This data is intended to provide a quantative cost comparison of one 40 800 kg. pull down rotary blast hole drill versus two smalter drills in the 18 100 kg. pull down class. While this cost analysis is affected by blast design, this paper is not intended to be a treatise on blasting theory and therefore places more emphasis on costs than on blast design. All costs, prices and production rates in this paper are estimates and should be used for comparison purposes only. The drills are sized in order to maintain a production rate sufficient to stay ahead of a dragline that is excavating in an average overburden (sandstone and shale). The large drill will use 270mm bit and penetrate at a rate of 0.012 m/s (scheduled basis). The small drill will use 170mm bit and penetrate at a rate of 0.010 m/s (scheduled basis).

Metropolitan Colliery has some areas of roof where immedi- ate support is required in development. The disadvantages of percussive roof bolting at the face have led to recent produc- tion trials with rotary boring and rapid=setting resin anchored roof bolts developed at the Colliery. The three innovations involved are: (1) the wet drilling of small holes with an all- hydraulic, portable rotary boring machine; (2) the rapidity of loading a "point anchored" resin bolt; and (3) the consistently high anchorage strength available. All three innovations provide striking advantages over the previously available alternatives. The greatest disad- vantage - that of cost of resin - is not prohibitive, and there is promise of improvement in the future. There are possibilities of variations of the techniques for special support problems in particularly difficult roofs.

THE most important process in a gypsum mill is calcining the crude mineral. There seems, however, to be little progress or change in calcining methods. This would not be surprising if the industry was not, in other ways, developing. The demand for gypsum in its various forms, however, is growing rapidly. The output has more than doubled in six years, while the value of gypsum products, through the introduction of higher priced specialties like wall board, has nearly trebled in the same period. In other industries, under somewhat similar conditions, calcining in rotating cylinders, either by direct or indirect heat, has replaced the method that still prevails in gypsum mills. Efforts were made to use rotary calciners in manufacturing plaster of Paris in the early days of the industry in America; 25 years ago rotary calciners were in use in Germany. At that time there was great diversity of opinion in regard to their merit. In 1923, the output of calcined gypsum in the United States was 3,101,378 tons. About nine-tenths of this material was calcined in kettles, the remainder in rotary calciners. The ratio was about the same 10 years ago. During these 10 years, rotary calcining made rela-tively no gains, and there were no important changes in the construction of kettles. In their manipulation, the only change of consequence was in connection with the length of time that the gypsum is left in the kettle. For wall-plaster purposes, all producers who had not previously done so changed from second-settled to first-settled calcined gypsum, thereby reducing production costs and improving the plasticity and sand-carrying capacity of their plaster. Nevertheless, in the few mills in which they were installed, rotary calciners continue to operate, with possibly one or two exceptions, and to be highly successful. In these 10 years, the Cummer type of rotary calciner has disappeared. All rotaries now used are of the cement-mill type with a diameter of 6 or 7 ft. and length of 80 to 120 feet.

6.3-1. Historical Development. Rotary drilling has been used in surface mining for many years. Its principal use is for primary blasthole drilling. In this use, holes in the range from 4 to 15 in. in diameter are drilled in overburden and massive ore bodies for large initial blasting operation. With properly designed shot patterns and loading, secondary blasting is seldom required. The use of rotary drilling with diamond bits for exploration is discussed in Chapter 3.1. Small rotary drillholes of approximately 2-in. diameter are employed as blastholes to shatter uncovered coal seams, but this is a minor part of surface mining drilling operations. Another minor use of rotary drills in surface mining is for placing wire saw poles in dimension stone quarries, usually accomplished with large-diameter calyx or steel shot drills. Primary blasthole drilling by the rotary method was performed with drag bits until 1949 (19). Its use in mining was only in soft formations, so that rotary drills prior to that time were found principally in overburden drilling for the surface mining of coal. In 1949 it was found that air circulation to remove cuttings resulted in increased penetration rate and prolonged life for the rolling-cutter type of bits. Prior to that time, and since their introduction in oil well drilling in 1907, water had been used for circulation with these bits. The dependence on water to clean the hole had delayed the acceptance of bits with rolling cutters in mines because of water haulage and freezing problems as well as the loss of water through cracks in the formation. After rolling cutters were introduced, subsequent improvements in tools made rotary drilling adaptable to harder formations (18). This system is now used in the hardest formations encountered in mining. 6.3-2. Principles of Operation. ENERGY. DRILLING fluids as an aid in drilling holes into the earth have been in use successfully for more than a half a century. Originally used in a primitive fashion in water well drilling before the turn of the century, drilling fluids came into their own in 1901 when they were incorporated as an indispensable part of the newly invented rotary oil drilling method. Since drilling fluids have been the basic factor in successful modern oil well drilling, at- tested by the dramatic growth of the U. S. petroleum industry, their study and development have naturally taken place in the oil industry. An abundance of engineering and scientific literature has appeared on the subject of drilling fluids. Application to Exploration Drilling The drilling fluid system is understandably called the heart of the rotary oil drilling rig. Any other type of rotary rig, such as the diamond drill, should benefit by the incorporation of mud fluids in the drilling scheme.

