CYCLING WITH CEMENT "THE WHEEL IS COME FULL CIRCLE" Shakespeare's King Lear Act V, Scene 3, Line 176 The time clock of the cement industry has been turned back to the early 1950s. After the trials and tribulations of the decade of the Sixties, the hands now stand where they did just over twenty years ago. Cement shipments have steadily increased, with a record 419 million barrel level (78.8 million tons) being reached last year. Plants are operating at average utilization rates in excess of 85 percent of rated capacity. The spread between supply and demand has narrowed to where a definite shortage of cement now exists within the industry. The notable and unfortunate difference between the two periods however is that, back then, cement's returns were a respectable 14 to 18 percent, whereas today they stand at less than half those levels. Insufficient return forms the present foundation of the U.S. cement industry. This lack is destined to have a cumulative effect. Just as the industry's balance between supply and demand is returning to favorable proportions, promising a period that has historically and now should generate those profit levels required to modernize and provide for capacity addition, cement instead finds itself frozen by federal price controls into the semi-depressed condition that has existed for over a decade and from which it was just starting to emerge. Capital is not attracted to continued low returns, and increasingly restrictive pollution control measures are necessitating great non-productive expenditures be made as definite costs to stay in business. Even a clouded crystal ball would reveal that additional cement plant closings can be expected.

FOR rapidly marking in geological and topographical features on parish plans, the author has used the Veeder cyclometer with very satisfactory results. A simple Veeder cyclometer, usually retailed at cycle depots at 4s., is fixed to the axle of the front wheel of an ordinary bicycle. The cyclometer is desigued to read in miles and tenths of miles, which are recorded through gearing actuated by a striker on a spoke of the bicycle wheel engaging one of the vanes of the cyclometer once every revolution.By using 80 strikers the reading would be in chains and tenths of chains; therefore the use of 8 strikers gives the reading in chains, utilizing all the figures. The cyclometer is designed to be placed on the right-hand side of the bicycle, and takes up a minimum of space, being only about the size of the top joint of the thumb. With some makes of cycles there is insufficient clearance, so the cyclometer must then be placed on the left side, and the 8 strikers made to engage the top vanes, as shown in the sketch (Fig. 1).Very accurate readings can be obtained by this instrument. During the past twenty years, and especially in the last decade, hydraulic cyclones have found increasing application in metallurgical processing as classifiers and, under special circumstances, as thickeners. To a more limited extent cyclones have been used to extend heavy, or dense, medium separation into the finer size ranges, and several attempts have been made to separate dispersions of immiscible liquids with a view to use in the field of liquid- liquid extraction. Before considering several aspects of conventional application, less conventional applications and some potential uses of modified cyclones, the mechanism of separation within a cyclone and the effect of the, major variables will he summarized.

"Hydrocyclone modelling and selection procedure is illustrated. Computerized procedure for hydrocyclone cut size determination for grinding and non-grinding applications is described.A standard procedure for evaluating operating hydrocyclones is described in detail. Many case studies are illustrated comparing actual plant performance with the computer simulation output in terms of overflow product size distributions.INTRODUCTION Cyclones are widely used for applications such as: close circuit grinding, backfill, tailings and dewatering. Normally, cyclones are used for very fine separations where screens are not suitable or too expensive. Figure 1 shows the separation size range of various classifying devices. Cyclones are popular because of their low capital and operating cost. Cyclone selection procedure for different applications depends on the amount of information available on the cyclone feed slurry characteristics. Closed circuit grinding applications will be discussed in detail in this paper. The Cut Size:The size of the material in the feed which reports 50% to each product stream (i.e. underflow and overflow), after correcting for the feed solids by-passing with the underflow liquid, is termed the cut size or ""d50c"". This is often used as the criterion and the basis for cyclone design.When the corrected recovery to underflow of each mesh size in the feed is plotted against the geometric mean size in microns on a log scale, the micron size corresponding to 50% recovery is the d50c size."

