Nickel and cobalt in lateritic ores can be extracted by either a hydrometallurgical or a pyrometallurgical route. The high-iron limonitic fraction of a deposit is best processed' hydrometallurgically while the magnesium-rich transitional and saprolitic fractions are more suited for pyrometallurgical processing. During hydrometallurgical processing, it may be attractive, for economic reasons, to blend the limonitic component with transitional and saprolitic ores, which contain higher nickel levels. However, blending increases the concentration of magnesium in the feed, leading to increased acid demands. The decision on how much ore to process then becomes an economic one. Ore samples with different magnesium contents were prepared for the leach test program by blending limonitic and transitional ores. The ore samples were slurried in seawater and tested in the Falconbridge Hydrometallurgical Pilot Plant. As expected, acid consumption increased with increasing magnesium content of the ore. For target extractions of 95% nickel and 92% cobalt, the required residual free acid concentration increased from 30 g/L at 1.7% magnesium to 50 g/L at 2.7% magnesium. When the magnesium content was raised to 3.8% and 4.6% in subsequent pilot plant testing, the final free acid requirements did not increase beyond what was observed at 2.7% magnesium. Pilot plants for pressure hydrometallurgy represent special design and project execution challenges unique to the industry and to the pilot- and demonstration-scale. Pilot plant projects have different objectives and shorter timescales than commercial plant projects. Design considerations and strategies, and project execution methods that meet the special needs of pilot plant projects, are discussed. Specific guidance is given for the selection of appropriate pressure and temperature design points for pressure hydrometallurgical process equipment, and for the selection of materials of construction for pilot-scale equipment. The balance between the need for process similarity with future commercial operations and the realities of pilot-scale equipment is also discussed.

For a number of reasons, solids entering and leaving facilities for the treatment of minerals are becoming increasingly finer. Such materials pose problems throughout processing. Solids featuring small particle sizes tend to dusting, result in losses and segregation, exhibit various storage, transportation, and metering problems, and fine particulate effluents can not be easily captured, used and/or recycled. Sustainable mineral processing must minimize the exploitation of natural resources and avoid the need for disposal of wastes. The first requires the use of lower quality raw materials and upgrading, which typically results in the production of fine grained concentrates, and the latter encourages the recycling of wastes and byproducts or efforts to investigate them as sources for secondary raw materials or other beneficial applications. To overcome the difficulties associated with fine particulate solids, size enlargement by agglomeration is necessary. The resulting products have free flow characteristics, do no longer dust or segregate, and are sized and shaped as required for optimum processing. In addition, agglomerated materials may be engineered to feature desirable structure, composition, and a number of related, improved properties. Such engineering may be applied for the modification of fine run-of-mine and up-graded minerals as well as the production of secondary raw materials from by-products or wastes. By the interdisciplinary application of size enlargement by agglomeration waste-free processing of minerals becomes feasible.

Continuous improvement in environmental management assists in the achievement of sustainability goals for the processing of minerals. The use of regular internal environmental audits (scored or unscored) which form an integral component of an Environmental Management System (EMS), provide demonstrable evidence of this improvement. Case studies are presented for a number of major coal mines in the Hunter Valley, where regular internal environmental audits have been undertaken every two to three months, over periods varying from 18 months to five years. Examples of the benefits of improved environmental performance (driven by the audit process) to sustainable development are provided.The auditing process as described here for coal mines, and coal handling and preparation plants, is equally applicable to the processing of other mineral ores, metalliferous mines, quarries, and oil and gas projects.

