatment plants.Current practice is to use large gyratory or jaw crushers for primary crushing and some sort of gyrating or cone crushers for additional stages of reduction. For autogenous or semiautogenous grinding circuits only the primary crushing stage is necessary, the balance of the work being performed in the grinding stage. For conventional grinding circuits using ball mills or combinations of rod and ball mills, secondary, tertiary and even quaternary crushing stages are normally required.Older type crushers such as stamp mills, double rolls, sledging mills and hammermills are no longer common but are used for small tonnage special processes.Important to efficient crushing are a variety of sizing devices such as grizzlies and vibrating screens. Products at different stages must be stored to give surge capacity and allow controlled feeding rates through mechanical and gravity feeders. These storage piles, bins and feeders as well as crushers and screens are commonly integrated into a total facility by means of conveyor systems. Most often these are endless rubber belts driven by simple or multiple drive mechanisms usually consisting of electric motors and speed reducers."

The concentrator at Bougainville Copper Limited has an annual throughput of 48.2 million tonnes/year producing approximately 175,000 tonnes copper, 16.1 tonnes gold, and 50 tonnes silver. Conventional three stage crushing and screening are used to reduce run of mine ore to an average product d80 size of 6.7mm. The primary objective of the crush- ing plant is to provide a continuous supply of ore to the 12 primary grind- ing mills via an intermediate 300,000 tonnes capacity stockpile. Since ball mill performance improves with decreasing mill feed size, the crushing plant continually strives to produce the finest possible product for mill- ing. This has been achieved by increasing plant availability and total installed power, and improving crusher manganese liner life, screen cloth life, and plant operating practices. A recent innovation was the installa- tion of a 35 million tonnes/year preconcentration screening plant in Janu- ary 1987 to recover high grade fines from low grade run of mine ore types in which the mineralisation occurs preferentially along fracture planes in the parent rock.

Mine ore, reduced to minus 71/2 in. by primary crushers, is stockpiled. Size reduction of the reclaimed material by secondary and tertiary crushers is achieved in a closed circuit crushing and screening plant. Screen products of minus 30 mm plus 6 mm lump, and minus 6 mm fines are stockpiled by conveyor and stacker systems prior to rail despatch 10 port facilities at Dampier. Crusher settings, determined from experience, are closely maintained to obtain the desired lump/fines ratio. Chemical and sizing analyses from automatically taken samples are used to maintain product specifications. The beneficiation plant upgrades the fines product when this is necessary. The recorded wear life of individual plant components is the basis of a planned maintenance programme.

IN a chloridizing roasting and cyanidation plant treating a manganese-silver ore, certain experiments pointed out the way to an improvement in roasting conditions by a change in the degree of crushing. The following short article is simply a description of the various changes that were necessary throughout the plant and of the results obtained. There is nothing unusual in these changes but they are of some interest in that they constitute a good many of the alterations usually resorted to in increasing production. In the beginning, the changes were brought about by an experiment that was not successful, but which clearly pointed to means of improving the operation, and is an example of the fact that often experimental work may result in failure and still be of value in arriving at correct fundamentals. This experiment also shows how far a metallurgist can get out of line in his deductions, particularly in a field with which he is not thoroughly familiar. The ore at the plant of Compania Minera Kildun y Anexas is crushed through a 13-in. gyratory, a 3-ft. standard Symons cone crusher and a set of 16 by 42in. rolls, the latter in closed circuit with two Tyler 400-mesh screens. The crushed ore is then conveyed to two fine-ore bins. These provide storage and feed for two 6 by 90-ft. kiln roasters, which discharge directly to coolers. The coolers in turn discharge to a 6 by 12-ft. ball mill, where the ore is ground for cyanidation. Laboratory and pilot-plant tests previous to the mill construction had indicated that minus ¼ -in. crushing was satisfactory for roasting, although results did not vary greatly with some coarser or considerably finer crushing. The plant was designed for a capacity of 300 tons per day on this basis. After a few months operation, the initial operating problems were overcome and the anticipated milling rate was reached but the results being obtained were not really good. The plant seemingly did not have much excess capacity in any department but the roasting operation was the most critically limiting factor both as to tonnage and the results obtained. If this could be improved there seemed some possibility of improving the total tonnage rate to some extent. Segregation of the calcine into various screen sizes showed that the coarser sizes ,were not giving the expected recoveries. In all of the laboratory and pilot-plant testing, any limiting conditions as to the percentage of salt used, temperatures, feed rates, etc., had affected the fine material more than it had the coarse, and even in making laboratory tests at this time the mill conditions could not be exactly duplicated. Further laboratory testing indicated that a segregation of the crushed ore into a coarse and fine product for roasting might result in some improvement in roast-