"Since the publication of empirical cyclone models by Lynch and Rao in 1975 and by Plitt in 1976, the technical literature on this subject has consisted primarily of reports of applications, with only a few articles discussing basic modifications or enhancements in model form. In fact, most of the modelling eff ort in this period has been concerned with theoretical models based on the hydrodynamics of multiphase flow. (Preliminary resutls have been encouraging, however, it will be some time before this approach reaches the practical application stage.) This paper presents a review of empirical cyclone modelling technology, with an emphasis on developments since the mid 1970s. The topics addressed include homogeneous and heterogeneous ores, parameter estimation techniques, parameter confidence intervals, and the introduction of a new conceptual model of cyclone operation.IntroductionSince their first reported application in the mineral industry by Driessen (1939), cyclones have become a common unit operation in all of the process industries. The widespread use of the cyclone stems from its relative low cost and its versatility. It can be employed to carry out liquid-liquid, solid-liquid and solid-solid separations. It is the area of solid-solid separation which is of greatest interest to a mineral processing engineer. Historically, this area was divided into two application categories: (I) Separation according to density, the cyclone washer, and, (2) Classification according to particle size, the cyclone ciassifier. (When water is the carrier fluid, the cyclone is more often called the hydrocyclone. For the purposes of this paper the two names are used interchangeably). Classification is the principal application in mineral processing circuit s. Within this category, the cyclone is most commonly employed to provide some positive control over the size distribution of product from a grinding circuit. Other uses include sand-slime separation prior to froth flotation and mill tailings treatment, either for dam construction or in backfill preparation."

Although the liquid-solid cyclone is a relatively recent innovation in the field of coal preparation, various authors have already indicated three distinct applications to operations encountered in the modern tipple. Driessen's articles and work at the Dutch State Mines exhibited its possibilities in the beneficiation of fine coal with apparently high efficiencies down to the 200-mesh fraction. 1 2 3 4 Other publications point out its use as a recoverer, thickener, and preliminary dewatering agent of fine coal which in too many cases is being wasted due largely to former high operating cost limitations 5 6. Finally, certain authors have emphasized the practicability of applying the cyclone to the elimination of coarse and fine solids from water slurries in the tipple in order to produce a water suitable for recycle purposes containing only minute particles far below the 200-mesh size.6 This would result in a closed water system for many cases, with its accompanying economic and operating advantages to locations where water quantity and quality problems are severe; better operation of washing equipment using a consistent water devoid of injurious fine particles; lowered maintenance costs due to the lesser abrasion resulting when the fine abraiding particles are removed; and the greater ease of disposing of refuse streams of reduced volume containing greater percentages of solids.

SUFFICIENT testing has been performed with the Dutch State Mines Cyclone for thickening and desliming flotation feed at the concentrator of the National Lead Co., Tahawus, N. Y., to prove its application for this work. It is the purpose of this article to present some of the test results, operational details and advantages of cyclone thickening and classification. The metallurgy of the mill operation was described by Frank R. Milliken, assistant manager of the titanium division.l The present flowsheet for the recovery of ilmenite consists in grinding the crushing plant product in four open-end rod mills in closed circuit with mechanically vibrating screens to approximately -20 mesh. The screen undersize is treated in Crockett magnetic separators which produce three products: magnetic concentrate, nonmagnetic tailing containing ilmenite and gangue, and a Crockett slime overflow. The non- magnetic tailing is classified into eight sizer spigots products and a classifier overflow. The spigot sand products are tabled separately to produce a rough ilmenite concentrate, a middling product and a tailing. The table middlings are returned to Crockett feed. The table concentrate is dewatered and dried and further concentrated on Wetherill magnetic separators to produce the finished ilmenite concentrate.

Recent research by the investigators has evaluated the oxidation roasting of refractory gold concentrates in the presence of hydrated lime. (Taylor, 1990, 1991, 1992, 1993). These results have indicated that it may be possible to roast concentrates in such a way as to contain nearly all of the sulfur and arsenic in the roaster calcine and that cyanidation may be possible. To further evaluate the behavior of this type of roasting system a laboratory cyclone reactor was built and operated using pyrite and hydrated lime as a .model system. Approximately 50 years ago, the principle of cyclone firing entered practical boiler construction. The appeal of the cyclone configuration was that it afforded the flash combustion process greater efficiency due to turbulence-induced increased mass transfer, heat exchange, and combustion rates.