Two types of automatic drilling controls, the Halliburton and the Hild, are now available and are coming into more or less general use in deep drilling. The primary function of both is to maintain a safe limit of torque on the drill pipe, this being accomplished by automatically controlling the weight or pressure on the cutting tool. Neither type will necessarily increase drilling speed, but by permitting advantage to be taken of "breaks" in the hole higher average cutting speed may be maintained. The control is essentially a safety device, and should be considered as such. It is not the purpose of this paper to discuss the merits of drilling controls, although the advantages over manual feed at the brake drum are obvious, but rather to point out some of the limitations. The Halliburton Control The Halliburton control is designed to operate during drilling through the agency of the draw works. Automatic and constant control. of the torque on the bit is governed by clutches on the control itself, and the line shaft to drum shaft drives on the draw works. In operations other than drilling the control is simply a jackshaft between prime mover and draw works. It is, of course, adaptable to any type of power. Because control of the torque on the bit is dependent upon the various ratios or clutch combinations available on the Halliburton control and the draw works, it follows that there are certain limitations in points of control. Table 1 shows the possible ratios which can be obtained with the control and a popular type of three-speed draw works, it being assumed that the highest possible gear combination-the combination which when engaged will suspend the least amount of weight-has a value of 1.00.

INTRODUCTION This chapter on underground rotary drills briefly describes the equipment features, selection or applica¬tion criteria, safety features, and relative costs of both face and roof drills. After a brief description of the basic components, the application, safety, and cost con¬siderations will be explored. ROTARY DRILL COMPONENTS As illustrated in Fig. 1, an underground rotary drill consists of five basic components. These components are the energy system, chassis, boom, feed assembly, and operator's station. Energy System The energy system of a typical underground drill con¬sists of an electric motor, driving a hydraulic pump or pumps. Usually, the drill is equipped with a cable reel to store the trailing power cable from the portable power center in the mine. A simple control box is supplied to house electrical switchgear and protective devices. In addition to the pump, the hydraulic portion of the energy system includes the hydraulic cylinders, hydraulic tram motors, relief valves, control valves, etc., necessary to actuate the various machine functions. Chassis The chassis provides the frame or support structure for the other four basic components of the drill. Fre¬quently, it incorporates an oil reservoir for the hydraulic system. The chasis provides the support for the trans¬mission, which drives rubber tires or, in the case of some foreign machines, the crawler tracks. The steering link¬age and steering tires also may be considered as parts of the chassis. Boom The boom is the structure that supports the feed assembly; it is either hinged or pivoted on the front of the chassis. Hydraulic cylinders on the boom are used to lift or swing the boom relative to the chassis and to swivel or "roll" the feed assembly. Feed Assembly The feed assembly is made up of the support struc¬ture with an integral thrust mechanism, a rotation unit, centralizers to stabilize the auger, and a hose handling arrangement. In addition, most drills have an extension frame with a tilt device to aid in positioning the feed. Operator's Station The operator's station is the area from which the miner operates the drill. UNDERGROUND ROTARY DRILL APPLICATIONS Underground Face Drills Underground face drills are used in mining opera¬tions that utilize the conventional mining system. The face drill is used to drill holes in the exposed face of the material, and the face is then "shot" by means of explo¬sives or high pressure air. The loose material then is ready for loading and transporting from the face to the preparation plant. Typical specifications for under¬ground face drills are listed in Table 1. Certain parameters should be established as to where the drill is to be used and what is expected of it. To create an awareness of some of the considerations that too often are overlooked, some questions are listed that should be asked in conjunction with the selection or application of the proposed drills. Energy System: Can the drill be supplied with the proper voltage to match the available or proposed elec¬trical power system of the mine? Is the system 250, 460, 500, 550, or 950 v; dc or ac; 3-phase; 60 or 50 Hz? Is the drill equipped with an adequate electric motor to handle the proposed duty cycle? The BBU - rotary hearth treats lead concentrates and battery scrap by the roast-reaction process. It corresponds in principle to the long-known Newnam hearth, however its hearth-basin is not straight but curved to a closed ring. In operation this annular hearth is filled with liquid lead and rotates around a central blast-box. The charge, heated to a glowing-red, floats on top of the lead bath, into which air is blown from the blast-box through a horizontal slot-type tuyere. Ore pellets and brown coal are continuously charged onto the reacting mass from two storage bins. Lead is set free by the roasting reactions and trickles through the charge into the lead bath from where it is tapped from time to time. The reacting mass is continuously stirred by a mechanical agitator and backed, by a mechanical shovel, against the water-jacketed wall of the blast-box. The gangue of the charge forms lumps of scorified character, the so-called hearth slag or grey slag, which are discharged from the hearth. The waste gases are collected in a hood and conducted to a baghouse from where the fumes and dust are automatically transported to the pelletizing installation and are recycled with new material. The daily output of lead bullion depends mainly on the lead content of the charge. With lead concentrates containing 74% lead, about 24 tons of lead bullion per day are produced on the hearth at a direct lead recovery of about 89 per cent. Approximately 10 per cent of the lead content of the new material passes into the hearth slag from where it can be recovered in a blast furnace or in a rotary furnace. For small lead smelters the BBU-process represents the most economical way of melting high-grade lead concentrates. The process requires a relatively small capital investment, consumes little fuel, utilizes cheap fuel and is very flexible. Further, of great importance, is the fact that battery scrap can be treated by the BBU-process with very good results.