The Cerro Matoso S.A. mine and smelter, in the Cordoba lowlands of northwestern Colombia, consist of a dedicated laterite nickel mine, ore blending, drying and an RKEF process to produce high-quality ferronickel. At a project investment of $400M, first production of ferronickel was in September 1982, and in its inaugural year CMSA produced 6,150 tons of contained Ni from a mined ore grade of 3.2% Ni. Initial operational difficulties resulted in a number of furnace run-outs, which impacted ramp up to design ore throughput of 128 dry t/h Since then CMSA has steadily incorporated process improvements and initiatives to take the single line operation to an ore throughput of 175 dry t/h. A second 175 dry t/h line was added in 2001 (investment of US$ 300M) to consolidate CMSA as one of the world's lowest cost Ni producers with an installed annual production capacity of 50-55,000 tons Ni. HiTec Energy Ltd has been conducting research since 1996 into novel process routes for the treatment of low-grade and waste manganese sources for the production of high value and high quality electrolytic manganese dioxide (EMD) for the alkaline battery market. HiTecÆs approach is to treat previously unsaleable manganese deposits and mine site tailings using a novel sulfur dioxide leach route, followed by purification and electrowinning to generate the sought-after EMD product by an environmentally superior processing route to those presently practiced throughout the world today.HiTec Energy Ltd expects to be in commercial production with its Stage 1 facility in Kalgoorlie in the last quarter of 2004 for the production of 12 500 tpa EMD. With this production facility being adjacent to a laterite nickel producer with available waste manganese units, the opportunity arose for HiTec to combine its existing technologies with processes (that will be discussed in this paper) to turn two waste by-products into products that are used for high-tech purposes.HiTec Energy Ltd and the Parker Centre have had a collaborative research relationship for a number of years in areas involving EMD and battery related technologies. Meanwhile the solvent extraction (SX) group of the Parker Centre (CSIRO Minerals) has developed SX processes to separate manganese from nickel and cobalt. A project was initiated by HiTec Energy to recover manganese from waste laterite leach solutions using SX technology. Batch tests were conducted to select a suitable organic system for the extraction of manganese in terms of selectivity and extraction and stripping kinetics.A total of eight organic systems were tested by determining pH isotherms of metals using a laterite nickel process waste stream. Two organic systems, the Versatic 10 and Versatic 10/synergist systems, were chosen for further test work with Shellsol D70 chosen as the diluent for both systems.The Versatic 10/synergist system would be advantageous over the pure Versatic 10 system because fewer SX stages are required, resulting in a smaller organic inventory and lower capital costs. The risk of gypsum formation is also significantly lower with the synergistic system.

The Australian minerals sector has a shortage of skilled professionals to satisfy an industry that is experiencing renewed vitality. Graduate numbers are low throughout Australia and the world, while economic rationalisation is seeing many educational institutions downsize, or even close, their minerals-related programs. In addition to requiring more entry-level graduates, minerals producers are looking to update the skills of their current workforce to keep up with the industryÆs continuing technological revolution. To address the issue the Minerals Council of Australia (MCA) endorsed collaboration between several Australian minerals producers and a team of universities to generate the Mineral Tertiary Education Council, or MTEC. MTEC recently initiated a venture to increase the availability of professionals with relevant skills to the minerals industry. Primarily aimed at delivering postgraduate programs, the initiative will allow graduates from other disciplines to æconvertÆ to the minerals sector as well as provide professional development training to an existing work force. This venture represents a novel approach in that courses will be delivered by more than one institution and will employ innovative teaching materials with flexible and remote delivery formats. The programs will cater specially for professional development in the minerals sector, which generally requires high flexibility due to the nature of work conditions and locations.

Organisations are starting to develop processes for achieving sustainability principles they have defined for their organisation. The foundation for these principles is now well accepted. The definition of a sustainability framework is a good starting point for any project. The delivery of the framework requires the organisation to think differently about how project objectives can be met. New tools are becoming available to help achieve the sustainability outcomes for the projects. This paper will examine the project building blocks that are necessary to ensure the sustainability framework can be achieved for the project. These include new approaches to decision-making processes and evaluation tools and when to apply them. An integrated approach with shared expertise to project delivery, which is applicable to the whole supply chain, will be discussed. This will cover sustainability procurement, integrated waste management, cleaner production and eco-efficiency, sustainable products and disposal. A project toolkit will be presented and some key project tools identified. The need for management support in undertaking these new approaches is critical, as is the need to develop partnerships and cooperative management to facilitate delivery.