Solvent extraction as a method of purifying and concentrating metal values from solution has become a standard hydrometallurgical operation for recovery of both uranium and vanadium, and within the past two years it has been put into operation in a commercial plant for recovery of copper from leach solutions. In this first full scale solvent extraction plant for recovery of copper operated by Ranchers Exploration and Development Corporation near Miami, Arizona, a kerosene solution of an organic compound, LIX-64® is used to selectively extract the copper from the dilute acidic copper sulfate leach liquor obtained from heap leach operations. The copper is back extracted from the solvent into a stripping solution which is fed to an electrolysis circuit producing cathode copper for sale.

As the complexity of hydrometallurgical systems increases, it offers new opportunity for applications of solvent extraction. However, the high capital cost of mixer-settlers for large flow rates is a drawback to wide application in base metal recovery. This paper presents information on the use of cyclone separators in place of settlers with attendant significant reduction in capital cost. Various flowsheet possibilities for this development are discussed.

The challenge to the zinc industry is shifting from maximum metal recoveries to the environmentally safe processing of the ore concentrates. The main source of solid residues from hydrometallurgical zinc processing is the iron content of the concentrates. Unfortunately iron precipitates from leach liquors contain various compounds which cause them to be considered as environmentally unsafe, unless they have been cleaned in subsequent process steps. This calls for separating the iron from hydrometallurgical processing as early as possible. For this purpose a process has been designed to eliminate the iron directly after neutral leaching the calcine. This is being done by direct smelting the neutral leach residue with a cyclone/top blowing unit. The zinc is recovered from the neutral leach residue as a metal oxide to be recycled to the zinc process. The iron is converted to a slag, which is resistant to atmospheric attack. Key data of the integrated hydro-/pyrometallurgical process are presented as derived from pilot plant tests by cyclone smelting and top blowing the slag.

Possible applications of cyclone thickeners for: (1) clarification of the washery water and, (2) recovery of fine coal from the plant bleed. The paper shows: (1) that it is possible to remove all particles including the very finest, from the circulating water, thus obtaining a closed water system and, (2) that reduction of the ash content of the solids of the plant bleed is feasible by means of cyclone thickeners. Performance data for different size cyclones is given in the form of graphs.

Cyclone thickeners have emerged from the development stage and now can be accepted as useful tools for the recovery of fine coal from a preparation plant circulating water. As primary thickeners in a closed water circuit operation, their advantages over conventional thickening methods are twofold-the lower initial investment and reduced area requirements.

However, with cyclones the term is usually used for the fitting which is attached there to control discharge of the underflow stream.Note that the cyclone need not be so mounted that the apex is the lowest point, although that is the most common method. "The original grinding circuit at East Malartic consisted of two 8 by 8 C.A.C. mills in closed circuit with two 72 inch Akins Classifiers and an 8 by 10 secondary mill in closed circuit with two 48 inch duplex classifiers. With this circuit, we experienced a drastic drop in tonnage from one month to another, due to variations in the hardness of the ore. The first step to overcome this difficulty was made by increasing the critical speeds of the mills from 78% to 82%. This resulted in an increase in the secondary mill throughput; but, when the change was made on the primary mills no increase was obtained.The drastic drops in tonnage were still experienced and through working with Allis Chalmers the 8 by 10 mill was converted to a rod mill and the two 8 by 8 n1ills to secondary mills. This change eliminated the two 72 inch Atkins classifiers and the scoops on all the mills, since the 48 inch Akins classifiers sands could then be fed by gravity to the secondary mills through feed pipes.The rod mill and secondary mill discharges were fed to a common pump box using 5 by 5 S.R.L.'s running at 1085 R.P.M. with a twenty-five foot head. When this was done the pumping costs jumped from $105. 00 for 6 months to $1050. 00 in one month, or from 0. 0004 to 2. 75 cents a ton milled. This paper describes the application of a cyclonic flotation column (CFC) for coal cleaning. A CFC makes use of centrifugal force to create a density gradient in a column to augment the froth flotation process. In a CFC, a series of angular helical inserts is attached to the wall of a conventional column, and coal slurry is mixed with a series of impellers attached to a central shaft. The hydrophobic froth concentrates near the center shaft and moves upward, while the relatively heavy hydrophilic particles concentrate near the wall and are guided downward by the helical inserts. The results of pyritic sulfur removal from an Upper Freeport coal during CFC flotation are discussed.