THE utilization of rotary kilns, of the well-known cement type, for the preparation of iron ores, for the blast furnace, has become of considerable economic importance within the past 10 years in certain localities, notably those where the native ores are lean. Such kilns may be used simply for the agglomeration of ores too fine to be charged into the blast furnace (i.e., ores whose loss in the dust catchers is excessive, and whose fineness is detrimental to the working of the furnace), or for the desulphurization of lump and fine ores the sulphur content of which does not exceed 6 or 7 per cent. The desulphurizing action can be combined with that of agglomeration provided the kiln is sufficiently large. Other processes have been developed for the same purpose, but while I am not able to draw a comparison between them by reason of lack of sufficient data, it is safe to say that the kiln, if properly dimensioned for the character of ore to be treated, will compare favorably in its results, both as to economy and quality of product, with any other process. It is not, however, as well adapted for the treatment of flue dust, as is a sintering operation, on account of the large percentage of fine coke contained therein. Any combustible entering the kiln at its feed end renders the process very much more expensive and unsatisfactory on account of the difficulty of controlling the temperature, also because of the rapidity with which long "rings" form, due to the increased heat at the cooler end of the kiln. The greatest value of the kiln at present is in the treatment of pyrites cinder; that is, the residue from pyrites ore after the extraction of the greater part of the sulphur. This cinder, while high in iron content, has too much sulphur remaining in it to be allowed to form a large part of the blast-furnace burden, without further treatment. It will range in metallic iron from 42 per cent., representing a very low-grade cinder, from a domestic pyrites, to 64 per cent. of the residue from the best Spanish ore, and the corresponding silica content will vary from the maximum of about 25 per cent. to 1 ½ per cent. The residual sulphur depends largely on the type of burner used in the original desulphurization. In general, the leanest original ores retain the greatest amounts of sulphur. In