Corus Umuiden, formerly Hoogovens, was the first steel plant in Europe after Voest to introduce oxygen steelmaking. In the decision-making process contacts with Dofasco in Canada about the production of formability steel grades were crucial. In developing oxygen (LD-) steelmaking high liquid steel output rates had to be combined with accurate process control. For ingot casting static models with input control and sampling during interrupted blowing were sufficient to deliver liquid steel within the required carbon, phosphorus, sulphur and temperature windows. Computers were introduced to perform the complicated charge calculations. Continuous casting called for strict control of composition and temperature at process end point and made predictable timing crucial. Dynamic control was introduced based upon sub lance measurements and waste gas analysis. Reliable disposable measurement sensors were developed in a concerted international action. Dissolved oxygen at blow end deteriorated the quality of low carbon aluminium killed steel grades. Blowing gases through the converter bottom improved process kinetics, resulting in lower carbon-oxygen products, yield increase and better phosphorus removal and generated new families of hybrid blowing processes. Introduction of secondary metallurgy facilities such as argon stirring stations, vacuum degassers and ladle furnaces relieved the demands for strict BOF end point control. Desulphurisation of hot metal became standard practice. In regions with scrap shortage hot metal desiliconisation followed by dephosphorisation, was introduced in the blast furnace cast house and hot metal transfer ladles. Later redundant converter vessels were used for pre-treatment, resulting in a two-stage process. The fundamentals of oxygen steelmaking are described and a vision on the future is presented.

Although environmental and sustainable development reporting has now become widespread in the Australian mining and minerals processing sector, there remains a great deal of diversity in reporting contents and practice. Moreover concerns remain about the effectiveness of reporting for delivering the companyÆs business case for sustainable development as well as for communicating sustainable development performance to a range of external stakeholders. This paper therefore reviews the status of sustainable development reporting in the Australian minerals processing industry. Pertinent international and national developments are briefly captured, leading to a discussion of the framework for integrating sustainable development reporting with sustainable development management (as proposed by the World Business Council for Sustainable Development). This leads to a discussion of the results of a comparative review of sustainable development reports of a cross-section of eight Australian resource companies. Best practice elements are highlighted in regard to reporting on company context, governance, performance and assurance.

Adopting environmentally acceptable practices in New Zealand is a crucial requirement for mineral wealth development. Recent planned expansions in the coal and gold industry have increasingly placed mining in the media spotlight. A lack of appropriate standard environmental guidelines has resulted in inconsistent responses and assessments of current and proposed mines. These inconsistencies have lead to delays in decisions on developing economic mineral deposits that may have only minor short-term impacts, and have also allowed unacceptable environmental management practices to continue elsewhere. A research collaboration between CRL Energy, Landcare Research, University of Canterbury and University of Otago aims to provide regulator groups and the mining industry with a unified approach to the requirements of the Resource Management Act 1991,the legislation that largely drives the nationÆs environmental policies and guidelines. The tangible outcome of this research program will be water quality and impact management guidelines integrated into a decision-making framework. The result of this unification will assist in the development of viable mineral deposits and minimise environmental impacts. The framework will be derived from a synthesis of three objectives. Objective 1 identifies potential water quality impact. This objective is based on a targeted geochemical study of the lithology and waterways of the West Coast and Southland regions. Objective 2 categorises the degree of impacts on the ecology of receiving aquatic ecosystems and determines the processes that drive aquatic ecosystem recovery. Objective 3 identifies best strategies to sufficiently manage impacted ecosystems, and to prevent future unacceptable impacts. Wide consultation with representatives of the mining industry and regulator groups will occur frequently during the development stages of the framework. It is anticipated that this multidisciplinary approach will provide a robust and coherent, standardised system that will assist in achieving industry and environmental targets.