S. J. Venning (Member): The authors should be congratulated on producing such concise data from the plethora of experimental report results. Their observations on the cost of liners calls for some comment however, as the really unique feature about liners in South Africa is that they can be obtained so cheaply. Attention has been focussed on the 1961 cost of white iron at R50 per ton for chill cast block liners while manganese steel liners are reported as costing as much as R250 per ton. The former are however, a relatively heavy, simple casting with a low labour content and reasonably high percentage productivity, made from metal melted in a cupola. The capital investment to produce this type of casting is low compared with that required to produce manganese or other alloy steels. The chill cast liner block is always a production item and is cast in a permanent mould. Almost all manganese mill liners, except perhaps small aperture screens, are sold for considerably less than the R250 per ton quoted by the authors. Where a price of this nature is asked it would be because the design of the casting demanded is complicated or leaves little metal to carry the labour and other costs of production. White iron in Canada was then quoted at about R150 per ton, but as Ni-Hard gave a life of at least two to twoand-a-half times that of white iron, it was a much more attractive proposition particularly when relining and down time costs were taken into consideration. There is little doubt that most foundries would welcome clear and complete specifications of the customers requirements and systematic checks to ensure that these specifications are being met. B.S.S. or other accepted standards should form the basis of these, and periodic inspections should be undertaken to ensure that only those foundries capable of complying should be included as suppliers. The authors have referred to new designs, but can the industry really call the grid and plate new when the patents were taken out during the second world war and the sawtooth block has been used for at least 35 years. Unfortunately, far too little thought and consideration are normally given to the ultimate mill liner design while the mills themselves are on the drawing boards. Rotary percussive drilling, vibro-drilling, vibro-rotation drilling, rotary pulsating drilling-all names that mean the same thing-are gradually appearing in mining literature. What is rotary percussive drilling? It is a combined system superimposing a rapid percussive impact on a continuous rotary action in an attempt to utilize the most desirable features of both methods. At present single and multiple carriage-mounted rotary percussion units are being used in the European coal mining regions. One well engineered unit is the Hausherr "Albo" rotary percussive drill, utilizing two alternately operating percussion pistons, and another is the multiple-unit, jumbo-mounted Salzgitter machine. Niisse & Grafer also manufacture rotary percussion drills.

"Rotary percussion" implies two types of energy, rotary and percussion. Into these categories fall rock' drills of varying sizes. The larger ones drill above 6" diameter holes; the medium size, 2 3/4" to 4 1/2" holes; and the smallest, 1 1/4" to 2" holes. Essentially, the larger holes are drilled with doom-the-hole drills using tri-cone bits. Percussion energy evolves from the drill piston and rotation power from the rotary table or overhead drive, using drill collars or pull down mechanism to preload the bit.

Rotary Percussion drilling has shown great improvement over rotary drilling, when hard roof is encountered. In addition, Rotary Percussion drills have eliminated the need for air drills in many applications. Improved drilling rates have been achieved but roof bolting is still a bottleneck in many operations and the demand for further improvement will continue. Drilling rates beyond current performance is limited by the capabilities of existing drill steels and bits to resist increased horsepower input. The most apparent immediate solution to improved drilling is to increase the strength and rigidity of the drill steels. Drilling experience indicates that a l-1/2" diameter or 1-5/8" diameter hole can be drilled as rapidly or 'more rapidly than the standard 1-3/8" diameter hole. Greater torque and thrust capacities can be achieved through the use of larger O. D. and I. D, steels, however, this is only possible if the larger hole sizes can be made allowable. Large diameter anchorage shells can be made available at a slight extra cost.

While New York City is known for its bedrock and being home to one of the greatest concentrations of tall buildings in the world, its soil conditions are quite variable and can be very challenging in some locations. One such neighborhood is Manhattan’s Upper East Side, particularly near East 96th Street. Historic maps show that the area was once a wetlands network of marshes and creeks. Construction projects in this area have often led to settlement of existing structures, many of which are old, low rise residential buildings supported on shallow foundations bearing on uncontrolled fill.   This case study presents the design, testing, quality control and construction of rotary-driven pipe piles for support of an 8-story medical research facility on the Upper East Side. Three hundred twenty (320) 12.75-inch diameter, rotary driven pipe piles were installed 120 feet deep. The subsurface stratigraphy consists of uncontrolled fill, organic silts, and peat over stiff, saturated, varved silts and clays. Groundwater is approximately 7 feet below grade.  The rotary-driven pipe pile does not fit neatly into any of the pile types prescribed in the NYC Building Code. Challenges were encountered developing installation criteria and a quality control program for code compliance. A “re-torque” program measuring resistance to torque and crowd-force during installation was used to verify production pile capacity and to estimate soil setup, similar to conventional driven pile restrikes.  Design methodology, torque and crowd-force measurements, load test results, and installation observations are presented. The project benefited from coordination and collaboration between the designer, contractor and special inspector during the test program and development of the final installation criteria. The rotary-driven pipe pile provides a novel “no spoils” alternative for installing deep foundations adjacent to sensitive structures. Lessons learned and potential future developments are discussed.