Mining and mineral processing makes a vital contribution to AustraliaÆs national export income, and our society today is critically dependent on its products. Despite the importance of this industry, its operations often come under scrutiny because of its high potential impact on local environments û both social and ecological. The challenge for the minerals industry today is to make the most responsible and best possible use of the national resource base, maximising overall resource utilisation.Research efforts and industry implementation of improvements have been moving in this direction for a considerable time already, and the industry has a long history of process innovation and improvement in Australia. Examples range from the early development of gold cyanidation and mineral flotation to more recent work undertaken under the auspices of AMIRA or through the various CRCs and research organisations such as the AJ Parker CRC for Hydrometallurgy, the Cooperative Research Centre for Mining Technology and Equipment and the Julius Kruttschnitt Mineral Research Centre.However, the nature of research and innovation in the mining and mineral processing sector is changing, as the industry itself copes with the pressures introduced by globalisation, industry consolidation and commodity price cycles. Large firms that have historically maintained a tradition of corporate technology and a culture of innovation are moving to outsource their technological and research competencies and are adopting æfast-followerÆ mentalities. At the same time, the challenges of sustainable development that need to be addressed are many-faceted, multidisciplinary, and require a holistic approach for significant achievements to be realised. Many sustainability issues, particularly those pertaining to environmental and safety issues, are shared across large sections of the minerals industry, and are seen as æindustryÆ problems beyond the scope of a single company.In this environment, collaborative research efforts are becoming the dominant mechanisms for building on past innovations and ensuring the continued success of the mining and mineral processing industries within a framework of sustainable development.

"Refractory materials are an integral part of aluminium production. One special feature of aluminium making is the prominent role of sodium in all parts of the production process. This presence of sodium inflicts stresses on the refractory materials through reactions and may cause severe damages to the refractory linings. The present paper address possible reactions between sodium and refractories in anode bake furnaces, electrolytic pots and casting furnaces. The discussions presented in the paper points to the importance of selecting materials with excellent alkali resistance in all parts of the aluminium making process, although alkali resistance is not the sole parameter to determine refractory life-time. ""Acid"", i.e. silica-rich alumino-silicate refractories are shown to be the best materials for aluminium electrolysis cell potlinings, whereas high- alumina refractories based on minerals like andalusite seems to be the preferred choice for anode bake furnaces as well as cast house furnaces."

Among different types of ground control problems associated with underground coal mining, those related to in situ stresses are the most common ones affecting the safety and economy of a mining operation. As a result, this has been the focus of many ground control research works done in the last three decades. This paper summarizes a recent work done on in situ stress related ground control issues of underground coal mine development workings. The approach used in this study was three¬-dimensional finite element modeling by an implicit code, ABAQUS/Standard. In the models, roof stability evaluations were made using Hoek-Brown rock mass failure criterion. Influence of the in situ maximum horizontal stress angle on the stability of both entry and intersection was examined to help determine the best development layout orientation. Also, the effect of in situ stress ratios on the stability of development openings was studied. To make the work more general, both 'low' and 'high' in situ stress fields were considered In general, the modeling results indicated that entries oriented in the direction of maximum horizontal stress were in the best condition while those oriented at 90° had the least stability. For intersections, the maximum and the minimum stability were seen at 0°/90° and 45°, respectively. However, under some combinations of input conditions, the best or the worst conditions were noticed at same other orientations as well. Based on these findings, layout design charts were prepared for both entries and intersections. It was also found that the change in ground conditions with change in layout orientation was more significant for 'low' in situ stress fields than for the higher ones. Change in the average safety factor with change in the ratio of in situ maximum horizontal to vertical stress resembled a lognormal distribution curve. However, the effect of the ratio of in situ maximum to minimum horizontal stress lacked such a clear trend for different input combinations considered.

In 1996, the Dominican Republic operation of Falconbridge (Falcondo) developed a 5-year Process Control Plan in conjunction with the corporate Process Control group located in Sudbury, Ontario, Canada. This plan was further refined into an analysis of the areas of the highest potential economic return for the company with the reduction shaft furnace operation being the most promising. Historically, the reduction plant, which comprises 12 shaft furnaces, has been the bottleneck of ferronickel production. Since 1996 there has been a history of control development, and the current status is that all 12 furnaces are using advanced model-based multi- variable predictive control. The combination of advanced process control (APC), improved control system performance and improved process information management has resulted in an increased throughput of 6% per shaft furnace and a reduction in operating costs of 4.5 US cent/lb of Ni. "A campaign was undertaken during the greater part of 2001 at Noranda’s Brunswick Mine Concentrator to investigate the role of gas (air) superficial rate distribution (Jg profile) to the cells in the final Zn cleaning stage (bank of seven cells). Three profiles were tested: Balanced (each cell with same Jg), Increasing (from cell 1 to 7), and Decreasing, along with an “as found” profile in a parallel control bank. The experimental design allowed for two confounding factors, changes in ore type and circulating load. The Increasing profile consistently gave the best metallurgy (down-the-bank grade / recovery). The reason for improved performance was traced to the response of the first few cells. The Increasing profile gave the highest selectivity of sphalerite against non-sulphide gangue (NSG) in these cells with relatively even recovery per cell down the bank (10-15% based on feed to each cell). The other profiles gave lower selectivity and higher zinc recovery in the first cells (up to 25% in cell 1), which combined to reduce overall bank performance. The increased selectivity with the Increasing profile is attributed to the low gas rate in the first cells reducing water recovery and hence limiting entrainment of NSG gangue. The Increasing profile was subsequently configured for all four stages in the zinc cleaner circuit.INTRODUCTIONThe performance of a flotation circuit is largely the result of the operator’s response to visual clues. This includes manipulation of the gas (air) input and how it is distributed to cells in a bank. A lack of sensors prescribes this approach. Over the past ten years the Mineral Processing Group at McGill University have developed a set of gas dispersion sensors including one to measure gas superficial rate (or simply “gas rate”), i.e., volumetric gas rate per unit cell crosssectional area, Jg (Gomez and Finch, 2002). The device collects bubbles in a tube immersed in the pulp and infers Jg from the pressure-time curve generated after a valve is closed and air starts to accumulate. The usual units are cm/s. It is robust, reliable and suited for plant use.A version of the Jg sensor was tested extensively during 2000 at Noranda’s Brunswick Mine Concentrator (Dahlke et al., 2001). The results were sufficiently encouraging that a sensor was fabricated to suit local requirements (Insta-Jg). The sensor detected malfunctioning field instruments and flotation mechanisms, and demonstrated that gas distribution to cells in a bank “as found” had no particular pattern, or profile. Preliminary testing suggested that a balanced profile (i.e., all cells with the same gas rate) gave superior metallurgy (grade / recovery down the bank) than the “as found” profile. This observation prompted a focused campaign to explore the impact of the gas rate (Jg) profile, introducing the notion of “gas distribution management”."

"Mineralogical evaluation of ores containing platinum-group elements (PGE) is fraught with difficulties because of the low grades (often 1-3 g/t PGE), dispersal of PGE (usually as finegrained platinum-group minerals [PGM]), as well as occurring in solid solution in some base metal sulphides (BMS) such as pentlandite and pyrrhotite. Mineral processors not only need to know how the PGE are distributed, that is, their mineralogical distribution, but the grain sizes of the PGM, and especially the associated minerals.After obtaining a representative ground sample, common approaches include studying a large number of polished or polished thin sections, concentration of the PGM and sulphides by different gravity methods (e.g., heavy liquids, elutriation, micro-panning) and study of the produced concentrates. Unfortunately, these methods often do not produce concentrations that are sufficiently representative of a particular ore. The newly developed patented technology of hydroseparation (Rudashevsky et al., 2002) is especially effective at making concentrations of PGM over a wide range of concentrations (down to <300 ppb Pt+Pd+Au) and size fractions, including <45µm (down to a few micrometres in size), a size range not possible by other techniques. This water-based environmentally friendly laboratory technique provides a large amount of data from samples, which can range from 5 to 1000g, giving confidence to extrapolation of results to bench-scale and larger test work, especially when combined with quantitative image analysis to determine modal percent of major minerals and mineral liberation data, needed to predict the minimum (K80) and optimum (K40) grinds. INTRODUCTIONThe invention of the electron microprobe in the early 1960’s and scanning electron microscopes (SEM) with energy dispersive spectrometers (EDS) in the 1970’s presented mineralogists with powerful tools permitting them to obtain chemical and surface area data on minute amounts of minerals in situ, in a non-destructive manner. An area of process mineralogy that has very much benefited from this new technology was the characterization and understanding of PGM species, resulting in rapid growth of newly characterized species (Figure 1). Recognition of the first PGM may be ascribed to the Spanish explorer Ulloa in 1748, who described native platinum from South America. The second PGM (laurite, RuS2) was only recognised in 1866 by Wöhler in placer samples from Borneo (now Kalimantan) and the third (sperrylite, PtAs2) by Wells in 1889 from the Sudbury Ni-Cu sulphide deposits. The discovery of the important Pt-Pd deposits in the Bushveld Igneous Complex led to the characterization of the important Pt-Pd sulphides (cooperite, PtS2 in 1928 and braggite, (Pt,Pd)S2 in 1932). By the early 1960’s, only about 20 PGM were recognised, and many later proved to be poorly or incompletely characterized. Thus, the introduction of electron probe microanalysis (EPMA) led to a 50% increase of known PGM, as shown in a 1972 review on PGM (Cabri, 1972). At the time of the next review in 1981 (Cabri, 1981) the number of known PGM had grown to 75 and as of 2002, it had increased to 109 (Cabri, 2002). However, it is the author’s experience that less than about 25 PGM may be considered to be “common”, i.e., found in many different deposit types, as shown in Table 1, but usually only some of these occur in any one particular deposit."

Minerals processing operations use a significant quantity of fossil carbon to provide energy and as reductant. Greenhouse gas emissions from the use of this fossil carbon contribute to the global increase in anthropogenic CO2 emissions to the atmosphere. In the spirit of fostering thinking about a step change in this situation, this paper explores opportunities for the use of sustainable carbon from biomass sources in a range of mineral processing operations. The exploration shows that many common processes are contenders for fossil carbon replacement and that feasible scientific research by minerals processing technologists would add to deeper understanding of the potential for a sustainable bio-carbon based industry. It is also shown that there are many dilemmas on the social, environmental and economic fronts to be solved before a biomass based industry could become a reality.

The need to better understand and develop strategies to improve instantaneous shovel productivity at the Cadia Hill Open Pit Mine (CHM) instigated the development of the æShot to ShovelÆ project. This project has involved the implementation of a drill and blast (D&B) information management system to capture current and future experience. Equally important has been the manual monitoring of shovel productivity and direct use and analysis of high precision GPS and productivity data logged by ModularÆs Dispatch System. The analysis of this type of data was facilitated with the application of GIS based software (ie MapInfo). This has shown to be a powerful medium to display, interpret and assess this type of spatial information on a blast-by-blast basis. Cadia HillÆs well-defined D&B processes supplemented with the application of the above systems are providing a unique capability to assess and better understand the impact of both muckpile conditions and operator proficiency on instantaneous loading productivity. This is facilitating the definition of appropriate optimisation strategies in both drilling and blasting and operator proficiency training. This paper gives a summary of the work conducted in the æShot to ShovelÆ project, describes the engineering tools being implemented and discusses preliminary findings and their practical implications.

Ceremonies for the induction of five mining industry pioneers into the National Mining Hall of Fame are scheduled for Saturday, Sept. 25, 2004 at the Las Vegas Hilton in Las Vegas, NV. The 17th Annual Mining Hall of Fame Induction banquet will begin with a reception at 6 p.m., followed by the dinner and program at 7 p.m. The five inductees are Georgius Agricola, David William Brunton, Herbert E. Goodman, David Ray Mitchell and Robert Peele. Georgius Agricola (1494-1555) wrote De ReMetallica, an original and valuable work that discussed everything known about mining during the first half of the 16th century. In De Re Metallica, Agricola reviewed practical means of finding ores, methods of surveying and mining, the assaying of ores, types and uses of mining machinery, smelting, mine administration and more.
